Abstract
Description
特許文献1に開示されたバッテリーケース構造の閉断面構造は、複数の板金部材を組み合わせることにより形成されている。特許文献2に開示されたバッテリーケース構造の閉断面構造は、アルミ押し出し材を用いて形成されている。特許文献3に開示されたバッテリーケース構造は、ロールフォーミング成形によって形成されたインナプレートにアウタプレートを重ねて形成された外周フレームを有している。閉断面構造は、インナプレートとアウタプレートとによって形成されている。この外周フレームが底板の上に重ねられてバッテリーケースが形成されている。
(第1実施例)
図1に示すバッテリーケース構造1は、図示していない電動車両の床下で駆動用バッテリー2を支持するためのもので、バッテリー2を収容する箱状のボックス部3(バッテリーケース、またはバッテリトレイとも呼ぶ)に後述する複数の機能部品を取付けて構成されている。
この実施の形態によるボックス部3は、バスタブ形状であって、外縁12に沿って周囲の全域に延びる上端フランジ37と側壁13とを有し、該側壁13は、図3に示すように、下端が底壁11に連続する。
前側フレーム4と後側フレーム5は、複数の鋼板を組み合わせて形成されている。そのほか、アルミ鋳物、アルミ押出材でもよい。
外周フレーム6,7は、それぞれ1枚または2枚の鋼板を使用して所定の形状に形成されている。この実施の形態による外周フレーム6,7は、1枚の鋼板14(図3参照)によって形成されている。この実施の形態による外周フレーム6,7は、ボックス部3より引っ張り強度の高い材料(例えば、ハイテン、高張力鋼鈑)によって形成されている。1枚の鋼板14を所定の形状に形成するに当たっては、ロールフォーミング成形、プレス成形および曲げ成形などによって行っている。外周フレーム6,7を形成する方法は後述する。
左側の外周フレーム6と右側の外周フレーム7とは左右方向に対称となるように形成されている。このため、以下においては、外周フレーム6について説明し、外周フレーム7についての説明は省略する。
この実施の形態による外周フレーム6においては、上側縦壁33と側壁13との重ね接合部41(図3参照)と、上述した2カ所の重ね接合部27,28とからなる3箇所の重ね接合部によって、第1の閉断面部21の剛性・強度が高められている。
カバー8が取付けられたボックス部3を外周フレーム6,7に取付け、図3に示すように、カバー本体43を外周フレーム6の下面に接着および機械的締結により固定して外周フレーム6に結合することにより、第1の閉断面部21の下方に断面形状が閉じた形状となる第3の閉断面部45が形成される。第3の閉断面部45は、下側横壁32と、ボックス部3の側壁13と、補強部材44を含むカバー8と、外周フレーム6の下側縦壁35とによって形成されている。
この実施の形態による第4の閉断面部46は、下側縦壁35の下端に接続されて上方に向けて開口する箱状に形成された底壁48と、底壁48の開口部分を塞ぐように左右方向に延びる底側横壁49とによって形成されている。
このため、外周フレーム6には、第4の閉断面部46と、その上方に位置する第1の閉断面部21との二つの閉断面部により略L字状に形成されている。
図4に示すように、第1の閉断面部21は、ボックス部3の底部42の上面に沿って配置されたクロスメンバ10に対峙している。クロスメンバ10の構成は後述する。また、第4の閉断面部46は、カバー8の上面に沿って配置された補強部材44と対峙している。補強部材44は、図5に示すように、クロスメンバ10に対して前側と後側に延びるように設けられている。このクロスメンバ10の下方に位置する補強部材44の断面形状は、左右(車幅)方向に延びる略W字状である。
外周フレーム6を1枚の鋼板14によって形成するためには、図6のフローチャートおよび図7A、図7Bに示すように行う。この製造方法は、図6に示すように、ロールフォーミング成形ステップS1と、溶接ステップS2とにより実施する。例えば、図7Aに示すように、鋼板14の一端部14aから順次、突片34、上側横壁31、上側縦壁33、下側横壁32、および下側縦壁35と折り曲げるロールフォーミング成形によって所定の形状に形成するとともに、他端側も他端部14bをロールフォーミング成形によって上壁36、底側横壁49、底壁48、と順次折り曲げ、所定の形状に形成する。
一方、外周フレーム6を2枚の鋼板によって形成する場合は、図8のフローチャートおよび図9A~図9Cに示すように行う。
そして、図9Bに示すように、内側部材52の中間部分を曲げ支点Cとして谷折りとなるように曲げる。
ボックス部は図10に示すように形成することができる。図10において、図1~図9によって説明したものと同一もしくは同等の部材については、同一符号を付し、詳細な説明は省略する。
図10に示すボックス部3は、凹部22を塞ぐ上部側壁61と、上部側壁61に接続された箱状の底壁62とによって構成されている。上部側壁61は、ボックス部3の上半部を構成するもので、鋼板によって形成されている。底壁62は、ボックス部3の下半部を構成するもので、例えばプラスチック材料によって、上方に向けて開口する箱状に形成されている。底壁62をプラスチック材料によって形成する場合、底壁62と上部側壁61との結合は、図示してはいないが、例えば接着剤とボルト・ナットとを併用して行うことができる。この場合、上述した側壁13は、上部側壁61と底壁62とによって構成される。
クロスメンバ10は、左右方向に延びる中空体(図5参照)として形成され、後述するブラケット9を介してボックス部3の側壁13に固定されている。この実施の形態によるクロスメンバ10は、鋼板を材料としてロールフォーミング成形によって所定の形状に形成されている。
この実施の形態によるブラケット9は、このような要請に応えることができるものであり、部材間の接合に異材接合を必要とすることがないように構成されている。
ブラケット9の基本的な構成を図11に示す。ブラケット9は、平面視で略三角形となるように形成されている。ブラケット9の頂点となる先端部には、クロスメンバ10が嵌入する嵌入部63が形成されている。この嵌入部63の両側には、側壁13に向かうにしたがって次第に前後方向の間隔が長くなるように傾斜した一対の筋交部64が設けられている。筋交部64はクロスメンバ10の端部手前の本体部10aを支持している。
ブラケット9は、具体的には図12~図17に示すように構成されている。この実施の形態によるブラケット9は、図12および図13に示すように、ボックス部3の側壁13に溶接されるケース接合部71と、ケース接合部71の中に鋳包まれた芯材72とによって構成されている。ケース接合部71はアルミニウム合金によって形成され、前後方向の両端においてボックス部3の側壁13に溶接されている。この溶接は、アルミニウム材料どうしの溶接である。芯材72は、図14に示すように、鋼板を所定の形状に折り曲げて形成されており、上述した嵌入部63と筋交部64とを有している。芯材72は、クロスメンバ10が嵌入部63に嵌入した状態でクロスメンバ10に溶接されている。この溶接は、鋼材どうしの溶接である。
この実施の形態によるブラケット9は、図4に示すように、中空体からなる外周フレーム6の少なくとも第1の閉断面部21と、中空体からなるクロスメンバ10とをこれらが水平に整列されるように結合している。
図17に示すように、ボックス部3の側壁13とバッテリー2との間にはブラケット配置空間Sが形成されている。ブラケット9は、このブラケット配置空間Sに配置され、バッテリー2の外端部2aとボックス部3の側壁13との間に位置付けられている。
この実施の形態においては、ボックス部3の底部42に沿って配置するカバー8を外周フレーム6に結合することで、第3の閉断面部45が形成されている。このため、外周フレーム6にカバー8と組み合わせることで更に複雑な閉断面を構成できる。
このため、サイドシル47の下面47aに向けて張り出す第4の閉断面部46によって、バッテリーケース構造1がサイドシル47の下面47aに強固に固定される。また、図4中に矢印で示すように、サイドシル47から加えられる側突荷重F1は、第1の閉断面部21を介してクロスメンバ10で支持できるようになる。しかも、第4の閉断面部46から加えられる側突荷重F2は、重ね接合部28から第1の閉断面部21に伝達され、第1の閉断面部21を介してクロスメンバ10でさらに支持される。したがって、外周フレーム6を薄板としても十分に側突荷重を支持でき、ボックス部3(バッテリーケース)の変形を抑制できる。
薄板の鋼板14をロールフォーミング成形することで、複数の閉断面構造を構築でき、ボックス部3と組み合わせることで更に複雑な閉断面を構成できる。ロールフォーミング成形により外周フレーム6を形成することによって、前後、左右サイズの異なる車に対して外周フレーム構成部品(鋼鈑)の長さの変更を容易に行うことができる。
このため、平面視で略三角形のブラケット9は前後の筋交部64が補強機能を有するため、ポール衝突のような局所衝突の場合でもクロスメンバ10に荷重を伝達でき、バッテリーケース構造1とバッテリー2との干渉を防止できる。また、筋交部64が変形して衝撃エネルギーを吸収できる。ここでいう「ポール衝突」とは、上下方向に延びる柱状体が側方から電動車両に局所的に衝突するような衝突のことである。
なお、重ね接合部27,28を形成するための接合方法は、スポット溶接以外、リベットによる締結、ボルト・ナットによる締結、レーザー溶接、ミグ溶接など、どのような接合方法でも採用可能である。上側縦壁33と側壁13との重ね接合部41を接合する接合方法は、スポット溶接をボルト・ナットによる締結やリベットによる締結に変更して外面の開口39を省くことができる。
外周フレームとボックス部は、図18に示すように構成することができる。図18において、図1~図17によって説明したものと同一もしくは同等の部材については、同一符号を付し詳細な説明を適宜省略する。
図18は、第6実施例のバッテリーケース構造の左側端部の後方から見た断面図である。図18に示す外周フレーム81は、ボックス部3の左右の側方に設けられるサイドフレーム82である。サイドフレーム82は、高強度鋼板からなるアウター部83と、高強度鋼板であってアウター部83より薄いインナー部84とによって構成されている。アウター部83とインナー部84とは、それぞれホットスタンプ成形方法によって所定の形状に形成されたものである。
ボックス部3の下端に設けられたカバー8と第4の閉断面部56との接合は、これら両者間がシールされるように接着剤90を使用して行われている。
図18に示すバッテリーケース構造は、サイドフレーム82とボックス部3が全て鋼鈑で構成され、フルスチールのバッテリーケース構造となっている。
外周フレームとボックス部は、図19~図23に示すように構成することができる。図19~図23において、図1~図18によって説明したものと同一もしくは同等の部材については、同一符号を付し詳細な説明を適宜省略する。
図19は、第7実施例のバッテリーケース構造の左側端部の後方から見た断面図である。図19に示す外周フレーム91は、ボックス部3の左右の側方に設けられるサイドフレーム92である。サイドフレーム92は、1枚の高強度鋼板にロールフォーム成形を施すことによって、第1の閉断面部21と第4の閉断面部46とを有する形状に形成されている。このため、このサイドフレーム92のアウター部93とインナー部94は一体に形成されている。
図19に示すボックス部3は、軽量化を図るために、アルミニウム合金を材料とするプレス成形品である。図19においては、レーザー溶接部を符号W3で示す。
ボックス部3の側壁13とインナー部94とを接合する重ね合わせ部97は、セルフピアスリベット98などを使用して機械的に結合されている。
図19に示すバッテリーケース構造は、鋼板からなるサイドフレーム92と、アルミニウム合金からなるボックス部3とを有するマルチマテリアルのバッテリーケース構造となっている。
このような第4の閉断面部46は、ポール102が側方から衝突すると、図20中に破線で示すように変形する。詳述すると、第4の閉断面部46は、ポール衝突に対し、第4の閉断面部46は、重ね接合部95を中心に時計方向に回転するように上下の水平壁が断面内に座屈する。
クロスメンバ10の上端は、図21に示すように、ボックス部3とサイドフレーム92とによって形成された第2の閉断面部38と同じ高さに位置している。クロスメンバ10の下端は、ボックス部3の底面112と同じ高さに位置している。また、このクロスメンバ10は、上端から下端まで上下方向に延びる前壁113(図22参照)と後壁114とを有している。これらの前壁113と後壁114は、ボックス部3の側壁13にブラケット111を介して前記溶接部115が上下方向に連続的に接合されている
ブラケット111と側壁13との溶接部であるケース側溶接部116は、ブラケット111の上端から下端まで延びている。この溶接は、ミグ溶接によって行われている。
このようにクロスメンバ10がブラケット111を介して側壁13に接合されていることにより、クロスメンバ10の前壁113および後壁114は、側突(ポール衝突)による衝撃を第1、第2、第3の閉断面部21,38,45を介して全面で支持するようになる。
バッテリーケース構造の前端部と後端部は図24~図35に示すように構成することができる。これらの図において、図1~図23によって説明したものと同一もしくは同等の部材については、同一符号を付し詳細な説明を適宜省略する。
図24~図29は、第6実施例のサイドフレーム82の前後端にそれぞれ前クロスメンバ121、後クロスメンバ122を接合する斜視図および断面図である。
サイドフレーム82の前端には、左右方向に延びる前クロスメンバ121が結合されバッテリーケース構造の前端部を形成している。サイドフレーム82の後端には、左右方向に延びる後クロスメンバ122が結合されバッテリーケース構造の後端部を形成している。
前壁121a,122aと後壁121b,122bとのうち、ボックス部3に近い他方の壁(前クロスメンバ121の後壁121b、後クロスメンバ122の前壁122a)は、サイドフレーム82に嵌まる状態で溶接により結合されている。
図34Aおよび図34Bは、サイドフレーム92とボックス部3とによって形成された第2の閉断面部38が前クロスメンバ121の閉断面部123と、後クロスメンバ122の閉断面部124とに接続されることを模式的に示す断面図である。
また、この凹み部131には、図35に示すように、冷却配管132や高圧電線133などを収容することができる。
Claims (26)
- 電動車両の床下で駆動用バッテリーを支持するバッテリーケース構造であって、
断面形状が溝状となる第1の鋼板部に第2の鋼板部が重なる状態で接合されて形成された、断面形状が閉じた形状となる第1の閉断面部を有し、かつ前記第1の閉断面部に隣接する断面が溝状の凹部を有する外周フレームと、
上方に向けて開口して前記バッテリーを収容するボックス部とを備え、
前記ボックス部は、前記凹部を塞ぎ、前記第1の閉断面部に隣接する、断面形状が閉じた形状となる第2の閉断面部を形成することを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
さらに、前記ボックス部の底壁の下面に沿って配置されたカバーを備え、
前記カバーは、前記外周フレームに結合され、
前記カバーと前記外周フレームとは、断面形状が閉じた形状となる第3の閉断面部を形成していることを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
さらに、
前記電動車両は、左右方向の両側で前後方向に延びるサイドシルを有し、
前記外周フレームは、前記サイドシルの下面に沿って前記電動車両の外側に向けて張り出すように形成されかつ前記電動車両の前後方向から見て断面形状が閉じた形状となる第4の閉断面部を有し、
前記ボックス部は、底壁の上面に沿って配置されたクロスメンバを有し、
前記第1の閉断面部は、前記第4の閉断面部より上方に形成されて前記クロスメンバに対峙し、
前記第4の閉断面部と前記第1の閉断面部との間に、前記第1の鋼板部に前記第2の鋼板部が重なる状態で接合された重ね接合部が設けられていることを特徴とするバッテリーケース構造。 - 請求項3記載のバッテリーケース構造において、
さらに、前記ボックス部の下方を覆うカバーを備え、
前記カバーの上面には、この上面に沿う補強部材が配置され、
前記第4の閉断面部は、前記補強部材と対峙していることを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
前記外周フレームは、前記第1の閉断面部を形成する部分と、前記ボックス部に重なる部分とを含む少なくとも3か所に、部材どうしが重なる状態で接合された重ね接合部を有することを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造に用いる前記外周フレームを製造する方法であって、
前記外周フレームをロールフォーミング成形とプレス成形とによって成形した後、曲げ成形を行い、その後に第1の鋼板部と第2の鋼板部とが重なり合う部分である重ね接合部を溶接することで前記第1の閉断面部を形成することを特徴とするバッテリーケース構造の製造方法。 - 請求項1記載のバッテリーケース構造に用いる前記外周フレームを製造する方法であって、
前記外周フレームを、外側部材と内側部材をプレス成形し、これら両者を溶接することによって形成することを特徴とするバッテリーケース構造の製造方法。 - 請求項4記載のバッテリーケース構造において、
前記補強部材の断面形状はW字状であることを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
前記外周フレームは、前記ボックス部より引っ張り強度の高い材料によって形成されていることを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
前記ボックス部は、前記凹部を塞ぐ上部側壁と、前記上部側壁に接続された箱状の底壁とによって構成され、
前記上部側壁は鋼板によって形成されていることを特徴とするバッテリーケース構造。 - 請求項5記載のバッテリーケース構造において、
前記外周フレームの前記第1の閉断面部を構成する外面に開口が形成されていることを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
前記バッテリーを収容する前記ボックス部は、少なくとも底壁と、外縁に沿って周囲の全域に延びる側壁とを有するボックス形状に形成され、
前記底壁の上には、一方向に延びて両端が前記側壁と対峙するクロスメンバが設けられ、
前記クロスメンバは、ブラケットを介して前記側壁に固定され、
前記ブラケットは、平面視で略三角形であり、その頂点となる先端部に前記クロスメンバが嵌入されていることを特徴とするバッテリーケース構造。 - 請求項12記載のバッテリーケース構造において、
前記ブラケットは、一対の筋交部とそれらに挟まれる嵌入部とを有し、
前記筋交部は、前記クロスメンバの端部より中央側に位置する本体部を支持することを特徴とするバッテリーケース構造。 - 請求項13記載のバッテリーケース構造において、
前記ボックス部はアルミニウム合金によって形成され、
前記クロスメンバは鋼鈑によって形成され、
前記ブラケットの前記嵌入部は鋼鈑によって形成され、
前記ブラケットの前記ボックス部との接合部はアルミニウム合金によって形成されていることを特徴とするバッテリーケース構造。 - 請求項13記載のバッテリーケース構造において、
前記ブラケットは、前記一対の筋交部と前記嵌入部とによって形成されるW字形の断面が前記断面と直交する方向に連続する折り曲げ品であって、前記筋交部と前記嵌入部との間を埋めるように形成された少なくとも1つ以上の断面保持壁を有していることを特徴とするバッテリーケース構造。 - 請求項15記載のバッテリーケース構造において、
前記ブラケットは、前記筋交部に貫通孔を有し、
前記断面保持壁は、前記貫通孔に係止されていることを特徴とするバッテリーケース構造。 - 請求項16記載のバッテリーケース構造において、
前記断面保持壁は、前記ブラケットの上下両端に配置されていることを特徴とするバッテリーケース構造。 - 請求項12記載のバッテリーケース構造において、
前記ブラケットは、上下方向に延びる直線上で前記クロスメンバと前記ボックス部の前記側壁とに接合されていることを特徴とするバッテリーケース構造。 - 請求項12記載のバッテリーケース構造において、前記ブラケットは、前記バッテリーの端部と前記ボックス部の前記側壁との間に配置されていることを特徴とするバッテリーケース構造。
- 請求項12記載のバッテリーケース構造において、
前記外周フレームは、前記電動車両の車体に固定されるもので、前後方向に延びる中空体であり、
前記クロスメンバは、左右方向に延びる中空体であることを特徴とするバッテリーケース構造。 - 請求項20記載のバッテリーケース構造において、
前記中空体からなる前記外周フレームと前記クロスメンバは、水平に整列されていることを特徴とするバッテリーケース構造。 - 請求項3記載のバッテリーケース構造において、
前記ボックス部と前記第4の閉断面部との間には、周辺部品収納空間が形成されていることを特徴とするバッテリーケース構造。 - 請求項1記載のバッテリーケース構造において、
前記外周フレームは、前記バッテリーケース構造の左右方向において前記ボックス部の両側で前記電動車両の前後方向に延びるサイドフレームであり、
前記サイドフレームの前記第1の閉断面部を形成する部分は、前記ボックス部に向けて突出する突形状に形成され、
前記サイドフレームの前端には、左右方向に延びる前クロスメンバが結合され、
前記サイドフレームの後端には、左右方向に延びる後クロスメンバが結合され、
前記前クロスメンバまたは前記後クロスメンバは、
前記バッテリーケース構造の前側に位置する前壁と、前記前壁より前記電動車両の後側に位置する後壁とを有し、
前記前クロスメンバまたは前記後クロスメンバの前記前壁と前記後壁とを有する部分は、前記左右方向から見た断面形状が閉断面となるように形成され、
前記前壁と前記後壁とのうち、前記ボックス部から遠い一方の壁は、前記サイドフレームの外壁の先端に結合され、
前記前壁と前記後壁とのうち、前記ボックス部に近い他方の壁は、前記サイドフレームの前記突形状の部分が入る形状の切欠きを有し、この切欠きに挿入された前記突形状の部分に結合され、
前記前クロスメンバと前記後クロスメンバの各上面と、
前記サイドフレームの前記外壁の上端が水平方向かつボックス側に折り曲げられて形成された上壁とは、前記ボックス部が全周にわたってボックス部の上端フランジが取付けられる取付面を形成していることを特徴とするバッテリーケース構造。 - 請求項23記載のバッテリーケース構造において、
前記前クロスメンバまたは前記後クロスメンバの前記閉断面となる部分は、前記サイドフレームの前記第2の閉断面部に連続していることを特徴とするバッテリーケース構造。 - 請求項23記載のバッテリーケース構造において、
さらに、
前記電動車両は、前記左右方向の両側で前後方向に延びるサイドシルを有し、
前記サイドフレームは、前記サイドシルの下面に沿って前記電動車両の外側に向けて張り出すように形成されかつ前記電動車両の前後方向から見た断面の形状が閉断面となる第4の閉断面部を有し、
前記サイドフレームの第4の閉断面部と、前記第1の閉断面部との間の部分は、前記ボックス部に向けて開放されるとともに前記前後方向に延びる溝状の凹み部によって形成されていることを特徴とするバッテリーケース構造。 - 請求項25記載のバッテリーケース構造において、
前記凹み部の中の空間には、冷却配管や高圧電線が収容されていることを特徴とするバッテリーケース構造。
