Abstract
Description
特にこの摩擦撹拌接合方法を高強度構造用鋼の接合に適用した場合に懸念される、撹拌部内部の加熱状態、塑性流動状態の不均一性を有利に解消して、十分な強度と共に、機械的特性とくに靱性の均一化を図ろうとするものである。
しかしながら、この技術は、接合対象とする金属材料を回転させるものであるから、接合する金属材料の形状や寸法に限界がある。
特許文献2に記載された接合法は、摩擦溶接法、摩擦接合法、摩擦撹拌溶接法、摩擦撹拌接合法などと呼称されるが、以下これらを総称して摩擦撹拌接合法と呼ぶ。
しかし、これらのセラミックスは脆いので、回転ツールの破損を防止するために、接合する鋼板の板厚やその施工条件が著しく制限される。
しかしながら、摩擦撹拌接合法の鉄鋼に対する施工性は、鉄鋼の接合に広く利用されているアーク溶接等の溶接と比較すると、満足できるものではなかった。
a)摩擦撹拌接合法では、ツール回転数、ツール回転トルク、接合速度および被接合材の板厚等から、継手に投入される熱量をツール回転の仕事量により換算することができる。すなわち、ツール回転数とツール回転トルクの積により時間当たりの仕事量が得られ、これを接合速度で除することにより、接合方向の単位長さ当たりの仕事量を得ることができる。これが接合入熱に相当すると考えられる。本発明では、この接合入熱をHIと表記し、次式(2)のように表す。

そして、この接合入熱HIを管理することにより、摩擦撹拌接合部の熱履歴を制御することができる。
上記のとおり接合入熱HIを管理することにより、摩擦撹拌接合部の熱履歴を制御するこができ、800℃から500℃までの冷却時間を微細ベイナイトが得られる範囲にすればよい。
そこで、発明者らは、撹拌部で微細ベイナイトが得られる接合入熱HIの範囲を、合金元素の含有量をパラメータとする焼入れ性指標Pcmとの関係で規定することにより、高強度構造用鋼の摩擦撹拌接合において、撹拌部における十分な強度を達成し、かつ加熱状態、塑性加工状態の局所的な変化に起因する靭性の不均質性を解消して均質な高靭性を達成したのである。
本発明は、上記の知見に立脚するものである。
1.肩部および該肩部に配され該肩部と回転軸を共有するピン部を含み、少なくとも該肩部と該ピン部は被加工材である鋼板よりも硬い材質からなる回転ツールを、該鋼板の接合部に挿入して回転させながら移動させ、該回転ツールと該鋼板との摩擦熱により該鋼板を軟化させつつ、その軟化した部位を該回転ツールで撹拌することにより塑性流動を生じさせて、該鋼板を接合する摩擦撹拌接合方法において、
該鋼板として、成分組成が質量%で、
C:0.03~0.12%、
Si:0.6%以下、
Mn:1.5~3.0%、
P:0.015%以下、

まず、本発明で接合対象とする高強度溶接構造用鋼の成分組成を前記の範囲に限定した理由について説明する。なお、特に指定しない限り、質量%を単に%と表す。
C:0.03~0.12%
Cは、強度を向上させる元素であり、本発明で所望する強度(800MPa以上)を確保するためには0.03%以上の含有を必要とする。一方、0.12%を超えて含有すると母材靱性および溶接性が劣化する。このため、C量は0.03~0.12%の範囲とした。好ましくは0.05~0.09%の範囲である。
Siは、固溶強化により、母材および溶接熱影響部(HAZ)の強度を上昇させるのに有効な元素である。しかし、0.6%を超えて添加すると靱性が著しく低下するため、Si量の上限は0.6%とした。好ましくは0.5%以下の範囲である。なお、Si量の下限は特に限定されるものではないが、Siは強度を向上させる元素であることから、十分な強度を得るためにはSi量の下限は0.05%とすることが好ましい。
Mnは、強度増加に有効な元素であり、所望の強度確保の観点から1.5%以上含有させる必要である。一方、Mn量が3.0%を超えると、圧延後空冷した場合に組織が粗大なベイナイトとなり、母材靱性が低下する。このため、Mn量は1.5~3.0%の範囲に限定した。好ましくは1.8~2.8%の範囲である。
P、Sはいずれも、鋼中に不可避的不純物として存在する。特にP、Sは、中心偏析部での偏析が著しい元素であるので、母材の偏析部に起因した靱性の低下を抑制するために、それぞれ上限を0.015%、0.002%とした。好ましくはP:0.010%以下、S:0.0018%以下である。ただし、過度のPおよびSの低減はコストの増加を招くため、PおよびSの下限はそれぞれ0.001%、0.0005%程度とすることが望ましい。
Alは、脱酸元素として作用する。しかし、Alが0.1%を超えて添加されると鋼中の清浄度が低下し、靱性劣化の原因となるため、0.1%以下とした。好ましくは0.06%以下である。なお、Al量の下限は特に限定されるものではないが、脱酸効果を十分に得るためには、Al量の下限は0.005%とすることが好ましい。
Tiは、窒化物を形成し、鋼中の固溶N量を低減するのに有効である。さらには、析出したTiNがピンニング効果でオーステナイト粒の粗大化を抑制防止をすることで、母材およびHAZの靱性向上に寄与する。必要なピンニング効果を得るためにはTi:0.005%以上の添加が必要であるが、0.030%を超えて添加すると炭化物を形成し、その析出硬化によって靱性が著しく劣化するため、上限を0.030%とした。好ましくは0.010~0.025%の範囲である。
Nbは、炭化物を形成することで、特に2回以上の熱サイクルを受ける溶接熱影響部(HAZ)における焼戻し軟化を防止して、必要なHAZ強度を得るために必要な元素である。また、熱間圧延時のオーステナイト未再結晶領域を拡大する効果もあり、特に950℃までを未再結晶領域とするためには0.01%以上の添加が必要である。一方、0.10%を超えて添加するとHAZの靱性を著しく損ねることから、上限を0.10%とした。好ましくは0.02~0.08%の範囲である。
Nは、通常、不可避的不純物として鋼中に存在する。しかし、前述したとおりTi添加を行うことにより、オーステナイト粒の粗大化を抑制するTiNを形成する。必要とするピンニング効果を得るためには、Nは0.001%以上鋼中に存在することが必要である。一方0.008%を超えると、溶接部、特に溶融線近傍で1450℃以上に加熱された領域でTiNが分解した場合、固溶Nの悪影響が著しくなる。このため、上限を0.008%とした。好ましくは0.002~0.006%の範囲である。
Oは、非金属介在物を生成して、鋼の清浄度、靭性を劣化させるため、0.03%以下とした。好ましくは0.02%以下である。ただし、過度のOの低減はコストの増加を招くため、Oの下限は0.0003%程度とすることが望ましい。
Cu:1.0%以下
Cuは、焼入れ性向上元素として作用し、多量のMn添加の代替とすることができる。しかし、1.0%を超えて添加すると、割れの原因になるため、上限を1.0%とした。なお、Cuの添加効果を有利に発現させる観点から、Cu量の下限は0.05%とすることが好ましい。
Niもまた、焼入れ性向上元素として作用する他、添加しても靱性の劣化を起こさない有用元素である。しかし、Niは高価な元素であるため、1.5%超の添加は製造コストの上昇を招くので、上限を1.5%とした。なお、Niの添加効果を有利に発現させる観点から、Ni量の下限は0.05%とすることが好ましい。
Moは、焼入れ性向上元素として作用し、多量のMn添加の代替とすることができる。しかし、高価な元素であり、かつ1.0%を超えて添加しても強度上昇は飽和するため、添加する場合は、上限を1.0%とした。なお、Moの添加効果を有利に発現させる観点から、Mo量の下限は0.02%とすることが好ましい。
Crもまた、焼入れ性向上元素として作用し、多量のMn添加の代替とすることができる。しかし、1.0%を超えて添加するとHAZ靱性が著しく劣化するため、添加する場合は、上限を1.0%とした。なお、Crの添加効果を有利に発現させる観点から、Cr量の下限は0.05%とすることが好ましい。
Vは、Nbとの複合添加により、多重溶接熱サイクル時に析出硬化して、HAZの軟化防止に有効に寄与する。しかし、0.10%を超えて添加すると析出硬化が著しくHAZ靱性の劣化につながるため、添加する場合は、上限を0.10%とした。なお、Vの添加効果を有利に発現させる観点から、V量の下限は0.003%とすることが好ましい。
Wは、鋼の焼入れ性を向上させ、ベイナイト主体の組織を得るのに有効な元素である。また、Wの添加は、B添加による鋼の焼入れ性向上効果をさらに高める効果がある。さらに、WをNbと共に添加すると、制御圧延時にオーステナイトの再結晶を抑制して、オーステナイト組織を微細化する効果がある。このような効果を得るためには、Wは少なくとも0.2%添加する必要がある。しかし、過剰なW添加はHAZ靱性、現地溶接性を劣化させ、さらにBの焼入れ性向上効果を損なう場合があるので、その上限を1.2%とした。
Bは、オーステナイト粒界に偏析し、フェライト変態を抑制することで、特にHAZの強度低下防止に寄与する。この効果を得るためには、0.0001%以上の添加を必要とするが、0.005%を超えて添加してもその効果は飽和するため、添加する場合は上限を0.005%とした。
Ca:0.01%以下
Caは、鋼中の硫化物の形態制御に有効な元素であり、添加することで靱性に有害なMnSの生成を抑制する。しかし、0.01%を超えて添加すると、CaO-CaSのクラスターを形成し、かえって靱性を劣化させるので、添加する場合は、上限を0.01%とした。なお、Caの添加効果を有利に発現させる観点から、Ca量の下限は0.001%とすることが好ましい。
REMもまた、鋼中の硫化物の形態制御に有効な元素であり、添加することで靱性に有害なMnSの生成を抑制する。しかし、高価な元素であり、かつ0.02%を超えて添加しても効果が飽和するため、添加する場合は、上限を0.02%とした。なお、REMの添加効果を有利に発現させる観点から、REM量の下限は0.001%とすることが好ましい。
Mgは、製鋼過程で鋼中に微細な酸化物として生成し、特にHAZにおいてオーステナイト粒の粗大化を抑制するピンニング効果をもたらす。しかし、0.01%を超えて添加すると、鋼中の清浄度が低下し、かえって靱性を低下させるので、添加する場合は、上限を0.01%とした。なお、Mgの添加効果を有利に発現させる観点から、Mg量の下限は0.001%とすることが好ましい。
Zrは、鋼中で炭窒化物を形成し、特に溶接熱影響部においてオーステナイト粒の粗大化を抑制するピンニング効果をもたらす。十分なピンニング効果を得るためには、0.0005%以上の添加が必要であるが、0.03%を超えて添加すると、鋼中の清浄度が著しく低下し、かえって靱性の低下につながるため、添加する場合は、上限を0.03%とした。
本発明においてPcmは、溶接割れ感受性を示す指数であり、次式(1)で表される。
Pcm(%)=C+Si/30+(Mn+Cr+Cu)/20+Ni/60+Mo/15+V/10+5B ・・・(1)
本発明では、継手強度≧800MPaを達成するために、このPcm値の下限を0.18とする。一方、Pcm値が0.30を超えると母材靱性および溶接性が劣化するため、上限を0.30とした。好ましくは0.190~0.260の範囲である。
ツール回転数:100~1000rpm
回転ツールと加工物の接合部との間で摩擦熱を発生させ、その熱により軟化した接合部をツールが撹拌することにより生じる塑性流動を発生させるためには、適正なツール回転数に制御する必要がある。このツール回転数が100rpm未満では、発熱と塑性流動が不足し接合部に未接合部が生じたり、回転ツールに過大な荷重が掛かり破損する不具合が生じるおそれがある。一方、ツール回転数が1000rpmを超えると、発熱と塑性流動が過大となり軟化した金属が接合部からバリとして欠損するため接合部の十分な厚さが得られなかったり、回転ツールが過度に加熱されて破損する不具合が生じるおそれがある。よって、ツール回転数は100~1000rpmの範囲とした。好ましくは120~750rpmの範囲である。
回転ツールと加工物の接合部との間で摩擦熱を発生させ、その熱により軟化した接合部をツールが撹拌することにより生じる塑性流動を発生させるためには、ツール回転トルクを適正範囲に設定する必要がある。このツール回転トルクが50N・m未満では、発熱と塑性流動が不足し接合部に未接合部が生じたり、回転ツールに過大な荷重が掛かり破損する不具合が生じるおそれがある。一方、ツール回転トルクが500N・mを超えると、発熱と塑性流動が過大となり軟化した金属が接合部からバリとして欠損するため接合部の十分な厚さが得られなかったり、回転ツールが過度に加熱されて破損する不具合が生じるおそれがある。よって、ツール回転トルクは50~500N・mの範囲とした。好ましくは100~400N・mの範囲である。
接合速度は、大きいほど施工性の観点からは好ましい。しかし、健全な継手を得る上では適正な範囲が存在する。すなわち、10mm/min未満では、発熱が過大となり接合部の靭性を大きく劣化させる。一方、1000mm/min超では、発熱と塑性流動が不足し接合部に未接合部が生じたり、回転ツールに過大な荷重が掛かり破損する不具合が生じるおそれがある。よって、接合速度は10~1000mm/minの範囲とした。好ましくは100~900mm/minの範囲である。
本発明では、次式(2)で定義される溶接入熱HIを1.5~20を満足させると共に、Pcmとの関係で次式(3)の範囲を満足させる必要がある。

ツール回転トルク(RT)とツール回転数(RS)の積の接合速度(TS)による商は、接合方向の単位長さ当たりの熱量であり、これを接合入熱HIと定義する。このHIが1.5を下回ると、発熱と塑性流動が不足し接合部に未接合部が生じたり、回転ツールに過大な荷重が掛かり破損する不具合が生じるおそれがある。一方、20を上回ると、発熱が過大となり軟化した材料が回転ツールの周囲に散出し失われるため、接合部に空孔として欠陥を生じさせる。
さらに、HIを1.5×109×(Pcm)13.8~2.1×108×(Pcm)10.6の範囲に限定することにより、撹拌部を主に微細ベイナイト組織により構成されるミクロ組織とすることができる。これにより、撹拌部における十分な強度を獲得し、さらに加熱状態、塑性加工状態の局所的な変化により出現する靭性の不均質性を解消して、高靭性を均質に達成することができる。
ここで、「主に微細ベイナイト組織により構成される」とは、ベイナイトの平均粒径が5μm以下で、かつ組織全体に占めるベイナイトの面積率が80%以上となることを意味する。なお、組織全体に占めるベイナイトの面積率は100%であってもよい。また、ベイナイトの平均粒径の下限は特に限定されるものではないが、通常、2μm程度である。
継手突合せ面は角度を付けないいわゆるI型開先とし、フライス加工程度の表面状態で片面1パスで接合を行った。なお、回転ツールとしては、多結晶硼素窒化物(PCBN)を素材として製作したものを用い、また接合時にはアルゴンガスでシールドして接合部の酸化を防止した。
一方、板厚:12mmの鋼板に対しては、図3に示すように、肩部2が凹形状でかつスパイラルを有せず、ピン部3にはスパイラルを有する形状・寸法の回転ツールを用い、ツール前進角度αを3.5°として接合を行った。
表2に、供試鋼と接合条件の組み合わせを示す。
表2中、No.1~7、16~22、26は、本発明の要件を満たす発明例であり、一方No.8~15、23~25は本発明の要件を満たさない比較例である。
さらに、撹拌部のミクロ組織の同定に用いた3000倍のSEM写真にて、板厚方向に対して45°の傾きを有する長さ:80mmの直線を直交するように2本引き、該直線がベイナイト相の各粒と交差する線分の長さをそれぞれ測定して、得られた線分の長さの平均値を求め、この平均値をベイナイトの平均粒径とした。
評価結果を表3に示す。
なお、表3における微細ベイナイトとは、主に微細ベイナイト組織により構成される(すなわち、ベイナイトの平均粒径が5μm以下で、かつ組織全体に占めるベイナイトの面積率が80%以上となる)ミクロ組織を意味する。
また、粗大ベイナイトとは、ベイナイトの平均粒径が15μm超で、かつ組織全体に占めるベイナイトの面積率が60%以上となるミクロ組織を意味する。
さらに、微細ベイナイト+マルテンサイトとは、組織全体に占めるベイナイトおよびマルテンサイトの面積率が合計で90%以上でかつ、マルテンサイトの面積率が5%以上あり、さらにベイナイトの平均粒径が5μm以下であるミクロ組織を意味する。
加えて、微細ベイナイト+粗大ベイナイトとは、組織全体に占める平均粒径15μm超のベイナイトの面積率が20%より多くかつ60%より少なく、残部が平均粒径5μm以下のベイナイトとなるミクロ組織を意味する。
また、JIS Z 2202(1998)に記載の幅5mmサブサイズ3号試験片を採取しJIS Z 2242に規定された要領で撹拌部のシャルピー衝撃試験を行った。試験片の採取は、図5に示すように、継手の板厚中央線が試験片幅中央線と重なるように、継手の上面と下面を切削加工して採取した。この試験片に対し、溶接線中央を原点、リトリーティング・サイド(図5中のR)方向を負、アドバンシング・サイド(図5中のA)方向を正として、-3mm、-1mm、1mm、3mmの4つの異なる位置にノッチ加工を施した。
上記の引張試験および試験温度:-40℃におけるシャルピー衝撃試験により得られた引張強度および-40℃での吸収エネルギーを表3に示す。
なお、表3に記載の吸収エネルギーの値は、幅10mmフルサイズによる値相当に換算するため、幅5mmサブサイズによる吸収エネルギー値を1.5倍した値としている。
これに対し、No.8~15、23~25の比較例は、引張強度が800MPa満たさない、または試験温度:-40℃における-3、-1、1、3mmの4つの異なるノッチ位置でのシャルピー吸収エネルギーが一箇所もしくは2箇所以上で100Jを満たさない、あるいは上記を両方とも満たさない結果となった。

Claims (3)
- 肩部および該肩部に配され該肩部と回転軸を共有するピン部を含み、少なくとも該肩部と該ピン部は被加工材である鋼板よりも硬い材質からなる回転ツールを、該鋼板の接合部に挿入して回転させながら移動させ、該回転ツールと該鋼板との摩擦熱により該鋼板を軟化させつつ、その軟化した部位を該回転ツールで撹拌することにより塑性流動を生じさせて、該鋼板を接合する摩擦撹拌接合方法において、
該鋼板として、成分組成が質量%で、
C:0.03~0.12%、
Si:0.6%以下、
Mn:1.5~3.0%、
P:0.015%以下、
S:0.002%以下、
Al:0.1%以下、
Ti:0.005~0.030%、
Nb:0.01~0.10%、
N:0.001~0.008%および
O:0.03%以下
を含有し、下記式(1)で計算されるPcm値が0.18≦Pcm≦0.30を満足し、残部がFeおよび不可避的不純物からなる高強度溶接構造用鋼を用い、 摩擦撹拌における接合条件が、
ツール回転数:100~1000(rpm)、
ツール回転トルク:50~500(N・m)および
接合速度:10~1000(mm/min)
の範囲で、しかも下記式(2)で定義される溶接入熱HIが、1.5~20の範囲で、かつPcmとの関係で下記式(3)の範囲を満足する摩擦撹拌接合方法。
