【発明の属する技術分野】
本発明は、脂肪酸アルキルエステルの製造装置に関する。
世界における油脂の生産量は、年間で約8,500万トン(1993年)であり、日本における油脂消費量は、年間で約280万トンであり、そのうち約235万トンが食用に使われている。
推算によると、日本における廃油脂の年間発生量は約100万トンに達する。廃油脂のうち、石鹸などの原料として再利用されているのは、廃油脂の10%に相当する10万トンに過ぎない。廃油脂の90%に相当する90万トンは、回収されずにごみとして捨てられたり、他の廃棄物に混在してごみ処理場に運ばれ、可燃性ごみと一緒に焼却されたり、不燃性ごみと一緒に埋立て処理されたりして、大量廃棄されている。
本発明は、大量廃棄されている廃油脂から、有用な脂肪酸アルキルエステルを製造する脂肪酸アルキルエステルの製造装置に関する。

【従来の技術】
廃油脂には、植物油や動物脂が含まれている。これら植物油や動物脂をアルコールとエステル交換反応させると、グリセリンが副生すると同時に、油脂に含まれるモノグリセリド、ジグリセリドおよびトリグリセリドが脂肪酸アルキルエステルに変換されることが以前から知られている(例えば、特許文献1参照)。
従来より、このエステル交換反応を利用して、廃油脂から脂肪酸アルキルエステルを製造する技術がある。従来の廃油脂からの脂肪酸アルキルエステル製造技術は、まず廃油脂を脱水、固形分除去など前処理した後に、苛性ソーダや苛性カリウムなどのアルカリ金属化合物を触媒として、アルコールとエステル交換反応させ、その反応生成物からグリセリンを分離除去した後、さらに後精製を施し、最終的に精製脂肪酸アルキルエステルを得るのがほとんどである。

廃油脂の前処理方法としては、自然沈降による水分離が一般的である。
脂肪酸アルキルエステルの後精製方法としては、主に水洗浄を中心とする湿式精製法と、水洗浄せずに吸着精製を用いる乾式精製法とがある。
湿式精製法の場合、エステル交換反応の後に反応混合物中の残留アルカリを酸で中和した後、多量の水を用いて洗浄する。洗浄により、脂肪酸アルキルエステル相に含有されているアルカリや脂肪酸アルカリ金属塩などは、水と共にグリセリン相に移行する。この洗浄工程は、回分操作により繰り返し行われる。
洗浄後、分離したグリセリン相は、大量の水で希釈されるため、蒸留操作により水を分離・除去して、精製グリセリンとアルコールを回収することが可能である(例えば、特許文献2、3参照)。

ところが、湿式精製法には、以下の(a)〜(c)に示す問題点がある。
(a)多段階の蒸留工程を配置する必要があり、水を蒸留操作により除去するには、多量のエネルギーを必要とし、洗浄水の混入量が多いほど、多くのエネルギーを必要とする。

(b)しかも、湿式精製法では、廃油脂の前処理がまったく行われていないか、自然沈降による油水分離しか行われていないため、廃油脂に水分や遊離脂肪酸などが大量に残存する。

廃油脂中に水分が存在すると、化1に示した化学反応式(式中、R、R1、R2、R3:アルキル基、M:金属である)において、アルカリ触媒の活性が低下し、エステル交換反応率が低くなると同時に、油脂の加水分解により脂肪酸石鹸を生成する副反応(石鹸化反応)が促進される。
生成した脂肪酸石鹸は界面活性剤として働く。このため、グリセリンと脂肪酸アルキルエステルとの相分離が困難となり、水洗浄した後に水と脂肪酸アルキルエステルとの相分離が困難となり、廃グリセリンからのグリセリンの回収と精製が困難になる。
また、脂肪酸石鹸は、その比重が脂肪酸アルキルエステルの比重に近く、両親性の性質を持つため、比重差による脂肪酸アルキルエステル相からの分離除去が困難である。そして、脂肪酸アルキルエステル相に残存する脂肪酸石鹸の量に比例して、フリーグリセリンと水分残存量も高くなるといった問題が生じる。

他方、廃油脂中に遊離脂肪酸が存在すると、化1に示した化学反応式(式中、R、R1、R2、R3:アルキル基、M:金属である)においてアルカリ触媒と遊離脂肪酸との反応により触媒が消耗されると同時に、脂肪酸石鹸が生成する。
生成した脂肪酸石鹸は界面活性剤として働くので、廃油脂中に水分が存在する場合と同様の問題が生じる。

(c)エステル交換反応の後、比重差を利用して反応混合物を脂肪酸アルキルエステル相とグリセリン相に分離し、脂肪酸アルキルエステル相を多量の水を用いて繰り返し洗浄する方法も開示されている。
この場合、グリセリンの回収・精製が行わないが、油脂とアルカリ金属化合物などを含む洗浄排水の処理が大きな課題となっている。いずれの方法でも、水洗浄した後の脂肪酸アルキルエステル相には、その飽和溶解度に達する水が存在する。この脂肪酸アルキルエステル相は、ディーゼル燃料基準値(500ppm以下)をクリアすることが困難であるため、ディーゼル燃料として使用することができない。ディーゼル燃料として使用するには、脂肪酸アルキルエステル相から、水乾燥剤による乾燥または蒸留による水分除去工程が必要となる。

上記のごとく前者の湿式精製法の場合、多段階の蒸留工程を配置する必要があり、水を蒸留操作により除去するには、多量のエネルギーを必要とし、洗浄水の混入量が多いほど、多くのエネルギーを必要とする。
しかも、湿式精製法では、廃油脂の前処理がまったく行われていないか、自然沈降による油水分離しか行われていないため、廃油脂に水分や遊離脂肪酸などが大量に残存する。このため、生成した脂肪酸石鹸は界面活性剤として働き、水洗浄した後に水と脂肪酸アルキルエステルとの相分離が困難となり、高品質な脂肪酸アルキルエステルを得ることが困難になる。

後者の乾式精製法は、精製工程において洗浄水を使用しない精製法であり、この乾式精製法を利用した脂肪酸アルキルエステルの製造装置には、例えば特許文献4、5がある。
特許文献4、5の製造装置は、いずれも、前処理部、脱水・脱臭処理部、アルコール溶液調製部、混合反応部、液−液分離部、精製処理部、固−液分離部および中和処理部から構成されたものである。
このため、前処理部により原料の廃油脂に含まれる固体物質を除去し、脱水・脱臭処理部により、廃油脂に含まれる不純物を徹底的に除去できる。そして、湿式精製法の水洗浄の代わりに、精製処理部によって、固体吸着剤によるアルカリなどの不純物の吸着除去できる。乾式精製法は、洗浄水を使用しないので、湿式精製法の問題点が解決されるため、高品質な脂肪酸アルキルエステルを得ることができる。

【発明が解決しようとする課題】
しかるに、従来の脂肪酸アルキルエステルの製造装置には、以下の(i)〜(iv)に示す問題がある。
(i)特許文献4、5の脂肪酸アルキルエステルの製造装置において、前記前処理部、脱水・脱臭処理部、アルコール溶液調製部、混合反応部、精製処理部および中和処理部については、各処理部に対応して処理槽が設けられている。つまり、前処理槽、脱水・脱臭処理槽、溶解撹拌槽、撹拌反応槽、撹拌精製槽および中和処理撹拌槽の合計6つの処理槽が設けられている。処理槽の数が多いので、装置全体が大型になる。
(ii)また、多くの処理槽があると、各処理槽における操作や制御だけでなく、処理槽同士の連携やタイミング等を管理する必要があり、精製コストが高くなるという問題がある。
(iii)廃油脂貯留容器内の廃油脂は、ポンプを使用してこれを後続の各処理槽に送りこんでいる。このため、装置全体が複雑になる。
(iv)グリセリンを分離除去した後の軽液に含まれる固体夾雑物を、単独のフィルタにより除去している。このため、フィルタを使用していると、すぐに目詰まりを起こし、フィルタの寿命が短い。

本発明はかかる事情に鑑み、装置構成をシンプルにすることができ、シンプルであってもディーゼル燃料に使用できるほど高品質な脂肪酸アルキルエステルを、極めて低コストで製造することができる脂肪酸アルキルエステルの製造装置を提供することを目的とする。

【課題を解決するための手段】
請求項1の脂肪酸アルキルエステルの製造装置は、廃油脂から脂肪酸アルキルエステルを製造する装置であって、前記廃油脂が貯留される廃油脂貯留容器と、前記廃油脂を収容する反応槽と、前記廃油脂貯留容器に貯留された廃油脂を、前記反応槽の内部に移送する廃油脂移送部と、該反応槽の内部圧力を調整する圧力調整部と、前記反応槽の内部に収容される前記廃油脂を加温する加温部と、前記反応槽の内部に収容される前記廃油脂を撹拌する撹拌部と、前記反応槽の内部に、アルコールにアルカリ触媒が含有された触媒含有アルコール溶液を投入するアルコール溶液投入部とからなることを特徴とする。
請求項2の脂肪酸アルキルエステルの製造装置は、請求項1の発明において、前記廃油脂移送部が、廃油脂移送チューブであることを特徴とする。
請求項3の脂肪酸アルキルエステルの製造装置は、請求項1の発明において、前記反応槽の内部において、前記廃油脂が反応した後の反応生成物に含まれる軽液が送られ、該軽液に含まれる固体夾雑物を濾過する固体夾雑物濾過除去部が設けられており、該固体夾雑物濾過除去部が、第1フィルタと、該第1フィルタより目が細かい第2フィルタとからなることを特徴とする。
請求項4の脂肪酸アルキルエステルの製造装置は、請求項2の発明において、前記廃油脂移送チューブの一端に、フィルタが着脱自在に取り付けられたことを特徴とする。
請求項5の脂肪酸アルキルエステルの製造装置は、請求項1の発明において、前記廃油脂貯留容器にキャスターが取り付けられており、前記廃油脂移送チューブが、前記廃油脂貯留容器に着脱自在に取り付けられたことを特徴とする。
請求項6の脂肪酸アルキルエステルの製造装置は、請求項1の発明において、前記脂肪酸アルキルエステルが貯留される脂肪酸アルキルエステル貯留容器と、該脂肪酸アルキルエステル貯留容器の内部に前記脂肪酸アルキルエステルを移送する脂肪酸アルキルエステル移送チューブとからなり、前記脂肪酸アルキルエステル貯留容器にキャスターが取り付けられており、前記脂肪酸アルキルエステル移送チューブが、前記脂肪酸アルキルエステル貯留容器に着脱自在に取り付けられたことを特徴とする。

【発明の実施の形態】
つぎに、本発明の実施形態を図面に基づき説明する。
図1は本実施形態の脂肪酸アルキルエステル製造装置1の構成図である。図2は本実施形態の脂肪酸アルキルエステル製造装置1における製造工程ブロック図である。図1および図2に示すように、本実施形態の脂肪酸アルキルエステルの製造装置1は、廃油脂Aを精製して、有用な脂肪酸アルキルエステルJを精製する装置である。

脂肪酸アルキルエステルJの原料となる廃油脂Aは、油脂が含まれていれば、植物油脂であっても、動物性油脂であっても、また、これらが混合された油脂であってもよい。
また、廃油脂Aは、例えば油脂加工工場、食品製造工場、飲食店、一般家庭などから廃棄される廃油脂、食用油製造工程における油滓などの油脂残渣、金属熱圧延加工の潤滑油として使用する植物性油脂の廃油脂、マーガリン、ショートニング等の加工油脂類製造工程で発生する廃油脂、不良品および期間切れ等返品食用油脂、食用油魚肉加工工程で発生する動物油脂であってもよい。
さらに、廃油脂Aは、大豆油、菜種油、ひまわり油、綿実油、椰子油、胡麻油、落花生油、椿油などの植物油脂および牛脂、豚脂、馬脂、魚油、鯨油などの動物油脂を用いることができる。これらの油脂は、それぞれ単独で、あるいは2種以上の混合物であってもよい。

かかる廃油脂Aには、油脂のほか、ゴミや料理かすなどの固体夾雑物、水分と油脂の加水分解により生成される遊離脂肪酸、グリセリン等の不純物が含まれている。
本実施形態の脂肪酸アルキルエステルの製造装置1は、これらの不純物が含まれた廃油脂Aであっても、ディーゼル燃料として使用できるくらい高品質な脂肪酸アルキルエステルを製造することができるものである。

図2に示すように、本実施形態の脂肪酸アルキルエステルの製造装置1は、廃油脂貯留容器11、反応槽22、圧力調整部39、廃油脂移送部13、加温部26、撹拌部20、凝縮器57、アルコール溶液投入部60、吸着カラム36、固体夾雑物濾過除去部70および脂肪酸アルキルエステル貯留容器50から構成されるものである。

まず、廃油脂貯留容器11を説明する。
廃油脂貯留容器11は、原料の廃油脂Aを貯留するための容器であり、例えばプラスチックや各種金属または合金を使用することができる。
廃油脂貯留容器11の底部には、キャスター10が取り付けられている。このため、廃油脂貯留容器11を簡単に移動させることができる。

他方、反応槽22は、廃油脂Aを精製するための槽であり、例えば鉄、ステンレスを使用することができる。このため、反応槽22の内部に廃油脂Aを収容した状態で、減圧処理したり加温処理したりすることができる。この反応槽22の内部は、真空ポンプ等の圧力調整部39によって減圧できるようになっている。
符号23、25および27は、それぞれ圧力計、温度センサおよびガラス窓である。

つぎに、廃油脂移送部13を説明する。
前記反応槽22と廃油脂貯留容器11との間には、廃油脂貯留容器11内の廃油脂Aを反応槽22の内部に移送するための廃油脂移送部13が設けられている。
この廃油脂移送部13は、パイプ54、カートリッジ式フィルタ55、フレキシブルチューブ14および移送用バルブ15から構成されたものである。

図3は廃油脂移送部13の先端部の拡大図である。図2および図3に示すように、パイプ54は、鉄、ステンレス、プラスチック等の硬質の細長い中空のパイプであり、その上部が前記廃油脂貯留容器11に着脱自在に取り付けられている。このため、廃油脂貯留容器11からパイプ54を簡単に取り外すことにより、キャスター10によって廃油脂貯留容器11を自由に移動させることができる。これにより、原料の受け入れを便利にすることができる。

パイプ54の下端は、廃油脂貯留容器11の底面近くに配設されている。パイプ54の下端部には、カートリッジ式フィルタ55が着脱自在に取り付けられている。このカートリッジ式フィルタ55は、前記パイプ54に着脱自在に取り付けられているので、フィルタが目詰まりしても、簡単に新しいフィルタと交換することができる。
このカートリッジ式フィルタ55は、例えばメッシュ数が10〜100のフィルタである。このカートリッジ式フィルタ55により、廃油脂Aに含まれるゴミ、料理かすなどの固体夾雑物をろ過除去することができる。
なお、カートリッジ式フィルタ55のメッシュは、小さいほど固体夾雑物の除去率が高くなるが、通常の家庭や食品製造工場から廃棄される廃油脂に含まれる固体夾雑物のほとんどが料理かすであるので、メッシュ数10〜100の安価なフィルタで十分に除去できる。

図2に示すように、前記パイプ54の上端には、フレキシブルチューブ14の一端が連結されており、フレキシブルチューブ14の他端は反応槽22の吸入口に連結されている。このため、廃油脂貯留容器11と反応槽22との間に、廃油脂Aの移送経路を確保できる。

このフレキシブルチューブ14の途中には、移送用バルブ15が開閉自在に取り付けられている。
このため、前記圧力調整部39によって反応槽22の内部を減圧してから移送用バルブ15を開くことにより、廃油脂貯留容器11内の廃油脂Aを吸引力により、カートリッジ式フィルタ55→パイプ54→フレキシブルチューブ14→反応槽22に移送することができる。このとき、カートリッジ式フィルタ55によって、廃油脂Aに含まれるゴミ、料理かすなどの固体夾雑物Bをろ過除去できるので、固体夾雑物Bが除去された廃油脂を、反応槽22に移送できる。
説明のため、固体夾雑物Bが除去された廃油脂を、廃油脂A2という。

つぎに、反応槽22を詳細に説明する。
前記反応槽22には、液面計21が取り付けられている。
この液面計21によって、反応槽22内の廃油脂A2の量を計測することができるので、計測量が所定量に達っしたら移送用バルブ15を閉じて、廃油脂A2の移送を停止することができる。

前記反応槽22内に移送された廃油脂A2には、油脂の他に水が含まれている。水は、その比重が油脂の比重より高く、極性も油脂と異なるので、反応槽22内で廃油脂A2を一定時間静置すると、油脂と水が相分離し、上層油脂と下層水とに分離する。説明のため、前記上層油脂を廃油脂A3という。

前記反応槽22の底部には、下層水排水弁28が開閉自在に取り付けられている。この下層水排水弁28を開くことにより、反応槽22内における下層の沈降水を排水することができる。

前記反応槽22の内部には、電気ヒータ等の加温部26が配設されている。加温部26には、例えばプラグヒーターやフランジヒーターなどを使用することができる。この加温部26によって、反応槽22内の廃油脂A3を一定温度で加温することができる。

つぎに、撹拌部20を説明する。
前記反応槽22には、撹拌部20が設けられている。この撹拌部20は、モータと、撹拌羽根の付いた回転軸24とから構成されたものである。
撹拌部20のモータは、前記反応槽22の上部に取り付けられている。
回転軸24は、軸部分の下部に撹拌羽根が取り付けられたものである。回転軸24の軸部分の上端は、前記モータに取り付けられ、反応槽22の内部において水平面内で回転するようになっている。
この撹拌部20によれば、モータを駆動させることにより、反応槽22内で回転軸24とともに撹拌羽根を回転させることができるので、反応槽22内の廃油脂A3を撹拌することができる。
なお、撹拌部は、上記のごとき構成の撹拌部20だけでなく、反応槽22内の廃油脂A3を撹拌させることができれば、水中ポンプやエアー吹き込み撹拌部であってもよい。

上記の構成により、前記圧力調整部39によって反応槽22内を減圧した状態で、撹拌部20によって廃油脂A3を撹拌しながら、加温部26により廃油脂A3を一定温度で加温することができる。
廃油脂A3に含まれている水や遊離脂肪酸の沸点が、油脂の成分であるモノグリセリド、ジグリセリドおよびトリグリセリドの沸点に比べて低いので、廃油脂A3が加温されると、水および遊離脂肪酸が油脂よりも先に蒸発する。このため、水および遊離脂肪酸を気体にして、廃油脂A3から除去することができる。
説明のため、水および遊離脂肪酸が除去された廃油脂を、廃油脂A4という。

つぎに、凝縮器57を説明する。
前記反応槽22の上端には、送気管の一端が連結され、この連結管の他端には、凝縮器57が設けられている。送気管の適所には、バルブ31が開閉自在に取り付けられている。バルブ31を開くことにより、反応槽22内において蒸発した水や遊離脂肪酸を凝縮器57に送ることができる。

凝縮器57は、その内部を通過する気体を冷却して液化するものであり、冷却コイル56が内蔵されている。冷却コイル56は、その内部を冷媒が通過するようになっており、熱交換により、その外側表面付近の気体を冷却することができる。このため、凝縮器57によって、反応槽22から送られる気体状態の水や遊離脂肪酸を、冷却して液化することができる。
凝縮器57の排出管には、バルブ30が開閉自在に取り付けられている。バルブ30を開くことにより、液化した水や遊離脂肪酸をドレインDとして排出することができる。

つぎに、アルコール溶液投入部60を説明する。
アルコール溶液投入部60は、アルコールにアルカリ触媒が含有された触媒含有アルコール溶液を、反応槽22に投入するためのものである。
前記反応槽22の上部には、送液管の一端が連結されており、この送液管の他端には、触媒含有アルコール溶液が収容される容器などのアルコール溶液容器18が設けられている。送液管の適所にはアルコール溶液投入用弁19が開閉自在に取り付けられている。符号17は触媒含有アルコール溶液容器である。
触媒含有アルコール溶液は、メタノール、エタノール、イソブチルアルコールからなる群より選ばれた1種類もしくは2種類以上の混合アルコールに、水酸化カリウム、水酸ナトリウム、炭酸カリウム、炭酸ナトリウム、カリウムアルコラートおよびナトリウムアルコラートからなる群より選ばれた1種類もしくは2種類以上のアルカリ性物質を一定の比率で添加し、攪拌することにより調製されるものである。
なお、アルコール溶液は、予め調製してから、アルコール溶液投入部60に入れてもよいし、所定量のアルコールとアルカリ触媒をアルコール溶液投入部60にいれて攪拌することにより調製してもよい。

前記反応槽22を減圧または大気圧状態にして、アルコール溶液投入用弁19を開くことにより、重力と減圧吸引の力によって、アルコール溶液投入部60内の触媒含有アルコール溶液を反応槽22内に投入することができる。

このため、反応槽22内の廃油脂A4に、アルカリ触媒が含有されたアルコール溶液を所定の割合で添加することができる。
説明のため、アルコール溶液が添加された廃油脂を、廃油脂A5という。

前記反応槽22において、前記圧力調整部39によって反応槽22内を減圧した状態または大気圧で、撹拌部20によって廃油脂A5を撹拌しながら、加温部26により廃油脂A5を一定温度で加温することができる。これによりエステル交換反応が進む。

廃油脂A5に含まれているアルコールの沸点は、反応生成物の成分である脂肪酸アルキルエステルまたはグリセリンの沸点より低いので、常圧または減圧下で反応生成物を所定温度まで加熱すると、反応生成物よりもアルコールが先に蒸発して気化する。

反応槽22におけるアルコールの蒸気は、凝縮器57に送られ、この凝縮器57において凝縮され液体のアルコールとなって、アルコール回収容器46に流れ込む。アルコール回収容器46の回収管には、バルブ47が開閉自在に取り付けられている。このため、バルブ47を開くことにより、ドレイン回収容器46からアルコールを回収することができる。
他方、反応槽22内には、エステル交換反応の後に反応生成物が残る。説明のため、この反応生成物をエステル交換反応生成物A6という。

As post-purification methods for fatty acid alkyl esters, there are a wet purification method mainly involving washing with water and a dry purification method using adsorption purification without washing with water.

After the washing, the separated glycerin phase is diluted with a large amount of water, so that it is possible to separate and remove water by a distillation operation to recover purified glycerin and alcohol (for example, see Patent Documents 2 and 3). ).

Further, since the fatty acid soap has a specific gravity close to that of the fatty acid alkyl ester and has an amphipathic property, it is difficult to separate and remove the fatty acid soap from the fatty acid alkyl ester phase due to a difference in specific gravity. Then, there arises a problem that the amount of free glycerin and the amount of residual water increase in proportion to the amount of the fatty acid soap remaining in the fatty acid alkyl ester phase.
