さらに本発明は、成形性、耐久性に優れ、且つ耐衝撃性および剛性のバランスに優れ、バリアー性に優れた中空プラスチック成形品をタンク、缶、容器、ボトル等、特に自動車の燃料タンク等の中空プラスチック製品として具体化してなる用途に関する。
ポリエチレンより得られるプラスチック燃料タンクにおいて、特に課題となる要件について注意を払う必要がある。プラスチック燃料タンクは、自動車の安全性を確保するための重要な保安部品として分類されるので、機械的強度、耐久性、耐衝撃性に関して、特に高いレベルが要求されており、これらを十分高いレベルに向上させるための材料開発が望まれる。
しかしながら、該公報には、中空プラスチック成形品、特に耐衝撃性に優れた自動車用燃料タンクに適したポリエチレンについて、何ら示唆も開示もされていない。
また、非還元性雰囲気で賦活することにより少なくとも一部のクロム原子が6価となるフッ素化クロム化合物に、特定の有機ホウ素化合物を担持させたエチレン系重合用触媒が提案されている(特許文献9参照)。また、該文献には、トリアルキルアルミニウムおよび/またはジアルキルアルミニウムアルコキシド化合物担持クロム触媒を用いてポリエチレンを製造する方法も開示されている(比較例6、8)。しかしながら、該公報には、中空プラスチック成形品、特に自動車用燃料タンクに適したポリエチレンについて、何ら示唆も開示もされていない。
上記のほか、自動車用燃料タンクに用いられる市販ポリエチレンとして、例えば日本ポリエチレン製HB111R、Basell社製4261AGなどが知られている。これらは自動車メーカーの厳しい要求に応え、市場での評価を得た材料であるが、耐久性と剛性のバランス、耐衝撃性、成形性のレベルが必ずしも十分に高いレベルであるとは言えない。

該有機アルミニウム化合物担持クロム触媒は、比表面積が250~800m2/gおよび細孔体積が0.5~3.0cm3/gである無機酸化物担体に、クロム化合物を担持し、非還元性雰囲気下において、400~900℃で焼成活性化することにより少なくとも一部のクロム原子を6価とした後、さらに、有機アルミニウム化合物を、クロム原子に対してのモル比が0.1~20になるように、不活性炭化水素溶媒中で担持させ、該不活性炭化水素溶媒を除去・乾燥して、得られることを特徴とするポリエチレン系樹脂の製造方法。
[14] 焼成活性化を450~550℃で行なう上記[13]に記載のポリエチレン系樹脂の製造方法。

また、本発明の中空プラスチック成形品は、成形性、耐久性に優れ、且つ耐衝撃性および剛性のバランスに優れ、特にバリアー層を用いた多層構造としても、バリアー層による強度劣化、成形不良等の悪影響の及ぶことなく、バリアー性にも優れ、それ故、燃料タンク等のタンク、缶、容器、ボトル等、特に自動車の燃料タンク等の用途に供して好適である。
本発明のポリエチレン系樹脂は、下記(1)~(4)の要件を満たすことが必要である。
(1): ハイロードメルトフローレート(HLMFR)が1~100g/10分である。
(2): 密度が0.940~0.960g/cm3である。
(3): 伸長粘度のストレインハードニングパラメーターλmaxが1.05~1.50である。
(4): 全周ノッチ式引張クリープ試験の破断時間と密度が次の式(A)を満足する。

以下、これらの各要件について詳述する。
本発明のポリエチレン系樹脂は、HLMFRが1~100g/10分、好ましくは1~10g/10分、より好ましくは3~7g/10分、さらに好ましくは4~6g/10分の範囲にあるものである。
HLMFRが1g/10分未満であると、パリソン(ブロー成形において、成形器の口金から押し出されたパイプ状の溶融ポリマー;金型内で空気圧により膨張させる以前の状態)の押出成形時に押出量が不足し、成形不安定な状態となり実用的でないし、また、10100g/10分を越えてもパリソンの形成が溶融粘度および溶融張力の不足のため不安定となり実用的でない。
HLMFRは、重合温度や水素濃度の制御などの方法で調整することができる。例えば、重合温度を高くする、または水素濃度を高くすることによりHLMFRを高くすることができる。ここでHLMFRは、JIS K-7210に準拠し、温度190℃、荷重21.60kgの条件で測定したものである。
本発明のポリエチレン系樹脂は、密度=0.940~0.960g/cm3、好ましくは0.943~0.955g/cm3、さらに好ましくは0.946~0.950g/cm3の範囲にあるものである。
密度が0.940g/cm3未満であると、中空プラスチック成形品の剛性が不足し、0.960g/cm3を越えると中空プラスチック成形品の耐久性が不足する。
密度は、α-オレフィンの種類や含有量の制御などの方法で調整することができる。例えば、ポリエチレン系樹脂中のα-オレフィン含有量を低くする(重合時のα-オレフィン添加量を低くする)、または同じ含有量であれば、炭素数の小さいα-オレフィンを用いることにより、密度を高くすることができる。
密度は、JIS K-7112に準拠し、ペレットを温度160℃の熱圧縮成形機により溶融後25℃/分の速度で降温し厚み2mmtのシートを成形し、このシートを温度23℃の室内で48時間状態調節した後、密度勾配管に入れ測定したものである。
本発明のポリエチレン系樹脂は、伸長粘度測定において歪硬化挙動を示すものが、成形性の観点から好ましい。伸長粘度測定とは、温度170℃、歪み速度0.1/sで、伸長粘度η(Pa・s)を時間t(s)に関して測定されるもので、歪硬化挙動とは、該測定において、長時間側で伸長粘度が立ち上がる現象をいう。
伸長粘度測定における歪硬化挙動は、伸長粘度測定において得られる伸長粘度比(λmax)により評価可能である。
伸長粘度比(λmax)は、以下のように求めることができる。即ち、横軸に時間t(s)、縦軸に伸長粘度η(Pa・s)の両対数軸のグラフを作成し、粘度上昇曲線の非線形部の最大伸長粘度ηEmaxを求め、同粘度上昇曲線の線形部を外挿してηEmaxを与える時間t(s)における外挿粘度ηLmaxを求め、ηEmaxとηLmaxの比(ηEmax/ηLmax)を伸長粘度比(λmax)と定義する。
本発明のポリエチレン系樹脂は、伸長粘度測定によって得られるストレニンハードニングパラメーター(λmax)が、1.05~1.50、好ましくは1.10~1.40の範囲にあるものである。
このストレインハードニングパラメーターのλmaxは、長鎖分岐数と相関があり、λmaxが大きいと長鎖分岐数が多くなる。また、長鎖分岐と成形性とも相関を有している。すなわち、長鎖分岐が多くなると成形性が良くなる。さらに、長鎖分岐と耐久性の一つの指標である耐クリープ性とも相関を有している。すなわち、長鎖分岐が多くなると耐クリープ性が劣る傾向を有し、成形性とは逆の相関を示す。
λmaxが1.05未満であると、試験片で測定した耐久性は向上するものの、成形性が劣るため成形不良が発生し、実際の中空プラスチック成形品になり得ない事態となる。λmaxが1.50を越えると、中空プラスチック成形品の成形性は良好なものの、耐久性は低下する。
λmaxは、クロム触媒の賦活温度、トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物の担持量、重合時の水素濃度の制御などの方法で調整することができる。例えば、賦活温度を高くする、トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物の担持量を高くする、または重合時の水素濃度を低くすることにより、λmaxを高くすることができる。
λmaxの測定方法は実施例に記載したとおりである。
本発明のポリエチレン系樹脂は、全周ノッチ式引張クリープ試験の破断時間と密度が、

で示される関係式を充足するものである。
破断時間がこの下限未満であると、中空プラスチック成形品の耐久性が不足する。破断時間の上限値は特に制限されないが、通常は、
log(破断時間) ≦ -355×(密度) + 340.3 ・・・式(C)
で示される関係式を充足するものである。
全周ノッチ式引張クリープ試験による破断時間の測定方法は実施例に記載したとおりである。
すなわち、JIS K-6992-2(2004年版)に準拠し、厚さ5.9mmのシートを圧縮成形した後、JIS K-6774(2004年版)附属書5(規定)図1に示された区分「呼び50」の形状と寸法の試験片を作製し、80℃の純水中で全周ノッチ式引張クリープ試験(FNCT)を行なう。引張荷重は88N、98N、108Nとし、試験点数は各荷重で2点とする。得られた両対数スケールにおける破断時間と公称応力の6点のプロットから最小二乗法により公称応力6MPaにおける破断時間を耐クリープ性の指標とする。
図3は、密度と破断時間の関係を示す図である。式(A)で表される領域を外れるものは、中空プラスチック成形品として耐久性が不十分なのに対し、式(A)で表される領域に含まれるものは、優れた耐久性を有する。
同一HLMFR、同一密度の重合体を製造する場合、破断時間は、クロム触媒の賦活温度、重合時の水素濃度の制御などの方法で調整することができる。例えば、破断時間は、ポリエチレン系樹脂の分子量分布が広いほど、また長鎖分岐量が少ないほど高いため、賦活温度を低くする、または水素濃度を高くすることにより、破断時間を高くすることができる。
全周ノッチ式引張クリープ試験の破断時間(T)は、30時間以上であることが好ましく、より好ましくは、50時間以上である。破断時間(T)がこの下限未満であると、中空成形品の耐久性が不足する。破断時間(T)の上限値は本来必ずしも制限されないが、通常300時間を超えるものは製造が難しい。
本発明のポリエチレン系樹脂は、ゲルパーミエーションクロマトグラフ(GPC)により測定される分子量分布(Mw/Mn)が好ましくは25以上、さらに好ましくは27以上のものである。上限は特に限定されないが、50までが一般的である。
分子量分布(Mw/Mn)は、下記のGPC測定を行ない、数平均分子量(Mn)及び質量平均分子量(Mw)を求めて分子量分布(Mw/Mn)を算出し求められる。

MwのMnに対する比率(Mw/Mn)で示される分子量分布(Mw/Mnが大きいほど分子量分布が広い)については、「サイズ排除クロマトグラフィー(高分子の高速液体クロマトグラフィー)」(森定雄著,共立出版,96頁)に記載された分子量と検出器感度の式に、n-アルカン及びMw/Mn≦1.2の分別直鎖ポリエチレン系樹脂のデータを当てはめて、次式で示される分子量Mの感度を求め、サンプル実測値の補正を行なった。
分子量Mの感度=a+b/M
(a、bは定数で、a=1.032、b=189.2)
分子量分布は、触媒の賦活温度、重合温度の制御などの手法、特に賦活温度の制御で調整することができる。即ち、賦活温度を高くすれば分子量分布が狭くなり、逆に賦活温度を低くすれば分子量分布は広くなる。また、その効果は賦活温度の場合より小さいが、重合温度の制御によっても調整することができる。即ち、重合温度を高くすれば分子量分布はやや狭くなり、逆に重合温度を低くすれば分子量分布はやや広くなる。
本発明のポリエチレン系樹脂は、シャルピー衝撃強度が8kJ/m2以上が好ましく、より好ましくは9kJ/m2以上、さらに好ましくは10kJ/m2以上の範囲にあるものである。
シャルピー衝撃強度が8kJ/m2未満であると、中空プラスチック成形品の耐衝撃性が不足する。シャルピー衝撃強度の上限値は特に制限ないが、通常は30kJ/m2以下である。
シャルピー衝撃強度の測定方法は実施例に記載したとおりである。
同一HLMFR、同一密度の重合体を製造する場合、シャルピー衝撃強度は、クロム触媒の賦活温度、重合時の水素濃度の制御などの方法で調整することができる。例えば、シャルピー衝撃強度は、ポリエチレン系樹脂の分子量分布が狭いほど、また長鎖分岐量が少ないほど高いため、賦活温度を高くする、または水素濃度を高くすることにより、シャルピー衝撃強度を高くすることができる。
本発明のポリエチレン系樹脂は、クロム触媒を用いて重合を行うことにより得られるものであることが好ましい。本発明のポリエチレン系樹脂は、さらに、有機アルミニウム化合物(好ましくはトリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物)担持クロム触媒を用い、水素を共存させながら重合を行うことにより得られるものであるのが好ましい。
以下、好ましい重合触媒のトリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒、及び重合方法について詳述する。
トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒は、クロム化合物を無機酸化物担体に担持し、非還元性雰囲気で焼成活性化することにより少なくとも一部のクロム原子を6価とした後、さらに不活性炭化水素溶媒中でトリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物を担持させ、次いで溶媒を除去・乾燥することにより調製される。
その際、触媒と溶媒との接触時間が可能な限り短くなるように溶媒を除去・乾燥させるのは、トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物によってクロム原子が過還元されないようにするためである。
クロム化合物を無機酸化物担体に担持し、非還元性雰囲気で焼成活性化することにより少なくとも一部のクロム原子が6価となるクロム触媒は、一般にフィリップス触媒として知られており公知である。この触媒の概要は、M.P. McDaniel著, Advances in Catalysis, Volime 33, 47頁, 1985年, Academic Press Inc.、M.P. McDaniel著, Handbook of Heterogeneous Catalysis, 2400頁, 1997年, VCH、M.B. Welchら著, Handbook of Polyolefins: Synthesis and Properties, 21頁, 1993年, Marcel Dekker等の文献に記載されている。
フッ素化合物の含有方法(フッ素化)は、溶媒中でフッ素化合物溶液を含浸させた後、溶媒を留去する方法、あるいは溶媒を用いずにフッ素化合物を昇華させる方法など、公知の方法によって行うことができ、使用するクロム化合物の種類によって、適宜好適な方法を用いればよい。無機酸化物担体にクロム化合物を担持してからフッ素化合物を含有させてもよいし、フッ素化合物を含有させてからクロム化合物を担持してもよいが、クロム化合物を担持してからフッ素化合物を含有させる方が好ましい。
フッ素化合物の含有量は、フッ素原子の含有量として、0.1~10重量%、好ましくは0.3~8重量%、さらに好ましくは0.5~5重量%である。
これらを、水又はアルコールなどの有機溶媒に溶解させた後、クロム触媒に含浸させるのが均一性の観点から好ましいが、固体のままクロム触媒と混合するだけでもよい。溶解して含浸させる場合は、表面張力による細孔体積の縮小(shrinkage)を抑えるために、アルコールなどの有機溶媒を用いるのがより好ましい。また、溶媒を用いた場合は、風乾、真空乾燥、スプレードライなど、既知の方法によって、溶媒を飛ばして乾燥させる。

本発明において、ESCR及び耐衝撃性が共に優れた自動車用燃料タンク用途には、無機酸化物であるシリカ担体のみであるほうが好ましい。これらの金属アルコキシド類もしくは有機金属化合物を無機酸化物に加えると、ポリエチレン重合体の低分子量成分の増加あるいは分子量分布の狭窄化が起きる傾向にある。
トリアルキルアルミニウムは、下記一般式(A)
R’1R’2R’3Al (A)
(式中、R’1、R’2,R’3は炭素原子数1~18のアルキル基であり、同一であっても異なっていてもよい。)で示される化合物である。トリアルキルアルミニウムの具体例としては、トリメチルアルミニウム、トリエチルアルミニウム、トリn-プロピルアルミニウム、トリn-ブチルアルミニウム、トリイソブチルアルミニウム、トリヘキシルアルミニウム、トリオクチルアルミニウム等が挙げられ、なかでもトリエチルアルミニウム、トリn-ブチルアルミニウム、トリイソブチルアルミニウム、トリヘキシルアルミニウムが好ましい。
本発明においては、焼成活性化したクロム触媒に不活性炭化水素溶媒中でアルキルアルミニウムアルコキシド化合物を担持し、さらに、溶媒を除去・乾燥して、得られたアルキルアルミニウムアルコキシド化合物担持クロム触媒を、重合触媒として用いることが好ましい。
アルキルアルミニウムアルコキシド化合物は、次の一般式(1)で示される化合物である。
また、R2の具体例としては、メチル、エチル、n-プロピル、i-プロピル、n-ブチル、i-ブチル、sec-ブチル、tert-ブチル、n-ペンチル、n-ヘプチル、n-ノニル、n-ウンデシル、シクロヘキシルなどが挙げられるが、メチル、エチル、n-プロピル、i-プロピル、n-ブチル、i-ブチル、sec-ブチル、tert-ブチル、n-ペンチル、n-ヘプチルが好ましく、なかでもメチル、エチル、n-プロピル、i-プロピルが特に好ましい。
また、R5の具体例としては、メチル、エチル、n-プロピル、i-プロピル、n-ブチル、i-ブチル、sec-ブチル、tert-ブチル、n-ペンチル、n-ヘプチル、n-ノニル、n-ウンデシル、シクロヘキシルなどが挙げられるが、メチル、エチル、n-プロピル、i-プロピル、n-ブチル、i-ブチル、sec-ブチル、tert-ブチル、n-ペンチル、n-ヘプチルが好ましく、なかでもメチル、エチル、n-プロピル、i-プロピルが特に好ましい。
R8、R9、R12は、上記R5と同義であり、R6、R7、R10、R11は、上記R3、R4と同義である。

すなわち、一般式(2)で示されるジアルキルアルミニウムアルコキシドを合成するには、以下の式に示すようにトリアルキルアルミニウムとアルコールを1:1のモル比で反応させる方法、
これらの反応は、ヘキサン、ヘプタン、オクタン、デカン、シクロヘキサン、ベンゼン、トルエン、キシレンなどの不活性炭化水素中で行うことが好ましい。反応温度は、反応が進行するならば任意の温度でよいが、好ましくは0℃以上、さらに好ましくは20℃以上で行う。使用した溶媒の沸点以上で加熱し、溶媒の還流下で反応を行わせることは、反応を完結させる上でよい方法である。反応時間は任意でよいが、好ましくは1時間以上、さらに好ましくは2時間以上行うのがよい。反応終了後は、そのまま冷却し、溶液のままクロム触媒との反応に供してもよいし、溶媒を除去して、反応生成物を単離してもよいが、溶液のまま用いるのが簡便で好ましい。
このモル比を0.5~2.0とすることにより、アルキルアルミニウムアルコキシド化合物を担持しない場合に比べて、エチレン重合活性が大幅に向上する。また、水素を共存させる重合条件下では、耐久性が向上する。このモル比が0.5未満では、水素を共存させる重合条件下でもアルキルアルミニウムアルコキシド化合物を担持した効果が十分には発現されず、エチレン重合活性、耐久性は、アルキルアルミニウムアルコキシド化合物を担持しない場合とさほど変わらない。一方、このモル比が2.0を超えると、エチレン重合活性がアルキルアルミニウムアルコキシド化合物を担持しない場合よりも、低下するとともに、分子量分布が広くなり、耐久性は向上するものの耐衝撃性は低下してしまう。この活性低下の理由は、不明であるが、過剰のアルキルアルミニウムアルコキシド化合物がクロム活性点と結合して、エチレン重合反応を阻害しているためと考えられる。
担持反応の温度は0~150℃、好ましくは10~100℃、さらに好ましくは20~80℃、担持反応の時間は5分~8時間、好ましくは30分~6時間、さらに好ましくは1~4時間である。トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物は焼成活性化後に少なくとも一部が6価となったクロム原子と反応し、これを低原子価のクロム原子に還元する。この現象は焼成活性化後のクロム触媒が6価のクロム原子特有のオレンジ色であるのに対して、トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物による担持操作をされたクロム触媒が緑色もしくは青緑色であることから確認できる。すなわち、このクロム触媒の色の変化から6価クロム原子の少なくとも一部が3価または2価のクロム原子に還元されているものと推定される。近年、Teranoらは、賦活したクロム触媒にトリエチルアルミニウムをヘプタン溶媒中で担持後に乾燥し、X線光電子分光法(XPS)でCr原子の原子価を測定しており、6価クロム原子だけではなく、2価、3価、5価のクロム原子の存在を観測している(M. Teranoら著, J.Mol.Catal. A: Chemical, Volume 238, 142頁, 2005年)。ただし、全Cr原子のなかで実際の重合活性点の割合は約10%~30%と言われており(M.P.McDanielら著、J.Phys.Chem., Volume 95, 3289頁、1991年)、重合活性点のクロム原子の原子価が何であるかは現時点で結論は得られていない。Monoiらはトリアルキルクロム錯体をシリカに担持した触媒がフィリップス触媒と同様の重合挙動を示すこと(T. Monoiら著, Polym. J., Volume 35, 608頁, 2003年)、またEspelidらはフィリップス触媒のモデル活性点におけるエチレン挿入反応の活性化エネルギーを理論計算することにより、3価のクロム原子が活性点の原子価であることを提唱している(O. Espelidら著, J.Catal., Volume 195, 125頁, 2000年)。
トリアルキルアルミニウム化合物とアルキルアルミニウムアルコキシド化合物を併用する場合には、不活性炭化水素溶媒中、(i)はじめにトリアルキルアルミニウム化合物を担持した後、次いでアルキルアルミニウムアルコキシド化合物を担持する、(ii)はじめにアルキルアルミニウムアルコキシド化合物を担持した後、次いでトリアルキルアルミニウム化合物を担持する、(iii)予めトリアルキルアルミニウム化合物とアルキルアルミニウムアルコキシド化合物を混合してから担持する、いずれの方法を用いてもよい。トリアルキルアルミニウム化合物とアルキルアルミニウムアルコキシド化合物の使用割合は任意で良いが、トリアルキルアルミニウム化合物とアルキルアルミニウムアルコキシド化合物のモル比が0.01~100、好ましくは0.1~10である。
溶媒の残存重量=(乾燥後のトリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒の重量)-{(トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物の重量)+(クロム触媒の重量)}
シリカ表面のシラノール基と酢酸クロムが反応し、カルボキシル基は燃焼してしまい、クロム酸エステル構造となる。この焼成活性化したクロム触媒によるエチレン重合では、重合時にクロム酸エステル構造がエチレンによって還元される。この還元に要する時間を誘導時間という。エチレンによる還元反応によって、反応に示したようにクロム部分が重合活性前駆体構造になることで、エチレンの重合が開始される。
この反応を下記に示す。この活性点は、すでに還元されている状態であるので、エチレン重合時において先にあったような誘導時間を必要としない。
この加えた有機アルミニウム化合物が表面に集中して存在していることは、EPMAの結果からも支持されている。つまり、この有機アルミニウム化合物担持クロム触媒は、一つのシリカ粒子の中で有機アルミニウム化合物が存在していない内側部分(部分A)と、有機アルミニウムによって少なくとも一部のクロム原子が還元されている表面部分(部分B)を有しており、その意味でこの触媒は、「擬似二元系触媒」と呼ぶことができる(図5参照。)。アルミニウム原子は、担体表面に多く存在しているということから、模擬的に図示すると、図5のようになる。
実際、加える有機アルミニウム化合物の量を増やしていくと、生成ポリエチレンのHLMFR(ハイロードメルトフローレート、温度190℃、荷重21.6kg)が大きくなる、すなわち平均分子量が小さくなっていくということが確かめられている。有機アルミニウム化合物と全く反応していない部分A(内側部分)から生成する重合ポリマーよりも低分子量成分の山をもったポリマーが、少なくとも一部分は有機アルミニウム化合物によって還元されている部分B(表面部分)からは生成しているのではないかと考えられる。
つまり、ひとつの触媒で二種類の異なった性質をもつ分子量分布を掛け持ちしたポリエチレンが作られるのである。結果として、有機アルミニウム化合物を加えていないクロム触媒から得られるポリエチレンと比べると、擬似二元系触媒である本発明の触媒からは広い分子量分布を持つポリエチレンが得られる。
すなわち、ジエチルアルミニウムエトキシドに代表される、ジアルキルアルコキシド類をクロム触媒に加えることにより、加える前に比べて、触媒の共重合性が低下することは知られている。このことを「擬似二元系触媒」の考え方に照らし合わせて考えると、部分Aの共重合性は変わっていないが、部分Bの共重合性が低下することにより、全体の触媒として共重合性が低下したといえる。つまり、ジアルキルアルコキシド担持クロム触媒は、アルミニウム非担持クロム触媒と比べて、低分子量成分に分岐鎖が多く含まれていないポリエチレンを生成させる。
一般的にクロム触媒の欠点として、低分子量成分に比べて、高分子量成分に分岐が組み込まれにくいことが知られている。しかしながら、ジアルキルアルコキシド担持クロム触媒を使うことにより、低分子量成分の共重合性を低くし、全体に占める相対的な高分子量成分の分岐数を多くすることができるのである。
直径1μm以下に絞り加速させた電子線を試料表面にあて、そこから出てくる特性X線を、X線分光器で測定する。特性X線は、各元素の原子核を取り巻く内殻電子の遷移によって発生するX線で、元素に固有な幾つかの波長(エネルギー)としてあらわれる。よって特性X線の波長から元素の種類が、その強度から元素の含有量がわかる。
本発明のポリエチレン系樹脂は、エチレンの単独重合、又はエチレンと炭素数3~12のα-オレフィン、例えば、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン等との共重合により得られる。また、改質を目的とする場合のジエンとの共重合も可能である。このとき使用されるジエン化合物の例としては、ブタジエン、1,4-ヘキサジエン、エチリデンノルボルネン、ジシクロペンタジエン等を挙げることができる。なお、重合の際のコモノマー含有率は、任意に選択することができるが、例えば、エチレンと炭素数3~12のα-オレフィンとの共重合の場合には、エチレン・α-オレフィン共重合体中のα-オレフィン含有量は0~40モル%、好ましくは0~30モル%である。
上記のトリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒を用いて、ポリエチレン系樹脂の製造を行うに際しては、スラリー重合、溶液重合のような液相重合法あるいは気相重合法など、いずれの方法を採用することができるが、特にスラリー重合法が好ましく、パイプループ型反応器を用いるスラリー重合法、オートクレーブ型反応器を用いるスラリー重合法、いずれも用いることができる。なかでもパイプループ型反応器を用いるスラリー重合法が好ましい(パイプループ型反応器とこれを用いるスラリー重合の詳細は、松浦一雄・三上尚孝編著、「ポリエチレン技術読本」、148頁、2001年、工業調査会に記載されている)。
液相重合法における重合温度は、一般的には0~300℃であり、実用的には20~200℃、好ましくは50~180℃、さらに好ましくは70~150℃である。反応器中の触媒濃度およびエチレン濃度は重合を進行させるのに十分な任意の濃度でよい。例えば、触媒濃度は、液相重合の場合反応器内容物の重量を基準にして約0.0001~約5重量%の範囲とすることができる。同様にエチレン濃度は、液相重合の場合反応器内容物の重量を基準にして約1%~約10%の範囲とすることができる。同様にエチレン濃度は、気相重合の場合、全圧として0.1~10MPaの範囲とすることができる。
エチレンと共存させる水素とエチレンの濃度比は、水素とエチレンの濃度を変えることによって容易に調整することができる。前述したように水素は連鎖移動剤としての働きも有するのでHc/ETcを変えた場合、同一HLMFRの成形品を得るためには重合温度も変えなければならない。すなわちHc/ETcを上げた場合には重合温度を下げ、Hc/ETcを下げた場合には重合温度を上げなければならない。ただし、水素濃度の絶対値によるので同一HLMFRの成形品を得るためには必ず重合温度を変える必要があるわけではない。
第一段においては、エチレン単独または必要に応じてα-オレフィンとの共重合を、水素濃度のエチレン濃度に対する重量比(Hc/ETc)、重合温度または両者により分子量を調節しながら、またα-オレフィン濃度のエチレン濃度に対する重量比で密度を調節しながら重合反応を行う。
第二段においては、第一段から流れ込む反応混合物中の水素および同じく流れ込むα-オレフィンがあるが、必要に応じてそれぞれ新たな水素、α-オレフィンを加えることができる。従って、第二段においても、水素濃度のエチレン濃度に対する重量比(Hc/ETc)、重合温度または両者により分子量を調節しながら、またα-オレフィン濃度のエチレン濃度に対する重量比により密度を調節しながら重合反応を行うことができる。触媒や有機アルミニウム化合物のような有機金属化合物についても、第一段から流れ込む触媒により二段目で引き続き重合反応を行うだけでなく、第二段で新たに触媒、有機アルミニウム化合物のような有機金属化合物またはその両者を供給してもよい。
得られたポリエチレン系樹脂は、次いで混練するのが好ましい。単軸または二軸の押出機または連続式混練機を用いて行われる。上記の方法により製造されたポリエチレン系樹脂は、1種類でも複数種類を混合して使用してもよく、常法に従い、ペレタイザーやホモジナイザー等による機械的な溶融混合によりペレット化した後、各種成形機により成形を行って所望の成形品とすることができる。
添加剤として、例えば酸化防止剤(フェノール系、リン系、イオウ系)、滑剤、帯電防止剤、光安定剤、紫外線吸収剤等を1種又は2種以上適宜併用することができる。充填材としては、炭酸カルシウム、タルク、金属粉(アルミニウム、銅、鉄、鉛など)、珪石、珪藻土、アルミナ、石膏、マイカ、クレー、アスベスト、グラファイト、カーボンブラック、酸化チタン等が使用可能である。いずれの場合でも、上記ポリエチレン系樹脂に、必要に応じ各種添加剤を配合し、混練押出機、バンバリーミキサー等にて混練し、成形用材料とすることができる。
トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒を用いて本発明のポリエチレン系樹脂を得る際、それぞれのアルミニウム化合物を用いた場合の特徴および耐クリープ性に代表される耐久性を向上させるための重合条件との関係を以下詳述する。
ポリエチレン系樹脂の耐クリープ性を向上させるには、分子量分布を広くすることが重要である。すなわち、耐クリープ性を向上するには分子量をなるべく高くするのが好ましいが、分子量が高過ぎると樹脂の成形ができなくなってしまうので、流れ性を付与するために低分子量領域のポリエチレンも必要で、結果として分子量分布を広くする必要がある(J.Scheirs,W.Kaminsky編,Metallocene-based Polyolefins,Volume2,365頁,2000年,John Wiley & Sons)。一般的なクロム触媒でポリエチレン系樹脂を得る場合、分子量分布を広くするには、賦活温度および/または重合温度を下げるのが通常の手段である(例えば、松浦一雄・三上尚孝編著、「ポリエチレン技術読本」、134頁、2001年、工業調査会)。しかし、賦活温度および/または重合温度を下げると、活性が低下するのが一般的であり、また同時にHLMFRも低下してしまうので(前出「ポリエチレン技術読本」、134頁)、所定のHLMFRのポリエチレン系樹脂を得るための経済的に製造可能な重合条件が設定できないことが多い。
トリアルキルアルミニウム化合物担持クロム触媒の場合、トリアルキルアルミニウムを担持しない場合に比べて、得られるポリエチレン系樹脂の分子量分布に大きな差はないものの(Mw/Mn=20~30)、同一HLMFR、同一密度での耐クリープ性は大きく向上する。この理由はまだよく解明されていないが、コモノマー由来の短鎖分岐の分布が改良されているものと考えられる。すなわち、一般的にクロム触媒では高分子量領域には短鎖分岐が導入されないが(前出「ポリエチレン技術読本」、103~104頁)、トリアルキルアルミニウム担持によって、より高分子量領域にまで短鎖分岐が導入された結果、耐クリープ性が向上したものと考えられる(高分子量領域にまで短鎖分岐を導入すると耐クリープ性が向上することはよく知られている;前出「ポリエチレン技術読本」、156~157頁)。トリアルキルアルミニウム担持前の賦活温度を変えることで分子量分布を調節することもでき、耐クリープ性を調整できる。
トリアルキルアルミニウム化合物担持クロム触媒の場合よりもさらに耐クリープ性のレベルを向上させるためには、より一層分子量分布を広げる必要がある(Mw/Mn>30)。一般的なクロム触媒の場合、賦活温度が450℃を下回ると重合活性が激減してしまうこと、重合温度を低下させて分子量分布を広げても所定のHLMFR範囲を下回ってしまうことから、このレベルの広い分子量分布を実用的に製造可能とするのは困難である。しかし、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒ではこれが達成できる。すなわち、ジアルキルアルミニウムアルコキシド化合物を担持することにより、同一重合条件でのHLMFRがトリアルキルアルミニウム化合物を担持する場合に比べて、Mw/Mn=20~30(トリアルキルアルミニウム化合物担持の場合の分子量分布)を保ったまま分子量が大きく向上し、重合温度を下げてより一層分子量分布を広げることができるのがポイントである。その結果、所定のHLMFR範囲の中でMw/Mn>30とすることができ、しかも重合活性は実用的に製造可能なレベルを保つことができる。ジアルキルアルミニウムアルコキシド化合物担持の場合にも、より高分子量領域に短鎖分岐が導入できる効果はあると考えられ、併せてより分子量分布を広げられることにより、一層の耐クリープ性向上を達成できたと考えられる。
本発明の中空プラスチック成形品は、本ポリエチレン系樹脂を少なくとも1層有する構造、好ましくは多層構造のものであるが、ポリエチレン系樹脂からなる単層構造のものであってもよい。
中空プラスチック成形品が多層構造の場合、浸透低減遮断層を有するのが好ましく、浸透低減遮断層には、通常バリアー層が用いられる。
本発明の中空プラスチック成形品の層構造が2層以上であるとき、最内層と最外層が本ポリエチレン系樹脂からなるのが好ましい。
本発明の中空プラスチック成形品は、少なくとも1層のバリアー層を存在させて、揮発性物質の浸透を減らし且つ該バリアー層が極性の遮断ポリマーから構成されている浸透低減遮断層を含む多層構造が好ましい。例えば、プラスチック燃料タンクの壁を多層構造とすると、バリアー層(それ単独では成形性および機械強度が十分ではない)を、本ポリエチレン系樹脂からなる2層の間に固定化できるという利点がある。結果として、特に共押出ブロー成形中に、本ポリエチレン系樹脂を2層以上有する材料の成形性は、主として本ポリエチレン系樹脂の改良された成形性の影響を受けて改善される。さらに、本ポリエチレン系樹脂の改良された性能は、材料の機械強度に極めて重要な影響を及ぼすので、本発明の中空プラスチック成形品の強度を顕著に増大させることが可能となる。
また、本発明の中空プラスチック成形品においては、フッ素化、表面被覆またはプラズマ重合等の処理により、本ポリエチレン系樹脂層の表面に基層を被覆するようにしてもよい。
すなわち、本ポリエチレン系樹脂層、接着層、バリアー層、接着層、再生材層、本ポリエチレン系樹脂層である。
以下に、上記態様における各層の構成、層構成比について詳細に説明する。
1.最外層
本発明の中空プラスチック成形品の最外層を構成する樹脂(A)は、トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒を用い、水素を共存させながら重合を行うことにより製造された、上記所定要件を満たす本ポリエチレン系樹脂である。
本発明の中空プラスチック成形品の最内層を構成する樹脂(B)は、トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒を用い、水素を共存させながら重合を行うことにより製造された、上記所定要件を満たす本ポリエチレン系樹脂であり、上記樹脂(A)と同じであってもよいし、また異なるものであってもよい。
本発明の中空プラスチック成形品のバリアー層を形成する樹脂(C)は、エチレンビニルアルコール樹脂、ポリアミド樹脂、ポリエチレンテレフタレート樹脂、ポリブチレンテレフタレート樹脂等から選ばれるものであるが、特にエチレンビニルアルコール樹脂からなることが好ましい。エチレンビニルアルコール樹脂は、ケン化度が93%以上、望ましくは96%以上で、エチレン含量が25~50モル%であることがより好ましい。
本発明の中空プラスチック成形品の接着層を形成する樹脂(D)は、不飽和カルボン酸またはその誘導体によりグラフト変性した高密度ポリエチレン、低密度ポリエチレン、直鎖状低密度ポリエチレン等から選ばれるものであるが、特に不飽和カルボン酸またはその誘導体によりグラフト変性した高密度ポリエチレンからなることが好ましい。
不飽和カルボン酸またはその誘導体の含有量は0.01~5重量%、好ましくは0.01~3重量%、さらに好ましくは0.01~1重量%である。グラフト変性量が0.01重量%未満であると十分な接着性能が発現せず、5重量%を超えると接着性に寄与しない不飽和カルボン酸が接着性に悪影響を与える。
本発明の中空プラスチック成形品の再生材層を形成する樹脂は、最外層を形成するポリエチレン系樹脂(A)、最内層を形成するポリエチレン系樹脂(B)、バリアー層を形成する樹脂(C)および接着層を形成する樹脂(D)を含む組成物である。各成分の配合量は(A)成分10~30重量%、(B)成分30~50重量%、(C)成分1~15重量%、(D)成分1~15重量%であるのが望ましい。
(A)~(D)の各成分は新品を使用することもできるし、(A)~(D)成分からなる各層を含む多層積層体のスクラップ、バリ等の不要部分を回収、再利用してこのようなリサイクル品を各成分の成分原料とすることもできる。例えば、一旦成形され、使用されて利用済みの中空プラスチック成形品(自動車用燃料タンク製品等)を粉砕してなるリグラインド樹脂が用いられる。リサイクル品を使用する場合、(A)~(D)のすべての成分を全量リサイクル品から供給することもできるし、新品と混合して使用することもできる。
多層積層体を作製する際に発生した成形バリや未使用パリソンをリサイクル材として使用する場合、各種成分の相溶性が低下することがあるので、相溶化剤や接着層を構成する樹脂をさらに混合してもよい。
本発明の中空プラスチック成形品の各層の厚み構成は、厚み比で最外層が10~30%、最内層が20~50%、バリアー層が1~15%、接着層が1~15%、および再生材層が30~60%(ただし全ての層厚み構成比の合計が100%)である。
最外層の層構成比は10~30%、好ましくは10~25%、より好ましくは10~20%である。最外層の層構成比が10%未満であると、衝撃性能が不足し、30%を超えると中空プラスチック成形品の成形安定性が損なわれる。
最内層の層構成比は、20~50%、好ましくは35~50%、より好ましくは40~50%である。最外層の層構成比が20%未満であると、中空プラスチック成形品の剛性不足が顕在化し、50%を超えると中空プラスチック成形品の成形安定性が損なわれる。
バリアー層の層構成比は、1~15%、好ましくは1~10%、より好ましくは1~5%である。バリアー層の層構成比が1%未満であると、バリアー性能が不満足であり、15%を超えると衝撃性能が不足する。
接着層の層構成比は、1~15%、好ましくは1~10%、より好ましくは1~5%である。接着層の層構成比が1%未満であると、接着性能が不満足であり、15%を超えると中空プラスチック成形品の剛性不足が顕在化する。
再生材層の構成比は、30~60%、好ましくは35~50%、より好ましくは35~45%である。再生材層の層構成比が30%未満であると、中空プラスチック成形品の成形安定性が損なわれ、60%を超えると衝撃性能が不足する。
本発明の中空プラスチック成形品の製造方法は、特に限定されず、従来からの公知の多層中空成形機を用いて押出ブロー成形法により製造することができる。例えば、複数の押出機で各層の構成樹脂を加熱溶融させた後、多層のダイにより溶融パリソンを押出し、次いでこのパリソンを金型で挟み、パリソンの内部に空気を吹き込むことにより、多層の中空プラスチック成形品が製造される。
さらに、本発明の中空プラスチック成形品には、必要に応じて目的を損なわない範囲で、帯電防止剤、酸化防止剤、中和剤、滑剤、抗ブロッキング剤、防曇剤、有機あるいは無機系顔料、充填剤、無機フィラー、紫外線防止剤、分散剤、耐候剤、架橋剤、発泡剤、難燃剤などの公知の添加剤を添加することができる。
また、本発明の中空プラスチック成形品は、具体的には、製品としては、燃料タンク等のタンク、灯油缶、ドラム缶、薬品用容器、農薬用容器、溶剤用容器、各種プラスチックボトル等の製品、特に自動車用燃料タンクとして供され、或いは本発明の中空プラスチック成形品の用途としては、燃料タンク等のタンク、灯油缶、ドラム缶、薬品用容器、農薬用容器、溶剤用容器、各種プラスチックボトル等が挙げられ、特に自動車用燃料タンクとして用いられるのが最も好ましい。
実施例および比較例において使用した測定方法は以下の通りである。
1.オートクレーブ中における液相中の水素濃度およびエチレン濃度の定量
JIS K-2301(2004年版)に従い、触媒を導入しない状態で予め各実施例、比較例条件の重合温度、水素分圧、エチレン分圧での水素濃度およびエチレン濃度をガスクロマトグラフ法で分析し定量した。オートクレーブ内の溶液を少量抜き出して気化させ、島津製作所製ガスクロマトグラフGC-14Aを用い、前記JISの10頁、表2、カラム組合せBの分析条件にて、熱伝導度検出器により水素濃度およびエチレン濃度を定量した。
2.-a)物性測定のためのポリマー前処理
添加剤としてチバ・スペシャルティ・ケミカルズ社製の酸化防止剤とリン系安定剤のブレンド物である「IRGANOX B225」を0.2重量%添加し、単軸押出機にて混練しペレタイズした。
2.-b)ハイロードメルトフローレート(HLMFR):
JIS K-7210(2004年版)の附属書A表1-条件Gに従い、試験温度190℃、公称荷重21.60kgにおける測定値をHLMFRとして示した。
2.-c)密度:
JIS K-7112(2004年版)に従い測定した。
2.-d)分子量分布(Mw/Mn):
生成エチレン系重合体について下記の条件でゲル透過クロマトグラフ(GPC)を行ない、数平均分子量(Mn)および重量平均分子量(Mw)を求めて分子量分布(Mw/Mn)を算出した。

MwのMnに対する比率(Mw/Mn)で示される分子量分布(Mw/Mnが大きいほど分子量分布が広い)については、「サイズ排除クロマトグラフィー(高分子の高速液体クロマトグラフィー)」(森定雄著,共立出版,96頁)に記載された分子量と検出器感度の式にn-アルカンおよびMw/Mn≦1.2の分別直鎖ポリエチレンのデータを当てはめて、次式で示される分子量Mの感度を求め、サンプル実測値の補正を行なった。
分子量Mの感度=a+b/M
(a、bは定数で、a=1.032、b=189.2)
インテスコ社製キャピラリーレオメーターを使用し、温度190℃にて3mmφ×15mmLのキャピラリーを使用し、ピストン速度20mm/分で試験片を作製した。
東洋精機製作所製メルテンレオメーターを使用し、予熱時間15分とし、温度170℃、歪み速度0.1/sで伸長粘度を測定した。時間tと伸長粘度ηの両対数グラフにおいて得られた粘度成長曲線には、ストレインハードニング(歪み硬化)が生じる場合、線形部と非線形部がある。非線形部の最大伸長粘度ηE,λmaxと、ηE,λmaxを与える時間での線形部での推測粘度ηL,λmaxとの比をλmaxとし、伸長粘度における非線形性の大きさを表す指標とした。

なお、図1においてこの指標の測定方法を模式的に示した。
JIS K-6992-2(2004年版)に準拠し、厚さ5.9mmのシートを圧縮成形した後、JIS K-6774(2004年版)附属書5(規定)図1に示された区分「呼び50」の形状と寸法の試験片を作製し、80℃の純粋中で全周ノッチ式引張クリープ試験(FNCT)を行った。引張荷重は88N、98N、108Nとし、試験点数は各荷重で2点とした。得られた両対数スケールにおける破断時間と公称応力の6点のプロットから最小二乗法により公称応力6MPaにおける破断時間を耐クリープ性の指標とした。
JIS K-7111(2004年版)に従ってタイプ1の試験片を作製し、打撃方向はエッジワイズ、ノッチのタイプはタイプA(0.25mm)として、ドライアイス/アルコール中で-40℃で測定した。
JIS K-7106(2004年版)に準拠し、東洋精機(株)製のスティフネスメーターにて、スパン間30mm、つかみ部30mm、全曲げモーメントが6kgf・cmの条件で60℃/分で片持ち曲げ応力を測定した。
なお試験片は、ペレットを温度160℃の熱圧縮成形機により溶融後25℃/分の速度で降温し、厚み2mmのシートに成形した。このシートを温度23℃の室内で48時間状態調節した後、長さ85mm、幅15mmになるようにダンベル刃型で打ち抜いて試験片とした。
3.-a)物性測定のためのポリマー前処理
添加剤としてADEKA社製アデカスタブAO-60を0.05重量%、アデカスタブ2112を0.15重量%、それぞれ添加し、単軸押出機にて混練しペレタイズした。
(i)落下衝撃性
不凍液をフルに注入した自動車用燃料タンクを-40℃に冷却し、コンクリート面に垂直落下させ、液漏れの有無で判定した。
◎:高さ9mから落としても液漏れしなかった。
○:高さ6mでは液漏れしないが、高さ9mでは割れて液漏れした。
△:高さ3mでは液漏れしないが、高さ6mでは割れて液漏れした。
×:高さ3mで割れて液漏れした。
プラスチックタンクに、内圧0.05MPa、60℃で、内圧変形テストを実施した。500hr経過後に、圧力を抜いて常温に戻した後に、変形の著しく大きいものを×とし、変形の大きくないものを○とした。
プラスチックタンクに、内圧0.05MPa、60℃で、内圧、耐熱テストを実施した。1000hr経過後に、穴あき、クラック等が発生してないものを○とし、穴あき、クラック等が発生しているものを×とした。
自動車用燃料タンクを中空成形する際、パリソンの耐ドローダウン性と肉厚均質性を評価し、良好なものを○、成形不良が発生したものを×、成形不良ではないが肉厚分布が若干大きいものを△とした。
シナジーレギュラーガソリンを燃料タンクに入れ、40℃で1週間状態調整実施後、ガソリンを入れ替え重量測定を行い、経時的に減少する量を重量測定し、下記の基準で判断した。
◎:0.01g/day未満
×:0.01g/day以上
以下の1.~4.の樹脂を、日本製鋼株式会社NB150共押出ブロー成形装置にて加工し、4種6層構造の自動車燃料タンクを成形した。各層の順序を、内側から外側へと以下のように選択した。

燃料タンクの自重は8kgであった。
(1)電子プローブマイクロアナライザー(EPMA)による触媒分析:
以下のようにして、電子プローブマイクロアナライザーによって触媒分析を行った結果を図6に示す。
なお、電子プローブマイクロアナライザーによる触媒分析は、つぎに調製法を示す3つの触媒について行った。

(i)サンプリング方法・環境:
窒素雰囲気下のグローブボックス内で試料を光路長5mmの密閉式UVセル内に充填したのち、拡散反射UV-VISスペクトルの測定を行った。リファレンスには、和光純薬製一級硫酸バリウムを用いた。
測定装置は、島津製作所製拡散反射ユニット付UV-VIS計(UV2400)を用い、検出器は、エンドオンフォトマルを用いた。スリット幅は5nmとし、スキャン速度は低速で、波長190nm~800nmの吸光スペクトルを取り込んだ。ベースラインの作成は硫酸バリウムを用いた。
また、それに伴い3価に特有の600nm付近の吸収が大きくなっている。このことから、Cr原子の還元反応が有機アルミニウム試薬を加えることにより起こっていることがわかる。アルミニウムの分布は、担体内部より表面に集中して分布するというEPMAの結果を踏まえると、ひとつの担体粒子において、担体内部と外部を比較した時、担体外部において3価のクロムが多く分布しているということがいえる。
トリアルキルアルミニウムおよび/またはアルキルアルミニウムアルコキシド化合物担持クロム触媒を用い、水素を共存させながら重合を行うことにより製造された本ポリエチレン系樹脂を使用した。
無水マレイン酸が0.1重量%グラフトされた日本ポリエチレン株式会社製無水マレイン酸変性ポリエチレンを使用した。
クラレ株式会社製エチレンビニルアルコール樹脂エバールを使用した。
実施例1-14(1)に記載する層構成において、実験開始時の再生材層樹脂として、最内層を構成する樹脂と同じ樹脂を使用し、4種6層の自動車用燃料タンクをブロー成形し、その自動車用燃料タンクを粉砕してなるリグラインド樹脂を用いた。具体的には、実施例14、比較例1-7~1-8における再生材層樹脂には、下記の層構成の自動車用燃料タンクを成形し、粉砕してなるリグラインド樹脂を用いた。
最外層:本ポリエチレン系樹脂(層構成比11%)

(1)クロム触媒の調製
クロム原子担持量が1.1重量%、比表面積が500m2/g、細孔体積が1.5cm3/gを有する触媒-1(シリカに、酢酸クロムを担持させた触媒)を15g用意し、多孔板目皿付き、管径5cmの石英ガラス管に入れ、円筒状焼成用電気炉にセットし、モレキュラーシーブスを通した空気にて流動化させ、線速6cm/sにて500℃で18時間焼成活性化を行った。6価のクロム原子を含有することを示すオレンジ色のクロム触媒が得られた。
(2)トリアルキルアルミニウム化合物担持クロム触媒
予め窒素置換した100mlのフラスコに、上記(1)で得られたクロム触媒2gを入れ、蒸留精製したヘキサン30mlを加えスラリーとした。東ソー・ファインケム社製トリn-ブチルアルミニウムの0.1mol/L-ヘキサン溶液(以下、トリn-ブチルアルミニウム溶液ともいう)を4.2ml(Al/Crモル比=1)添加し、40℃で2時間攪拌した。攪拌終了後直ちに減圧下で30分かけて溶媒を除去し、さらさらの自由流動性(free flowing)のトリアルキルアルミニウム化合物担持クロム触媒を得た。触媒は緑色であり、6価のクロムが還元されていることを示す。
充分に窒素置換した2.0Lのオートクレーブに上記(2)で得られたトリアルキルアルミニウム化合物担持クロム触媒50mgおよびイソブタン0.8Lを仕込み、内温を100℃まで昇温した。水素を0.1MPa導入した後、1-ヘキセン4.0gをエチレンで加圧導入し、エチレン分圧を1.4MPa(Hc/ETc=8.1×10-4)となるように保ちながら、触媒生産性=3000g-ポリマー/g-触媒となるように重合を行った。ついで内容ガスを系外に放出することにより重合を終結した。触媒1g当たり、重合時間1時間当たりの重合活性は4100g-ポリマー/g-触媒/hであった。物性(HLMFR、密度、分子量(Mn、Mw)、分子量分布(Mw/Mn)、λmax、破断時間、シャルピー衝撃強度、曲げ剛性)の測定結果を表1と2に示した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製トリエチルアルミニウムの0.1mol/L-ヘキサン溶液を4.2ml(Al/Crモル比=1)添加した以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は3700 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製トリイソブチルアルミニウムの0.1mol/L-ヘキサン溶液を4.2ml(Al/Crモル比=1)添加した以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4000 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
クロム触媒の賦活温度を500℃から450℃に変え、1-ヘキセン添加量を4.0gから6.0gに変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は3100 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
クロム触媒の賦活温度を500℃から550℃に変え、1-ヘキセン添加量を4.0gから3.0gに変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4700 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
トリn-ブチルアルミニウム溶液の添加量を4.2mlから6.3mlに変えてAl/Crモル比=1.5とした以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4100 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
水素分圧を0.1MPaから0.4MPaに変えてHc/ETc=3.3×10-3とした以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4000 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
1-ヘキセンの添加量を4.0gから5.0gに変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4200 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
1-ヘキセンの添加量を4.0gから6.5gに変え、重合温度を100℃から99℃に変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4400 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
クロム触媒の賦活温度を500℃から400℃に変え、水素分圧を0.1MPaから0.2MPaに変えてHc/ETc=1.6×10-3とし、1-ヘキセン添加量を4.0gから7.0gに変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は2200 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。重合活性は実施例1-1に比べて大きく低下した。分子量分布が広がり、シャルピー衝撃強度は実施例1-1に比べて低下した。
クロム触媒の賦活温度を500℃から600℃に変え、1-ヘキセン添加量を4.0gから2.0gに変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4900 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。分子量分布が狭くなり、破断時間は実施例1-1に比べて低下した。
トリn-ブチルアルミニウム溶液の添加量を4.2mlから21.2mlに変えてAl/Crモル比=5とした以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は2300 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。重合活性は実施例1-1に比べて大きく低下した。分子量分布が広がり、シャルピー衝撃強度は実施例1-1に比べて低下した。
クロム原子担持量=1.2重量%、比表面積=290m2/g、細孔体積=1.1cm3/gを有する触媒-2(シリカに、酢酸クロムを担持させた触媒)を用いた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は1900 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。重合活性は実施例1-1に比べて大きく低下した。破断時間、シャルピー衝撃強度ともに実施例1-1に比べて低下した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を96℃、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を7.0gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は1500g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。これより、ジエチルアルミニウムエトキシドの使用によってHLMFRが向上するため、HLMFRを本発明のポリエチレン系樹脂の範囲にすべく重合温度を低下させた結果、分子量分布が広くなり、耐久性が大きく向上したことが分かる。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を96℃、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を8.5gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は1400g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を96℃、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を9.5gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は1400g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
(1)ジエチルアルミニウムn-ブトキシドの合成
充分に窒素置換した200mLのフラスコに蒸留精製したヘキサン98mLを入れ、東ソー・ファインケム社製トリエチルアルミニウム1.37mL(10mmol)を加えて溶解させた。次いでAldrich社製n-ブタノール0.92mL(10mmol)を添加した。油浴によりフラスコを加熱し、2時間ヘキサンを還流して反応を完結させた。そのまま室温にまで冷却し、ジエチルアルミニウムn-ブトキシドの0.1mol/L-ヘキサン溶液が得られた。
(2)クロム触媒の調製、重合
トリn-ブチルアルミニウム溶液の代わりに、上記(1)で合成したジエチルアルミニウムn-ブトキシドの0.1mol/L-ヘキサン溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を96℃、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を8.5gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は1600g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
(1)ジイソブチルアルミニウムエトキシドの合成
充分に窒素置換した200mLのフラスコに蒸留精製したヘキサン97mLを入れ、東ソー・ファインケム社製トリイソブチルアルミニウム2.54mL(10mmol)を加えて溶解させた。次いでAldrich社製エタノール0.58mL(10mmol)を添加した。油浴によりフラスコを加熱し、2時間ヘキサンを還流して反応を完結させた。そのまま室温にまで冷却し、ジイソブチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液が得られた。
(2)クロム触媒の調製、重合
トリn-ブチルアルミニウム溶液の代わりに、上記(1)で合成したジイソブチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を96℃、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を8.5gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は1500g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製トリn-ブチルアルミニウムの0.1mol/L-ヘキサン溶液および東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を予め体積比1:1で混合した溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-1(2)と同様にトリアルキルアルミニウムおよびジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を96℃、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を6.5gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は2200g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を7.6ml(Al/Crモル比=1.8)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を84℃、エチレン分圧を1.0MPa(Hc/ETc=9.0×10-4)、1-ヘキセン添加量を11.0gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は1000g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。これより、Al/Crモル比=1.4で行った実施例1-14の場合に比べ重合活性は低下するものの、HLMFRを本発明のポリエチレン系樹脂の範囲とするためには、Al/Crモル比=1.8ではさらに重合温度を低くすることができ、結果として分子量分布がさらに広くなり、耐久性が向上することが分かる。
実施例1-1(2)においてトリn-ブチルアルミニウム溶液を添加せず、実施例1-1(1)の触媒を用い、重合温度を101℃に変え、Hc/ETcを8.3×10-4に変えた以外は、全て実施例1-1(3)と同様に重合を行った。重合活性は2200 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。重合活性は実施例1-1に比べて大きく低下した。λmax、破断時間も実施例1-1に比べて大きく低下した。またこのクロム触媒を拡散反射UV-VISで分析した。
トリn-ブチルアルミニウム溶液の添加量を4.2mlから0.85mlに変えてAl/Crモル比=0.2とし、重合温度を100℃から101℃に変えた以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は2500 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。重合活性は実施例1-1に比べて大きく低下した。λmax、破断時間も実施例1-1に比べて大きく低下した。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を0.85ml(Al/Crモル比=0.2)添加し、重合温度を103℃、エチレン分圧を1.0MPa(Hc/ETc=1.2×10-3)、1-ヘキセンの添加量を3.5gに変えた以外は、全て実施例1-1と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製し、重合を行った。重合活性は1600 g-ポリマー/g-触媒/hであった。物性測定結果を表1と2に示した。同じジエチルアルミニウムエトキシドをAl/Crモル比=1.4で用いた実施例1-14~1-16の場合に比べ、λmax、破断時間は大きく低下した。
水素分圧を0.1MPaから0.01MPaに変えてHc/ETc=8.1×10-5とした以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は4100 g-ポリマー/g-触媒/hであった。物性測定結果を表3と4に示した。破断時間は実施例1-1に比べて大きく低下した。
水素分圧を0.1MPaから1.0MPaに変えてHc/ETc=8.1×10-3とした以外は、全て実施例1-1と同様にトリアルキルアルミニウム化合物担持クロム触媒を調製し、重合を行った。重合活性は3700 g-ポリマー/g-触媒/hであった。物性測定結果を表3と4に示した。λmax、シャルピー衝撃強度は実施例1-1に比べて大きく低下した。
クロム原子担持量=1.1重量%、比表面積=450m2/g、細孔体積=1.3cm3/g、フッ素原子担持量=1.7重量%を有する触媒-3(シリカに、酢酸クロムを担持させた触媒)を実施例1-1(1)と同様の方法で550℃にて焼成活性化を行った。充分に窒素置換した2.0Lのオートクレーブにこのクロム触媒50mgおよびイソブタン0.8Lを仕込み、内温を101℃まで昇温した。水素を0.1MPa導入した後、1-ヘキセン3.0gをエチレンで加圧導入し、エチレン分圧を1.4MPa(Hc/ETc=8.3×10-4)となるように保ちながら、触媒生産性=3000g-ポリマー/g-触媒となるように重合を行った。ついで内容ガスを系外に放出することにより重合を終結した。重合活性は2900g-ポリマー/g-触媒/hであった。物性測定結果を表3と4に示した。λmax、破断時間は実施例1-1に比べて大きく低下した。
実施例1-1(1)のクロム触媒の賦活温度を500℃から400℃に変え、実施例1-1(2)においてトリn-ブチルアルミニウムを添加せず、重合温度を100℃から96℃に変え、エチレン分圧を1.4MPaから1.0MPa(Hc/ETc=1.1×10-3)に変え、1-ヘキセン添加量を4.0gから7.0gに変えた以外は、全て実施例1-1(3)と同様に重合を行った。重合活性は激減し、20g-ポリマー/g-触媒/hであった。物性測定を行える量のポリエチレンが得られなかった。トリアルキルアルミニウム、ジアルキルアルミニウムアルコキシドを担持した実施例1-10、実施例1-14と比べると、トリアルキルアルミニウム、ジアルキルアルミニウムアルコキシドを担持しない場合には、賦活温度400℃では重合活性がほとんど発現しないことが分かる。
トリn-ブチルアルミニウム溶液の代わりに、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を21.2ml(Al/Crモル比=5)添加した以外は、全て実施例1-1(2)と同様に行ない、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、エチレン分圧を1.0MPa(Hc/ETc=1.1×10-3)、1-ヘキセン添加量を7.0gとした以外は、全て実施例1-1(3)と同様に重合を行なった。重合活性は激減し、120g-ポリマー/g-触媒/hであった。物性測定を行える量のポリエチレンが得られなかった。実施例1-12に示したように、トリアルキルアルミニウム担持の場合は同じAl/Crモル比=5においても重合活性を発現しているのと比べ、ジアルキルアルミニウムアルコキシドを担持した場合にはAl/Crモル比が増加すると急激に活性が低下することが分かる。

実施例1-21
内容積200Lのパイプループ型反応器にイソブタンを120L/h、実施例1-1(2)で得られたトリアルキルアルミニウム化合物担持クロム触媒を5g/hの速度で連続的に供給し、反応器内容物を所要速度で排出しながら、100℃において液相中の水素濃度のエチレン濃度に対する重量比(Hc/ETc)を8.1×10-4、液相中の1-ヘキセン濃度のエチレン濃度に対する重量比を0.11に保つようにエチレン、水素、1-ヘキセンを供給し、全圧4.1MPa、平均滞留時間0.9hの条件で、液充満の状態で連続的に重合を行った。触媒生産性=4100g-ポリマー/g-触媒となり、平均重合活性は4600g-ポリマー/g-触媒/hであった。物性(HLMFR、密度、分子量(Mn、Mw)、分子量分布(Mw/Mn)、λmax、破断時間、シャルピー衝撃強度、曲げ剛性の測定結果を表5に示した。
1.使用成形機
4種6層の大型多層ブロー成形機(日本製鋼所製NB150)を用い、押出機スクリューと層構成は以下の条件で成形した。
最外層(外側から1層目)径90mmφ、L/D=22
第2層(外側から2層目)径120mmφ、L/D=28
第3層(外側から3層目)径50mmφ、L/D=22
第4層(外側から4層目)径50mmφ、L/D=28
第5層(外側から5層目)径50mmφ、L/D=22
最内層(外側から6層目)径120mmφ、L/D=241
成形温度210℃、ブロー金型冷却温度20℃、冷却時間180秒の条件にてタンク重量8kg、容量60Lの4種6層多層燃料タンクを成形した。タンクの形状は日本ポリエチレン試作検討型(鞍型)のタイプのものを成形した。なお、層比率は、タンクの厚み比率を観察しながら押出機のスクリュー回転数を調整し最外層が11%、第2層が40%、第3層が3%、第4層が3%、第5層が3%、最内層が40%となるようにした。
実施例1-1(2)で得られたトリアルキルアルミニウム化合物担持クロム触媒の代わりに、実施例1-14で得られたジアルキルアルミニウムアルコキシド化合物担持クロム触媒を用い、重合温度を96℃、液相中の水素濃度のエチレン濃度に対する重量比(Hc/ETc)を1.1×10-3、液相中の1-ヘキセン濃度のエチレン濃度に対する重量比を0.21に変えた以外は、全て実施例1-21と同様に平均滞留時間2.4hの条件で連続的に重合を行なった。触媒生産性=3800g-ポリマー/g-触媒となり、平均重合活性は1600g-ポリマー/g-触媒/hであった。物性(HLMFR、密度、分子量(Mn、Mw)、分子量分布(Mw/Mn)、λmax、破断時間、シャルピー衝撃強度、曲げ剛性の測定結果を表5に示した。さらに、実施例1-21と同様に自動車用燃料タンクを成形し、落下衝撃性、成形性、ガソリンタンクバリアー性の評価結果を表5に示した。
実施例1-1(2)で得られたトリアルキルアルミニウム化合物担持クロム触媒の代わりに、実施例1-1(1)で得られたクロム触媒を用い、重合温度を100℃から101℃に変えた以外は、全て実施例1-21と同様に平均滞留時間1.6hの条件で連続的に重合を行った。触媒生産性=3800g-ポリマー/g-触媒となり、平均重合活性は2300g-ポリマー/g-触媒/hであった。物性および自動車用燃料タンクの評価結果を表5に示した。実施例1-21、22の場合に比べ、破断時間、落下衝撃性、成形性が低下した。
実施例1-1(2)で得られたトリアルキルアルミニウム化合物担持クロム触媒の代わりに、比較例1-96で得られたクロム触媒を用い、重合温度を100℃から101℃に変えた以外は、全て実施例1-21と同様に平均滞留時間1.3hの条件で連続的に重合を行った。触媒生産性=4000g-ポリマー/g-触媒となり、平均重合活性は3100g-ポリマー/g-触媒/hであった。物性および自動車用燃料タンクの評価結果を表5に示した。実施例1-21、22の場合に比べ、破断時間が大きく低下し、成形性も低下した。
市販のポリエチレンとしてBASELL社製Lupolen 4261AGを用いて、実施例1-21と同様に物性および自動車用燃料タンクの評価を行い、結果を表5に示した。図2に剛性と破断時間の関係を示したが、実施例1-21、22の場合に比べ比較例1-17の場合は、剛性と耐久性のバランスが劣る結果であった。
市販のポリエチレンとして日本ポリエチレン社製HB111Rを用いて、実施例1-21と同様に物性および自動車用燃料タンクの評価を行い、結果を表5に示した。図2に剛性と破断時間の関係を示したが、実施例1-21、22の場合は、比較例1-18に比べ、剛性と耐久性のバランスが良好な結果であった。
(1)クロム触媒の賦活
担体クロム原子担持量=1.1質量%(担体:シリカ)、比表面積=500m2/g、細孔体積=1.5cm3/gを有する触媒-1(フィリップス触媒)5kgを内径25cmの賦活用電気炉に投入し、乾燥空気にて流動化させ、賦活温度450℃で20時間賦活を行った。触媒は乾燥窒素中で抜き出し、触媒フィード装置にセットした。
内容積200Lのパイプループ型反応器にイソブタンを120L/h、上記(1)で得られたクロム触媒を7.5g/hの速度で連続的に供給し、反応器内容物を所要速度で排出しながら、101℃において液相中の水素濃度のエチレン濃度に対する質量比を2.6×10-3、液相中の1-ヘキセン濃度のエチレン濃度に対する質量比を0.12に保つようにエチレン、水素、1-ヘキセンを供給し、全圧4.1MPa、平均滞留時間1.5hの条件で、液充満の状態で連続的に重合を行った。触媒生産性=2700g-ポリマー/g-触媒となり、平均重合活性は1800g-ポリマー/g-触媒/hであった。重合を60時間継続し、1.2トンのポリエチレン系樹脂を得た。物性(メルトフローレート、密度、分子量(Mn、Mw)、分子量分布(Mw/Mn)、剛性、破断時間、シャルピー衝撃強度、伸長粘度、メルトテンション)の測定結果を表3と4に示す。
さらに、以下の1.~4.の樹脂を用い、以下の層構成となるように、共押出ブロー成形装置(日本製鋼所社製NB150)にて以下の条件で成形し自動車燃料タンクを得た。
1.ポリエチレン系樹脂
クロム触媒を用いて重合を行うことにより製造された本ポリエチレン系樹脂を使用した。
無水マレイン酸が0.1質量%グラフトされた日本ポリエチレン株式会社製無水マレイン酸変性ポリエチレンを使用した。
クラレ株式会社製エチレンビニルアルコール樹脂エバールを使用した。
上記層構成において、実験開始時の再生材層用の樹脂として、最内層を構成する樹脂と同じ樹脂を使用し、自動車用燃料タンクをブロー成形し、その自動車用燃料タンクを粉砕したリグラインド樹脂を再生材として用いた。具体的には、再生材層には、下記の層構成の自動車用燃料タンクを成形し、粉砕した再生材を用いた。
最外層:本ポリエチレン系樹脂(層構成比11%)
再生材層:本ポリエチレン系樹脂(層構成比40%)
接着外層:MAPE(層構成比3%)
バリアー層:EVOH(層構成比3%)
接着内層:MAPE(層構成比3%)
最内層:本ポリエチレン系樹脂(層構成比40%)
以下の共押出し多層条件下、成形温度210℃、ブロー金型冷却温度20℃、冷却時間180秒でタンク質量8kg、容量60Lの4種6層の多層構造の自動車用燃料タンクを成形した。タンクの形状は、鞍型のタイプのものを使用した。なお、層比率は、タンクの厚み比率を観察しながら押出機のスクリュー回転数を調整し最外層が11%、第2層が40%、第3層が3%、第4層が3%、第5層が3%、最内層が40%となるようにした。

これより、ポリエチレン系樹脂の物性および自動車用燃料タンクの評価は共に良好であることが分かる。
重合温度を102℃に変え、液相中の1-ヘキセン濃度のエチレン濃度に対する質量比を0.11に変えた以外は実施例2-1と同様にして重合、成形を行った。触媒生産性=2900g-ポリマー/g-触媒となり、平均重合活性は1900g-ポリマー/g-触媒/hであった。ポリエチレン系樹脂の物性および自動車用燃料タンクの評価結果を表6に示す。これより、ポリエチレン系樹脂の物性および自動車用燃料タンクの評価共に良好であることが分かる。
(1)クロム触媒の賦活
賦活温度を550℃に変えた以外は、全て実施例2-1(1)と同様に賦活を行った。
(2)重合
重合温度を100℃に変え、液相中の水素濃度のエチレン濃度に対する質量比を8.1×10-4に変え、液相中の1-ヘキセン濃度のエチレン濃度に対する質量比を0.10に変えた以外は、全て実施例2-1(2)と同様に重合を行った。触媒生産性=4300g-ポリマー/g-触媒となり、平均重合活性は2900g-ポリマー/g-触媒/hであった。得られたポリエチレン系樹脂の物性を表3と4に示す。
また、実施例2-1と同様にして成形された自動車用燃料タンクの評価結果も表6に示す。
これより、分子量分布が狭くなり、FNCT及び耐熱/耐圧テストの結果が悪いことが分かる。
クロム触媒の賦活温度を500℃から450℃に変え、重合温度を96℃から91℃に変え、1-ヘキセン添加量を7.0gから8.0gに変えた以外は、全て実施例1-14と同様に、ジエチルアルミニウムエトキシド化合物担持クロム触媒を調製し、重合を行った。
重合活性は1000g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
クロム触媒の賦活温度を500℃から550℃に変えた以外は、全て実施例1-14と同様に、ジエチルアルミニウムエトキシド化合物担持クロム触媒を調製し、重合を行った。
重合活性は1900g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を4.2ml(Al/Crモル比=1.0)添加した以外は、全て実施例1-14(2)と同様に行い、ジアルキルアルミニウムアルコキシド化合物担持クロム触媒を調製した。この触媒を用い、重合温度を99℃、1-ヘキセン添加量を6.0gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は1600g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
水素分圧を0.1MPaから0.4MPaに変えて、Hc/ETc=4.4×10-3とした以外は、全て実施例1-14と同様に、ジエチルアルミニウムエトキシド化合物担持クロム触媒を調製し、重合を行った。
重合活性は1300g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。水素分圧を0.1MPaで行った実施例1-14の場合に比べ、HLMFRを本発明のポリエチレン系樹脂の範囲とするためには、水素分圧0.4MPaでは、さらに重合温度を低くすることができ、結果として分子量分布がさらに広くなり、耐久性が向上することが分かる。
クロム原子担持量が1.1重量%、比表面積が450m2/g、細孔体積が1.3cm3/g、フッ素原子担持量が1.7重量%を有する触媒-3を用意した。この触媒-3に対して、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を5.1ml(Al/Crモル比=1.2)添加した以外は、全て実施例1-14(2)と同様に行い、ジアルキルアルミニウムアルコキシド化合物フッ素担持クロム触媒を調製した。この触媒を用い、重合温度を89℃、1-ヘキセン添加量を8.0gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は1900g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
クロム触媒の賦活温度を500℃から600℃に変え、重合温度を96℃から98℃に変えた以外は、全て実施例1-14と同様に、ジエチルアルミニウムエトキシド化合物担持クロム触媒を調製し、重合を行った。
重合活性は2000g-ポリマー/g-触媒/hであった。
ジエチルアルミニウムエトキシドの代わりに、東ソー・ファインケム社製トリn-ブチルアルミニウムの0.1mol/L-ヘキサン溶液を5.9ml(Al/Crモル比=1.4)添加した以外は、全て実施例1-14(2)と同様に行い、トリn-ブチルアルミニウム化合物担持クロム触媒を調製した。この触媒を用い、重合温度を101℃、水素分圧を0.4MPa(Hc/ETc=4.6×10-3)、1-ヘキセン添加量を1.5gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は2500g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
重合温度を96℃から102℃に変え、水素を全く導入せずに重合を行った(Hc/ETc=0)以外は、全て実施例1-14と同様に、重合を行った。
重合活性は1500g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
重合温度を96℃から90℃に変え、水素分圧を0.1MPaから1.0MPaに変えてHc/ETc=1.1×10-3とした以外は、全て実施例1-14と同様に、ジエチルアルミニウムエトキシド化合物担持クロム触媒を調製し、重合を行った。
重合活性は1200g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
クロム原子担持量が1.1重量%、比表面積が500m2/g、細孔体積が1.5cm3/g、チタンテトライソプロキシドを担持して焼成活性化することにより、チタン原子担持量が4.5重量%としてチタニアを含有する触媒-4を用いた以外は、全て実施例1-14と同様に、ジアルキルアルミニウムエトキシド化合物担持クロム触媒を調製した。このジアルキルアルミニウムエトキシド化合物担持クロム触媒を用い、重合温度を96℃から92℃に変えた以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は1600g-ポリマー/g-触媒/hであった。
クロム原子担持量が1.1重量%、比表面積が500m2/g、細孔体積が1.5cm3/g、フッ素原子担持量が1.7重量%を有する触媒-3を用意し、実施例1-14(1)と同様の方法で、500℃にて焼成活性化を行った。この触媒を用い、重合温度を103℃、1-ヘキセン添加量を1.5gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性が2000g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。HLMFRが大きく上がっていることが分かる。HLMFRを本発明のポリエチレン系樹脂の範囲にするために重合温度を上げた結果、分子量分布が狭くなり、耐久性が大きく低下したことが分かる。
東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を4.6ml(Al/Crモル比=1.1)添加した以外は、全て実施例1-14(2)と同様に行い、ジエチルアルミニウムエトキシド担持クロム触媒を調製した。
この触媒を用い、重合温度を99℃、1-ヘキセン添加量を6.0gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は1600g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
クロム触媒の賦活温度を500℃から700℃に変えた以外は、全て実施例1-14と同様に、ジエチルアルミニウムエトキシド化合物担持クロム触媒を調製し、重合を行った。
重合活性は1800g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
クロム原子担持量が1.1重量%、比表面積が500m2/g、細孔体積が1.5cm3/g、フッ素原子担持量が1.7重量%を有する触媒-6を、実施例1-14(1)と同様の方法で、500℃にて焼成活性化を行った。この焼成した触媒に対して、東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を5.1ml(Al/Crモル比=1.2)添加した以外は、全て実施例1-14(2)と同様に行い、ジアルキルアルミニウムアルコキシド化合物フッ素担持クロム触媒を調製した。
この触媒を用い、重合温度を89℃、1-ヘキセン添加量を8.0gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は1900g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。
[実施例4-4]
東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を2.1ml(Al/Crモル比=0.5)添加した以外は、全て実施例1-14(2)と同様に行い、ジエチルアルミニウムエトキシド担持クロム触媒を調製した。この調製したジエチルアルミニウムエトキシド化合物担持クロム触媒を拡散反射UV-VISで分析した。
[実施例4-5]
東ソー・ファインケム社製ジエチルアルミニウムエトキシドの0.1mol/L-ヘキサン溶液を42ml(Al/Crモル比=10)添加した以外は、全て実施例1-14(2)と同様に行い、ジエチルアルミニウムエトキシド担持クロム触媒を調製した。この調製したジエチルアルミニウムエトキシド化合物担持クロム触媒を拡散反射UV-VISで分析した。
クロム原子担持量が1.1重量%、比表面積が500m2/g、細孔体積が1.5cm3/g、フッ素原子担持量が1.7重量%を有する触媒-6を用意し、実施例1-14(1)と同様の方法で、500℃にて焼成活性化を行った。
この触媒を用い、重合温度を103℃、1-ヘキセン添加量を1.5gとした以外は、全て実施例1-14(3)と同様に、重合を行った。
重合活性は2000g-ポリマー/g-触媒/hであった。物性測定結果等を表3と4に示した。HLMFRが大きく上がっていることが分かる。HLMFRを本発明のポリエチレン系樹脂の範囲にするために重合温度を上げた結果、分子量分布が狭くなり、耐久性が大きく低下したことが分かる。

- 下記(1)~(4)の要件を満たすことを特徴とするポリエチレン系樹脂。
(1): ハイロードメルトフローレート(HLMFR)が1~100g/10分である。
(2): 密度が0.940~0.960g/cm3である。
(3): 伸長粘度のストレインハードニングパラメーター(λmax)が1.05~1.50である。
(4): 全周ノッチ式引張クリープ試験の破断時間と密度が次の式(A)を満足する。
log(破断時間) ≧ -355×(密度) + 337.6 ・・・式(A) - 全周ノッチ式引張クリープ試験の破断時間と密度が次の式(D)を満足する請求項1に記載のポリエチレン系樹脂。

- GPCにより測定される分子量分布(Mw/Mn)が25以上である請求項1に記載のポリエチレン系樹脂。
- シャルピー衝撃強度が8kJ/m2以上である請求項1に記載のポリエチレン系樹脂。
- 全周ノッチ式引張クリープ試験の破断時間(T)が30時間以上である請求項1に記載のポリエチレン系樹脂。
- 無機酸化物担体にクロム化合物を担持し、少なくとも一部のクロム原子を6価としたクロム触媒で、かつ、有機アルミニウム化合物がその無機酸化物担体の表面に集中して存在していることを特徴とするポリエチレン系樹脂製造触媒。
- 触媒粒子の断面についてのアルミニウム原子含量を、電子プローブマイクロアナライザーを用いて測定し、粒子において表面のアルミニウム原子検出が当該粒子の内部に存在するアルミニウム原子より多い請求項9に記載のポリエチレン系樹脂製造触媒。
- 前記有機アルミニウム化合物担持クロム触媒は、クロム化合物を担持した無機酸化物担体を、まず非還元性雰囲気で焼成活性化することにより少なくとも一部のクロム原子を6価とした後、さらに不活性炭化水素溶媒中で有機アルミニウム化合物を担持させ、次いで該溶媒を除去・乾燥して得られたものである請求項9に記載のポリエチレン系樹脂製造触媒。
- 有機アルミニウム化合物は、ジアルキルアルミニウムアルコキシド、アルキルアルミニウムジアルコキシド、またはトリアルキルアルミニウムからなる群から選択される請求項9に記載のポリエチレン系樹脂製造触媒。
- 有機アルミニウム化合物を担持したクロム触媒を用いて、エチレンの単独重合またはエチレンとα-オレフィンとの共重合を行うポリエチレン系樹脂の製造方法であって、
該有機アルミニウム化合物担持クロム触媒は、比表面積が250~800m2/gおよび細孔体積が0.5~3.0cm3/gである無機酸化物担体に、クロム化合物を担持し、非還元性雰囲気下において、400~900℃で焼成活性化することにより少なくとも一部のクロム原子を6価とした後、さらに、有機アルミニウム化合物を、クロム原子に対してのモル比が0.1~20になるように、不活性炭化水素溶媒中で担持させ、該不活性炭化水素溶媒を除去・乾燥して、得られることを特徴とするポリエチレン系樹脂の製造方法。 - 焼成活性化を450~550℃で行なう請求項13に記載のポリエチレン系樹脂の製造方法。
- 有機アルミニウム化合物のクロム原子に対するモル比が0.5~2.0である請求項13に記載のポリエチレン系樹脂の製造方法。
- 重合時に水素を共存させる請求項13に記載のポリエチレン系樹脂の製造方法。
- 前記α-オレフィンは、炭素数が3~8である請求項13に記載のポリエチレン系樹脂の製造方法。
- 請求項1に記載のポリエチレン系樹脂を含む中空プラスチック成形品。
- 中空プラスチック成形品は、燃料タンク、灯油缶、ドラム缶、薬品用容器、農薬用容器、溶剤用容器およびプラスチックボトルからなる群から選ばれる少なくとも一種である請求項23に記載の中空プラスチック成形品。
