Abstract

 電波透過性および鏡面のような金属調光沢を有し、前記金属調光沢が失われにくく、延伸成形性に優れ、かつ低コストである電波透過性加飾フィルムおよびこれを用いた装飾部材を提供する。第1の高分子フィルム(12)と、第2の高分子フィルム(16)と、これら高分子フィルムの間に存在する、シリコンと金属との合金の物理的蒸着により形成された光反射層(14)とを有する加飾フィルム(1)、および加飾フィルム(1)が基体の表面に設けられている装飾部材。

Description

電波透過性加飾フィルムおよびこれを用いた装飾部材
 本発明は、金属調光沢を有する電波透過性加飾フィルムおよびこれを用いた装飾部材に関する。
 本願は、2009年3月17日に、日本に出願された特願2009-64568号に基づき優先権を主張し、その内容をここに援用する。
 携帯電話の筐体、スイッチボタン;時計の筐体;自動車のフロントグリル、バンパ、パネル等には、意匠性の点から、金属調の装飾部材、特に、鏡面のような金属調光沢を有する装飾部材が多用されている。
 そして、前記装飾部材としては、下記の理由等から、電波(マイクロ波等)を透過し、かつ電波に影響を及ぼさない装飾部材が要求されている。
 (i)携帯電話の筐体内部には電波を送受信するアンテナが配置されている。
 (ii)標準電波を受信して誤差を自動修正する機能を持つ電波時計の筐体内部には、電波を受信するアンテナが配置されている。
 (iii)障害物の検知、車間距離の測定等を行うレーダ装置を搭載する自動車では、前記レーダ装置のアンテナがフロントグリルまたはバンパの近傍に配置されている。
 (iv)通信機器(ブルートゥース、UWB、ZigBee等の無線PAN等)で扱う電波の周波数がミリ波からマイクロ波へと高い周波数帯域にシフトしており、装飾部材によって電波が影響を受けやすく、前記機器において機能障害が発生しやすい。
 前記装飾部材は、例えば、装飾部材の基体の表面に電波透過性を有する加飾フィルムを設けることによって製造できる。前記加飾フィルムおよび装飾部材としては、下記のものが提案されている。
 (1)透明樹脂フィルムの裏面にインジウムまたはスズの蒸着膜を有する加飾フィルムおよび携帯機(特許文献1)。
 (2)2種類以上の樹脂層を交互に30層以上積層し、10nm以上220nm未満の層の数を220~320nmの層の数より多くした、可視光反射率が30%以上の積層フィルムを含む加飾フィルム(特許文献2)。
 (1)の加飾フィルムは、下記の理由から電波透過性を有し、かつ金属光沢を有する。
 インジウムまたはスズの金属蒸着膜においては、前記金属が微細な独立した島として存在しているため、目視では均質な金属層と認識でき、一つの島の大きさが通過させる電波の波長よりも充分小さいことから、電波を通過できることが知られている。
 (2)の加飾フィルムは、下記の理由から電波透過性を有し、かつ金属調光沢を有する。
 屈折率の異なる薄い樹脂層を多層にしたものは金属調と認識でき、また、金属導体を用いていないため電波を通過できる。
 しかし、(1)の加飾フィルムにおいて、充分な金属光沢を得るために金属蒸着膜を厚くしたり、装飾部材を製造する際の二次成形にて前記金属蒸着膜に加わる圧力によって島同士が部分的に連結したりすると、良導体となるネットワークが形成されるため、電波の周波数によっては反射または吸収が起こる。そのため、(1)の加飾フィルムを用いた製品は、電波の直進性を阻害していないか、またはその他の障害を起こしていないかについて加飾フィルムを用いた製品全数を検品する必要があり、生産性が低い。また、スズは、酸化、塩化等を起こしやすく、経時的に金属光沢が失われる。一方、インジウムは、入手が困難で、たいへん高価なものである。
 (2)の加飾フィルムは、積層フィルムの生産性が低く、高コストとなる。また、加熱延伸成形性が劣り、所望の形状に附形できない。さらに、加熱成形により、加飾フィルムの屈折率および各層のバランスが変化するため、金属調光沢が失われる。

 本発明は、電波透過性および鏡面のような金属調光沢を有し、前記金属調光沢が失われにくく、延伸成形性に優れ、かつ低コストである電波透過性加飾フィルムおよびこれを用いた装飾部材を提供する。
 本発明の電波透過性加飾フィルムは、第1の高分子フィルムと、第2の高分子フィルムと、前記第1の高分子フィルムと前記第2の高分子フィルムとの間に存在する、シリコンと金属との合金の物理的蒸着により形成された光反射層とを有することを特徴とする。
 前記金属は、シリコンの反射率よりも大きい反射率を有することが好ましい。
 前記金属は、アルミニウムであることが好ましい。
 本発明の電波透過性加飾フィルムは、前記第1の高分子フィルムまたは前記第2の高分子フィルムと前記光反射層との間に存在する、接着促進層をさらに有することが好ましい。
 本発明の装飾部材は、本発明の電波透過性加飾フィルムが基体の表面に設けられていることを特徴とする。
 本発明の電波透過性加飾フィルムは、電波透過性および鏡面のような金属調光沢を有し、前記金属調光沢が失われにくく、延伸成形性に優れ、かつ低コストである。
 本発明の装飾部材は、電波透過性および鏡面のような金属調光沢を有し、前記金属調光沢が失われにくく、コーナー部分等の加飾フィルムが延伸された部分においても外観特性に優れ、かつ低コストである。

 本発明における光とは、可視光を意味する。
 本発明における電波とは、周波数が10MHz~1000GHzの電磁波(サブミリ波~マイクロ波)を意味する。
 本発明における透明とは、光透過性を有することを意味する。
〔第1の実施形態〕
 図1は、本発明の電波透過性加飾フィルム(以下、単に加飾フィルムと記す。)の一例を示す断面図である。加飾フィルム1は、第1の高分子フィルム12と、第1の高分子フィルム12の表面に設けられた光反射層14と、光反射層14の表面に設けられた第2の高分子フィルム16とを有する。
(高分子フィルム)
 第1の高分子フィルム12および第2の高分子フィルム16(以下、これらをまとめて高分子フィルムとも記す。)は、電波透過性を有するフィルムである。
 第1の高分子フィルム12および第2の高分子フィルム16は、少なくとも一方が透明であることが必要である。透明な高分子フィルムの可視光線透過率は、80%以上が好ましい。
 高分子フィルムの厚さは、加飾フィルム1の成形性の点から、10~100μmが好ましい。加飾フィルムの厚さは、20~150μmが好ましい。
 高分子フィルムの材料としては、ポリオレフィン(ポリエチレン、ポリプロピレン、エチレン-プロピレン共重合体、エチレン-酢酸ビニル共重合体等)、環状ポリオレフィン、変性ポリオレフィン、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリスチレン、ポリカーボネート、ポリ-(4-メチルペンテン-1)、アイオノマー、アクリル系樹脂(ポリメチルメタクリレート等)、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)、アクリロニトリル-スチレン共重合体(AS樹脂)、ブタジエン-スチレン共重合体、ポリエステル(ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリシクロヘキサンテレフタレート等)、ポリフェニレンオキシド、変性ポリフェニレンオキシド、ポリサルフォン、ポリエーテルサルフォン、ポリフッ化ビニリデン、不飽和ポリエステル、シリコーン系樹脂、ウレタン系樹脂等が挙げられる。
 高分子フィルムの材料は、1種を単独で用いてもよく、2種以上を組み合わせて共重合体、ブレンド、ポリマーアロイ等として用いてもよい。
 高分子フィルムの材料としては、透明性、強度、湿度透過性の点から、ポリカーボネート、ポリメチルメタクリレート、AS樹脂、ポリスチレン、環状ポリオレフィン類、ポリエチレンテレフタレート、ポリブチレンテレフタレート、これらの変性物、共重合物等が好ましい。
 高分子フィルムの材料としては、装飾部材の基体と一体にする点から、基体の材料と同種の材料が好ましい。また、高分子フィルムとして、装飾部材の基体に対して接着性を有するフィルムを用いてもよい。
 高分子フィルムとしては、複数の高分子フィルムを積層したものであってもよい。積層の際には、熱硬化性接着剤または熱可塑性接着剤を用いてもよい。
 高分子フィルムは、必要に応じて添加剤を含んでいてもよい。添加剤としては、補強材、酸化防止剤、紫外線吸収剤、滑剤、防曇剤、防霧剤、可塑剤、顔料、近赤外吸収剤、帯電防止剤、着色剤等が挙げられる。
(光反射層)
 光反射層14は、シリコンと金属との合金の物理的蒸着により形成された層である。
 シリコンと金属との合金は、シリコン単独に比べて反射率および明度が高いため、明るい光反射層14が得られる。また、前記合金は、シリコン単独に比べ軟質であるため、光反射層14の内部応力が低下し、第1の高分子フィルム12との密着性が向上し、クラックの発生が抑制される。
 シリコンは、後述の金属とは異なり、半導体物質である。シリコンは、下記の特徴を有しており、他の半導体物質に比べ好ましい。
 (i)反射率が高く明るい。
 (ii)導電率が小さいことから、合金中の金属の割合を多くでき、電波透過性を維持したままより明るく、また光反射層の内部応力を低減できる。
 (iii)入手しやすい、等。
 シリコンは、光反射層14の表面抵抗率を高く維持できる限りは、ドーパントとならない不純物を含んでいてもよい。
 シリコンは、ドーパント(ボロン、リン、砒素、アンチモン等)をできるだけ含まないことが好ましい。ドーパントの量は1ppm以下が好ましく、10ppb以下がより好ましい。
 金属としては、反射率が50%以上の金属が好ましい。前記金属としては、金、銀、銅、アルミニウム、白金、鉄、ニッケル、クロム等が挙げられ、反射率およびコストの点から、アルミニウム、銀が好ましく、アルミニウムがより好ましい。
 反射率は、JIS Z8722の条件d(n-D)による、正反射率を含めた拡散反射率であり、短波長側が360nm~400nm、長波長側が760nm~830nmである可視光線領域の平均値であって、積分球を用い光沢成分の正反射光を含めて測定する。
 金属の割合は、合金(100体積%)のうち、0.1~70体積%が好ましく、40~70体積%がより好ましい。金属の割合が0.1体積%以上であれば、光反射層14の明度が向上し、また、光反射層14の内部応力が低下する。金属の割合が70体積%以下であれば、電波透過性がさらに向上する。
 合金は、光反射層14の表面抵抗率および金属調光沢を高く維持できる限りは、シリコンおよび金属を除く不純物を含んでいてもよい。
 光反射層14の厚さは、10~500nmが好ましく、50~200nmがより好ましい。光反射層14の厚さが10nm以上であれば、光を透過しにくくなり、金属調光沢が充分に得られる。光反射層14の厚さが500nm以下であれば、導電性の上昇が抑えられ、充分な電波透過性を維持できる。また、光反射層14の内部応力の上昇が抑えられ、装飾部材の反り、変形、クラック、剥離等が抑えられる。
 光反射層14が薄い場合は、光が透過してしまい、反射率が低下するため、暗い金属調光沢を得ることができる。よって、金属調光沢の明度調整を、光反射層14の厚さを変えることにより調整できる。
 光反射層14の厚さは、光反射層14の断面の高分解能顕微鏡像から測定できる。
 光反射層14の表面抵抗率は、10Ω以上が好ましく、10Ω以上がより好ましい。光反射層14の表面抵抗率が10Ω以上であれば、充分な電波透過性を維持できる。
 光反射層14の表面抵抗率は、JIS K7194に記載の4探針法により測定する。
 光反射層14の平均表面粗さは、0.05μm以下が好ましい。光反射層14の平均表面粗さが0.05μm以下であれば、乱反射が抑えられ、充分な金属調光沢が得られる。光反射層14の平均表面粗さの下限は、研磨加工で実現可能な0.1nmとする。
 光反射層14の平均表面粗さは、JIS B0601-2001の算術平均粗さRaである。具体的には、原子間力顕微鏡により表面形状を測定し、平均線の方向に基準長さだけ抜き取り、抜き取り部分の平均線から粗さ曲線までの偏差の絶対値を合計し平均した値(算術平均粗さRa)を求める。
 光反射層14の平均表面粗さは、第1の高分子フィルム12の平均表面粗さに影響される。よって、第1の高分子フィルム12の平均表面粗さは、0.5μm以下が好ましく、0.1μm以下がより好ましい。平均表面粗さが0.5μm以下であれば、光反射層14を薄くしても、光反射層が第1の高分子フィルム12の表面に追従するため、鏡面のような金属調光沢が充分に得られる。
 第1の高分子フィルム12の平均表面粗さは、JIS B0601-2001に規定される算術平均粗さRaである。
 光反射層は、第1の高分子フィルムの両面に設けられていてもよい。この場合、片側の光反射層を薄くして可とう性を高めることができ、また、金属光沢調を強めることができる。
 光反射層14は、シリコンと金属との合金の物理的蒸着によって形成される。
 物理的蒸着法は、真空にした容器の中で蒸発材料(合金)を何らかの方法で気化させ、気化した蒸発材料を近傍に置いた下地上に堆積させて薄膜を形成する方法であり、蒸発材料の気化方法の違いで、蒸発系とスパッタリング系とに分けられる。蒸発系としては、EB蒸着、イオンプレーティング、パルスレーザー蒸着等が挙げられ、スパッタリング系としては、RF(高周波)スパッタリング、マグネトロンスパッタリング、対向ターゲット型マグネトロンスパッタリング、ECRスパッタリング等が挙げられる。
 EB蒸着法は、膜がポーラスになりやすく膜強度が不足する傾向があるが、下地のダメージが少ないという特徴がある。イオンプレーティグによれば、付着力の強い膜を得ることができるので好ましい。マグネトロンスパッタリングは、膜の成長速度が速く、対向ターゲット型マグネトロンスパッタリングは、下地にプラズマダメージを与えることなく薄膜を生成することができ、RFスパッタリングでは抵抗の高いターゲット(蒸発材料)を用いることができるので好ましい。
 図2は、シリコン-アルミニウム合金を用いたDCマグネトロンスパッタリングによって形成された光反射層の断面の高分解能透過型電子顕微鏡像である。従来のインジウム、スズ等を用いた場合に見られる独立した島(微小クラスタ)の集合体とは異なり、合金が存在しない間隙が形成されておらず、均質な非晶質構造を有した連続した層となっている。
〔第2の実施形態〕
 図3は、本発明の電波透過性加飾フィルムの他の例を示す断面図である。加飾フィルム1は、第1の高分子フィルム12と、第1の高分子フィルム12の表面に設けられた接着促進層20と、接着促進層20の表面に設けられた光反射層14と、光反射層14の表面に設けられた第2の高分子フィルム16とを有する。
 第2の実施形態において、第1の実施形態と同じ構成については、同じ符号を付して説明を省略する。
(接着促進層)
 接着促進層20は、光反射層14と高分子フィルムとの密着性を向上させる層である。接着促進層20は、光反射層14を形成する前にあらかじめ高分子フィルムの表面に形成する、または光反射層14を形成した後に光反射層14の表面に形成する。
 接着促進層20の材料としては、電波透過性または光透過性を有し、高分子フィルムに対して接着力があり、かつ光反射層と共有結合、配位結合または水素結合できる材料が好ましい。前記材料としては、接着促進剤、無機物、接着促進剤と無機物との複合材等が挙げられる。
 接着促進層20としては、(a)接着促進剤からなる層、(b)無機物からなる層、(c)接着促進剤と無機物との複合材からなる層、(d)高分子フィルムの表面に物理的または化学的表面処理を施して形成される層等が挙げられる。
 (a)接着促進剤としては、主鎖または側鎖に、極性を有する結合(エステル結合、ウレタン結合、アロファネート結合、ウレア結合、ビューレット結合、アミド結合等)または極性を有する基(水酸基、カルボキシル基、アミノ基、イソシアネート基、オキサゾリン基、メルカプト基、エポキシ基等)を有する樹脂(以下、極性樹脂と記す。)が挙げられる。
 極性樹脂としては、ニトロセルロース、アクリル系樹脂、ウレタン系樹脂、ポリホスファゼン、ポリアミド、エポキシ樹脂等が挙げられる。
 接着促進剤は、さらに、シランカップリング剤を含んでいてもよい。シランカップリング剤としては、ビニルトリエトキシシラン、ビニルトリス(2-メトキシエトキシ)シラン、3-メタクリロキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、N-2-(アミノエチル)3-アミノプロピルトリメトキシシラン、N-2-(アミノエチル)3-アミノプロピルメチルジメトキシシラン、3-アミノプロピルトリエトキシシラン、N-フェニル-3-アミノプロピルトリメトキシシラン、3-メルカプトプロピルトリメトキシシラン、3-クロロプロピルトリメトキシシラン、シアノエチルトリメトキシシラン、シアノプロピルトリメトキシシラン等が挙げられる。
 接着促進剤に、染料、顔料等の透明着色材を配合し、透明着色層としての機能を併せ持たせてもよい。透明着色層は、金属調光沢の明度、彩度を調整し、所望の意匠性を付与することができる。
 (b)無機物としては、金属酸化物が挙げられ、酸化ケイ素または酸化チタンが好ましい。金属酸化物は、粒子であることが好ましい。金属酸化物の平均粒子径は、5~1000nmが好ましい。
 (c)接着促進剤と無機物との複合材としては、(c1)接着促進剤に金属酸化物を配合したもの、(c2)接着促進剤に金属アルコキシドを配合した後、脱アルコール縮合させて金属酸化物を接着促進剤中に凝集、析出させた有機無機ハイブリッド、(c3)側鎖に金属アルコキシ基を有する極性樹脂(エポキシ樹脂、アクリル系樹脂、ポリアミド等。)を脱アルコール縮合させて金属酸化物を極性樹脂中に凝集、析出させた有機無機ハイブリッド等が挙げられ、金属酸化物と接着促進剤としての極性樹脂とが共有結合している点から、(c3)が好ましい。脱アルコール縮合は、光反射層14とも共有結合を形成できる点から、光反射層14を形成した後に行うことが好ましい。また、あらかじめ高分子フィルムの表面を親水化処理(薬品による化成処理、コロナ放電処理、UV照射、酸素プラズマ処理、イトロ処理等)した後、脱アルコール縮合によって金属酸化物を凝集、析出されると、高分子フィルムの全面にわたって金属酸化物を配置でき、密着力および反射率を向上できる。
 複合材中の金属酸化物の割合は、固形分換算で15~70体積%が好ましい。
 接着促進層20が金属酸化物を含む場合、下記の効果がある。
 高分子フィルムの表面に物理的蒸着法により光反射層14を形成した場合、光反射層14を構成している元素(シリコン、アルミニウム等)のイオンが界面から高分子フィルム中に侵入、埋没するため、高分子フィルムと光反射層14との界面が不揃いになり、界面の面積が非常に大きくなる。その結果、高分子フィルム側の面から光反射層14に入射した光の反射率は、高分子フィルムとは反対側の光反射層14の面に入射した光の反射率よりも低下する。そこで、高分子フィルムと光反射層14との界面に、透明で硬い金属酸化物を配置することによって、高分子フィルムへのイオンの侵入や埋没を抑制できる。
 (d)表面処理は、高分子フィルムの表面を粗面化したり;高分子フィルムの表面を、積極的に酸素等のガスと反応させ、水酸基、ケトン基等の酸素コンプレックス、またはアミン基等の反応性高い極性基を形成する処理である。
 表面処理としては、ブラスト処理、化成処理、コロナ放電処理、紫外線処理、電子線処理、プラズマ処理等が挙げられる。

 図4は、本発明の電波透過性加飾フィルムの他の例を示す断面図である。加飾フィルム1は、第1の高分子フィルム12と、第1の高分子フィルム12の表面に設けられた光反射層14と、光反射層14の表面に設けられた接着促進層20と、接着促進層20の表面に設けられた第2の高分子フィルム16とを有する。

〔第4の実施形態〕
 図5は、本発明の電波透過性加飾フィルムの他の例を示す断面図である。加飾フィルム1は、第1の高分子フィルム12と、第1の高分子フィルム12の表面に設けられた接着促進層20と、接着促進層20の表面に設けられた光反射層14と、光反射層14の表面に設けられた接着促進層20と、接着促進層20の表面に設けられた第2の高分子フィルム16とを有する。
 第4の実施形態において、第1の実施形態および第2の実施形態と同じ構成については、同じ符号を付して説明を省略する。
〔第5の実施形態〕
 図6は、本発明の電波透過性加飾フィルムの他の例を示す断面図である。加飾フィルム1は、第1の高分子フィルム12と、第1の高分子フィルム12の表面に設けられた接着促進層20と、接着促進層20の表面の一部に設けられた意匠部18と、接着促進層20および意匠部18の表面に設けられた光反射層14と、光反射層14の表面に設けられた第2の高分子フィルム16とを有する。
 第5の実施形態において、第1の実施形態および第2の実施形態と同じ構成については、同じ符号を付して説明を省略する。
(意匠部)
 意匠部18は、隠蔽性(光非透過性または光低透過性)の材料を所望のパターン状に配置して形成されたもの(文字、記号、図、模様等)である。加飾フィルム1を第1の高分子フィルム12の側から見ると、金属調光沢を背景として、文字(かな、アルファベット、数字等)、記号等が描かれている。
 意匠部18は、公知の印刷インキ、塗料を用いた印刷等により形成できる。
〔第6の実施形態〕
 加飾フィルム1は平面状であるが、これを用いて装飾部材とする場合、三次元形状に附形する必要があり、加飾フィルム1は部分的に延伸される。装飾部材の形状に依存するが、延伸度や延伸方向によっては、光反射層14に目視確認できるほどの予期せぬクラックが発生し、外観特性が損なわれる。
 よって、光反射層14、接着促進層20または高分子フィルムに、多数のナノレベルの不整サイトをあらかじめ設け、加飾フィルム1が延伸した際に前記不整サイトが設けられた箇所にて光反射層14を分割、細分化することによって、目視確認できるほどの大きなクラックの発生を抑え、外観特性の劣化を抑えることができる。
 光反射層14の細分化のサイズは、目視にて光沢と認識できるもので、おおよそ5μm以下となる。細分化された光反射層14の間隔は、延伸とともに拡大し、目視では反射率が低下し光反射層が薄くなったように認識される。
 不整サイトとしては、例えば、下記のものが挙げられる。
 (α)光反射層14の一部を硬質化して形成された不整サイト。
 (β)高分子フィルムまたは接着促進層20に形成された、周りより接着強度の低い不整サイト。
 (γ)接着促進層20に形成された、周りより弾性率の低い不整サイト。
 (α)の不整サイトは、硬質で脆いため、前記不整サイトにて光反射層14が分割、細分化される。
 (β)の不整サイトにおいては、高分子フィルムと光反射層14との接着強度が弱いため、加飾フィルム1が延伸された際に、その延伸に光反射層14が追随できずに前記不整サイトにて光反射層14が分割、細分化される。
 (γ)の不整サイトにおいては、接着促進層20の弾性率が低いため、加飾フィルム1が延伸された際に、接着促進層20も同時に延伸され、その延伸に光反射層14が追随できずに前記不整サイトにて光反射層14が分割、細分化される。一方、(γ)の不整サイトの周りにおいては、接着促進層20の弾性率が高いため、加飾フィルム1が延伸された際に、接着促進層20は延伸されず、光反射層14は分割、細分化されない。
 (α)の不整サイトは、光反射層14のシリコンおよび金属の一部をナノレベルで硬質化することで形成できる。例えば、シリコンと金属との合金を下地に物理的に蒸着する際に、典型非金属元素を含むガスとシリコンおよび金属と反応させることによって、光反射層14の一部をセラミックス化して不整サイトを形成できる。
 典型非金属元素としては、窒素、炭素、酸素、ホウ素、リン、硫黄が挙げられ、ガスの取り扱いやすさ、反応生成物の影響等の点から、窒素、酸素、炭素が好ましい。窒素を含むガスとしては、分子状窒素が挙げられ、酸素を含むガスとしては、分子状酸素が挙げられ、炭素を含むガスとしては、炭化水素が挙げられる。
 セラミックス化の度合いは、光反射層14の0.01~10モル%が好ましい。セラミックス化の度合いが0.01モル%未満では、不整サイトの箇所が不足し、目視確認できるクラックが発生しやすい。セラミックス化の度合いが10モル%を超えると、セラミックス化による白色、透明が強まり、金属調光沢が不充分となりやすい。
 セラミックス化の度合いは、真空チャンバの大きさ、蒸着レートにより異なるが、典型非金属ガスの流量を0.1~50sccmの範囲とすることで調整できる。
 物理的蒸着法のうち、プラズマアシストを受ける蒸着法では、酸素または窒素を流すことにより、高分子フィルムの表面に親水化処理を施すことができ、密着性の点からも好ましい。
 セラミックス化の分析(不整サイトの確認)は、X線回折装置によって行うことができる。
 (β)および/または(γ)の不整サイトは、例えば、下記の(I)~(V)のようにして形成できる。
 (I)接着促進層20を、(a)接着促進剤を用いて形成する。この場合、ドライ処理を基本とする方法で微小な核を形成できる。
 例えば、極性基を有するモノマー、オリゴマーまたはポリマーを加熱蒸着することで、極性基を有する樹脂からなる微小部分が一様に分布し、(β)の不整サイトが形成される。この際、蒸着量等を調整することで分布密度を調整できる。
 また、高分子フィルムの表面に大気プラズマ処理、コロナ放電処理等の表面処理を施して極性基を導入した後、極性基を有する樹脂の(水)溶液を薄く塗布することにより、高分子フィルムの表面の極性基と、極性基を有する樹脂とを水素結合等で結合し、極性基を有する樹脂を固定化することによって、極性基を有する樹脂からなる微小部分が一様に分布し、(β)の不整サイトが形成される。
 また、高分子フィルムの表面に、極性基のないメタン等の炭化水素をプラズマ重合する等によって一様に分布する架橋オレフィンの微小部分を形成した後、これをマスクとして先の(水)溶液を塗布すること等により、極性基を有する樹脂からなる微小部分が一様に分布し、(β)の不整サイトが形成される。
 また、シランカップリングの場合も、部分的にプラズマ処理等により親水化、または架橋オレフィンの化学的蒸着等により親油化した後、シランカップリング水溶液を塗布することにより、部分的に親和性が高まった微小部分が一様に分布し、(β)の不整サイトが形成される。
 (II)接着促進層20を、(b)無機物を用いて形成する。この場合も、ドライ処理を基本とする方法で微小な核を形成できる。
 例えば、無機物を物理的蒸着または化学的蒸着する際に、蒸着量の密度をコントロールすることで、無機物からなる微小部分が一様に分布する。そして、無機物の部分(金属酸化物粒子等)とその周り(樹脂等)とで接着強度の違いが生じるため、接着強度の高い微小部分と接着強度の低い微小部分が一様に分布し、(β)の不整サイトが形成される。また、無機物の部分(金属酸化物粒子等)とその周り(樹脂等)とで弾性率の違いが生じるため、弾性率の高い微小部分と弾性率の低い微小部分が一様に分布し、(γ)の不整サイトも同時に形成される。
 この際、無機物は高分子フィルムとよく接着していることが好ましい。無機物と高分子フィルムとの接着力を高める方法としては、高分子フィルムの表面に表面処理を施す方法、物理的蒸着あるいは化学的蒸着で微小な無機物を形成する場合は、バイアス電圧を設け、無機物を高いエネルギーで加速させ、高分子フィルムに打ち込む方法、化学的重合法で微小な無機物を形成する場合は、PBII(プラズマベースドイオンインプランテーション)法等により、DLC(ダイアモンドライクカーボン)、またはケイ素等を含むDLC等を形成する方法等が挙げられる。化学的重合法の場合、重合条件の強弱により、付着密度を変えることができ、一様に分布する微小な無機物を形成できる。
 (III)接着促進層20を、(c)接着促進剤と無機物との複合材を用いて形成する。この場合も、ドライ処理を基本とする方法で微小な核を形成できる。具体的には、(II)または(III)と同様にして形成できる。
 (IV)高分子フィルムの表面に弾性率の異なる微小部分を有するものは、(III)により形成された接着促進層20と同様の効果がある。例えば、ソフトセグメントとハードセグメントを有する共重合体でハードセグメント部分が島状にミクロ相分離した高分子フィルムを用いる。前記共重合体としては、ポリエステル系、ポリオレフィン系、ポリアミド系熱可塑性エラストマー;シリコーン-ポリイミド共重合体等が挙げられる。
 (V)高分子フィルムの表面に(d)表面処理を施して接着促進層20を形成する際に、処理の強度をコントロールすることによって、接着強度の高い微小部分と接着強度の低い微小部分が一様に分布し、(β)の不整サイトが形成される。
 図7は、接着促進層20中に交互に形成された、接着強度または弾性率の高い微小部分22および接着強度または弾性率の低い微小部分24(不整サイト)を模式的に示した加飾フィルム1の断面図である。加飾フィルム1の延伸時には、光反射層14は、接着強度または弾性率の低い微小部分24にて細分化される。
〔第7の実施形態〕
 図8は、本発明の装飾部材の一例を示す断面図である。装飾部材2は、複数の凸部を有する基体30の表面に、加飾フィルム1を基体30の形状に沿って一体に組み合わせたものである。
(基体)
 基体30は、電波透過性の材料の成形体である。
 電波透過性の材料としては、絶縁性の有機材料が挙げられる。絶縁性とは、表面抵抗率が10Ω以上であることを意味し、表面抵抗率は10Ω以上が好ましい。表面抵抗率は、JIS K7194に記載の4探針法により測定する。電波透過性の材料としては、成形加工性の点から、絶縁性の有機材料が好ましい。
 有機材料としては、ポリオレフィン(ポリエチレン、ポリプロピレン、エチレン-プロピレン共重合体、エチレン-酢酸ビニル共重合体等)、環状ポリオレフィン、変性ポリオレフィン、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリスチレン、ポリアミド(ナイロン6、ナイロン46、ナイロン66、ナイロン610、ナイロン612、ナイロン11、ナイロン12、ナイロン6-12、ナイロン6-66等)、ポリイミド、ポリアミドイミド、ポリカーボネート、ポリ-(4-メチルペンテン-1)、アイオノマー、アクリル系樹脂(ポリメチルメタクリレート等)、ABS樹脂、AS樹脂、ブタジエン-スチレン共重合体、ポリオキシメチレン、ポリビニルアルコール、エチレン-ビニルアルコール共重合体、ポリエステル(ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリシクロヘキサンテレフタレート等)、ポリエーテル、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリエーテルイミド、ポリアセタール、ポリフェニレンオキシド、変性ポリフェニレンオキシド、ポリサルフォン、ポリエーテルサルフォン、ポリフェニレンサルファイド、ポリアリレート、芳香族ポリエステル(液晶ポリマー)、ポリテトラフルオロエチレン、ポリフッ化ビニリデン、その他フッ素系樹脂、熱可塑性エラストマー(スチレン系、ポリオレフィン系、ポリ塩化ビニル系、ポリウレタン系、ポリエステル系、ポリアミド系、ポリブタジエン系、トランスポリイソプレン系、フッ素ゴム系、塩素化ポリエチレン系等)、エポキシ樹脂、フェノール樹脂、ユリア樹脂、メラミン樹脂、不飽和ポリエステル、シリコーン系樹脂、ウレタン系樹脂、ポリパラキシリレン樹脂、天然ゴム、ポリブタジエンゴム、ポリイソプレンゴム、アクリロニトリル-ブタジエン共重合体ゴム、スチレン-ブタジエン共重合体ゴム、スチレン-イソプレン共重合体ゴム、スチレン-ブタジエン-イソプレン共重合体ゴム、ジエン系ゴムの水素添加物、飽和ポリオレフィンゴム(エチレン・プロピレン共重合体等のエチレン・α-オレフィン共重合体等)、エチレン-プロピレン-ジエン共重合体、α-オレフィン-ジエン共重合体、ウレタンゴム、シリコーンゴム、ポリエーテル系ゴム、アクリルゴム等が挙げられる。
 有機材料は、1種を単独で用いてもよく、2種以上を組み合わせて共重合体、ブレンド、ポリマーアロイ、積層体等として用いてもよい。
 有機材料は、必要に応じて添加剤を含んでいてもよい。添加剤としては、補強材、酸化防止剤、紫外線吸収剤、滑剤、防曇剤、防霧剤、可塑剤、顔料、近赤外吸収剤、帯電防止剤、着色剤等が挙げられる。
 装飾部材2は、加飾フィルム1を所望形状に成形した後、同様形状の型にセットし、型の開口部より液状の樹脂を注入して一体化することで製造できる。加飾フィルム1の基体30側の高分子フィルム(図示せず)は、基体30と同様の樹脂を用い、良接着を得ている。
 基体30の凸部の各コーナー部分は、特に延伸されており、加飾フィルム1の内部の光反射層は多数の微小部分にて細分化されている(図示略)。
〔第8の実施形態〕
 図9は、本発明の装飾部材の他の例を示す断面図である。装飾部材2は、略ドーナツ状の基体30の表面に、加飾フィルム1を基体30の形状に沿って一体に組み合わせたものである。
 先に賦形された基体30に、加熱された加飾フィルム1を、接着性フィルム32を用いて一体化している。
 第8の実施形態において、第7の実施形態と同じ構成については、同じ符号を付して説明を省略する。
 基体30の凸部のコーナー部分は、特に延伸されており、加飾フィルム1の内部の光反射層は多数の微小部分にて細分化されている(図示略)。
 以上説明した本発明の加飾フィルムおよびこれを用いた装飾部材にあっては、シリコンと金属との合金の物理的蒸着により形成された、高い反射率を有する明るい光反射層を有するため、電波透過性があり、クロムメッキと同様の金属調光沢を有する。
 また、インジウム、スズ等と比べて、化学的に安定なシリコンと金属との合金を用いているため、経時的に金属調光沢が失われにくい。また、光反射層が高分子フィルムに保護されているため、金属調光沢が失われにくい。
 また、インジウム等のレアメタル単体に比べて安価な、シリコンと金属との合金を用いているため、低コストである。また、加飾フィルムにおける積層数が少ないため、低コストである。
 また、光反射層が2枚の高分子フィルムに挟まれているため、加飾フィルムが延伸成形性に優れ、これを用いた装飾部材は、コーナー部分等における外観特性に優れる。
 また、光反射層、接着促進層または高分子フィルムが多数の不整サイトを有している場合は、加飾フィルムの延伸成形性がさらに向上し、これを用いた装飾部材のコーナー部分等における外観特性もさらに向上する。
 また、光反射層において、導電性の金属元素は半導体シリコンにより固定されているため、従来の加飾フィルムを用いた装飾部材に見られたような、成形時の圧力等により、インジウム等の島同士が部分的に連結してしまうことがなく、電波透過性の性能を検査する必要がなく、生産性が高い。
 シリコンのような半導体物質を含む合金が電波を透過させ、金属調光沢を示す理由は、以下のように考えられる。
 金属の特徴である自由電子は電気伝導性をもたらす。また、電磁波(光、電波)が金属の中に入ろうとすると、自由電子が動いて強い電子分極が起き、入ってきた電磁波の電界とは逆の電束が誘起されるため、電磁波が金属の中に入りにくく、電磁波は反射し透過できない。また、可視光領域にて高い反射率を有するため、金属光沢と認識される。
 一方、半導体物質の場合、わずかな数の自由電子しかなく、金属とは異なり電波は反射されず透過できる。金属調光沢は、自由電子によるものではなく、バンド間の直接遷移による強い吸収が可視光領域に存在することによって、強い電子分極が起き、高い屈折率を持ち、それゆえ高い反射率を持つためと考えられている。
 また、本発明において、シリコンと金属との合金を用いる理由は、以下の通りである。
 シリコンは、可視光領域に高い反射率をもつといえども、金属の反射率(例えば、銀98%、アルミニウム90%、於620nm、文献値、Handbook of Optical Constants of Solids,E.L.Palik,Academic Press.,(1985))よりは低く、36%(於620nm、文献値)である。そのため、反射率が50%以上の金属と合金化することにより、反射率を向上させ、明度を上げ、明るいクロムメッキと同等以上の金属調光沢を有する光反射層を得ることができる。また、前記金属は、シリコンより軟質であることから、光反射層の内部応力は低下し、密着性が向上し、クラックの発生が抑えられる。
(電波透過性)
 同軸管タイプシールド効果測定システム(キーコム社製、S-39D、ASTM D4935準拠)を用い、外部胴体(内径39mm)の同軸管内に円盤上の平坦な試料を置き、同軸管両端に接続されたベクトルネットワークアナライザー(アンリツ社製、37247C)により透過減衰量(S21)および反射減衰量(S11)を求めた。透過減衰量が0dBに近いほど、電波透過性が優れている。
(反射率)
 反射率は、JIS Z8722の条件d(n-D)による、正反射率を含めた拡散反射率であり、積分球を用い光沢成分の正反射光を含めて測定した。
 具体的には、装飾部材の反射率を、紫外可視近赤外分光光度計(日本分光社製、V-570)を用い、積分球を用いて光沢成分の正反射光を含めて測定した。波長380nmから780nmまでの測定点401箇所の平均を求めた。
(透過率)
 装飾部材の透過率を、紫外可視近赤外分光光度計(日本分光社製、V-570)を用い、積分球を用いて測定した。
(光反射層の厚さ)
 透過型電子顕微鏡(日本電子社製、JEM―4000EX)を用い、光反射層の断面を観察し、5箇所の光反射層の厚さを測定し、平均した。
(平均表面粗さ)
 走査型プローブ顕微鏡(エスアイアイ・ナノテクノロジー社製、SPA400)を用い、原子間力顕微鏡DFMモードで、試料の表面1μmを走査し、表面形状の像を作成し、平均表面粗さ(算術平均粗さRa)を求めた。光反射層を形成直後に測定した。
(表面抵抗率)
 試料の表面抵抗率は、抵抗率計(ダイアインスツルメント社製、ロレスタGP MCP-T600型、JIS K7194準拠)を用い、直列4探針プローブ(ASP)を試料上に置き測定した。測定電圧は10Vとした。光反射層を形成直後に測定した。
(弾性率)
 接着促進層または高分子フィルムの表面の微小部分の弾性率の違いを下記のように確認した。
 走査型プローブ顕微鏡(エスアイアイ・ナノテクノロジー社製、SPA400)のマイクロ粘弾性測定モードを用い、感知レバーのたわみ振動から接着促進層または高分子フィルムの表面の粘弾性分布を画像化することで、微小部分の弾性率の違いを確認した。
(SEM像)
 走査電子顕微鏡(日本電子社製、JSM6390LV)を用いて、光反射層の表面を観察した。試料表面の導体化およびグランド処理を行わなかったため、加飾フィルムを大きく延伸することによって、光反射層の抵抗が増大した箇所は画像化できない。
〔実施例1〕
 第1の高分子フィルム12である厚さ50μmのアクリルフィルムの表面に、DCスパッタ装置にて下記のターゲットを用いて物理的蒸着を行い、光反射層14を形成した。
 ターゲットとして、ボロンドープされたシリコンとアルミニウムとの合金(アルミニウムの割合:60体積%、ボロンドープ量:約10-7モル%)を用いた。アルミニウム単体の反射率は87.6%である。
 ついで、第2の高分子フィルム16である厚さ50μmのアクリルフィルムを、光反射層14の表面に熱ラミネートして、図1に示す加飾フィルム1を得た。
 加飾フィルム1について、光反射層14の厚さ、1GHzおよび3GHzにおける電波の透過減衰量(S21)、第1の高分子フィルム12側から入射した可視光における反射率、表面抵抗率、平均表面粗さを測定した。また、加飾フィルム1の外観を観察した。なお、光反射層14におけるアルミニウムの割合は、ターゲットにおけるアルミニウムの割合と同じであった。結果を表1に示す。また、電波透過性加飾フィルム1の電波の透過減衰量(S21)および反射減衰量(S11)のグラフを図10に示す。また、加飾フィルム1の反射率のグラフを図11に示す。さらに加飾フィルム1を一方向に伸張し、元の長さに戻したときの光反射層14の表面のSEM像を観察した(図12)。これより伸張方向に約1μm幅の光反射層に細分化されていた。
〔比較例1〕
 ターゲットとして、シリコン単体を用いた以外は、実施例1と同様にして加飾フィルムを得た。
 前記加飾フィルムについて、光反射層の厚さ、1GHzおよび3GHzにおける透過減衰量(S21)、反射率、表面抵抗率、平均表面粗さを測定した。また、加飾フィルムの外観を観察した。結果を表1に示す。
〔実施例2〕
 第1の高分子フィルム12である厚さ100μmのポリカーボネートフィルムの表面に、DCスパッタ装置にて実施例1と同じターゲットを用い、窒素ガス0.5sccm流入下で物理的蒸着を行い、一部がセラミックス化された光反射層14を形成した。
 ついで、第2の高分子フィルム16である厚さ100μmの黒色ABSフィルムの表面に、塩素化ポリオレフィン層を積層したものを、塩素化ポリオレフィン層を接着剤として光反射層14に貼着させ、加飾フィルム1を得た。
 加飾フィルム1について、光反射層14の厚さ、1GHzおよび3GHzにおける透過減衰量(S21)、反射率、表面抵抗率、平均表面粗さを測定した。また、加飾フィルム1の外観を観察した。結果を表1に示す。
 加飾フィルム1を、金型内でプレフォームした後、金型内にABS樹脂を射出し、図8に示すような加飾フィルム1と基体30とが一体化した装飾部材2を得た。装飾部材2の外観、特に凸部のコーナー部分の金属調光沢を観察した。結果を表1に示す。
〔実施例3〕
 第1の高分子フィルム12として、厚さ25μmの共重合ポリエステルフィルム(東洋紡績社製、商品名:ソフトシャイン)と厚さ50μmのアクリルフィルムとの積層体を用意した。
 共重合ポリエステルフィルム側の表面に、電力:500W、時間:2分、到達真空度:6×10-1Pa、酸素流入量:15sccmの条件下で、酸素プラズマ処理を施した。
 プラズマ処理された表面に、DCスパッタ装置にてシリコンとアルミニウムとの合金(アルミニウムの割合:70体積%)をターゲットに用いて物理的蒸着を行い、光反射層14を形成した。
 実施例2と同様に黒色ABSフィルムを貼着し、加飾フィルム1を得た。
 加飾フィルム1について、光反射層14の厚さ、1GHzおよび3GHzにおける透過減衰量(S21)、反射率、表面抵抗率、平均表面粗さを測定した。また、加飾フィルム1の外観を観察した。結果を表1に示す。
 加飾フィルム1を、金型内でプレフォームした後、金型内にABS樹脂を射出し、図8に示すような加飾フィルム1と基体30とが一体化した装飾部材2を得た。装飾部材2の外観、特に凸部のコーナー部分の金属調光沢を観察した。結果を表1に示す。
〔実施例4〕
 第1の高分子フィルムとして、厚さ125μmのポリエステル系熱可塑性エラストマーフィルム(東レ社製、商品名:ハイトレル、芳香族ポリエステルをハードセグメントとし、ポリエーテルエステルをソフトセグメントとする。)を用意した。前記フィルムの表面の弾性率を測定したところ、弾性率の高い微小部分と弾性率の低い微小部分(不整サイト)が一様に分布していることが確認された。
 前記フィルムの表面に、酸素プラズマ処理を実施例3と同様に施した。
 プラズマ処理された表面に、DCスパッタ装置にてシリコンとアルミニウムとの合金(アルミニウムの割合:65体積%)をターゲットに用いて物理的蒸着を行い、光反射層14を形成した。
 ついで、第2の高分子フィルムである厚さ50μmの透明ポリカーボネートフィルムの表面に透明な塩素化ポリオレフィン層を積層したものを、塩素化ポリオレフィン層を接着剤として光反射層14に貼着させ、加飾フィルム1を得た。さらに加飾フィルム1を100%伸張し、元の長さに戻したときの光反射層14の表面のSEM像を観察した(図13)。これより伸張方向に約1μm幅の光反射層に細分化されていた。
 加飾フィルム1について、光反射層14の厚さ、1GHzおよび3GHzにおける透過減衰量(S21)、反射率、表面抵抗率、平均表面粗さを測定した。また、加飾フィルム1の外観を観察した。結果を表2に示す。
 図9に示すようなポリブチレンテレフタレートからなる基体30に加飾フィルム1を、加飾フィルム1の第1の高分子フィルム12側に設けた塩素化ポリオレフィン層を接着剤として圧空成形により一体化して装飾部材2を得た。装飾部材2の外観、特に凸部のコーナー部分の金属調光沢を観察した。結果を表2に示す。
〔実施例5〕
 第1の高分子フィルムとして厚さ25μmの共重合ポリエステルフィルム(東洋紡績社製、商品名:ソフトシャイン)と厚さ50μmのポリカーボネートフィルムとの積層体を用意した。
 共重合ポリエステルフィルム側の表面に、PBII装置(栗田製作所社製)にてケイ素を含むDLCを用いて化学的蒸着を行い、硬質な微小部分を多数形成し、接着促進層20とした。さらに、電力:250W、時間:1分、到達真空度:6×10-1Pa、酸素流入量:15sccmの条件下で、酸素プラズマ処理を行った。接着促進層20の表面の弾性率を測定したところ、弾性率の高い微小部分と弾性率の低い微小部分(不整サイト)が一様に分布していることが確認された。
 プラズマ処理された表面に、DCスパッタ装置にてシリコンとアルミニウムとの合金(アルミニウムの割合:55体積%)をターゲットに用いて物理的蒸着を行い、光反射層14を形成した。
 実施例2と同様に、黒色ABSフィルムを貼着し加飾フィルム1を得た。
 加飾フィルム1について、光反射層14の厚さ、1GHzおよび3GHzにおける透過減衰量(S21)、反射率、表面抵抗率、平均表面粗さを測定した。また、加飾フィルム1の外観を観察した。結果を表2に示す。
 図9に示すようなABS樹脂からなる基体30に加飾フィルム1を、加飾フィルム1の第1の高分子フィルム12側に設けた塩素化ポリオレフィン層を接着剤として、圧空成形により一体化して装飾部材2を得た。装飾部材2の外観、特に凸部のコーナー部分の金属調光沢を観察した。結果を表2に示す。

 本発明は、携帯電話の筐体、スイッチボタン;時計の筐体;自動車のフロントグリル、バンパ、パネル等の金属調の装飾部材およびそれに用いられる加飾フィルムとして有用である。

Claims (5)

  1.  第1の高分子フィルムと、
     第2の高分子フィルムと、
     前記第1の高分子フィルムと前記第2の高分子フィルムとの間に存在する、シリコンと金属との合金の物理的蒸着により形成された光反射層と
     を有する、電波透過性加飾フィルム。
  2.  前記金属が、シリコンの反射率よりも大きい反射率を有する、請求項1に記載の電波透過性加飾フィルム。
  3.  前記金属が、アルミニウムである、請求項1または2に記載の電波透過性加飾フィルム。
  4.  前記第1の高分子フィルムまたは前記第2の高分子フィルムと前記光反射層との間に存在する、接着促進層をさらに有する、請求項1~3のいずれかに記載の電波透過性加飾フィルム。
  5.  請求項1~3のいずれかに記載の電波透過性加飾フィルムが基体の表面に設けられている、装飾部材。
