종래 기술로서, 대한민국 공개특허공보 제2010-75661호에는 도전성 입자, 유기 바인더, 용제, 유리 프리트, 알칼리 토류 금속을 포함하는 유기 화합물, 저융점 금속 또는 저융점 금속계 화합물을 함유하는 태양전지 소자의 도전성 페이스트에 관한 기술이 기재되어 있으며, 이 발명은 알칼리 토류 금속을 저융점 금속으로 사용함으로써 반도체 기판 표면에 도전성 페이스트를 인쇄 건조한 후 소성시에 있어서 마이크로 크랙의 발생이나 접촉 저항의 증대를 초래하지 않는 기술이 기재되어 있으나, 핑거와 버스를 구별하여 성분을 달리하는 기술은 기재되어 있지 아니한다.
또한, 대한민국 공개특허공보 제2012-90249호에는 핑거전극과 직교하는 인터커넥트에 관한 기술이 기재되어 있으며, 이 발명에서는 핑거 전극과 교차하고 인터커넥트와 나란한 버스바 전극을 포함하지 않을 수 있다고 기재하면서, 버스바 전극은 통상적으로 은(Ag)과 같이 고가의 물질로 이루어지는 전극 페이스트를 사용하는데 버스바 전극을 생략한 경우 버스바 전극을 형성하는 전극 페이스트의 사용량을 줄일 수 있고, 버스바 전극을 형성하는 공정을 생략할 수 있어 제조비용을 크게 절감할 수 있는 효과가 있다는 기재를 하고 있다고 기재하면서, 인터커넥션의 소재에 대하여, 인터커넥션은 버스바 전극없이 도전성 필름(conductive film) 또는 도전성 페이스트(conductive paste)로 다수의 핑거 전극과 연결되어 질 수 있으며, 도전성 필름(conductive film)은 에폭시 수지 내에 다수의 금속 재질(예를 들면 니켈(Ni))의 전도성입자가 포함된 구조이며, 전도성 입자의 크기는 3~10㎛일 수 있다고 기재하고 있으나, 핑거전극과 버스바의 페이스트 성분의 차이에 따른 공정상 또는 비용상의 효과에 대한 인식을 하고 있지 않다.
발명의 요약
본 발명은 전도성 페이스트를 전극으로 사용하는 실리콘 태양전지 모듈에 관한 것으로서, 본 발명에서는 전면 전극 핑거 라인과 버스바를 분리하여 전면 전극 핑거 라인은 기존의 은 페이스트로 인쇄하여 고온에서 소성하고 전면 및 후면 전극 버스바는 환원력을 가진 경화제와 완충제를 포함하는 저가 저온의 전도성 페이스트로 제조함을 가능케 하여 고가의 은 페이스트를 저가 저온의 전도성 페이스트로 대체하여 생산가를 낮춘다. 본 발명에 의한 전도성 페이스트를 쓴 전면 전극 버스바는 실리콘 기판에 접촉하지 않기 때문에 실리콘과 전면 전극의 접촉면을 감소시킴으로 이 접촉면에 의한 전자와 전공의 recombination에 의한 전류의 감소를 줄임으로 광전변환 효율을 증가 시킨다. 또한 본 발명에 의한 전도성 페이스트를 쓰면 전면 및 후면 버스바를 저온으로 소성하기 때문에 실리콘 기판에서 crack의 발생을 감소 시켜 실리콘 태양전지 셀의 광전변환 효율의 감소를 막고 수율(yield)을 증가시킨다.

발명의 상세한 설명 및 구체적인 구현예
고가의 실리콘 태양전지의 은 전면과 후면 전극을 저가의 구리나 니켈 등의 전도성 페이스트로 대체하려 하나 이들 전도성 페이스트는 금속 산화물을 제거하는 환원제를 필요로 하고 이들 환원제는 섭씨 500 도 이상에서는 휘발하여 환원 작용을 못하기 때문에 반사 방지막을 뚫고 들어가기 위하여 섭씨 800 도 이상의 고온에서 소성하는 전면 전극으로 쓰기에는 부적합하다. 그러나 전면 전극 핑거 라인과 버스바는 서로 다른 기능을 갖고 있다. 전면 전극 핑거 라인은 실리콘 기판에 전기적으로 접착해서 전하를 포집하는 기능을 갖고 있는 반면 전면 전극 버스바는 전면 전극 핑거 라인으로부터 전하를 포집하여, 셀과 셀을 연결하는 금속 리본에 전달하는 기능을 갖고 있다. 또한 전면 전극 버스바는 금속 리본과 접착하여 기계적으로 지탱하는 역할도 한다. 따라서, 본 발명에서는 전면 전극 핑거 라인과 버스바를 분리하여 전면 전극 핑거는 기존의 고온의 은 페이스트로 인쇄하여 고온에서 소성하고 후면 전극 및 전면 전극 버스바는 환원력을 가진 경화제와 완충제를 포함하는 저가 저온의 전도성 페이스트로 후면 전극 및 전면 전극 버스바를 인쇄하고 저온(섭씨 200~300도)에서 소성하여 제조함으로 고가의 은 페이스트를 60% 이상 저가저온의 전도성 페이스트로 대체하여 생산가를 낮춘다. 본 발명에 의한 전도성 페이스트를 쓴 전면 전극 버스바는 실리콘 기판에 접촉하지 않기 때문에 실리콘과 전면전극의 접촉면을 40% 이상 감소시킴으로 이 접촉면에 의한 전자와 전공의 재결합(recombination)에 의한 전류의 감소를 줄임으로 광전변환 효율을 증가 시킨다. 본 발명에 의한 전도성 페이스트를 쓰면 후면 전극 및 전면 전극 버스바를 저온으로 소성하기 때문에 스트레스를 감소하여 실리콘 기판에서 crack의 발생을 감소 시켜 실리콘 태양전지 셀의 광전변환 효율의 감소를 막고 수율(yield)을 증가 시킨다.
본 발명은 아래와 같은 부분을 가진 실리콘 태양전지 모듈:
(1) (a)전면 가까이에 p-n junction이 있는 실리콘 기판, (b)상기 실리콘 기판 후면에 전기적 및 기계적으로 접합된 제 1전극, (c)상기 실리콘 기판 전면에 전기적 및 기계적으로 접합된 가늘고, 길고, 평행인 제 3전극 array, (d)상기 제 3전극에 전기적 및 기계적으로 접합되고 상기 실리콘 기판의 전면에는 연결되지 않고 떨어져 있고 솔더 분말, 금속 분말, 및 환원력을 가진 경화제를 포함하는 수지로 형성된 전도성 페이스트로 된 적어도 하나의 제 4전극, (e)상기 실리콘 기판 전면에 있는 상기 제 3전극들을 품고 있는 반사 방지막 층을 포함하는 복수의 실리콘 태양전지 셀,
(2) 상기 복수의 실리콘 태양전지들을 연결하는 복수의 금속 리본,
(3) 상기 복수의 실리콘 태양전지들과 이들을 연결하는 상기 복수의 금속 리본들을 아래 위로 덮고 있는 Encapsulation 수지,
(4) 상기 Encapsulation 수지 위에 놓여진 전면 유리 기판,
(5) 상기 Encapsulation 수지 밑에 놓여진 후면판(Back sheet).
을 제공한다.
또한 본 발명은 아래와 같은 부분을 가진 실리콘 태양전지 모듈:
(1) (a)전면 가까이에 p-n junction이 있는 실리콘 기판, (b)상기 실리콘 기판 후면에 전기적 및 기계적으로 접합된 제 1전극, (c)상기 실리콘 기판 후면 제 1전극 위에 셀과 셀을 연결하는 금속 리본과 전기적 및 기계적으로 잘 접합하도록 솔더 분말, 금속 분말, 및 환원력을 가진 경화제를 포함하는 수지로 형성된 전도성 페이스트로 되고 제 1전극에 전기적 및 기계적으로 접합된, 적어도 하나의 제 2전극, (d)상기 실리콘 기판 전면에 전기적 및 기계적으로 접합된 가늘고, 길고, 평행인 제 3전극 핑거 라인 어레이(array), (e)상기 제 3전극에 전기적 및 기계적으로 접합된, 적어도 하나의 제 4전극, (f)상기 실리콘 기판 전면에 있는 상기 제 3전극들을 품고 실리콘 기판과 접촉하고 있는 반사 방지막 층을 포함하는 실리콘 태양전지 셀,
(2) 상기 복수의 실리콘 태양전지들을 연결하는 복수의 금속 리본,
(3) 상기 복수의 실리콘 태양전지들과 이들을 연결하는 상기 복수의 금속 리본들을 아래 위로 덮고 있는 Encapsulation 수지,
(4) 상기 Encapsulation 수지 위에 놓여진 전면 유리 기판,
(5) 상기 Encapsulation 수지 밑에 놓여진 후면판(Back sheet)
을 제공한다.
상기 기재와 동일한 의미로서 이하 통상 사용하는 의미를 사용하여 제 1전극은 후면 전극으로, 제 2전극은 후면 전극 버스바, 제 3전극은 전면 전극 핑거 라인 어레이, 제 4전극은 전면 전극 버스바로서 기재한다.
첨부한 도면을 참조하여 본 발명을 구체적으로 설명한다. 도 1은 본 발명에 의하여 개선된 실리콘 태양전지 모듈(1)을 도시하고 있다. 실리콘 태양전지 모듈(1)은 본 발명에 의한 전도성 페이스트를 전면 전극 및 후면 전극 버스바로 포함하는 실리콘 태양전지 셀(10)들과 이 셀(10)들을 연결하는 금속 리본(8)과 이 셀(10)과 금속 리본(8)로 이루어진 실리콘 태양전지 어레이와 이들을 덮고 있는 Encapsulation 수지(4)와 전면의 유리 기판(2)와 후면의 후면판(6)으로 되어 있다. 본 발명에 의한 실리콘 태양전지 모듈은 실리콘 태양전지 셀(10)들의 전면 전극 및 후면 전극 버스바(본 발명에 의한 전도성 페이스트로 제조됨)를 금속 리본(8)로 연결하여 실리콘 태양전지 어레이를 만들고 이들을 EVA(Ethylene Vinyl Acetate)나 PVB(Poly Vinyl Butyral) 수지 등의 Encapsulation 수지(4)로 아래와 위를 덮고 전면에는 유리 기판(2)로 후면에는 후면판(6)을 놓고 라미네이션(Lamination)을 함으로 제작된다.
도 2는 실리콘 태양전지 셀(10)의 전면 평면도로서 실리콘 기판 위에 있는 전면 전극 핑거 라인(100)과 전면 전극 버스바(130)을 도시하고 있다. 도 3은 실리콘 태양전지 셀(10)의 후면 평면도로서 실리콘 기판 위에 있는 후면 전극(50)과 후면 전극 버스바(60)을 도시하고 있다.
도 4에서 도 6까지는 본 발명에 의한 전도성 페이스트를 전면 전극 버스바로 포함하는 실리콘 태양전지 셀 일 예를 도시하고 있다. 도 4에 도시 되어 있고, 이 분야에 잘 알려 있는 바와 같이, 실리콘 태양전지 셀(10)은 표면(30)의 가까운 곳에 얕은 p-n junction(20)을 갖고 있는 실리콘 기판(15)를 포함하고 있다. 반사 방지막(40)은 실리콘 기판(15) 위에 증착 되어 있으며, 반사 방지막은 실리콘 질화물 이나 실리콘 산화물 및 알루미늄 산화물 등이 사용될 수 있다.
도 5에서는 실리콘 기판(15) 위에 전기적인 연결을 위하여 쓰이는 전면 전극과 후면 전극을 보여 주고 있다. 실리콘 기판(15)의 후면에는 후면 전극(50)으로 알루미늄 페이스트가 통상적으로 인쇄되어 쓰인다. 이 후면 전극(50)을 금속 리본(8)과 전기적 및 기계적으로 연결하기 위하여 후면 전극 버스바(60)으로 쓰이는 알루미늄/은 페이스트가 통상적으로 인쇄되어 쓰인다. 실리콘 기판(15)의 전면의 반사 방지막 위에 가늘고 긴 전면 전극 핑거 라인 어레이로 전도성이 좋은 은 페이스트가 인쇄 되어 쓰인다. 이때 기존의 실리콘 태양전지와 달리 본 발명에서는 전면 전극 버스바는 인쇄 되지 않고 후 공정에서 따로 인쇄되고 소성된다. 도 5에 도시된 전면 전극 핑거 라인과 후면 전극과 후면 전극 버스바로 인쇄된 전극 페이스트를 포함하는 실리콘 기판(10)는 고온(섭씨 800 도 이상)으로 소성되어 전면 전극 핑거와 후면 전극과 후면 버스바의 전극 페이스트는 도 6에 도시된 바와 같이 전면 전극 핑거와 후면 전극과 후면 버스바로 변환 된다. 이때 전면 전극 핑거의 은 페이스트는 반사 방지막을 뚫고 들어가 실리콘 기판에 전기적으로 접속하게 된다. 본 발명에서는 도 7에 도시된 바와 같이 고온 소성 공정 후에 전면 전극 버스바를 전면 전극 핑거 위에 본 발명에 의한 전도성 페이스트로 인쇄하고 저온(섭씨 200~300도)에서 소성하여 본 발명에 의한 실리콘 태양전지 제조을 완성한다.
본 발명에 따른 전도성 페이스트는 실리콘 태양전지 후면 전극 버스바 용으로도 사용될 수 있다. 도 8에서 도 10까지는 본 발명에 의한 전도성 페이스트를 후면 전극 버스바로 포함하는 실리콘 태양전지 셀 일 예를 도시하고 있다. 도 8에서 는 도 4에 도시된 실리콘 기판(15) 위에 전기적인 연결을 위하여 쓰이는 전면 전극과 후면 전극을 보여 주고 있다. 실리콘 기판(15)의 후면에는 후면 전극(50)으로 알루미늄 페이스트가 통상적으로 인쇄되어 쓰인다. 실리콘 기판 (15)의 전면의 반사 방지막 위에 가늘고 긴 전면 전극 핑거 라인 어레이(100)과 전면 전극 버스바(130)으로 전도성이 좋은 고온의 은 페이스트가 인쇄되어 쓰인다. 이때 기존의 실리콘 태양전지와 달리 본 발명에서는 후면 전극 버스바는 인쇄되지 않고 후 공정에서 따로 인쇄되고 소성된다. 도 8에 도시된 전면 전극 핑거 라인과 전면 전극 버스바 및 후면 전극으로 인쇄된 전극 페이스트를 포함하는 실리콘 기판(10)는 고온(섭씨 800도 이상)으로 소성되어 전면 전극 핑거 라인과 전면 전극 버스바와 후면 전극의 전극 페이스트는 도 9에 도시된 바와 같이 전면 전극 핑거 라인과 전면 전극 버스바와 후면 전극으로 변화 된다. 이때 전면 전극 핑거라인과 전면 전극 버스바의 은 페이스트는 반사 방지막을 뚫고 들어가 실리콘 기판에 전기적으로 접촉하게 된다. 본 발명에서는 도 10에 도시된 바와 같이 고온 소성 공정 후에 후면 전극 버스바(60)을 후면 전극 위에 본 발명에 의한 전도성 페이스트로 인쇄하고 저온(섭씨 200~300도)에서 소성하여 본 발명에 의한 실리콘 태양전지 제조을 완성한다.
본 발명에 따른 전도성 페이스트는 실리콘 태양전지 전면 전극과 후면 전극 버스바 용으로 동시에 사용 될 수 있다. 도 11에서 도 13까지는 본 발명에 의한 전도성 페이스트를 후면 전극 버스바와 전면 전극 버스바로 포함하는 실리콘 태양전지 셀 일 예를 도시하고 있다. 도 11에서는 도 4에 도시된 실리콘 기판 (15)위에 전기적인 연결을 위하여 쓰이는 전면 전극과 후면 전극을 보여 주고 있다. 실리콘 기판(15)의 후면에는 후면 전극(50)으로 알루미늄 페이스트가 통상적으로 인쇄되어 쓰인다. 실리콘 기판(15)의 전면의 반사 방지막 위에 가늘고 긴 전면 전극 핑거 라인 어레이로 전도성이 좋은 고온의 은 페이스트가 인쇄 되어 쓰인다. 이때 기존의 실리콘 태양전지와 달리 본 발명에서는 후면 전극 버스바와 전면 전극 버스바는 인쇄 되지 않고 후 공정에서 따로 인쇄되고 소성된다. 도 11에 도시된 전면 전극 핑거 라인과 후면 전극으로 인쇄된 전극 페이스트를 포함하는 실리콘 기판(10)는 고온(섭씨 800도 이상)으로 소성되어 전면 전극 핑거 라인과 후면 전극의 전극 페이스트는 도 8에 도시된 바와 같이 전면 전극 핑거 라인과 후면 전극으로 변화 된다. 이때 전면 전극 핑거 라인의 은 페이스트는 반사 방지막을 뚫고 들어가 실리콘 기판에 전기적으로 접촉하게 된다. 본 발명에서는 도 13에 도시된 바와 같이 고온 소성 공정 후에 후면 전극 버스바는 후면 전극 위에, 전면 전극 버스바는 전면 전극 핑거 라인 위에 본 발명에 의한 전도성 페이스트로 인쇄하고 저온(섭씨 200~300도)에서 소성하여 본 발명에 의한 실리콘 태양전지 제조을 완성한다.
본 발명에 따른 실리콘 태양전지 후면 전극 버스바와 전면 전극 버스바 용으로 쓰이는 전도성 페이스트는 기존의 스크린 프린팅(screen printing), 스텐실 프린팅(stencil printing), 잉크제트 프린팅(ink-jet printing) 등의 다양한 공정을 이용하여 인쇄할 수 있다.
본 발명에서 사용되는 전도성 페이스트는 실리콘 태양전지 셀의 전면 전극 버스바로 사용되어 전면 전극 핑거 라인으로부터 전하를 포집하여 셀과 셀을 연결하는 금속 리본에 전달하는 기능을 갖고 있다. 또한 전면 전극과 후면 전극 버스바 는 금속 리본과 접착하여 기계적으로 지탱하는 역할도 한다. 따라서 본 발명에서 쓰이는 전도성 페이스트는 금속 분말, 솔더 분말, 환원력을 가진 경화제 및 완충제를 포함하는 경화성 수지로 형성된다. 전도성 페이스트에 쓰이는 금속 분말은 고온의 융점을 가지고 있고 솔더 분말과 금속간 화합물을 잘 형성할 수 있는 금속 물질로서 구리, 니켈, 은, 금, 알루미늄, 백금, 철, 코발트, 몰리브덴과 그들의 합금등이 사용될 수 있다. 경제성과 낮은 전기 저항을 고려할 때 구리가 가장 바람직하다. 전기적 특성을 고려할 때 금속 분말의 사이즈는 5~20 마이크론이 적합하며 형태는 구형이 바람직하다.
본 발명의 전도성 페이스트에 사용되는 솔더 분말은 금속 분말과 접촉하여 화합물을 만들어 전기가 통하는 매트릭스를 만들고 이 매트릭스 사이에 수지가 채워져서 경화되면 전면 전극의 버스바가 기계적으로 단단하여져서, 셀과 셀 사이를 연결하는 금속 리본과 접착하여 기계적으로 지탱하는 역할을 한다. 솔더 분말은 Sn, Pb, Bi, Zn, Ga, Hg, Sb 및 In과 그들의 합금 등이 사용 될 수 있다. 경제성과 낮은 전기 저항을 고려할 때 솔더 분말은 Sn63Pb37이 가장 바람직하다. 전기적 특성을 고려할 때 금속 분말의 사이즈는 5~20 마이크론이 적합하며 형태는 구형이 바람직하다.
본 발명의 전도성 페이스트에 사용되는 경화성 수지는 금속 분말, 솔더 분말, 환원력을 가진 경화제 및 완충제를 포함하는 바인더(binder)로써 전도성 페이스트가 소성 되어 경화될 때 전면 전극 버스바가 반사 방지막에 접착되게 하고 금속 분말과 솔더 분말로 형성된 금속 화합물의 매트릭스를 채워서 기계적으로 지탱하는 역할을 한다. 전도성 페이스트가 소성 때 온도가 가열되기 시작하면 경화성 수지는 점도가 낮아져서 환원력을 가진 경화제가 금속 분말과 솔더 분말에 이동하는 매체 역할을 하게 되어 환원력을 가진 경화제가 금속 분말과 솔더 분말의 표면에 있는 금속 산화물을 환원하는 것을 가능하게 한다. 그러나 환원력을 가진 경화제는 일반적으로 강한 산이거나 알칼리로서 그 자체만으로 경화성 수지에 존재할 때는 경화성 수지의 접착력을 감소시킨다. 특히 금속과의 접착력을 감소 시킬 수있다. 따라서 이러한 접착력 감소에 의하여 전도성 페이스트가 소성 후에 떨어져 나가는 것(delamination)을 방지하기 위하여 완충제를 포함시킬 필요가 있다. 이완충제는 환원력을 가진 경화제가 경화성 수지의 접착력을 감소 시키는 것을 방지하여 전도성 페이스트가 소성 후에 떨어져 나가는 것(delamination)을 방지 한다. 경화성 수지로써는 에폭시(epoxies)나 페놀(phenolics) 수지 등이 사용될 수 있다. 환원력을 가진 경화제는 무수물(anhydrides), 카르복실산(carboxylic acids), 아미드(amides), 아민(amines), 및 페놀(phenols) 등이 사용될 수 있다. 이러한 환원력을 가진 경화제를 완충하기 위한 완충제로는 알콜(alcohols), 글리콜(glycols), 및 폴리올(polyols) 들이 사용될 수 있다. 그러나, 이들 경화성 수지, 환원력을 가진 경화제, 및 완충제와 그들의 조성 비율을 정할 때는 금속 산화물에 대한 환원력과 반사 방지막에 대한 접착력과 금속 리본과의 납땜 가능성을 고려하여 결정하여야 한다.
금속 분말을 구리로 사용하였을 경우에는 전면 전극 버스바의 구리가 야외 환경 조건에서 산화되는 것을 방지하여 신뢰성을 높이기 위하여 구리 분말이 솔더와 완전히 합금을 이루게 하는 조성 비율을 사용하여 전도성 페이스트 소성 후에 구리 분말이 전면 전극 버스바에 존재하지 않게 하여 구리 분말의 산화(Corrosion)가 일어나지 않게 한다. 이 때 mole 비로 솔더 분말 안의 주석(Sn)은 구리의 83.3% 보다 많아야 한다.
본 발명은 아래와 같은 제작단계를 거치는 실리콘 태양전지 모듈의 제조방법을 제공한다.
(1) 아래와 같은 제작 단계를 거치는 실리콘 태양전지 셀의 제조 방법: (a)전면 가까이에 p-n junction이 있는 실리콘 기판을 제조하는 제작 단계, (b)상기 실리콘 기판 위에 반사 방지막을 제조하는 제작 단계, (c)상기 실리콘 기판 후면에 금속 페이스트로 제 1전극을 인쇄하고 소성하여 제조하는 제작 단계, (d)상기 실리콘 기판 전면에 glass frit을 포함하는 금속 페이스트로 제 3전극을 인쇄하고 소성하여 제조하는 제작 단계, (e)상기 제 3전극 위에 본 발명에 의한 전도성 페이스트로 제 4전극을 인쇄하고 소성하여 제조하는 제작 단계,
(2) 상기 복수의 실리콘 태양전지 셀들을 복수의 금속 리본으로 연결하여 실리콘 태양전지 셀 어레이를 제조하는 제작 단계,
(3) 상기 실리콘 태양전지 셀 어레이를 Encapsulation 수지로 아래 위로 덮고 Encapsulation 수지 전면 위에는 유리 기판을 놓고 Encapsulation 수지 밑에는 후면판을 놓고 라미네이션하여 실리콘 태양전지 모듈을 제작하는 단계.
본 발명의 상기 실리콘 태양전지 모듈의 제조 방법 중 태양전지 셀의 제조방법은 아래와 같은 제작단계를 통해서도 제작될 수 있다.
(1) 아래와 같은 제작 단계를 거치는 실리콘 태양전지 셀의 제조 방법: (a)전면 가까이에 p-n junction이 있는 실리콘 기판을 제조하는 제작 단계, (b) 상기 실리콘 기판 위에 반사 방지막을 제조하는 제작 단계, (c) 상기 실리콘 기판 후면에 전도성 페이스트로 제 1전극을 인쇄하는 제작 단계, (d) 상기 실리콘 기판 전면에 전도성 페이스트로 제 3전극과 제 4전극을 인쇄하는 제작 단계, (e) 상기 실리콘 기판과 반사 방지막, 제 1전극, 제 3전극, 제 4전극을 소성하여 제조하는 제작단계, (f) 상기 제 1전극 위에 본 발명에 의한 전도성 페이스트로 제 2전극을 인쇄하고 소성하여 제조하는 제작 단계.
또한, 본 발명의 실리콘 태양전지 모듈의 제조 방법 중 태양전지 셀의 제조방법은 아래와 같은 제작단계를 통해서도 제작될 수 있다.
(1) 아래와 같은 제작 단계를 거치는 실리콘 태양전지 셀의 제조 방법: (a)전면 가까이에 p-n junction이 있는 실리콘 기판을 제조하는 제작 단계, (b) 상기 실리콘 기판 위에 반사 방지막을 제조하는 제작 단계, (c) 상기 실리콘 기판 후면에 전도성 페이스트로 제 1전극을 인쇄하는 제작 단계, (d) 상기 실리콘 기판 전면에 전도성 페이스트로 제 3전극을 인쇄하는 제작 단계, (e) 상기 실리콘 기판과 반사 방지막, 제 1전극, 제 3전극을 소성하여 제조하는 제작 단계, (f) 상기 제 1전극 위에 본 발명에 의한 전도성 페이스트로 제 2전극을 인쇄하고 또 상기 제 3전극 위에 본 발명에 의한 전도성 페이스트로 제 4전극을 인쇄하고 소성하여 제조하는 제작 단계.
이하 본 발명을 실시예를 통하여 상세히 설명하면 다음과 같다. 단, 하기 실시 예는 본 발명을 예시하는 것일 뿐 본 발명이 하기 실시 예에 의해 한정되는 것은 아니다.
실시예 1
본 발명에 의한 실리콘 태양전지 모듈을 아래와 같은 제조 공정을 통하여 제작하였다.
실리콘 태양전지 셀은 일반적인 p-type 단결정 실리콘 기판(165X165 mm, 두께 180 마이크론)을 사용하고 POCl3를 열 확산 시켜 실리콘 전면 기판에 n-type 층을 형성한다. 이로서 실리콘 기판에 p-n junction을 형성하게 된다. n-type 층 위에 실리콘 질화막을 증착하여 반사 방지막을 형성한다. 실리콘 기판의 반사 방지막위의 전면 전극은 일반적으로 100 마이크론 너비를 가지는 핑거 라인(Finger line)은 고온의 은 페이스트를 스크린 프린팅으로 인쇄하여 형성한다. 실리콘 기판의 후면에는 전체를 알루미늄 페이스트로 도포한다. 전면과 후면의 전극 페이스트는 섭씨 910 도 온도로 소성한다. 이 때 전면 전극의 은 페이스트는 반사 방지막을 뚫고 들어가 n-type 층과 연결되게 된다. 전면 전극 핑거 라인 위에 또 후면 전극 위에 각각 너비가 2mm 인 두 개의 버스바를 본 발명의 전도성 페이스트로 스크린 프린팅 인쇄하고 건조시킨 다음 섭씨 220도의 저온에서 소성하였다. 본 발명의 전도성 페이스트는 금속 분말로는 구리 분말을, 솔더 분말로는 Sn63Pb37 솔더를, 경화성 수지로서는 에폭시 수지를, 경화제로는 phthalic acid 를, 완충제로서는 Butyl cabitol를 혼합하여 사용하였다.
셀과 셀을 연결하는 금속 리본은 솔더를 입힌 구리 리본을 사용하여 상기 제작한 실리콘 태양전지 셀들을 연결하여 실리콘 태양전지 어레이를 형성하고 이 어레이 위와 아래를 EVA 수지로 덮고 전면에는 저 철분 강화 유리로 후면에는 듀퐁의 테드라를 후면판으로 놓고 라미네이션을 하여 제작하였다.
본 발명에 의한 실리콘 태양전지 모듈의 광전환 효율의 변화를 비교하기 위하여 본 발명에 의한 상기 실리콘 태양전지 모듈의 제조단계에서 상기 전면 전극 버스바로 고온 은 페이스트를, 후면 전극 버스바로 알루미늄/은 페이스트를 스크린 프린팅으로 인쇄하고 섭씨 910 도 이상의 온도로 소성하였다는 점을 제외하고는 동일한 방식으로 통상적인 실리콘 태양전지 모듈을 제조하여 비교 하였다. 실험 결과 통상적인 실리콘 태양전지 모듈은 광변환 효율이 14.5% 이었고 본 발명에 의한 실리콘 태양전지 모듈의 광전환 효율은 14.6% 이었다. 본 발명에 의한 실리콘 태양전지 모듈의 광전환 효율이 증가한 것은 본 발명에서는 전면 전극 핑거 라인과 버스바를 분리하여 실리콘과 전면 전극의 접촉면을 감소시킴으로 이 접촉면에 의한 전자와 전공의 recombination에 의한 전류의 감소를 줄임으로 광전변환 효율을 증가시켰다.
본 발명은 전도성 페이스트를 전극으로 사용하는 실리콘 태양전지 모듈에 관한 것으로서, 본 발명에서는 후면 전극 버스바와 전면 전극 버스바는 환원력을 가진 경화제와 완충제를 포함하는 저가 저온의 전도성 페이스트로 인쇄하고 저온에서 소성하여 제조함으로 고가의 은 페이스트를 60% 이상 저가 저온의 전도성 페이스트로 대체하여 생산가를 낮춘다. 본 발명에 의한 전도성 페이스트를 쓴 전면 전극 버스바는 실리콘 기판에 접촉하지 않기 때문에 실리콘과 전면 전극의 접촉면을 40% 이상 감소시킴으로 이 접촉면에 의한 전자와 전공의 재결합(recombination)에 의한 전류의 감소를 줄임으로 광전변환 효율을 증가시킨다. 또한 본 발명에 의한 전도성 페이스트를 쓰면 후면 전극 및 전면 전극 버스바를 저온으로 소성하기 때문에 실리콘 기판에서 크랙(crack)의 발생을 감소시켜 실리콘 태양전지 셀의 광전변환 효율의 감소를 막고 수율(yield)을 증가 시킨다.

- 아래와 같은 부분을 가진 실리콘 태양전지 모듈:(1) (a)전면 가까이에 p-n junction이 있는 실리콘 기판, (b)상기 실리콘 기판 후면에 전기적 및 기계적으로 접합된 제 1전극, (c)상기 실리콘 기판 전면에 전기적 및 기계적으로 접합된 가늘고, 길고, 평행인 제 3전극 array, (d)상기 제 3전극에 전기적 및 기계적으로 접합되고 상기 실리콘 기판의 전면에는 연결되지 않고 떨어져 있고 솔더 분말, 금속 분말, 및 환원력을 가진 경화제를 포함하는 수지로 형성된 전도성 페이스트로 된 적어도 하나의 제 4전극, (e)상기 실리콘 기판 전면에 있는 상기 제 3 전극들을 품고 있는 반사 방지막 층을 포함하는 복수의 실리콘 태양전지 셀,(2) 상기 복수의 실리콘 태양전지들을 연결하는 복수의 금속 리본,(3) 상기 복수의 실리콘 태양전지들과 이들을 연결하는 상기 복수의 금속 리본들을 아래 위로 덮고 있는 Encapsulation 수지,(4) 상기 Encapsulation 수지 위에 놓여진 전면 유리 기판,(5) 상기 Encapsulation 수지 밑에 놓여진 후면판(Back sheet).
- 제 1 항에 있어서, 상기 솔더 분말은 Sn, Pb, Bi, Zn, Ga, Hg, Sb 및 In과 그들의 합금으로 이루어진 군으로부터 적어도 하나를 포함하는 것을 특징으로 하는 전도성 페이스트로 된 상기 제 4전극을 포함하는 실리콘 태양전지 모듈.
- 제 1 항에 있어서, 상기 솔더 분말은 Sn63Pb37인 것을 특징으로 하는 전도성 페이스트로 된 상기 제 4전극을 포함하는 실리콘 태양전지 모듈.
- 제 1 항에 있어서, 상기 금속 분말은 구리, 니켈, 은, 금, 알루미늄, 백금, 철, 코발트, 몰리브덴과 그들의 합금으로 구성된 군으로부터 적어도 하나를 포함하는 것을 특징으로 하는 전도성 페이스트로 된 상기 제 4전극을 포함하는 실리콘 태양전지 모듈.
- 제 1 항에 있어서, 상기 금속 분말은 구리인 것을 특징으로 하는 전도성 페이스트로 된 상기 제 4전극을 포함하는 실리콘 태양전지 모듈.
- 제 5 항에 있어서, 상기 구리 분말과 솔더 분말의 조성 비율은 소성 후에 구리 분말이 단독으로 남지 않게 조성하는 것을 특징으로 하는 전도성 페이스트로 된 상기 제 4전극을 포함하는 실리콘 태양전지 모듈.

- 아래와 같은 제작 단계를 거치는 실리콘 태양전지 모듈의 제조방법:(1) 아래와 같은 제작 단계를 거치는 실리콘 태양전지 셀의 제조 방법: (a)전면 가까이에 p-n junction이 있는 실리콘 기판을 제조하는 제작 단계, (b) 상기 실리콘 기판 위에 반사 방지막을 제조하는 제작 단계, (c) 상기 실리콘 기판 후면에 전도성 페이스트로 제 1전극을 인쇄하는 제작 단계, (d) 상기 실리콘 기판 전면에 전도성 페이스트로 제 3전극을 인쇄하는 제작 단계, (e) 상기 실리콘 기판과 반사 방지막, 제 1전극, 제 3전극을 소성하여 제조하는 제작 단계, (f) 상기 제 1전극 위에 21 항에서 34 항의 어느 한 항에 따른 전도성 페이스트로 제 2전극을 인쇄하고 또 상기 제 3전극 위에 2 항에서 15 항의 어느 한 항에 따른 전도성 페이스트로 제 4전극을 인쇄하고 소성하여 제조하는 제작 단계,(2) 상기 복수의 실리콘 태양전지 셀들을 복수의 금속 리본으로 연결하여 실리콘 태양전지 셀 어레이를 제조하는 제작 단계,(3) 상기 실리콘 태양전지 셀 어레이를 Encapsulation 수지로 아래 위로 덮고 Encapsulation 수지 전면 위에는 유리 기판을 놓고 Encapsulation 수지 밑에는 후면판을 놓고 라미네이션하여 실리콘 태양전지 모듈을 제작하는 단계.
