Abstract
焼成することなく、色素増感太陽電池などの光電変換素子の光電変換効率を向上できるセパレータを形成できるセパレータ用組成物を提供する。 ポリマー粒子およびセラミックス粒子からなる群より選択された少なくとも1種の非導電体粒子と、イオン性ポリマーとを含み、かつ前記イオン性ポリマーの割合が、前記非導電体粒子1重量部に対して0.1~30重量部であるセパレータ用組成物を調製する。支持体の上に、前記組成物をコーティングし、焼結することなく、膜状セパレータを調製してもよい。前記非導電体粒子は絶縁性の無機酸化物粒子であってもよい。導電性基板1の上に光電変換層2を積層し、この光電変換層の上に前記膜状セパレータ3を積層して積層体を製造し、この積層体で光電変換素子を作製してもよい。
Description
本発明は、太陽電池(特に、色素増感太陽電池)などの光電変換素子を構成するセパレータ用組成物、この組成物で形成されたセパレータならびにその製造方法および用途に関する。
色素増感太陽電池などの光電変換素子は、一般的に対向式セルが採用されており、このセルは、電変換層を有する電極(作用極または光電極)と、この作用極の光電変換層側に対向して配置される電極(対極)と、これらの電極間に介在し、封止処理された電解液とで形成されている。電解液は、通常、両電極の縁部にセパレータ(またはスペーサ)を介在させて封止することにより形成された空間または空隙内に封入されている。
このようなセパレータを備えた色素増感太陽電池素子としては、例えば、特許第6143911号公報(特許文献1)には、透明基板およびこの透明基板の一面上に設けられる透明導電膜を有する第1電極と、前記第1電極に対向し、金属基板を有する第2電極と、前記第1電極または前記第2電極上に設けられる酸化物半導体層と、前記第1電極及び前記第2電極を接合させる環状の封止部と、前記第1電極、前記第2電極および前記封止部によって囲まれる空間内に配置される電解質とを備えた色素増感太陽電池が開示されている。この文献には、前記封止部を構成する材料として、アイオノマー、エチレン-ビニル酢酸無水物共重合体、エチレン-メタクリル酸共重合体、エチレン-ビニルアルコール共重合体等を含む変性ポリオレフィン樹脂、紫外線硬化樹脂、ビニルアルコール重合体などの樹脂が例示されている。前記封止部の厚みは、通常、40~90μm、好ましくは60~80μmと記載されている。
しかし、このセパレータでは、透過光の大部分が電解液に吸収されて光のロスが発生し易く、対極からの反射光や散乱光も電解液に吸収されて光のロスが発生し易い。さらに、電極間の距離が大きいため、電気抵抗も高くなる。そのため、このセパレータを備えた電池では、電池の出力(電流値)が低下する。
これに対して、電極の縁部にセパレータをスペーサとして配設するのではなく、作用極の表面にセパレータを印刷により積層させる色素増感太陽電池も提案されている。特許第5050301号公報(特許文献2)には、透明導電膜付きガラス基板に、光電極、セパレータ、対極を有する複数のセルを直列接続させた色素増感太陽電池において、前記透明導電膜に緻密質からなる第1光電極が積層され、前記第1光電極に多孔質からなる第2光電極が積層され、前記第2光電極に多孔質からなるセパレータが積層され、前記セパレータに多孔質であるカーボン層からなる対極が積層され、前記第1光電極と前記第2光電極には光増感色素が担持され、前記透明導電膜と前記対極の間に電解質が充填された色素増感太陽電池であって、前記第1光電極の構成粒子の平均粒子径は前記第2光電極の構成粒子の平均粒子径よりも小さく、前記第1光電極の平均孔径は、前記第2光電極の平均孔径よりも小さく、前記対極のカーボン2次粒子の平均粒子径よりも小さい色素増感太陽電池が開示されている。この文献の前記セパレータでは、平均粒径250nm以上のルチル100%酸化チタン粒子、平均粒径20nmの酸化ジルコニウム粒子およびセルロース系バインダを含むペーストを第2光電極の上にスクリーン印刷した後、450℃で焼成され、平均厚み3~7μmの薄肉多孔質層が形成されている。
しかし、このセパレータは、製造するために焼成が必要であり、生産性が低い上に、耐熱性が低い材料には利用できない。
従って、本発明の目的は、焼成することなく、色素増感太陽電池などの光電変換素子の光電変換効率を向上できるセパレータを形成するのに有用なセパレータ用組成物、この組成物で形成されたセパレータならびにその製造方法および用途を提供することにある。
本発明の他の目的は、簡便な方法で、薄肉で密着性の高い膜状セパレータを耐熱性の低い成形体の上に積層できるセパレータ用組成物、この組成物で形成されたセパレータならびにその製造方法および用途を提供することにある。
本発明者は、前記課題を達成するため鋭意検討の結果、ポリマー粒子および/またはセラミックス粒子とイオン性ポリマーとを特定の割合で組み合わせた組成物でセパレータを形成することにより、焼成することなく、色素増感太陽電池などの光電変換素子の光電変換効率を向上できることを見出し、本発明を完成した。
すなわち、本発明のセパレータ用組成物は、セパレータを形成するための組成物であって、ポリマー粒子およびセラミックス粒子から選択された少なくとも1種の非導電体粒子と、イオン性ポリマーとを含み、かつ前記イオン性ポリマーの割合が、前記非導電体粒子1重量部に対して0.1~30重量部である。前記非導電体粒子は、無機酸化物粒子であってもよい。前記非導電体粒子は、絶縁体粒子を含み、絶縁体粒子の割合が、前記非導電体粒子の10体積%以上であってもよい。前記非導電体粒子の平均粒径は10nm以上であってもよい。前記イオン性ポリマーはアニオン性ポリマー(特に、25℃における水溶液または水分散液のpHが5以上のアニオン性ポリマー)であってもよい。前記イオン性ポリマーは、強酸性イオン交換樹脂(特に、25℃における水溶液または水分散液のpHが6以上であり、かつスルホ基を有するフッ素含有樹脂)であってもよい。前記イオン性ポリマーの割合は、前記非導電体粒子1重量部に対して0.25~15重量部(特に0.5~8重量部)であってもよい。前記粒子は、粒径100nm未満の非導電体小粒子と、粒径100nm以上の非導電体大粒子とを含んでいてもよい。
本発明には、前記組成物を含むセパレータも含まれる。このセパレータは膜状であってもよい。また、本発明には、支持体の上に、前記組成物をコーティングし、焼結することなく、膜状セパレータを得る前記セパレータの製造方法も含まれる。
本発明には、導電性基板と、この導電性基板の上に積層された光電変換層と、この光電変換層の上に積層された前記膜状セパレータとを含む積層体も含まれる。この膜状セパレータの平均厚みは0.1~100μmであってもよい。また、本発明には、この積層体を備えた光電変換素子も含まれる。
なお、本明細書および特許請求の範囲において、非導電体は、絶縁体および半導体を含む意味で用いる。
本発明では、ポリマー粒子および/またはセラミックス粒子とイオン性ポリマーとを特定の割合で組み合わせているため、焼成することなく、セパレータを形成でき、得られたセパレータは、光散乱機能を有する上に、薄肉にも調整できるため、色素増感太陽電池などの光電変換素子のセパレータとして利用すると、光電変換効率を向上でき、特に、色素増感太陽電池の出力を向上できる。また、焼成が不要であるため、簡便な方法で、薄肉で密着性の高い膜状セパレータを耐熱性の低い成形体の上にも積層できる。
[非導電体粒子]
本発明のセパレータ用組成物は非導電体粒子(または弱導電体粒子)を含み、この非導電体粒子がセパレータの主骨格を形成することにより、電解液などに対する保持性または透過性をセパレータに付与できる。非導電体粒子は、ポリマー粒子およびセラミックス粒子から選択された少なくとも1種である。
本発明のセパレータ用組成物は非導電体粒子(または弱導電体粒子)を含み、この非導電体粒子がセパレータの主骨格を形成することにより、電解液などに対する保持性または透過性をセパレータに付与できる。非導電体粒子は、ポリマー粒子およびセラミックス粒子から選択された少なくとも1種である。
ポリマー粒子を構成するポリマーとしては、例えば、熱可塑性樹脂、架橋熱可塑性樹脂、熱硬化性樹脂、ゴムなどが挙げられる。
熱可塑性樹脂としては、例えば、オレフィン系樹脂、(メタ)アクリル系樹脂、スチレン系樹脂、脂肪酸ビニルエステル系樹脂、ポリエステル系樹脂、ポリアミド系樹脂、ポリアミドイミド系樹脂、ポリアセタール系樹脂、ポリカーボネート系樹脂、ポリスルホン系樹脂、ポリフェニレンエーテル系樹脂、熱可塑性ポリウレタン樹脂、熱可塑性エラストマー(ポリオレフィン系エラストマー、ポリスチレン系エラストマー、ポリエステル系エラストマー、ポリアミド系エラストマー、ポリウレタン系エラストマーなど)、セルロース誘導体などが挙げられる。
架橋熱可塑性樹脂は、前記熱可塑性樹脂の架橋体などであってもよく、熱可塑性樹脂の種類に応じて、慣用の架橋剤を用いて得られた架橋体や、電子線などの活性エネルギー線を用いて得られた架橋体などであってもよい。架橋熱可塑性樹脂としては、例えば、架橋ポリオレフィン系樹脂、架橋ポリ(メタ)アクリル系樹脂、架橋ポリスチレン系樹脂などが挙げられる。
熱硬化性樹脂としては、例えば、フェノール樹脂、メラミン樹脂、尿素樹脂、ベンゾグアナミン樹脂、シリコーン樹脂、エポキシ樹脂、ビニルエステル樹脂、ポリウレタン樹脂などが挙げられる。
ゴムとしては、例えば、ジエン系ゴム(ポリブタジエン、ポリイソプレン、スチレン-ブタジエンゴムなど)、エチレン-プロピレンゴム、エチレン-酢酸ビニルゴム状共重合体、ブチルゴム、ニトリルゴム、クロロスルホン化ポリエチレン、エピクロロヒドリンゴム、多硫化ゴム、アクリルゴム、ウレタンゴム、シリコーンゴム、フッ素ゴムなどが挙げられる。
これらのポリマー粒子は、単独でまたは二種以上組み合わせて使用できる。これらのポリマー粒子のうち、架橋ポリエチレン粒子、架橋ポリメタクリル酸メチル粒子、架橋ポリスチレン粒子などの架橋熱可塑性樹脂粒子などが汎用される。
セラミックス粒子を構成するセラミックスとしては、無機酸化物、窒素化合物、炭素化合物、炭酸塩、鉱物類、ガラス類、シリコンなどが挙げられる。
無機酸化物(または金属酸化物)としては、例えば、酸化ベリリウム、酸化マグネシウムまたはマグネシア、酸化ケイ素またはシリカ(SiO2)、酸化アルミニウムまたはアルミナ、酸化チタン(TiO2)またはチタニア、酸化ジルコニウムまたはジルコニア、酸化マグネシウムまたはマグネシア、酸化マンガン、酸化亜鉛、酸化セリウムなどが挙げられる。
窒素化合物としては、例えば、窒化ホウ素、窒化アルミニウム、窒化ケイ素、窒化炭素、窒化チタンなどが挙げられる。
炭素化合物としては、例えば、炭化ケイ素、炭化フッ素、炭化ホウ素、炭化チタン、炭化タングステン、ダイヤモンドなどが挙げられる。
炭酸塩としては、例えば、炭酸カルシウム、炭酸バリウム、炭酸マグネシウムなどが挙げられる。
鉱物類としては、例えば、タルク、マイカ、ゼオライト、フェライト、トルマリン、ケイソウ土、焼成珪成土、活性白土、カオリン、パイロフィライト、セリサイト、ベントナイト、スメクタイト、モンモリロナイト、クレー、ベンガラ、石英、ワラストナイトなどが挙げられる。
ガラス類としては、例えば、ソーダ石灰ガラス、鉛ガラス、ホウケイ酸ガラス、シリカガラスなどが挙げられる。
これらのセラミックス粒子は、単独でまたは二種以上組み合わせて使用できる。
これらの粒子のうち、機械的特性や耐熱性に優れる点から、セラミックス粒子が好ましく、シリカ粒子、アルミナ粒子、チタニア粒子などの無機酸化物粒子が特に好ましい。
非導電体粒子は、光電変換素子(特に、色素増感太陽電池素子)のセパレータとして利用した場合に、セパレータに必要な非導電性を担保でき、光電変換効率の低下を抑制できる点から、絶縁体粒子を含むのが好ましい。絶縁体粒子は、少なくとも表面が絶縁体で形成された粒子であればよく、絶縁体単独で形成された粒子(シリカ粒子やアルミナ粒子など)であってもよく、表面のみ絶縁体で形成された複合粒子であってもよい。複合粒子としては、例えば、導電体または半導体粒子(特に、チタニア粒子などの半導体粒子)の表面を絶縁体(例えば、アルミナなどの絶縁性無機酸化物など)で被覆した粒子などを利用できる。
絶縁体粒子の割合は、光電変換素子(特に、色素増感太陽電池素子)のセパレータとして利用した場合に、光電変換効率の低下を抑制できる点から、非導電体粒子の10体積%以上(10~100体積%)であってもよく、例えば10~90体積%、好ましくは20~80体積%、さらに好ましくは30~70体積%、最も好ましくは40~60体積%程度である。
非導電体粒子は、絶縁体粒子のみであってもよいが、光電変換素子(特に、色素増感太陽電池素子)のセパレータとして利用した場合に、セパレータと光電変換層との密着性を向上できる点から、絶縁体粒子と半導体粒子(特に、チタニア粒子)との組み合わせが好ましい。両粒子を組み合わせる場合、その重量割合は、例えば、絶縁体粒子/半導体粒子=90/10~10/90、好ましくは80/20~20/80、さらに好ましくは70/30~30/70、最も好ましくは60/40~40/60程度である。絶縁体粒子の割合が少なすぎると、セパレータの非導電性が低下する虞があり、逆に多すぎると、セパレータと光電変換層との密着性が低下する虞がある。
非導電体粒子は、非多孔質、多孔質のいずれであってもよい。非導電体粒子のBET法による窒素吸着比表面積は3m2/g以上であってもよく、例えば3~400m2/g、好ましくは5~200m2/g、さらに好ましくは10~100m2/g、最も好ましくは30~80m2/g程度である。比表面積が小さすぎると、セパレータの電解液保持能が低下する虞がある。
非導電体粒子の形状は、例えば、粒子状または粉末状、板状または鱗片状、繊維状、不定形状などが挙げられる。これらの形状のうち、セパレータに電解液を保持するための空隙を形成し易い点から、粒状が好ましい。粒状は、例えば、球状(略球状または真球状など)、楕円体状、多面体形(多角錘状、立方体状、正多面体状、直方体状など)などであってもよく、球状、楕円体状が好ましい。
非導電体粒子の平均粒径(個数平均一次粒子径)は10nm以上(特に50nm以上)であってもよく、例えば10~500nm、好ましくは30~300nm、さらに好ましくは40~200nm、最も好ましくは50~100nm程度である。非導電体粒子の平均粒径が小さすぎると、光散乱機能による光電変換効率の向上効果が低下する虞があり、逆に大きすぎると、空隙の多い多孔質の形成が困難となる虞がある。
非導電体粒子は、多孔質を形成し易く、かつ光電変換効率も向上できる点から、粒径100nm未満(例えば10nm以上100nm未満)の小粒子(例えば、セラミックス小粒子)と粒径100nm以上(例えば100~1000nm)の大粒子(例えば、セラミックス大粒子)とを組み合わせるのが好ましい。
小粒子の平均粒径(体積平均一次粒子径)は、例えば5~80nm、好ましくは10~50nm、さらに好ましくは20~40nm程度である。大粒子の平均粒径(体積平均一次粒子径)は、例えば110~500nm、好ましくは130~300nm、さらに好ましくは150~250nm程度である。
なお、本明細書および特許請求の範囲において、平均粒径および粒径分布は、レーザー回折散乱法などにより測定できる。
小粒子と大粒子との重量割合は、前者/後者=90/10~10/90、好ましくは80/20~20/80、さらに好ましくは70/30~30/70、最も好ましくは60/40~40/60程度である。小粒子の割合が少なすぎると、空隙の多い多孔質の形成が困難となる虞があり、逆に多すぎると、光散乱機能による光電変換効率の向上効果が低下する虞がある。
小粒子は、絶縁体であるセラミックス粒子、例えば、シリカ粒子やアルミナ粒子などの絶縁体である無機酸化物粒子であってもよい。一方、大粒子は、半導体であるセラミックス粒子、例えば、チタニア粒子などの半導体である金属酸化物粒子であってもよい。
[イオン性ポリマー]
本発明のセパレータ用組成物は、前記非導電体粒子に加えて、イオン性ポリマーを含む。非導電体粒子とイオン性ポリマーとを組み合わせることにより、焼成することなく、セパレータを形成できる。さらに、薄肉での成膜が可能となるとともに、光電変換層との密着性も向上できる。
本発明のセパレータ用組成物は、前記非導電体粒子に加えて、イオン性ポリマーを含む。非導電体粒子とイオン性ポリマーとを組み合わせることにより、焼成することなく、セパレータを形成できる。さらに、薄肉での成膜が可能となるとともに、光電変換層との密着性も向上できる。
イオン性ポリマー(イオン性高分子)は、イオン性(電解質性)を有するポリマー(すなわち、高分子電解質)であればよく、アニオン性ポリマー、カチオン性ポリマー、両性ポリマー(カルボキシル基とアミノ基の双方を有するポリマーなど)のいずれであってもよい。
本発明では、光電変換層に含まれるイオン性ポリマーの種類に応じて、イオン性ポリマーを選択してもよく、光電変換層との密着性の点から、光電変換層に含まれるイオン性ポリマーと同種または同一(特に、同一)のイオン性ポリマーが好ましい。イオン性ポリマーとしは、通常、アニオン性ポリマーまたはカチオン性ポリマーが使用され、アニオン性ポリマーが好ましい。特に、イオン性ポリマーは、イオン交換樹脂(イオン交換体または固体高分子電解質)であってもよい。
アニオン性ポリマーは、通常、酸基[カルボキシル基、スルホ基(またはスルホン酸基)など]を有するポリマーである。アニオン性ポリマーは、酸基(または酸性基)を単独でまたは2種以上組み合わせて有していてもよい。なお、酸基は、その一部または全部が中和されていてもよい。
代表的なアニオン性ポリマーは、カチオン型イオン交換樹脂、酸型イオン交換樹脂などの陽イオン交換樹脂であってもよい。陽イオン交換樹脂には、強酸性陽イオン交換樹脂、弱酸性陽イオン交換樹脂が含まれる。
強酸性イオン交換樹脂は、スルホ基を有するフッ素含有樹脂やスルホ基を有するスチレン系樹脂であってもよい。
スルホ基を有するフッ素含有樹脂としては、例えば、フルオロアルケンとスルホフルオロアルキル-フルオロビニルエーテルとの共重合体[例えば、テトラフルオロエチレン-[2-(2-スルホテトラフルオロエトキシ)ヘキサフルオロプロポキシ]トリフルオロエチレン共重合体(例えば、グラフト共重合体)など]などのフルオロスルホン酸樹脂(特に、パーフルオロスルホン酸樹脂)などが挙げられる。スルホ基を有するフッ素含有樹脂は、デュポン社から商品名「ナフィオン」シリーズなどとして入手可能である。
スルホ基を有するスチレン系樹脂としては、例えば、ポリスチレンスルホン酸、架橋スチレン系重合体のスルホン化物(例えば、スチレン-ジビニルベンゼンコポリマーのスルホン化物など)などが挙げられる。
弱酸性陽イオン交換樹脂は、カルボキシル基を有するイオン交換樹脂であってもよい。カルボキシル基を有するイオン交換樹脂としては、例えば、(メタ)アクリル酸ポリマー[例えば、ポリ(メタ)アクリル酸;メタクリル酸-ジビニルベンゼンコポリマー、アクリル酸-ジビニルベンゼンコポリマーなどの(メタ)アクリル酸と他の共重合性単量体(架橋性モノマーなど)との共重合体など]、カルボキシル基を有するフッ素含有樹脂(パーフルオロカルボン酸樹脂)などが挙げられる。
これらのイオン性ポリマーは、単独でまたは二種以上組み合わせて使用できる。これらのうち、アニオン性ポリマーが好ましく、強酸性イオン交換樹脂がさらに好ましく、スルホ基を有するフッ素含有樹脂が最も好ましい。
なお、イオン性ポリマーをアニオン性ポリマーで構成する場合、イオン性ポリマーをアニオン性ポリマーのみで構成してもよく、アニオン性ポリマーと他のイオン性ポリマー(例えば、両性ポリマーなど)とを組み合わせてもよい。組み合わせる場合、イオン性ポリマー全体に対するアニオン性ポリマーの割合は、例えば30重量%以上(例えば40~99重量%)、好ましくは50重量%以上(例えば60~98重量%)、さらに好ましくは70重量%以上(例えば80~97重量%)であってもよい。
イオン性ポリマーは、酸性、中性、アルカリ性のいずれであってもよい。特に、本発明では、比較的pHが大きいイオン性ポリマー(アニオン性ポリマーなど)を好適に使用してもよい。このようなイオン性ポリマーのpH(25℃)は、例えば、3以上(例えば4~14)、好ましくは5以上(例えば6~14)、さらに好ましくは7以上(例えば7~14)程度であってもよい。
特に、アニオン性ポリマー(例えば、強酸性イオン交換樹脂)またはアニオン性ポリマーで構成されたイオン性ポリマーのpH(25℃)は、例えば3以上(例えば4~14)、好ましくは5以上(例えば5~13)、さらに好ましくは6以上(例えば、6.5~12)、特に7以上(例えば7~12)であってもよく、通常6~14(例えば6.5~11、好ましくは7~9)程度であってもよい。
pHは、イオン性ポリマーの水溶液または水分散液における値(または水を含む溶媒中における値)であってもよい。換言すれば、前記pHは、25℃において、イオン性ポリマーを水または水を含む溶媒に溶解又は分散させたときの溶液(水溶液など)または分散液(水分散液など)における値(pH)であってもよい。
pHは、慣用の方法(例えば、アニオン性ポリマーの酸基を適当な塩基で中和する方法など)により調整することができる。
pHの調整方法は、特に限定されず、慣用の方法(例えば、酸基を適当な塩基で中和する方法や塩基性基を適当な酸で中和する方法など)により行うことができる。なお、中和された酸基において、カウンターイオンとしては、特に限定されず、例えば、アルカリ金属(例えば、ナトリウム、カリウムなど)などであってもよい。
イオン性ポリマー(特に、アニオン性ポリマー)は、架橋構造を有していてもよく[例えば、前記例示の(メタ)アクリル酸-ジビニルベンゼンコポリマーやスチレン系重合体のスルホン化物など]、架橋構造を有していなくてもよい。本発明では、特に、架橋構造を有していない(または架橋度が非常に低い)イオン性ポリマーを好適に使用してもよい。
イオン性ポリマー(イオン交換樹脂)において、イオン交換容量は、0.1~5.0meq/g(例えば0.15~4.0meq/g)、好ましくは0.2~3.0meq/g(例えば0.3~2.0meq/g)、さらに好ましくは0.4~1.5meq/g、特に0.5~1.0meq/g程度であってもよい。
なお、イオン性ポリマーの分子量は、溶媒に対して溶解もしくは分散できる範囲であれば特に制限されない。
イオン性ポリマーの割合は、非導電体粒子1重量部に対して、例えば0.1~30重量部、好ましくは0.25~15重量部、さらに好ましくは0.3~12重量部、より好ましくは0.4~10重量部、より好ましくは0.5~8重量部、最も好ましくは3~8重量部程度である。イオン性ポリマーの割合が少なすぎると、成膜性が低下する虞があり、逆に多すぎると、セパレータの非導電性が低下する虞がある。
[他の成分]
本発明のセパレータ用組成物は、前記非導電体粒子およびイオン性ポリマーに加えて、溶媒をさらに含んでいてもよい。溶媒は、水であってもよく、有機溶媒であってもよい。

有機溶媒としては、例えば、アルコール系溶媒(例えば、メタノール、エタノール、イソプロパノール、ブタノールなどのアルカノール類)、芳香族系溶媒(例えば、トルエン、キシレンなどの芳香族炭化水素類)、エステル系溶媒(例えば、酢酸エチル、酢酸ブチル、プロピレングリコールモノメチルエーテルモノアセテートなどの酢酸エステル類)、ケトン系溶媒(例えば、アセトンなどの鎖状ケトン類;シクロヘキサノンなどの環状ケトン類)、エーテル系溶媒(例えば、プロピレングリコールモノメチルエーテル、ジエチレングリコールジメチルエーテルなどの鎖状エーテル;ジオキサン、テトラヒドロフランなどの環状エーテル類)、ハロゲン系溶媒(例えば、ジクロロメタン、クロロホルムなどのハロアルカン類)、ニトリル系溶媒(例えば、アセトニトリル、ベンゾニトリルなど)、ニトロ系溶媒(例えば、ニトロベンゼンなど)などが挙げられる。
これらの溶媒は、単独でまたは二種以上組み合わせて使用できる。これらのうち、取り扱い性などの点から、水および/または水性溶媒(低級アルコールなど)が汎用され、水とイソプロパノールなどのC1-4アルカノールとの混合溶媒が好ましい。
組成物が溶媒を含む場合、固形分(また不揮発性成分)の割合は、セパレータを形成する際のコーティング方法などに応じて適宜選択でき、例えば0.1~90重量%、好ましくは1~50重量%、さらに好ましくは5~40重量%、最も好ましくは10~30重量%程度であってもよい。本発明では、比較的イオン性ポリマーの割合を大きくできるので、非導電体粒子を含む固形分が高濃度であっても、非導電体粒子の分散安定性を十分に担保できる。
溶媒を含む組成物のpHは、特に限定されないが、前記のように比較的高いpHとしてもよい。例えば、溶媒(特に水)を含む組成物のpH(25℃)は、例えば3以上(例えば4~14)、好ましくは5以上(例えば6~14)、さらに好ましくは7以上(例えば7~14)程度であってもよい。特に、イオン性ポリマーをアニオン性ポリマーで構成する場合、溶媒を含む組成物(特に水を含む水性組成物)のpH(25℃)は、例えば、3以上(例えば4~14)、好ましくは5以上(例えば5~13)、さらに好ましくは6以上(例えば6.5~12)、特に7以上(例えば7~12)であってもよく、通常6~14(例えば6.5~11、好ましくは7~9)程度であってもよい。
本発明のセパレータ用組成物は、非導電性や空隙性、密着性などを損なわない範囲であれば、慣用の添加剤をさらに含んでいてもよい。慣用の添加剤としては、例えば、バインダー、接着性改良剤、着色剤、繊維状フィラー、難燃剤、着色剤、安定剤、分散剤などが挙げられる。これらの添加剤の合計割合は、組成物中10重量%以下(例えば0.01~10重量%)程度である。
[セパレータ]
本発明のセパレータは、前記セパレータ用組成物を含んでいればよく、前記セパレータ用組成物のみで形成されていてもよく、前記セパレータ用組成物で形成されたセパレータと他のセパレータとの組み合わせであってもよい。他のセパレータは、用途に応じて適宜選択できるが、色素増感太陽電池などの光電変換素子の場合、前記セパレータ用組成物のみで形成してもよい。
本発明のセパレータは、前記セパレータ用組成物を含んでいればよく、前記セパレータ用組成物のみで形成されていてもよく、前記セパレータ用組成物で形成されたセパレータと他のセパレータとの組み合わせであってもよい。他のセパレータは、用途に応じて適宜選択できるが、色素増感太陽電池などの光電変換素子の場合、前記セパレータ用組成物のみで形成してもよい。
セパレータの形状は、特に限定されず、用途に応じて選択できるが、コーティングにより容易に形成できる点から、膜状が好ましい。膜状セパレータは、支持体の上に、前記セパレータ用組成物をコーティングすることにより得られる。本発明では、コーティング後、乾燥するだけでセパレータが得られ、非導電体粒子を焼結(または焼成)させることなく、膜状セパレータを形成できる。すなわち、本発明では、高温(例えば、400℃以上)で加熱処理することなく、簡便な方法でセパレータを形成できるとともに、耐熱性の低い支持体であっても支持体の上に強固に密着したセパレータを形成できる。
コーティング方法としては、特に限定されず、例えば、エアーナイフコート法、ロールコート法、グラビアコート法、ブレードコート法、ドクターブレード法、スキージ法、ディップコート法、スプレー法、スピンコート法、インクジェット印刷法などが例示できる。コーティング後、所定の温度(例えば、室温~150℃程度)で乾燥させてもよい。
コーティングに供されるセパレータ用組成物は、超音波などを利用した慣用の方法により混合して分散処理してもよい。
膜状セパレータの平均厚みは、特に限定されず、用途に応じて、例えば0.1~100μm程度の範囲から選択できるが、コーティングによって薄肉のセパレータも容易に形成でき、例えば0.1~50μm、好ましくは0.5~30μm、さらに好ましくは1~20μm、最も好ましくは3~10μm程度であってもよい。
[積層体]
前記支持体は、光電変換層(特に、導電性基板の上に積層された光電変換層)であってもよい。セパレータが光電変換素子に利用される場合、本発明の積層体は、導電性基板と、この導電性基板の上に積層された光電変換層と、この光電変換層の上に積層された前記膜状セパレータとを含む積層体であってもよい。
前記支持体は、光電変換層(特に、導電性基板の上に積層された光電変換層)であってもよい。セパレータが光電変換素子に利用される場合、本発明の積層体は、導電性基板と、この導電性基板の上に積層された光電変換層と、この光電変換層の上に積層された前記膜状セパレータとを含む積層体であってもよい。
(導電性基板)
導電性基板は、導電体(または導電体層)のみで構成してもよいが、通常、ベースとなる基板(ベース基板)上に導電体層(導電層または導電膜)が形成された基板などが挙げられる。なお、このような場合、光電変換層は、導電体層上に形成される。

導電体(導電剤)としては、用途に応じて適宜選択できるが、例えば、導電性金属酸化物[例えば、酸化スズ、酸化インジウム、酸化亜鉛、アンチモンドープ金属酸化物(アンチモンドープ酸化錫など)、錫ドープ金属酸化物(錫ドープ酸化インジウムなど)、アルミニウムドープ金属酸化物(アルミニウムドープ酸化亜鉛など)、ガリウムドープ金属酸化物(ガリウムドープ酸化亜鉛など)、フッ素ドープ金属酸化物(フッ素ドープ酸化スズなど)など]などの導電体が挙げられる。これらの導電体は、単独でまたは2種以上組み合わせてもよい。なお、導電体は、通常、透明導電体であってもよい。
ベース基板としては、無機基板(例えば、ガラスなど)、有機基板[例えば、ポリエステル系樹脂(例えば、ポリエチレンテレフタレート、ポリエチレンナフタレート)、ポリカーボネート樹脂、シクロオレフィン系樹脂、ポリプロピレン系樹脂、セルロース系樹脂(セルローストリアセテートなど)、ポリエーテル系樹脂(ポリエーテルスルホンなど)、ポリスルフィド系樹脂(ポリフェニレンスルフィドなど)、ポリイミド樹脂などのプラスチックで形成された基板又はフィルム(プラスチック基板又はプラスチックフィルム)など]などが挙げられる。本発明では、半導体の焼結工程が不要であるため、ベース基板としてプラスチック基板(プラスチックフィルム)を用いることが可能である。
(光電変換層)
光電変換層は、特に限定されず、各種の無機および有機材料で形成された光電変換層を利用できるが、本発明のセパレータと同様に焼結せずに製造でき、かつセパレータとの密着性に優れる点から、半導体およびイオン性ポリマーを含む光電変換層が好ましい。

半導体としては、光電変換層素子として慣用に利用される半導体を利用でき、金属酸化物が好ましく、金属酸化物(透明性を有する金属酸化物)が好ましい。このような金属酸化物としては、酸化チタン(TiO2)、酸化亜鉛(ZnO)、酸化スズ(SnO2)、酸化インジウム(In2O3)、酸化ガリウム(Ga2O3)、銅-アルミニウム酸化物(CuAlO2)、酸化イリジウム(IrO)、酸化ニッケル(NiO)、これらの金属酸化物のドープ体などが挙げられる。
また、半導体のうち、n型半導体を好適に使用してもよい。特に、本発明では、酸化チタン(TiO2)などのn型の金属酸化物半導体を好適に使用してもよい。
酸化チタンの結晶形(結晶型)は、ルチル型(金紅石型)、アナターゼ型(鋭錐石型)、ブルッカイト型(板チタン石型)のいずれであってもよい。本発明では、ルチル型またはアナターゼ型酸化チタンを好適に用いることができる。アナターゼ型酸化チタンを用いると、長期にわたって基板に対する半導体の高い密着性を維持しやすい。一方、ルチル型酸化チタンは、配向しやすく、酸化チタン間の接触面積を比較的大きくできるため、導電性や耐久性の面から好適に用いてもよい。
なお、酸化チタンは、他の元素をドープした酸化チタンであってもよい。
半導体(例えば、酸化チタンなどの金属酸化物)の形状は、特に限定されず、粒子状、繊維状(針状または棒状)、板状などであってもよい。これらのうち、粒子状または針状が好ましく、粒子状が特に好ましい。
半導体粒子の平均粒径(体積平均一次粒子径)は、1~1000nm程度の範囲から選択でき、例えば2~300nm、好ましくは3~100nm、さらに好ましくは5~50nm、最も好ましくは10~30nm程度である。
半導体粒子のBET法による窒素吸着比表面積は1m2/g以上であってもよく、例えば3~300m2/g、好ましくは5~200m2/g、さらに好ましくは10~100m2/g、最も好ましくは30~80m2/g程度である。
イオン性ポリマーとしては、前記セパレータ用組成物の項で例示されたイオン性ポリマーを利用でき、好ましい態様も同一である。
光電変換素子が色素増感太陽電池である場合、光電変換層は、前記半導体およびイオン性ポリマーに加えて、色素をさらに含んでいる。
色素(染料、顔料)としては、増感剤(増感色素、光増感色素)として機能する成分(または増感作用を示す成分)であれば特に限定されず、例えば、有機色素、無機色素(例えば、炭素系顔料、クロム酸塩系顔料、カドミウム系顔料、フェロシアン化物系顔料、金属酸化物系顔料、ケイ酸塩系顔料、リン酸塩系顔料など)などが挙げられる。これらの色素は、単独でまたは二種以上組み合わせて使用できる。これらのうち、有機色素が好ましく、ルテニウム錯体色素が特に好ましい。
なお、色素は、通常、半導体(または半導体表面)に付着した(または固定化された)形態で光電変換層(または光電変換素子)に含まれる。付着(または固定化)の態様としては、吸着(物理吸着)、化学結合などが挙げられる。そのため、色素は、半導体に対して付着しやすい色素を好適に選択してもよい。また、カルボキシル基、エステル基、スルホ基などの官能基を配位子として有する色素(例えば、N719などのカルボキシル基を有するルテニウム色素)も好ましい。このような配位子を有する色素は、酸化チタンなどの半導体表面と結合しやすく、脱離しにくいため好適である。
色素の割合は、半導体1重量部に対して、例えば0.001~1重量部、好ましくは0.005~0.5重量部、さらに好ましくは0.01~0.2重量部、最も好ましくは0.02~0.1重量部程度であってもよい。
光電変換層も、セパレータと同様の方法で、溶媒を含む組成物をコーティングして乾燥することにより、基板(導電性基板)上に形成できる。
なお、色素は、前記のように、半導体およびイオン性ポリマーを基板上に塗布した後、半導体およびイオン性ポリマーを含む塗膜に色素を付着させることで光電変換層に含有させてもよい。色素を付着させる方法としては、色素を含む溶液を塗膜に噴霧する方法、色素を含む溶液に塗膜を形成した基板を浸漬する方法などが挙げられる。なお、噴霧または浸漬後、前記と同様に乾燥させてもよい。
光電変換層の厚みは、例えば0.1~100μm、好ましくは0.5~50μm、さらに好ましくは1~30μm、最も好ましくは3~20μm程度であってもよい。
このようにして得られる積層体は、導電体層と光電変換層とセパレータとを有しており、光電変換素子を構成するセパレータ付き電極として利用できる。以下、光電変換素子について詳述する。
[光電変換素子]
光電変換素子は、前記積層体(セパレータ付き電極)を備えている。すなわち、光電変換素子は、セパレータ付き電極としての積層体を備えている。代表的な光電変換素子の一例としては、太陽電池が挙げられる。特に、光電変換層が色素を含む場合、光電変換素子は、色素増感太陽電池を形成する。
光電変換素子は、前記積層体(セパレータ付き電極)を備えている。すなわち、光電変換素子は、セパレータ付き電極としての積層体を備えている。代表的な光電変換素子の一例としては、太陽電池が挙げられる。特に、光電変換層が色素を含む場合、光電変換素子は、色素増感太陽電池を形成する。
本発明の太陽電池は、セパレータ付き電極としての積層体と、このセパレータに対向して配置される対極と構成され、これらの電極間には電解質が介在している。
図1は、本発明の積層式太陽電池セルの一例を示す模式図である。このセルでは、導電性基板1の主要な領域の上に、光電変換層2が積層され、さらにこの光電変換層2および前記導電性基板1の露出領域の上に、膜状セパレータ3が積層され、その上に対極4が積層されている。この例では、電解液は、膜状セパレータ3と対極4との隙間から注入され、膜状セパレータ3内部の空隙内にも浸透している。この例では、両電極がセパレータのみを介在して対向しているため、電極間の距離が小さくなり、光電変換効率を向上できる。
図2は、本発明の対向式太陽電池セルの一例を示す模式図である。このセルでは、導電性基板11と対極14とが、両極の縁部に形成されたスペーサ15を介して対向しており、導電性基板11の上には、光電変換層12および膜状セパレータ13が順次積層されている。この例では、電解液は、膜状セパレータ13と対極14との間の隙間に封入されており、膜状セパレータ13内部の空隙内にも浸透している。スペーサ15は、例えば、熱可塑性樹脂(アイオノマー樹脂など)、熱硬化性樹脂(エポキシ樹脂、シリコーン樹脂など)などで構成された封止材で形成されていてもよい。
なお、対極は、セパレータ付き電極(または積層体)を構成する半導体の種類によって、正極または負極となる。すなわち、半導体がn型半導体であるとき、対極は正極(積層体は負極)を形成し、半導体がp型半導体であるとき、対極は負極(積層体は正極)を形成する。
対極は、前記積層体と同様に、導電性基板と、この導電性基板上(または導電性基板の導電体層上)に形成された触媒層(正極触媒層又は負極触媒層)とで構成される。なお、導電体層が導電性に加えて還元能力を有している場合、必ずしも触媒層を設ける必要はない。なお、対極は、導電体層または触媒層の面を積層体(又は電極)と対向させる。対極において、導電性基板は、前記と同様の基板の他、後述のようにベース基板上に導電体層と触媒層とを兼ね備えた層(導電触媒層)を形成した基板などであってもよい。また、触媒層(正極触媒層又は負極触媒層)は、特に限定されず、導電性金属(金、白金など)、カーボンなどで形成できる。
触媒層(正極触媒層又は負極触媒層)は、非多孔質層(又は非多孔性層)であってもよく、多孔質構造を有する層(多孔質層)であってもよい。このような多孔質層(多孔質触媒層)は、多孔性触媒成分(多孔質触媒成分)で構成されていてもよく、多孔性成分(多孔質成分)とこの多孔性成分に担持された触媒成分とで構成してもよく、これらを組み合わせて構成してもよい。すなわち、多孔性触媒成分は、多孔性を有するとともに、触媒成分として機能する成分(多孔性と触媒機能とを兼ね備えた成分)である。なお、後者の態様において、多孔性成分は、触媒機能を備えていてもよい。
多孔性触媒成分としては、例えば、金属微粒子(例えば、白金黒など)、多孔質カーボン[活性炭、グラファイト、ケッチェンブラック、ファーネスブラック、アセチレンブラックなどのカーボンブラック(カーボンブラック集合体)、カーボンナノチューブ(カーボンナノチューブ集合体)など]などが挙げられる。これらの成分は、単独で又は2種以上組み合わせてもよい。多孔質触媒成分のうち、活性炭などを好適に用いることができる。
多孔性成分としては、前記多孔質カーボンの他、金属化合物粒子[例えば、前記導電性基板の項で例示の導電性金属酸化物(例えば、錫ドープ酸化インジウムなど)の粒子(微粒子)など]などが挙げられる。これらの成分は、単独でまたは二種以上組み合わせて使用できる。また、触媒成分としては、導電性金属(例えば、白金)などが挙げられる。
多孔性触媒成分および多孔性成分の形状(または形態)は、特に限定されず、粒子状、繊維状などであってもよく、好ましくは粒子状である。
このような粒子状の多孔性触媒成分及び多孔性成分(多孔性粒子)の平均粒径は、例えば1~1000μm、好ましくは10~500μm、さらに好ましくは30~300μm、最も好ましくは50~200μm程度であってもよい。
多孔性触媒成分及び多孔性成分のBET法による窒素吸着比表面積は、例えば1~4000m2/g、好ましくは10~3000m2/g、さらに好ましくは50~2000m2/g、最も好ましくは100~1000m2/g程度であってもよい。
なお、多孔質層(多孔質触媒層)は、必要に応じて、バインダー成分[例えば、セルロース誘導体(メチルセルロース)などの熱可塑性樹脂;エポキシ樹脂などの熱硬化性樹脂]などを含んでいてもよい。
バインダー成分の割合は、多孔質層(多孔質触媒層)全体に対して、例えば0.1~50重量%、好ましくは0.5~40重量%、さらに好ましくは1~30重量%、最も好ましくは3~20重量%程度であってもよい。
多孔質層を有する電極は、少なくとも多孔質層を備えていればよく、通常、少なくとも基板(導電性基板であってもよい基板)と多孔質触媒層とで少なくとも構成されている。代表的な多孔質層を有する電極としては、(i)導電性基板(ベース基板上に導電体層が形成された基板、前記例示の導電性基板など)と、この導電性基板(または導電体層)上に形成され、多孔性触媒成分で構成された多孔質触媒層とで構成された電極(または積層体)、(ii)ベース基板(前記例示のベース基板など)と、このベース基板上に形成され、多孔性成分および触媒成分(例えば、触媒成分が担持された多孔性成分)で構成された多孔質触媒層とで構成された電極(又は積層体)などが挙げられる。
多孔質層(多孔質触媒層)の厚みは、例えば0.1~100μm、好ましくは0.5~50μm、さらに好ましくは1~30μm程度であってもよい。
電解液を構成する電解質としては、特に限定されず、汎用の電解質、例えば、ハロゲン(ハロゲン分子)とハロゲン化物塩との組み合わせ[例えば、臭素と臭化物塩との組み合わせ、ヨウ素とヨウ化物塩との組み合わせなど]などが挙げられる。ハロゲン化物塩を構成するカウンターイオン(カチオン)としては、金属イオン[例えば、アルカリ金属イオン(例えば、リチウムイオン、ナトリウムイオン、カリウムイオン、セシウムイオンなど)、アルカリ土類金属イオン(例えば、マグネシウムイオン、カルシウムイオンなど)など]、第4級アンモニウムイオン[テトラアルキルアンモニウム塩、ピリジニウム塩、イミダゾリウム塩(例えば、1,2-ジメチル-3-プロピルイミダゾリウム塩)など]などが挙げられる。電解質は、単独でまたは二種以上組み合わせて使用できる。
これらのうち、好ましい電解質には、ヨウ素とヨウ化物塩との組み合わせ、特に、ヨウ素とヨウ化金属塩[例えば、アルカリ金属塩(ヨウ化リチウム、ヨウ化ナトリウム、ヨウ化カリウムなど)]との組み合わせ、ヨウ素と第4級アンモニウム塩との組み合わせなどが挙げられる。
電解液を構成する溶媒としては、特に限定されず、汎用の溶媒を用いることができ、例えば、アルコール類(例えば、メタノール、エタノール、ブタノールなどのアルカノール類;エチレングリコール、ジエチレングリコール、ポリエチレングリコールなどのグリコール類)、ニトリル類(アセトニトリル、メトキシアセトニトリル、プロピオニトリル、3-メトキシプロピオニトリル、ベンゾニトリルなど)、カーボネート類(エチレンカーボネート、プロピレンカーボネート、ジエチルカーボネートなど)、ラクトン類(γ-ブチロラクトンなど)、エーテル類(1,2-ジメトキシエタン、ジメチルエーテル、ジエチルエーテルなどの鎖状エーテル類;テトラヒドロフラン、2-メチルテトラヒドロフラン、ジオキソラン、4-メチルジオキソランなどの環状エーテル類)、スルホラン類(スルホランなど)、スルホキシド類(ジメチルスルホキシドなど)、アミド類(N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミドなど)、水などが挙げられる。溶媒は、単独でまたは二種以上組み合わせて使用できる。
なお、光電変換素子において、イオン性ポリマーと電解液とは接触する(または電解液中にイオン性ポリマーが存在する)が、前記のように、イオン性ポリマーのpHを調整する場合、光電変換素子においてもイオン性ポリマーのpHを維持するのが好ましい。具体的には、電解液(電解液中におけるイオン性ポリマー)のpH(25℃)は、3以上(例えば4~14)、好ましくは5以上(例えば6~14)、さらに好ましくは7以上(例えば7~14)程度であってもよい。特に、イオン性ポリマーをアニオン性ポリマーで構成する場合、電解液(電解液中におけるイオン性ポリマー)のpH(25℃)は、例えば3以上(例えば4~14)、好ましくは5以上(例えば5~13)、さらに好ましくは6以上(例えば6.5~12)、特に7以上(例えば7~12)であってもよく、通常6~14(例えば6.5~11、好ましくは7~9)程度であってもよい。
このようなpH調整の観点から、電解液を構成する成分はpH調整に影響を及ぼさない成分を好適に使用してもよい。例えば、電解液として、中性溶媒または非酸性溶媒(または非プロトン性溶媒)を好適に使用してもよい。
なお、電解液において、電解質の濃度は、例えば0.01~10M、好ましくは0.03~8M、さらに好ましくは0.05~5M程度であってもよい。また、ハロゲン(ヨウ素など)とハロゲン化物塩(ヨウ化物塩など)とを組み合わせる場合、これらの割合は、ハロゲン/ハロゲン化物塩(モル比)=1/0.5~1/100、好ましくは1/1~1/50、さらに好ましくは1/2~1/30程度であってもよい。
電解質は、溶媒と組みわせた電解液に限定されず、電解質を含む固体層(またはゲル)であってもよい。電解質を含む固体層を構成する電解質としては、前記例示の電解質の他、固体状電解質{例えば、樹脂成分[例えば、チオフェン系重合体(例えば、ポリチオフェンなど)、カルバゾール系重合体(例えば、ポリ(N-ビニルカルバゾール)など)など]、低分子有機成分(例えば、ナフタレン、アントラセン、フタロシアニンなど)などの有機固体成分;ヨウ化銀などの無機固体成分など}などが挙げられる。これらの成分は、単独でまたは二種以上組み合わせて使用できる。
なお、固体層は、前記電解質や電解液をゲル基材[例えば、熱可塑性樹脂(ポリエチレングリコール、ポリメチルメタクリレートなど)、熱硬化性樹脂(エポキシ樹脂など)など]に保持した固体層であってもよい。
以下に、実施例に基づいて本発明をより詳細に説明するが、本発明はこれらの実施例によって限定されるものではない。実施例および比較例で用いた原料および試料は以下の通りである。

[実施例1]
水酸化リチウム1水和物をイオン交換水に溶解させた水酸化リチウム水溶液で20重量%ナフィオン分散液を中和し、イオン交換水で5重量%濃度のナフィオン分散液を調製した。この5重量%ナフィオン分散液6重量部に、酸化チタン粒子A1.8重量部、イソプロパノール2重量部を加え、超音波ホモジナイザーで分散処理してセパレータインクを得た。
水酸化リチウム1水和物をイオン交換水に溶解させた水酸化リチウム水溶液で20重量%ナフィオン分散液を中和し、イオン交換水で5重量%濃度のナフィオン分散液を調製した。この5重量%ナフィオン分散液6重量部に、酸化チタン粒子A1.8重量部、イソプロパノール2重量部を加え、超音波ホモジナイザーで分散処理してセパレータインクを得た。
[実施例2]
実施例1の酸化チタン粒子A1.8重量部に代えて、シリカナノ粒子1.8重量部を用いる以外は実施例1と同様にしてセパレータインクを得た。
実施例1の酸化チタン粒子A1.8重量部に代えて、シリカナノ粒子1.8重量部を用いる以外は実施例1と同様にしてセパレータインクを得た。
[実施例3]
実施例1の酸化チタン粒子A1.8重量部に代えて、アルミナ被覆酸化チタン粒子1.8重量部を用いる以外は実施例1と同様にしてセパレータインクを得た。
実施例1の酸化チタン粒子A1.8重量部に代えて、アルミナ被覆酸化チタン粒子1.8重量部を用いる以外は実施例1と同様にしてセパレータインクを得た。
[実施例4]
実施例1の酸化チタン粒子A1.8重量部に代えて、酸化チタン粒子A0.9重量部、シリカナノ粒子0.9重量部を用いる以外は実施例1と同様にしてセパレータインクを得た。
実施例1の酸化チタン粒子A1.8重量部に代えて、酸化チタン粒子A0.9重量部、シリカナノ粒子0.9重量部を用いる以外は実施例1と同様にしてセパレータインクを得た。
[実施例5]
(非焼結光電変換インクの調製)
水酸化リチウム1水和物をイオン交換水に溶解させた水酸化リチウム水溶液で20重量%ナフィオン分散液をpHが7になるように中和し、イオン交換水で5重量%濃度のナフィオン分散液を調製した。この5重量%ナフィオン分散液6重量部に、酸化チタン粒子B1.8重量部、イソプロパノール2重量部を加え、超音波ホモジナイザーで分散処理して光電変換インクを得た。
(非焼結光電変換インクの調製)
水酸化リチウム1水和物をイオン交換水に溶解させた水酸化リチウム水溶液で20重量%ナフィオン分散液をpHが7になるように中和し、イオン交換水で5重量%濃度のナフィオン分散液を調製した。この5重量%ナフィオン分散液6重量部に、酸化チタン粒子B1.8重量部、イソプロパノール2重量部を加え、超音波ホモジナイザーで分散処理して光電変換インクを得た。
(積層体の作製)
compactTiO2層付きFTO基板のFTO面をUVオゾン洗浄した後、スキージ法により得られた光電変換インクを塗布した。塗布後、ホットプレートで120℃1分間乾燥させた。得られた光電変換層の上に実施例1で調製したセパレータインクをスキージ法で塗布した。塗布後、ホットプレートで120℃1分間乾燥して光電変換層/膜状セパレータの積層体を得た。
compactTiO2層付きFTO基板のFTO面をUVオゾン洗浄した後、スキージ法により得られた光電変換インクを塗布した。塗布後、ホットプレートで120℃1分間乾燥させた。得られた光電変換層の上に実施例1で調製したセパレータインクをスキージ法で塗布した。塗布後、ホットプレートで120℃1分間乾燥して光電変換層/膜状セパレータの積層体を得た。
(色素の吸着)
アセトニトリルおよびt-ブタノールの混合溶媒(重量比1/1)にN719色素を溶かした溶液中に、得られた積層体を24時間浸漬した。その後、積層体をアセトニトリルで洗浄し風乾して色素吸着された積層膜を得た。

(太陽電池セルの作製)
色素吸着された積層体のセパレータ面と、対極としての白金付きガラスの白金面とをスペーサを介して対向させて固定し、セパレータと白金面との間に形成された空隙内に電解液を充填し、図2に示す構造を有する色素増感太陽電池を作製した。なお、電解液には、ヨウ素0.05M、ヨウ化リチウム0.1M、1,2-ジメチル-3-プロピルイミダゾリウムヨージド0.5Mおよび4-tert-ブチルピリジン0.5Mを含むアセトニトリル溶液を用いた。
色素吸着された積層体のセパレータ面と、対極としての白金付きガラスの白金面とをスペーサを介して対向させて固定し、セパレータと白金面との間に形成された空隙内に電解液を充填し、図2に示す構造を有する色素増感太陽電池を作製した。なお、電解液には、ヨウ素0.05M、ヨウ化リチウム0.1M、1,2-ジメチル-3-プロピルイミダゾリウムヨージド0.5Mおよび4-tert-ブチルピリジン0.5Mを含むアセトニトリル溶液を用いた。
[実施例6]
(積層体の作製および色素の吸着)
実施例1で調製したセパレータインクの代わりに、実施例2で調製したセパレータインクを用いる以外は実施例5と同様にして積層体を得た後、実施例5と同一の方法で色素吸着された積層体を得た。
(積層体の作製および色素の吸着)
実施例1で調製したセパレータインクの代わりに、実施例2で調製したセパレータインクを用いる以外は実施例5と同様にして積層体を得た後、実施例5と同一の方法で色素吸着された積層体を得た。
(太陽電池セルの作製)
得られた積層体と、対極としての白金付きガラスとを、セパレータと白金面とが密着するように固定し、セパレータと白金面とが密着していない空隙に実施例5と同一の電解液を充填し、図1に示す構造を有する色素増感太陽電池を作製した。

[実施例7]

[実施例8]
実施例2で調製したセパレータインクの代わりに、実施例4で調製したセパレータインクを用いる以外は実施例6と同様の方法で図1に示す構造を有する色素増感太陽電池を作製した。
実施例2で調製したセパレータインクの代わりに、実施例4で調製したセパレータインクを用いる以外は実施例6と同様の方法で図1に示す構造を有する色素増感太陽電池を作製した。
[比較例1]
(積層体の作製および色素の吸着)
compactTiO2層付きFTO基板のFTO面をUVオゾン洗浄した後、スキージ法により、実施例5で得られた光電変換インクを塗布した。塗布後、ホットプレートで120℃1分間乾燥して光電変換層の膜を得た後、実施例5と同一の方法で色素を吸着し、図2に示す構造を有する色素増感太陽電池を作製した。
(積層体の作製および色素の吸着)
compactTiO2層付きFTO基板のFTO面をUVオゾン洗浄した後、スキージ法により、実施例5で得られた光電変換インクを塗布した。塗布後、ホットプレートで120℃1分間乾燥して光電変換層の膜を得た後、実施例5と同一の方法で色素を吸着し、図2に示す構造を有する色素増感太陽電池を作製した。
実施例5~8および比較例1で得られた色素増感太陽電池は、光源にLEDライト((株)コスモテクノ製「LEDデスクランプCDS-90a」)を用い、1000lux、25℃の条件で評価した。出力特性として、短絡電流密度(Jsc)、開放電圧(Voc)、曲線因子(FF)および最適動作点での出力(Pmax)の評価結果を表1に示し、出力特性を比較したグラフを図3に示す。
表1および図3の結果から明らかなように、実施例の電池は、比較例の電池よりも出力特性に優れており、なかでも実施例8の電池は、薄肉であり、かつ散乱機能も有しているためか、特に優れていた。
本発明のセパレータ用組成物は、各種の電池、コンデンサ、キャパシタなどの蓄電素子のセパレータを形成するために利用でき、なかでも、太陽電池(特に、色素増感太陽電池)などの光電池のセパレータを形成するために特に有用である。
Claims (15)
- セパレータを形成するための組成物であって、ポリマー粒子およびセラミックス粒子から選択された少なくとも1種の非導電体粒子と、イオン性ポリマーとを含み、かつ前記イオン性ポリマーの割合が、前記非導電体粒子1重量部に対して0.1~30重量部であるセパレータ用組成物。
- 非導電体粒子が、無機酸化物粒子である請求項1記載の組成物。
- 非導電体粒子が絶縁体粒子を含み、絶縁体粒子の割合が、非導電体粒子の10体積%以上である請求項1または2記載の組成物。
- 非導電体粒子の平均粒径が10nm以上である請求項1~3のいずれかに記載の組成物。
- イオン性ポリマーがアニオン性ポリマーである請求項1~4のいずれかに記載の組成物。
- イオン性ポリマーが強酸性イオン交換樹脂である請求項1~5のいずれかに記載の組成物。
- イオン性ポリマーが、25℃における水溶液または水分散液のpHが5以上のアニオン性ポリマーである請求項1~6のいずれかに記載の組成物。
- イオン性ポリマーの割合が、非導電体粒子1重量部に対して0.25~15重量部である請求項1~7のいずれかに記載の組成物。
- 非導電体粒子が、粒径100nm未満の非導電体粒子と、粒径100nm以上の非導電体粒子とを含み、イオン性ポリマーが、25℃における水溶液または水分散液のpHが6以上であり、かつスルホ基を有するフッ素含有樹脂であり、前記イオン性ポリマーの割合が、非導電体粒子1重量部に対して0.5~8重量部である請求項1~8のいずれかに記載の組成物。
- 請求項1~9のいずれかに記載の組成物を含むセパレータ。
- 膜状である請求項10記載のセパレータ。
- 支持体の上に、請求項1~9のいずれかに記載の組成物をコーティングし、焼結することなく、膜状セパレータを得る請求項10又は11記載のセパレータの製造方法。
- 導電性基板と、この導電性基板の上に積層された光電変換層と、この光電変換層の上に積層された請求項11記載の膜状セパレータとを含む積層体。
- 膜状セパレータの平均厚みが0.1~100μmである請求項13記載の積層体。
- 請求項13または14記載の積層体を備えた光電変換素子。
