前記一対の第1無端ベルトは、前記第1駆動ローラーとの凹凸係合により搬送案内され、前記一対の第2無端ベルトは、前記第2駆動ローラーとの凹凸係合により搬送案内されてもよい。こうすると、第1,第2駆動ローラーは、一対の第1,第2無端ベルトを案内しながら脱落させずに搬送することができる。
前記帯状部材の前記幅方向の中心領域にて、前記第1面に接触するガイドローラーをさらに有し、
前記帯状部材の前記第1面は、前記中心領域を前記複数の電子部品の非接合領域とすることができる。こうすると、帯状部材の中心領域が撓むことを防止できる。
図1は本発明の実施形態に係る製造方法により製造される電子部品1を示し、図2は電子部品1に形成された導電層4Aの断面を示している。ここで、本発明が適用される電子部品1の大きさに特に制約はないが、ダウンサイジングに従い超小型化された電子部品1に好適である。超小型の電子部品1としては、図1に示す例えば矩形(正方形または長方形)断面の一辺の最大長さをL1とし、矩形断面と直交する方向の長さをL2としたとき、L1=500μm以下でかつL2=1000μm以下である。好ましくはL1=300μm以下でかつL2=600μm以下、さらに好ましくはL1=200μm以下でかつL2=400μm以下、さらに好ましくはL1=125μm以下でかつL2=250μm以下である。なお、ここでいう矩形とは、二辺が交わるコーナーが厳密に90°であるものの他、コーナーが湾曲又は面取りされた略矩形も含むものとする。なお、本発明は矩形断面以外の電子部品1にも適用できることは言うまでもない。
図3は、ペースト塗布装置を示す概略図である。図3において、ペースト塗布装置10は、第1装置10Aと第2装置10Bとを含む。第1装置10Aは、一端部2aが接合支持された電子部品1の他端部2bに導電性ペーストを塗布し乾燥する装置である。第2装置10Bは、他端部2bが接合支持された電子部品1の一端部2aに導電性ペーストを塗布し乾燥する装置である。つまり、ペースト塗布装置10は電子部品1の両端部2a,2bに導電性ペーストを塗布・乾燥することができる。
装着部100は、間欠停止された第1帯状部材20に複数の電子部品1の各々の一端部2aを接合して、複数の電子部品1を第1帯状部材20に立設して装着する。装着部100は、図3に示すように、特許文献2に示された治具と同様に多数の孔が形成された例えばゴム製の治具101を有する。治具101は昇降可能である。装着部100は、第1帯状部材20を挟んで治具101と対向する基台例えば真空吸着部102を有することができる。真空吸着部102は、第1帯状部材20の走行路のわずかに下方の位置に例えば固定される。第1ロール21より送り出された第1帯状部材20は停止され、真空吸着部102に吸着される。その後、治具101を下降させる(広義には、第1帯状部材20と真空吸着部102との相対移動)。それにより、治具101より突出した電子部品1の一端部2aが第1帯状部材20に接合される。その後、治具101が上昇され、真空吸着部102での吸着は解除される。こうして、複数の電子部品1は、第1帯状部材20に立設して装着される。なお、治具101に複数の電子部品1を配置するために、もう一つの整列用治具(図示せず)を用いても良い。整列用治具には開口部がテーパー状の孔が設けられ、非整列状態の電子部品1が振動その他の手法により整列用治具の孔に配置される。この整列用治具を反転させ、複数の電子部品1を同時に治具101に移し換えることができる。なお、図3とは異なり、上向き突となるように電子部品1を整列支持した治具101を、第1帯状部材20の下方より上昇させて、第1帯状部材20に複数の電子部品1を装着させても良い。装着部100では、図3に示すように、第1帯状部材20がローラーにより反転されて、電子部品1を垂下して支持するようにして第1帯状部材20が送り移動される。
第1塗布部200は、間欠停止された第1帯状部材20に装着されている複数の電子部品1の各々の端部2bにペーストを塗布する。第1塗布部200は、平坦面に形成されるペーストのディップ層に、第1帯状部材20に支持された複数の電子部品1の端部2bを浸漬させる。このために、第1塗布部200は、図5に示すように、平坦面211を有する回転体210と、平坦面211にペーストによるディップ層を形成するディップ層形成部220と、を有する。回転体210は、例えばその四面に平坦面211を有し、回転駆動部例えばモーター230により例えば回転角90°で間欠的に回転させることができる。
第1乾燥部300は、図3に示すように、例えば乾燥ユニット11Cに配置される乾燥室310を有する。乾燥室310は、図示しない加熱源により、ペーストを乾燥させる温度例えば130℃に加熱される。本実施形態では、第1,第2乾燥部300,600で乾燥室310を共用している。第1乾燥部300は乾燥室310の例えば上部に配置され、第2乾燥部600は乾燥室310の例えば下部に配置される。それにより、ペースト塗布装置10が小型化される。第1乾燥部300は、図3に示すように、複数のローラーにより第1帯状部材20の送り方向を変換させて蛇行して間欠搬送する蛇行搬送路320を含むことができる。こうすると、乾燥時間を確保しながら比較的狭いスペースで乾燥することができ、乾燥室310が小型化される。第1乾燥部300は、例えば130℃で電子部品1に形成されたペースト層を例えば10~30分間に亘って乾燥させる。
移し換え部400では、図8に示すように、第1帯状部材20及び第2帯状部材40は、接合面20A,40Aが対向するようにして走行する。このとき、第1帯状部材20に接合されている複数の電子部品1は、第1帯状部材20及び第2帯状部材40の対向面20A,40A間に位置される。本実施形態では、移し換え部400における第1帯状部材20の第1送り移動方向M1と、第2帯状部材40の第2送り移動方向M2とは、例えば互いに逆向きである。移し換え部400は、第1帯状部材20及び第2帯状部材40の対向面20A,40Aとは異なる各面20B,40Bをそれぞれ吸着する第1吸着部410及び第2吸着部420を含む。第1吸着部410及び第2吸着部420は相対的に移動可能であり、本実施形態ではエアーシリンダー等により構成される図示しない第2移動部により第2吸着部420が昇降可能である。第2移動部により第2吸着部420を下降させることで、電子部品1の端部2bが第2帯状部材40の接合面40Aと接合される。このとき、第1帯状部材20は第1吸着部410により吸着されていることが好ましい。また、第2帯状部材40と接合される電子部品1の端部2bにはペースト層が形成されているが、このペースト層は既に乾燥されているので接合動作に支障はない。
第2塗布部500には、移し換え部400から第2帯状部材40が供給される。第2塗布部500は、第2帯状部材40に支持された1バッチ分の電子部品1の端部2aにペーストを塗布する。このペースト塗布のための構成及び動作は第1塗布部200と同一であるので、詳細な説明は省略する。図3に示すように、第2塗布部500に設けられたローラー55,56等により、第2帯状部材40は送り移動方向が変換されて、第2塗布ユニット11E及び移し換え/回収ユニット11Dの下部空間を経由して、乾燥ユニット11Cに送り移動される。
第2乾燥部600は、図3に示すように、複数のローラーにより第2帯状部材40の送り方向を変換させて蛇行して間欠搬送する蛇行搬送路610を含むことができる。こうして、複数バッチ分の電子部品1の端部2aに塗布されたペーストを乾燥させることができる。
回収部700は、図3に示すように、移し換え/回収ユニット11Dの移し換え部400の例えば下方に第4ローラー52を配置することで構成される。この第4ローラー52は、両端部2a,2bにペースト層が形成された電子部品1を装着した第2帯状部材40が巻き取られ、第4ロール42として回収される。これとは異なり、第4ローラー52に第2帯状部材40を巻き取って回収する前に、後述する通り、第2帯状部材40から電子部品1を離脱させても良い。
なお、上記のように本実施形態について詳細に説明したが、本発明の新規事項および効果から実体的に逸脱しない多くの変形が可能であることは当業者には容易に理解できるであろう。従って、このような変形例はすべて本発明の範囲に含まれるものとする。例えば、明細書又は図面において、少なくとも一度、より広義または同義な異なる用語と共に記載された用語は、明細書又は図面のいかなる箇所においても、その異なる用語に置き換えることができる。また本実施形態及び変形例の全ての組み合わせも、本発明の範囲に含まれる。
上記実施形態では、ペースト塗布装置10は電子部品1の両端部2a,2bに導電性ペーストを塗布し乾燥するために、第1装置10Aと第2装置10Bとを含んだ両面電極形成装置であった。これに限らず、電子部品1の両端部2a,2bのいずれか一方に導電性ペーストを塗布し乾燥する、第1装置10A及び第2装置10Bの一方のみで構成される片面電極形成装置であっても良い。この場合、片面電極形成装置は、例えば第1装置10Aに含まれる装着部100と、第1塗布部200と、第1乾燥部300と、移し換え部400に代えて設けられる回収部と、を含んで構成できる。回収部は、第2ローラー32を有すればよい。この片面塗布装置では、電子部品1の端部2aに導電性ペーストを塗布・乾燥した後、回収部で回収された第2ロール22を、装着部100で第1ロール21として再装着すればよい。それにより、電子部品1の端部2bにも導電性ペーストを塗布し乾燥することができる。
帯状部材の送り駆動装置は、駆動ローラー、従動ローラー又はテンションローラーの組み合わせに限らない。図12~図14は、第1,第2乾燥部300,600の少なくとも一方、例えば図3の第1乾燥部300に設けることができるベルト搬送機構330を示す。このベルト搬送機構330は、図3の蛇行搬送路320に採用される。
図15は、図3に示す回収部700に配置することができる電子部品離脱装置710を示す。部品離脱装置710は、送り移動される第2帯状部材40の接合面40Aに接合されている複数の電子部品1を第2帯状部材40から離脱させる。部品離脱装置710は、図3において第2帯状部材40を巻き取る第4ローラー52よりも、第2帯状部材40の送り方向の上流に配置される。
図16は、本発明の第2実施形態に係るペースト塗布装置1000を示している。図17~図19は、ペースト塗布装置1000に設けられる各部を示している。ペースト塗布装置1000は、装着部1100、第1塗布部1200、第1乾燥部1300、移し換え部1400、第2塗布部1500、第2乾燥部1600及び回収部1700を含む。図16に示す各部1100~1700は、図3に示す各部100~700と同一の機能を有する。以降、図16~図19に示す部材のうち、図3に示す部材度同一機能を有する部材については図3と同一符号を付して、その詳細な説明を省略する。ペースト塗布装置1000は、図16に示すように、各部1100~1700毎に複数のユニット1000A~1000Gにユニット化されていても良い。各ユニット1000A~1000Gは、少なくとも第1帯状部材20又は第2帯状部材40により連結される。ペースト塗布装置1000は、7つのユニット1000A~1000Gに限らず、図3の5つのユニット11A~11Eと同様に5つのユニットにユニット化されても良い。
図17に示す装着部1100には、第1帯状部材20の第1送り移動部30Aとして、第1ローラー31に加え、ローラー1101~1106、1112~1114が設けられる。このうち、例えばローラー1101、1104、1113が駆動ローラーである。ローラー1101が間欠的に駆動されて、第1ロール21から第1帯状部材20が順次送り移動される。ローラー1104は例えば正逆回転可能であり、第1帯状部材20が直線搬送路1120上で停止した後に、ローラー1104が逆回転、ローラー1113が正回転されることで、直線搬送路1120上にある第1帯状部材20にテンションが付与される。第1帯状部材20の直線搬送路1120の下方には、1バッチ分の電子部品1を上向きで保持する治具101が昇降可能に配置される。第1帯状部材20の直線搬送路1120の上方には、均しローラー1111が設けられる。均しローラー1111は、回転しながら水平移動して、1バッチ分の電子部品1と第1帯状部材20との接合を促進させる。均しローラー1111に代えて、図3の真空吸着部102を設けても良い。ローラー1103は昇降可能なテンションローラーである。治具101と均しローラー1111とによる装着動作中に第1帯状部材20を停止させている間に、ローラー1101によって第1ロール21から引き出される第1帯状部材20にたわみが生じないように、テンションローラー1103の昇降位置が調整される。1バッチ分の電子部品1が装着された第1帯状部材20は、ローラー1104、1113の間欠駆動により前方に送り移動される。
図17に示す第1塗布部1200には、第1帯状部材20の第1送り移動部30Aとして、ローラー1201~1206が設けられる。このうち、例えばローラー1201、1205が駆動ローラーであり、間欠駆動される。また、第1帯状部材20の第1送り移動部30Aとして、ローラー1113、1201の間には、昇降移動可能な第1テンションローラー1001が設けられる。テンションローラー1001は、装着部1100と第1塗布部1200とで非同期的な第1帯状部材20の送り移動または停止動作があったときに、昇降により第1帯状部材20にテンションを付与する。
図18に示す第1乾燥部1300には、第1帯状部材20の第1送り移動部30Aとして、ローラー1301~1309が設けられる。このうち、例えばローラー1308が駆動ローラーであり、例えば連続駆動される。また、第1帯状部材20の第1送り移動部30Aとして、ローラー1206、1301の間には、昇降移動可能な第1テンションローラー1002が設けられる。第1テンションローラー1002は、第1塗布部1200と第1乾燥部1300とで非同期的な第1帯状部材20の送り移動または停止動作があったときに、昇降により第1帯状部材20にテンションを付与する。
図18に示す移し換え部1400には、第1帯状部材20の第1送り移動部30Aとして、第2ローラー32に加えて、ローラー1401~1309が設けられる。このうち、例えばローラー32、1402が駆動ローラーであり、例えば間欠駆動される。また、第1帯状部材20の第1送り移動部30Aとして、ローラー1309、1401の間には、昇降可能な第1テンションローラー1003が設けられる。第1テンションローラー1003は、第1乾燥部1300と移し換え部1400とで非同期的な第1帯状部材20の送り移動または停止動作があったときに、昇降により第1帯状部材20にテンションを付与する。
図19に示す第2塗布部1500は、図17に示す第1塗布部1200と同一の構成とすることができる。第2塗布部1500には、第2帯状部材40の第2送り移動部50Aとして、ローラー1501~1506が設けられる。このうち、例えばローラー1501、1505が駆動ローラーであり、間欠駆動される。また、第2帯状部材40の第1送り移動部30Aとして、ローラー1419、1501の間には、昇降移動可能な第2テンションローラー1004が設けられる。第2テンションローラー1004は、移し換え部1400と第2塗布部1500とで非同期的な第2帯状部材40の送り移動または停止動作があったときに、昇降により第2帯状部材40にテンションを付与する。
図19に示す第2乾燥部1600は、図18に示す第1乾燥部1300と同一の構成とすることができる。第2乾燥部1600には、第2帯状部材40の第2送り移動部50Aとして、ローラー1601~1609が設けられる。このうち、例えばローラー1608が駆動ローラーであり、例えば連続駆動される。また、第2帯状部材40の第2送り移動部50Aとして、ローラー1506、1601の間には、昇降移動可能な第2テンションローラー1005が設けられる。第2テンションローラー1005は、第2塗布部1500と第2乾燥部1600とで非同期的な第2帯状部材40の送り移動または停止動作があったときに、昇降により第2帯状部材40にテンションを付与する。
図19に示す回収部1700には、第2帯状部材40の第2送り移動部50Aとして、第4ローラー52に加えて、ローラー1701~1703が設けられる。このうち、例えばローラー52、1701が駆動ローラーであり、例えば間欠駆動される。また、第2帯状部材40の第2送り移動部50Aとして、ローラー1609、1701の間には、昇降移動可能な第2テンションローラー1006が設けられる。第2テンションローラー1006は、第2乾燥部1600と回収部1700とで非同期的な第2帯状部材40の送り移動または停止動作があったときに、昇降により第2帯状部材40にテンションを付与する。

前記剥離案内部は、前記第1帯状部材の送り方向を鋭角的に変更する送り方向変換部材を含むことを特徴とするペースト塗布装置。 - 請求項9または10において、
前記第2帯状部材の接合力は、前記第1帯状部材の接合力よりも大きいことを特徴とするペースト塗布装置。 - 請求項1乃至11のいずれか一項において、
前記装着部にて前記第1帯状部材に同時に装着される前記複数の電子部品は1バッチ分の電子部品であり、
前記第1帯状部材及び前記第2帯状部材には、前記1バッチ分の電子部品の単位で異なるバッチIDが付されていることを特徴とするペースト塗布装置。 - 請求項12において、
前記第1帯部材及び/又は前記第2帯状部材に接合された前記1バッチ分の電子部品の少なくとも一つを撮像する撮像部と、
前記撮像部により撮像された電子部品が属するバッチのバッチIDを読み取る第1ID読取部と、
前記移し換え部に配置され、前記1バッチ分の電子部品が移し換えられる前記第1帯状部材と前記第2帯状部材の各々のバッチIDを読み取る第2ID読取部と、
を有することを特徴とするペースト塗布装置。 - 請求項13において、
前記回収部は、
前記第2帯状部材に付された前記バッチIDを読み取る第3ID読取部と、
前記撮像部での撮像結果に基づいて良品/不良品と判別される前記1バッチ分の電子部品を、前記第3ID読取部で読み取られる前記バッチIDに基づいて良否判定して、前記第2帯状部材から離脱される前記1バッチ分の電子部品を、良品/不良品に分別して回収する部品回収部と、
を有することを特徴とするペースト塗布装置。 - 帯状部材を送り移動する送り移動部と、
停止された前記帯状部材に複数の電子部品の各々の一端部を接合して、前記複数の電子部品を前記帯状部材に装着する装着部と、
定盤に形成されているペーストのディップ層を、停止された前記帯状部材に装着されている前記複数の電子部品に相対的に移動させて、前記複数の電子部品の各々の他端部に前記ペーストを塗布する塗布部と、
前記送り移動部により前記帯状部材を送り移動しながら、前記複数の電子部品の各々の前記他端部に塗布されたペースト材を乾燥する乾燥部と、を有することを特徴とするペースト塗布装置。
