本発明は、自動車で使用される電気ブレーキシステムに、電力を供給すると共に、制御信号を伝送する電気ブレーキ用ケーブルに関するものである。

【従来の技術】
一般に自動車のブレーキシステムとしては、ブレーキペダルの踏み込みを液圧(油圧)に変換し、ブレーキホースを介してホイールブレーキに伝達する液圧ブレーキシステムが採用されている。

近年、自動車の省エネルギー化の動きから、例えば、電気自動車やハイブリッドカーに搭載されているように、ホイールに制御用のモータを配置し、ブレーキの制動制御を行う電気ブレーキシステムが開発されてきている。このような電気ブレーキシステムでは、従来のブレーキホースの代わりに、モータに電力を供給すると共に、制御信号を伝送するための複合ケーブルが必要となり、またその複合ケーブルを機器に接続するためのコネクタが必要不可欠である。

ところが、最近の自動車には各種インバータ、小型モータや多くの電子情報機器が搭載されており、電気ブレーキシステムに多様なノイズが混入する可能性がある。これらのノイズがケーブルを介して電磁波ノイズを輻射し、自動車に搭載されている各種電子情報機器あるいは制御装置に影響を与える問題がある。

従来、ケーブルの電磁波ノイズ対策として、ケーブルにシールド層を形成することが行われている。このような従来のケーブルとして、図4に示すようなシールドケーブル41がある。

シールドケーブル41は、金属からなる複数本の芯線42の外周に、第一の絶縁層43、シールド層44および第二の絶縁層45をこの順で形成した構造を有する。第一の絶縁層43と第二の絶縁層45は、それぞれ合成樹脂等の絶縁性に優れた材料からなり、他方、シールド層44は金属編組線等により構成されている。

しかしながら、従来のシールドケーブル41では、シールド層44を確実に基準電位に接続しなければ、上述のようなノイズ除去効果を確実に得ることができない。すなわち、シールド層44が確実に基準電位に接続されていない場合には、シールド層44からEMIノイズが外部に輻射するという問題がある。また、このシールド層44のアンテナ効果によりコモンモードノイズが発生し、電磁波ノイズが輻射することがある。

これらのノイズ対策として、シールドケーブル41にフェライトコアを挿通させる方法が一般的に採用されているが、自動車で使用する場合は、振動によりフェライトコアが割れるおそれや、重量が重くなる、フェライトコアを装着するスペースが必要、フェライトコアの保持方法の工夫(例えば、樹脂モールド成形やカバーケース)が必要、ケーブル外径が大きくなるなど取り扱い上の問題が多い。

そこで、本発明の目的は、フェライトコアを必要とせず、機械的特性・成形性が良好であり、広帯域に亘ってノイズを有効に抑制でき、取り扱い上の問題がない電気ブレーキ用ノイズ対策ケーブルを提供することにある。

【課題を解決するための手段】
本発明は上記目的を達成するために創案されたものであり、請求項1の発明は、車用電気ブレーキシステムに電力を供給する電力供給線と、車用電気ブレーキシステムに制御信号を伝送する信号線と、上記電力供給線と上記信号線とを覆うシース層とを備え、上記電力供給線は導体の外周を絶縁体で被覆した絶縁電線であり、上記絶縁体は樹脂に対する磁性粉の混合比が20〜60体積%である磁性紛混合樹脂層とその外周を被覆する絶縁層とからなる二重構造となっている電気ブレーキ用ノイズ対策ケーブルである。

図1に示すように、本発明に係る電気ブレーキ用ノイズ対策ケーブル1は、主として電気自動車やハイブリッドカーに搭載された電気ブレーキシステムに、電力を供給すると共に、制御信号を伝送するものである。

ここで、磁性粉としてNi−Cu−Zn系フェライト粉を使用し、樹脂に対するフェライト粉の混合比とノイズ抑制効果について説明する。

樹脂に混合するフェライト粉が多くなると、引張り強度等の機械的特性が低下し、これに伴って成形性が悪化するので、製造が困難になる。一方、樹脂に混合するフェライト粉が少なくなると、ノイズ抑制効果が低下する。

そこで、ベース樹脂に対して混合するNi−Cu−Zn系フェライト粉の割合を、実施例1〜5のように、それぞれ35,38,40,42,45体積%と変化させたケーブル1を作製し、周波数が140MHz付近でのノイズ抑制効果を測定した。表1に測定結果を示す。

表1に示すように、実施例1および実施例2では、フェライト粉混合量が40体積%未満と少ないので、ノイズ抑制効果はそれぞれ5dB、7dBであり、あまり高くない。実施例3〜5のように、フェライト粉混合量が40体積%以上になると、ノイズ抑制効果はそれぞれ9dB、10dB、11dBと良好な値が得られた。また、フェライト粉の混合量を45体積%よりも多くしても、ノイズ抑制効果の伸びはそれほど良くならず、フェライト粉の混合量が60体積%を超えると、極端に引張り強度等の機械的特性が低下し、成形性が悪化する。

このように、本発明に係る電気ブレーキ用ノイズ対策ケーブル1は、電源線2の絶縁体5が磁性粉混合樹脂層6と絶縁層7の二層構造となっているので、機械的特性が良好であり、成形性も良好である。しかも、磁性粉混合樹脂層6によってケーブル1自身にノイズ抑制効果を持たせているので、電源線2からのノイズが信号線3に侵入することを確実に抑制できる。他方、信号線3からのノイズがシールド9から洩れたとしても、磁性粉混合樹脂層6により、電源線2に侵入することを確実に抑制できる。

さらに、ケーブル1は、シース層11が磁性粉混合樹脂層6と保護シース層12の二層構造となっているので、機械的特性が良好であり、成形性も良好である。しかも、磁性粉混合樹脂層6によってケーブル1自身にノイズ抑制効果を持たせているので、ケーブル1内からのノイズがケーブル1外へ洩れるのを確実に抑制でき、ケーブル1外からのノイズがケーブル1内へ侵入するのを確実に抑制できる。
