Description

通信ケーブルおよびその製造方法
 本発明は高周波データ伝送に対応した通信ケーブルに関する。
 近年、自動車においては、情報通信機器の高性能化、車載マルチメディアの多機能化が進んでおり、今後も先進運転支援システム(ADAS;Advanced Driver-Assistance Systems)、自動運転などをキーワードに、一層の高性能化や搭載機器の増加が進展していくと考えられる。こうした進歩は情報通信量の大容量化をもたらしており、高周波でのデータ伝送が求められる。
 ただ、高周波データ伝送にはいくつかの課題があり、たとえば対内スキュー(対内の伝搬遅延時間の差)を抑制することや、高周波帯域でのサックアウト現象(信号減衰量の周波数特性の急激な落ち込み)を抑制することがあげられる。
 特許文献1にはこれら高周波データ伝送の課題を解決しようとした多芯ケーブルが開示されている。
 特許文献1の技術では、8対の同軸電線対(11~18)が多芯ケーブル(1)内に収容されている。各同軸電線10は中心導体(21)が絶縁体(22)で被覆され、その外周が外部導体(23)および外被(24)で被覆されている。外部導体は内層部(23A)として金属細線(M)が絶縁体の周囲に横巻き(螺旋巻き)され、外層部(23B)として金属樹脂テープ(T)が内層部の周囲に横巻きされている。
 当該技術では特に、金属細線と金属樹脂テープとの巻き方向を逆向きとしかつその巻き角度の差(角度θ3)を一定の範囲に設定することで、サックアウト現象を抑制している(段落0017-0027、図1-2、実施例、図4など参照)。

 しかしながら、特許文献1の電線対は上記のとおり、同軸電線内に外部導体を配しこれを金属細線および金属樹脂テープで構成し、金属細線と金属樹脂テープとの巻き方向や巻き角度まで設定しなければならない。特許文献1の技術はすなわち、ケーブルの内部構成が非常に複雑であり、ケーブルの内部構成には改善の余地がある。
 したがって本発明の主な目的は、高周波データ伝送に対応した通信ケーブルであって、ケーブルの内部構成の簡素化を実現しうる通信ケーブルを提供することにある。
 上記課題を解決するため本発明によれば、
 導体を絶縁体で被覆した絶縁電線を複数本撚り合わせた通信ケーブルであって、
 前記絶縁電線の間には介在紐が介在され、
 前記絶縁電線が17.5mm以下のピッチで撚り合わされていることを特徴とする通信ケーブルが提供される。
 本発明によれば、(i)介在紐が設置されているため、対内スキューが10ps/m以下であり伝送状態が安定する。(ii)各絶縁電線が17.5mm以下のピッチで撚り合されているため、挿入損失(IL;Insertion Loss)が6GHzまで落ち込む(低下する)ことがなく信号の減衰が抑制される。

 以下、本発明の好ましい実施形態にかかる通信ケーブルについて説明する。
 本明細書において数値範囲を示す「~」は下限値および上限値を当該数値範囲に含む意味を有している。
[第1の実施形態]
 図1は通信ケーブル1の概略的な構成を示す断面図である。
 図1に示すとおり、通信ケーブル1は、カッド撚体10、介在紐20、第1の遮蔽層30、第2の遮蔽層40およびシース50を有しており、カッド撚体10の外周を第1の遮蔽層30、第2の遮蔽層40およびシース50がこの順に巻回し被覆している。
 カッド撚体10は4心の(4本の)絶縁電線12から構成され、各絶縁電線12が7.0mm以上でかつ17.5mm以下、好ましくは7.0mm以上でかつ16mm以下、より好ましくは7.0mm以上でかつ14mm以下、さらに好ましくは10.0mm以上でかつ14mm以下のピッチで撚り合された構成を有している。
 絶縁電線12の撚りピッチは下限値および上限値が下記の観点から設定される。
 下限値は対内スキューを抑制しうる、安定的な製造が可能かどうかという観点から想定され、当該下限値は現実的には7.0mmであり、好ましくは10.0mmである。絶縁電線12の撚りピッチが短くなるほど対撚りが過剰に密となり、絶縁電線12同士の撚りのバランスが不安定になる。その結果、絶縁電線12同士で物理的な長さに差が生じ(長さがばらつき)、対内スキューを抑制するのが難しくなる。絶縁電線12の撚りピッチは、これを狭く設定すれば絶縁電線12の使用量(長さ)が増大し製造上またはコスト上不利になるし、製造の可否の観点からも上記下限値が想定される。
 上限値はサックアウト現象を高周波で(6GHzを超えるまで)抑制するという観点から導出され、当該上限値は17.5mmである。一般に波長=波の速さ/周波数で表現され、撚りピッチは波長の1/2である。光の速度を100とするとケーブル対内を伝わる信号の速度は技術常識としておよそ70%である(NVP:Nominal Velocity of Propagation)。周波数を6GHzと設定すれば、撚りピッチの当該上限値は理論的には下記式のとおりに導出される。ケーブル対内を伝わる信号の波長と絶縁電線12の撚りピッチとが同期して共振するとサックアウト現象が生じる。絶縁電線12の撚りピッチの上限値が17.5mmを超えると、低周波で(6GHz以下で)共振点が形成され、サックアウト現象が生じやすい。

 カッド撚体10は第1種線心10Aと第2種線心10Bとがペアで使用され、第3種線心10Cと第4種線心10Dとがペアで使用される。カッド撚体10は第1種線心10Aと第2種線心10Bとのペアで(2心)で構成されてもよいし、第5種線心-第6種線心以降の線心のペアが追加され構成されてもよい。
 絶縁電線12は導体14および絶縁体16から構成され、導体14の外周を絶縁体16で被覆した構成を有している。
 導体14は複数本の素線を撚り合わせた構成を有しており、各素線が導電性金属材料から構成されている。各素線は好ましくは軟銅線であり、スズ、ニッケル、銀のいずれかのメッキ層(図示略)によって外周が被覆されている。
 導体14の外径は好ましくは0.45~0.50mmである。
 絶縁体16は絶縁性樹脂が押出機のダイスから押し出され形成されている。当該絶縁性樹脂は好ましくは架橋ポリエチレン(XLPE;Cross-linked polyethylene)またはポリプロピレンである。
 絶縁体16の厚さは好ましくは0.15~0.35mmである。
 介在紐20はカッド撚体10(4本の絶縁電線12)の中心部に配置されている。介在紐20は断面円形状の線状部材であり、絶縁電線12の配置関係を一定とするために設けられている。
 介在紐20は好ましくは高密度ポリエチレン(HDPE;High Density Polyethylene)である。介在紐20はナイロン、ポリプロピレン、ポリエチレンテレフタレートなどで構成されてもよい。
 介在紐20の直径は好ましくは0.3~0.5mmである。
 第1の遮蔽層30は金属テープが重ね巻きされ構成されている。
 当該金属テープは金属箔と樹脂テープとが貼り合わされ構成されたテープであり、好ましくはアルミニウム箔とポリエチレンテレフタレートテープ(PETテープ)とが貼り合わされ形成されている。第1の遮蔽層30では金属箔が外周に露出するように重ね巻きされる。
 当該金属テープの厚さは好ましくは0.03~0.06mmである。
 他方、第2の遮蔽層40は複数本の金属線が一定のピッチ以下で横巻きされ構成されている。第2の遮蔽層40は複数本の金属線を編組してもよい。当該各金属線は好ましくはスズのメッキ層で軟銅線を被覆した、いわゆるスズメッキ軟銅線(TA;Tinned Annealed copper)である。
 当該金属線の外径は好ましくは2.9~3.1mmである。
 シース50はいわゆる外被層であり、シース用樹脂が押出機のダイスから押し出され形成されている。当該シース用樹脂は好ましくはポリ塩化ビニル(PVC;PolyVinyl Chloride)または熱可塑性エラストマー(TPE;Thermoplastic Elastomers)から構成されている。
 シース50の厚さは好ましくは0.2~0.6mmである。
 次に、図2Aを参照しながら通信ケーブル1の製造方法について説明する。
 はじめに、複数本の素線を撚り合わせて導体14を形成し、導体14に対し絶縁性樹脂を押し出し被覆してこれに電子線を照射し架橋させ絶縁体16を形成し、絶縁電線12を製造する(S1)。
 その後、高密度ポリエチレン製の介在紐20を中心に配置した状態で、4本の絶縁電線12を17.5mm以下のピッチで撚り合わせる(カッド撚りする、S2)。
 その後、カッド撚体10に対し金属テープを重ね巻きし第1の遮蔽層30を形成し、複数本の金属線を横巻きし第2の遮蔽層40を形成する(S3)。
 最後に、第2の遮蔽層40に対しシース用樹脂を押し出し被覆しシース50を形成し(S4)、通信ケーブル1を製造することができる。
 シース用樹脂の押出しはパイプ方式を採用してもよいし、プレッシャー方式を採用してもよい。
 パイプ方式とは、ダイスの開口から押出口にかけてニップルが差し込まれ、被押出体がダイス通過時に常にニップル中心を通過する方式であって、溶融樹脂がパイプ状(円筒状)となって押し出される(図2B参照)。パイプ方式によれば、被押出体の形状が不規則でもシースの厚さが一定で被押出体が潰されることがない。
 プレッシャー方式とは、ダイスの開口から中途部にかけてニップルが差し込まれ、被押出体がダイス通過時にニップル中心を通過しその後にダイス内部を通過する方式であって、溶融樹脂が被押出体に対し押し付けられながら押し出される(図2C参照)。プレッシャー方式によれば、シース用樹脂が被押出体の表面に密着しやすい。
 以上の通信ケーブル1によれば、(i)介在紐20が設置されているため、スキューが10ps/m以下であり伝送状態が安定する。(ii)各絶縁電線12が17.5mm以下のピッチで撚り合されているため、挿入損失(IL;Insertion Loss)が6GHzまで落ち込む(低下する)ことがなく高周波帯域での信号の減衰が抑制される(下記実施例1、2参照)。
 通信ケーブル1によれば、介在紐20を設置しかつ各絶縁電線12の撚りピッチを一定の値以下に設定するというシンプルな構成で、高周波データ伝送に対応した通信ケーブルであって、ケーブルの内部構成の簡素化を実現しうる通信ケーブルを提供することができる。
[第2の実施形態]
 第2の実施形態は下記の点で異なっており、それ以外は第1の実施形態と同様である。
 図3Aに示すとおり、通信ケーブル2ではカッド撚体10が押巻き25で被覆され、押巻き25が第1の遮蔽層30で被覆されており、カッド撚体10と第1の遮蔽層30との間に押巻き25が形成されている。
 押巻き25はテープ状のポリエチレンテレフタレート(PET;Polyethyleneterephthalate)が重ね巻きされ構成されている。押巻き25はテープ状の不織布から構成されてもよい。
 押巻き25の厚さは好ましくは0.02~0.5mmである。
 第1種線心10Aと第2種線心10Bとの1ペア(または第3種線心10Cと第4種線心10Dとの1ペア)のペア線間における導体間距離をdcと、当該ペア線の導体14と第1の遮蔽層30との間の最短距離をdsとした場合、dc/ds値が2以下である。
 dc/ds値が2以下という関係は、第1種線心10Aと第2種線心10Bとのペア線か、または第3種線心10Cと第4種線心10Dとのペア線の少なくとも一方のペア線において満たされればよく、好ましくは両方のペア線において満たされるのがよい。
 図3Bを参照しながら通信ケーブル2の製造方法を説明する。
 絶縁電線12を撚り合わせる工程S2の後に、カッド撚体10に対しポリエチレンテレフタレートテープ(PETテープ)を重ね巻きし押巻き25を形成し(S5)、その後に押巻き25に対し金属テープを重ね巻きし第1の遮蔽層30を形成する。
 通信ケーブル2の製造方法では、絶縁電線12を製造する工程S1から第1の遮蔽層30で被覆する工程S3にかけて、dc/ds値を2以下に設定(設計)するのに留意する。
 以上の通信ケーブル2によれば、カッド撚体10と第1の遮蔽層30との間に意図的に押巻き25を形成して、第1種線心10Aと第2種線心10Bとのペア線の導体14と第1の遮蔽層30との間に物理的な距離を確保し、dc/ds値を2以下としている。
 かかる構成によれば、当該ペア線と第1の遮蔽層30との間の電磁結合を弱めることができ、高周波帯域での信号の減衰を抑制することができる(下記実施例3参照)。
 なお、通信ケーブル1または通信ケーブル2は通信用途であればいかなる用途にも使用可能であり、好ましくは車載用途に使用され、より好ましくは車載カメラの画像または映像信号の伝送に使用される。
 通信ケーブル1または通信ケーブル2を車載用途に使用し長期にわたり特性を維持したい場合、シース50の形成はパイプ方式よりもプレッシャー方式を採用するのがよい。シース50内の部材間の関係性が固定(維持)されるからである。
 ここでは高周波データ伝送における介在紐の有無の影響を検証した。
(1)サンプルの作製
(1.1)サンプル1
 はじめに、直径0.16mmのスズメッキ軟銅線を7本撚り合わせ、外径0.48mmの導体を形成した。
 その後、当該導体に対しポリエチレンを押し出し被覆しこれに電子線を照射し架橋させ、架橋ポリエチレン(XLPE)から構成された外径1.12mmの絶縁電線を形成した。
 その後、直径0.45mmの高密度ポリエチレン製の介在紐を中心に配置した状態で、4本の絶縁電線をピッチ30mmで撚り合わせ(カッド撚りし)、外径2.70mmのカッド撚体を形成した。
 その後、第1の遮蔽層としてアルミニウム箔とポリエチレンテレフタレートテープ(PETテープ)とを貼り合わせた金属テープを準備し、カッド撚体に対し当該金属テープを1/4重ね巻きし、外径2.82mmの第1の遮蔽層を形成した。
 その後、第2の遮蔽層として84本の直径0.1mmのスズメッキ軟銅線(TA)を準備し、第1の遮蔽層に対し当該スズメッキ軟銅線を32mm以下のピッチで横巻きし、外径3.02mmの第2の遮蔽層を形成した。
 最後に、当該第2の遮蔽層に対しポリ塩化ビニル(PVC)をパイプ方式で押し出し被覆し、外径3.82mmの通信ケーブルを作製した。
(1.2)サンプル2
 サンプル1において介在紐をなくしこれをサンプル2とした。
(2)サンプルの評価
 各サンプルを5m切り出してこれに対し対内スキューと高周波帯域における挿入損失とを測定した。
 測定結果を表1および図4~図5に示す。測定結果では、第1種線心-第2種線心、および第3種線心-第4種線心の各ペアに対する結果を示している。

(3)まとめ
 表1に示すとおり、サンプル1は対内スキューが10ps/mを大きく下回っているのに対し、サンプル2は対内スキューが10ps/mを超えていた。
 介在紐を設置することが、伝送状態を安定させるのに有用であることがわかった。
 ただ、サンプル1、2のいずれもILが6GHz前に落ち込んでサックアウト現象がみられ、介在紐の有無のみで高周波データ伝送は実現できなかった。
 ここでは高周波データ伝送におけるカッド撚体の撚りピッチの影響を検証した。
(1)サンプルの作製
(1.1)サンプル11
 実施例1にかかるサンプル1において4本の絶縁電線をピッチ14mmで撚り合わせ(カッド撚りし)、これをサンプル11とした。
 具体的には、直径0.16mmのスズメッキ軟銅線を7本撚り合わせ、外径0.48mmの導体を形成した。
 その後、当該導体に対しポリエチレンを押し出し被覆しこれに電子線を照射し架橋させ、架橋ポリエチレン(XLPE)から構成された外径1.12mmの絶縁電線を形成した。
 その後、直径0.45mmの高密度ポリエチレン製の介在紐を中心に配置した状態で、4本の絶縁電線をピッチ14mmで撚り合わせ(カッド撚りし)、外径2.70mmのカッド撚体を形成した。
 その後、第1の遮蔽層としてアルミニウム箔とポリエチレンテレフタレートテープ(PETテープ)とを貼り合わせた金属テープを準備し、カッド撚体に対し当該金属テープを1/4重ね巻きし、外径2.82mmの第1の遮蔽層を形成した。
 その後、第2の遮蔽層として84本の直径0.1mmのスズメッキ軟銅線(TA)を準備し、第1の遮蔽層に対し当該スズメッキ軟銅線を32mm以下のピッチで横巻きし、外径3.02mmの第2の遮蔽層を形成した。
 最後に、当該第2の遮蔽層に対しポリ塩化ビニル(PVC)をパイプ方式で押し出し被覆し、外径3.82mmの通信ケーブルを作製した。
(1.2)サンプル12
 サンプル11においてシース用樹脂の押出しを「プレッシャー方式」に変更しこれをサンプル12とした。
(1.3)サンプル13-15
 サンプル11において絶縁電線の撚りピッチを「18mm」に変更しこれをサンプル13とした。
 サンプル11において絶縁電線の撚りピッチを「18mm」に変更し、かつ、シース用樹脂の押出しを「プレッシャー方式」に変更しこれをサンプル14とした。
 サンプル11において絶縁電線の撚りピッチを「60mm」に変更し、かつ、シース用樹脂の押出しを「プレッシャー方式」に変更しこれをサンプル15とした。
(2)サンプルの評価
 各サンプルを5m切り出してこれに対し対内スキューと高周波帯域における挿入損失とを測定した。
 測定結果を表2および図6~図10に示す。測定結果では、第1種線心-第2種線心、および第3種線心-第4種線心の各ペアに対する結果を示している。

(3)まとめ
 表2に示すとおり、サンプル11-15のいずれも介在紐が設置されており、対内スキューが10ps/m以下で伝送状態は安定していた。
 サンプル11-12はいずれもILが6GHzを通過するまでサックアウト現象がみられないのに対し、サンプル13-15はいずれもILが6GHz前に落ち込んでサックアウト現象がみられた。
 介在紐を設置したうえで各絶縁電線を17.5mm以下のピッチで撚り合わせることが、対内スキューの抑制に加え、高周波帯域での信号の減衰を抑制するのに有用であることがわかった。
(1)サンプルの作製
 実施例1にかかるサンプル1において4本の絶縁電線をピッチ14mmで撚り合わせ(カッド撚りし)、そのカッド撚体を押巻きで被覆し、これをサンプル21とした。
 具体的には、直径0.16mmのスズメッキ軟銅線を7本撚り合わせ、外径0.48mmの導体を形成した。
 その後、当該導体に対しポリエチレンを押し出し被覆しこれに電子線を照射し架橋させ、架橋ポリエチレン(XLPE)から構成された外径0.88mmの絶縁電線を形成した。
 その後、直径0.35mmの高密度ポリエチレン製の介在紐を中心に配置した状態で、4本の絶縁電線をピッチ14mmで撚り合わせ(カッド撚りし)、外径2.13mmのカッド撚体を形成した。
 その後、押巻きとして厚さ0.1mmのポリエチレンテレフタレートテープ(PETテープ)を準備し、カッド撚体に対し当該PETテープを1/2重ね巻きし、外径2.69mmの押巻きを形成した。
 その後、第1の遮蔽層としてアルミニウム箔とポリエチレンテレフタレートテープ(PETテープ)とを貼り合わせた金属テープを準備し、押巻きに対し当該金属テープを1/4重ね巻きし、外径2.81mmの第1の遮蔽層を形成した。
 その後、第2の遮蔽層として84本の直径0.1mmのスズメッキ軟銅線(TA)を準備し、第1の遮蔽層に対し当該スズメッキ軟銅線を32mm以下のピッチで横巻きし、外径3.01mmの第2の遮蔽層を形成した。
 最後に、当該第2の遮蔽層に対しポリ塩化ビニル(PVC)をパイプ方式で押し出し被覆し、外径3.81mmの通信ケーブルを作製した。
(2)サンプルの評価
(2.1)導体間距離dcおよび導体-遮蔽層間最短距離dsの算出
 サンプル11、21における、第1種線心と第2種線心とのペア線間における導体間距離dcと、当該ペア線の導体と第1の遮蔽層との間の最短距離dsとをそれぞれ算出した。
 サンプル11では、dc、dsおよびdc/ds値は下記のとおりであった。
  dc=(絶縁電線外径1.12mm-導体外径0.48mm)+介在紐直径0.45mm=1.09mm
  ds=(絶縁電線外径1.12mm-導体外径0.48mm)×1/2=0.32mm
  dc/ds値=1.09/0.32=3.41
 サンプル21では、dc、dsおよびdc/ds値は下記のとおりであった。
  dc=(絶縁電線外径0.88mm-導体外径0.48mm)+介在紐直径0.35mm=0.75mm
  ds=(絶縁電線外径0.88mm-導体外径0.48mm)×1/2+押巻き1/2重ね巻き0.28mm=0.48mm
  dc/ds値=0.75/0.48=1.56
(2.2)対内スキューおよび挿入損失の測定
 サンプル21を5m切り出してこれに対し対内スキューと高周波帯域における挿入損失とを測定した。
 対内スキューは2.10ps/mおよび0.26ps/mであった。
 挿入損失の測定結果を図11Aに示す。測定結果では、第1種線心-第2種線心、および第3種線心-第4種線心の各ペアに対する結果を示している。
(3)まとめ
 サンプル21でも、対内スキューが10ps/m以下で伝送状態は安定しており、図11Aに示すとおり、ILが6GHzを通過するまでサックアウト現象はみられなかった。
 図11Bに示すとおり、サンプル11とサンプル21とを比較すると、サンプル21はサンプル11よりも挿入損失が少なかった。
 カッド撚体を押巻きで被覆しdc/ds値を2以下に設定することが、高周波帯域での信号の減衰を抑制するのに特に有用であることがわかった。
 本願発明は通信ケーブルおよびその製造方法にかかり、特に高周波データ伝送に対応した通信ケーブルであって、ケーブルの内部構成の簡素化を実現しうる通信ケーブルを提供するのに有用である。

Claims (6)

  1.  導体を絶縁体で被覆した絶縁電線を複数本撚り合わせた通信ケーブルであって、
     前記絶縁電線の間には介在紐が介在され、
     前記絶縁電線が17.5mm以下のピッチで撚り合わされていることを特徴とする通信ケーブル。
  2.  請求項1に記載の通信ケーブルにおいて、
     前記絶縁電線が14mm以下のピッチで撚り合わされていることを特徴とする通信ケーブル。
  3.  請求項1または2に記載の通信ケーブルにおいて、
     複数本の前記絶縁電線を被覆する押巻きと、
     前記押巻きを被覆する遮蔽層とを備え、
     複数本の前記絶縁電線が1ペアまたは複数ペアで構成され、
     1ペアのペア線間における導体間距離をdcと、当該ペア線の導体と前記遮蔽層との間の最短距離をdsとした場合、dc/ds値が2以下である通信ケーブル。
  4.  請求項1~3のいずれか一項に記載の通信ケーブルにおいて、
     車載用途に使用されることを特徴とする通信ケーブル。
  5.  導体を絶縁体で被覆し絶縁電線を形成する工程と、
     介在紐を中心に配置した状態で、複数本の前記絶縁電線を17.5mm以下のピッチで撚り合わせる工程と、
     を備えることを特徴とする通信ケーブルの製造方法。
  6.  請求項5に記載の通信ケーブルの製造方法において、
     複数本の前記絶縁電線を押巻きで被覆する工程と、
     前記押巻きを遮蔽層で被覆する工程とを備え、
     複数本の前記絶縁電線を撚り合わせる工程では、複数本の前記絶縁電線を1ペアまたは複数ペアで構成し、
     前記絶縁電線を形成する工程から前記遮蔽層で被覆する工程にかけて、1ペアのペア線間における導体間距離をdcと、当該ペア線の導体と前記遮蔽層との間の最短距離をdsとした場合、dc/ds値を2以下に設定することを特徴とする通信ケーブル。
