次に、突起部1の形成方法について説明する。
まず、基材30の頂面31および側面32を覆うようにダイヤモンド層10が成膜される。ダイヤモンド層10の成膜は、例えばHFCVD等により行われる。ダイヤモンド層10の厚みは、例えば15μmである。次に、頂面31上に設けられたダイヤモンド層10の部分に対してレーザーを照射することで、ダイヤモンド層10の一部が除去される。レーザーのスポット径は、例えば20μmである。レーザーの走査ピッチは、例えば20μmである。レーザーは、例えば稜線13の延在方向に対してほぼ垂直な方向に沿って走査される(図9参照)。レーザーとしては、例えばYVO4レーザーの2倍高調波が用いられる。頂面31上のダイヤモンド層10においてレーザーによって除去されずに残った部分が突起部1となる。頂面31の一部がダイヤモンド層10から露出するように、ダイヤモンド層10の一部がレーザーにより除去されてもよいし、ダイヤモンド層10とともに基材30の一部が除去されるように、ダイヤモンド層10と基材30とが一緒に除去されてもよい。

まずサンプル1~8の切削工具を準備した。サンプル1は、比較例に係る切削工具である。サンプル2~8は、実施例に係る切削工具である。サンプル1の切削工具のすくい面には突起部が設けられていない。サンプル2~8の切削工具のすくい面には突起部が設けられている。サンプル2~4、7および8は、第5の実施形態に係る切削工具である。サンプル2~4、7および8の切削工具においては、突起部は頂面に対して垂直な方向に向いている。サンプル5は、第2の実施形態に係る切削工具である。サンプル6は、第1の実施形態に係る切削工具である。サンプル5および6の切削工具においては、突起部は頂面に対してななめ方向に向いている。突起部の傾斜方向は、切削工具の中心軸A方向である。サンプル5の切削工具においては、ダイヤモンド層から超硬基材が露出していない。サンプル6の切削工具においては、ダイヤモンド層から超硬基材が露出している。

サンプル1~8の切削工具100を用いて、10mmの直径を有する半球の加工を行った。図12に示されるように、切削工具100を中心軸Aの周りに回転させながら先端部7を被削材に押し当てることで被削材に半球状の穴を形成した。この切削試験においては、軸方向への切込みを0.1mmとし、径方向への切込みを0.3mmとした。この切削試験においては、工具回転数を20000回転/分、送り量を200m/分とした。この切削試験においては、被削材として住友電工ハードメタル株式会社製の超硬板材AF1を用いた。この切削加工中には、切削箇所近傍にエアブローが行われた。
