技術分野
[0001] 本発明は、液剤と粉体とが固結してなる固結部を積層して所望の立体構造物を製 作する積層造形装置に関する。
背景技術
[0002] 歯科臨床および歯科研究において、矯正用ブラケット、矯正用装置、インレイ、オン レイ、ブリッジ、コア材、インプラント上部構造、局部床義歯、全部床義歯、各種模型、 実験用治具、実験用構造材などの歯科用構造材の製造には、主に手作業による型 取り、複製模型の作製、ワックスアップ、埋没、脱鎩、铸型、築盛、研磨などを組み合 わせた煩雑かつ多段階の工程力もなる方法が用いられている。この方法の実施には 多岐に渡る材料及び器材の調達、使い分け、適用のための正しい知識が必須であり 、更には操作を実施するための十分な習熟と技能が求められる。従って、歯科用構 造材を製造するには多大な労力と時間が必要であり、製造効率、生産性の向上には 限界がある。また、数度に渡る型取り作業ゃ铸造作業による誤差の発生が避けられ ないため、最終製造品の適合性や色調に不満の残る結果になることが多ぐこの問 題の解消のために更に熟練と手間と時間を要する調整、修正作業を強いられている
[0003] そのため、近年著しく発達したコンピュータによる加工技術を元にして、品質改善、 製造効率の向上を目的とした多くの方法が開発されてきた。
[0004] 特開 2004— 344623号公報及び特開 2005— 59477号公報には、造形テーブル 上にて粉体を層状に積層して所望の立体構造物を製作する積層造形装置が記載さ れている。以下にこれを簡単に説明する。
[0005] 図 26は、従来の積層造形装置 100の概略構成を示した斜視図である。図示したよ うに、互いに直交する水平方向軸を X軸及び Y軸、上下方向軸を Z軸とする。図 26に おいて、 110は Z軸方向に昇降可能な造形テーブル、 120は造形テーブル 110の水 平方向の周囲を取り囲む壁を備えた升、 130は粉体を造形テーブル 110上に散布 する粉体フィーダ、 140は液剤を造形テーブル 110上に吐出する液剤フィーダ、 150 は造形テーブル 110上に散布された粉体の上面を平面にならす均し部材、 160は吐 出された液剤を光重合させるための光線を放出する光源である。図 26では、構造を 理解しやすくするために、升 120を二点鎖線で示して、その中の造形テーブル 110 を透視している。
[0006] 粉体フィーダ 130は、 Y軸方向において、造形テーブル 110の寸法と略同一の粉 体散布幅を有する。粉体フィーダ 130は、粉体を散布しながら X軸方向に移動するこ とにより、造形テーブル 110の全面に粉体を散布する。
[0007] 均し部材 150は、その下端に Y軸方向に延びた均し端縁 151を有する。均し端縁 1 51を升 120の上面 122に摺動させながら、均し部材 150は X軸方向に移動する。
[0008] 液剤フィーダ 140は、一軸案内機構 148により Y軸方向に移動する。そして、この 一軸案内機構 148は図示しない駆動機構により X軸方向に駆動される。即ち、液剤 フィーダ 140は、造形テーブル 110上を X軸方向及び Y軸方向に走査しながら、所 望する位置にて造形テーブル 110に向力つて液剤を吐出する。
[0009] 造形テーブル 110は、図示しない駆動機構により一定ピッチで下降される。この 1ピ ツチに相当する厚さずつ、造形テーブル 110上に粉体が積層されて行く。
[0010] 立体構造物の製作方法の詳細を図 27A〜図 27Eを用いて説明する。
[0011] 図 27Aは、造形テーブル 110上に既に粉体が複数層(図では 2層)積層された状 態を示している。 171は、造形テーブル 110上に堆積された複数の粉体層のうちの 最上層、 172は、最上層 171のうち液剤の重合により形成された固結部、 173は最上 層 171の 1つ前に堆積された粉体層、 174は粉体層 173のうち液剤の重合により形 成された固結部である。
[0012] この状態において、図 27Aに示すように、粉体フィーダ 130を X軸方向に移動させ ながら、そのスリット 132から造形テーブル 110上に粉体 134を散布する。
[0013] 次いで、図 27Bに示すように、均し部材 150を X軸方向に移動させて、粉体 134の 上面を升 120の上面 122と同一高さに規制する。これにより、最上層 171上に均一 厚さの粉体層 175が形成される。
[0014] 次いで、図 27Cに示すように、液剤フィーダ 140を移動させながら、所定の位置に て粉体層 175に向カゝつて液剤を吐出する。 176は、粉体層 175のうち液剤が付与さ れた部分である。
[0015] 次いで、図 27Dに示すように、光源 160により光を照射して、粉体層 175に付与さ れた液剤を重合させ固化させる。液剤が固化する際、液剤が付与された領域内の粉 体が一体化される。カゝくして、粉体層 175中に固結部 177が形成される。
[0016] 次いで、造形テーブル 110を所定のピッチだけ下降させて、上記の図 27A〜図 27 Dを行う。以上の工程を必要な回数だけ繰り返し行う。
[0017] 最後に、造形テーブル 110上の未固結の粉体を除去することにより、図 27Eに示す ように、固結部 174, 172, 177等が一体となった立体構造物 170を得ることができる
[0018] この方法を利用すれば、例えば歯科用構造材などの複雑な形状を有する立体構 造物を製作することも可能である。
発明の開示
発明が解決しょうとする課題
[0019] 一般に、歯科用構造材では、その表面が滑らかであることが要求される。特に、局 部床義歯や全部床義歯では、患者の口腔内の粘膜面に接する表面の平滑性は、義 歯の装着感に大きな影響を及ぼすので極めて重要である。
[0020] ところが、上記の従来の積層造形装置では、完成直後の立体構造物の表面には、 積層による段差や粉体による微細な凹凸が残存してしまう。従って、特に口腔内の粘 膜面に接する表面に対しては、表面滑沢剤の付与や研磨処理などの後処理が必要 であった。
[0021] 本発明は、平滑な表面を少なくとも一部に有し、その結果、表面平滑化処理を省略 又は簡素化することができる立体構造物を製作可能な積層造形装置を提供すること を目的とする。
課題を解決するための手段
[0022] 本発明の積層造形装置は、ベースを保持する保持機構と、前記ベースの上方から 所定位置に液剤を付与する液剤付与装置と、前記ベースの上方から粉体を落下さ せる粉体付与装置と、前記ベース上の未固結な粉体を除去する粉体除去装置とを 備える。そして、前記液剤付与装置により液剤を付与し、次いで、前記粉体付与装置 により粉体を付与し、前記液剤と、前記液剤上に付与された前記粉体とを固結させ、 次いで、前記液剤と固結されなかった前記粉体を前記粉体除去装置により除去する 工程を繰り返し行うことにより、前記ベース上に立体構造物を形成する。
発明の効果
[0023] 本発明によれば、ベースに、最初に液剤が付与されるので、立体構造物のベース に接して 、た面にはベースの表面性状が忠実に反映され、積層による段差や粉体に よる微細な凹凸を低減できる。従って、平滑な表面を有する立体構造物を得ることが できる。その結果、表面平滑ィ匕処理を省略又は簡素化することができる。
[0024] 例えば、局部床義歯や全部床義歯を作成した場合には、口腔内の粘膜面に対す る適合性が著しく向上するので、患者の口腔内への義歯装着時の調整作業が大幅 に軽減され、患者への負担と歯科医の労力及び作業時間とを軽減することができる。
[0025] また、歯科技工士が有床義歯を作製するために従来行っていた多くの工程を大幅 に簡略ィ匕することができる。
[0026] 更に、有床義歯の粘膜面に対する適合性が向上するので、適合性が悪いために 再作製するというケースを少なくすることが可能になる。
[0027] また、有床義歯の粘膜面に対する適合性が向上し、また作業者による適合性のバ ラツキが少なくなるので、患者は義歯安定剤を使用する必要が減少する。その結果、 咬合高径が義歯設計時のとおりとなり、義歯安定剤の使用による咬合高径の変化に よって引き起こされる咬合性障害や顎関節異常の発生確率を減少させることができる
[0028] また、義歯が必要になつてから実際に装着するまでの期間を短縮できるので、義歯 が完成するまでの患者が不自由な思いをする時間を短くすることができる。
[0029] また、義歯が破損した場合も、高精度の義歯を容易に再作成することができるので 、再作製のための診断や完成までの待ち時間を極めて短くすることができる。

図 22は、ベース 420上に形成された立体構造物 400の一例の断面図である。この ような立体構造物 400を形成するためには、ベース 420の周囲壁に形成された窪み (アンダーカット) 421内にも固結部を形成する必要があり、実施の形態 1で説明した ようにベース 12の上方力も液剤及び粉体を単に落下させるだけでは形成することが できない。このような立体構造物 400は、実施の形態 1の積層造形装置に、液剤及び 粉体の散布時の造形テーブル 10の上面の水平面に対する傾斜角度を任意に設定 できる傾斜機構を付加することで製作することができる。例えば、造形テーブル 10を 反転させるアーム 40に接続された回転駆動機構に、傾斜機構としての機能を付加し ても良い。
[0229] 以下に、図 23A〜図 23Dを用いて、立体構造物 400の製作方法を説明する。図 2 3A〜図 23Dでは、図面を簡単化するために、造形テーブル 10、ベース 420、及び ベース 420上に形成される固結部のみを図示し、これら以外の積層造形装置の構成 部材の図示を省略して!/、る。
[0230] まず、図 23Aに示すように、その上面が水平面と平行に設定された造形テーブル 1 0上にベース 420を固定する。このベース 420の周囲壁には、ベース 420を Z軸と平 行に上方力も見たときに見ることができない窪み (アンダーカット) 421が形成されて いる。
[0231] 次に、実施の形態 1〜3で説明したのと同様に、液剤付与、粉体落下、及び未固結 の粉体の除去を所定回数繰り返すことにより、造形テーブル 10の上面を水平面と平 行にしたときに上方から見えるベース 420上の所定の領域上に、必要な厚さの固結 部層 401を形成する(図 23B参照)。ここで、液剤付与及び粉体落下は、造形テープ ル 10の上面を水平面と平行にした状態で行う。このとき、ベース 420の窪み 421内に は固結部層 401は形成されない。
[0232] 次に、ベース 420の表面のうち、図 23Bで固結部層 401が形成されていない領域、 特に窪み 421が上方に向くように、傾斜機構を用いて、ベース 420を傾斜させる(図 2 3C参照)。実施の形態 1〜3で説明したのと同様に、液剤付与、粉体落下、及び未固 結の粉体の除去を所定回数繰り返すことにより、ベース 420の表面のうち、窪み 421 を含む領域に必要な厚さの固結部層 402を形成する(図 23D参照)。ここで、液剤付 与及び粉体落下は、造形テーブル 10を図 23Cに示したように傾斜させた状態で行う 。力べして、ベース 420上に、図 22に示した立体構造物 400を形成することができる。
[0233] 以上のように、本実施の形態 10によれば、どのような方向力もベースを見ても、ベ ース上の固結部層を形成する必要がある全領域を同時に見ることができない場合で あっても、ベースの向き(姿勢)を複数通りに変えて固結部層を形成するので、ベース 上に所望の立体構造物を形成することができる。
[0234] 本実施の形態により立体構造物を形成するためには、形成しょうとする立体構造物 の 3次元形状データをベースの向きの変化数に応じて複数に分解して、それぞれの 向きごとに、液剤吐出制御データなどを演算して求めればよい。

[0237] し力しながら、本発明はこれに限定されない。例えば、図 23Bのように第 1方向に向 けられたベース 420に対して液剤の付与と粉体の落下とを行ってベース 420上に液 剤と粉体とが固結してなる単層の固結部層を形成する工程と、図 23Cのように第 2方 向に向けられたベース 420に対して液剤の付与と粉体の落下とを行ってベース 420 上に液剤と粉体とが固結してなる単層の固結部層を形成する工程とを交互に繰り返 し行うことにより、ベース 420上に立体構造物 400を形成しても良い。即ち、単層の固 結部層を第 1領域及び第 2領域に交互に形成しても良い。
[0238] 上記の実施の形態では、ベースの向きを 2通りに変化させて立体構造物を形成した 1S 本発明においてベースの向きの変化数は 2通りに限定されず、ベースの表面形 状 (例えば窪みの数や程度)に応じて適宜変更することができる。但し、ベースの向き の変化数が多くなると、それぞれの向きで形成された固結部層の境界部分に凹凸が 形成されて立体構造物の形状精度が劣化したり、立体構造物の形成時間が著しく増 カロしたりすることがある。従って、ベースの向きを必要以上に変化させることは好ましく なぐ実用上はベースの向きは 2〜10通り、更には 2〜6通りに変化させるのが好まし い。 [0239] (実施の形態 11)
図 24は、本発明の実施の形態 11に係る立体構造物 500の一例の側方力 見た端 面図である。この立体構造物 500は、金属部分 501と榭脂部分 502とからなる部分 床義歯などの補綴物である。
[0240] 本発明の積層造形装置を用いた立体構造物 500の製造方法を説明する。
[0241] まず、図 25Aのように、金属部分 501を作成する。金属部分 501の作成方法として は、特に制限はなく従来より公知の方法を用いることができる。例えば、手作業による 方法、 CADZCAM法を用 、て金属部分 501の 3次元形状データに基づ 、て金属 材料を切削する方法、金属粉を積層し、 CADZCAM法を用いて金属部分 501の 3 次元形状データに基づいてレーザー光線を照射する等により金属粉を溶融し焼結 する方法などを挙げることができる。患者の口腔内の粘膜面に接する面を光沢が得 られるまで研磨したり、榭脂部分 502との境界部分をサンドブラスト処理などにより滑 らかにしたりするなどの表面処理を、必要に応じて金属部分 501に施してもょ 、。
[0242] 上記とは別に、図 25Bに示すように、積層造形装置の造形テーブル 10上に、ベー ス 510を固定する。ベース 510は患者の顎堤を複製したものであり、その上面は患者 の口腔内の粘膜面形状と同じ形状を呈する。

実施例 1
[0246] 実施の形態 1で説明した積層造形装置 1を用いて上顎の総義歯用の全部床を作製 した。

粉体として、メチルメタアタリレートとェチルメタアタリレートが重量比 1: 1である共重 合体の球状粒子体(平均粒子径 70 m) 100重量部と、過酸化ベンゾィル 1重量部 との混合物を用いた。

液剤として、食用インクにて着色したメチルメタアタリレート単量体 90重量部に、ェ チレングリコールジメタアタリレート単量体 10重量部、及びジエタノールパラトルイジ ン 3重量部を配合した組成物を用いた。これをもとに歯肉色に調整した液剤 1と、透 明色に調整した液剤 2とを準備した。
[0249] [液剤吐出制御データの作成]
人工歯が嵌入される孔を有する全部床の 3次元形状データに、 目的とする色調とな るように色調データを付け加えて、液剤吐出制御データを作成した。具体的には、外 面カゝら深さ約 lmmまでの表層が液剤 2で作成され、これより内側部分が液剤 1で作 成されるように、液剤 1, 2の付与位置データを作成した。

1辺が 100mmの正方形の造形テーブル 10上に患者の顎堤を複製したベース 12 を固定した。
[0251] 粉体フィーダ 30は、 Y軸方向幅が 100mm、 X軸方向(移動方向)の幅が 3mmのス リット 32を備える。
[0252] 液剤フィーダ 20は、ピエゾ素子駆動により液剤 1, 2をそれぞれ射出する 2つのノズ ル 21を備える。具体的には、ノズル 21として、ピエゾ素子駆動のインクジェットヘッド である、コ-カミノルタテクノロジーセンター株式会社製 318SLXを用いた。このイン クジェットヘッドの制御装置として、コ-カミノルタテクノロジーセンター株式会社製ィ ンクジェットヘッド評価キット KIE2を用いた。制御プログラムとして、この制御装置に 付属のソフトウェアを用いた。 2つのノズル 21のそれぞれに容量 300ccの液剤貯留タ ンクをチューブを介して接続した。
[0253] コンピュータを用いて、粉体フィーダ 30及び液剤フィーダ 20の移動、粉体フィーダ 30のスリット 32の開閉、液剤フィーダ 20の 2つのノズル 21からの液剤の射出を制御 した。
[0254] [立体構造物の造形] 図 1に示した積層造形装置 1を用い、上記の液剤吐出制御データを用いて液剤 1, 2の付与位置を制御して、図 2A〜図 3Dに示す工程を行って、患者の口腔内の粘膜 面形状を忠実に再現したベース 12上に全部床を作成した。液剤の重合には化学重 合法を用いた。

得られた全部床をベース 12から取り外した。ベース 12と接触していた面 (粘着面) は、ベース 12の面に沿って滑らかに造形されていて積層段差は認められな力つた。 一方、ベース 12に接触していた面以外の面には、僅かな積層段差が認められた。こ の積層段差を、大栄歯科産業株式会社製の超音波ミニカッター MC— 20を用いて 解消した。その後、全部床の全面にパフ研磨を施して仕上げた。
[0256] 得られた全部床の上部の孔に、株式会社松風製の硬質レジン歯べラシァの前歯お よび臼歯各 1セット分の人工歯を、株式会社松風製アドファの粉材と液剤を混合した ものを接着剤として用いて接着固定した。
[0257] 力べして得られた総義歯の粘着面は、患者の口腔内の粘膜面に対して極めて高い 適合性を有していた。
[0258] 全部床の作成に要した時間は、設計に 30分、造形に 2時間 30分、表面の段差解 消及び研磨作業に 30分の合計 3時間 30分であり、従来の型取り、複製模型の作製 、ワックスアップ、埋没、脱鎩、铸型、築盛、研磨などを行う一般的方法の約 13時間と 比較して大幅に短縮することができた。
[0259] 以上に説明した実施の形態及び実施例は、いずれもあくまでも本発明の技術的内 容を明らかにする意図のものであって、本発明はこのような具体例にのみ限定して解 釈されるものではなぐその発明の精神と請求の範囲に記載する範囲内でいろいろと 変更して実施することができ、本発明を広義に解釈すべきである。
産業上の利用可能性
[0260] 本発明の利用分野は特に制限はなぐ各種立体構造物の作成に利用することがで きる。中でも、歯科用構造材の製造に好ましく利用することができる。例えば、歯科補 綴分野にお 1ヽて用いられる有床義歯、自分で義歯を清掃できな!ヽ要介護者等が装 着し、汚れたら新たな同一形状の義歯と交換使用することで口腔内を清潔に保った めに使用される使 、捨て義歯、運動時に歯牙を衝撃力 保護するために口腔内に 装着されるマウスピース、歯軋りによる歯牙の磨耗や折損を防止するために用いられ る保護具、顎関節の異常による障害発生の防止、軽減や顎間接異常を治療する目 的で使用されるスプリント、嚥下障害の軽減や解消のために用いられる装具、歯学研 究において顎運動や口腔開閉時における歯牙の接触,離開の径始を計測する目的 で用いられるセンサー保持具'センサー埋包体'シーネ等の製作に利用することがで きる。

Claims

請求の範囲
[1] ベースを保持する保持機構と、前記ベースの上方から所定位置に液剤を付与する 液剤付与装置と、前記ベースの上方から粉体を落下させる粉体付与装置と、前記べ ース上の未固結な粉体を除去する粉体除去装置とを備え、
前記液剤付与装置により液剤を付与し、次いで、前記粉体付与装置により粉体を 付与し、前記液剤と、前記液剤上に付与された前記粉体とを固結させ、次いで、前記 液剤と固結されな力つた前記粉体を前記粉体除去装置により除去する工程を繰り返 し行うことにより、前記ベース上に立体構造物を形成することを特徴とする積層造形 装置。
[2] 前記保持機構が前記ベースが載置されるテーブルである請求項 1に記載の積層造 形装置。
[3] 前記保持機構が前記ベースに挿入される棒状部材である請求項 1に記載の積層 造形装置。
[4] 前記粉体除去装置が前記ベースを回転させる回転機構を備え、前記未固結な粉 体を重力により落下させて除去する請求項 1に記載の積層造形装置。
[5] 前記粉体除去装置がエアを吹き出すエアノズルを備え、前記未固結な粉体を前記 エアにより吹き飛ばして除去する請求項 1に記載の積層造形装置。
[6] 前記粉体除去装置がエアを吸引する吸引ノズルを備え、前記未固結な粉体を前記 吸引ノズルに吸引して除去する請求項 1に記載の積層造形装置。
[7] 前記保持機構を振動させる振動発生装置を更に備える請求項 1に記載の積層造 形装置。
[8] 前記テーブルの水平方向の周囲を囲む升と、前記升内に盛られた前記粉体の高さ をならす均し部材と、前記升と前記テーブルとの高さ方向の相対位置を変化させる昇 降機構とを更に備える請求項 2に記載の積層造形装置。
[9] 前記保持機構が前記ベースが載置されるテーブルであり、
前記積層造形装置が、前記テーブルの水平方向の周囲を囲む升と、前記升内に 盛られた前記粉体の高さをならす均し部材と、前記升と前記テーブルとの高さ方向の 相対位置を変化させる昇降機構とを更に備え、 前記粉体付与装置により前記升内に粉体を付与し、次いで、前記均し部材により 前記粉体の高さをならし、次いで、前記液剤付与装置により液剤を付与し、次いで、 前記昇降機構により前記升に対して前記テーブルを相対的に下降させる工程を繰り 返し行うことにより、前記立体構造物上に更に立体構造物を形成する請求項 1に記 載の積層造形装置。
[10] 前記ベース又は前記ベース上に形成された前記立体構造物を計測する 3次元計 測装置を更に備える請求項 1に記載の積層造形装置。
[11] 前記粉体付与装置の下面に、前記下面に形成された開口を塞ぐように、互いに重 ね合わされた複数のスクリーンが設けられており、前記複数のスクリーンのそれぞれ には前記粉体が通過することができる複数の孔が形成されており、前記複数のスクリ ーンのうちの少なくとも 1つの他のスクリーンに対する相対的な移動を制御することで 前記粉体の落下が制御される請求項 1に記載の積層造形装置。
[12] 前記複数のスクリーンのうちの 1つは、帯状のスクリーンの両端が環状に接続された エンドレススクリーンである請求項 11に記載の積層造形装置。
[13] 前記粉体付与装置が、傾斜した基板と、前記基板上に配置された複数の分割板と を備え、前記複数の分割板は上下方向に複数の段に分けて配置されており、 Nを自 然数としたとき、上力ゝら第 N+ 1段に含まれる分割板の数は第 N段に含まれる分割板 の数より多ぐ各分割板は上方からの粉体流を 2つの粉体流に分割する請求項 1に 記載の積層造形装置。
[14] 前記ベースの向きを第 1方向及び前記第 1方向と異なる第 2方向を含む少なくとも 2 方向に変化させる傾斜機構を更に備え、前記ベースが前記第 1方向に向けられた状 態及び前記ベースが前記第 2方向に向けられた状態のそれぞれにお 、て、前記液 剤の付与及び前記粉体の落下を行う請求項 1に記載の積層造形装置。
[15] 前記第 1方向に向けられた前記ベースに対して前記液剤の付与と前記粉体の落下 とを繰り返し行って前記ベース上に前記液剤と前記粉体とが固結してなる第 1固結部 層を形成した後、前記第 2方向に向けられた前記ベースに対して前記液剤の付与と 前記粉体の落下とを繰り返し行って前記ベース上に前記液剤と前記粉体とが固結し てなる第 2固結部層を形成する請求項 14に記載の積層造形装置。 前記第 1方向に向けられた前記ベースに対して前記液剤の付与と前記粉体の落下 とを行って前記ベース上に前記液剤と前記粉体とが固結してなる第 1固結部層を形 成する工程と、前記第 2方向に向けられた前記ベースに対して前記液剤の付与と前 記粉体の落下とを行って前記ベース上に前記液剤と前記粉体とが固結してなる第 2 固結部層を形成する工程とを交互に繰り返し行う請求項 14に記載の積層造形装置
