本発明は、電動送風機や密閉型電動圧縮機などに使用される電動機に関する。

【従来の技術】
従来、電動送風機や密閉型電動圧縮機などに使用される電動機は、電動機鉄心と巻線との電気絶縁を行うために、スロット絶縁紙を鉄心の軸方向長さより一定距離以上長くし、鉄心と巻線端部との空間絶縁距離を保つように巻線を行う方法をとっていた。または、別の方法としては鉄心そのものを樹脂等の絶縁物でモールドする方法や、鉄心スロット内へ軸方向からインシュレータを挿入する方法、または、鉄心へスロット絶縁紙を差込、軸方向から挿入したインシュレータの鉄心側に重ね合わせるなどの方法により、巻線と鉄心の絶縁を行っていた。

【発明が解決しようとする課題】
しかしながら、スロット絶縁紙を、鉄心の軸方向長さより一定距離以上長くし、鉄心と巻線コイルエンド部との空間絶縁距離を保つように巻線を行う方法においては、安全性を確保するために所定の空間絶縁距離を保つ必要があり、コイルエンド部が必要以上にふくらみ、巻線の電気抵抗が増加して電動機の効率を低下させる。また、電動機の全長が大きくなるなどの課題を有していた。

また、鉄心そのものを合成樹脂でモールドする方法においては、樹脂成形性の関係から、スロット部の絶縁厚さを電気絶縁のために要求される以上に大きくする必要があり、その結果巻線スペースが小さくなるという課題を有していた。

一方で、近年地球環境保護の観点から電動機の高効率化、小型化、省材料化が強く求められている。本発明はこの要求に応えるものであり、電動機巻線の電気抵抗を小さくすることにより高効率の電動機を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するために本発明は、インシュレータが巻線と鉄心とを電気絶縁する壁部をスロット内に向かって延設して一体に有し、かつ前記スロットは前記壁部を収納するように軸方向両端部がスロット全周にわたって中間部分よりも大なる寸法となっており、さらにスロット絶縁紙をインシュレータの壁部と所定の範囲内で重なるように配置したものである。

これにより、スロット内部に巻線収納スペースを減少させる突起部が無いので、電線断面積を大きくできる。鉄心端面と巻線間の絶縁距離を確保するために不必要にコイルエンドを大きくする必要が無いので、巻線長が短くできるなどにより巻線の電気抵抗を小さくすることができるので高効率の電動機を提供することができる。

【発明の実施の形態】
第1の発明は、巻線が収納される複数のスロットを有する鉄心と、前記鉄心の軸方向両端面に配置されて前記巻線と鉄心ティースとの間を電気絶縁するインシュレータと、前記スロットに挿入されて前記巻線と鉄心のスロット内周面との間を電気絶縁するスロット絶縁紙とを有する電動機おいて、前記インシュレータは前記巻線と前記鉄心とを電気絶縁するスロット内に向かって延設された壁部を一体に有し、かつ前記スロットは前記インシュレータ壁部を収納するように軸方向両端部分が中間部分よりも大なる寸法となっており、さらに前記スロット絶縁紙は、軸方向の両端で、前記インシュレータ壁部の巻線側の面にて、所定の範囲内で重なるように配置したものであり、スロット面積を最大限に利用でき、磁気回路をほとんど妨げることが無いため、効率の高い電動機を提供できるという作用を有する。さらに、鉄心のティース先端の、円周方向に拡幅された部分の半径方向厚みが、先端に向かって細められており、インシュレータのスロット内に向かって延設された壁部のうち、スロットの鉄心内径側の開口部付近において、壁部の厚みが増しており、かつ、前記壁部のスロットの鉄心内径側の開口部付近の巻線側の面が、少なくともティースに直交する面に対して、ステータ外周側に向けて折り曲げられている構成を有する電動機であり、鉄心とスロット絶縁紙の間に空間がある場合においても、スロット絶縁紙に力がかからず、鉄心とスロット絶縁紙との間の距離が短くなり、巻線と鉄心の距離が縮まることを防止する作用を有する。

第2の発明は、第の発明において、インシュレータのスロット絶縁紙の軸方向端部に接する位置に突起部を有し、スロット絶縁紙の軸方向の移動を防止した電動機おいて、突起の大きさを十分に小さくする、または、突起をスロットの底の中央部等に設ける等により、巻線スペースを減少させること無く、スロット絶縁紙の軸方向の移動を防止する作用を有する。

(実施の形態1)
以下、図1および図2を用いて、発明の一実施の形態について説明する。

図1は、本発明の一実施の形態を示す電動機鉄心と巻線との絶縁構造の分解斜視図であり、鉄心においては、固定子の1つの突極について拡大したものである。なお、巻線は省略してある。また、インシュレータは、片側のみについて示し、他の側については、上下対称であるため省略した。

図2は、本発明の一実施の形態を示す電動機鉄心と巻線との絶縁構造のA−A’断面図である。本図面では、断面部分のみを示しており、巻線は省略してある。

固定子の鉄心10は、複数のティース11とそれらをつなぐヨーク12とからなり、鉄心10は、略同一形状に打抜かれた電磁鋼鈑を積層してなる。

インシュレータ20は、本体部22と、壁部23とを一体として合成樹脂により成形されている。また、本体部22には、巻線端部が収納される溝21が設けられており、スロットおよび前記溝21に所定回数の巻線が施される。

さらに、インシュレータの壁部23の巻線側に、スロット外周部の形状に合うように折り曲げられたスロット絶縁紙30を設置し、インシュレータの壁部23とスロット絶縁紙30とが、軸方向に一定長、重なり合うようにしてある。インシュレータの壁部23とスロット絶縁紙30とが重なり合う部分の鉄心13は、その他の部分の鉄心14より、スロットの大きさが、ほぼ全周にわたってインシュレータの壁部23の厚みだけ、大きくなっている。本構成により、スロット絶縁紙30が、インシュレータの壁部23によりスロット内側(巻線側)に飛び出すことなく、したがって、スロット面積を十分に巻線に用いることが可能である。また、磁気回路をほとんど規制することがないため、鉄損の増加も最小限に抑えることが可能である。

なお、通常、スロット絶縁紙30の軸方向長さは鉄心10の軸方向長さ(積厚)と同等とし、インシュレータの壁部23の軸方向長さを所定の空間距離が確保できる寸法とすることで、安全企画などの絶縁距離を満足することができる。所定の距離とは、例えば、密閉型圧縮機の場合、ULに記載の必要最小沿面距離2.4mm以上あれば良い。

インシュレータ本体部22には巻線が収納される溝21を設けているため、巻線のコイルエンド部分が動くのを防止できるので、ワニスで固めたり縛り糸で固定する等の手段を用いてコイルを固定する必要が無く、生産性が良好な電動機が提供できる。

さらに、インシュレータ20に、スロット絶縁紙の位置決め手段を設けることで、インシュレータとスロット絶縁紙の重なり合った部分を所定長さだけ正しく確保することができる。本実施の形態では、インシュレータ20の突極(ティース)の両側以外の位置に突起24を設け、位置決めを行っている。インシュレータの成形時に突起を設ければ良いので、生産性も良好であり、作業性も良好である。突起は段差でも良い。突起24は、スロット絶縁紙30の厚み程度あれば十分であり、巻線後は巻線の張力によって固定されるため、巻線を施すまでスロット絶縁紙が固定できれば良い。実際は、インシュレータとスロット絶縁紙の重なり合った部分の軸方向長さは、主として鉄心の軸方向長さ(積厚)がばらつきの範囲内で最大となった時、所定の沿面距離を確保できる長さが必要である。

なお、インシュレータの壁部23とスロット絶縁紙30とが重なり合う部分の鉄心13は、その他の部分の鉄心14より、スロットの大きさが、ほぼ全周にわたってインシュレータの壁部23の厚みだけ、大きくなっていれば良いが、鉄心の打ち抜き精度のばらつきや、インシュレータの成形のばらつきにより、それぞれの寸法は変動する。したがって、スロット絶縁紙30を配置した時に、段差が生じる場合がある。インシュレータの壁部23とスロット絶縁紙30とが重なり合う部分の鉄心13は、その他の部分の鉄心14より、スロットの大きさが、ほぼ全周にわたってインシュレータの壁部23の厚み未満しか、大きくなっていなかった場合、鉄心の角がスロット絶縁紙30に当たり、鉄心にバリがあった場合には、スロット絶縁紙30に傷がつき、絶縁が破壊される場合がある。

上記課題に対する対策の一例として、図3に、図2におけるB部の拡大断面図を示す。

したがって、寸法のバラツキを考慮して、インシュレータの壁部33の厚みを、軸方向両端部分の鉄心38と中間部分の鉄心39との寸法差よりわずかに大きくなるように設定すれば良い。また、インシュレータの壁部33の軸方向の中間部に向かった巻線側の端部33cに面取りを施している。本構成により、インシュレータの壁部33と軸方向中間部の鉄心39の、巻線側にスロット絶縁紙40を配置したとき、段差があったとしても、スロット絶縁紙40が鉄心の角に当たることが無く、鉄心39とスロット絶縁紙40との間に空間36が形成され、スロット絶縁紙が変形したとしても、面取りに沿って緩やかに変形するため、絶縁が破壊されることを防止することができる。

なお、スロット絶縁紙の位置決め手段は、図4に示すように、インシュレータ45に溝44を設け、スロット絶縁紙50の軸方向端部50eが折り曲げられ、前記溝44に差し込むようにしても良い。本構成により、スロットに突起が無く、巻線性が良好であり、スロット絶縁紙の位置決めおよび固定が強固となる。

本実施の形態については、必ずしもインシュレータとスロット絶縁紙を組み合わせた構成である必要は無く、軸方向の両側のインシュレータを重ね合わせる。また、鉄心の直接インシュレータを一体成形する等の場合にも適用可能である。

上記実施の形態に説明した電動機は、占積率が高く、また、コイルエンドを小さくすることができるため、銅損が低減でき、小型化、高効率が要求される電動送風機や、密閉型電動圧縮機等に使用すると好適である。また、密閉型電動圧縮機に使用する場合は、オゾン層破壊防止の観点からHFC冷媒を用いた場合、インシュレータの材質としては、ガラス繊維の含有率が10wt%以上、30wt%以下のポリブチレンテレフタレート(PBT)、または、ポリフェニレンスルフィド(PPS)を用いると良い。PBTの場合、ガラス繊維含有により、インシュレータにクラックが入りにくくなり、絶縁に対して安全である。また、PPSを使用すればオリゴマ量が少なくなるため、インシュレータの強度向上のために、使用する樹脂量が大きくなったとしても、品質の良い圧縮機を提供することができる。なお、PPSは硬度が高いため、ガラス繊維を40wt%程度含有し、リニア成形にて作ると良い。

また、スロット絶縁紙は、ポリエチレンナフタレート(PEN)、またはポリエチレンテレフタレート(PET)を用いると良い。

なお、上記実施の形態においては、内転型の回転機の固定子鉄心と巻線との絶縁構造について述べたが、外転型の回転機の固定子鉄心、分割型固定子、整流子回転機の電機子、発電機等にも適用可能である。また、インシュレータや鉄心の形状などは任意である。

第1の発明によれば、スロット面積を最大限に利用でき、磁気回路をほとんど妨げることが無いため、効率の高い電動機を提供でき、かつ、異なる積厚に対して同一のインシュレータを用いることができる。また、第1の発明によれば、鉄心とスロット絶縁紙の間に空間がある場合においても、スロット絶縁紙に力がかからず、鉄心とスロット絶縁紙との間の距離が短くなり、巻線と鉄心の距離が縮まることを防止することができる。
