Description

接着剤
 本発明は接着剤に関し、より詳しくは、熱硬化性接着剤粒子を用いた粉体接着剤に関する。
 金属板と多孔質材、例えばブレーキパッドのプレッシャープレート(金属板)と摩擦材(多孔質材)を接着する方法として、熱硬化性の接着剤粒子を静電塗布でプレッシャープレートに付着させ、その熱硬化性接着剤粒子をプレキュアして予備硬化させた状態で、摩擦材を強力に接着する方法がある(特許文献1参照)。この方法によると、プライマーを用いることなく、プレッシャープレートに摩擦材を強力に接着することができる。
 また、上記接着方法では、粒子状の接着剤、いわゆる粉体接着剤を用いたことにより、溶剤が不要となり、環境汚染の防止、接着剤の乾燥工程に伴う時間を短縮することができる。粉体接着剤を用いた上記接着方法は、強力な接着力を発揮するため、車両用のブレーキパッドに好適に応用される。
 一方、ディスクブレーキパッドの接着においては、接着力の強さに加え、接着耐久性が要求される。特に自動車用のブレーキパッドは、ブレーキパッドのプレッシャープレートに錆が発生して、接着力の低下を招くという問題があった。このような問題に対し、表面にリン酸塩等を用いて化成皮膜を形成し、さらにその上にプライマー層(有機皮膜)を形成する方法が用いられている(特許文献2、3参照)。これは金属表面に形成されたリン酸鉄皮膜と有機皮膜が、金属表面を保護する役割を担っていることによる。

 特許文献1に記載されている粉体接着剤は、プライマーを用いることなく、プレッシャープレートと摩擦材を強力かつ効率的に接着する方法を提供し、またプライマーを用いた場合と同等の防錆性を有する。しかしながら、ブレーキパッドの苛酷な環境下、例えば、沿岸地域、または降雪地帯の融雪剤散布地域での使用においては、プレッシャープレートと摩擦材との境界に水や塩などに由来する錆が発生することがある。そのような地域では頻繁な使用により、その錆が成長し、プレッシャープレートの、摩擦材との接着面側にまで錆が浸入するおそれがある。そのような状態において、過度の積載によるブレーキへの負荷や高速走行からの繰り返しの急制動などの高負荷な条件が更に加わると、プレッシャープレートの劣化により、摩擦材との接着に影響を及ぼすことが考えられる。
 本発明は、苛酷な環境下かつ高負荷条件下の履歴を受けた金属板と多孔質材を接着した物の、より一層の接着信頼性向上を図ることを課題とする。
 かかる錆の発生の対策として、プレッシャープレートの表面を処理する方法以外に、例えば接着剤に添加物を配合する手段も考えられるが、これは接着力の低下に繋がるため極力排除されてきた。
 本発明者らは、上記課題を解決すべく鋭意検討を行った結果、粉体接着剤に防錆フィラーを適量含有させることで、接着力を低下させることなく接着面の防錆性を向上させることができ、苛酷な環境下かつ高負荷条件下においても接着力を維持できることを見出し、本発明を完成するに至った。
 即ち、本発明は下記の構成を有する。
 少なくとも熱硬化性接着剤粒子と防錆フィラーを含有する、金属板と多孔質材の接着に用いる粉体接着剤であって、前記防錆フィラーの含有量が、前記熱硬化性接着剤粒子100質量部に対し0.1~1.0質量部である粉体接着剤である。
 また、前記防錆フィラーがリン酸塩及びモリブデン酸塩のうち少なくとも一方であることが好ましい態様である。
 また、本発明の別の態様は、金属板に多孔質材を接着するための方法であって、上記粉体接着剤を金属板に静電塗布し、プレキュアして予備硬化させる工程、及び多孔質材を前記予備硬化させた粉体接着剤上に圧着加熱する工程、を含む方法である。
 また、本発明の別の態様は、金属板と多孔質材との接着物の製造方法であって、上記粉体接着剤を金属板に静電塗布し、プレキュアして予備硬化させる工程、及び多孔質材を前記予備硬化させた粉体接着剤上に圧着加熱する工程、を含む金属板と多孔質材との接着物の製造方法である。
 本発明の粉体接着剤により、金属板と多孔質材を強力かつ効率的に接着させることができ、さらに接着面の錆の発生を抑制して、苛酷な環境下かつ高負荷条件下に置かれた場合であっても、より一層の接着信頼性向上を図ることができる。
 本明細書において“質量部”と“重量部”とは、それぞれ同義である。
 本発明の粉体接着剤は、熱硬化性接着剤粒子に防錆フィラーを配合した粉体接着剤である。
 熱硬化性接着剤としては、熱可塑性樹脂変性熱硬化性接着剤又はエラストマー変性熱硬化性接着剤を挙げることができる。
 熱可塑性樹脂変性熱硬化性接着剤としては、ポリビニルブチラール/フェノリック、ポリビニルホルマール/フェノリック、ナイロン/フェノリック、ポリ酢酸ビニル/フェノリック、ポリアミド/エポキシ、アクリル/エポキシ、ポリエステル/エポキシ等が例示できる。
 また、エラストマー変性熱硬化性接着剤としては、NBR/フェノリック、クロロプレン/フェノリック、シリコーン/フェノリック、ポリウレタン/フェノリック、NBR/エポキシ、ポリウレタン/エポキシ等が例示できる。なお、フェノール樹脂はレゾール又はヘキサメチレンテトラミン含有のノボラックが使用できる。
 本発明の粉体接着剤は、静電塗布により被塗物に塗布される。静電塗布の方法としては、コロナ帯電方式やトリボ帯電方式を使用することができる。本発明に用いる熱硬化性接着剤粒子は市販されているものを用いることができ、その体積平均径は通常粉体接着剤として用いられる範囲であればよく、15~45μmのものを用いることが好ましく例示できる。
 本発明の粉体接着剤に配合する防錆フィラーは、金属の接着面に不動態皮膜を形成することによって、接着力の低下を抑制する効果があると推定される。
 金属板と多孔質材、特にブレーキパッドのプレッシャープレートと摩擦材との接着においては、強力な接着力が要求される。ブレーキパッドは、重量が数トンとなる自動車の車体を制動するために使用するため、プレッシャープレートと摩擦材との接着面には大きなせん断力が生じる。そのため、このような用途に用いられる粉体接着剤に要求される接着力のレベルは非常に高く、従来接着力の低下の要因となる添加剤を配合することは極力さけられてきた。
 本発明に用いる防錆フィラーとしては、リン酸亜鉛、リン酸カルシウム、リン酸マグネシウム、リン酸アルミニウム、亜リン酸亜鉛、亜リン酸カルシウム、亜リン酸マグネシウム、亜リン酸アルミニウム、ポリリン酸亜鉛、ポリリン酸カルシウム、ポリリン酸マグネシウム、ポリリン酸アルミニウムなどのリン酸塩、三酸化モリブデン、モリブデン酸ナトリウム、モリブデン酸アンモニウムなどのモリブデン酸塩などが挙げられる。特にリン酸塩においては、トリポリリン酸アルミニウムが、効果的であるため好ましい。上記防錆フィラーは1種類を単独で用いても2種以上を併用してもよい。
 防錆フィラーの添加量は、熱硬化性接着剤粒子100質量部に対して0.1質量部以上1.0質量部以下である。上記範囲では、十分な防錆効果を得るとともに、良好な接着力を得ることができる。
 また、防錆フィラーは一般的に用いられるものを使用することができるが、防錆フィラー粒子の体積平均粒径の上限値は、通常10μm以下、好ましくは5μm以下、より好ましくは3μm以下である。一方、下限値は0.1μm以上である。接着剤として良好な接着力を得るためには、上記範囲が好ましい。
 さらに、防錆フィラー粒子のアスペクト比(長径/短径)は100以下、好ましくは10以下、より好ましくは5以下である。アスペクト比が大きいと、接着剤層でのフィラー粒子1個の占有体積(縄張り体積)が大きくなり、接着工程時(熱成形)における接着剤の流動性が低下し、摩擦材への浸透性が悪くなるため、上記範囲が好ましい。
 本発明の粉体接着剤の製造方法は特段限定されず、通常の粉体接着剤の製造方法により製造することができる。例えば、熱可塑性樹脂変性熱硬化性接着剤及び防錆フィラー、必要に応じ硬化剤を溶融混練することで粉体接着剤を製造することができる。また、ドライブレンド法により、本発明の粉体接着剤を製造することができる。
 任意の添加剤である硬化剤としては、トリエタノールアミン、ジメチル-p-トルイジン等の3級アミン類、ヘキサメチレンテトラミン、n-ブチルアルデヒド-アニリン縮合物等の塩基性加硫剤類が挙げられる。また、硬化剤を添加する場合、その含有量は本発明の効果を阻害しない限り限定されない。
 溶融混練により本発明の粉体接着剤を製造する場合には、オープンロール、単軸スクリュー押出機、2軸スクリュー押出機、多軸スクリュー押出機、具体的には、バンバリーミキサーやコニーダ等の一般的な混練機を用いることができる。溶融混練の時間・温度は、用いる熱硬化性接着剤の種類により、当業者が適宜設定することが可能である。
 一方、ドライブレンドにより本発明の粉体接着剤を製造する場合には、ヘンシェルミキサー、スーパーミキサー、ハイスピードミキサー等の一般的なドライブレンダーを用いることができる。ドライブレンドの時間・温度は用いる熱硬化性接着剤の種類により、当業者が適宜設定することが可能である。
 金属板に接着する多孔質材としては、例えば摩擦材が挙げられる。この場合、多孔質材は成形されたものを用いる他に、接着する金属板を金型内にセットして、摩擦材の原料を投入し、加圧加熱して金属板上に成形しても良い。
 本発明の粉体接着剤は、例えば、日本国特開2000-88021号公報に開示の方法に適用することができる。かかる方法としては、例えば、プレッシャープレートなどの金属板に粉体接着剤を静電塗布し、プレキュアして予備硬化させる工程、及び多孔質材を前記予備硬化させた粉体接着剤上に圧着加熱する工程、により接着する方法が挙げられる。
 以下、実施例により本発明を更に詳しく説明するが、本発明はこれらの実施例のみに限定されるものではない。
<実施例1>
 ベース樹脂としてストレートフェノール樹脂(ノボラック型)100質量部、硬化剤としてヘキサメチレンテトラミン10質量部、防錆フィラーとしてトリポリリン酸アルミニウム(体積平均粒径3μm、アスペクト比5)0.1質量部をコニーダに投入し、120℃で溶融混練して、複合体を得た。得られた複合体を冷却後粉砕し、体積平均粒径35μmの接着剤1を得た。
<実施例2、3>
 防錆フィラーの添加量をそれぞれ0.5質量部、1.0質量部に変更した以外は、実施例1と同様にして、接着剤2及び3を得た。
<比較例>
 防錆フィラーを含まないこと以外は、実施例1と同様にして、接着剤4を得た。
<摩擦材の製造>
 実施例1、2、3及び比較例の接着剤を、それぞれプレッシャープレートに静電塗布し、プレキュアした(プレキュア条件 125℃×25分)。接着層の厚みが40μmとなった。前記接着剤付プレッシャープレートと、表1に示す原料を混合し予備成形した摩擦材予備成形品とを圧着して熱成形し、その後加熱して、摩擦材(ブレーキパッド)を製造した。
<せん断試験>
 製造した摩擦材について、せん断試験を行った。せん断試験はJIS D4422に準拠し、常温及び300℃で、せん断強度、母材破壊面積を測定した。結果を表2に示す。
<接着面錆発生試験>
 上記と同様の摩擦材について、接着面の錆発生試験を行った。接着面錆発生試験はJIS D4419の塩水噴霧試験に準拠して9サイクルの試験後、発錆面積を評価した。結果を表3に示す。

 表2より、実施例及び比較例の摩擦材のせん断強度及び母材破壊面積は、ほぼ同等であった。防錆フィラー1.0質量部以下の添加では、接着剤の接着力に悪影響を与えないことが明らかである。
 一方、表3より、防錆フィラーを添加した実施例の摩擦材は、塩水噴霧による接着面錆発生試験において、防錆フィラーを含まない比較例と比べて、錆の発生が少ないことが明らかである。
 本発明を詳細にまた特定の実施態様を参照して説明したが、本発明の精神と範囲を逸脱することなく様々な変更や修正を加えることができることは当業者にとって明らかである。本出願は2010年9月29日出願の日本特許出願(特願2010-218019)に基づくものであり、その内容はここに参照として取り込まれる。
 本発明の粉体接着剤は、金属と多孔質材の接着剤、例えばブレーキパッドのプレッシャープレートと摩擦材との接着剤として利用することができる。また、ドラムブレーキのシュー&ライニングの接着剤として利用することもできる。

Claims (4)

  1.  少なくとも熱硬化性接着剤粒子と防錆フィラーを含有する、金属板と多孔質材の接着に用いる粉体接着剤であって、前記防錆フィラーの含有量が、前記熱硬化性接着剤粒子100質量部に対し0.1~1.0質量部である粉体接着剤。
  2.  前記防錆フィラーがリン酸塩及びモリブデン酸塩のうち少なくとも一方である、請求項1に記載の粉体接着剤。
  3.  金属板に多孔質材を接着するための方法であって、
     請求項1又は2に記載の粉体接着剤を金属板に静電塗布し、プレキュアして予備硬化させる工程、及び多孔質材を前記予備硬化させた粉体接着剤上に圧着加熱する工程、を含む接着方法。
  4.  金属板と多孔質材との接着物の製造方法であって、
     請求項1又は2に記載の粉体接着剤を金属板に静電塗布し、プレキュアして予備硬化させる工程、及び多孔質材を前記予備硬化させた粉体接着剤上に圧着加熱する工程、を含む金属板と多孔質材との接着物の製造方法。
