本発明は、砥粒組織を有する円環状の外周砥石部の内側に、専らその外周砥石部を支持するためのコア部を有するレジノイド研削砥石の改良に関する。

【従来の技術】
回転研削に利用される円環状の研削砥石が様々な技術分野で多用されている。そのような研削砥石として、例えば、多数の骨材粒子が合成樹脂結合剤により相互に一体的に結合して形成されたレジノイド研削砥石がある。従来、かかるレジノイド研削砥石は、研削に関与する外周部のみならず、研削装置の取付フランジに把持されて専らその外周部を支持するための研削砥石の中心を成す部分もその外周部と同じ素材による一体構造であることが一般的であった。

一方、砥粒組織を有して研削に関与する円環状の外周砥石部の内側に、その外周砥石部とは異なる素材から成る専らその外周砥石部を支持するためのコア部を有する研削砥石が開発されている(例えば、特許文献1を参照)。かかる研削砥石の製造方法によれば、骨材と所定の熱硬化性樹脂とを混合することにより調整されたコア部の材料が、外周砥石部の内側に充填された状態で硬化されることにより、優れた強度を有する樹脂製のコア部がその外周砥石部の内側に好適に設けられる。また、その他にも、コスト削減のためコア部に比較的安価な材料を用いたり、再利用が可能なコア部を備えた研削砥石など、特徴的なコア部により有利な効果を奏する研削砥石が提案されている。

【発明が解決しようとする課題】
ところで、工業的な研削加工では、その態様に応じて様々な加工条件が適宜設定される。例えば、粗加工においては比較的高負荷にて切込量の大きな研削加工が、仕上加工においては比較的低負荷にて切込量の小さな研削加工が行われる。また、被削材の材質によっても加工条件が異なってくる。しかし、かかる様々な加工条件の何れにも対応し得る研削砥石は未だ開発されておらず、寿命又は精度などに関して一長一短があった。よって通常、加工条件に応じて複数種類の研削砥石を使い分けていた。本発明者は、前記コア部の構成を工夫することで、汎用性に優れた研削砥石が得られるのではないかと考え、鋭意研究を継続してきた。

本発明は、以上の事情を背景として為されたものであり、その目的とするところは、様々な加工条件に対応し得る汎用性に優れたレジノイド研削砥石を提供することにある。

【課題を解決するための手段】
かかる目的を達成するために、本発明の要旨とするところは、多数の骨材粒子が合成樹脂結合剤により相互に一体的に結合して形成された円環状の外周砥石部の内側に、専らその外周砥石部を支持するためのコア部を有するレジノイド研削砥石であって、そのコア部の弾性率は、前記外周砥石部の弾性率よりも低いことを特徴とするものである。

【発明の効果】
このようにすれば、前記外周砥石部の内側に設けられたコア部の弾性率は、その外周砥石部の弾性率よりも低く、弾性に優れていることから、比較的高負荷の研削加工に際しては被削材との間に生じる過剰な圧力を分散させる一方、研削装置側の振動などがレジノイド研削砥石側に伝わりにくく、前記コア部において吸収されるため、比較的低負荷の研削加工に際しても何ら不具合を生じさせない。すなわち、様々な加工条件に対応し得る汎用性に優れたレジノイド研削砥石を提供することができる。

また、前記レジノイド研削砥石を研削装置に取り付けるために取付フランジに締めつける際に、弾性に富む前記コア部により、前記レジノイド研削砥石にかかる応力が均一に分散させられることから、過剰に締めつけた場合であってもそのレジノイド研削砥石にひび割れ(クラック)などの不具合を生じさせないという利点がある。

【発明の他の態様】
ここで、好適には、前記コア部の曲げ弾性率は、0.1GPa以上10GPa以下の範囲内である。このようにすれば、様々な加工条件においてビビリの発生あるいはタタキ現象などの不具合を抑制できるという利点がある。なお、前記コア部の曲げ弾性率が0.1GPaより低い構成では十分な強度を保証できない可能性があり、10GPaより高い構成では加工条件によってはビビリの発生あるいはタタキ現象などの不具合が生じる。

また、好適には、前記骨材粒子は、ゾルゲル法により形成されたセラミック砥粒である。このようにすれば、前記レジノイド研削砥石に更に優れた研削能率を付与できるという利点がある。

また、好適には、前記レジノイド研削砥石は、専ら円筒状の被削材の外周面を研削する円筒ロール研削加工に用いられるものである。このようにすれば、一般に比較的高い仕上精度及び形状精度が要求される円筒ロール研削加工において、粗加工から仕上加工までを1種類のレジノイド研削砥石にて行うことができるという利点がある。

また、好適には、前記コア部の外径寸法は、前記レジノイド研削砥石を回転主軸に固定するための取付フランジの外径寸法に対して90%以上120%以下の範囲内である。このようにすれば、必要十分な外径寸法を備えたコア部を有する実用的なレジノイド研削砥石を提供することができるという利点がある。なお、前記コア部の外形寸法が前記取付フランジの外形寸法に対して90%より小さい構成では加工条件によってはビビリの発生あるいはタタキ現象などの不具合が生じ、120%より大きい構成では前記外周砥石部において研削加工に関与し得る部分を削減する必要が生じる。

以下、本発明の好適な実施例を図面に基づいて詳細に説明する。

図1は、本発明の一実施例である円筒ロール研削用のレジノイド研削砥石10の斜視図である。この図に示すように、かかるレジノイド研削砥石10は、専ら被削材の研削加工に関与するために多数の骨材粒子14が合成樹脂結合剤により相互に一体的に結合して形成された砥石組織からなる円環状の外周砥石部12と、その外周砥石部12の内周側に固設されて専らその外周砥石部12を支持するための穴あき円盤(円板)状の砥石支持部すなわちコア部16とを備え、例えば外径380mmφ×内径127mmφ×厚みt20mm程度の寸法に構成されたものである。

上記外周砥石部12の砥石組織は、一般によく知られたレジノイド砥石組織であり、例えば炭化ケイ素(SiC)質あるいは溶融アルミナ(Al2O3)質などの一般砥粒、あるいはゾルゲル法により形成されたセラミック砥粒(ゾルゲル砥粒)などの骨材粒子14が、エポキシ樹脂あるいはフェノール樹脂などを主成分とする合成樹脂結合剤(レジンボンド)により結合されると共に、構成によっては連続あるいは不連続の気孔が多数形成された多孔質の砥石組織である。

前記コア部16は、例えば205mmφ程度の外径寸法Dwを備えている。すなわち、本実施例のレジノイド研削砥石10では、前記外周砥石部12が外周面から205mmφ程度の直径に至るまでの部分に設けられており、その外周砥石部12の内周面と前記コア部16の外周面とが一体的に固着され、205mmφ程度の直径から内周面に至るまでの部分に前記コア部16が設けられている。

前記コア部16は、例えばエポキシ樹脂などの合成樹脂を主成分として炭化ケイ素質あるいは溶融アルミナ質などの充填材(フィラ)を含む構成から成り、その曲げ弾性率は、好適には、0.1GPa以上10GPa以下の範囲内、更に好適には、0.2GPa以上4GPa以下の範囲内、最適には、1GPa程度である。なお、前記外周砥石部12を構成するレジノイド砥石組織の曲げ弾性率は、一般的に10GPaよりも高く例えば15GPa程度である。すなわち、前記コア部16は、比較的弾性率が低い弾性に富んだ素材から形成されている。そのように、前記コア部16に優れた弾性を付与するためには、上述の構成の他に、(a)比較的弾性に乏しい材料を主成分として粒状のゴムやシリコンなどの弾性体をフィラとして含む構成、(b)ウレタン又はスチレンなど、あるいはその発泡体をフィラとして含む構成、(c)バネ構造やハニカム(蜂の巣状)構造の金属体を含む構成などが考えられる。

図2は、前記レジノイド研削砥石10が研削機械の回転主軸18に把持固定された様子を、そのレジノイド研削砥石10及び回転主軸18に共通の軸心S1を含む平面で切断して示す断面図である。この図に示すように、前記レジノイド研削砥石10は、前記コア部16がそれぞれ穴あき円盤状を成す1対のフランジ部材すなわち上記回転主軸18に固定される第1フランジ部材20及びその第1フランジ部材20に固定される第2フランジ部材22に密着する状態で挟持されることにより上記研削機械の回転主軸18に固定されて、上記軸心S1まわりに回転させられつつ被削材40に摺接されることにより、前記外周砥石部12に設けられた砥粒層でその被削材40の被削面を研削加工するものである。すなわち、上記第1フランジ部材20及び第2フランジ部材22が取付フランジとして機能し、その取付フランジの外径寸法Dfは、例えば205mmφ程度である。そのように、前記コア部16の外径寸法Dwは、好適には、かかる取付フランジの外径寸法Dfに対して90%以上120%以下の範囲内、更に好適には、95%以上110%以下の範囲内、最適には、100〜105%程度である。

図2に示すように、前記回転主軸18の端部はテーパ状に形成されており、その軸心S1には雄ネジ26が形成されている。また、上記第1フランジ部材20の中央には上記テーパ状の端部に対応する取付穴24が形成されており、その取付穴24は、上記第1フランジ部材20をその厚み方向に貫通すると共に、上記第2フランジ部材22の中央穴に嵌め入れられるための円環状突起部がその取付穴24と内周面を共有して形成されている。また、上記第1フランジ部材20及び第2フランジ部材22には、前記コア部16に当接して把持固定するためにその外周面から所定の直径に至るまでが円環状に掘り下げられた掘下部30及び32がそれぞれ形成されている。また、上記第1フランジ部材20には、例えば上記軸心S1を中心とする同心円上に略等間隔となるように複数の雌ネジ34が形成されており、上記第2フランジ部材22におけるその複数の雌ネジ34に対応する部分には複数の貫通穴36がそれぞれ形成されている。

前記回転主軸18と前記第1フランジ部材20とは、その回転主軸18のテーパ状の端部と上記取付穴24とが嵌め合わされた状態で、ナット28が上記雄ネジ26に螺合されることにより相互に固定される。また、前記第1フランジ部材20と前記第2フランジ部材22とは、前記コア部16が上記掘下部30及び32に当接させられた状態で、前記複数の貫通穴36に挿入された複数本のボルト38が前記第1フランジ部材20における複数の雌ネジ34に螺合されることにより相互に固定される。そのようにして、前記第1フランジ部材20と前記第2フランジ部材22とは、前記レジノイド研削砥石10のコア部16を十分な強度で把持固定した状態で相互に固定される。

図3は、前記レジノイド研削砥石10が円筒ロール研削加工に用いられる様子を説明する図である。この図における被削材40は、例えば熱間圧延あるいは冷間圧延の圧延スタンドに用いられる圧延ロールであり、圧延精度あるいは圧延面の品質を維持するためにその外周面には定期的な研削加工が施される。かかる円筒ロール研削加工において、前記レジノイド研削砥石10は、前記回転軸心S1が上記被削材40の回転軸S2に対して平行となるように前記回転主軸18に取り付けられ、その被削材40に対して相対的に回転駆動させられつつその回転軸心方向へ相対移動させられる。

前記レジノイド研削砥石10は、例えば、以下のような工程に従って製造される。先ず、前記外周砥石部12の原料として、炭化ケイ素砥粒とセラミック砥粒とを1:1の比率で混合した骨材粒子を50容積%程度と、合成樹脂結合剤としてフェノール樹脂を20容積%程度と、その他有機質バルーンなどの充填剤を30容量%程度とが混合及び撹拌される。また、前記コア部16の原料として、主原料であるエポキシ樹脂を60容積%程度と、溶融アルミナ砥粒などのフィラを20容積%程度と、その他有機質バルーンなどの充填剤を30容量%程度とが混合及び撹拌される。次いで、所定の金型に前記外周砥石部12の原料が流し込まれて硬化させられた後、その金型に更に前記コア部16の原料が流し込まれて硬化させられることにより、その外周砥石部12とコア部16とが一体的に形成される。次いで、かかる金型から外されて仕上加工が施され、前記レジノイド研削砥石10が製造される。

続いて、本発明の効果を検証するために、本発明者が行った試験について説明する。本試験では、前記コア部16の構成を様々に変化させてその研削性能を比較するため、炭化ケイ素砥粒とセラミック砥粒とを1:1の比率で混合した骨材粒子を49容積%と、合成樹脂結合剤としてフェノール樹脂を20容積%と、その他有機質バルーンなどの充填剤を31容量%とから構成された前記外周砥石部の内周側に、以下に示す構成のコア部を備えたレジノイド研削砥石すなわち実施例試料1から5、及び比較例試料を作製した。なお、それらのレジノイド研削砥石は、外径380mmφ×内径127mmφ×厚みt20mm、コア部外径205mmφの共通寸法とした。

本試験では、以上のように構成された実施例試料1から4、及び比較例試料を用い、所定の円筒研削盤にて砥石周速40m/s、切込量0.06mm/passの加工条件で、JIS G 4403に規定する硬度60HRC程度のハイス工具鋼(130mmφ)を被削材として研削試験1を行い、切込量を0.10mm/passに変更して研削試験2を行った。また、実施例試料3及び5を用い、上記研削試験1と同じ加工条件で研削試験3を行った。以下にそれらの研削試験1から3の結果を示す。

研削試験1の結果から、従来のレジノイド研削砥石である比較例試料に送りマーク、ビビリ、及びタタキ現象などの不具合が生じる加工条件においても、本発明の実施例である実施例試料1から4のレジノイド研削砥石は、良好な研削性能を示すことが確認された。とりわけ、コア部の曲げ弾性率が1GPaである実施例試料3が研削比及び研削能率に優れている。一方、コア部の曲げ弾性率が0.2GPaである実施例試料4では研削砥石の逃げが生じ、研削比及び研削性能に若干の低下が見られる。また、研削試験2の結果から、切込量を0.10mm/passと大きくした場合には、コア部の曲げ弾性率が8GPaの実施例試料1では送りマーク、ビビリ、及びタタキ現象などの不具合が生じると共に、被削面粗さも粗くなることが確認された。なお、比較例試料ではタタキ現象により中途において研削加工が不可能となった。また、研削試験3の結果から、曲げ強度が30MPaと比較的低い実施例試料5でも、実施例試料3と同様の研削性能を示すことが確認された。すなわち、コア部の原料あるいは曲げ強度などに因らず、そのコア部の曲げ弾性率を0.1GPa以上10GPa以下の範囲内、更に好適には、0.2GPa以上4GPa以下の範囲内、最適には、1GPa程度とした構成において、様々な加工条件に対応し得る汎用性に優れたレジノイド研削砥石を提供できることが検証された。

このように、本実施例によれば、前記外周砥石部12の内側に設けられたコア部16の弾性率は、その外周砥石部12の弾性率よりも低く、弾性に優れていることから、比較的高負荷の研削加工に際しては前記被削材40との間に生じる過剰な圧力を分散させる一方、比較的低負荷の研削加工に際しても何ら不具合を生じさせない。すなわち、様々な加工条件に対応し得る汎用性に優れたレジノイド研削砥石10を提供することができる。

図4は、本発明の他の実施例であるレジノイド研削砥石50の斜視図である。この図に示すように、かかるレジノイド研削砥石50は、前述のレジノイド研削砥石10の構成に加えて、前記コア部16の内周側に円環状の補強部52を備えており、図5に示すように、研削機械の回転主軸18に把持固定されて用いられる。上記補強部52は、例えば金属材料あるいは硬質エンジニアリングプラスチックなどの比較的弾性に乏しい一方で強度に優れた材料から成り、かかる補強部52が設けられていることにより、前記コア部16による径方向の弾性に弊害を生じさせずに、上記レジノイド研削砥石50における前記第1フランジ部材20及び第2フランジ部材22により挟圧される部分の厚み方向の強度を向上させることができるという利点がある。

また、前述の実施例では、前記外周砥石部12及びコア部16は、所定の金型に原料を流し込む流込成形により、一体的なレジノイド研削砥石10として形成されるものであったが、本発明はこれに限定されるものではなく、例えば、前記外周砥石部12とコア部16とをそれぞれ個別にプレス成形した後、合成樹脂接着剤などにより相互に固着して形成されるものであっても構わない。
