本発明は、温度湿度変化の激しい雰囲気下で使用される自動包装充填に好適な食品容器用蓋材に関するものである。

【従来の技術】
従来、ヨーグルト容器等の開口部を封止するために用いられる蓋材は、一般的に厚紙(150g/m2〜250g/m2)をベースに構成されている。この蓋材20を図7に基づいて説明すると、表面に適宜の絵柄や商品名などの文字を印刷した印刷層21を有する紙層22の内層側に、接着剤層23を介してポリエステル(PET)層24を積層し、このポリエステル層24の内層側に熱接着シーラント層25が積層されている。上記ポリエステル層24は、容器の内容物の付着等により紙に水分が浸透するのを防止する。また、熱接着シーラント層25は、食品容器に熱接着させて食品容器を封止するものである。

次に、上記蓋材20を用いた食品容器での自動充填包装行程を図8に基づいて説明する。
開口部1aを有する食品容器1をフィーダ等により移送し、移送経路に設置した食品充填装置3からヨーグルト等の食品2を食品容器1内に充填する。この際に、食品容器1は、通常、多数を並列した状態で一度に移送、充填する。食品2を充填した食品容器1は、移送経路に配置した蓋材設置装置4により開口部1a上に上記蓋材20が載置される。その際には、適宜に位置決め装置等により、蓋材20が正確に開口部1aのフランジ部1b上に位置するようにする。次いで、上記蓋材20が設置された食品容器1は、蓋材熱接着行程に供される。この行程では、フランジ部1bの形状に合わせた環状の押当て部5aを有するヒートシール金型5を加熱した状態で蓋材20上から食品容器1に押し当てる。この際に食品容器1は、フランジ部1bを下側から支持する装置6によって保持されている。上記ヒートシール金型5の加熱・押圧により蓋材20の熱接着シーラント層25が溶融する。その後、ヒートシール金型5を離脱させると熱接着シーラント層25が固化し、食品容器1のフランジ部1bに蓋材20が熱接着されて開口部1が封止される。多数の食品容器1は、上記行程を経ることにより自動で食品の充填、包装が行われる。

ところで、食品容器に収容する食品は、種々の理由で加熱された状態にある場合が多く、蓋材の配置に際しても蒸気が発生し、蓋材周辺に放散される。また、移送時に、周辺の温度、湿度が大きく変化する。
蓋材20は、上記のように紙層22の内層側にポリエステル層24を積層しているため内面側からの水分吸収は効果的に防止されるものの、表面側に回り込んだ蒸気や湿気が紙に吸収され、紙層22、すなわち蓋材20全体がカールしやすいという問題がある。このように変形した蓋材は、蓋材設置装置で食品容器の開口部に載置する際に、所定の位置に収まらず目標位置からずれてしまうという問題がある。このような蓋材を熱接着すると、封止が十分でなかったり、見た目が悪いなどの理由で商品として利用できず、歩留りが低下するという問題がある。

上記問題点を解決するため、図9に示す蓋材30が提案されている(特許文献1参照)。すなわち、紙層31の内外層にそれぞれ接着剤層32、33を介してポリエステル層34、35を積層し、外層側のポリエステル層34の内層側直下に印刷層36を設ける。また、ポリエステル層35の内層側に上記蓋材20と同様に熱接着シーラント層37を積層する。このようにして構成された蓋材30は、上記で説明したのと同様の行程により食品容器に熱接着され、該容器の開口部を封止する。なお、紙層31は、内層側のポリエステル層33だけでなく、外層側にもポリエステル層34が積層されており、内外層からの水分の吸収が阻害され、温度湿度変化での伸縮も内外層で小さくなる。これより上記行程における蓋材のカールが効果的に防止され、歩留りが向上する効果が得られる。

【発明が解決しようとする課題】
ところで、前記した従来の蓋材20では、紙層が焦げる直前の温度(例えば280℃程度)迄、加熱して熱接着することが可能であり、高温加熱により短時間で熱接着して効率よく食品充填包装作業を行うことができる。
しかし、後者の蓋材30では、最外層に融点が250℃程度のポリエステル層が積層されているため、上記のように高温で加熱すると該層の溶融、熱変形が生じてしまう。このため該蓋材30では、熱接着時の加熱温度を250℃未満(例えば240℃程度)にして行っている。しかし、ヒートシール金型を所定の温度に加熱する際には、該金型の温度がある程度(例えば±15℃程度)変動することは避けられず、240℃に設定した場合でも、温度のバラツキにより250℃を超える温度で蓋材が加熱される場合がある。このような温度で加熱されると、ポリエステル層が一部溶融等が生じて、見栄えが悪くなったり封止が不完全になって商品として使用することができないものになってしまい、歩留まりを低下させる。一方、温度の変動を考慮して加熱温度を低くすると、熱接着すなわち封止が不完全になりやすく、熱接着シーラント層を十分に溶融させて容器での封止を確実なものにするためにはシール型の押当て等による加熱時間を長くする必要がある。このため、後者の蓋材を用いた場合、蓋材のカールは効果的に防止できるものの、製品歩留まりが悪かったり、作業効率が低下するという問題は避けられない。

〈紙層〉
本発明では、剛性を確保する基部として紙層を備えている。該紙層を構成する紙の材質は本発明としては特に限定されるものではなく、例えば食品衛生上問題のない紙であることなどを考慮して材質を選定することができる。また、該紙層の厚さも特に限定されるものではないが、例えば、坪量30g/m2〜300g/m2となる厚さで構成することができる。望ましくは、坪量70g/m2〜200g/m2となる厚さで構成できる。この厚さは小さすぎると適度な剛性を得ることができず、また厚すぎると熱伝導性が低下して熱接着時の封止性が損なわれる。

〈耐水性プラスチック層〉
通常のプラスチック材料では、水との親和性が低く、撥水作用により耐水性を有している。したがって、本願発明では、特別に耐水性を付与することがなくても、少なくともプラスチック一般が備える耐水性を備えるものであればよい。該材料としては、例えば、適度な強度と耐熱性を有するポリエステルフィルムが好適であり、さらに2軸延伸フィルム等の延伸フィルムであれば一層高い強度を得ることができる。該耐水性プラスチック層の厚さも本発明としては特に限定されるものではないが、好適には4〜50μmを挙げることができる。この厚さは小さすぎると耐水性が十分に得られず、一方、厚さが大きすぎると、熱伝導効率が悪くなり、シール不良を起こす。

本願発明では、耐水性プラスチック層は少なくとも紙層の内層側に設けられるが、紙層の外層側に設けて紙層を耐水性プラスチック層で挟むようにするのが望ましい。なお、内層側の耐水性プラスチック層と外層側の耐水性プラスチック層とは、互いに厚さが異なるものであってもよく、また、材質が異なるものであってもよく、厚さ、材質ともに同一であってもよい。紙層と耐水性プラスチック層とは、両者が強固に積層されているものであればよく、積層方法は特に限定されないが、両者間に接着剤層を設けて各層を強固に積層することもできる。

〈接着剤層〉
上記接着剤層に用いられる接着剤としては、接着剤として、良好な接着力を有し、望ましくは安全性、衛生性等の機能が損なわれない樹脂であれば種々の樹脂を採択することができる。ポリウレタン樹脂、ポリエステル樹脂、アクリル樹脂、ポリエチレン樹脂等が例示される。

本願発明では、最外層に耐熱コート層が形成される。該耐熱コート層は、上記耐水性プラスチック層に用いられる材料よりも耐熱性に優れた材料が用いられる。具体的には、耐熱コート層に用いられる材料は、耐水性プラスチック層に用いられる材料よりも融点が高いものを用いる。該材料としては種々の材料の採択が可能であるが、その一種としてラジカル重合した材料を用いることができる。このような材料として、ポリエステルアクリレート、ウレタンアクリレート、エポキシアクリレート、ポリオールアクリレート等のアクリレート系のプラスチックが例示される。ただし、本発明としては耐熱コート層を構成する材料がこれらのものに限定されるものではなく、耐熱性を有する材料であればよく、さらに透明性を有する材料が望ましい。なお、該耐熱コート層に用いる材料の耐熱性としては、紙層の着火点(280℃程度)よりも高い融点を有していても材料費が嵩むばかりとなるので、250℃〜280℃の融点を有するものが望ましく、さらに融点260〜270℃のものが一層望ましい。

該耐熱コート層の厚さも本発明としては特に限定されるものではないが、例えば1〜10μmの厚さを例示することができる。該厚さが小さいと十分な耐熱性が得られず、耐水性プラスチック層の熱変形等の不具合が生じやすくなる。一方、厚さが大きいと無駄でコストが嵩むだけでなく、熱伝導性が損なわれて熱接着に悪影響が生じるおそれがある。

該耐熱コート層は、透明な材質として、その内層側直下に印刷層を設けることができる。これにより印刷層の絵柄、文字が良好に視認される。印刷層の形成方法は、本発明としては特に限定されるものではなく、その内層の耐水性プラスチック層の外層面に形成するものであってもよく、また、耐熱コート層の内層側に印刷層を形成したものを積層したものであってもよく、さらには、印刷層と耐熱コート層とを同時に形成しつつ積層するものであってもよい。

〈熱接着シーラント層〉
該層に用いられる材料は、熱接着によりシーラントとしての機能が得られるものであれば種々のプラスチックを用いることができる。封かん性、開封性、安全性、衛生性等の機能を有するものが望ましく、ポリエチレン、ポリプロピレン、EVA(エチレンサクサンビニル共重合体)、ポリアクリル樹脂、ポリスチレン樹脂等が例示される。該層の厚さも本発明としては特に限定されないが、例えば3〜100μmを示すことができる。この厚さは小さすぎると封止が不十分になるおそれがあり、また厚さが大きすぎると加熱による溶融に時間がかかり作業性が低下する。封止性を重視する場合には、食品容器と同系の単独材料で構成するのが望ましい。例えばポリエチレン製の食品容器に対し、ポリエチレン樹脂を用いる。また、封止性を重視しない場合には、材料を組み合わせて用いることもできる。
該接着シーラント層は、耐水性プラスチック層にそのまま積層してもよく、より強固に固着するために接着剤層を介装させてもよい。

本発明の蓋材は、公知のラミネータ装置等を用いて常法により各層を積層することができ、特別な製造方法を必要としない。また、前述したように印刷層の形成方法も特に限定されるものではなく、グラビア印刷法、フレキソ印刷法等を採用することができる。
また、本発明の蓋材は、上記各層を必須とする他に、各層間に中間層を有するものであってもよく、該中間層の材質も必須となる上記各層の機能を損なわない限り特に限定されるものではない。

【発明の実施の形態】
次に、本発明の蓋材の一実施形態を添付図に基づき説明する。
図1に示すように、蓋材10は、ベースとなる紙層11を有しており、この実施形態では、晒(サラシ)クラフト紙を100g/m2の厚さにして紙層11が構成されている。該紙層11の内外層にはそれぞれ接着剤層12、13が積層されている。該接着剤層12の外層、接着剤層13の内層にはポリエステルフィルムからなる耐水性プラスチック層14、15が12μm厚で積層されている。耐水性プラスチック層14の外層側には、適宜の絵柄等からなる印刷層16が設けられており、該印刷層の外層、すなわち最外層に、アクリレート系樹脂からなる耐熱性コート層17が2μm厚で積層されている。また、耐水性プラスチック層15の内層側、すなわち最内層にはポリエチレン樹脂からなる熱接着シーラント層が60μm厚で積層されている。

【実施例】
以下に本発明の実施例を比較例と対比しつつ説明する。
本発明材として、上記実施形態に示した蓋材10を発明材として用意し、従来の蓋材20に相当するものを比較材1、蓋材30に相当するものを比較材2として用意した。なお、各蓋材では、いずれも、耐水性プラスチック層である延伸ポリエステルフィルムは12μm厚、熱接着シーラント層は60μm厚とし、紙層は、発明材では上記実施形態に示すように100g/m2、比較材1では170g/m2、比較材2では100g/m2の秤量の厚さとした。

先ず、上記蓋材のうち、発明材と比較材1に関し、カール性を評価する試験を行った。具体的には、図2に示すように、温度50℃の内容物を収容した容器の開口部に蓋材を設置し、時間経過に伴うカール量を測定した。カール量は、容器のフランジからの蓋材の浮き上がり量で測定した。また、図3に示すように、上記容器の上方20mmの位置に、240℃に加熱したヒートシール金型を配置し、直下の蓋材のカール量を同じく時間経過とともに測定した。上記カール量測定は、試験開始から5秒後、20秒後、1、3、10分後にそれぞれ測定した。これらの結果を図2、3に示す。図から明らかなように、比較材1では、5秒後において相当のカールが発生しており、時間の経過に伴ってカール量が増加している。一方、発明材は、通常放置では、10分経過後においてもカール量は0であり、シール金型直下に配置したものでも、3分経過まではカール量は0で、10分経過後において、1mmのカールが見られたにすぎない。すなわち、本発明材は、大きな温度、湿度変化に対しても優れた耐カール性を備えていることが明らかになっている。

次に、上記蓋材のうち、発明材と比較材2について封止強度を評価した。具体的には、食品容器に蓋材を設置し、ヒートシール金型を所定時間押し付けて蓋材を容器のフランジに熱接着した。評価試験では、加熱温度を変えた金型による押し付けを4kg/cm2の押圧力でベタシールと線シールとを同時間を行った。押し付け時間は、ベタシール:0.7秒+線シール:0.7秒またはベタシール:1.0秒+線シール:1.0秒で行った。

なお、封止強度の評価では、蓋材のタブを引き上げる際に、開封に至る最大強度を開封強度とし、封止した容器の内側に針状ノズルによって内圧を付与し、蓋材の一部剥離に至る最大圧力を封緘強度とした。また、シール時に内容物がかみこまれた場合を想定して食品容器のフランジ状にヨーグルトの固まりを載せ、そのまま蓋材を熱接着した場合の封緘強度を液かみ封緘強度として評価した。

これらの試験結果を表1、2に示し、該結果の一部を図4〜図6に示した。なお、比較材2では、金型温度250℃で延伸ポリエステルフィルムの一部溶融が発生しており、金型温度の上限は245℃程度であった。
上記試験結果から明らかなように、発明材および比較材2では、230〜245℃では、(0.7+0.7)秒、(1.0+1.0)秒のいずれの加熱時間でも良好な封止強度が得られており、(0.7+0.7)秒の加熱時間では230℃が液かみ封緘強度として所定の規格値(150mmHg以上)を満たすための最低加熱温度であることが示されている。
ただし、実機では、前記したようにヒートシール金型の加熱温度の変動(±15℃程度)を考慮すると、液かみ封緘強度が歩留まりよく規格値を満たすためには245℃程度の加熱温度が必要である。しかし、金型の加熱温度が高温側に変動すると、比較材2では、上限温度(245℃)を超えて260℃に達する可能性があり一部溶融が生じてしまうことが避けられない。一方、発明材では、溶融や熱変形が生じることなく、280℃の加熱温度においても良好な封止がなされていることが分かる。
これにより発明材では、さらに高温での加熱が可能になる。発明材において、ベタシール:0.5秒+線シール:0.5秒で250℃で加熱した場合にも、液かみ封緘強度は150mmHg以上となっており、さらに短時間加熱により蓋材の封止が可能であることも明らかとなった。

【発明の効果】
以上説明したように、本発明の食品容器用蓋材によれば、食品容器の開口部に熱接着される蓋材であって、紙層の内層側に耐水性プラスチック層が積層され、該プラスチック層の内層側にある最内層に熱接着シーラント層が積層され、前記紙層の外層側にある最外層に耐熱コート層が積層されているので、温度、湿度の変化が大きい環境においても蓋材のカールが防止され、食品容器への熱接着作業に際し位置ずれすることなく正確な位置に設置することができ、熱接着作業も良好な封止性を確保した上で短時間で高速に作業を行うことができ、作業効率が向上する効果がある。
