ウェットマスターバッチは、一般に、天然ゴムや合成ゴムのラテックスに任意で界面活性剤や水等を加えてゴムラテックス溶液を調合準備する任意のゴムラテックス溶液調合工程と、カーボンブラック等の充填材を水等の溶媒に分散させたスラリー溶液を調合準備する充填材スラリー調製工程と、これらの工程で調合されたゴムラテックス溶液と充填材スラリーとを連続的に混合・凝固させ凝固物を含有する凝固液を形成する混合・凝固工程と、形成された凝固液から凝固物だけを分離して取り出す固液分離工程と、分離した凝固物からこれに付着し若しくは含まれる凝固剤等の不純物を洗浄して除去する洗浄工程と、洗浄した凝固物の内部空隙に充填している水分を除く脱水工程と、脱水した凝固物を乾燥させる乾燥工程と、乾燥させた凝固物を粒状やシート状等の所望の形状に成型して製品としてのウェットマスターバッチを形成する任意の成型工程とを経て製造されている。
固相で混合するゴム組成物に比べて、分散性が優れている点を踏まえると、ラテックスとカーボンスラリーを混合・凝固する混合・凝固工程の段階で、カーボンブラックとゴムラテックス溶液が十分に混合されていることが重要である。
カーボンブラックとゴムラテックス溶液が十分に混合する手法としては、原料であるカーボンブラックスラリー溶液の分散状態に着目し、カーボンブラックの粒度分布を最適化することにより、最終的な加硫ゴムの物性向上を図る手法が報告されている。
2)天然ゴムウエットマスターバッチゴム組成物として、例えば、カーボンブラックをあらかじめ水中に分散させたスラリー溶液と天然ゴムラテックスとを高圧で衝突させて混合させる製造方法により得られた天然ゴムウエットマスターバッチゴム組成物(例えば、特許文献2参照)などが知られている。
上述した特許文献1及び2などのゴムウエットマスターバッチの製造方法において、任意の混合機を用いて、充填材含有ゴム凝固物を加熱しつつ混練・脱水する方法が挙げられる。かかる混練・脱水方法では、混練時の機械的エネルギーを高めるほど、脱水後に得られるゴムウエットマスターバッチの分散性を向上することができる。
3)第一混練機として二軸押出機を使用しつつ、ゴム成分と充填材を含むゴムウエットマスターバッチを乾燥・捏和し、その後、第二混練機バンバリーミキサーを使用して、さらにゴム薬品を混合することを特徴とするゴム薬品含有マスターバッチの製造方法(例えば、特許文献3参照)
4)脱水工程後に得られたゴム凝固物に対し、少なくとも約0.3MJ/kg(約249W/kg)の機械的エネルギーを付与しつつ、素練り工程を実施し、引き続き、約0.9MJ/kg(約83W/kg)の機械的エネルギーを付与しつつ、追加の素練り工程を実施するエラストマー複合材の製造方法(例えば、特許文献4参照)などが知られている。
また、上記特許文献4の製造方法おいても、ゴムウエットマスターバッチに付与される機械的エネルギーが大きくなり、ゴム成分の劣化を引き起こす傾向があるなどの課題がある。
(1) カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液とを混合する混合工程を含む混合物の製造方法であって、前記カーボンブラックを含む充填材を分散させてなるスラリー中のカーボンブラックは、表面平均酸性官能基量(μeq/m2)が0.40以上3.00未満で、スラリーのpHが8以上であり、かつ、前記カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液との固形分濃度の総和が20質量%以下であり、前記混合工程に用いる混合装置が、回転軸方向に回転可能に配置される1個または複数個の回転子と、前記回転軸方向に回転不能に配置される1個または複数個の固定子を有し、かつ、前記回転子と固定子は、回転軸を中心に環状に配置される複数の突起を有し、前記突起により形成される環が同心円状に一段又は多段に形成されており、前記回転子と固定子の前記突起が、交互に組み合わさるように対向しており、前記固形分濃度の総和が20質量%以下となるスラリーとゴム液とを、前記回転子が回転する状態で前記回転子と固定子の間を通過させることによって混合工程を行うことを特徴とする混合物の製造方法。
(2) 前記混合工程において前記回転子の周速が3~16m/sであることを特徴とする上記(1)に記載の混合物の製造方法。
(3) 前記混合工程で製造された混合物は、スタティックミキサーで連続して凝固される凝固工程を経ることを特徴とする上記(1)又は(2)記載の混合物の製造方法。
また、混合工程における回転子の周速を3~16m/sとすることにより、混合分散を効率良く行うことができると共に、カーボンブラック等の充填材の分散性を更に大幅に向上させることができる。
更に、前記混合工程で製造された混合物を、スタティックミキサーで連続して凝固される凝固工程を経ることにより、原料(スラリー、ゴム液)の調製から、カーボンブラック等の充填材の分散性の大幅な向上、その混合物の連続凝固が効率良く行うことができる。
本発明の混合物の製造方法は、カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液とを混合する混合工程を含む混合物の製造方法であって、前記カーボンブラックを含む充填材を分散させてなるスラリー中のカーボンブラックは、表面平均酸性官能基量(μeq/m2)が0.40以上3.00未満で、スラリーのpHが8以上であり、かつ、前記カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液との固形分濃度の総和が20質量%以下であり、前記混合工程に用いる混合装置が、回転軸方向に回転可能に配置される1個または複数個の回転子と、前記回転軸方向に回転不能に配置される1個または複数個の固定子を有し、かつ、前記回転子と固定子は、回転軸を中心に環状に配置される複数の突起を有し、前記突起により形成される環が同心円状に一段又は多段に形成されており、前記回転子と固定子の前記突起が、交互に組み合わさるように対向しており、前記固形分濃度の総和が20質量%以下となるスラリーとゴム液とを、前記回転子が回転する状態で前記回転子と固定子の間を通過させることによって混合工程を行うことを特徴とするものである。
用いることができる混合装置10としては、例えば、図1(a)に示すように、少なくとも基台11に機構部12と、混合部20とを備え、機構部12には混合部20の混合分散を行うモーターなどの駆動機構を有するものが挙げられる。
このスラリー溶液を製造する工程において用いるカーボンブラックは、表面平均酸性官能基量(μeq/m2)が0.40以上3.00未満である。
この表面平均酸性官能基量が0.40以上とすることにより、スラリー溶液の粒子径分布を微細にすることができ、表面平均酸性官能基量を3.00未満とすることにより、ポリマー(ゴム)との補強性を高度に維持することができるものとなる。なお、表面平均酸性官能基量が0.40未満のカーボンブラックでは、本発明の効果を発揮できないものとなる。
好ましくは、カーボンブラックの表面平均酸性官能基量は、スラリー溶液の粒子径分布の微細化、及び補強性の低下防止の観点から、0.40以上2.00以下であることがより好ましく、0.4以上1.5以下であることがさらに好ましい。
この特性のカーボンブラックは、表面に酸性官能基を導入することによって、水との親和性を上げることで微細化を達成することができる。
<Boehmらの方法>
カーボンブラック10gと0.01mol/LのC2H5ONa水溶液50gをフラスコ中で2時間撹拌後、22時間室温で静置する。静置後、さらに30分間撹拌してから濾過し、濾液を回収する。回収した濾液25mLを0.01mol/LのHCl水溶液で中和滴定し、pHが4.0に到達するまでに要するHCl水溶液量(mL)を測定する。該HCl水溶液量と下記式(I)から表面平均酸性官能基量(ミリ当量/kg)を算出する。

本発明(後述する実施例等を含む)おいて、表面平均酸性官能基量は、上記方法にて測定した酸性官能基量を窒素吸着比表面積で除した値であり、単位面積当たりの当量(μeq/m2)で示される。

窒素吸着比表面積は、JIS K 6217(1997)に準じて測定する。
また、この特性のカーボンブラックは、ゴム補強性の観点から、統計的厚さ比表面積(STSA:Statistical Thickness Surface Area)(m2/g)が30以上300以下であることが好ましい。
このSTSA(m2/g)が120以上のカーボンブラックでスラリー溶液を製造する場合では、水とカーボンブラックを先に混ぜると再凝集しやすくスラリー微粒化頻度が十分確保できないことがある。そこで、STSA(m2/g)が120以上である場合、水と塩基を混ぜた塩基性水溶液にカーボンブラックを分散させることが好ましい。
水と塩基を混ぜた塩基性水溶液であることによって、STSA(m2/g)が120以上のカーボンブラックであっても、十分なスラリー微粒化頻度が得られる。ここで、十分なスラリー微粒化頻度とは、マスターバッチ中のカーボンブラック分散性が向上し、ゴム物性(耐摩耗指標)が向上する頻度をいい、スラリー溶液における1μm以下のスラリー微粒化頻度が65%以上であることをいう。なお、水とカーボンブラックを先に混ぜて、後から塩基を加えてもスラリー溶液における1μm以下のスラリー微粒化頻度は確保できない場合がある。
塩基性水溶液に添加する塩基の量は、スラリー微粒化頻度を確保し、マスターバッチのゴム物性を向上させるという観点から、スラリー溶液の全量に対して0.06質量%以上0.1質量%以下であることが好ましく、0.08質量%以上0.1質量%以下であることがより好ましく、0.08質量%以上0.09質量%以下であることがさらに好ましい。
また、用いることができるシリカとしては、特に限定されず、例えば、湿式シリカ、乾式シリカ、コロイダルシリカなどを用いることができる。
ここで、「分散剤」とは、カーボンブラックスラリー中で安定にカーボンブラックを分散させる目的で加える界面活性剤及び樹脂をいい、具体的には、ポリアクリル酸塩、スチレン-アクリル酸共重合体の塩、ビニルナフタレン-アクリル酸共重合体の塩、スチレン-マレイン酸共重合体の塩、ビニルナフタレン-マレイン酸共重合体の塩、β-ナフタレンスルホン酸ホルマリン縮合物のナトリウム塩、ポリリン酸塩等の陰イオン性高分子や、ポリビニルアルコール、ポリビニルピロリドン、ポリエチレングリコール等の非イオン性高分子や、ゼラチン、アルブミン、カゼイン等のタンパク質や、アラビアゴム、トラガントガム等の水溶性天然ゴム類や、サポニン等のグルコシド類や、メチルセルロース、カルボキシメチルセルロース、ヒドロキシメチルセルロース等のセルロース誘導体や、リグニンスルホン酸塩、セラック等の天然高分子が挙げられる。
用いるカーボンブラック粒度が大きすぎるとゴム中のカーボンブラック分散が悪化し、補強性、耐摩耗性が悪化することがある。
他方、粒度を小さくするためにスラリーに過度のせん断力をかけると、カーボンブラックのストラクチャーが破壊され、補強性の低下を引き起こすことがある。かかる観点から、水分散スラリー溶液から乾燥回収した充填材のDBP吸油量が、スラリーに投入する前のカーボンブラックのDBP吸油量の93%以上であることがより好ましく、96%以上であることがさらに好ましい。
天然ゴムラテックスとしては、フィールドラテックス、アンモニア処理ラテックス、遠心分離濃縮ラテックス、酵素で処理した脱蛋白ラテックス、上記のものを組み合わせたものなど、いずれも使用することができる。
合成ゴムラテックスとしては、例えばスチレン-ブタジエン重合体ゴム、合成ポリイソピレンゴム、ポリブタジエンゴム、ニトリルゴム、ポリクロロプレンゴム等のラテックスを使用することができる。
上記ゴム液の分散は、ホモミキサーなどの混合機を使用し、所定時間行うことにより調整される。
例えば、予備分散されたカーボンブラックを含む充填材を分散してなるスラリー溶液と、ゴム成分を分散または溶解させてなるゴム液とを一般に使用されるポンプなどの移送手段にて10~1000L/min、好ましくは、80~500L/minの流入速度(移送量)で混合装置として使用する図1に示される、分散機(マイルダー、マツボー社製)に供給する。ここで、スラリー溶液と、ゴム液との質量比が(80:20)~(20:80)となるよう、流速を調整することが好ましい。
前記カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液とが、前記回転子21(21A,21B,21C)が回転する状態で前記回転子22(22A,22B,22C)と固定子22(22A,22B,22C)の各間を通過させることによって混合、すなわち、スラリー溶液とゴム液におけるカーボンブラック粒子とゴム粒子などは充分な剪断力を受けることにより十分な混合分散された状態となる。なお、上記同心円状に一段又は多段に形成とは、突起(櫛歯)により形成される環が前記回転子及び固定子のそれぞれに同心円状に一段、または交互に噛み合わせるように多段(二段、三段、四段…)に形成されていることをいう。
また、上記混合装置10における混合時間(滞留時間)は、混合するスラリー及びゴム液の固形分濃度(粘度)、流入量、乳化分散機の構造(回転子及び固定子の数、突起や段の数・クリアランス、回転子の回転数)等で変動するものであり、充分な分散、せん断作用を発揮せしめる点から、好適な混合処理時間(滞留時間)が設定される。この混合装置10内での混合処理時間(滞留時間)は、回転子及び固定子の間隙空間等の混合空間体積を処理スラリー及びゴム液の流入速度で除することにより求められる。例えば、処理スラリー及びゴム液の流入速度が200L/min、混合空間体積が0.2Lであれば、1/1000min、すなわち、0.06秒となる。
上記固形分濃度の総和が注入するスラリーとゴム液との総量に対して、20質量%以下であれば、この範囲で、用いるカーボンブラックを含む充填材を分散させてなるスラリーの固形分濃度と、ゴム成分を分散または溶解させてなるゴム液の固形分濃度を好適に組み合わせることができ、好ましくは、スラリー粘度の点から、用いるカーボンブラックを含む充填材を分散させてなるスラリーの固形分濃度は3~12質量%の範囲、ゴム成分を分散または溶解させてなるゴム液の固形分濃度は10~60質量%の範囲で調整することが望ましい。
また、混合物を調製する際の液温は、ゴムラテックスの凝集を防ぐ点から、5~80℃、好ましくは5~40℃に調整されていることが望ましい。
本発明では、混合工程の段階で分散性の優れるウェットマスターバッチを提供できるため、後述するように、乾燥工程で混練り機能を持たせる必要がなく、工程簡素化を提供できることとなる。
なお、図1に示した混合装置10は、本発明を実施する上での一例に過ぎず、混合工程に用いる混合装置が、回転軸方向に回転可能に配置される1個または複数個の回転子と、前記回転軸方向に回転不能に配置される1個または複数個の固定子を有し、かつ、前記回転子と固定子は、回転軸を中心に環状に配置される複数の突起を有し、前記突起により形成される環が同心円状に一段又は多段に形成されており、前記回転子と固定子の前記突起が、交互に組み合わさるように対向し、前記固形分濃度の総和が20質量%以下となるスラリーとゴム液とを、前記回転子が回転する状態で前記回転子と固定子の間を通過させることによって混合できるもの(以下、「上記構成の混合装置」という)であれば、特に限定されるものでなく、回転子及び固定子の数、突起の数、突起により形成される環が同心円状に設けられる段の数、各段や回転子と固定子の各クリアランス、回転子の回転数、周速等は好適な態様に変更でき、上記図1に示した混合装置10以外の構造となる装置、例えば、縦型配置の上記構成の混合装置(上方から流入して混合分散後、下方で排出する構造)など種々の分散機を使用することができる。
混合物の凝固工程としては、通常と同様、ギ酸、硫酸等の酸や、塩化ナトリウム等の塩の凝固剤を用いて行われる。また、本発明においては、凝固剤を添加せず、上述のスラリー溶液とゴムラテックス溶液とを混合することによって、凝固がなされる場合もある。
混合物の凝固工程においては、スタティックミキサー(連続凝固工程)を使用することが好ましい。すなわち、少なくとも1台以上のスタティックミキサーを使用して、該スタティックミキサーに上記混合物とギ酸などの酸を定量送液することにより、混合、凝固工程を連続して行うことができ、生産効率を向上させることができる。また、スタティックミキサーや、汎用のミキサーなどの混練機を複数台連続して用いて、最初に通過するスタティックミキサー、二番目、三番目に通過するスタティックミキサーなどの混練機にギ酸等の酸の供給量を徐々に供給する分割供給方法により、連続凝固を行う方法、例えば、スタティックミキサーなどの混練機を3台連続して順次供給できる構造とするものであれば、1台目で50質量%、2台目で合計75質量%、3台目で合計100質量%となるようにギ酸などの凝固剤を分割供給して凝固を行っても良いものであり、凝固の塊や凝固径などが大きくならずに、更に生産効率を向上させることができる。
用いるスタティックミキサーは、駆動部の無い注入圧力を利用した静止型混合機(ラインミキサー)であり、モーションレスミキサーとも呼ばれている。該スタティックミキサーにおいては、固定されたエレメント(曲面板)により順次撹拌混合される。該スタティックミキサーは、一般的な混合機であり、エレメントの形状及びその設置枚数等は特に限定されず、例えば、らせん要素(spiral element)、ねじれた翼形混合エレメント(twisted wing-shaped mixing element)、ねじれ羽根状撹拌体、波状板などの各種エレメント形状を備えたスタティックミキサーを用いることができる。具体的に用いることができるスタティックミキサーとしては、例えば、ノリタケカンパニーリミテッド社、米国TAH社、米国KOFLO社、特殊機化工業社等が提供する市販品を利用することができる。
本実施形態では、図3に示すように、スタティックミキサー40、41、42の3台を直列に連結し、上記混合工程で得られた混合物(混合液)30を連続供給しながら連続凝固を行う形態とするものである。1台目のスタティックミキサー40の搬入口40bに混合物(混合液)30が投入(定量送液)されると、凝固剤(ギ酸)Gがスタティックミキサー40の前部に設けられた投入口40aから凝固工程で使用される凝固剤全量(混合物が所定のpHとなる量)に対して、50質量%投入(定量送液)されて、該混合物30と凝固剤Gが混練されながら、次の2台目のスタティックミキサー41に混練されながら供給され、2台目のスタティックミキサー41の中央部に設けられた投入口41aから凝固剤(ギ酸)Gが25質量%(合計75質量%)投入され、該混合物と凝固剤が混練されながら、次の3台目のスタティックミキサー42に混練されながら供給され、3台目のスタティックミキサー42の中央部に設けられた投入口42aから凝固剤(ギ酸)Gが25質量%(合計100質量%:全量)投入されて連続凝固を行うものであり、出来上がった凝固物は排出口42bから排出される。排出された凝固物は、次のDRY工程(固液分離工程、乾燥工程)を経て、ウェットマスターバッチが得られることとなる。
この実施形態では、上記混合工程で得られた混合物30は、1台目のスタティックミキサー40で凝固剤(ギ酸)Gが全量の半分となる50質量%投入されて混練されながら、2台目のスタティックミキサー41、3台目のスタティックミキサー42に順次残りの凝固剤(ギ酸)Gが分割投入されて、混練されながら凝固が漸次行われるものであるため、凝固の塊や凝固径などが大きくならずに、凝固工程(混合物の連続凝固)の生産効率を更に向上させることができるものとなる。更にまた、凝固剤の混合分散効果、凝固状態等を更に好適な状態とするためには、スタティックミキサーの連結数、各スタティックミキサー内のエレメントの形状及びその設置枚数や、凝固剤(ギ酸)Gの各分割投入量などを増減したり、並びに、スタティックミキサー内の流速を高めたり、低めたりして調整することができる。
ゴム組成物には、ゴム組成物の用途、その効果を損なわない範囲で、加硫剤、加硫促進剤、老化防止剤、プロセス油、亜鉛華、スコーチ防止剤、ステアリン酸等の通常ゴム業界で用いられる各種薬品を添加することができ、また、上記スラリーの調整の際に上記各種薬品、例えば、老化防止剤などを添加してもよい。
これらのゴム組成物において、ゴム成分の全体に対して上記ウェットマスターバッチにおけるゴム成分を30質量%以上含むことが好ましい。上記ウェットマスターバッチに追加して用いられる他のゴム成分としては、通常の天然ゴム及びジエン系合成ゴムが挙げられ、ジエン系合成ゴムとしては、例えば、スチレン-ブタジエン共重合体(SBR)、ポリブタジエン(BR)、ポリイソプレン(IR)、ブチルゴム(IIR)、エチレン-プロピレン共重合体及びこれらの混合物などが挙げられる。
上記加硫剤としては、硫黄等が挙げられ、その使用量は、ゴム成分100質量部に対し、硫黄分として0.1質量部以上10.0質量部以下であることが好ましく、0.5質量部以上5.0質量部以下であることがより好ましい。
用いる老化防止剤は、特に限定されるものではないが、例えばアミン系、フェノール系、有機ホスファイト系あるいはチオエーテル系などの老化防止剤を挙げることができる。その使用量は、ゴム成分100質量部に対し、0.1質量部以上5.0質量部以下であることが好ましく、0.5質量部以上3.0質量部以下であることがより好ましい。
得られるゴム組成物は、タイヤ用途を始め、防振ゴム、ベルト、ホースその他の工業用品等の用途にも用いることができる。特にタイヤ用ゴムとして好適に使用され、例えばトレッドゴム、サイドゴム、プライコーティングゴム、ビードフイラーゴム、ベルトコーティングゴムなどあらゆるタイヤ部材に適用することができる。
実施例1~8においては、天然ゴム(NR)ラテックス及びカーボンブラック(CB)スラリーを種々の条件、下記方法、図1及び図2に準拠する混合装置を用いて混合した後、ギ酸により天然ゴムとカーボンブラックの混合物を凝固させてマスターバッチを作製した。
作製したマスターバッチに所定の他の成分を加えてゴム組成物を調製し、各ゴム組成物について分散性の評価を行った。
実施例1、4~8及び比較例1~2に用いるカーボンブラックとして下記の酸化処理したカーボンブラックを使用した。
カーボンブラックの酸化処理として、乾燥したカーボンブラック(旭カーボン株式会社製、「SB700」)を4.5%のオゾン雰囲気下に晒した。カーボンブラックの酸化処理における処理温度は25℃であり、処理時間は30秒である。
酸化処理されたカーボンブラックの表面平均酸性官能基量は0.7(μeq/m2)であり、DBP吸油量は55(ml/100g)であり、STSAは120(m2/g)であった。
実施例2、3では、上記実施例1で用いた乾燥したカーボンブラック(旭カーボン株式会社製、「SB700」)を用いて、オゾン濃度、処理時間を変えて酸化処理されたカーボンブラックを用いた。実施例2のカーボンブラックスラリーの表面平均酸性官能基量が1.5(μeq/m2)であり、DBP吸油量が55(ml/100g)であり、STSAが120(m2/g)であった。実施例3のカーボンブラックスラリーの表面平均酸性官能基量が2.5(μeq/m2)であり、DBP吸油量が55(ml/100g)であり、STSAが120(m2/g)であった。
カーボンブラックスラリーは、上記の各酸化処理カーボンブラックを使用し、これを所定量の水(スラリー中のカーボンブラックの含有率(固形分濃度)が10質量%になるように計量)と所定量の水酸化ナトリウム水溶液(スラリー中の水酸化ナトリウムの含有率が0.07質量%になるように計量)に混合し、ハイシアーミキサー(シルバーソン社製「BX60」)によって、分散処理を行うことによりカーボンブラックスラリー中のカーボンブラックの90体積%粒径(D90)が1μm以下であるカーボンブラックスラリーを調製した。
なお、上記カーボンブラックの性状測定(DBP給油量(ml/100g)は、充填材のDBP吸油量は、ISO 6894:1991に準拠して測定した。また、STSAは、JIS 6217-7:2013に準拠して測定した。カーボンブラックスラリー中のカーボンブラックの90体積%粒径(D90)は、日機装社製マイクロトラックMT300で測定した(以下、同様)。
上記実施例1等で用いた乾燥したカーボンブラック(旭カーボン株式会社製、「SB700」)を用いて、オゾン濃度、処理時間を変えて酸化処理されたカーボンブラックを用いた。このカーボンブラックスラリーの表面平均酸性官能基量が0.45(μeq/m2)であり、DBP吸油量が55(ml/100g)であり、STSAが120(m2/g)であった。これを所定量の水(スラリー中のカーボンブラックの含有率(固形分濃度)が10質量%になるように計量)と〔所定量の水酸化ナトリウム水溶液(スラリー中の水酸化ナトリウムの含有率が0.07質量%になるように計量)に混合〕し、ハイシアーミキサー(シルバーソン社製「BX60」)によって、分散処理を行うことによりカーボンブラックスラリー中のカーボンブラックの90体積%粒径(D90)が1μm以下であるカーボンブラックスラリーを調製した。
上記実施例1等で用いた乾燥したカーボンブラック(旭カーボン株式会社製、「SB700」)を用いて、オゾン濃度、処理時間を変えて酸化処理されたカーボンブラックを用いた。このカーボンブラックスラリーの表面平均酸性官能基量が0.36(μeq/m2)であり、DBP吸油量が55(ml/100g)であり、STSAが120(m2/g)であった。これを所定量の水(スラリー中のカーボンブラックの含有率(固形分濃度)が10質量%になるように計量)と〔所定量の水酸化ナトリウム水溶液(スラリー中の水酸化ナトリウムの含有率が0.07質量%になるように計量)に混合〕し、ハイシアーミキサー(シルバーソン社製「BX60」)によって、分散処理を行うことによりカーボンブラックスラリー中のカーボンブラックの90体積%粒径(D90)が1μm以下であるカーボンブラックスラリーを調製した。
天然ゴム(NR)ラテックスと、水(精製水)とからなる各ゴム液を用いた。この各固形分濃度(Ltx濃度)は下記表1に示す。
ゴム成分量100質量部に対して実施例1~8の各カーボンブラック量54質量部となるように、また、実施例9~11及び比較例3~7の各カーボンブラック量40質量部となるように天然ゴムラテックス液(ゴム液)とカーボンブラックスラリーを混合して分散液を調製し、下記構成の混合装置:マツボー社製マイルダーMDN303Vを用いて、下記表1に示す、種々の混合分散処理条件〔分散処理周速(m/s)、回転部の歯の形状、カーボンブラックの表面平均酸性官能基量及びその配合量(部数)、ゴム液(固形分)濃度(Ltx濃度:wt%)、カーボンブラックスラリーの(固形分)濃度・pH、分散液〔カーボンブラックスラリー+ゴム液〕(固形分)濃度、一定混合処理時間〕で混合させた。なお、表1中の回転部の歯の形状が一枚刃とは、突起(櫛歯)により形成される環が前記回転子及び固定子のそれぞれに同心円状に一段あるものをいい、三枚刃とは、突起(櫛歯)により形成される環が前記回転子及び固定子のそれぞれに同心円状に三段あるものをいう。
こうして得た混合液を撹拌しながら、凝固剤としてギ酸を溶液pHが4.5付近になるまで添加して天然ゴムとカーボンブラックの混合物を凝固させた。
混合液中の凝固物の90体積%粒径(D90)を、日機装社製マイクロトラックMT300で測定した。
また、実施例1~11及び比較例3~7において、混合処理上の問題(無:良好に混合分散処理できる。閉塞:混合分散中又は混合分散後凝固工程などで閉塞する。)を確認した。
柳河エンジニアリング社製一枚ろ布型脱水装置RF300を用いて、凝固物スラリーの固液分離・脱水を行った。
脱水固形物を真空乾燥機にて真空下で60℃、3時間乾燥させ、含水率を2質量%以下まで下げた。固形物の水分含量を、(株)エー・アンド・ディ社製の加熱乾燥式水分計MX-50により、測定した。得られた実施例1~11及び比較例3~7、並びに、後述する比較例1,2の各固形物の水分含量はすべて1.0質量%~2.0質量%の範囲であった。
異なる混合処理条件により得られた各ウェットマスターバッチを用いて、ゴム組成物を調製した。ゴム組成物の配合は、ウェットマスターバッチ66.2重量部に対し、亜鉛華(白水化学株式会社製「1号亜鉛華」)5.2重量部、活性亜鉛華(正同化学工業株式会社製「活性亜鉛華」)を1.3重量部、老化防止剤(N-フェニル-N’-(1,3-ジメチルブチル)-p-フェニレンジアミン、大内新興化学工業株式会社製「ノクラック6C」)0.6重量部、老化防止剤(精工化学株式会社製)0.3重量部、コバルト・ホウ素系接着剤(DIC製)0.2重量部、作業性改良剤(N-シクロヘキシルチオフタルイミド)0.03重量部、加硫促進剤(N,N-ジシクロヘキシル-2-べンゾチアゾリルスルフェンアミド)0.6重量部、及び硫黄3.8重量部を配合した。ゴム組成物の加硫条件は145℃×90minとした。
アルファテクノロジー株式会社製「αview SR」を使用して、ゴム切断面の凸部分を分散魂と認識し、分散判定及び分散魂粒径分布を求める方法により、サンプル画像とリファレンス写真の比較によりカーボンブラック分散度(ディスバグレーターX値)を算出した。この値が大きいほど分散性が優れていることを示す。これらの評価結果を下記表1に示す。
比較例1は、ラテックスとカーボンブラックスラリーの混合手段として月島機械社製ユニバーサルミキサー「EM25B」を用いて、周速2.8m/sで5分間撹拌した。それ以外の操作は上記実施例と同様の操作を行った。比較例1の各評価結果を下記表1に示す。
比較例2は、ラテックスとカーボンブラックスラリーの混合手段としてアズワン社製トルネード「SMT-102」を用いて、周速1.3m/sで5分間撹拌した。それ以外の操作は上記実施例と同様の操作を行った。比較例2の各評価結果を下記表1に示す。
これに対して、比較例1~7を考察すると、比較例1,2は、従来のユニバーサルミキサーなどを用いた混合方法であり、これらの場合は、カーボンブラックの分散性が劣ることが確認できた。また、比較例3、5~7はカーボンブラックの表面平均酸性官能基量が本発明の範囲から外れるものであり、また、比較例3,4は、スラリーとゴム液との固形分濃度の総和が20質量%超過の分散液となるものであり、これらの場合は、本発明の混合分散処理条件では、閉塞し目的の混合物(ウェットマスターバッチ)が得られないことを確認できた。

Claims (3)
- カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液とを混合する混合工程を含む混合物の製造方法であって、
前記カーボンブラックを含む充填材を分散させてなるスラリー中のカーボンブラックは、表面平均酸性官能基量(μeq/m2)が0.40以上3.00未満で、スラリーのpHが8以上であり、かつ、前記カーボンブラックを含む充填材を分散させてなるスラリーと、ゴム成分を分散または溶解させてなるゴム液との固形分濃度の総和が20質量%以下であり、
前記混合工程に用いる混合装置が、回転軸方向に回転可能に配置される1個または複数個の回転子と、前記回転軸方向に回転不能に配置される1個または複数個の固定子を有し、かつ、前記回転子と固定子は、回転軸を中心に環状に配置される複数の突起を有し、前記突起により形成される環が同心円状に一段又は多段に形成されており、前記回転子と固定子の前記突起が、交互に組み合わさるように対向しており、前記固形分濃度の総和が20質量%以下となるスラリーとゴム液とを、前記回転子が回転する状態で前記回転子と固定子の間を通過させることによって混合工程を行うことを特徴とする混合物の製造方法。 - 前記混合工程において前記回転子の周速が3~16m/sであることを特徴とする請求項1に記載の混合物の製造方法。
- 前記混合工程で製造された混合物は、スタティックミキサーで連続して凝固される凝固工程を経ることを特徴とする請求項1又は2記載の混合物の製造方法。
