Abstract
Description
また、特許文献3には、銅系粉末を含有する耐熱樹脂から構成される表面皮膜をピストンリング側面に形成する方法が記載されている。特許文献3では、銅系粉末の添加により、ピストンリング表面に形成された表面皮膜に耐摩耗性を付与し、耐熱樹脂による潤滑性を長期にわたって機能させることができるとされている。
さらに、特許文献4には、ポリアミドイミド樹脂を主成分として、ポリアミドイミド樹脂の塗膜改質剤とアルミナ等の硬質粒子を含む乾性被膜潤滑剤からなる被覆層を、所定の表面粗さの条痕を有する摺動部材の摺動面に形成することにより、摺動部材の耐摩耗性や密着性を向上させつつ、摩擦係数を低減できることが示されている。そして、耐摩耗性及び相手材摩耗のバランスから硬質粒子としては、所定硬度のアルミナや窒化ケイ素が好ましいと記載されている。
また、特許文献3及び4の皮膜でも、相手材への攻撃性を十分低下させることはできず、高温下では、相手材の表面を荒らし、皮膜自体も摩耗や熱分解により消失する可能性がある。
(1)ピストンリング母材
本発明のピストンリングの母材は、特に限定されないが、リング溝との衝突が繰り返されることから、所定の強度を有することが望ましい。好ましい材料としては、鋼、マルテンサイト系ステンレス鋼、オーステナイト系ステンレス鋼、高級鋳鉄等が挙げられる。
(2)ピストンリング下地処理
本発明の皮膜のピストンリング母材への密着性を向上させるため、ピストンリング母材表面には、リン酸塩皮膜を形成してもよい。リン酸塩皮膜としてはリン酸亜鉛系、リン酸マンガン系、リン酸カルシウム系の皮膜が挙げられる。また、リン酸塩皮膜以外の化成処理皮膜や酸化膜を形成することもできる。母材表面に硬質クロムめっき皮膜や無電解ニッケルめっき皮膜等が形成されているピストンリングには、化成処理皮膜が形成できないので、皮膜の密着性を確保するために無機質の汚れや有機質の汚れを除去するのが望ましい。また、表面の粗さ調整を兼ねてブラスト処理を行ってもよい。
本発明のピストンリングに被覆する皮膜は耐熱性樹脂であるポリイミドと硬質粒子を含有する。潤滑特性の優れたポリイミドに、硬質粒子を分散させることにより、摩擦係数が低く、且つ高硬度の皮膜が得られる。このような皮膜をピストンリングに被覆することにより、相手材であるアルミニウム合金製ピストンのリング溝表面を荒らすことなく、短時間で平滑化させ、アルミニウム凝着の発生を効果的に抑えることができる。また、本発明の皮膜には、硬質粒子が分散しているため、耐摩耗性に優れ、マトリックス樹脂として耐熱性の優れたポリイミドを用いることから、皮膜の耐熱性にも優れる。さらに、摺動初期にピストン材表面が平滑化され、摩擦力が大幅に低下することにより、高温下における摩耗や熱分解が抑えられ、長期にわたって皮膜が維持される。そのため、本発明のピストンリングでは、高出力のエンジンにおいても、長期にわたり皮膜が維持され、優れたアルミニウム凝着防止効果を持続できる。
従来のアルミニウム凝着防止用の皮膜では、ポリテトラフルオロエチレン(PTFE)、二硫化モリブデン、グラファイト等の固体潤滑剤が、必須成分、又は、添加するのが望ましい成分とされてきた。しかしながら、本発明においては、固体潤滑剤は、添加しないのが好ましく、添加するとしても、皮膜全体の体積に対して、1%、好ましくは、0.8%を限度とする。固体潤滑剤を添加した場合、固体潤滑剤自体が、劈開し摩耗することにより、皮膜の摩擦係数を低下させ、リング溝への攻撃性を緩和するため、皮膜の摩耗が進行し、剥離した固体潤滑剤が、相手材表面を荒らすこともある。そのため、高温下において、長期にわたり、皮膜を維持し、優れたアルミニウム凝着防止効果を持続することは難しい。
本発明の皮膜を、ピストンリングの上下側面の少なくとも一方の面に被覆することにより、本発明の効果は得られるが、特に下側面に被覆することにより優れたアルミニウム凝着防止効果が発揮される。ピストンリングの上下側面に被覆することによりさらに優れた効果が得られる。
本発明の皮膜では、マトリックス樹脂材料として、ポリイミドを用いるが、皮膜全体の体積に対して、50%未満、好ましくは、20%を限度に、さらに好ましくは、5%を限度に、ポリアミド、ポリアミドイミド、ポリベンゾイミダゾール、ポリテトラフルオロエチレン等他の耐熱性樹脂を添加することもできる。
硬質粒子の平均粒径は、0.01~5μmであるのが好ましく、0.01~0.5μmであるのがより好ましい。平均粒径が、0.01μm未満では粒子の凝集により、均一分散が困難となったり、リング溝表面を平滑化する効果が不十分となる可能性がある。一方、平均粒径が、5μmを越えると粒子のポリイミドに対する保持力が低下したり、皮膜中の粒子によりリング溝表面が荒らされる可能性がある。
硬質粒子の添加量は、最適な皮膜硬度が得られるように調整するのが好ましい。具体的には、皮膜の硬度(室温下)を、250℃におけるピストン硬度に対し、±40%の範囲となるように調整するのが好ましい。皮膜硬度を、この範囲に調整することにより、高温下における皮膜及びピストン双方の相手材に対する攻撃性がさらに低下して、皮膜及びピストンとも表面に荒れや摩耗が生じることなく、長期にわたり、ピストン溝表面をアルミニウム凝着防止効果の優れた平滑面に維持することができる。すなわち、250℃におけるピストン硬度の±40%の範囲となる硬度HVを有する皮膜を被覆したピストンリングを装着したピストン装置では、より優れたアルミニウム凝着防止効果が持続できる。250℃におけるピストン硬度を100%として、皮膜硬度を60%未満に調整すると、皮膜が摩耗しやすくなり、十分なアルミニウム凝着防止効果が得られない可能性がある。一方、250℃におけるピストン硬度を100%として、皮膜硬度が、140%を越えるように調整すると、リング溝への攻撃性が増加して、リング溝摩耗を引き起こす可能性がある。なお、ポリイミドを主成分とする本発明の皮膜では、室温下での硬度と、250℃での硬度に大きな差は認められない。
通常使用されるアルミニウム合金製ピストンの250℃における硬度は、HV50程度であることから、本発明の皮膜硬度HVは、30~70とするのが好ましい。このような皮膜硬度に調整するには、硬質粒子がアルミナ、炭化ケイ素の場合は、皮膜全体の質量に対して、硬質粒子を5~30質量%添加するのが好ましい。
本発明の皮膜を有するピストンリングは、Siを8.5~30質量%含有するアルミニウム合金製ピストンとの組合せにおいて優れた効果を発揮する。ここで、アルミニウム合金が過共晶組織を有する場合でも効果的にアルミニウム凝着防止効果を発揮する。
本発明の皮膜形成方法は、特に限定されず、スプレーコーティング、スピンコーティング、ロールコーティング、ディップコーティング、印刷法等公知の方法が用いられる。塗布効率に優れ、塗り斑の発生を抑制できる点では、印刷法が好ましい。また、簡便である点では、スプレーコーティングが好ましい。
コーティング液、又はインクの調整方法は、特に限定されないが、市販のポリイミドワニスに硬質粒子を分散させた後、必要に応じて、溶剤を添加して、最適な粘度に調整して用いるのが好ましい。コーティング液、又はインクの粘度、調整に用いる溶剤や添加剤は、コーティング方法、又は印刷方法により、適宜選択される。分散方法は特に限定されず、サンドミル、ビーズミル、ボールミル、ロールミル等公知の方法が用いられる。この時、必要に応じて、分散剤等を適宜添加してもよい。硬質粒子をポリイミドに均一分散することにより、より優れたリング溝表面の平滑化効果が得られ、アルミニウム凝着防止効果がさらに向上する。
コーティング液塗布後、又は印刷後、乾燥し、硬化処理を行う。通常、硬化は250~400℃で1時間保持して行う。硬化温度が400℃を超えると、ポリイミドの酸化分解が生じ好ましくない。
低クロム鋼で作製したピストンリングの外周面にイオンプレーティング法により、厚さ約30μmのCrN皮膜を形成した。得られたピストンリングをアルカリ脱脂した後、約80℃に加熱したリン酸マンガン水溶液中に5分間浸漬し、ピストンリングの外周面以外の面に厚さ約2μmのリン酸マンガン皮膜を形成した。
ポリイミド(PI)ワニス(新日本理化株式会社製 リカコートSN-20)に平均粒径(累積高さ50%点の粒径)0.5μmのアルミナ(Al2O3)粉末を添加し、攪拌機を用いて、十分に撹拌した後、ロール間隔を最小にした三本ロールミルに通し、コーティング液を調整した。ここで、アルミナ粉末の添加量は、皮膜全体の質量に対して、10%となるように調整した。リン酸マンガン皮膜を形成したピストンリングの上下側面に、コーティング液をスプレーコーティングした後、100℃で10分間乾燥し、さらに、280℃の電気炉中で1時間加熱した。得られた皮膜の厚さ(片側)は約10μmで、皮膜硬度HVは39であった。
皮膜硬度は、超微小硬度計(株式会社島津製作所製 DUH-211)を用いて、荷重4.9mNで、押し込み硬さ(Hit)を測定し、換算式HV=0.0924Hitからビッカース硬さHVに換算した。なお、押し込み硬さ(Hit)は、10点測定して、その平均値を用いた。
硬質粒子として、アルミナ粉末に変えて平均粒径0.5μmの炭化ケイ素(SiC)粉末を用いた以外は実施例1と同様に、ピストンリング上下側面に皮膜を形成した。得られた皮膜の厚さ(片側)は、約10μmで、皮膜硬度HVは41であった。
硬質粒子として、平均粒径が、それぞれ、0.008μm(実施例3)、0.01μm(実施例4)、0.03μm(実施例5)、0.05μm(実施例6)、1μm(実施例7)、5μm(実施例8)及び8μm(実施例9)のアルミナ粉末を用いた以外は実施例1と同様に、ピストンリング上下側面に皮膜を形成した。得られた皮膜の厚さは、約10μmであった。また、それぞれの皮膜の皮膜硬度を測定した結果を表1に示す。
皮膜全体の質量を100として、アルミナ粉末の添加量を、それぞれ、3質量%(実施例10)、5質量%(実施例11)、20質量%(実施例12)、30質量%(実施例13)、及び40質量%(実施例14)とした以外は実施例1と同様に、ピストンリング上下側面に皮膜を形成した。得られた皮膜の厚さ(片側)は、約10μmであった。また、それぞれの皮膜の皮膜硬度を測定した結果を表1に示す。
皮膜の厚さ(片側)が、それぞれ、2μm(実施例15)、4μm(実施例16)、及び20μm(実施例17)となるようコーティング液の塗布量を調整した以外は実施例1と同様に、ピストンリング上下側面に皮膜を形成した。それぞれの皮膜の皮膜硬度を測定した結果を表1に示す。
ポリアミドイミド(PAI)樹脂(東洋紡績株式会社:HR16NN)をN-メチル-2-ピロリドンで希釈した液に、二硫化モリブデン粉末(平均粒径2μm)及びグラファイト粉末(平均粒径2μm)を添加し、攪拌機を用いて、十分に撹拌した後、ロール間隔を最小にした三本ロールミルに通し、コーティング液を調整した。ここで、二硫化モリブデン粉末及びグラファイト粉末の添加量は、皮膜全体の質量を100として、それぞれ、5質量%とした。得られたコーティング液を用いて、実施例1と同様のピストンリングに、実施例1と同様の方法で皮膜を形成した。得られた皮膜の厚さ(片側)は約10μmで、皮膜硬度HVは56であった。
添加材をアルミナ粉末から二硫化モリブデン粉末(平均粒径2μm)及びグラファイト粉末(平均粒径2μm)に変更した以外は実施例1と同様に、ピストンリング上下側面に皮膜を形成した。二硫化モリブデン粉末及びグラファイト粉末の添加量は、皮膜全体の質量を100として、それぞれ5質量%とした。得られた皮膜の厚さ(片側)は、約10μmで、皮膜硬度HVは25であった。
ポリアミドイミド樹脂(東洋紡績株式会社:HR16NN)をN-メチル-2-ピロリドンで希釈した液に、平均粒径0.5μmのアルミナ粉末を添加し、攪拌機を用いて、十分に撹拌した後、ロール間隔を最小にした三本ロールミルに通し、コーティング液を調整した。ここで、アルミナ粉末の添加量は、皮膜全体の質量を100として、10質量%となるように調整した。得られたコーティング液を用いて、実施例1と同様のピストンリングに、実施例1と同様の方法で皮膜を形成した。得られた皮膜の厚さ(片側)は約10μmで、皮膜硬度HVは70であった。
ポリアミドイミド樹脂(東洋紡績株式会社:HR16NN)をN-メチル-2-ピロリドンで希釈した液に、平均粒径(鱗片の長軸の長さ)10μmの鱗片状の銅粉末を添加し、攪拌機を用いて、十分に撹拌した後、ロール間隔を最小にした三本ロールミルに通し、コーティング液を調整した。ここで、銅粉末の添加量は、皮膜全体の質量を100として、20質量%となるように調整した。得られたコーティング液を用いて、実施例1と同様のピストンリングに、実施例1と同様の方法で皮膜を形成した。得られた皮膜の厚さは約10μmで、皮膜硬度HVは60であった。
添加材をアルミナ粉末から平均粒径(鱗片の長軸の長さ)10μmの鱗片状銅粉末に変更した以外は実施例1と同様に、ピストンリング上下側面に皮膜を形成した。鱗片状銅粉末の添加量は、皮膜全体の質量を100として20質量%添加した。得られた皮膜の厚さは、約10μmで、皮膜硬度HVは29であった。
実施例1~17と比較例1~5のピストンリング3をそれぞれ、図2に示す単体凝着試験機に装着した。ピストンリング3を、3.0mm/sで回転させながら、アルミニウム合金製のピストン材2を上下に往復運動させ、所定間隔で、面圧5MPaの荷重をかける単体凝着試験を3時間行った。ここで、ヒーター1と熱電対5を用いて、ピストン材2の温度が250℃±1℃になるように制御し、ピストンリング3には、所定間隔で一定量の潤滑油を窒素ガスとともに噴霧した。
なお、ピストン材としては、AC8A-T6を用いた。株式会社ニコン製高温顕微硬度計QM型を用いて、ピストン材を250℃±1℃に保持した状態で、硬度を測定した結果、50HVであった。

ポリアミドイミドに銅粉末を分散した比較例4、及びポリイミドに銅粉末を分散した皮膜を被覆した比較例5でも、アルミニウム凝着の発生が認められた。比較例4及び5とも、ピストンリングの皮膜は殆ど残存しておらず、ピストン材にも摩耗が進行し、表面は平滑化されていないことが確認された。
アルミナ粒子の平均粒径を変えた実施例1及び3~9では、いずれもアルミニウム凝着の発生は認められず、皮膜の摩耗は少なかった。特に、アルミナの平均粒径が0.01~5μmの範囲である実施例1、4、5、6、7及び8では、より優れたピストン材の平滑化効果を示し、ピストン材の摩耗量が0.5μm未満と非常に少なかった。
アルミナ粒子の添加量を変えた実施例1、及び10~14では、いずれもアルミニウム凝着の発生は認められず、皮膜の摩耗は少なかった。特に、アルミナ粉末の添加量が、5質量%~30質量%で、皮膜硬度が、30~70の範囲となる実施例1、及び11~13では、より優れた皮膜の耐摩耗性とピストン材の平滑化効果を示し、ピストン材の摩耗量が0.5μm未満と非常に少なかった。ここで、実施例1、及び11~13の皮膜硬度は、試験温度250℃でのピストン材の硬度50 HVに対し±40%の範囲であった。
皮膜の厚さを変えた実施例1、及び15~17では、いずれもアルミニウム凝着の発生は認められなかった。特に、皮膜の厚さが、4μm~20μmの範囲となる実施例1、16、及び17では、より優れた皮膜の耐摩耗性とピストン材の平滑化効果を示し、ピストン材の摩耗量が0.5μm未満と非常に少なかった。なお、実施例15では、単体凝着試験後の皮膜厚さは、0.5~1.0μmであった。
実施例1、4~14及び比較例2~5のピストンリングをアルミニウム合金(AC8A-T6)製ピストンのトップリング溝に装着し、1.5リットル4気筒エンジンに装着した。このエンジンを用いて、回転数6000rpmで、400時間実機試験を行った。試験終了後に、ピストンリング下面の皮膜残存量と、トップリング溝下側の溝摩耗量を測定した。セカンドリング及びオイルリングは以下の仕様のものを用いた。

比較例3、4、及び5についても同様に実機試験を行ったところ、それぞれ、運転開始から100時間後、30時間後、及び50時間後に、ピストンリング下面の樹脂皮膜及び下地のリン酸マンガン皮膜が消失し、母材が露出していることが確認された。そのため、その時点でそれぞれ実機試験を中止した。
一方、実施例1、及び4~14については、いずれも運転初期から400時間経過まで、ブローバイ量は殆ど変化せず、運転終了後も樹脂皮膜が維持されており、比較例との有意差が認められた。図3に添加材(アルミナ粒子)の平均粒径とピストンリング下面の皮膜残存量との関係を示す(実施例1及び4~9)。ここで、縦軸は、アルミナ粒子の平均粒径が0.01μmの試料(実施例4)の皮膜残存量を100として、相対値で表した。また、図4には、アルミナ粒子の平均粒径とトップリング溝下面の溝摩耗量との関係を示す(実施例1及び4~9)。ここで、縦軸は、アルミナ粒子の平均粒径が0.01μmの試料(実施例4)の溝摩耗量を100として、相対値で表した。
図3より、アルミナ粒子の平均粒径が0.01μm~5μmの範囲で、皮膜の残存量が多く、0.01μm~0.5μmの範囲で、さらに皮膜の残存量が多くなることが確認された。アルミナ粒子の平均粒径が、0.01μm~5μmの範囲では、アルミナ粒子のポリイミドへの保持力が高いため、皮膜の摩耗量が低減し、アルミナ粒子の平均粒径が0.01μm~0.5μmの範囲では、さらに、微細なアルミナ粒子がポリイミド中に均一に分散され、皮膜中の硬度のバラツキが小さいため、皮膜の摩耗量がより低減したと考えられる。一方、図4より、アルミナ粒子の平均粒径が0.01μm~5μmで、溝摩耗量が少なく、0.01μm~0.5μmで、さらに溝摩耗量が少なくなることが確認された。この範囲では、皮膜中のアルミナ粒子によりリング溝表面が効果的に平滑化され、且つリング溝表面への攻撃性は最小限に抑えられたと考えられる。
図5に、ピストンリングの皮膜硬度とピストンリング下面の皮膜残存量との関係を示す(実施例1及び10~14)。ここで、縦軸は、皮膜硬度HVが28(250℃におけるピストン硬度に対し、-44%の硬度(実施例10))の皮膜残存量を100として、相対値で表した。また、図6には、ピストンリングの皮膜硬度とトップリング溝下面の溝摩耗量との関係を示す(実施例1、及び10~14)。ここで、縦軸は、皮膜硬度HVが250℃におけるピストン硬度に対し、-44%の試料(実施例10)のトップリング溝下面の溝摩耗量を100として、相対値で表した。
図5より、皮膜硬度HVが30(250℃におけるピストン硬度に対し、-40%)~70(250℃におけるピストン硬度に対し、40%)で、皮膜の残存量が多くなることが確認された。一方、図6より、皮膜硬度HVが30(250℃におけるピストン硬度に対し、-40%)~70(250℃におけるピストン硬度に対し、40%)で、溝摩耗量が少なくなることが確認された。この硬度範囲では、リング溝との間の衝突及び摺動に対して皮膜が十分な耐摩耗性を有するとともに、リング溝に対する攻撃性は最小限に抑えられたと考えられる。

Claims (5)
- 上下側面の少なくとも一方に皮膜を被覆したピストンリングであって、前記皮膜が硬質粒子を含有するポリイミド皮膜であることを特徴とするピストンリング。
- 前記硬質粒子が、アルミナ、ジルコニア、炭化ケイ素、窒化ケイ素、立方晶窒化ホウ素、ダイヤモンドからなる群より選ばれる少なくとも一種であることを特徴とする請求項1に記載のピストンリング。
- 前記硬質粒子の平均粒径が、0.01~5μmであることを特徴とする請求項1又は2に記載のピストンリング。
- 前記皮膜の厚さが、2~30μmであることを特徴とする請求項1~3のいずれかに記載のピストンリング。
- 請求項1~4のいずれかに記載のピストンリングが装着されたピストン装置であって、前記皮膜の硬度HVが250℃におけるピストン硬度に対し、±40%の範囲であることを特徴とするピストン装置。
