優れた耐熱性を有する材料として、ポリエステル樹脂がある。なかでも、全芳香族ポリエステル樹脂(以下、「液晶ポリエステル」又は「液晶ポリエステル樹脂」と記載することがある。)は、その構造に基づく種々の優れた性質を有しており、特に耐熱性の点で優れている。このため、高温に暴露されるオーブンウェアの材料に採用されている。例えば、特許文献1~2には、全芳香族ポリエステル樹脂製を用いたオーブンウェアが開示されている。
しかしながら、大型のオーブンウェアを射出成形する場合、小型のオーブンウェアを射出成形する場合に比べてフローマークが発生し又は目立つため、外観不良になるという課題がある。

本発明の第1の態様のオーブンウェアについて説明する。
本発明のオーブンウェアは、液晶ポリエステル樹脂及びタルクフィラーを含有する樹脂組成物から成形されたオーブンウェアである。
すなわち、本発明のオーブンウェアは、内容積が500mL以上、6L以下である。本発明において、「オーブンウェアの内容積」とは、気温25℃の条件下でオーブンウェアに入れることができる水の最大量を意味する。
本発明において、オーブンウェアの内容積は、1L以上、6L以下が好ましく、2L以上、6L以下がより好ましい。
オーブンウェアは、オーブンレンジ用の調理加熱容器であり、調理用途によってその大きさや形状には様々なバリエーションがある。
大型のオーブンウェアの場合、高温使用時の変形や、強度不足による落下時の割れが生じることがある。また、大型成形品になると、樹脂組成物を用いた場合にフローマークが生じ、外観不良が生じることがある。小型のオーブンウェアの場合、これらの問題は生じにくいが、大型のオーブンウェアの場合には、これらの問題がより顕著なものとなる。
また、図2に示すように、本発明のオーブンウェアはさらに取り外し可能な蓋部20を有していてもよい。 容器部10は、使用時に調理対象となる食材等を収容する空間Sを有する。容器部10は、底部11と、底部11の周縁部において平面視閉環状に設けられた側壁12と、を有している。空間Sは、底部11と側壁12とで囲まれた空間である。容器部10は、底部11の水平面の鉛直方向上方が全て開放された広口容器であることが好ましい。「底部の水平面」とは、本発明の容器部と取っ手部からなるオーブンウェアを水平面に載置したとき、底部の内表面(すなわち、空間Sとの界面)において、実質的に水平となる面を意味する。「実質的に水平」とは、水平面に対し、-5%~+5%の勾配を有していてもよいことを意味する。
本発明のオーブンウェア1において、「内容積」とは、気温25℃の条件下で空間Sに入れることができる水の最大量を意味する。
取っ手部2は、主として、使用者がオーブンウェア1を運搬する際に把持するための構造部である。取っ手部2は、側壁12の上端部(すなわち、底部11とは反対側)の外壁12aに、平面視で外壁12aから空間Sの側とは反対側に突出するように設けられている。
本発明において、容器部と取っ手部とからなるオーブンウェアの高さは、1cm以上、30cm以下が好ましく、3cm以上、20cm以下がより好ましい。
本発明において、容器部と取っ手部とからなるオーブンウェアの横幅は、5cm以上、50cm以下が好ましく、10cm以上40cm以下がより好ましい。
本発明において、容器部と取っ手部とからなるオーブンウェアの奥行は、5cm以上、50cm以下が好ましく、10cm以上、40cm以下がより好ましい。
本発明のオーブンウェアが更に蓋部20を有する場合、容器分10上に蓋部20を載置したときの高さ、横幅及び奥行が前記範囲であることが好ましい。ここで、「容器部と取っ手部とからなるオーブンウェアの高さ」とは、本発明の容器部と取っ手部とからなるオーブンウェアを水平面に載置したとき、かかる水平面上面から前記容器部と取っ手部とからなるオーブンウェアの最上部までの最短距離を意味する。
「容器部と取っ手部とからなるオーブンウェアの横幅」とは、本発明の容器部と取っ手部とからなるオーブンウェアを水平面に載置したとき、前記オーブンウェアの水平方向の最大長を意味する。
「容器部と取っ手部とからなるオーブンウェアの奥行」とは、本発明の容器部と取っ手部とからなるオーブンウェアを水平面に載置したとき、前記横幅を与える方向と直交する水平方向における最大長を意味する。
別の側面として、「オーブンウェアの容器部の肉厚」とは、オーブンウェアの容器部の任意の箇所における、食材等を収容する空間と接する表面(すなわち、オーブンウェアの内壁)から、前記空間と接する表面とは反対側の表面(すなわち、オーブンウェアの外壁)までの最短距離を意味する。
前記オーブンウェアの容器部の肉厚は、例えば、ノギスにより測定することができる。
なかでも、オーバル形状や、図1Yに示すように、底部と側壁との境界を湾曲させた形状等は、オーブンウェアの内壁にあっては洗浄しやすく、オーブンウェアの外壁にあっては角が無いため、強度を良好に保つことができ、好ましい。
本発明のオーブンウェアが蓋部20を有する場合、蓋部20の形状は特に限定されないが、取っ手部2の上部に取り外し可能に載置される形状が好ましい。
本発明のオーブンウェアは液晶ポリエステル樹脂及びタルクフィラーを含有する樹脂組成物から成形されたオーブンウェアである。すなわち、本発明のオーブンウェアは、液晶ポリエステル樹脂及びタルクフィラーを含有する樹脂組成物の成形体である。
本発明のオーブンウェアに係る液晶ポリエステル樹脂(以下、「液晶ポリエステル」と記載することがある。)は、ヒドロキシカルボン酸から誘導される繰返し単位をメソゲン基として有する樹脂である。ここで、「ヒドロキシカルボン酸」とは、一分子中にヒドロキシ基(-OH)及びカルボキシ基(-C(=O)-OH)を共に有する化合物を意味する。
ここで「誘導される」とは、重合するために化学構造が変化することを意味する。
ここで、芳香族ヒドロキシカルボン酸、芳香族ジカルボン酸、芳香族ジオール、芳香族ヒドロキシアミン及び芳香族ジアミンは、それぞれ独立に、その一部又は全部に代えて、重合可能な誘導体であってもよい。
芳香族ヒドロキシアミン及び芳香族ジアミンのようなアミノ基を有する化合物の重合可能な誘導体の例としては、アミノ基をアシル化してアシルアミノ基に変換してなる誘導体(アシル化物ともいう)が挙げられる。
(式中、Ar1は、フェニレン基、ナフチレン基又はビフェニリレン基を表し、Ar1で表される基中の少なくとも1個の水素原子は、それぞれ独立に、ハロゲン原子、アルキル基又はアリール基で置換されていてもよい。)
繰返し単位(1)としては、Ar1が1,4-フェニレン基である繰返し単位(例えば、4-ヒドロキシ安息香酸から誘導される繰返し単位)、及びAr1が2,6-ナフチレン基である繰返し単位(例えば、6-ヒドロキシ-2-ナフトエ酸から誘導される繰返し単位)が好ましい。
すなわち、前記液晶ポリエステルの例としては、4-ヒドロキシ安息香酸(パラヒドロキシ安息香酸ともいう)から誘導される繰返し単位及び6-ヒドロキシ-2-ナフトエ酸から誘導される繰返し単位の少なくとも1つの繰返し単位を有する液晶ポリエステルが好ましく、4-ヒドロキシ安息香酸から誘導される繰返し単位を有する液晶ポリエステルがより好ましい。
(3)-X-Ar3-Y-
(式中、Ar2及びAr3は、それぞれ独立に、フェニレン基、ナフチレン基、ビフェニリレン基又は下記一般式(4)で表される基を表し;X及びYは、それぞれ独立に、酸素原子又はイミノ基(-NH-)を表し;Ar2又はAr3で表される基中の少なくとも1個の水素原子は、それぞれ独立に、ハロゲン原子、アルキル基又はアリール基で置換されていてもよい。)
(式中、Ar4及びAr5は、それぞれ独立に、フェニレン基又はナフチレン基を表し;Zは、酸素原子、硫黄原子、カルボニル基、スルホニル基又はアルキリデン基を表す。)
繰返し単位(2)としては、例えば、Ar2が1,4-フェニレン基である繰返し単位(例えば、テレフタル酸から誘導される繰返し単位)、Ar2が1,3-フェニレン基である繰返し単位(例えば、イソフタル酸から誘導される繰返し単位)、Ar2が2,6-ナフチレン基である繰返し単位(例えば、2,6-ナフタレンジカルボン酸から誘導される繰返し単位)、Ar2が4,4’-ビフェニリレン基である繰返し単位(例えば、4,4’-ジカルボキシビフェニルから誘導される繰返し単位)、及びAr2がジフェニルエーテル-4,4’-ジイル基である繰返し単位(例えば、4,4’-ジカルボキシジフェニルエーテルから誘導される繰返し単位)が挙げられる。好ましい繰返し単位(2)としては、Ar2が1,4-フェニレン基、1,3-フェニレン基、2,6-ナフチレン基及び4,4’-ビフェニリレン基である繰返し単位が挙げられる。液晶ポリエステルは、繰返し単位(2)として、上記した繰返し単位を少なくとも1つ含むことができる。
液晶ポリエステルは、繰返し単位(2)として、Ar2が1,4-フェニレン基である繰返し単位及びAr2が1,3-フェニレン基である繰返し単位の少なくとも1つの繰返し単位を有することが好ましく、Ar2が1,4-フェニレン基である繰返し単位を有するのがより好ましい。
繰返し単位(3)としては、Ar3が1,4-フェニレン基である繰返し単位(例えば、ヒドロキノンから誘導される繰返し単位、4-アセトキシアミノフェノール等のp-アミノフェノールから誘導される繰返し単位又はp-フェニレンジアミンから誘導される繰返し単位)、Ar3が1,3-フェニレン基である繰返し単位(例えば、1,3-ベンゼンジオールから誘導される繰返し単位、m-アミノフェノールから誘導される繰返し単位、又はm-フェニレンジアミンから誘導される繰返し単位)、Ar3が2,6-ナフチレン基である繰返し単位(例えば、2,6-ジヒドロキシナフタレンから誘導される繰返し単位、2-ヒドロキシ-6-アミノナフタレンから誘導される繰返し単位、又は2,6-ジアミノナフタレンから誘導される繰返し単位)、Ar3が4,4’-ビフェニリレン基である繰返し単位(例えば、4,4’-ジヒドロキシビフェニルから誘導される繰返し単位、4-アミノ-4’-ヒドロキシビフェニルから誘導される繰返し単位、又は4,4’-ジアミノビフェニルから誘導される繰返し単位)、Ar3がジフェニルエーテル-4,4’-ジイル基である繰返し単位(例えば、4,4’-ジヒドロキシジフェニルエーテルから誘導される繰返し単位、4-ヒドロキシ-4’-アミノジフェニルエーテルから誘導される繰返し単位、4,4’-ジアミノジフェニルエーテルに由来する繰返し単位)などが挙げられる。好ましい繰返し単位(3)としては、Ar3が、1,4-フェニレン基、1,3-フェニレン基、2,6-ナフチレン基及び4,4’-ビフェニリレン基である繰返し単位が挙げられる。なお、液晶ポリエステルは、繰返し単位(3)として上記した繰返し単位を少なくとも1つ含むことができる。
液晶ポリエステルは、繰返し単位(3)として、Ar3が1,4-フェニレン基である繰返し単位及びAr3が4,4’-ビフェニリレン基である繰返し単位のうち少なくとも1つの繰返し単位を有する液晶ポリエステルが好ましく、Ar3が4,4’-ビフェニリレン基である繰返し単位を有する液晶ポリエステルがより好ましい。
(31)-O-Ar31-O-
(式中、Ar21及びAr31は、それぞれ独立に、1,4-フェニレン基、1,3-フェニレン基、2,6-ナフチレン基又は4,4’-ビフェニリレン基を表し;Ar21又はAr31で表される基中の少なくとも1個の水素原子は、それぞれ独立に、ハロゲン原子、アルキル基又はアリール基で置換されていてもよい。)
別の側面として、前記液晶ポリエステルにおいて、繰返し単位(1)の含有量は、繰返し単位(1)、繰返し単位(2)及び繰返し単位(3)の合計含有量を100モル%としたとき、好ましくは30モル%以上、より好ましくは40モル%以上80モル%以下、さらに好ましくは50モル%以上70モル%以下、特に好ましくは55モル%以上70モル%以下である。
パラヒドロキシ安息香酸から誘導される繰返し単位の含有量は、より好ましくは、繰返し単位(1)、繰返し単位(2)及び繰返し単位(3)の合計含有量を100モル%としたとき、好ましくは40モル%以上、より好ましくは45モル%以上80モル%以下、さらに好ましくは50モル%以上70モル%以下、特に好ましくは55モル%以上65モル%以下である。
別の側面として、前記液晶ポリエステルにおける繰返し単位(2)の含有量は、繰返し単位(1)、繰返し単位(2)及び繰返し単位(3)の合計含有量を100モル%としたとき、好ましくは35モル%以下、より好ましくは10モル%以上35モル%以下、さらに好ましくは15モル%以上30モル%以下、特に好ましくは17.5モル%以上27.5モル%以下である。
テレフタル酸から誘導される繰返し単位の含有量は、より好ましくは、繰返し単位(1)、繰返し単位(2)及び繰返し単位(3)の合計含有量を100モル%としたとき、好ましくは35モル%以下、より好ましくは10モル%以上35モル%以下、さらに好ましくは10モル%以上20モル%以下、特に好ましくは11モル%以上18モル%以下である。
別の側面として、前記液晶ポリエステルにおける繰返し単位(3)の含有量は、繰返し単位(1)、繰返し単位(2)及び繰返し単位(3)の合計含有量を100モル%としたとき、好ましくは35モル%以下、より好ましくは10モル%以上35モル%以下、さらに好ましくは15モル%以上30モル%以下、ことさら好ましくは17モル%以上30モル%以下、ことさらさらに好ましくは17.5モル%以上27.5モル%以下である。
4,4’-ジヒドロキシビフェニルから誘導される繰返し単位の含有量は、より好ましくは、繰返し単位(1)、繰返し単位(2)及び繰返し単位(3)の合計含有量を100モル%としたとき好ましくは35モル%以下であり、より好ましくは10モル%以上35モル%以下であり、さらに好ましくは11モル%以上30モル%以下であり、ことさら好ましくは11.5モル%以上25モル%以下であり、ことさらさらに好ましくは12モル%以上21モル%以下である。
本発明のオーブンウェアに係るタルクフィラーは、好ましくは、含水ケイ酸マグネシウムを粉砕したものである。含水ケイ酸マグネシウムの分子の結晶構造は、パイロフィライト型三層構造であり、タルクフィラーはこの構造が積み重なったものである。タルクとしては、含水ケイ酸マグネシウムの分子の結晶を単位層程度にまで微粉砕した平板状のタルクがより好ましい。
タルクフィラーの粉末0.1gを、0.2質量%ヘキサメタりん酸ナトリウム水溶液50mlに投入し、前記粉末を分散させた分散液を得る。
次に、得られた分散液についてマルバーン社製マスターサイザー2000(レーザー回折散乱粒度分布測定装置)を用いて、粒度分布を測定し、体積基準の累積粒度分布曲線を得る。得られた累積粒度分布曲線において、50%累積時の微小粒子側から見た粒子径の値が、50%累積体積粒度D50であり、この値をタルクフィラーの平均粒子径とする。
本発明において、前記樹脂組成物は酸化チタンフィラーを含有することが好ましい。酸化チタンフィラーは、主成分が酸化チタンであればよく、企図せずに含有される不純物が含まれていてもよい。本発明に用いる酸化チタンフィラーとしては、樹脂充填用の酸化チタンフィラーとして市販されているものをそのまま使用することができる。なお、ここでいう主成分とは、90%以上含まれていることを意味する。
例えば、無機金属酸化物を用いて表面処理を施すことにより、分散性等の特性を向上できる。無機金属酸化物としては、例えば、酸化アルミニウム(即ち、アルミナ)を使用することが好ましい。
本発明においては、製造工程で凝集等が発生せず、取扱い上の問題がなければ、表面処理されていない酸化チタンを使用する方が、耐熱性や強度の点から好ましい。
酸化チタンフィラーの平均粒子径は、0.10~1μmとすることが好ましく、0.15~0.25μmとすることがより好ましい。
酸化チタンフィラーが平均粒子径測定用溶媒で十分に凝集等する場合には、ます、走査系電子顕微鏡(SEM:scanning Electron Microscope)で外観を撮影する。さらに、画像解析装置(例えば、株式会社ニレコ製「ルーゼックスIIU」等)を用いて、そのSEM写真から、一次粒子径の各粒子径区間における粒子量(%)をプロットして分布曲線を求める。そして、その分布曲線から、累積度50%の値を求めることにより、体積平均粒子径(酸化チタンフィラーの平均粒子径)が得られる。一方、酸化チタンフィラー平均粒子径測定用の溶媒で十分に凝集等しない場合には、レーザー回折等によって酸化チタンフィラーの平均粒子径を求めることができる。
上記範囲内とすることにより、オーブンウェアの表目の外観が良好となる。
本発明のオーブンウェアに係る樹脂組成物は顔料を含有していることが好ましい。樹脂組成物が含有する顔料は、オーブンウェアの意匠に応じて適宜選択すればよく、前記顔料としては、アルミナ、酸化鉄、酸化コバルト、酸化クロム、酸化マンガン、群青、複合酸化物(たとえばPigment Yellow53、Pigment Red233、Pigment Blue35、Pigment Green50、Pigment Brown31など)、カーボンブラック等の無機充填剤が挙げられる。なかでも、本発明においては、顔料として無機充填材を含有することが好ましく、カーボンブラックを含有することがより好ましい。なお、前記酸化チタンフィラー及びタルクフィラーは本発明の顔料に含まれないものとする。なお、前記顔料は一種を単独で用いてもよいし、二種以上を同時に使用してもよい。
また、顔料としてカーボンブラックを使用する場合、その配合量は、液晶ポリエステル樹脂100質量部に対して、1質量部以上10質量部以下が好ましく、1質量部以上5質量部以下がより好ましく、2質量部以上3質量部以下がさらに好ましい。使用するカーボンブラックに制限はないが、米国FDAの21 CFR 178.3297に準拠したカーボンブラックを使用することが好ましい。米国FDAの21 CFR 178.3297に準拠したカーボンブラックとしては、Cabot Corporation社 のBLACK PEARLS 4350、 BLACK PEARLS 4750、Orion Engineered Carbons社のPRINTEX F80、PRINTEX F85などが挙げられる。
本発明の液晶性樹脂組成物は、さらに高級脂肪酸金属塩を添加することで、成形加工性を向上せしめることが可能である。なお、ここでいう「高級脂肪酸」とは、炭素数12以上の脂肪酸を意味し、炭素数12~22の脂肪酸が好ましく、それらの具体例としては、ラウリン酸、ミリスチン酸、パルミチン酸、ステアリン酸、オレイン酸、及びベヘニン酸等が挙げられる。また、本発明で用いる高級脂肪酸金属塩としては、150℃以上の融点を有するものが、得られる液晶性樹脂組成物の成形加工性の点から好ましく、200℃以上の融点を有するものがより好ましい。具体的には、ステアリン酸カルシウム、ラウリン酸カルシウム、ベヘン酸カルシウム、ステアリン酸バリウム、ラウリン酸バリウム、ベヘニン酸バリウム、ステアリン酸アルミニウム、ステアリン酸リチウム、ベヘニン酸リチウム、ステアリン酸カリウム、及びステアリン酸ナトリウムが挙げられ、好ましくはステアリン酸バリウム、ラウリン酸バリウム、ベヘニン酸バリウム、ステアリン酸リチウム、ベヘニン酸リチウム、ステアリン酸カリウム、及びステアリン酸ナトリウムが挙げられ、より好ましくはステアリン酸カリウム、およびベヘン酸カルシウムが挙げられる。なお、本発明において、高級脂肪酸の融点は、示差熱量測定により室温から20℃/分の昇温条件で測定した際に観測される吸熱ピーク温度により測定することができる。上記高級脂肪酸金属塩は、前記液晶ポリエステル及び充填材の合計含有量を100質量部としたとき、通常、1.0質量部以下、好ましくは0.5質量部以下、より好ましくは0.1質量部以下である。
本発明のオーブンウェアは、上述の所定の荷重たわみ温度の樹脂組成物を採用したことにより、内容積が500mL以上、6L以内という大型のオーブンウェアであっても強度に優れる。
本発明の第2の態様は、オーブンウェア成形用樹脂組成物である。
本発明のオーブンウェア成形用樹脂組成物に関する説明は、上記本発明の第1の態様のオーブンウェアを成形するために用いられる樹脂組成物として説明した樹脂組成物と同様である。
本発明のオーブンウェア成形用樹脂組成物の製造方法は、上記本発明の第1の態様のオーブンウェアを成形するために用いられる樹脂組成物と、タルクフィラーと、酸化チタンと、所望により顔料とを所定の配合比で配合し、混練することを含む。
容器部と取っ手部とを有するオーブンウェアであって、前記オーブンウェアは、液晶ポリエステル樹脂及びタルクフィラーを含有する樹脂組成物の成形体であり、前記タルクフィラーの含有量は、前記液晶ポリエステル樹脂100質量部に対し、55質量部以上、100質量部以下であり、前記オーブンウェアの内容積は、500mL以上、6L以下であり、前記容器部の肉厚が、0.3mm以上、5mm以下である。
前記タルクフィラーの含有量は、好ましくは、前記液晶ポリエステル樹脂100質量部に対し、60質量部以上90質量部以下であり、より好ましくは60質量部以上80質量部以下である。
前記顔料としては、アルミナ、酸化鉄、酸化コバルト、酸化クロム、酸化マンガン、群青、複合酸化物、カーボンブラック等の無機充填剤等が挙げられ、無機材料が好ましく、カーボンブラックがより好ましい。
オーブンウェアが酸化チタンフィラーを含む場合、酸化チタンフィラーの含有量は、液晶ポリエステル樹脂100質量部に対し、1質量部以上20質量部以下であり、好ましくは1質量部以上15質量部以下であり、より好ましくは2質量部以上13質量部以下である。
オーブンウェアが顔料を含む場合、顔料の配合量は、液晶ポリエステル樹脂100質量部に対して、1質量部以上10質量部以下が好ましく、1質量部以上5質量部以下がより好ましく、2質量部以上3質量部以下がさらに好ましい。顔料として上記のいずれかの1種又は2種以上を使用する場合、配合する顔料の全含有量がこの範囲であればよい。
上記のオーブンウェアは、荷重たわみ温度が、250℃以上、270℃未満である樹脂組成物から成形されることが好ましい。すなわち、上記のオーブンウェアは、荷重たわみ温度が、250℃以上、270℃未満である樹脂組成物の成形体であることが好ましい。
撹拌装置、トルクメータ、窒素ガス導入管、温度計及び還流冷却器を備えた反応器に、パラヒドロキシ安息香酸994.5g(7.2モル)、4,4’-ジヒドロキシビフェニル446.9g(2.4モル)、テレフタル酸299.0g(1.8モル)、イソフタル酸99.7g(0.6モル)及び無水酢酸1347.6g(13.2モル)を仕込み、1-メチルイミダゾール0.2gを添加し、反応器内を十分に窒素ガスで置換した。
その後、窒素ガス気流下で室温から150℃まで30分間かけて昇温し、同温度を保持して1時間還流させた。
次いで、副生酢酸や未反応の無水酢酸を留去しながら150℃から320℃まで2時間50分間かけて昇温し、トルクの上昇が認められる時点を反応終了としてプレポリマーを得た。
得られたプレポリマーは室温まで冷却し、粗粉砕機で粉砕した。得られたプレポリマーの粉末を、窒素雰囲気下、室温から250℃まで1時間かけて昇温し、250℃から285℃まで5時間かけて昇温し、285℃で3時間保持することで、固相重合を行った。得られた液晶ポリエステル1の流動開始温度は327℃であった。
撹拌装置、トルクメータ、窒素ガス導入管、温度計及び還流冷却器を備えた反応器に、パラヒドロキシ安息香酸994.5g(7.2モル)、4,4’-ジヒドロキシビフェニル446.9g(2.4モル)、テレフタル酸239.2g(1.4モル)、イソフタル酸159.5g(1.0モル)及び無水酢酸1347.6g(13.2モル)を仕込み、1-メチルイミダゾール0.2gを添加し、反応器内を十分に窒素ガスで置換した。
その後、窒素ガス気流下で室温から150℃まで30分間かけて昇温し、同温度を保持して1時間還流させた。
次いで、副生酢酸や未反応の無水酢酸を留去しながら150℃から320℃まで2時間50分間かけて昇温し、トルクの上昇が認められる時点を反応終了としてプレポリマーを得た。
得られたプレポリマーは室温まで冷却し、粗粉砕機で粉砕した。得られたプレポリマーの粉末を、窒素雰囲気下、室温から190℃まで1時間かけて昇温し、190℃から240℃まで5時間かけて昇温し、240℃で8時間保持することで、固相重合を行った。得られた液晶ポリエステル2の流動開始温度は290℃であった。
撹拌装置、トルクメータ、窒素ガス導入管、温度計及び還流冷却器を備えた反応器に、パラヒドロキシ安息香酸1130.4g(8.2モル)、6-ヒドロキシ-2-ナフトエ酸128.4g(0.7モル)、4,4’-ジヒドロキシビフェニル52.2g(1.7モル)テレフタル酸400.8g(2.4モル)、4-アセトキシアミノフェノール103.2g(0.7モル)及び無水酢酸1357.6g(13.3モル)を仕込み、1-メチルイミダゾール0.2gを添加し、反応器内を十分に窒素ガスで置換した。
その後、窒素ガス気流下で室温から150℃まで30分間かけて昇温し、同温度を保持して1時間還流させた。
次いで、副生酢酸や未反応の無水酢酸を留去しながら150℃から340℃まで4時間30分間かけて昇温し、その後10Torr(1Torrは1mmHgを示す。)まで減圧して副生酢酸や未反応の無水酢酸を留去して得られた液晶ポリエステル3の流動開始温度は320℃であった。
撹拌装置、トルクメータ、窒素ガス導入管、温度計及び還流冷却器を備えた反応器に、パラヒドロキシ安息香酸1130.4g(8.2モル)、6-ヒドロキシ-2-ナフトエ酸128.4g(0.7モル)、4,4’-ジヒドロキシビフェニル52.2g(1.7モル)テレフタル酸400.8g(2.4モル)、4-アセトキシアミノフェノール103.2g(0.7モル)及び無水酢酸1357.6g(13.3モル)を仕込み、1-メチルイミダゾール0.2gを添加し、反応器内を十分に窒素ガスで置換した。
その後、窒素ガス気流下で室温から150℃まで30分間かけて昇温し、同温度を保持して1時間還流させた。
次いで、副生酢酸や未反応の無水酢酸を留去しながら150℃から360℃まで6時間30分間かけて昇温し、その後10Torrまで減圧して副生酢酸や未反応の無水酢酸を留去して得られた液晶ポリエステル4の流動開始温度は350℃であった。
上記で得た液晶ポリエステル1~4に対し、下記表1に示す配合比でタルク、酸化チタン及びカーボンブラックを配合した。
その後、2軸押出機(池貝鉄工株式会社製、PCM-30)を用いて液晶ポリエステル樹脂組成物を得た。
得られた液晶ポリエステル樹脂組成物を、射出成形機を用いて330℃~340℃にて成形して、オーブンウェアを得た。
表1中、各記号は以下の意味を示す。
・LCP1~4・・・上記液晶ポリエステル1~4
・タルクA・・・日本タルク社製の「X-50」、平均粒子径20μm
・タルクB・・・富士タルク社製の「RL110」、平均粒子径15μm
・タルクC・・・日本タルク社製の「MS-KY」、平均粒子径23μm
・GF・・・セントラルグラスファイバー株式会社製の「EHF75-01」
・酸化チタン1・・・石原産業社製の「CR-60」、平均粒子径0.21μm
・酸化チタン2・・・石原産業社製の「CR-58」、平均粒子径0.28μm
・CB1・・・三菱化学株式会社製のカーボンブラック「♯45LB」
・CB2・・・Cabot Corporation製のカーボンブラック「BLACK PEARLS 4350」
・酸化鉄・・・戸田ピグメント株式会社製の「130ED」
・F・・・オーブンウェアの形状であって、容量3.6L、肉厚2mm、取っ手有
・G・・・オーブンウェアの形状であって、容量200mL、肉厚2mm、取っ手有
得られた液晶ポリエステル樹脂組成物の荷重たわみ温度を評価した。また、得られたオーブンウェアについては、外観1、外観2についてそれぞれ評価した。
荷重たわみ温度(DTUL、単位「℃」)は、ASTM D648に準拠して測定した。その結果を「DTUL (℃)」として表2に記載する。
成形したオーブンウェアの外観を目視で観察し、フローマークについて以下の段階で判定を行った。
1:観察面に対して2メートル以上離れて見てもフローマークが良く見える。
2:観察面に対して1メートル以内に近づき、どの方向からでも良くフローマークが見える。
3:観察面に対して1メートル以内に近づき、垂直の方向と45度の方向から良くフローマークが見える。
4:観察面に対して1メートル以内に近づき、45度の方向からのみ良くフローマークが見える。
5:観察面に対して1メートル以内に近づき、どの角度からでもフローマークがほとんど見えない。
成形したオーブンウェアの外観を目視で観察し、判定を行った。判定は、オーブンウェアの外観を10人に観察してもらい、オーブンウェアの外観に問題があると感じるかどうか判断させた。表2には、外観に問題があると判断した人数を記載した。なお、未評価のものについては、表2において、「-」で示した。
参考例2は、実施例6と同じ樹脂組成物で、内容積が200mLと小さいオーブンウェアを作製した例である。参考例2及び実施例6の結果からも、小型のオーブンウェアの射出成形では、大型のオーブンウェアの射出成形に比べて外観不良が生じない又は目立たないということがわかる。
Claims (14)
- 容器部と取っ手部とを有するオーブンウェアであって、
前記オーブンウェアは、
液晶ポリエステル樹脂及びタルクフィラーを含有する樹脂組成物から成形されたオーブンウエアであり、
前記タルクフィラーの含有量は、前記液晶ポリエステル樹脂100質量部に対し、55質量部以上、100質量部以下であり、
前記オーブンウェアの内容積は、500mL以上、6L以下であり、
前記容器部の肉厚が、0.3mm以上、5mm以下である、
オーブンウェア。 - 前記液晶ポリエステル樹脂が、下記一般式(1)で表される繰返し単位を少なくとも1つ有する、請求項1に記載のオーブンウェア。
(1)-O-Ar1-CO-
(式中、Ar1は、フェニレン基、ナフチレン基又はビフェニリレン基を表し、Ar1で表される基中の少なくとも1個の水素原子は、それぞれ独立に、ハロゲン原子、アルキル基又はアリール基で置換されていてもよい。) - 前記一般式(1)で表される繰返し単位がパラヒドロキシ安息香酸から誘導される繰返し単位であり、その繰返し単位の含有量が、前記液晶ポリエステルを構成する全繰返し単位の合計含有量に対して、50モル%以上、70モル%以下である、請求項2に記載のオーブンウェア。
- 前記液晶ポリエステル樹脂が、下記一般式(2)で表される繰返し単位を少なくとも1つ有する、請求項1~3のいずれか1項に記載のオーブンウェア。
(2)-CO-Ar2-CO-
(式中、Ar2は、フェニレン基、ナフチレン基、ビフェニリレン基又は下記一般式(4)で表される基を表し;Ar2で表される基中の少なくとも1個の水素原子は、それぞれ独立に、ハロゲン原子、アルキル基又はアリール基で置換されていてもよい。)
(4)-Ar4-Z-Ar5-
(式中、Ar4及びAr5は、それぞれ独立に、フェニレン基又はナフチレン基を表し;Zは、酸素原子、硫黄原子、カルボニル基、スルホニル基又はアルキリデン基を表す。) - 前記一般式(2)で表される繰返し単位が、テレフタル酸から誘導される繰返し単位であり、その繰返し単位の含有量が、前記液晶ポリエステルを構成する全繰返し単位の合計含有量に対して、10モル%以上、20モル%以下である、請求項4に記載のオーブンウェア。
- 前記液晶ポリエステル樹脂において、下記一般式(3)で表される繰返し単位を少なくとも1つ有する、請求項1~5のいずれか1項に記載のオーブンウェア。
(3)-X-Ar3-Y-
(式中、Ar3は、フェニレン基、ナフチレン基、ビフェニリレン基又は下記一般式(4)で表される基を表し;X及びYは、それぞれ独立に、酸素原子又はイミノ基(-NH-)を表し;Ar3で表される基中の少なくとも1個の水素原子は、それぞれ独立に、ハロゲン原子、アルキル基又はアリール基で置換されていてもよい。)
(4)-Ar4-Z-Ar5-
(式中、Ar4及びAr5は、それぞれ独立に、フェニレン基又はナフチレン基を表し;Zは、酸素原子、硫黄原子、カルボニル基、スルホニル基又はアルキリデン基を表す。) - 前記一般式(3)で表される繰返し単位が、前記液晶ポリエステルを構成する全繰返し単位の合計含有量に対して、35モル%以下である、請求項6に記載のオーブンウェア。
- 前記タルクフィラーの平均粒子径が、5μm以上、30μm以下である、請求項1~7のいずれか1項に記載のオーブンウェア。
- 前記樹脂組成物が、さらに酸化チタンフィラーを含有する、請求項1~8のいずれか1項に記載のオーブンウェア。
- 前記液晶ポリエステル樹脂100質量部に対し、前記酸化チタンフィラーの充填量が1質量部以上、15質量部以下である、請求項1~9のいずれか1項に記載のオーブンウェア。
- 前記樹脂組成物が、さらに顔料を含有する請求項1~10のいずれか1項に記載のオーブンウェア。
- 前記樹脂組成物の荷重たわみ温度が、250℃以上、270℃未満である、請求項1~11のいずれか1項に記載のオーブンウェア。
- 液晶ポリエステル樹脂、タルクフィラー及び酸化チタンフィラーを含有する、樹脂組成物。
- オーブンウェアの成形用である請求項13に記載の樹脂組成物。
