Abstract

The invention relates to a method for producing a shaped body which comprises at least one leather layer and one thermoplastic polymer support layer linked with said leather layer. The inventive method comprises the following steps: placing a piece of leather configuring the leather layer on a heatable shaping surface of a form tool, applying a first quantity of a melt of the thermoplastic polymer at a first pressure onto the leather, closing the forming tool while producing a negative mold and finishing the shaped part at a second pressure that is higher than the first pressure. The heatable forming surface is heated to such a temperature during finishing that the leather is not damaged. The invention further relates to a shaped body obtained by such a method. The shaped body so produced has a so-called soft touch of the leather surface and is extremely resistant to the influences of temperatures and moisture.

Description

Formkörper aus Leder und Thermoplast mit verbessertem Soft-TouchMolded body made of leather and thermoplastic with improved soft touch
The invention relates to a method for producing a molded body which comprises at least one leather layer and a support layer made of a thermoplastic polymer connected to the leather layer, and to a molded body produced according to this method.
For vehicles in the upper price category, it is customary to create an exclusive impression by lining the interior of the vehicle with leather. For this purpose, the preformed molded parts, such as door linings, dashboards, center consoles, panels or handles, are glued to suitably tailored and possibly preformed leather structures. Particularly in the case of non-planar surfaces, the leather must either be sewn in shape or deep-drawn separately in a separate operation. Such a lamination of molded parts is difficult to automate and very expensive due to the high proportion of manual work. The cladding methods that have been customary up to now only lead to unsatisfactory results. For example, emissions of solvents and residual monomers from the adhesive systems have to be accepted.
In automobiles in particular, the linings are exposed to very extreme fluctuations in temperature or humidity, so that the leather lining can warp due to fading. Furthermore, only selected first-quality grain leather is suitable for the cladding process that has been customary up to now.
Other areas in which molded parts are laminated with leather are, for example, suitcases or furniture. For example, backrests and seating areas of chairs made of hard plastic are laminated with leather.
In addition to the visual impression of the leather-clad molded parts, the impression that is created when touching is also important. The surface should feel pleasant, ie have a "soft touch". So far, the leather was first covered with a layer of foam for this purpose in a separate step. The composite thus obtained was then bonded to the substrate, for example a molded piece made of hard plastic. Solvent-based adhesive systems, dispersion adhesives or two-component reactive resin Systems used so that inevitable emissions of solvents and residual monomers have to be accepted.
The permanent connection of a leather or backing layer with PVC or PUR layers is produced with the use of an adhesive that can be reactivated by heat and possibly contains blowing agents in a high-frequency press with simultaneous embossing in the same operation.
In this case, a leather molding is placed with its front side on the mold half of a suitable tool and then the plastic material is applied to the rear of the leather molding with at least slight pressure development. According to the invention, the step-like height difference to be found in the area of the lap seam between the upper leather piece and the lower leather piece is compensated for by a transition piece inserted between the leather front side and the tool mold half. No further details are given about the process conditions for the back injection of the leather with the plastic material.
A polyurethane barrier layer is pressed into the underside of the leather, which is reactivated by heating. The viscosity and amount of the polyurethane layer applied to the underside before the pressing process are matched to one another such that the thickness of the barrier layer is 35% to 65% of the thickness of the leather layer. Following the barrier layer, a molded part is then foamed.
Zur Herstellung des Innenausstattungsteils werden die einzelnen Lagen aufeinander angeordnet und kurzzeitig unter Anpressdruck auf eine Temperatur erwärmt, bei welcher der Schmelz - kleber schmilzt.DE 29916377 Ul describes a leather, in particular a grain leather, the visible side of which has the grain structure, or a split leather provided with a finish forming the visible side, which has a layer on its rear side opposite the visible side, which is designed as a foam coating is. The layer is produced by applying a liquid plastic material and then solidifying it by withdrawing liquid. In this way, a leather with a "soft touch" is to be made available with a low basis weight. DE 19815115 AI describes a leather-clad interior part and a method for gluing a real leather layer to a substrate. The leather-clad interior part for vehicles has a rigid molded carrier part or a flexible spacer pad part on which a real leather layer is arranged by means of an adhesive connection layer. The adhesive connection layer consists of a flat carrier structure and a heat-reactive hot melt adhesive pre-dosed on it. To produce the interior trim part, the individual layers are arranged one on top of the other and briefly heated under pressure to a temperature at which the hot melt melts.
In this case, a leather part is inserted into a tool having an upper form and a lower form, the tool is closed and the work side of the leather part is foamed in accordance with the tool form. Several such tools are installed on a rotary table system, each tool passing through at least the following stations in the course of the rotary movement of the rotary table: an insertion station, a masking station, a foam insertion station, a curing station and a removal station.
In the post-published patent application 199 517 76.2, the applicant has proposed a process for producing a three-dimensional molded part with a carrier made of a thermoplastic polymer and a layer of leather arranged on the carrier, the leather and the thermoplastic polymer using a tool that has a Has molding surface on which the leather comes to rest, at a pressure of at least 50 bar, preferably more than 100 bar, in particular more than 180 bar, and a temperature of more than 100 ° C., preferably 180 to 260 ° C., in particular 200 to 250 ° C, are connected, the temperature of the mold surface of the tool is tempered.
By tempering the mold surface, very high temperatures can be selected when injecting with the thermoplastic polymer without the structure of the leather being destroyed. In this way, a very intimate connection between the polymer and leather can be achieved, so that the molded part has a very high resistance to temperature and humidity fluctuations, without the need for an adhesive layer between leather and thermoplastic polymer. Different requirements are placed on the "soft touch" of the leather surface on the leather lining of a vehicle in different sections.
If the leather surface is only perceived visually, such as the cladding in the footwell or the plinth of the seats, there are only slight demands on the "soft touch", since these areas are normally not touched by a user.
Other areas, such as the dashboard, handles, the steering wheel or side panels of the doors, on the other hand, are in the grip area of the passengers, which is why higher demands are placed on the "soft touch" of the surface without, for example, requiring a particularly strong cushioning effect becomes.
Finally, there are also areas in which an increased cushioning effect is required, such as seats or armrests, which is why the surface of the molded parts must be designed to be considerably more flexible than in the areas described above.
The object of the invention is to provide a method for producing a shaped body which has at least one leather layer and a support connected to the leather layer.

Die Aufgabe wird gelöst mit einem Verfahren zur Herstellung eines Formkörpers, welcher zumindest eine Lederschicht und eine mit der Lederschicht verbundene Stützschicht aus einem thermoplastischen Polymeren umfaßt, wobeiThe object is achieved with a method for producing a molded body which comprises at least one leather layer and a support layer made of a thermoplastic polymer connected to the leather layer, wherein

No detachment of the leather layer from the support layer is observed on the backrest.
Another advantage is that the polymer shrinks slightly on cooling. The other layers of the molded body, in particular the leather layer, are therefore slightly compressed and are under a slight compressive stress. If the leather layer is damaged by incisions, for example, the cut surfaces do not diverge. The cut edges are pressed together by the compressive stress of the leather layer, so that there is no deterioration in the visual appearance. This is of great advantage, for example, with suitcases, as they do not show any excessive signs of wear, even after prolonged use.
Even when exposed to moisture, molded articles produced by the process according to the invention show no significant changes. This is an advantage in convertibles, in which destruction of the leather lining due to unintended exposure to moisture, for example due to rain, can be largely or even completely avoided.
All common types of leather can be used for the method according to the invention. The temperature of the mold surface of the tool effectively prevents the leather structure from overheating and being destroyed by the polymer pressed in at comparatively high pressure at high temperature. Both metal salt-tanned leather, e.g. B. chrome leather can be processed, which have a hydrothermal stability of approximately 100 ° C, as well as metal salt-free leather, which have a hydrothermal stability of approximately 70 ° C. Examples of such leather are vegetable leather, chamois leather and FOC (free of chrome) leather. Leather with low heat shrinkage is particularly suitable. Such leathers are obtained primarily from tanning free of metal salts. The production of such leather is used for. B. in "Das Leder", 1992 (43), pages 283 ff described in detail. By cooling the mold surface of the tool, the hydrothermal load on the leather is low.
For processing, it has proven to be beneficial if the leather is as dry as possible. The leather preferably has a moisture content of less than 20% by weight. The visible side of the leather that comes into contact with the molding surface of the molding tool can be pretreated, for example provided with a layer of paint.
The quality of the leather is subject to significantly lower requirements than in the processes in which a connection is made by gluing, without having to accept a loss in the optical appearance or the properties when touching. The method according to the invention can therefore also be used, for example, to offer leather interior fittings at low prices even in the case of motor vehicles in the lower price segment, while at the same time a higher quality impression of the interior decoration is achieved by covering with leather. Another advantage is that there is less leather waste, since areas of the leather can also be processed with low quality.
Bei der Lederherstellung nach dem Wet-end-, wie auch nach dem Finish-Prozeß sind jeweils Prozeßchemikalien und Farbstoffe aus- zuwählen, die dem Druck und den thermischen Bedingungen desIn leather production after the wet-end as well as after the finish process, process chemicals and dyes have to be selected which are suitable for the pressure and the thermal conditions of the
Hinterspritzvorgangs standhalten. Withstand the back injection process. In particular, the greasing agents used in the wet-end process must be well fixed in the collagen network, so that no grease migration to the surface or into the plastic occurs during back injection, which leads to undesired gloss spots or grease contamination on the surface or to a Adhesion between leather and plastic can result.
Unabhängig vom gewählten Gerbstoff sollte nach dem West-end-Prozeß in jedem Fall eine ausreichend hoheThe tanning agents used in pre-tanning and post-tanning should be selected so that good fiber separation takes place and the leathers have good light, heat and heat resistance. This can be achieved above all with glutardialdehyde in combination with synthetic tanning agents based on dihydroxidiphenyl sulfone. Regardless of the tanning agent chosen, the west-end process should always be sufficiently high
Shrink temperature of at least 705C can be reached when wet.
The finishing process should also use products that can withstand the specific loads in terms of temperature and pressure during back injection.
ΦThe thickness of the leather used depends on the shape and application of the leather component and can vary between 0.8 to 3.0 mm, a thickness of generally 1.0 to 2.0 and in particular 1.2 to 1, 8 mm is preferred. The preferred polybutylene terephthalate is a higher molecular esterification product of terephthalic acid with butylene glycol and a melt flow rate (MFR) according to ISO 1133, at 230 ° C and under a weight of 2.16 kg from 5 to 50 g / 10 minutes, in particular from 5 to 30 g / 10 minutes.
Suitable copolymers of styrene are, in particular, copolymers with up to 45% by weight, preferably with up to 20% by weight, of copolymerized acrylonitrile. Such copolymers of styrene and acrylonitrile (SAN) have a melt flow rate (MFR), according to ISO 1133, at 230 ° C. and under a weight of 2.1 kg, from 1 to 25 g / 10 minutes, in particular from 4 to 20 g / 10 minutes on.

Other copolymers of styrene, which are also preferably used, contain up to 35% by weight, in particular up to 20% by weight, of copolymerized acrylonitrile, up to 35% by weight, in particular up to 30% by weight, of copolymerized butadiene. The melt flow rate of such copolymers of styrene, acrylonitrile and butadiene (ABS), according to ISO 1133, at 230 ° C. and under a weight of 2.16 kg is in the range from 1 to 40 g / 10 minutes, in particular in the range from 2 to 30 g / 10 minutes.
In particular, polyolefins such as polyethylene or polypropylene are also used as materials for the carrier, the latter being preferably used. The term “polypropylene” is intended to mean both homopolymers and copolymers of propylene. Copolymers of propylene contain minor amounts with propylene, copolymerizable monomers, for example C, -Cβ-alk-1-enes such as, inter alia, ethylene, but-1-ene, pent-1-ene or hex-1-ene. Two or more different comonomers can also be used.
The copolymers of propylene are statistical copolymers or block or impact copolymers. If the copolymers of propylene have a statistical structure, they generally contain up to 15% by weight, preferably up to 6% by weight, other alk-1-enes with up to 8 C atoms, in particular ethylene, but- l-en or a mixture of ethylene and but-l-ene. Block or impact copolymers of propylene are polymers in which, in the first stage, a propylene homopolymer or a random copolymer of propylene with up to 15% by weight, preferably up to 6% by weight, of other alk-1 - produces those with up to 8 C-atoms and then in the second stage a propylene-ethylene-

The aforementioned polymer materials are generally known, for example from H. Domininghaus, The plastics and their properties, VDI-Verlag, Düsseldorf (1992).
The material of the support layer can contain 1 to 60, preferably 5 to 50, particularly preferably 10 to 40% by weight, based on the total weight of the support layer, of reinforcing fillers, such as, for example, barium sulfate, magnesium hydroxide, talc with an average grain size in the range from 0.1 to 10 mm, measured according to DIN 66115, wood, flax, chalk, glass fiber, coated glass fibers, long or short glass fibers, glass balls or mixtures of these. In addition, the usual additives such as light, UV and heat stabilizers, carbon blacks, lubricants or flame retardants and the like can be added to the material of the carrier in the usual and necessary amounts.

As a natural material, leather cannot be exposed to any high temperatures without the leather structure being denatured. Common chrome leathers have a hydrothermal stability of 100 ° C, while other leathers have a hydrothermal stability of 70 ° C. It has now been found that boiling of the leather and destruction of the leather structure when joining the leather and the thermoplastic polymer can be effectively avoided if the mold surface of the mold contacting the leather is at a temperature of 10 to 80 ° C., preferably 20 to 60 ° C is cooled. The appearance of the leather side of the finished molded part shows no change due to the connection with the thermoplastic polymer. Likewise, the feeling of the leather surface conveyed when touching the finished molded part corresponds to the typical feeling of leather. Despite the use of high temperatures and high pressure when bonding leather layers and thermoplastic polymers, the leather side of the finished molded part shows a resilience and softness, which is also achieved, for example, when gluing with leather with a support layer. The leather structure is through the

großer Bauteile, wie Armaturenbrettern, oder bei Bauteilen mit komplexer Struktur.large components, such as dashboards, or components with a complex structure.
As tools in the process according to the invention, the equipment customary in plastics technology can be used and it is essential that sufficient heat dissipation can be ensured on the leather side of the molded part.
Einen Überblick über derartige Verfahren wird beispielsweise gegeben in "Kostenreduktion durch innovatives Spritzgießen", VDI- Gesellschaft Kunststofftechnik - Düsseldorf, VDI-Verlag 1997, s. 114 bis 121; " Kunststoffe im Automobilbau: Rohstoffe, Bauteile, Systeme", VDI-Gesellschaft Kunststoff echnik - Düsseldorf, VDI- Verlag 1994, S. 280 bis 313.The use of low pressures and temperatures enables a more gentle injection or back embossing of decorative materials. Various methods have been developed for this. An overview of such processes is given, for example, in "Cost Reduction through Innovative Injection Molding", VDI-Gesellschaft Kunststofftechnik - Düsseldorf, VDI-Verlag 1997, p. 114 to 121; "Plastics in automotive engineering: raw materials, components, systems", VDI-Gesellschaft Kunststoff echnik - Düsseldorf, VDI-Verlag 1994, pp. 280 to 313.
According to a preferred embodiment, the molded body is produced by the injection molding process. Injection stamping is a method of injection molding technology. The injection mold still has a small opening in the injection phase. This results in lower melt pressures in the tool due to the resulting greater wall thickness, which leads to an improved "soft touch" of the leather surfaces. After an appropriate amount of polymer melt has been injected, the injection mold is closed and the polymer melt is pressed with the leather at high pressure.
If polymer melt is still required to completely fill the injection mold during the closing process, a second quantity of the melt of the thermoplastic polymer is added to the negative mold during the final molding. Negative mold is understood to mean the hollow mold in the tool, which corresponds to the molded body obtained later.

According to a further advantageous embodiment, the molded body is produced by the strand laying process. The strand deposition process is also a process of injection molding technology. In this process, the polymer melt is applied to the open mold by a plasticizing unit, in which the polymer melt is produced. The first pressure therefore corresponds to the ambient pressure in the sense of the invention. After the appropriate amount of polymer melt has been applied to the leather, this polymer melt is pressed by closing the two mold halves. As a result, the pressure in the tool rises sharply. This higher pressure at which the molded part

Gebräuchliche Lederdicken liegen im Bereich von 1 bis 2,0 mm.The depth of penetration of the thermoplastic polymer into the leather is normally 5 to 40%, preferably 10 to 30%, of the thickness of the leather layer. The required penetration depth depends on the leather thickness, the demands on the mechanical resistance and the desired "soft touch". Common leather thicknesses range from 1 to 2.0 mm.
Beispiel 1:Example 1:
Herstellung von mit Polypropylen verstärkten Formkörpern nach dem SpritzprägeverfahrenProduction of molded articles reinforced with polypropylene using the injection molding process
A rectangular piece of leather [(FOC leather, wet-white) from BASF AG Ludwigshafen, DE] with an edge length of 50 x 130 cm and a thickness of 1.6 mm was placed in an injection mold. The mold surface was heated to a temperature of 40 ° C. The injection mold was closed until an opening gap of 5 to 10 mm remained. Then a propylene homopolymer reinforced with 40% by weight of talc was melted with an ISO 1133 melt flow rate (MFR) of 15 g / 10 minutes at 230 ° C. and 2.16 kg, which was heated to a temperature of 250 ° C. under an injection pressure injected from 80 bar. The injection mold was then closed completely and further polymer was injected under an injection pressure of 300 bar. The tool was cooled to a temperature of 30 ° C. without pressure within a period of 1 minute. Then the injection mold was opened and the resulting three-dimensional shaped body was removed. An optical inspection of the molded body showed that the leather surface of the molded body shows no discoloration or other irregularities. A typical leather feeling is conveyed when you touch the leather surface.
Beispiel 2Example 2
Herstellung von mit Polypropylen verstärkten Formkörpern nach dem StrangablegeverfahrenProduction of molded articles reinforced with polypropylene using the strand deposition process
Then, with the injection mold open, a polymer melt (propylene homopolymer) heated to 250 ° C. by a plasticizing unit was placed on the meat side of the leather piece. The mold halves of the injection mold were then closed and the polymer melt was pressed with the leather at a pressure of 300 bar. The tool was cooled to a temperature of 30 ° C. without pressure within a period of 1 minute. Then the injection mold was opened and the resulting three-dimensional shaped body was removed.
An optical inspection of the molded body showed that the leather surface showed no discoloration or other irregularities. When the molded body is touched, the typical feeling of leather appears.
Beispiel 3Example 3
Herstellung eines mit ABS-Polymerisat verstärkten FormkörpersProduction of a molded body reinforced with ABS polymer
Analogously to Example 1, a rectangular piece of leather [(FOC leather, wet-white) from BASF AG Ludwigshafen, DE] with an edge length of 50 × 130 cm and a thickness of 1.6 mm was placed in an injection mold. The mold surface was heated to a temperature of 60 ° C. The injection mold was closed until an opening gap of 5 to 10 mm remained. Then, an ABS polymer (Terluran ® GP22), which was heated to a temperature of 250 ° C was injected under an injection pressure of 80 bar. The injection mold was then closed completely and further polymer was injected under an injection pressure of 300 bar. The tool was cooled to a temperature of 30 ° C. without pressure within a period of 1 minute. Then the injection mold was opened and the resulting three-dimensional shaped body was removed. A visual check of the shape body showed that the leather surface of the molded body showed no discoloration or other irregularities. When touching the molded body, the typical feeling of leather appeared.
Beispiel 4Example 4
Herstellung eines mit glasfaserverstärktem PBT/ASA verstärkten FormteilsProduction of a molded part reinforced with glass fiber reinforced PBT / ASA
As described in Example 3, a rectangular piece of leather was reinforced with plastic by back injection. Instead of Terulan ® GP22, however, a glass fiber reinforced PBT / ASA (13% by weight glass fiber content; Ultradur ® S; BASF AG Ludwigshafen, DE) was used. The polymer melt was heated to 270 ° C in a plasticizing unit and placed on the meat side of the leather. In this case, the mold surface of the tool was heated to a temperature of 80 ° C. The pressures used for the back injection correspond to the conditions described in Example 3.
In this example, too, an optical inspection of the molded body showed that the leather surface of the molded body showed no discoloration or other irregularities. When touching the leather surface, a typical leather feeling is conveyed here too.
