【発明の属する技術分野】
本発明は太陽電池用封止膜及び太陽電池モジュールの製造方法に係り、特に、太陽電池モジュール作製時の封止工程における太陽電池用セルの破損を有効に防止することができる太陽電池用封止膜と、この太陽電池用封止膜を用いた太陽電池モジュールの製造方法に関する。

【従来の技術】
近年、資源の有効利用や環境汚染の防止等の面から、太陽光を直接電気エネルギーに変換する太陽電池が注目され、開発が進められている。

太陽電池モジュールは、一般に、図3に示す如く、表面側透明保護部材としてのガラス基板11と裏面側保護部材(バックカバー)12との間にエチレン−酢酸ビニル共重合体樹脂(EVA)フィルム13A,13Bの封止膜により、シリコン発電素子等の太陽電池用セル14を封止した構成とされている。

このような太陽電池モジュールは、ガラス基板11、封止膜用EVAフィルム13A、太陽電池用セル14、封止膜用EVAフィルム13B及びバックカバー12をこの順で積層し、加熱加圧して、EVAを架橋硬化させて接着一体化することにより製造される。

ところで、太陽電池モジュールの作製時にあっては、その封止工程の加熱加圧の際にEVAフィルムが太陽電池用セルに押し付けられるため、この押圧力で太陽電池モジュールが割れるという問題があった。

従来、この封止時の太陽電池用セルの破損を防止するために、EVAフィルムにエンボス加工を施してフィルム表面に凹部を形成したものが提案されている。エンボス加工を施したEVAフィルムであれば、図4に示す如く、ガラス基板11、エンボス付きEVAフィルム15A、太陽電池用セル14、エンボス付きEVAフィルム15B及びバックカバー12をこの順で積層し、加熱加圧して、EVAを架橋硬化させて接着一体化することにより太陽電池モジュールを製造する際に、EVAフィルム15A、15Bのエンボス加工面が潰れるときのクッション効果で太陽電池用セル14の破損を防止することができる。

【発明が解決しようとする課題】
このようにエンボス加工を施したフィルムであれば、太陽電池用セルの破損が防止されるが、十分に満足し得る効果が得られているとは言えず、より一層の改善が望まれている。

特に近年、太陽電池モジュールを構成するシリコンの量を減らしてコスト削減を図るべく太陽電池用セルの薄厚化が要求されており、この場合において太陽電池用セルはより一層破損し易くなることから、封止時に太陽電池用セルに加わる応力をより一層低減することができる太陽電池用封止膜の開発が望まれている。

従って、本発明は、太陽電池モジュール作製時の封止工程における太陽電池用セルの破損を確実に防止し、太陽電池モジュールを歩留り良く効率的に作製することができる太陽電池用封止膜と、この太陽電池用封止膜を用いた太陽電池モジュールの製造方法を提供することを目的とする。

開口付きEVAフィルム1の開口1Aは太陽電池モジュールの太陽電池用セル14の配列に倣って設けられ、開口1Aの深さに相当する開口付きEVAフィルム1の厚さは、太陽電池用セル14を十分に開口1A内に収容できるような厚さであれば良い。図1においては、開口付きEVAフィルム1の厚さは太陽電池用セル14の厚さよりも大きく、太陽電池用セル14は開口1A内に完全に入り込んでいるが、太陽電池用セル14は開口1A内に必ずしも全体が入り込んでいる必要はなく、若干突出していても良い。この場合であっても太陽電池用セル14の大部分が開口1A内に挿入されていることにより、太陽電池用セル14に加えられる封止時の押圧力は大幅に低減される。

開口1A内に太陽電池用セル14を収容することによる破損防止効果を確実に得るために、開口付きEVAフィルム1の厚さは、太陽電池用セル14の厚さに対して0.2〜5倍、特に0.5〜2倍であることが好ましい。

また、開口付きEVAフィルム1の開口1Aの平面視形状は、太陽電池用セル14の平面視形状と略相似形であって、太陽電池用セル14の大きさと同等であるが、わずかに大きいことが好ましいが、この開口1Aが太陽電池用セル14に対して大き過ぎると、封止時に太陽電池用セル14が移動するなどして、太陽電池用セル14の配列が乱れるおそれがあり、逆に小さ過ぎると開口1Aへの太陽電池用セル14の装着効率が悪くなることから、開口1Aの面積は太陽電池用セルの面積の0.8〜1.2倍程度であることが好ましい。

同様に、凹部付きEVAフィルム4の凹部4Aも太陽電池モジュールの太陽電池用セル14の配列に倣って設けられ、凹部4Aの深さは、太陽電池用セル14を十分に凹部1A内に収容できるような深さであれば良い。図2においては、凹部4Aの深さは太陽電池用セル14の厚さよりも大きく、太陽電池用セル14は凹部4A内に完全に入り込んでいるが、太陽電池用セル14は凹部4A内に必ずしも全体が入り込んでいる必要はなく、若干突出していても良い。この場合であっても太陽電池用セル14の大部分が凹部4A内に挿入されていることにより、太陽電池用セル14に加えられる封止時の押圧力は大幅に低減される。

図1に示す開口付きEVAフィルム1を用いる場合には、この開口付きEVAフィルム1とバックカバー12及びガラス基材11との間にそれぞれ封止用EVAフィルム2,3が必要となる。この封止用EVAフィルム2,3の厚さは、通常の場合100〜2000μm、特に200〜1000μmであることが好ましい。

一方、図2に示す凹部付きEVAフィルム4を用いる場合には、この凹部付きEVAフィルム4がガラス基材側の封止用EVAフィルムを兼ねることができ、従ってバックカバー12側の封止用EVAフィルム2のみで良い。この封止用EVAフィルム2の厚さは、通常の場合100〜2000μm、特に200〜1000μmであることが好ましい。また、凹部付きEVAフィルム4の凹部4Aの総厚さから凹部4Aの深さを差し引いた値は100〜2000μm、特に200〜1000μmであることが好ましい。

次に、本発明で用いるEVAフィルムの成膜原料として好適なEVA樹脂組成物について説明する。

本発明で用いられるEVA樹脂は、酢酸ビニル含有量が40重量%以下、好ましくは10〜36重量%特に好ましくは10〜33重量%、とりわけ好ましくは10〜26重量%であることが好ましい。。

EVA樹脂の酢酸ビニルの含有率が40重量%を超えると、樹脂が非常に流れ易くなり、封止時にガラス基板とバックカバーとの間から流出し易い。また、粘着性が増してタックし易くなり、取り扱い性が悪くなる。

酢酸ビニルの含有率が10重量%より低いEVA樹脂は、加工性が悪く、またフィルムが硬過ぎて脱気性が悪くなると共に、太陽電池用セルに損傷を生じさせ易い。

本発明で用いられるEVA樹脂は、メルトフローレートが0.7〜20であることが好ましく、より好ましくは1.5〜10である。

本発明で用いるEVA樹脂組成物には、耐候性の向上のために架橋剤を配合して架橋構造を持たせるが、この架橋剤としては、一般に、100℃以上でラジカルを発生する有機過酸化物が用いられ、特に、配合時の安定性を考慮に入れれば、半減期10時間の分解温度が70℃以上であるものが好ましい。このような有機過酸化物としては、例えば2,5−ジメチルヘキサン;2,5−ジハイドロパーオキサイド;2,5−ジメチル−2,5−ジ(t−ブチルパーオキシ)ヘキサン;3−ジ−t−ブチルパーオキサイド;t−ジクミルパーオキサイド;2,5−ジメチル−2,5−ジ(t−ブチルパーオキシ)ヘキシン;ジクミルパーオキサイド;α,α’−ビス(t−ブチルパーオキシイソプロピル)ベンゼン;n−ブチル−4,4−ビス(t−ブチルパーオキシ)ブタン;2,2−ビス(t−ブチルパーオキシ)ブタン;1,1−ビス(t−ブチルパーオキシ)シクロヘキサン;1,1−ビス(t−ブチルパーオキシ)3,3,5−トリメチルシクロヘキサン;t−ブチルパーオキシベンゾエート;ベンゾイルパーオキサイド等を用いることができる。これらの有機過酸化物の配合量は、一般にEVA樹脂100重量部に対して5重量部以下、好ましくは1〜3重量部である。

また、太陽電池の封止膜として、太陽電池用セルとの接着力向上の目的で、EVA樹脂にシランカップリング剤を添加することができる。この目的に供されるシランカップリング剤としては公知のもの、例えばγ−クロロプロピルトリメトキシシラン;ビニルトリクロロシラン;ビニルトリエトキシシラン;ビニル−トリス−(β−メトキシエトキシ)シラン;γ−メタクリロキシプロピルトリメトキシシラン;β−(3,4−エトキシシクロヘキシル)エチルトリメトキシシラン;γ−グリシドキシプロピルトリメトキシシラン;ビニルトリアセトキシシラン;γ−メルカプトプロピルトリメトキシシラン;γ−アミノプロピルトリメトキシシラン;N−β−(アミノエチル)−γ−アミノプロピルトリメトキシシラン等を挙げることができる。これらのシランカップリング剤の配合量は、一般にEVA樹脂100重量部に対して5重量部以下、好ましくは0.1〜2重量部である。

更に、EVA樹脂のゲル分率を向上させ、耐久性を向上するためにEVA樹脂に架橋助剤を添加することができる。この目的に供される架橋助剤としては、公知のものとしてトリアリルイソシアヌレート;トリアリルイソシアネート等の3官能の架橋助剤の他、NKエステル等の単官能の架橋助剤等も挙げることができる。これらの架橋助剤の配合量は、一般にEVA樹脂100重量部に対して10重量部以下、好ましくは1〜5重量部である。

更に、EVA樹脂の安定性を向上する目的でハイドロキノン;ハイドロキノンモノメチルエーテル;p−ベンゾキノン;メチルハイドロキノンなどを添加することができ、これらの配合量は、一般にEVA樹脂100重量部に対して5重量部以下である。

更に、必要に応じ、上記以外に着色剤、紫外線吸収剤、老化防止剤、変色防止剤等を添加することができる。着色剤の例としては、金属酸化物、金属粉等の無機顔料、アゾ系、フタロシアニン系、アヂ系、酸性又は塩基染料系レーキ等の有機顔料がある。紫外線吸収剤には、2−ヒドロキシ−4−オクトキシベンゾフェノン;2−ヒドロキシ−4−メトキシ−5−スルフォベンゾフェノン等のベンゾフェノン系;2−(2’−ヒドロキシ−5−メチルフェニル)ベンゾトリアゾール等のベンゾトリアゾール系;フェニルサルシレート;p−t−ブチルフェニルサルシレート等のヒンダートアミン系がある。老化防止剤としては、アミン系;フェノール系;ビスフェニル系;ヒンダートアミン系があり、例えばジ−t−ブチル−p−クレゾール;ビス(2,2,6,6−テトラメチル−4−ピペラジル)セバケート等がある。

図1に示すような開口1Aを有する開口付きEVAフィルム1は、例えば、このようなEVA樹脂組成物を用い、加熱圧延することにより成膜し、解反して刃型により打抜くことにより開口1Aを形成することにより製造することができる。

また、図2に示すような凹部4Aを有する凹部付きEVAフィルム4は、例えば、このようなEVA樹脂組成物を用い、加熱圧延することにより成膜し、所定のパターンを彫刻したエンボスロールに成膜したEVAフィルムを通すことにより凹部4Aを形成することにより製造することができる。

このようなEVAフィルムを用いる封止条件、即ち、前記積層体の加熱加圧条件は、好ましくは、真空ラミネーターで温度90〜170℃、脱気時間+加熱加圧時間5〜12分、プレス圧力0.1〜1.1kg/cm2、オーブン等で100〜150℃8〜45分であり、この加熱加圧時に、EVAフィルムが架橋して耐候性に優れた封止膜を形成することができる。

【発明の効果】
以上詳述した通り、本発明の太陽電池用封止膜及び太陽電池モジュールの製造方法によれば、太陽電池モジュール作製時の封止工程で太陽電池用セルに封止膜が押し付けられることによるセルの破損を確実に防止することができ、太陽電池を高い歩留りで効率的に作製することができる。
