【発明の属する技術分野】
本発明は、情報表示端末などのディスプレイや面発光光源として幅広い用途が期待されるエレクトロルミネッセンス素子(以下、EL素子と表記する)に関するものである。

【従来の技術】
EL素子は、広視野角、応答速度が速い、低消費電力などの利点から、ブラウン管や液晶ディスプレイに変わるフラットパネルディスプレイとして期待されている。

EL素子は、少なくとも一方が透明な2枚の電極の間に有機又は無機の発光媒体層を挟持した構造であり、両電極間に電圧を印可することにより発光媒体層で発光が生じるものである( 以下、有機の発光媒体層に電圧を印可する例で説明する) 。

EL素子は、発光媒体層や陰極層を大気暴露させた状態で放置すると、大気中の水分や酸素により劣化する。一つの具体例として、ダークスポットと呼ばれる非発光領域が発生し、時間の経過と共に拡大するといった現象がある。

この問題を解決する方法として、特開平5−182759号公報、特開平5−36475号公報等に記載がある。これらは、透明陽極層を形成したガラス基板上に発光媒体層、陰極層を真空下で連続成膜し、金属製やガラス製の封止缶により乾燥窒素雰囲気下でEL素子を被覆封止する方法である。

しかし、このようなEL素子を作製するためには、真空下でガラス基板を搬送できる複数の真空蒸着装置および、窒素下封止装置が必要であるため、生産性が低い、製造コストが高いなどの問題点があった。また、ガラス基板や金属製の封止缶を用いるため、素子を薄型・軽量化するのに限界があった。

この問題を解決する手段として、プラスチックフィルム上に発光媒体層や陰極層を、蒸着法や印刷法などにより巻き取り成膜し、耐湿性フィルムでEL素子を被覆封止する方法が提案されている。これにより、薄型・軽量のEL素子を低コストで製造することが可能となる。

耐湿性フィルムは、EL光取り出し面と反対側に配置するために、透光性である必要が無く、特に耐湿性に優れた金属箔からなる耐湿性フィルムを使用することができる。一方、EL光取り出し面側のプラスチックフィルムは、耐湿性かつ透光性が求められるため、プラスチックフィルムに透明無機薄膜を蒸着したり、透明無機薄膜蒸着フィルムをラミネートするといった手法が取られている。しかし、現状の透明無機薄膜蒸着フィルムでは、長期にわたりEL素子の劣化を抑制することはできない。

【発明が解決しようとする課題】
本発明では、上記の問題点を解決するためになされたものであり、その課題とするところは、フィルム巻き取りによりEL素子を作製した後に、ガラス基板と耐湿性フィルムにより封止することにより、外部からの水分を遮断でき、長期にわたりEL素子の劣化を抑制し、かつ生産性を向上させることにより安価なEL素子及びその製造方法を提供することにある。

【課題を解決するための手段】
本発明は上記課題を解決するため、まず請求項1においては、プラスチック基材の一方の面に、少なくとも透明陽極層、発光媒体層、陰極層が順次積層され、耐湿性フィルムで前記積層体を被覆封止してなるエレクトロルミネッセンス素子において、前記プラスチック基材の他方の面にガラス基板が積層され、前記耐湿性フィルムが前記ガラス基板に熱圧着されていることを特徴とするエレクトロルミネッセンス素子である。
また、請求項2においては、プラスチック基材の一方の面に、少なくとも透明陽極層、発光媒体層、陰極層を順次積層する工程、ガラス基板上に取り出し電極を形成する工程、ガラス基板をプラスチック基材の他方の面に積層する工程、取り出し電極を透明陽極層および陰極層に電気的に接続する工程、取り出し電極が形成されたガラス基板と耐湿性フィルムとを熱圧着することにより被覆封止する工程、を少なくとも含むことを特徴とするエレクトロルミネッセンス素子の製造方法である。

【発明の実施の形態】
以下、本発明のEL素子及びその製造工程の一例を、図1に基づいて説明する。

本実施の形態において、プラスチック基材1としては、ポリエチレンテレフタレート、ポリプロピレン、ポリエーテルサルフォン、ポリカーボネート、シクロオレフィンポリマー、ポリアリレート、ポリアミド、ポリメチルメタクリレートなどからなる延伸または未延伸のフィルムやシートを用いることができる。また、これらのプラスチックフィルムに透明陽極層を成膜する前に、コロナ処理、プラズマ処理、UVオゾン処理などの表面処理を施しても良い。

まず、プラスチック基材1上に、スパッタリング法や真空蒸着法などにより、透明陽極層2を巻き取り成膜した後に、フォトリソグラフィー法及びウェットエッチング法を用いて、フィルムを巻き取りながら透明陽極層をパターニングし、陽極引き出し電極2a を兼ねた透明陽極層2と陰極引き出し電極2bとを形成する。もしくは、マスク蒸着により、透明陽極層をパターン形成してもよい。

本発明における透明陽極層2の材料としては、ITO(インジウムスズ複合酸化物)やインジウム亜鉛複合酸化物、亜鉛アルミニウム複合酸化物などを使用することができる。また、透明陽極層の配線抵抗を低くするために、銅やアルミニウムなどの金属材料を補助電極として、透明陽極層に併設してもよい。

次に、透明陽極層2の上に発光媒体層3を巻き取り成膜する。本発明における発光媒体層3は、蛍光物質を含む単層膜、あるいは多層膜で形成することができる。多層膜で形成する場合の発光媒体層の構成例は正孔輸送層、電子輸送性発光層または正孔輸送性発光層、電子輸送層からなる2層構成や正孔輸送層、発光層、電子輸送層からなる3層構成等がある。さらにより多層で形成することも可能であり、各層を基板上に順に成膜する。

正孔輸送材料の例としては、銅フタロシアニン、テトラ(t−ブチル)銅フタロシアニン等の金属フタロシアニン類及び無金属フタロシアニン類、キナクリドン化合物、1,1−ビス(4−ジ−p−トリルアミノフェニル)シクロヘキサン、N,N' −ジフェニル−N,N' −ビス(3−メチルフェニル)−1,1' −ビフェニル−4,4' −ジアミン、N,N' −ジ(1−ナフチル)−N,N' −ジフェニル−1,1' −ビフェニル−4,4' −ジアミン等の芳香族アミンなどの低分子材料や、ポリチオフェン、ポリアニリン等の高分子材料、ポリチオフェンオリゴマー材料、その他既存の正孔輸送材料の中から選ぶことができる。

電子輸送材料の例としては、2−(4−ビフィニルイル)−5−(4−t−ブチルフェニル)−1,3,4−オキサジアゾール、2,5−ビス(1−ナフチル)−1,3,4−オキサジアゾール、およびオキサジアゾール誘導体やビス(10−ヒドロキシベンゾ[h]キノリノラート)ベリリウム錯体、トリアゾール化合物等が挙げられる。

発光媒体層3の形成方法としては、低分子材料の場合は、抵抗加熱法などの真空蒸着法により巻き取り成膜することができる。また、高分子材料の場合は、フレキソ、グラビア、マイクログラビア、グラビアオフセット、ダイコート、凹版オフセット、ロールコートなどの湿式コーティング法を用いて、巻き取り成膜することができる。発光媒体層の膜厚は、単層または積層により形成する場合においても1000nm以下であり、好ましくは50〜150nmである。

次に、発光媒体層3の上に、陰極層4を形成する。陰極層4の材料としては電子注入効率の高い物質を用いる。具体的にはMg,Al, Yb等の金属単体を用いたり、発光媒体層と接する界面にLiや酸化Li,LiF等の化合物を1nm程度挟んで、安定性・導電性の高いAlやCuを積層して用いる。

または電子注入効率と安定性を両立させるため、仕事関数が低いLi,Mg,Ca,Sr,La,Ce,Er,Eu,Sc,Y,Yb等の金属1種以上と、安定なAg,Al,Cu等の金属元素との合金系が用いられる。具体的にはMgAg,AlLi,CuLi等の合金が使用できる。

陰極層4の形成方法としては、材料に応じて、抵抗加熱蒸着法、電子ビーム蒸着法、反応性蒸着法、イオンプレーティング法、スパッタリング法などを用いて巻き取り成膜することが可能である。また、アルミニウム箔などの金属箔をプラスチック基材1上に作製した発光媒体層3と重ね合せ、ロール間に通し熱圧着することにより両者をラミネートすることも可能である。巻き取り成膜する場合の陰極の厚さは、10nm〜1000nm程度が望ましい。金属箔をラミネートする場合の厚みは、取り扱いが容易な5μm以上が望ましく、さらに言えば箔のピンホールを防止するために15μm以上が好ましい。また、さらに取り扱いを容易にするために、金属箔にポリエチレンテレフタレートなどのプラスチックフィルムを予めEL素子と接する面と反対側の面にラミネートしておいても良い。

次に、ガラス基板5上(プラスチック基材と接する面)に、EL素子給電用の陽極取り出し電極6aと陰極取り出し電極6bを形成する。取り出し電極の材料としては、アルミニウム、銅、銀、ニッケル、クロムなどの金属材料、もしくはこれらの金属材料を1 成分以上含む合金材料、インジウムスズ複合酸化物、インジウム亜鉛複合酸化物、亜鉛アルミニウム複合酸化物などの金属酸化物などを、単独もしくは組み合わせて使用することができる。また、ガラス基板5上にカラーフィルタを形成し、取り出し電極を有するカラーフィルターとして使用しても良い。

取り出し電極6a、6bの形成方法としては、材料に応じて、抵抗加熱蒸着法、電子ビーム蒸着法、反応性蒸着法、イオンプレーティング法、スパッタリング法などを用いることができる。また、膜形成時にマスキングしたり、膜形成後にフォトリソグラフィ・エッチング法やドライエッチング法などを用いて、所定のパターンに加工することが好ましい。

次に、取り出し電極6a、6bを形成したガラス基板5をプラスチック基材1に積層し、ガラス基板上の陽極取り出し電極6aと陰極取り出し電極6bを、導電性材料7を介して、EL素子の陽極取り出し電極2aと陰極取り出し電極2bにそれぞれ電気的に接続する。この時、ガラス基板5とプラスチック基材1は、導電性材料7による電気的接続と同時に、接着固定される。また、より強固に接着固定するために、ガラス基板とプラスチック基材との層間や端部などにUV硬化型接着性樹脂や電子線硬化型接着性樹脂などを塗布し、硬化させることにより補強しても良い。

導電性材料7としては、Au、Ag、Cu、Al、Niなどの金属微粒子、SnO2 、In2 O3 などの酸化物微粒子、カーボン微粒子、などの導電性微粒子とポリエステル樹脂、アクリル樹脂、変性ウレタン樹脂、エポキシ樹脂などのバインダー樹脂とを主成分とする導電性樹脂材料や、アルミニウム、銅、銀などの金属材料や、錫、鉛、銀などからなる合金材料や、SnO2 、In2 O3 などの金属酸化物、などを単独もしくは組み合わせて使用することができる。特に、フィルム基材とガラス基板とを容易に接着固定することができ、低温度で成形可能な導電性樹脂材料を少なくとも使用することが望ましい。

導電性材料7の形成方法としては、材料に応じて、ノズル吐出法やスクリーン印刷法などのコーティング法や、蒸着法やスパッタ法などの成膜法や、熱圧着法、はんだ付け、などを用いることができる。例えば、ペースト状の導電性樹脂材料の場合は、スクリーン印刷法などで形成することが可能である。また、金属材料からなるフィルム電極の場合は、フィルム状の導電性樹脂材料を介して熱圧着することにより接着することができる。

最後に、外部からの水分を遮断し、長期にわたりEL素子の劣化を抑制するために、耐湿性フィルム8を熱圧着することによりEL素子を被覆封止する。熱圧着する際には、耐湿性フィルムの端部を熱圧着しても良いし、熱ロール間を通すことにより、耐湿性フィルム全体を熱圧着しても良い。

耐湿性フィルム8は、少なくともバリア層とシーラント層とを有する必要がある。バリア層としては、基材に酸化珪素、酸化アルミニウム、酸化クロム、酸化マグネシウム等の金属酸化物、弗化アルミニウム、弗化マグネシウム等の金属弗化物、窒化珪素、窒化アルミニウム、窒化クロムなどの金属窒化物を単層または積層したフィルムや、アルミニウム、銅、ニッケル、ステンレス、アルミニウム合金などを蒸着したフィルムや、これら材料の金属箔、合金箔を用いることができる。特に、ガスバリア性に優れる金属箔や合金箔を用いることが好ましい。また、製造時の取り扱いを容易にするために、基材としてポリエチレンテレフタレート、ナイロンなどのフィルムをラミネートしても良い。

耐湿性フィルム8を熱圧着する箇所は、プラスチック基材1よりもガラス基板5と行う方が好ましい。この理由として、プラスチック基材1に熱圧着した場合、プラスチック基材1の端部から水分が侵入し、素子が劣化するといった点や、プラスチック基材よりもガラス基板との接着強度が強いといった点や、ガラス基板に比べ、プラスチック基材上に形成された透明陽極層の膜強度が弱いといった点、などが挙げられる。

【実施例】
以下、本発明に係わるEL素子及びその製造方法を説明する。図1は、本発明のEL素子の断面説明図である。図2は、比較例のEL素子の断面説明図である。

[実施例1]
まず、プラスチック基材1として、ポリエチレンテレフタレートフィルム(100μm) を使用し、スパッタリング法で透明陽極層2としてITO膜(150nm)を巻き取り成膜した(図1(a)参照)。

次に、フォトリソグラフィー法及びウェットエッチング法を用いて、フィルムを巻き取りながら透明陽極層2をパターニングし、陽極引き出し電極2aを兼ねた透明陽極層2と陰極引き出し電極2bとを形成した(図1(a)参照)。

次に、発光媒体層3として、ポリ[2−メトキシ−5−(2' −エチル−ヘキシロキシ)−1,4−フェニレンビニレン](MEHPPV)を用い、フィルムを巻き取りながらダイレクトグラビア法により100nmの塗膜を形成した。次に、陰極層4として、MgAgを2元共蒸着により200nm巻き取り蒸着した(図1(b)参照)。

[実施例2]
実施例1の発光媒体層3を低分子材料に変えて、実施例1と同様の工程で、ガラス基板と耐湿性フィルムによりEL素子を被覆封止した。低分子材料としては、銅フタロシアニン、N,N’−ジ(1−ナフチル)−N,N’−ジフェニル−1,1’−ビフェニル−4,4’−ジアミン、トリス(8−キノリノラート) アルミニウム錯体を順に、10nm、40nm、50nmの膜厚で真空蒸着により形成した。得られたEL素子を、40℃90%RHの恒温槽で1000時間保存した結果、発光面積は初期面積の90%であった。

実施例1で使用したガラス基板を貼り合せずに、ポリエチレンテレフタレートフィルム1と耐湿性フィルム8とを熱圧着することにより、EL素子を被覆封止した(図2参照)。得られたEL素子を、40℃90%RHの恒温槽で1000時間保存した結果、EL素子は発光しなくなった。

請求項1記載の発明によれば、プラスチック基材の一方の面に、少なくとも透明陽極層、発光媒体層、陰極層が順次積層され、耐湿性フィルムで前記積層体を被覆封止してなるエレクトロルミネッセンス素子において、前記プラスチック基材の他方の面にガラス基板が積層されていることにより、外部からの水分を遮断し、長期にわたりEL素子の劣化を抑制し、かつ薄型・軽量のEL素子を提供することができる。
