前記プライマー層としては、ガラス転移温度が0℃以下のウレタン樹脂(A)、及び、水を含有する樹脂組成物から形成されたものである。前記プライマーとして、ガラス転移温度が0℃以下であるウレタン樹脂(A)を用いることにより、溶融したホットメルト接着剤との貼合せ時にプライマー層の運動性が向上し、基材、接着剤層とを一体化できるため、優れた接着強度が発現する。また、前記プライマー層として、水を含有する樹脂組成物を用いることにより、環境対応型の材料となる。
前記ウレタン樹脂(A)のガラス転移温度としては、より一層優れた接着強度が得られる点から、-50~0℃が好ましく、-30~0℃がより好ましい。なお、前記ウレタン樹脂(A)のガラス転移温度の測定方法としては、JISK7121-1987に準拠し、DSCにより測定した値を示し、具体的には、示差走査型熱量計装置内に前記ウレタン樹脂(A)を含む樹脂組成物(架橋剤は除く。)を入れ、(Tmg+50℃)まで昇温速度10℃/分で昇温した後、3分間保持し、その後急冷し、得られた示差熱曲線から読み取った中間点ガラス転移温度(Tmg)を示す。
前記ウレタン樹脂(A)は、水に分散し得るものであり、例えば、アニオン性基、カチオン性基、ノニオン性基等の親水性基を有するウレタン樹脂である。これらのウレタン樹脂(A)は単独で用いても2種以上を併用してもよい。これらの中でも、製造安定性および水分散安定性の点から、アニオン性基、及び/又は、ノニオン性基を有するウレタン樹脂がより好ましい。
前記アニオン性基を有するウレタン樹脂を得る方法としては、例えば、カルボキシル基を有するグリコール化合物、及び、スルホニル基を有する化合物からなる群より選ばれる1種以上の化合物を原料として用いる方法が挙げられる。
前記カルボキシル基を有するグリコール化合物としては、例えば、2,2-ジメチロールプロピオン酸、2,2-ジメチロールブタン酸、2,2-ジメチロール酪酸、2,2-ジメチロールプロピオン酸、2,2-吉草酸等を用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。
前記スルホニル基を有する化合物としては、例えば、3,4-ジアミノブタンスルホン酸、3,6-ジアミノ-2-トルエンスルホン酸、2,6-ジアミノベンゼンスルホン酸、N-(2-アミノエチル)-2-アミノスルホン酸、N-(2-アミノエチル)-2-アミノエチルスルホン酸、N-2-アミノエタン-2-アミノスルホン酸、N-(2-アミノエチル)-β-アラニン;これらの塩を用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。
前記ノニオン性基を有するウレタン樹脂を得る方法としては、例えば、オキシエチレン構造を有する化合物を原料として用いる方法が挙げられる。
前記オキシエチレン構造を有する化合物としては、例えば、ポリエチレングリコール、ポリオキシエチレンポリオキシプロピレングリコール、ポリオキシエチレンポリオキシテトラメチレングリコール、ポリエチレングリコールジメチルエーテル等のオキシエチレン構造を有するポリエーテルポリオールを用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。これらの中でも、より簡便に親水性を制御できる点から、ポリエチレングリコール、及び/又は、ポリエチレングリコールジメチルエーテルを用いることが好ましい。
前記ノニオン性基を有するウレタン樹脂を得るために用いる原料の数平均分子量としては、より一層優れた乳化性、及び、水分散安定性が得られる点から、200~10,000の範囲であることが好ましく、300~3,000の範囲がより好ましく、300~2,000の範囲であることがより好ましい。なお、前記ノニオン性基を有するウレタン樹脂を得るために用いる原料の数平均分子量は、ゲル・パーミエーション・カラムクロマトグラフィー(GPC)法により測定した値を示す。
前記カチオン性基を有するウレタン樹脂を得る方法としては、例えば、アミノ基を有する化合物の1種又は2種以上を原料として用いる方法が挙げられる。
前記アミノ基を有する化合物としては、例えば、トリエチレンテトラミン、ジエチレントリアミン等の1級及び2級アミノ基を有する化合物;N-メチルジエタノールアミン、N-エチルジエタノールアミン等のN-アルキルジアルカノールアミン、N-メチルジアミノエチルアミン、N-エチルジアミノエチルアミン等のN-アルキルジアミノアルキルアミンなどの3級アミノ基を有する化合物などを用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。
前記ウレタン樹脂(A)としては、具体的には、例えば、ポリオール(a1)、ポリイソシアネート(a2)、及び、必要に応じて、親水性基を有する化合物(a3)(前記前記アニオン性基を有するウレタン樹脂、カチオン性基を有するウレタン樹脂、及び、ノニオン性基を有するウレタン樹脂を得るために用いる原料)の反応物を用いることができる。
前記ポリオール(a1)としては、例えば、ポリエーテルポリオール、ポリエステルポリオール、ポリアクリルポリオール、ポリカーボネートポリオール、ポリブタジエンポリオール等を用いることができる。これらのポリオールは単独で用いても2種以上を併用してもよい。なお、前記ウレタン樹脂(A)として、前記ノニオン性基を有するウレタン樹脂を用いる場合には、前記ポリオール(a1)としては、前記ノニオン性基を有するウレタン樹脂を得るために用いる原料以外のものを用いる。なお、前記ポリオール(a1)としては、より一層優れた接着強度が得られる点から、ポリエステルポリオールが好ましい。
前記ポリオール(a1)の数平均分子量としては、得られる皮膜の機械的強度及び接着強度の点から、500~100,000が好ましく、800~10,000の範囲がより好ましい。なお、前記ポリオール(a1)の数平均分子量は、ゲル・パーミエーション・カラムクロマトグラフィー(GPC)法により測定した値を示す。
前記ポリオール(a1)の使用割合としては、より一層優れた機械的強度及び接着強度が得られる点から、ウレタン樹脂(A)を構成する原料の合計質量中40~90質量%が更に好ましく、50~80質量%が特に好ましい。
前記ポリオール(a1)としては、必要に応じて、鎖伸長剤(a1-1)を併用してもよい。前記鎖伸長剤(a1-1)としては、分子量が500未満(好ましくは50~450の範囲)のものを用いることができ、具体的には、エチレングリコール、ジエチレングリコール、トリエチレングリコール、プロピレングリコール、ジプロピレングリコール、1,3-プロパンジオール、1,3-ブタンジオール、1,4-ブタンジオール、ヘキサメチレングリコール、サッカロース、メチレングリコール、グリセリン、ソルビトール、ビスフェノールA、4,4’-ジヒドロキシジフェニル、4,4’-ジヒドロキシジフェニルエーテル、トリメチロールプロパン等の水酸基を有する鎖伸長剤;エチレンジアミン、1,2-プロパンジアミン、1,6-ヘキサメチレンジアミン、ピペラジン、2,5-ジメチルピペラジン、イソホロンジアミン、1,2-シクロヘキサンジアミン、1,3-シクロヘキサンジアミン、1,4-シクロヘキサンジアミン、4,4’-ジシクロヘキシルメタンジアミン、3,3’-ジメチル-4,4’-ジシクロヘキシルメタンジアミン、1,4-シクロヘキサンジアミン、ヒドラジン等のアミノ基を有する鎖伸長剤などを用いることができる。これらの鎖伸長剤は単独で用いても2種以上を併用してもよい。なお、前記鎖伸長剤(a1-1)の分子量は、化学式から算出される値を示す。
前記鎖伸長剤(a1-1)を用いる場合の使用割合としては、より一層優れた機械的強度、及び、接着強度が得られる点から、ウレタン樹脂(A)を構成する原料の合計質量中0.1~30質量%が更に好ましく、0.5~10質量%が特に好ましい。
前記ポリイソシアネート(a2)としては、例えば、フェニレンジイソシアネート、トルエンジイソシアネート、ジフェニルメタンジイソシアネート、キシリレンジイソシアネート、ナフタレンジイソシアネート、ポリメチレンポリフェニルポリイソシアネート、カルボジイミド化ジフェニルメタンポリイソシアネート等の芳香族ポリイソシアネート;ヘキサメチレンジイソシアネート、リジンジイソシアネート、シクロヘキサンジイソシアネート、イソホロンジイソシアネート、ジシクロヘキシルメタンジイソシアネート、キシリレンジイソシアネート、テトラメチルキシリレンジイソシアネート、ダイマー酸ジイソシアネート、ノルボルネンジイソシアネート等の脂肪族ポリイソシアネート又は脂環式ポリイソシアネートなどを用いることができる。これらのポリイソシアネートは、単独で用いても2種以上を併用してもよい。
前記ポリイソシアネート(a2)の使用割合としては、より一層優れた機械的強度及び接着強度が得られる点から、ウレタン樹脂(A)を構成する原料の合計質量中5~40質量%が更に好ましく、10~35質量%が特に好ましい。
前記親水性基を有する化合物(a3)の使用割合としては、より一層優れた乳化性、水分散安定性、及び、造膜性が得られる点から、ウレタン樹脂(A)を構成する原料の合計質量中0.25~2質量%が更に好ましく、0.5~1.8質量%が特に好ましい。
前記ウレタン樹脂(A)の平均粒子径としては、より一層優れた造膜性が得られる点から、0.01~1μmの範囲であることが好ましく、0.05~0.9μmの範囲がより好ましい。なお、前記ウレタン樹脂(A)の平均粒子径の測定方法は、ウレタン樹脂(A)を含有する樹脂組成物をレーザー回折/散乱式粒度分布測定装置(株式会社堀場製作所製「LA-910」)を使用して、分散液として水を使用し、相対屈折率=1.10、粒子径基準が面積の時の平均粒子径を測定した値を示す。
本発明におけるプライマー層を形成する樹脂組成物中における前記ウレタン樹脂(A)の含有率としては、10~90質量%が好ましく、20~70質量%がより好ましい。
前記樹脂組成物に含まれる水としては、イオン交換水、蒸留水等を用いることができる。これらの水は単独で用いても2種以上を併用してもよい。
次に、本発明で用いる前記ウレタン樹脂(A)を含む樹脂組成物の製造方法について説明する。
本発明で用いる前記樹脂組成物の製造方法としては、前記ポリオール(a1)、前記ポリイソシアネート(a2)、及び、前記親水性基を有する化合物(a3)を無溶媒下で反応させて、イソシアネート基を有するウレタンプレポリマー(i)を得(以下、「プレポリマー工程」と略記する。)、次いで、ウレタンプレポリマー(i)を前記水に分散させ(以下、「乳化工程」と略記する。)、その後、前記鎖伸長剤(a1-1)を反応させてウレタン樹脂(X)を得る工程(以下、「鎖伸長工程」と略記する。)を有するものである。
前記プレポリマー工程は、メチルエチルケトン、アセトン等の有機溶媒中で行う方法;撹拌翼を備えた反応釜;ニーダー、コンテイニアスニーダー、テーパーロール、単軸押出機、二軸押出機、三軸押出機、万能混合機、プラストミル、ボデーダ型混練機等の混練機;TKホモミキサー、フィルミックス、エバラマイルダー、クレアミックス、ウルトラターラックス、キャビトロン、バイオミキサー等の回転式分散混合機;超音波式分散装置;インラインミキサー等の可動部がなく、流体自身の流れによって混合できる装置などを使用して無溶剤下で行う方法などが挙げられる。
前記プレポリマー工程における、前記ポリオール(a1)が有する水酸基、及び、前記親水性基を有する化合物(a3)が有する水酸基及びアミノ基の合計と、前記ポリイソシアネート(a2)が有するイソシアネート基とのモル比[イソシアネート基/(水酸基及びアミノ基)]としては、より一層優れた接着強度、及び、機械的強度が得られる点から、1.1~3が好ましく、1.2~2がより好ましい。
前記プレポリマー工程の反応は、例えば、50~120℃で1~10時間行うことが挙げられる。
前記鎖伸長工程は、前記ウレタンプレポリマー(i)が有するイソシアネート基と、前記鎖伸長剤(a1-1)との反応により、ウレタンプレポリマー(i)を高分子量化させ、ウレタン樹脂(A)を得る工程である。
前記鎖伸長工程における、前記ウレタンプレポリマー(i)が有するイソシアネート基と、前記鎖伸長剤(a1-1)が有する水酸基及びアミノ基の合計とのモル比[(水酸基及びアミノ基)/イソシアネート基]としては、より一層優れた接着強度、及び、機械的強度が得られる点から、0.8~1.1が好ましく、0.9~1がより好ましい。
前記鎖伸長工程は、前記プレポリマー工程と同様の設備を使用して行うことができる。
前記樹脂組成物は、前記ウレタン樹脂(A)、及び、水を必須成分として含有するが、必要に応じてその他の添加剤を含有してもよい。
前記その他の添加剤としては、例えば、界面活性剤、架橋剤、乳化剤、中和剤、増粘剤、ウレタン化触媒、充填剤、顔料、染料、難燃剤、レベリング剤、ブロッキング防止剤等を用いることができる。これらの添加剤は単独で用いても2種以上を併用してもよい。
前記接着剤層は、無溶剤で環境対応型であり、優れた接着強度が得られる点から、湿気硬化型ポリウレタンホットメルト樹脂組成物から形成されたものである。
前記湿気硬化型ポリウレタンホットメルト樹脂組成物としては、例えば、ポリオール(X)とポリイソシアネート(Y)との反応物である、イソシアネート基を有するウレタンプレポリマーを含有するものが挙げられる。
前記ポリオール(X)としては、例えば、ポリエステルポリオール、ポリカーボネートポリオール、ポリエーテルポリオール等を用いることができる。これらのポリオールは単独で用いても2種以上を併用してもよい。これらの中でも、特に、ポリ塩化ビニル基材との接着強度がより一層優れる点から、ポリエステルポリオールが好ましい。前記ポリオール(X)における前記ポリエステルポリオールの含有量としては、50質量%以上が好ましく、70質量%以上がより好ましい。
前記ポリエステルポリオールとしては、例えば、長鎖結晶性ポリエステルポリオール(x1)、前記長鎖結晶性ポリエステルポリオール(x1)以外の、2,2-ジメチル-1,3-プロピレン基を有するグリコールを原料とする脂肪族ポリエステルポリオール(x2)、芳香族ポリエステルポリオール(x3)、これら以外の非晶性ポリエステルポリオール等を用いることができる。これらのポリエステルポリオールは、単独で用いても2種以上を併用してもよい。これらの中でも、ポリ塩化ビニル基材との接着強度がより一層優れる点から、前記長鎖結晶性ポリエステルポリオール(x1)、前記脂肪族ポリエステルポリオール(x2)、及び、芳香族ポリエステルポリオール(x3)からなる群より選ばれる1種以上のポリエステルポリオールが好ましく、3成分を併用することがより好ましい。
前記長鎖結晶性ポリエステルポリオール(x1)としては、例えば、水酸基を有する化合物と多塩基酸との反応物を用いることができる。なお、本発明において、「結晶性」とは、JISK7121:2012に準拠したDSC(示差走査熱量計)測定において、結晶化熱あるいは融解熱のピークを確認できるものを示し、「非晶性」とは、前記ピークを確認できないものを示す。
前記水酸基を有する化合物としては、例えば、エチレングリコール、プロピレングリコール、ブタンジオール、ペンタンジオール、ヘキサンジオール、ヘプタンジオール、オクタンジオール、ノナンジオール、デカンジオール、トリメチロールプロパン、トリメチロールエタン、グリセリン等を用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。これらの中でも結晶性を高め、より一層優れた接着強度が得られる点から、ブタンジオール、ヘキサンジオール、オクタンジオール、及び、デカンジオールからなる群より選ばれる1種以上を用いることが好ましい。
前記多塩基酸としては、例えば、シュウ酸、マロン酸、コハク酸、アジピン酸、セバシン酸、アゼライン酸、ドデカン二酸等を用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。これらの中でも、より一層優れた接着強度が得られる点から、アジピン酸、セバシン酸、及び、ドデカン二酸からなる群より選ばれる1種以上を用いることが好ましい。
前記長鎖結晶性ポリエステルポリオール(x1)の数平均分子量としては、より一層優れた接着強度が得られる点から、500~10,000が好ましく、1,000~7,000がより好ましい。なお、前記結晶性ポリエステルポリオール(x1)の数平均分子量は、ゲル・パーミエーション・クロマトグラフィー(GPC)法により測定した値を示す。
前記長鎖結晶性ポリエステルポリオール(x1)を使用する場合の使用量としては、より一層優れた接着強度が得られる点から、前記ポリオール(X)と前記ポリイソシアネート(Y)との合計量に対して、32~40質量%が好ましく、33~37質量%がより好ましい。
前記脂肪族ポリエステルポリオール(x2)は、前記長鎖結晶性ポリエステルポリオール(x1)以外のものであり、2,2-ジメチル-1,3-プロピレン基を有するグリコールを原料とするものである。
また、前記脂肪族ポリエステルポリオール(a2)は、優れた接着強度を両立するうえでは、数平均分子量1,000~3,000の脂肪族ポリエステルポリオール(x2-1)と、数平均分子量5,000~9,000の脂肪族ポリエステルポリオール(x2-2)とを併用することが更に好ましく、併用する場合の質量比[(x2-1)/(x2-2)]が、1~3であることが好ましい。上記構成とした場合には、脂肪族ポリエステルポリオール全体としてのガラス転移温度、及び、粘度が高くなるため、特にポリ塩化ビニルに対する非常に優れた接着強度が得られる。
前記脂肪族ポリエステルポリオール(x2-1)、及び、前記脂肪族ポリエステルポリオール(x2-2)は、いずれも2,2-ジメチル-1,3-プロピレン基を有するグリコールを必須成分として含む水酸基を有する化合物と、多塩基酸との反応物を用いることができる。
前記2,2-ジメチル-1,3-プロピレン基を有するグリコールとしては、例えば、ネオペンチルグリコール、その二量体、及び三量体が挙げられる。これらの化合物は単独で用いても2種以上を併用してもよい。これらの中でも、より一層優れた接着強度が得られる点から、ネオペンチルグリコールが好ましい。
前記2,2-ジメチル-1,3-プロピレン基を有するグリコールの使用量としては、前記水酸基を有する化合物の合計量中10質量%以上が好ましく、10~20質量%が好ましい。
前記2,2-ジメチル-1,3-プロピレン基を有するグリコール以外に用いることができる前記水酸基を有する化合物としては、例えば、エチレングリコール、ジエチレングリコール、プロピレングリコール、ジプロピレングリコール、ブタンジオール、ペンタンジオール、ヘキサンジオール、ヘプタンジオール、オクタンジオール、ノナンジオール、デカンジオール、シクロヘキサンジメタノール、ビスフェノールA、ビスフェノールF、これらのアルキレンオキサイド付加物、トリエチレングリコール、トリメチロールプロパン、トリメチロールエタン、グリセリン等を用いることができる。
前記多塩基酸としては、例えば、シュウ酸、マロン酸、コハク酸、アジピン酸、セバシン酸、アゼライン酸、ドデカン二酸等を用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。
前記脂肪族ポリエステルポリオール(x2-1)の数平均分子量としては、より一層優れた接着強度が得られる点から、1,500~2,500が好ましく、前記脂肪族ポリエステルポリオール(x2-2)の数平均分子量としては、6,000~8,000が好ましい。なお、前記脂肪族ポリエステルポリオール(x2-1)及び脂肪族ポリエステルポリオール(x2-2)の数平均分子量は、ゲル・パーミエーション・クロマトグラフィー(GPC)法により測定した値を示す。
また、前記脂肪族ポリエステルポリオール(x2-1)及び前記脂肪族ポリエステルポリオール(x2-2)の質量比[(x2-1)/(x2-2)]としては、より一層優れた接着強度が得られる点から、1~2.5がより好ましい。
前記脂肪族ポリエステルポリオール(x2)を用いる場合の合計使用量としては、より一層優れた接着強度が得られる点から、前記ポリオール(X)と前記ポリイソシアネート(Y)との合計量に対して、15~38質量%が好ましく、20~37質量%がより好ましい。
前記芳香族ポリエステルポリオール(x3)としては、例えば、水酸基を有する化合物と芳香族多塩基酸を含む多塩基酸との反応物;水酸基を2個以上有する芳香族化合物と多塩基酸との反応物;水酸基を2個以上有する芳香族化合物と芳香族多塩基酸を含む多塩基酸との反応物等を用いることができる。
前記水酸基を有する化合物としては、例えば、エチレングリコール、1,3-プロパンジオール、1,4-ブタンジオール、1,5-ペンタンジオール、1,6-ヘキサンジオール、1,7-ヘプタンジオール、1,8-オクタンジオール、1,9-ノナンジオール、1,10-デカンジオール、1,12-ドデカンジオール、ジエチレングリコール、トリエチレングリコール、トリエチレングリコール、テトラエチレングリコール、ネオペンチルグリコール、1,2-ブタンジオール、1,3-ブタンジオール、2-メチル-1,3-プロパンジオール、2,2-ジエチル-1,3-プロパンジオール、3-メチル-1,5-ペンタンジオール、2-エチル-2-ブチル-1,3-プロパンジオール、2-メチル-1,8-オクタンジオール、2,4-ジエチル-1,5-ペンタンジオール、トリメチロールエタン、トリメチロールプロパン、ペンタエリスリトール等の脂肪族化合物;シクロペンタンジオール、シクロヘキサンジオール、シクロヘキサンジメタノール、水添ビスフェノールA、これらのアルキレンオキサイド付加物等の脂環式化合物等を用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。
前記水酸基を2個以上有する芳香族化合物としては、例えば、ビスフェノールA、ビスフェノールF、これらのアルキレンオキサイド(エチレンオキサイド、プロピレンオキサイド、ブチレンオキサイド等)付加物などを用いることができる。これらの化合物は単独で用いても2種以上を併用してもよい。
前記芳香族多塩基酸としては、例えば、フタル酸、イソフタル酸、テレフタル酸、無水フタル酸等を用いることができる。それ以外の多塩基酸としては、例えば、シュウ酸、マロン酸、コハク酸、アジピン酸、セバシン酸、アゼライン酸、1,12-ドデカンジカルボン酸等を用いることができる。これらの多塩基酸は単独で用いても2種以上を併用してもよい。前記芳香族多塩基酸としては、より一層優れた接着強度が得られる点から、
その他の多塩基酸としては、例えば、コハク酸、アジピン酸、ピメリン酸、スベリン酸、アゼライン酸、セバシン酸、デカン二酸、ドデカン二酸、エイコサ二酸、シトラコン酸、イタコン酸、無水シトラコン酸、無水イタコン酸等を用いることができる。
前記芳香族ポリエステルポリオール(x3)としては、より一層優れた接着強度が得られる点から、フタル酸、イソフタル酸、テレフタル酸、及び無水フタル酸からなる群より選ばれる1種以上のフタル酸化合物を原料とするものが好ましい。
前記芳香族ポリエステルポリオール(x3)の数平均分子量としては、より一層優れた密着性が得られる点から、500~10,000が好ましく、1,000~5,000がより好ましい。なお、前記芳香族ポリエステルポリオール(x3)の数平均分子量は、ゲル・パーミエーション・クロマトグラフィー(GPC)法により測定した値を示す。
前記芳香族ポリエステルポリオール(x3)の使用量としては、より一層優れた接着強度が得られる点から、前記ポリオール(X)と前記ポリイソシアネート(Y)との合計量に対して、15~35質量%が好ましく、18~32質量%がより好ましい。
前記ポリイソシアネート(Y)としては、例えば、ポリメチレンポリフェニルポリイソシアネート、ジフェニルメタンジイソシアネート、カルボジイミド変性ジフェニルメタンジイソシアネート、キシリレンジイソシアネート、フェニレンジイソシアネート、トリレンジイソシアネート、ナフタレンジイソシアネート等の芳香族ポリイソシアネート;ヘキサメチレンジイソシアネート、シクロヘキサンジイソシアネート、イソホロンジイソシアネート、ジシクロヘキシルメタンジイソシアネート、テトラメチルキシリレンジイソシアネート等の脂肪族又は脂環族ポリイソシアネートなどを用いることができる。これらのポリイソシアネートは単独で用いても2種以上を併用してもよい。これらの中でも、より一層優れた接着強度が得られる点から、芳香族ポリイソシアネートが好ましく、ジフェニルメタンジイソシアネートがより好ましい。
前記ウレタンプレポリマーは、前記ポリオール(X)と前記ポリイソシアネート(Y)とを反応させて得られるものであり、空気中や湿気硬化型ポリウレタンホットメルト樹脂組成物が塗布される基材中に存在する水分と反応して架橋構造を形成しうるイソシアネート基を有するものである。
前記ウレタンプレポリマーの製造方法としては、例えば、前記ポリオール(X)の入った反応容器に、前記ポリイソシアネート(Y)を入れ、前記ポリイソシアネート(Y)の有するイソシアネート基が、前記ポリオール(X)の有する水酸基に対して過剰となる条件で反応させることによって製造することができる。
前記ウレタンプレポリマーを製造する際の、前記ポリイソシアネート(Y)が有するイソシアネート基と前記ポリオール(X)が有する水酸基との当量比[NCO/OH]としては、より一層優れた接着強度が得られる点から、1.5~4が好ましく、1.8~3.0がより好ましい。
以上の方法によって得られたウレタンプレポリマーのイソシアネート基含有率(以下、「NCO%」と略記する。)としては、より一層優れた接着強度が得られる点から、1~6質量%が好ましく、2~4質量%がより好ましい。なお、前記ホットメルトウレタンプレポリマーのNCO%は、JISK1603-1:2007に準拠し、電位差滴定法により測定した値を示す。
本発明で用いる湿気硬化型ポリウレタンホットメルト樹脂組成物は、前記ウレタンプレポリマーを含有することが好ましく、必要に応じて、更に他の添加剤を用いてもよい。
前記他の添加剤としては、例えば、耐光安定性、硬化触媒、可塑剤、安定剤、充填材、染料、顔料、カーボンブラック、ビヒクル、蛍光増白剤、シランカップリング剤、ワックス、熱可塑性樹脂等を用いることができる。これらの添加剤は単独で用いても2種以上を併用してもよい。
以上、本発明の積層体は、優れた接着強度を有するものである。特に、前記積層体は基材としてポリ塩化ビニル(PVC)を使用した場合でも優れた接着強度を有するものであり、PVC系サッシとして特に有効に使用することができる。
前記PVC系サッシの構成としては、例えば、前記基材としてポリ塩化ビニル、前記プライマー層、前記接着剤層、及び、前記接着剤層の上に、木目化粧紙などの化粧シートを有するサッシが挙げられる。
前記PVC系サッシを製造する方法としては、例えば、PVC基材上に、前記プライマー層を形成する樹脂組成物を塗布し、乾燥させ、次いで、化粧シート上に前記湿気硬化型ポリウレタンホットメルト樹脂組成物を塗布し、両者を貼り合わせ、熟成させる方法が挙げられる。
前記樹脂組成物、及び、前記湿気硬化型ポリウレタンホットメルト樹脂組成物を塗布する方法としては、例えば、ロールコーター、スプレーコーター、T-タイコーター、ナイフコーター、コンマコーター等を用いることができる。
前記プライマー層の厚さとしては、例えば、0.5~20μmが挙げられ、前記接着剤層の厚さとしては、例えば、20~150μmが挙げられる。
前記貼り合せ後の熟成条件としては、例えば、温度20~50℃、相対湿度40~90%RH、0.5~5日間の間で適宜決定することができる。
以下、実施例を用いて本発明をより詳細に説明する。
[合成例1]プライマー層形成用樹脂組成物<P1>の製造方法
温度計、窒素ガス、導入管、及び撹拌機を備えた窒素置換された容器中で、1,6-ヘキサンジオール(以下「HG」と略記する。)155質量部、ネオペンチルグリコール137質量部、アジピン酸424質量部添加し、120℃でそれらを溶融した。次いで、撹拌しながら3時間~4時間かけて220℃へ昇温し5時間保持した後、150℃まで冷却した後、2,2-ジメチロールプロピオン酸(以下「DMPA」と略記する。)を88質量部添加し、150℃で撹拌しながら5時間~10時間保持した後、メチルエチルケトン300質量部添加することによって、不揮発分70量%のカルボキシル基を有するポリエステルポリオールのメチルエチルケトン溶液(P1-A)を調製した。
温度計、窒素ガス、導入管、及び撹拌機を備えた窒素置換された容器中で、上記カルボキシル基を有するポリエステルポリオール(P1-A)のメチルエチルケトン溶液198質量部、ポリエステルポリオール(DIC株式会社製「クリスボンCMA-654」、数平均分子量;1,500)160質量部、HG19質量部、トリレンジイソシアネート75質量部、及びメチルエチルケトン152質量部の存在下、反応物の規定のNCO%に達する時点まで70℃で反応させることによって、末端にイソシアネート基を有するウレタンプレポリマーのメチルエチルケトン溶液を得た。
次いで、ウレタンプレポリマーの有機溶剤溶液に、中和剤としてトリエチルアミン17.2質量部加えて攪拌し、更に水を653質量部、ピペラジン7.7質量部を加え混合し鎖伸長反応することによってウレタン樹脂の水分散体を得た。次いで、この水分散体を脱溶剤することにより、不揮発分;40質量%のプライマー層形成用樹脂組成物(P1)を得た。得られたウレタン樹脂のガラス転移温度は、-30℃であった。

温度計、窒素ガス、導入管、及び撹拌機を備えた窒素置換された容器中で、上記カルボキシル基を有するポリエステルポリオール(P1-A)のメチルエチルケトン溶液198質量部、ポリエステルポリオール(DIC株式会社製「クリスボンCMA-654」、数平均分子量;1,500)160質量部、HG19質量部、トリレンジイソシアネート75質量部、及びメチルエチルケトン152質量部の存在下、反応物の規定のNCO%に達する時点まで70℃で反応させることによって、末端にイソシアネート基を有するウレタンプレポリマーのメチルエチルケトン溶液を得た。
次いで、ウレタンプレポリマーの有機溶剤溶液に、中和剤としてトリエチルアミン17.2質量部加えて攪拌し、更に水を653質量部、ピペラジン7.7質量部を加え混合し鎖伸長反応することによってウレタン樹脂の水分散体を得た。次いで、この水分散体を脱溶剤することにより、不揮発分;40質量%のプライマー層形成用樹脂組成物(P1)を得た。得られたウレタン樹脂のガラス転移温度は、-30℃であった。
[合成例2]プライマー層形成用樹脂組成物<P2>の製造方法
上記プライマー層形成用樹脂組成物(P1)100質量部にシランカップリング剤(信越シリコーン株式会社製「KBM-403」)2質量部、水5質量部を添加して40質量%のプライマー層形成用樹脂組成物(P2)を得た。

[比較合成例1]プライマー層形成用樹脂組成物<RP1>の製造方法
温度計、窒素ガス導入管、攪拌機を備えた反応容器中で窒素ガスを導入しながら、イソフタル酸33.3質量部、セバシン酸16.7質量部、アジピン酸7.3質量部、エチレングリコール6質量部、1,6-ヘキサンジオール11.0質量部、ネオペンチルグリコール22.5質量部及を仕込み180~230℃で酸価が1以下になるまで230℃で24時間重縮合反応を行い、90℃以下に冷却しメチルエチルケトン20.4質量部加え混合することで芳香族ポリエステルポリオール(RP1-A)を得た。
反応容器に芳香族ポリエステルポリオール(RP1-A)207質量部、1,4ブタンジオール7.4質量部、メチルエチルケトン17.0質量部を加え、攪拌し均一に混合した。次に、DMPA14.7質量部を加え、次いでトリレンジイソシアネート46.8質量部を加えて、70℃で12時間反応させ、ウレタン化工程を実施した。イソシアネート値が0.1%以下になったのを確認し、メチルエチルケトン97質量部、1,3ブタンジオール0.7質量部を加え、ウレタンプレポリマーの有機溶剤溶液を得た。次いで、ウレタンプレポリマーの有機溶剤溶液に、中和剤としてトリエチルアミン11.6質量部加えて攪拌し、更に水を1000質量部を加え混合しウレタン樹脂の水分散体を得た。次いで、この水分散体を脱溶剤することにより、不揮発分;23質量%のプライマー層形成用樹脂組成物(RP1)を得た。得られたウレタン樹脂のガラス転移温度は、5℃であった。
温度計、窒素ガス導入管、攪拌機を備えた反応容器中で窒素ガスを導入しながら、イソフタル酸33.3質量部、セバシン酸16.7質量部、アジピン酸7.3質量部、エチレングリコール6質量部、1,6-ヘキサンジオール11.0質量部、ネオペンチルグリコール22.5質量部及を仕込み180~230℃で酸価が1以下になるまで230℃で24時間重縮合反応を行い、90℃以下に冷却しメチルエチルケトン20.4質量部加え混合することで芳香族ポリエステルポリオール(RP1-A)を得た。
反応容器に芳香族ポリエステルポリオール(RP1-A)207質量部、1,4ブタンジオール7.4質量部、メチルエチルケトン17.0質量部を加え、攪拌し均一に混合した。次に、DMPA14.7質量部を加え、次いでトリレンジイソシアネート46.8質量部を加えて、70℃で12時間反応させ、ウレタン化工程を実施した。イソシアネート値が0.1%以下になったのを確認し、メチルエチルケトン97質量部、1,3ブタンジオール0.7質量部を加え、ウレタンプレポリマーの有機溶剤溶液を得た。次いで、ウレタンプレポリマーの有機溶剤溶液に、中和剤としてトリエチルアミン11.6質量部加えて攪拌し、更に水を1000質量部を加え混合しウレタン樹脂の水分散体を得た。次いで、この水分散体を脱溶剤することにより、不揮発分;23質量%のプライマー層形成用樹脂組成物(RP1)を得た。得られたウレタン樹脂のガラス転移温度は、5℃であった。
[比較合成例2]プライマー層形成用樹脂組成物<RP2>の製造方法
温度計、窒素ガス導入管、攪拌機を備えた反応容器中で窒素ガスを導入しながら、イソフタル酸29.3質量部、テレフタル酸29.3質量部、エチレングルコール13質量部、ジエチレングリコール22.3質量部を仕込み180~230℃で酸価が1以下になるまで230℃で24時間重縮合反応を行い、90℃以下に冷却しメチルエチルケトン26.3質量部加え混合することで芳香族ポリエステルポリオール(RP2-A)を得た。
反応容器に芳香族ポリエステルポリオール(RP2-A)226質量部、メチルエチルケトン40.0質量部を加え、攪拌し均一に混合した。次に、2,2-ジメチロールプロピオン酸13質量部を加え、次いでイソホロンジイソシアネート44.3質量部とオクチル酸第一スズ0.2質量部を加えて、70℃で12時間反応させ、ウレタン化工程を実施した。イソシアネート値が0.1%以下になったのを確認し、メチルエチルケトン25質量部、メタノール0.4質量部を加え、ウレタンプレポリマーの有機溶剤溶液を得た。
次いで、ウレタンプレポリマーの有機溶剤溶液に、中和剤としてアンモニア水溶液7.1質量部加えて攪拌し、更に水を877質量部を加え混合しウレタン樹脂の水分散体を得た。次いで、この水分散体を脱溶剤することにより、不揮発分;22質量%のプライマー層形成用樹脂組成物(RP―2)を得た。得られたウレタン樹脂のガラス転移温度は、50℃であった。
温度計、窒素ガス導入管、攪拌機を備えた反応容器中で窒素ガスを導入しながら、イソフタル酸29.3質量部、テレフタル酸29.3質量部、エチレングルコール13質量部、ジエチレングリコール22.3質量部を仕込み180~230℃で酸価が1以下になるまで230℃で24時間重縮合反応を行い、90℃以下に冷却しメチルエチルケトン26.3質量部加え混合することで芳香族ポリエステルポリオール(RP2-A)を得た。
反応容器に芳香族ポリエステルポリオール(RP2-A)226質量部、メチルエチルケトン40.0質量部を加え、攪拌し均一に混合した。次に、2,2-ジメチロールプロピオン酸13質量部を加え、次いでイソホロンジイソシアネート44.3質量部とオクチル酸第一スズ0.2質量部を加えて、70℃で12時間反応させ、ウレタン化工程を実施した。イソシアネート値が0.1%以下になったのを確認し、メチルエチルケトン25質量部、メタノール0.4質量部を加え、ウレタンプレポリマーの有機溶剤溶液を得た。
次いで、ウレタンプレポリマーの有機溶剤溶液に、中和剤としてアンモニア水溶液7.1質量部加えて攪拌し、更に水を877質量部を加え混合しウレタン樹脂の水分散体を得た。次いで、この水分散体を脱溶剤することにより、不揮発分;22質量%のプライマー層形成用樹脂組成物(RP―2)を得た。得られたウレタン樹脂のガラス転移温度は、50℃であった。
[合成例3]接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR1>
温度計、撹拌機、不活性ガス導入口および還流冷却器を備えた四口フラスコに、長鎖結晶性ポリエステルポリオール(1,6-ヘキサンジオール及びドデカン二酸の反応物、数平均分子量;3,500、以下「結晶性PEs(1)」と略記する。)34質量部、脂肪族ポリエステルポリオール(ジエチレングリコール、ネオペンチルグリコール、及び、1,6-ヘキサンジオール、及びアジピン酸の反応物、数平均分子量;2,000、全グリコールの合計量中の前記ネオペンチルグリコールの使用量;14質量%、以下「脂肪族PEs(1)と略記する。」)10質量部、脂肪族ポリエステルポリオール(ジエチレングリコール、ネオペンチルグリコール、及び、1,6-ヘキサンジオール、及びアジピン酸の反応物、数平均分子量;7,000、全グリコールの合計量中の前記ネオペンチルグリコールの使用量;14質量%、以下「脂肪族PEs(2)と略記する。」)10質量部、芳香族ポリエステルポリオール(ネオペンチルグリコール及びオルトフタル酸の反応物、数平均分子量;2,000、以下「芳香族PEs(1)」と略記する。)30質量部を仕込み、100℃減圧加熱してフラスコ内の水分が0.05質量%となるまで脱水した。フラスコ内を90℃に冷却した後、70℃で溶融した4,4’-ジフェニルメタンジイソシアネート(以下「MDI」と略記する。)を16質量部加え、窒素雰囲気下でNCO%が一定となるまで110℃で約2時間反応させることで、ウレタンプレポリマーを含む接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR1>を得た。

[合成例4]接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR2>
温度計、撹拌機、不活性ガス導入口および還流冷却器を備えた四口フラスコに、結晶性PEs(1)を34質量部、脂肪族PEs(1)を20質量部、脂肪族PEs(2)を10質量部、芳香族PEs(1)を20質量部を仕込み、100℃減圧加熱してフラスコ内の水分が0.05質量%となるまで脱水した。フラスコ内を90℃に冷却した後、70℃で溶融したMDIを16質量部加え、窒素雰囲気下でNCO%が一定となるまで110℃で約2時間反応させることで、ウレタンプレポリマー(i-2)を含む接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR2>を得た。
温度計、撹拌機、不活性ガス導入口および還流冷却器を備えた四口フラスコに、結晶性PEs(1)を34質量部、脂肪族PEs(1)を20質量部、脂肪族PEs(2)を10質量部、芳香族PEs(1)を20質量部を仕込み、100℃減圧加熱してフラスコ内の水分が0.05質量%となるまで脱水した。フラスコ内を90℃に冷却した後、70℃で溶融したMDIを16質量部加え、窒素雰囲気下でNCO%が一定となるまで110℃で約2時間反応させることで、ウレタンプレポリマー(i-2)を含む接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR2>を得た。
[実施例1]
ポリ塩化ビニル基材上に、合成例1で得られたプライマー層形成用樹脂組成物<P1>を乾燥後の厚さが3μmとなるようにローラーで塗布し、乾燥機内60℃で10分間乾燥させた。次いで、化粧シート上に、120℃で1時間溶融した、合成例3で得られた接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR1>を厚さ50μmで塗布し、上記プライマー層と貼り合わせた。この積層体を、23℃、湿度50%の環境下で48時間養生することでPVC系積層体を得た。
ポリ塩化ビニル基材上に、合成例1で得られたプライマー層形成用樹脂組成物<P1>を乾燥後の厚さが3μmとなるようにローラーで塗布し、乾燥機内60℃で10分間乾燥させた。次いで、化粧シート上に、120℃で1時間溶融した、合成例3で得られた接着剤層形成用湿気硬化型ポリウレタンホットメルト樹脂組成物<PUR1>を厚さ50μmで塗布し、上記プライマー層と貼り合わせた。この積層体を、23℃、湿度50%の環境下で48時間養生することでPVC系積層体を得た。
[実施例2~3、比較例1~3]
用いるプライマー層形成用樹脂組成物の種類を表1~2に示す通りに変更した以外は、実施例1と同様にしてPVC系積層体を得た。

一方、比較例1及び2は、プライマー層に用いるウレタン樹脂のガラス転移温度が、本発明で規定する範囲を超える態様であるが、接着強度が不良であった。
比較例3は、プライマー層がない態様であるが、接着強度が不良であった。
Claims (4)
- 基材、プライマー層、及び、接着剤層を有する積層体であって、
前記プライマー層が、ガラス転移温度が0℃以下のウレタン樹脂(A)、及び、水を含有する樹脂組成物から形成されたものであり、
前記接着剤層が、湿気硬化型ポリウレタンホットメルト樹脂組成物から形成されたものであることを特徴とする積層体。 - 前記ウレタン樹脂(A)が、ポリエステルポリオールを原料とするものである請求項1記載の積層体。
- 前記基材が、ポリ塩化ビニルである請求項1記載の積層体。
- 請求項3記載の積層体における前記接着剤層の上に、化粧シートを有することを特徴とするサッシ。
