Abstract
Description
A(2秒x12回+0.3秒x12回)+B(原点から及び原点への移動時間等)+C(基板の脱着時間)+D(マスキング装着、取り外し時間)+E(仮乾燥時間)
になる。ここで、原点とはスプレイノズルの塗布のためのトラバース(X軸の移動)開始位置を意味し、この位置はノズルの捨て吹きを行うことができる位置でもある。
前記LED又はLED用部材を被塗物載置ユニットにセットし、
次いで被塗物載置ユニットと塗布器は相対移動し、塗布ブース内でLED又はLED用部材に少なくとも一つの塗布器で少なくとも一種類の塗材を少なくとも一層塗布し、
次いで前記被塗物載置ユニットを乾燥装置まで移動して、LED又はLED用部材を少なくとも仮乾燥又はバインダーの硬化を促進させ、
次いで前記被塗物載置ユニットを塗布ブースへ移動し、前記少なくとも一つの塗布器で前記少なくとも一種類の塗材をLED又はLED用部材に積層し、
次いで前記被塗物載置ユニットを乾燥装置まで移動し少なくとも仮乾燥又は硬化を促進させ、
上記工程を所定数行い、
次いで前記LED又はLED用部材を最終的に乾燥又は硬化をさせる、
ことを特徴とするLED又はLED用部材の製造方法を提供する。
図1から図3は、本発明の第1実施の形態にかかわる塗布装置を示しており、図1は該塗布装置のブース側面からみた断面概略図、図2は平面概略図、図3は側面から見た断面概略図である。図10は図1に示す塗布装置の第1変形例にかかわる塗布装置の側面側からみた断面概略図である。
次に図5及び図6を参照して、本発明の第2実施の形態およびその変形例について説明する。
次に図8を参照して、本発明の実施例について説明する。
Claims (24)
- 種類の異なる複数の蛍光体を複数の塗布器で、LEDまたはLED用部材に積層し乾燥させてLEDを製造するにあたり、積層された少なくとも2種類の蛍光体のうち、少なくとも1種類の蛍光体の乾燥後の平均厚みが3乃至15マイクロメートルの薄膜であることを特徴とするLEDまたはLED用部材の製造方法。
- 前記少なくとも2種類の蛍光体の積層は少なくとも赤色、緑色、黄色の蛍光体から選択されることを特徴とする請求項1に記載のLEDまたはLED用部材の製造方法。
- 前記少なくとも2種類の蛍光体は少なくともバインダーと混合して得られたスラーリーであることを特徴とする請求項2に記載のLEDまたはLED用部材の製造方法。
- 少なくとも1種類のスラーリーは溶媒を含み蛍光体とバインダーの重量比が3:1ないし10:1であって、不揮発分と溶媒の重量比が4:1ないし1:4であって、粘度が1乃至100mPa・sであることを特徴とする請求項3に記載のLEDまたはLED用部材の製造方法。
- 赤色と緑色、または緑色と黄色、または赤色と黄色の2種類の蛍光体スラーリーの積層の組み合わせを選択し、LEDまたはLED用部材に積層するにあたり、各層の平均膜厚を3乃至15マイクロメートルの薄膜のものとして、最初、単色の単層または単色の積層の、または2種類の色の積層の塗布層の上に、他種の色(単数もしくは複数)を順次塗布し、一層もしくは複数層の塗布の度に仮乾燥を行い、これを繰り返した後最終的に乾燥硬化させることを特徴とする請求項2に記載のLEDまたはLED用部材の製造方法。
- 塗布器がスラーリーを粒子化する装置であることを特徴とする請求項1に記載のLEDまたはLED用部材の製造方法。
- 溶媒を含み蛍光体とバインダーの重量比が3:1ないし10:1であって、不揮発分と溶媒の重量比が4:1ないし1:4であって、粘度が1乃至100mPa・sであるスラーリーをエアスプレイ装置またはエアアシストスプレイ装置で粒子化し、LEDまたはLED用部材を加温し、LEDまたはLED用部材とスプレイ装置またはエアアシストスプレイ装置の噴出孔との距離を5乃至80mmに設定し、LEDまたはLED用部材に到達する際のスプレイパターン幅を1乃至20mmとし、パルス的にインパクトを与えながらスプレイすることを特徴とするLEDまたはLED用部材の塗布方法。
- LEDに少なくとも赤色、緑色、黄色のうち少なくとも2色の蛍光体を積層し乾燥硬化させてなるLEDであって、少なくとも赤色と緑色の蛍光体の積層、または少なくとも緑色と黄色の蛍光体を積層、または少なくとも赤色と黄色の蛍光体の積層のなかから選択しその中の1色の塗膜の平均膜厚が3乃至15マイクロメートルであることを特徴とするLED。
- 塗材を塗布器でLED又はLED用部材に塗布する方法であって、
前記LED又はLED用部材を被塗物載置ユニットにセットし、
次いで被塗物載置ユニットと塗布器は相対移動し、塗布ブース内でLED又はLED用部材に少なくとも一つの塗布器で少なくとも一種類の塗材を少なくとも一層塗布し、
次いで前記被塗物載置ユニットを乾燥装置まで移動して、LED又はLED用部材を少なくとも仮乾燥又はバインダーの硬化を促進させ、
次いで前記被塗物載置ユニットを塗布ブースへ移動し、前記少なくとも一つの塗布器で前記少なくとも一種類の塗材をLED又はLED用部材に積層し、
次いで前記被塗物載置ユニットを乾燥装置まで移動し少なくとも仮乾燥又は硬化を促進させ、
上記工程を所定数行い、
次いで前記LED又はLED用部材を、最終的に乾燥又は硬化させる、
ことを特徴とするLED又はLED用部材の製造方法。 - 前記被塗物載置ユニットは前記乾燥装置へ直接移動することを特徴とする請求項10のLED又はLED用部材の製造方法。
- 前記被塗物載置ユニットの前記乾燥装置への移動は、前記被塗物載置ユニットからLED又はLED用部材を離脱させ収納又はプレートに載置し再度被塗物載置ユニットに設置した後、行うことを特徴とする請求項9のLED又はLED用部材の製造方法。
- 前記少なくとも一種類の塗材は少なくとも蛍光体(Phosphor)とバインダーからなるスラーリーであることを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 積層の数又は前記乾燥装置での少なくとも仮乾燥又は少なくともスラーリーに含まれるバインダーの硬化を促進させる回数が2乃至30から選択されることを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 少なくとも最終層の一つ前の層の塗布終了時にLED又はLED用部材への塗布量又は色温度を直接的又は間接的に測定し、予め設定した範囲を外れたとき変化量を補正して塗布し最終の塗布量又は色温度が設定範囲内に入るようにすることを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 前記LEDがLED集合体であって、被塗物載置ユニットが加熱テーブルであってスラーリー塗布時にLED集合体又はLED用部材が30℃乃至90℃に加温され、乾燥装置が真空、熱風、遠赤外線、紫外線、誘導加熱、マイクロキュアの少なくとも一つから選択されることを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 前記塗布器が微粒子発生装置であって、LED又はLED用部材の塗布不要部にマスクをし、微粒子発生装置とLED又はLED用部材は相対的にピッチ移動し、少なくとも一層塗布するごとにピッチの位相をずらして塗布することを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 前記微粒子発生装置がエアスプレイ装置であって、エアスプレイ装置先端噴出部とLED又はLED集合体とは5乃至80ミリメートルの距離に調整可能とし、かつ2乃至15ミリメートルのピッチで相対移動し、一層塗布するごとに0.1乃至7.5ミリメートル位相をずらしながら塗布することを特徴とする請求項16のLED又はLED用部材の製造方法。
- 前記スラーリーが溶媒を含み、粘度が1乃至100mPa.sであってスプレイはパルス的に行うことを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 蛍光体とバインダーの重量比が1:3乃至10:1であって不揮発分と揮発分の重量比が4:1乃至1:4であることを特徴とする請求項18に記載のLED又はLED用部材の製造方法。
- 少なくとも一種類のスラーリーを粒子化し、粒子を帯電させてLED又はLED用部材に積層することを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 塗布ブース外のLED又はLED用部材の着脱ゾーンでLED又はLED用部材を被塗物載置ユニットにセットする第一の工程と、被塗物載置ユニットをブース内に移動する第二の工程と、LED又はLEDにスラーリーを少なくとも一層塗布する第三の工程と、被塗物載置ユニットをブース外の乾燥装置に移動し少なくとも仮乾燥又は硬化を促進させる第四の工程と、被塗物載置ユニットをブース内に移動しスラーリーを積層する第五の工程と、第四の工程と第五の工程を更に一回以上繰り返した後、前記脱着ゾーンまで移動し、LED又はLED用部材を被塗物搭載ユニットから離脱し、離脱したLED又はLED用部材を最終的に乾燥又は硬化をさせることを特徴とする請求項9に記載のLED又はLED用部材の製造方法。
- 少なくとも蛍光体(Phosphor)とバインダーと溶媒からなるスラーリーをLEDにスプレイ塗布し乾燥又は硬化させて発光色を変換するLEDであって、塗布ブース内で30℃乃至150℃に加熱されたテーブル上に載置されたLEDに少なくとも一種類のスラーリーを少なくとも一層塗布する第一の工程と、乾燥装置に移動し仮乾燥又は硬化を促進させる第二の工程と、LEDの色温度又は塗布重量を間接的又は直接的に測定する第三の工程と、前記塗布ブース内に移動し前記少なくとも一種類のスラーリーを積層する第四の工程と、第二の工程乃至第四の工程を少なくとも一回以上繰り返した後、乾燥装置へ移動し乾燥又は硬化させてなるLED。
- 塗布ブース外のLED又はLED用部材の着脱ゾーンでLED又はLED用部材を被塗物載置ユニットにセットする第一の工程と、被塗物載置ユニットは着脱ゾーンと塗布ブース間の第一の開口を経由して塗布ブース内に移動し、前記開口を閉にする第二の工程と、LED又はLED用部材に少なくとも蛍光体とバインダーからなる少なくとも一種類のスラーリーを少なくとも一層塗布する第三の工程と、被塗物載置ユニットをブース外の仮乾燥ゾーンに第二の開口を開にして移動し、該第二の開口を閉にして少なくとも仮乾燥又は硬化を促進させる第四の工程と、被塗物載置ユニットを第二の開口を開にして塗布ブースに移動し該第二の開口を閉にして前記スラーリーを積層する第五の工程と、第四の工程と第五の工程を更に一回以上繰り返した後、第一の開口を開にして被塗物搭載ユニットを前記着脱ゾーンに移動することを特徴とするLED又はLED用部材の製造装置。
- 第一のドアを有する塗布ブース外の着脱ゾーンでLED又はLED用部材を加熱した被塗物載置ユニットにセットする第一の工程と、被塗物載置ユニットを着脱ゾーンと塗布ブース間の開口を経由して前記塗布ブース内に移動し、前記開口を閉にする第二の工程と、被塗物載置ユニットと塗布器は相対移動し、LED又はLED用部材に有機溶剤が含まれる塗材を少なくとも一層塗布する第三の工程と、前記開口を開にして被塗物搭載ユニットを着脱ゾーンまで移動し前記開口を閉にしてLED又はLED用部材を着脱可能にし、前記第一のドアより塗布ブースに設けたブース内アクセス用の第二のドアの面積が小さいことを特徴とするLED又はLED用部材の製造装置。
