Description

無機コーテッドサンドおよびその製造方法、鋳造用鋳型、ならびに無機コーテッドサンドの保存安定性の向上方法
 本発明は、無機コーテッドサンドおよびその製造方法、鋳造用鋳型、ならびに無機コーテッドサンドの保存安定性の向上方法に関する。
 近年、持続可能な開発目標(SDGs)の観点から人と環境に配慮した製品設計の重要性が増しており、CO排出量やVOCを低減した環境調和型の鋳造プロセスの技術開発が加速している。
 環境調和型の鋳造プロセスとしては、例えば、耐火性骨材と、液状の水ガラスからなる無機粘結剤を用いる湿態砂の無機バインダープロセスが知られている。例えば、特許文献1(特表2010-519042号公報)に記載のものが挙げられる。
 特許文献2(特表2021-536367号公報)は再生砂と二酸化ケイ素を含む粒子状非晶質酸化物と混合して混合物を得、その混合物を400℃以上の温度で加熱処理することで、可使時間が改善され、鋳物の表面品質が改善され、大幅なエネルギー節約も実現できることが記載されている。
 特許文献3(特開2014-117740号公報)には、加熱した耐火性骨材に対して、粘結材として特定の水ガラス水溶液を混和せしめ、水分を蒸発させることにより、かかる耐火性骨材の表面に粘結材の被覆層を形成してなる、常温流動性を有する乾態のコーテッドサンドに関する製造方法が記載されている。

 ところで、鋳造後、鋳型に用いたコーテッドサンドは、通常、鋳型を破壊(解砕)して単粒子にした回収砂に種々の方法で再生処理を施した再生砂として再利用される。経済的観点及び廃棄物低減等の観点から、鋳物工場では、再生砂を用いて鋳型を製造することは欠かせない状況となっている。
 本発明者らは、特許文献2および3に記載されるような従来の無機粘結剤を用いた無機バインダープロセスの再生砂を用いた鋳物砂で、新たにメタケイ酸塩水和物層を形成して無機コーテッドサンドを作製すると、保存中、速やかに湿態化し所望の鋳型が造型できない場合があることを見出した。また、非晶化度が比較的高い耐火性骨材を用いた場合も、メタケイ酸塩水和物層を形成して無機コーテッドサンドを作製すると、同様に、保存中に湿態化する傾向が見られた。
 従来の無機バインダープロセスの再生法として特許文献1に示す焙焼再生が挙げられる。しかしながら、十分な湿態化の抑制はできず、また600~800℃の高温処理を行うため、エネルギー消費やCO排出の観点でも問題があった。また、特許文献1は、液状の水ガラスからなる無機粘結剤を用いる湿態砂の無機バインダープロセスに関するものであった。
 つまり、本発明の課題は、再生砂等を用いた無機コーテッドサンドの保存中の湿態化を抑制するとともに、これを用いた無機コーテッドサンド用鋳物砂製造時の環境負荷を軽減することに関する。
 そこで、本発明者らは、再生砂またはSiOを含む耐火性骨材に対し、被覆層を適用し、鋳物砂の陽イオン交換容量(CEC)を特定の値にすることが前記課題解決に有効であることを見出し、本発明を完成させた。
 本発明によれば、
 再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材の表面に第1被覆層が配置された鋳物砂と、当該鋳物砂の前記第1被覆層上にメタケイ酸塩を含む第2被覆層と、を有する、乾態の無機コーテッドサンドであって、
 前記耐火性骨材(B)が、SiOを含むものであり、
 前記鋳物砂の陽イオン交換容量(CEC)が3mmol(+)/kg以上、40mmol(+)/kg以下である、乾態の無機コーテッドサンドが提供される。
 また、本発明によれば、上記の無機コーテッドサンドからなる鋳造用鋳型が提供される。
 また、本発明によれば、
 再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、アルミン酸塩または水酸化アルミニウムと、を混合し、前記骨材の表面に第1被覆層を形成し、鋳物砂を得る工程(1)と、
 得られた前記鋳物砂とメタケイ酸塩水和物の溶融液と、を混合して混合物を得る工程(2)と、
 前記混合物を前記メタケイ酸塩水和物の融点未満の温度まで冷却する工程(3)と、

 再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、アルミン酸塩または水酸化アルミニウムと、を混合し、前記骨材の表面に第1被覆層を形成し、鋳物砂を得る工程(4)と、
 得られた前記鋳物砂と、水ガラス、苛性アルカリ、および水を含む溶液と、を混合してメタケイ酸塩水和物を含む混合物を得る工程(5)と、

 当該鋳物砂を被覆するメタケイ酸塩を含む第2被覆層と、を有する、無機コーテッドサンドの保存安定性の向上方法であって、
 前記耐火性骨材(B)が、SiOを含むものであり、
 前記鋳物砂の陽イオン交換容量(CEC)を3mmol(+)/kg以上40mmol(+)/kg以下を満たすように乾態の無機コーテッドサンドを調製する、無機コーテッドサンドの保存安定性の向上方法が提供される。
 本発明によれば、無機コーテッドサンド用鋳物砂の製造時の環境負荷を軽減しつつ、無機コーテッドサンドの保存安定性を向上できる。
 以下、本発明の実施の形態について説明する。また、本明細書中において、数値範囲を示す「A~B」は特に断りがなければA以上B以下の範囲を表す。また、各実施形態に記載される構成・要素は発明の効果を損なわない限りにおいて適宜組み合わせることもできる。
 また、「被覆」および「被覆層」とは連続的であるものに限られず、一部に非連続な部分があってもよい。
<無機コーテッドサンド>
 本実施形態の無機コーテッドサンドは、再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、前記骨材を覆うとともに表面に位置する第1被覆層と、を備える鋳物砂と、当該鋳物砂の前記第1被覆層上にメタケイ酸塩を含む第2被覆層と、を有する、乾態の無機コーテッドサンドである。また、前記耐火性骨材(B)が、SiOを含むものであり、前記鋳物砂の陽イオン交換容量(CEC)が3mmol(+)/kg以上40mmol(+)/kg以下である。
 すなわち、本実施形態の無機コーテッドサンドは、再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材を用いて無機コーテッドサンドを作製する際に、当該骨材の表面に第1被覆層、ケイ酸塩を含む第2被覆層をこの順に積層すること、およびに鋳物砂の陽イオン交換容量(CEC)を制御することよって、再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材を用いた無機コーテッドサンドの保存安定性を向上することができる。
 かかる理由の詳細は明らかではないが、以下のように推測される。
(i)再生砂(A)の表面には、鋳造に一度使用された無機粘結剤の残留物が付着している場合がある。無機粘結剤の残留物を有する再生砂(A)の表面にメタケイ酸塩水和物を被覆して無機コーテッドサンドを作製した場合、残留物中の成分とメタケイ酸塩水和物が反応して、メタケイ酸水和物結晶が融解し、無機コーテッドサンドが湿態化してしまう。
(ii)一方、SiOを含む耐火性骨材(B)の表面にケイ酸塩水和物を被覆して無機コーテッドサンドを作製した場合も(i)と同様に、耐火性骨材(B)のSiO成分とケイ酸塩水和物が反応しうるため、ケイ酸水和物結晶が融解し、無機コーテッドサンドが湿態化してしまう場合がある。
(iii)そこで、第1被覆層を、再生砂(A)または耐火性骨材(B)の表面を覆うように形成し、特定のCECを有する鋳物砂とすることで残留物との反応を抑制することができ、その後、メタケイ酸塩を含む第2被覆層を積層しても、第2被覆層中のメタケイ酸水和物の融解を抑制できる結果、無機コーテッドサンドの湿態化を抑制し、保存安定性を向上できると推測される。
 また、再生砂(A)または耐火性骨材(B)の表面を被覆する第1被覆層をアルミノケイ酸塩含有物から形成する場合は、比較的低温で形成することができる。そのため、従来の無機バインダープロセスの再生では600~800℃の焙焼工程が取られていたがこれを省略でき、熱エネルギーの消費及びCO排出を抑えることができ、環境負荷を軽減できる。
 以下、本実施形態の無機コーテッドサンドについてさらに具体的に説明する。
 無機コーテッドサンドは、乾態である。乾態のコーテッドサンドとは、含水分量にかかわらず動的安息角を測定した際に測定値が得られるコーテッドサンドを意味する。動的安息角は、好ましくは80°以下、より好ましくは45°以下、さらに好ましくは30°以下である。
 ここで動的安息角とは、以下の方法で測定することができる。
(動的安息角の測定方法)
 円筒形透明プラスチックボトルにその体積の半分量のコーテッドサンドを入れ、軸心が水平方向になるように保持して、回転速度60rpmにて水平な軸心周りに回転させる。円筒内で流動しているコーテッドサンド層の斜面が平坦面状となる。かかる斜面と水平面との間に形成される角度を測定する。なお、円筒内でコーテッドサンドが流動せず、または流動してもコーテッドサンド層の斜面が平坦面として形成されず、その結果、動的安息角を測定することができない場合は、湿態である。
 無機コーテッドサンドは、具体的には無機コーテッドサンドの粒子群で構成される。
 流動性を良好にし、成形金型への充填性をより一層向上させる観点から、無機コーテッドサンドは球状であることが好ましい。ここで、無機コーテッドサンドが球状とはボールのような丸い形状をしたものをいう。より具体的には、流動性、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、無機コーテッドサンドの球形度は好ましくは0.75以上であり、より好ましくは0.80以上、さらに好ましくは0.82以上である。また、球形度の上限値については、具体的には1である。
 本実施形態において、無機コーテッドサンドの球形度は、具体的には後述する耐火性骨材の球形度と一致する。
 無機コーテッドサンドの球形度は、光学顕微鏡またはデジタルスコープ(例えば、キーエンス社製、VH-8000型)により得られた粒子の像(写真)を画像解析することにより、粒子の粒子投影断面の面積及び該断面の周囲長を求め、次いで、球形度=〔粒子投影断面の面積(mm)と同じ面積の真円の円周長(mm)〕/〔粒子投影断面の周囲長(mm)〕を計算し、任意の50個の粒子につき、それぞれ得られた値を平均して求めることができる。
 無機コーテッドサンドの平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさ、保存安定性の観点から、0.05mm以上が好ましく、0.1mm以上がより好ましい。また、無機コーテッドサンドの平均粒子径が上記下限値以上であると、鋳型の製造の際に、第2被覆層等の使用量を減らすことができるため、無機コーテッドサンドの再生がより容易となる点においても好ましい。
 無機コーテッドサンドの平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、2mm以下が好ましく、1mm以下がより好ましく、0.5mm以下がさらに好ましい。また、無機コーテッドサンドの平均粒子径が上記上限値以下であると、鋳型の製造の際に、空隙率が小さくなり、鋳型強度を高められる点においても好ましい。
 本実施形態において、無機コーテッドサンドおよび後述する耐火性骨材の平均粒子径は、具体的には以下の方法により測定することができる。
(平均粒子径の測定方法)
 粒子の粒子投影断面からの球形度=1の場合は直径(mm)を測定し、一方、球形度<1の場合はランダムに配向させた粒子の長軸径(mm)と短軸径(mm)を測定して(長軸径+短軸径)/2を求め、任意の100個の粒子につき、それぞれ得られた値を平均して平均粒子径(mm)とする。長軸径と短軸径は、以下のように定義される。粒子を平面上に安定させ、その粒子の平面上への投影像を2本の平行線ではさんだとき、その平行線の間隔が最小となる粒子の幅を短軸径といい、一方、この平行線に直角な方向の2本の平行線で粒子をはさむときの距離を長軸径という。
 粒子の長軸径と短軸径は、光学顕微鏡またはデジタルスコープ(例えば、キーエンス社製、VH-8000型)により該粒子の像(写真)を撮影し、得られた像を画像解析することにより求めることができる。
 以下、無機コーテッドサンドの各構成について説明する。
[再生砂(A)]
 再生砂(A)は、骨材であり、耐火性骨材と粘結剤とから形成される使用済みの鋳造用鋳型又は中子から再利用される耐火性材料である。好ましくは、再生砂(A)は、耐火性骨材と、当該耐火性骨材の表面に形成され、ケイ酸塩およびケイ酸塩の反応物の中から選ばれる1種以上を含む無機粘結剤層と、を有する。
 再生砂(A)は、例えば、後述の製造方法によって得られるものである。
(耐火性骨材)
 再生砂(A)を構成する耐火性骨材の材料として、天然砂および人工砂からなる群から選択される1種以上が挙げられる。耐火性骨材は、具体的には耐火性骨材の粒子群で構成される。
 天然砂としては、例えば、石英質を主成分とする珪砂、クロマイト砂、ジルコン砂、オリビン砂、アルミナ砂からなる群から選択される1種または2種以上が挙げられる。
 人工砂としては、例えば、合成ムライト砂、SiOを主成分とするSiO系の鋳物砂、Alを主成分とするAl系の鋳物砂、SiO/Al系の鋳物砂、SiO/MgO系の鋳物砂、SiO/Al/ZrO系の鋳物砂、SiO/Al/Fe系の鋳物砂、スラグ由来の鋳物砂からなる群から選択される1種または2種以上が挙げられる。ここで、主成分とは、砂の含有成分の中で最も多い成分をいう。
 人工砂とは、天然より産出する鋳物砂ではなく、人工的に金属酸化物の成分を調製し、溶融または焼結した鋳物砂のことを表す。また、使用済みの耐火性骨材を回収した回収砂や、回収砂に再生処理を施した再生砂なども使用できる。
 なお、耐火性骨材中のSiO、Al、Fe等の各成分の含有量は以下の蛍光X線法を用いて測定することができる。耐火性骨材を振動ミルで約0.1μm以下のサイズに調整し、1050℃で1時間加熱する。その後、四ホウ酸リチウム5g、耐火性骨材0.5gを混合して1200℃で10分間加熱して溶融させた後、冷却してガラス状にした試料を調製する(ガラスビード法)。試料は蛍光X線分析装置ZSX Primus II(リガク社製)を用いて、ファンダメンタル・パラメータ(Fundamental Parameter:FP)法にて蛍光X線分析を行う。
 本実施形態において、耐火性骨材の球形度は、前記無機コーテッドサンドの球形度と一致するため、好ましい条件は同様である。
 また、耐火性骨材の平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、好ましくは0.05mm以上であり、より好ましくは0.1mm以上である。また、耐火性骨材の平均粒子径が上記下限値以上であると、鋳型の製造の際に、第2被覆層としての無機粘結剤層の使用量を減らすことができるため、無機コーテッドサンドの再生がより容易となるという点においても好ましい。
 耐火性骨材の平均粒子径は、鋳型品質および鋳型強度向上の観点や、鋳型の造型しやすさの観点から、好ましくは2mm以下であり、より好ましくは1mm以下、さらに好ましくは0.5mm以下である。また、耐火性骨材の平均粒子径が上記上限値以下であると、鋳型の製造の際に、空隙率が小さくなり、鋳型強度を高められるという点においても好ましい。
 耐火性骨材の非晶化度は、骨材の表面がより平滑になって鋳型強度がより向上する観点や、低熱膨張性を得る観点から、20%以上が好ましく、30%以上がより好ましく、40%以上がさらに好ましい。
 耐火性骨材の非晶化度の上限は限定されないが、例えば、100%以下であり、99%以下であってもよい。
 前記耐火性骨材の非晶化度は下記のX線回折法にて測定できる。
 (X線回折法)
耐火性骨材を乳鉢で粉砕し、粉末X線回折装置のX線ガラスホルダーに圧着して測定する。粉末X線回折装置は、理学電機社製MultiFlex(光源CuKα線、管電圧40kV、管電流40mA)を用い、2θ=5~90°の範囲で走査間隔0.01°、走査速度2°/min、スリット DS1、SS1、RS0.3mmにて行う。2θ=10°~50°の範囲で、低角度側及び高角度側のX線強度を直線で結び、直線下の面積をバックグラウンドとし、機器付属のソフトを用いて結晶化度を求め、100から引いて非晶化度とする。具体的には、バックグラウンドより上の面積について、非晶質ピーク(ハロー)と各結晶性成分をカーブフィッティングにより分離し、それぞれの面積を求め、下記式にて非晶化度(%)を計算する。
 非晶化度(%)=ハローの面積/(結晶性成分面積+ハロー面積)×100
 耐火性骨材の非晶化度の制御方法には様々な手法があるが、一般には溶融物を急冷させるような製造方法を用いることが好ましい。例えば、原料を溶融させ、エアーで風砕させ急冷する方法や、火炎中において処理し、急冷させる方法がある。いずれにおいても、冷却方法は材質、粒径によって様々な速度で適宜選択されればよい。また、一旦結晶化したものを熱処理と冷却処理にて非晶化させる方法も考えられる。これらの中でも、加熱と冷却が容易に制御できる火炎溶融法を用いたものが好ましい。
(無機粘結剤層)
 再生砂(A)は無機粘結剤層を有することが好ましい。具体的には無機粘結剤層は、ケイ酸塩およびケイ酸塩の反応物の中から選ばれる1種以上を含み、耐火性骨材の表面を被覆している。なお、被覆とは、連続である場合に限られず、一部に非連続な部分があってもよい。
 上記無機粘結剤層は、耐火性骨材と耐火性骨材の表面に形成された無機粘結剤を有する無機コーテッドサンドを鋳造用の鋳型に成形し、鋳型として使用した後、再生して再生砂としたときに、当該無機粘結剤が残留無機粘結剤として耐火性骨材の表面に存在するものを意図する。
 すなわち、上記無機粘結剤層に含まれるケイ酸塩およびケイ酸塩の反応物は、残留無機粘結剤が耐火性骨材の表面に存在していることを意図する。
 上記ケイ酸塩およびケイ酸塩の反応物は、具体的には、例えば、ケイ酸塩、およびメタケイ酸塩等、反応物としては、ケイ酸塩と非晶質シリカとの反応物、ケイ酸塩と非晶質シリカとの反応物等がそれぞれ挙げられ、1種または2種以上が混在している。また、塩を構成するカチオンとしては、ナトリウム、カリウム、リチウム、およびアンモニウムなどの1価のカチオン、並びに、マグネシウム、カルシウム、および亜鉛などの2価のカチオンが挙げられる。
 無機粘結剤層にケイ酸塩やケイ酸塩の反応物が含まれていることを確認する方法としては、例えば、再生砂を塩酸水溶液中で攪拌して溶出した成分をICP発光分析装置で分析し、ケイ酸イオンやナトリウムイオン等の濃度などを求める方法、再生砂表面を走査型電子顕微鏡―エネルギー分散型X線分光法(SEM-EDX)で元素分析し、ケイ素やナトリウムなどの存在を確認する方法、あるいは23Na、29Si固体NMRによるケイ酸塩由来の構造を確認する方法が挙げられる。
[耐火性骨材(B)]
 耐火性骨材(B)は骨材の表面がより平滑になって鋳型強度がより向上する観点や、低熱膨張性を得る観点の観点から非晶化度が少なくとも20%以上であり、好ましくは30%以上であり、保存安定性向上の観点から99%以下が好ましく、より好ましくは80%以下であり、更に好ましくは70%以下であり、更に好ましくは60%以下である。
 また、耐火性骨材(B)のSiOの含有量は保存安定性の観点から10%以上が好ましく、より好ましくは20%以上、更に好ましくは30%以上であり、鋳型強度がより向上する観点から99%以下が好ましく、より好ましくは80%以下であり、さらに好ましくは70%以下である。また、保存安定性向上の観点から、耐火性骨材(B)のSiOの含有量は50%以下とすることが好ましく、40%以下とすることがより好ましい。
 耐火性骨材(B)の非晶化度は、再生砂(A)の耐火性骨材と同様のX線回折法によって求められる。
 また、耐火性骨材(B)中のSiOの含有量は再生砂(A)の耐火性骨材と同様の蛍光X線法を用いて測定することができる。
[鋳物砂]
 鋳物砂は、再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材の表面に形成された第1被覆層を、その最外層に有する。鋳物砂は、当該第1被覆層上にさらに第2被覆層が形成されることにより無機コーテッドサンドとして機能できる。
 鋳物砂の陽イオン交換容量(CEC)は、無機コーテッドサンドの湿態化抑制の観点で特定の値に制御する必要がある。なお、陽イオン交換容量(CEC)の制御は、公知の方法を組み合わせることで行うことができるが、例えば、被覆層の材料の選択、含有量の調整、焼成温度及び時間を調整することで行うことができる。
 鋳物砂は、具体的には鋳物砂の粒子群で構成される。
 鋳物砂のCECは、以下に示される酢酸アンモニウム法(肥料分析法(農林水産省農業環境技術研究所法)5.31.1)によって求められる。
 まず浸透管の下部に脱脂綿の小片を支持層として入れ、その上にろ紙を細かく切って熱水中でかき混ぜて作ったろ紙パルプを約5mmの厚さに詰めて平らなろ過面を作る。次に浸透管の下端に栓をして1M酢酸アンモニウム液数mLを入れ、そこに分析試料(鋳物砂)2~4gを秤量し、少量ずつ落下沈降させて充てんしたのち、栓を外して装置を組み立て、酢酸アンモニウム液で洗浄を始める。1M酢酸アンモニウム液は100mLを用い、4~20時間で浸透し終わるように滴下速度を調節する。浸透終了後少量のアルコール液で浸透管の内側上部を洗い落とし、更に80%アルコール液50mLで試料層を洗浄して過剰の酢酸アンモニウム液を除去する。このようにして得たNH で飽和された分析試料を10%塩化ナトリウム液100mLで洗浄してNH を交換浸出する。この浸出液中のアンモニア性窒素を水蒸気蒸留及びアルカリ滴定して定量し、分析試料1kg当たりのミリモル当量として示し陽イオン交換容量とする。
 陽イオン交換容量(CEC)は、保存安定性を高める観点から、3mmol(+)/kg以上であり、6mmol(+)/kg以上であることが好ましい。
 一方、陽イオン交換容量(CEC)は、保存安定性を高める観点から、40mmol(+)/kg以下であり、20mmol(+)/kg以下であることが好ましく、10mmol(+)/kg以下であることがより好ましい。
(第1被覆層)
 鋳物砂を構成する第1被覆層は、再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材の表面を被覆するための層である。また、第1被覆層は、鋳物砂の最外層を構成するとともに、無機コーテッドサンドにおいては、後述の第2被覆層と、骨材の表面との間に位置する。
 第1被覆層は、第2被覆層とは異なる構成材料であって、少なくともメタケイ酸塩を含まないことが好ましく、さらにアルミノケイ酸塩から形成された層であることがより好ましい。これにより、第2被覆層中のケイ酸塩が骨材に作用して無機コーテッドサンドの湿態化が促進することを効率的に防ぐことができる。
 アルミノケイ酸塩としては、例えば、ケイ酸塩およびケイ酸塩の反応物の中から選ばれる1種以上と、アルミン酸塩または水酸化アルミニウムとの反応物が挙げられる。
ここで、ケイ酸塩とは1個または数個のケイ素原子を中心とし、電気陰性な配位子がこれを取り囲んだ構造を持つアニオン基を組成中に含む物質を指す。具体的には、耐火性骨材の表面に存在している残留無機粘結剤または耐火性骨材(B)の何れか、もしくは両方を示す。
 保存安定性を向上しやすくする点から上記アルミノケイ酸塩が、ケイ酸塩およびケイ酸塩の反応物の中から選ばれる1種以上と、アルミン酸ナトリウムまたは水酸化アルミニウムとの反応物を少なくとも一方を含むことが好ましい。
 なお、アルミン酸ナトリウムの形態はとくに限定されず、粉体または水溶液のいずれであってもよい。
 第1被覆層の中のアルミニウムの含有量はAl換算で、保存安定性を高める点から、骨材100質量部に対して0.1質量部以上であることが好ましく、0.4質量部以上であることがより好ましい。
 一方、第1被覆層の中のアルミニウムの含有量はAl換算で、鋳型強度を高めつつ、良好な保存安定性を得る点から、骨材100質量部に対して、20質量部以下であることが好ましく、10質量部以下であることがより好ましい。
 なお、第1被覆層の中のアルミニウムの含有量は以下の方法で求められる。
 前記蛍光X線法での骨材の解析値およびそれらを用いた第1被覆層を含有する鋳物砂の解析値を用いて次式から求められる。
 第1被覆層のAl[質量部]={鋳物砂のAl[質量部]}-{骨材のAl[質量部]}
 第1被覆層の含有量は、保存安定性を向上させ、高強度の鋳造用鋳型を得る観点から、骨材100質量部に対して、0.02質量部以上であることが好ましく、0.1質量部以上であることが好ましく、0.5質量部以上であることがより好ましく、1質量部以上であることがさらに好ましく、2質量部以上であることがことさらに好ましい。
 第1被覆層の含有量は、保存安定性と、強度を両立する観点から、骨材100質量部に対して、10質量部以下であることが好ましく、9.5質量部以下であることがより好ましい。
[第2被覆層]
 第2被覆層は、第1被覆層上に形成された層であり、無機コーテッドサンドの最外層となる層である。
 第2被覆層は、メタケイ酸塩を含み、骨材に粘結剤としての機能を付与するために用いられる。第2被覆層の結晶性を向上でき、さらに無機コーテッドサンドが乾態となり、常温流動性に優れるため好ましい。
 メタケイ酸塩としては、例えば、メタケイ酸ナトリウム、メタケイ酸カリウム、メタケイ酸リチウム、メタケイ酸アンモニウム等の中から選ばれる1種または2種以上、ならびにこれらの水和物が挙げられる。なかでも、メタケイ酸ナトリウム、およびメタケイ酸カリウムが好ましい。また、メタケイ酸塩水和物の水和水量は特に限定されないが5以上9以下とすることが好ましい。具体的には、メタケイ酸ナトリウム5水和物およびメタケイ酸ナトリウム9水和物から選択される少なくとも1種が好ましく、メタケイ酸ナトリウム9水和物がより好ましい。
 第2被覆層の含有量は、保存安定性を向上させ、高強度の鋳造用鋳型を得る観点から、骨材100質量部に対して、0.05質量部以上であることが好ましく、0.1質量部以上であることがより好ましく、0.5質量部以上であることがさらに好ましく、1質量部以上であることがことさらに好ましく、2質量部以上であることがさらに一層好ましい。
 一方、第2被覆層の含有量は、保存安定性と、強度を両立する観点から、骨材100質量部に対して、10質量部以下であることが好ましく、8質量部以下であることがより好ましく、6質量部以下であることがさらに好ましい。
 第2被覆層中のメタケイ酸塩の含有量は、鋳型強度を向上する観点、生産性に優れる観点および入手容易性の観点から、好ましくは80質量%以上であり、より好ましくは90質量%以上であり、さらに好ましくは95質量%以上であり、よりさらに好ましくは98質量%以上であり、よりさらに好ましくは実質的に100質量%である。
 ここで「実質的」とは、意図せずに含まれる成分、例えば、原料であるメタケイ酸塩中に含まれるメタケイ酸塩以外の成分を含みうることを意味する。
 第2被覆層中のメタケイ酸塩の含有量の合計は、第2被覆層中の水以外の成分全体に対する、メタケイ酸塩の含有量の合計をいう。
 第2被覆層中のメタケイ酸塩の含有量(無水物換算)は、保存安定性を向上させ、高強度の鋳造用鋳型を得る観点から、骨材100質量部に対して、好ましくは0.03質量部以上であり、より好ましくは0.1質量部以上であり、さらに好ましくは0.5質量部以上であり、さらにより好ましくは0.9質量部以上である。
 一方、メタケイ酸塩の含有量は、保存安定性と、強度を両立する観点から、骨材100質量部に対して、好ましくは5質量部以下であり、より好ましくは4質量部以下であり、さらに好ましくは3質量部以下であり、さらにより好ましくは2質量部以下である。
(無機微粒子)
 本実施形態において、無機コーテッドサンドは、無機微粒子をさらに含んでもよい。
 無機微粒子を含む場合、無機微粒子は第2被覆層の一部をなすことが好ましい。具体的には、第2被覆層は、その層上および層中の少なくとも一方に無機微粒子をさらに含むことが好ましく、層上に無機微粒子をさらに含むことがより好ましい。無機微粒子は、第2被覆層上と第2被覆層中の両方に含まれていてもよい。こうすることで、無機コーテッドサンドの粒子同士が無機微粒子を介してより強固に結着し、その結果、得られる鋳型の強度をさらに向上させることができる。なお、第2被覆層上の無機微粒子は、第2被覆層に一部埋め込まれていてもよい。
 無機微粒子としては限定されないが、例えば、シリカ、シリコン、酸化亜鉛、水酸化アルミニウム、および酸化錫等の中から選ばれる1種または2種以上の微粒子が挙げられる。なかでも、鋳型の強度を向上させる観点から、シリカ粒子が好ましく、比表面積が大きく、ケイ酸塩との反応性が高い観点から、非晶質シリカ粒子がより好ましい。これらの無機微粒子は一種を単独で使用してもよいし、2種以上を組み合わせて使用してもよい。
(その他添加剤)
 第2被覆層は、上述の成分の他、必要に応じて各種添加剤を含有させてもよい。その他添加剤としては、カップリング剤、保湿剤、耐湿向上剤、滑剤、界面活性剤、離型剤等が挙げられる。
 カップリング剤としては限定されないが、例えば、シランカップリング剤、ジルコンカップリング剤、チタンカップリング剤等が挙げられる。
 保湿剤としては、たとえば多価アルコール、水溶性高分子、炭化水素類、糖類、タンパク質、上述したもの以外の無機化合物が挙げられる。
 耐湿向上剤としては、金属酸化物(上記で挙げられたものを除く。)、炭酸塩、ホウ酸塩、硫酸塩、リン酸塩等が挙げられる。
 滑剤としては、例えば、ワックス類;脂肪酸アマイド類;アルキレン脂肪酸アマイド類;ステアリン酸;ステアリルアルコール;ステアリン酸鉛、ステアリン酸亜鉛、ステアリン酸カルシウム、ステアリン酸マグネシウム等のステアリン酸金属塩;ステアリン酸モノグリセリド;ステアリルステアレート;硬化油等が挙げられる。
 離型剤としては、例えば、パラフィン、ワックス、軽油、マシン油、スピンドル油、絶縁油、廃油、植物油、脂肪酸エステル、有機酸、黒鉛微粒子、雲母、蛭石、フッ素系離型剤、シリコーン系離型剤等が挙げられる。
(水分量)
 第2被覆層中の結晶水を含めた水の含有量は、高強度の鋳型を得る観点から、ケイ酸塩100質量部(無水物換算)に対して、好ましくは5質量部以上であり、より好ましくは10質量部以上、さらに好ましくは20質量部以上である。
 また、成形金型への充填性の観点及び高強度の鋳型を得る観点から、第2被覆層中の水の含有量は、ケイ酸塩100質量部に対して、好ましくは180質量部以下であり、より好ましくは160質量部以下、さらに好ましくは150質量部以下、よりさらに好ましくは140質量部以下である。
 無機コーテッドサンドに含まれる第2被覆層中の結晶水を含めた水の含有量は、ケイ酸塩の種類に応じて調整することができる。
 メタケイ酸塩がメタケイ酸ナトリウムであるとき、高強度の鋳型を得る観点、および、簡便に鋳型を製造する観点から、第2被覆層中の結晶水を含めた水の含有量は、メタケイ酸ナトリウム100質量部(無水物換算)に対して、好ましくは60質量部以上、より好ましくは65質量部以上、更に好ましくは90質量部以上、より更に好ましくは110質量部以上であり、また、流動性を良好にし、成形金型への充填性をより一層向上させる観点から、好ましくは180質量部以下、より好ましくは160質量部以下、更に好ましくは150質量部以下、より更に好ましくは140質量以下である。
 例えば、第2被覆層を構成するケイ酸塩がメタケイ酸ナトリウム5水和物のみである場合の水の含有量はメタケイ酸ナトリウム100質量部に対して74質量部であり、メタケイ酸ナトリウム9水和物のみである場合の水の含有量はメタケイ酸ナトリウム100質量部に対して133質量部である。
<再生砂(A)の製造方法/使用済み鋳物砂の再生方法>
 鋳造後の鋳型廃砂の再生方法としては、公知の方法(例えば「鋳型造型法」、第4版、社団法人日本鋳造技術協会、平成8年11月18日、第327~330頁)に準じることができる。例えば、乾式研磨処理(機械的磨耗)、湿式研磨処理、焙焼処理などの方法やこれらの処理を組み合わせた方法が知られている。
 乾式研磨処理では、耐火性骨材の表面に存在する無機粘結剤層残渣の一部を除去することができる。除去には、例えば、砂を高速気流により装置内で上昇させ、衝突板に衝突させることによって、砂粒相互の衝突と摩擦により磨鉱処理するサンドリクレーマー、高速回転するローター上に砂を投入し、その遠心力で生ずる投射砂と落下する投入砂との間で起こる衝突と摩擦によって磨鉱処理する高速回転するロータリーリクレーマー、砂粒同士の摩擦を利用して磨鉱処理するアジテーターミル等を用いた方法を用いることができる。
 また、湿式研磨処理としては、例えば、羽を回転させたトラフ内の砂粒相互の摩擦によって磨鉱処理するトラフ磨鉱機を用いた方法が挙げられる。
 焙焼処理としては、例えば、流動焙焼炉やロータリーキルンなどの焙焼炉を用いて、その焙焼炉内に砂を隋時投入し、200~1000℃の範囲で焼成する方法が挙げられる。また、より精度を高めるため600~800℃で焙焼することが知られる。
 どの方法を用いて再生してもよいが、湿式処理や焙焼処理は工程が煩雑で、エネルギー負荷が大きいため、なかでも、乾式研磨処理が好ましい。
<無機コーテッドサンドの製造方法>
 次に本実施形態の無機コーテッドサンドの製造方法について説明する。
 本実施形態の無機コーテッドサンドの製造方法は、再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、前記骨材を覆うとともに表面に位置する第1被覆層と、を備える鋳物砂と、当該鋳物砂の前記第1被覆層上にメタケイ酸塩を含む第2被覆層と、を有する、乾態の無機コーテッドサンドであって、前記耐火性骨材(B)が、SiOを含むものであり、前記鋳物砂の陽イオン交換容量(CEC)が3mmol(+)/kg以上40mmol(+)/kg以下を満たす、乾態の無機コーテッドサンドを製造するための方法である。
 本実施形態の製造方法によれば、第1被覆層を当該骨材の表面に形成して、鋳物砂の陽イオン交換容量(CEC)を制御することで、保存安定性を向上しつつ、骨材の焙焼工程を省くことができるため、熱エネルギーの消費を削減し、環境負荷を軽減できる。
 まず、本実施形態の無機コーテッドサンドの製造方法の一例として、耐火性骨材(B)はSiOを含むものであって、以下の工程(1)~(3)を含む製造方法が挙げられる。
・工程(1):再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、アルミン酸塩または水酸化アルミニウムと、を混合し、前記骨材の表面に前記第1被覆層を形成し、鋳物砂を得る工程
・工程(2):得られた鋳物砂と、メタケイ酸塩水和物の溶融液と、を混合して混合物を得る工程
・工程(3):得られた混合物を前記メタケイ酸塩水和物の融点未満の温度まで冷却し、前記第1被覆層上に前記第2被覆層を形成する工程
 工程(1)では、アルミン酸塩または水酸化アルミニウムと、骨材と、をともに混合することで、骨材の表面を覆うようにして第1被覆層を形成する。なかでも25℃以上400℃未満に加熱して第1被覆層を形成することが好ましい。
 工程(1)において25℃以上400℃未満に加熱して第1被覆層を形成する方法としては、例えば、25℃以上400℃未満に加熱した骨材にアルミン酸塩を投入する方法、または、アルミン酸塩または水酸化アルミニウムを骨材に投入し、次いで25℃以上400℃未満に加熱する方法が挙げられる。
 なかでも、均一な被覆層形成の観点から、後者の方法が好ましい。
 また、加熱温度は、保存安定性向上の観点から好ましくは40℃以上300℃以下であり、より好ましくは70℃以上200℃以下である。
 工程(1)において25℃以上400℃未満に加熱して第1被覆層を形成する方法としては、例えば、25℃以上400℃未満に加熱した骨材にアルミン酸塩または水酸化アルミニウムを投入する方法、または、アルミン酸塩または水酸化アルミニウムを骨材に投入し、次いで25℃以上400℃未満に加熱する方法が挙げられる。
 なかでも、均一な被覆層形成の観点から、後者の方法が好ましい。
 また、加熱温度は、保存安定性向上の観点から好ましくは40℃以上300℃以下であり、より好ましくは70℃以上200℃以下である。
 骨材とアルミン酸塩や水酸化アルミニウムとを混合するときの攪拌速度や処理時間等の混合条件は、混合物の処理量によって適宜決定することができる。
 これにより、陽イオン交換容量(CEC)が3mmol(+)/kg以上40mmol(+)/kg以下を満たす鋳物砂が得られる。
 工程(2)では、前記鋳物砂と、メタケイ酸塩水和物の溶融液と、を混合して混合物を得る。
 工程(2)においてメタケイ酸塩水和物の溶融液と、鋳物砂を混合する方法としては、例えば、メタケイ酸塩水和物の融点以上に加熱した鋳物砂にメタケイ酸塩を投入する方法、あるいは、メタケイ酸塩水和物の融点以上に加熱したメタケイ酸塩を鋳物砂に投入する方法が挙げられる。
 なかでも、被覆時間を短くできる観点から、後者の方法が好ましい。
 鋳物砂とメタケイ酸塩水和物とを混合するときの攪拌速度や処理時間等の混合条件は、混合物の処理量によって適宜決定することができる。
 工程(3)では、工程(2)で得られた混合物をメタケイ酸塩水和物の融点未満の温度に冷却することにより、メタケイ酸塩水和物の流動性を低減させ、鋳物砂表面にメタケイ酸塩水和物を定着させることによって、メタケイ酸塩水和物層すなわち第2被覆層を形成する。
 これにより、本実施形態に係る無機コーテッドサンドを得ることができる。
 次に、本実施形態の無機コーテッドサンドの製造方法の他の例として、耐火性骨材(B)はSiOを含むものであって、以下の工程(4)~(5)を含む製造方法が挙げられる。
工程(4):再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、アルミン酸塩または水酸化アルミニウムと、を混合し、前記骨材の表面に前記第1被覆層を形成し、鋳物砂を得る工程
工程(5):前記鋳物砂と、水ガラス、苛性アルカリ、および水を含む溶液と、混合してメタケイ酸ナトリウム水和物を含む混合物を得る工程
 工程(4)は上記工程(1)と同様の方法で行うことができる。
 工程(5)では、水ガラス、苛性アルカリ、および水を含む溶液中のSiO/MO(Mはアルカリ金属を示す)/HOのモル比を1:1:n(5≦n≦9)とすることで、所望の水和水量のメタケイ酸塩水和物を形成できる。
 さらに、水ガラス、苛性アルカリ、および水を含む上記溶液と、前記鋳物砂を混合することで、鋳物砂の表面をメタケイ酸塩水和物で被覆し、第2被覆層を形成することができる。
 水ガラス、苛性アルカリ、および水の混合条件は、特に限定されず、公知の方法を用いることができる。例えば、混合は環境温度で行ってもよく、また、溶融液の発熱が生じた場合はそのまま混合を続け、その後環境温度になるまで放置してもよい。
 これにより、本実施形態に係る無機コーテッドサンドを得ることができる。
<鋳型>
 本実施形態の鋳造用鋳型は、前述の本実施形態における無機コーテッドサンドを備えるものであり、無機コーテッドサンドを用いて形成されたものである。鋳造用鋳型の造型方法としては、加熱された成形金型を用いた造型方法、加熱された成形金型にさらに水蒸気を通気した後、熱風を通気する造型方法等が挙げられる。
<保存安定性の向上方法>
 本実施形態の無機コーテッドサンドの保存安定性の向上方法は、
 再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材を含む鋳物砂と、
 当該鋳物砂を被覆するメタケイ酸塩を含む第2被覆層と、を有する、無機コーテッドサンドの保存安定性の向上方法であって、
 前記耐火性骨材(B)が、SiOを含むものであり、
 前記鋳物砂の陽イオン交換容量(CEC)を3mmol(+)/kg以上40mmol(+)/kg以下を満たすように乾態の無機コーテッドサンドを調製する工程を有する。
 これにより、上記の無機コーテッドサンドの保存安定性を向上できる。前記鋳物砂の陽イオン交換容量(CEC)を3mmol(+)/kg以上40mmol(+)/kg以下に調製する工程は、無機コーテッドサンドおよび鋳物砂の製造方法を調整することで行われる。詳細は、上述の無機コーテッドサンドの製造方法において説明したのと同様である。また、無機コーテッドサンドおよび鋳物砂の構成等の詳細も、上述したものと同様である。
 以上、本発明の実施形態について述べたが、これらは本発明の例示であり、上記以外の様々な構成を採用することもできる。
 上述した実施形態に関し、本発明はさらに以下の無機コーテッドサンド、無機コーテッドサンドの製造方法および鋳造用鋳型の製造方法を開示する。

 以下、本発明を実施例および比較例により説明するが、本発明はこれらに限定されるものではない。
(1)材料
 以下の実施例および比較例において使用した材料について説明する。
[耐火性骨材]
・耐火性骨材1:エスパール#60L(山川産業社製、平均粒子径:241μm、非晶化度:45%)
・耐火性骨材(B1):球状溶融シリカ(火炎溶融法により、天然珪砂を球状化したもの、平均粒子径:200μm、非晶化度:95%以上)
・耐火性骨材(B2):ナイガイセラビーズ60#650(伊藤忠セラテック社製 平均粒子径:200μm、非晶化度:30%)
[無機微粒子]
・非晶質シリカ微粒子:デンカ溶融シリカ SFP-20M(デンカ社製 平均粒子径:0.4μm、非晶化度:99.5%以上)
・焼成カオリン:SatintonW(BASF社製 平均粒子径:0.4μm)
[再生砂(A)]
・以下の手順に従い再生砂(A1)を作製した。
(i)無機コーテッドサンドの作製
 耐火性骨材として耐火性骨材1(エスパール#60L)100質量部を攪拌機に投入した。次いで、80℃に加熱して溶融させたメタケイ酸ナトリウム9水和物(2.00質量部)を撹拌機に投入して4分間混練し、常温流動性を有する乾態砂とした後、さらに非晶質シリカ微粒子(0.6質量部)を投入して、2分間混練を行い、再生砂(A1)の作製に用いる乾態の無機コーテッドサンドを得た。
(ii)鋳型の作製
 得られた無機コーテッドサンド10kgの一部を試験鋳型作製用の上部直径298mm×下部直径205mm×高さ265mmの円錐台の金型の中央に高さ50mmまで流し込んだ。続いて、180℃に加熱した上部直径280mm×下部直径200mm×高さ220mmの円錐台の金属製中子を設置した。残りの無機コーテッドサンドを金型と金属製中子との空間に金型に流し込み、加熱炉にて180℃で20分間加熱することで、試験鋳型を得た。
(iii)鋳造
 得られた試験鋳型にアルミニウム合金AC4C材(720℃)10kgを注湯した。注湯後、常温下で放置し冷却した。
(iv)回収砂の作製
 鋳造後の試験鋳型から鋳物を取り出し、ハンマー等で試験鋳型を解砕し、ミニクラッシャー(太洋マシナリー社製)にて鋳型が単粒子になるまでさらに粉砕処理を行って回収砂を得た。
(v)再生砂の作製
 回収砂100kgを、流動層を具備した乾式鋳物砂再生装置(日本鋳造社製ハイブリッドサンドマスター)に投入し、ローターの回転数2400rpmにて60分バッチ処理することで、再生砂(A1)を得た。なお、処理中に発生するバインダー由来の微粉は、集塵機により除去した。
[第1被覆層用材料]
・50%アルミン酸ナトリウム:アルミン酸ナトリウム#2019(浅田化学工業社製50%アルミン酸ナトリウム水溶液)
・水酸化アルミニウム(Al(OH)):水酸化アルミニウム(富士フィルム和光純薬社製、粉末状、平均粒子径:2.01μm)
・2号水ガラス:2号珪酸ソーダ(富士化学社製、Si/Naモル比2.4)
[第2被覆層用材料]
・メタケイ酸ナトリウム9水和物:メタケイ酸ナトリウム9水和物(日本化学工業社製)
(2)無機コーテッドサンドの作製
 表1に示す配合組成の各無機コーテッドサンドを以下の手順で作製した。
<実施例1>
 耐火性骨材として再生砂(A1)100質量部を攪拌機に投入した。次いで、50%アルミン酸ナトリウム水溶液を2.3質量部投入し、2分間攪拌し、混合物をえた。その後、得られた混合物を焼成炉にて焙焼温度80℃で12時間加熱処理し、室温まで冷却したのちに篩(20メッシュ)を通じて混合物中の凝集物を除去することで、再生砂(A1)の表面にアルミノケイ酸塩からなる第1被覆層を形成した鋳物砂を得た。
 次に、鋳物砂と、80℃に加熱して溶融させたメタケイ酸ナトリウム9水和物(3.50質量部)を撹拌機に投入して4分間混練して、第1被覆層上に第2被覆層を形成することにより、実施例1の無機コーテッドサンドを得た。表1に、無機コーテッドサンドの配合組成を示す。
<実施例2~3>
 再生砂(A1)の表面にアルミノケイ酸塩からなる第1被覆層を形成時の50%アルミン酸ナトリウム水溶液の添加量を表1に示す質量部に変更した以外は、実施例1と同様にして表1記載の実施例2~3の無機コーテッドサンドを得た。
<実施例4>
 再生砂(A1)の表面にアルミノケイ酸塩からなる第1被覆層を形成時の50%アルミン酸ナトリウム水溶液の添加時に2号水ガラスを0.1質量部追加で添加した以外は、実施例1と同様にして表1記載の実施例4の無機コーテッドサンドを得た。
<実施例5~8>
 再生砂(A1)の表面にアルミノケイ酸塩からなる第1被覆層を形成する焙焼温度を表1に示す温度に変更したこと以外は実施例1と同様にして無機コーテッドサンドを得た。表1に、実施例5~8の無機コーテッドサンドの配合組成を示す。
<実施例9>
 50%アルミン酸ナトリウム水溶液の代わりにあらかじめ水酸化アルミニウムを水に懸濁させた懸濁液(水酸化アルミニウム:水=1:1質量比)を用いた以外は実施例1と同様にして無機コーテッドサンドを得た。表1に、実施例9の無機コーテッドサンドの配合組成を示す。
<実施例10、12>
 耐火性骨材としての再生砂(A1)を表2に示す耐火性骨材に変更した以外は実施例2と同様にして無機コーテッドサンドを得た。表2に、実施例10、12の無機コーテッドサンドの配合組成を示す。
<実施例11>
 耐火性骨材としての再生砂(A1)を表2に示す耐火性骨材に変更した以外は実施例3と同様にして無機コーテッドサンドを得た。表2に、実施例11の無機コーテッドサンドの配合組成を示す。
<実施例13>
 実施例2で得られた無機コーテッドサンドを用いて、上記の再生砂(A1)の手順(ii)~(v)と同様にして、再生砂(A2)を得た。この再生砂(A2)を用いて実施例2と同様にして無機コーデッドサンドを作成し、再度、上記の再生砂(A1)の手順(ii)~(v)を繰り返し、再生砂(A3)を得た。更に、再生砂(A3)を用いて上記の再生砂(A2)から再生砂(A3)を得るまでの工程を2回繰り返し、再生砂(A5)を得た。
 再生砂(A5)を用いて実施例2と同様にして無機コーテッドサンドを得た。保存安定性の結果を表3に示す。
<比較例1>
 50%アルミン酸ナトリウムの添加も加熱処理も行わなかった以外は、実施例1と同様にして比較例1の無機粘結剤を含有し、アルミノケイ酸塩からなる第1被覆層を含有しない無機コーテッドサンドを得た。表1に、比較例1の無機コーテッドサンドの配合組成を示す。
<比較例2~3>
 50%アルミン酸ナトリウムを添加せずに表1に示す温度で加熱処理を行ったこと以外は実施例1と同様にして比較例2~3の無機コーテッドサンドを得た。表1に、比較例2~3の無機コーテッドサンドの配合組成を示す。
<比較例4>
 耐火性骨材として再生砂(A1)100質量部を準備し、攪拌機に投入した。次いで、焼成カオリン0.25質量部、非晶質シリカ微粒子0.25質量部、水0.50質量部を投入し、2分間攪拌した。その後、得られた混合物を電気炉内、730℃で1時間加熱処理し、次いで電気炉の加熱を止め、電気炉内でそのまま4時間放置し、続いて電気炉から混合物を取出し、室温下で室温まで冷却したのちに篩(20メッシュ)を通じて混合物から凝集物を除去した。得られた混合物と、80℃に加熱して溶融させたメタケイ酸ナトリウム9水和物(3.50質量部)を撹拌機に投入して4分間混練して比較例4の無機コーテッドサンドを得た。表1に、無機コーテッドサンドの配合組成を示す。
<比較例5~6>
 耐火性骨材としての再生砂(A1)を表2に示す耐火性骨材の種類に変更した以外は比較例1と同様にして比較例5~6の無機コーテッドサンドを得た。表2に、比較例5~6の無機コーテッドサンドの配合組成を示す。
(3)評価・測定
 得られた無機コーテッドサンドを用いて、以下の評価・測定を行った。結果を表1,2に示した。
<保存安定性;湿態化までの時間の測定>
 無機コーテッドサンドを作製して直ぐに、以下の手順で無機コーテッドサンドの動的安息角を測定した。
 別途、無機コーテッドサンドを作製して直ぐに、無機コーテッドサンド2kgをポリ袋に入れて密閉して、25℃/55%RH恒温室に放置し、24Hrごとに以下の手順で無機コーテッドサンドの動的安息角の測定を行い、無機コーテッドサンドの状態(乾態または湿態)について以下の確認を行った。無機コーテッドサンドが湿態化していた場合、ポリ袋に入れてから湿態化するまでの時間を「湿態化までの時間」(日)とした。
(i)手順(動的安息角の測定)
 直径76mm、高さ125mmの円筒形透明プラスチックボトルにその体積の半分量の無機コーテッドサンドを入れ、軸心が水平方向になるように保持して、室温(25℃)、60rpmの速度にて水平な軸心周りに回転させた。円筒内で流動している無機コーテッドサンド層の斜面が平坦面状となり、かかる斜面と水平面との間に形成される角度(動的安息角)を測定した。
(ii)確認(乾態または湿態の判定)
 上記の手順において、角度を測定できた場合を「乾態」、円筒内で無機コーテッドサンドが流動せず、または流動しても無機コーテッドサンド層の斜面が平坦面として形成されず、その結果、動的安息角を測定することができない場合を「湿態」とした。

Claims (10)

  1.  再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材の表面に第1被覆層が配置された鋳物砂と、当該鋳物砂の前記第1被覆層上にメタケイ酸塩を含む第2被覆層と、を有する、乾態の無機コーテッドサンドであって、
     前記耐火性骨材(B)が、SiOを含むものであり、
     前記鋳物砂の陽イオン交換容量(CEC)が3mmol(+)/kg以上、40mmol(+)/kg以下である、乾態の無機コーテッドサンド。
  2.  請求項1に記載の無機コーテッドサンドであって、
     前記第1被覆層の含有量は、前記骨材100質量部に対して、0.02質量部以上10質量部以下である、無機コーテッドサンド。
  3.  請求項1または2に記載の無機コーテッドサンドであって、
     前記第2被覆層の含有量は、前記骨材100質量部に対して、0.05質量部以上10質量部以下である、無機コーテッドサンド。
  4.  請求項1乃至3いずれか一項に記載の無機コーテッドサンドであって、
     前記第1被覆層が、アルミノケイ酸塩を含み、前記アルミノケイ酸塩が、ケイ酸塩およびケイ酸塩の反応物の中から選ばれる1種以上と、アルミン酸塩または水酸化アルミニウムと、の反応物を含む、無機コーテッドサンド。
  5.  請求項4に記載の無機コーテッドサンドであって、
     前記アルミノケイ酸塩が、ケイ酸塩およびケイ酸塩の反応物の中から選ばれる1種以上と、アルミン酸ナトリウムまたは水酸化アルミニウムと、の反応物を少なくとも一方含む、無機コーテッドサンド。
  6.  請求項1乃至5いずれか一項に記載の無機コーテッドサンドからなる鋳造用鋳型。
  7.  再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、アルミン酸塩または水酸化アルミニウムと、を混合し、前記骨材の表面に第1被覆層を形成し、鋳物砂を得る工程(1)と、
     得られた前記鋳物砂とメタケイ酸塩水和物の溶融液と、を混合して混合物を得る工程(2)と、
     前記混合物を前記メタケイ酸塩水和物の融点未満の温度まで冷却する工程(3)と、
    を含み、
     前記耐火性骨材(B)が、SiOを含むものである、無機コーテッドサンドの製造方法。
  8.  再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材と、アルミン酸塩または水酸化アルミニウムと、を混合し、前記骨材の表面に第1被覆層を形成し、鋳物砂を得る工程(4)と、
     得られた前記鋳物砂と、水ガラス、苛性アルカリ、および水を含む溶液と、を混合してメタケイ酸塩水和物を含む混合物を得る工程(5)と、
    を含み、
     前記耐火性骨材(B)が、SiOを含むものである、無機コーテッドサンドの製造方法。
  9.  請求項7または8に記載の無機コーテッドサンドの製造方法であって、
     前記工程(1)または工程(4)において、25℃以上400℃未満に加熱して前記第1被覆層を形成する、無機コーテッドサンドの製造方法。
  10.  再生砂(A)および耐火性骨材(B)の中から選ばれる1種または2種の骨材を含む鋳物砂と、
     当該鋳物砂を被覆するメタケイ酸塩を含む第2被覆層と、を有する、無機コーテッドサンドの保存安定性の向上方法であって、
     前記耐火性骨材(B)が、SiOを含むものであり、
     前記鋳物砂の陽イオン交換容量(CEC)が3mmol(+)/kg以上40mmol(+)/kg以下となるように乾態の無機コーテッドサンドを調製する、無機コーテッドサンドの保存安定性の向上方法。
