Description
(インサート成形品A)
幅21mm×90mm×90mm、厚さ1.6mmのL字型鉄板がインサートされ、樹脂部が幅25mm×70mm×70mm、厚さ3.6mmのL字型板状であり、一部の樹脂部の最小肉厚が1mmであるインサート成形品。
(耐ヒートショック性条件A)
冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験において、成形品にクラックが入るまでのサイクル数が100以上である。
(インサート成形品B)
幅20mm×150mm、厚さ1.6mmのI字型鉄板がインサートされ、樹脂部が幅25mm×120mm、厚さ4mmのI字型板状であり、一部の樹脂部の最小肉厚が1mmであるインサート成形品。
(耐ヒートショック性条件B)
冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験において、成形品にクラックが入るまでのサイクル数が40以上である。
本発明の実施形態のポリアルキレンテレフタレート樹脂組成物は、(A)ポリアルキレンテレフタレート樹脂と、(B)平均粒子径が2μm以上であり、コア層の成分の含有量がコア層とシェル層の成分の合計量に対し80質量%超100質量%未満である、アクリル系コアシェル型ポリマーとを含有する。以下、ポリアルキレンテレフタレート樹脂組成物に含まれる各成分について説明する。
本発明の実施形態に係るポリアルキレンテレフタレート樹脂組成物のベース樹脂である(A)ポリアルキレンテレフタレート樹脂は、ジカルボン酸化合物及び/ 又はそのエステル形成性誘導体を主成分とするジカルボン酸成分と、ジオール化合物及び/ 又はそのエステル形成性誘導体を主成分とするジオール成分との反応により得られる熱可塑性ポリエステル樹脂のうち、ジカルボン酸成分としてテレフタル酸及び/又はそのエステル形成性誘導体を主成分とし、ジオール成分としてアルキレングリコール及び/又はそのエステル形成性誘導体を主成分とするものである。
ポリアルキレンテレフタレート樹脂としては、主成分以外のジカルボン酸成分やジオール成分、さらに他の共重合可能なモノマーとして、オキシカルボン酸成分、ラクトン成分等(以下、共重合性モノマーという場合がある)を組み合わせたコポリエステルも使用できる。
コアシェル型ポリマーは、コア層(コア部)と、このコア層(コア層の表面)の一部又は全部を被覆するシェル層とを含む多層構造を有するポリマーである。コアシェル型ポリマーにおいて、好ましくは、コア層及びシェル層のうち、何れか一方がゴム成分(軟質成分) で構成され、他方の成分が硬質成分で構成される。
コア層の構造は、均一な構造であってもよく、不均一な構造(サラミ構造等)であってもよい。
本発明の実施形態のポリアルキレンテレフタレート樹脂組成物は、(C)充填剤を含有していてもよい。(C)充填剤を含有することで、機械的特性を向上させることができる。また、ポリアルキレンテレフタレート樹脂組成物の成形収縮率や線膨張係数を低減することにより、更なる耐ヒートショック性向上も期待できる。
本発明の実施形態のポリアルキレンテレフタレート樹脂組成物には、本発明の効果を阻害しない範囲で、その目的に応じた所望の特性を付与するために、一般に熱可塑性樹脂及び熱硬化性樹脂に添加される公知の物質、例えば、酸化防止剤や紫外線吸収剤等の安定剤、耐加水分解性改善剤(例えば、エポキシ樹脂等)、帯電防止剤、難燃剤、難燃助剤、滴下防止剤、染料や顔料等の着色剤、離型剤、潤滑剤、結晶化促進剤、結晶核剤等を配合することが可能である。
本発明の実施形態のポリアルキレンテレフタレート樹脂組成物は、従来、樹脂組成物を調製するために一般に用いられる設備及び方法を用いて容易に調製できる。例えば、各成分を混合した後、1軸又は2軸の押出機により練り混み、押し出してペレットを調製し、しかる後、成形する方法、一旦組成の異なるペレットを調製し、そのペレットを所定量混合して成形に供し、成形後に目的組成の成形品を得る方法、成形機に各成分の1種又は2種以上を直接投入する方法等、いずれも使用できる。
本発明の実施形態の成形品は、本発明のポリアルキレンテレフタレート樹脂組成物を成形してなるものである。成形方法は特に限定されず、公知の成形方法を採用することができる。本発明の実施形態に係る成形品は、好ましくは、本発明のポリアルキレンテレフタレート樹脂組成物と金属又は無機固体からなるインサート部材とをインサート成形してなるインサート成形品である。金属及び無機固体は特に限定されず、金属としては、アルミニウム、マグネシウム、ステンレス鋼、銅等が例示され、樹脂基板上に形成された電子回路などの金属導体部もこれに含まれる。無機固体としては、セラミック等が例示される。インサート成形は、従来公知の方法で行うことができる。
なお、本発明の実施形態における板状の電気接続導体は、厚さが平均3mm以下であることが好ましく、平均2mm以下であることがより好ましい。一方、板状の電気接続導体の厚さの下限値は、特に限定されないが、通常0.1mmである。
また、本発明の実施形態の成形品(インサート成形品の態様)において、板状の電気接続導体を被覆する樹脂部の厚さは、特に限定されないが、通常平均3mm以下、好ましくは平均2mm以下である。樹脂部材の厚さの下限値は、特に限定されないが、通常0.1mmである。ここで、板状の電気接続導体を被覆する樹脂部の厚さとは、インサート成形品の表面から、直下の電気接続導体の面に対する垂直方向の長さを指す。また、1つのインサート成形品中に電気接続導体が、間に樹脂部の層を挟んで複数インサートされる場合があり、その場合の樹脂部の厚さとしては、インサート成形品の表面から直下の(最外層の)電気接続導体までの厚さと、各電気接続導体の間に挟まれた樹脂部の層の厚さとがありうるが、それらの樹脂部の厚さのうち、いずれか一つでも前記樹脂部の厚さの範囲内である場合には、当該樹脂部における耐ヒートショック性を考慮することが望まれる。
樹脂部の厚さと、電気接続導体の厚さとの比は、樹脂部の比率が極端に高い(電気接続導体が薄すぎる)場合、樹脂部の収縮により電気接続導体が変形するおそれがあり、樹脂部の比率が極端に低い(樹脂部が薄すぎる)場合、樹脂の流動性が不足して成形不良となるおそれがあるという観点から、樹脂部:電気接続導体=1:8〜8:1であることが好ましく、1:5〜5:1であることがより好ましい。
(1)L字型インサート部材
下記インサート成形品Aを作製した場合において、下記耐ヒートショック性条件Aを満たす。
(インサート成形品A)
幅21mm×90mm×90mm、厚さ1.6mmのL字型鉄板がインサートされ、樹脂部が幅25mm×70mm×70mm、厚さ3.6mmのL字型板状であり、一部の樹脂部の最小肉厚が1mmであるインサート成形品。
(耐ヒートショック性条件A)
冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験において、成形品にクラックが入るまでのサイクル数が100以上(より好ましくは120以上、特に好ましくは150以上)である。
(2)I字型インサート部材
下記インサート成形品Bを作製した場合において、下記耐ヒートショック性条件Bを満たす。
(インサート成形品B)
幅20mm×150mm、厚さ1.6mmのI字型鉄板がインサートされ、樹脂部が幅25mm×120mm、厚さ4mmのI字型板状であり、一部の樹脂部の最小肉厚が1mmであるインサート成形品。
(耐ヒートショック性条件B)
冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験において、成形品にクラックが入るまでのサイクル数が40以上(より好ましくは50以上、特に好ましくは60以上)である。
・(A)ポリアルキレンテレフタレート樹脂
ウィンテックポリマー(株)製 PBT樹脂、固有粘度0.69dl/g、末端カルボキシル基量24meq/kg

(A)ポリアルキレンテレフタレート樹脂100質量部に対し、各成分を表1に示す割合で混合した後、30mmφの2軸押出機(日本製鋼所製TEX−30)を用いて、シリンダー温度260℃、吐出量15kg/h、スクリュ回転数150rpmで溶融混練して押出し、ポリアルキレンテレフタレート樹脂組成物からなるペレットを得た。次いで、このペレットから射出成形により各種試験片を作製し、下記物性の評価を行った。結果をあわせて表1に示す。
上記ペレットを140℃で3時間乾燥後、ISO11443に準拠し、キャピログラフ1B(東洋精機製作所社製)を用いて、炉体温度260℃、キャピラリーφ1mm×20mmL、剪断速度1000sec−1にて溶融粘度を測定した。
上記ペレットを140℃で3時間乾燥後、樹脂温度260℃、金型温度80℃、射出時間15秒、冷却時間15秒で、ISO3167引張試験片を射出成形し、ISO527−1,2に準拠して、引張強さ及び引張破断歪を測定した。
上記ペレットを成形温度260℃、金型温度80℃で射出成形して、シャルピー衝撃試験片を作製し、ISO179/1eAに準拠して、23℃でシャルピー衝撃強度を測定した。
上記ペレットを用いて、樹脂温260℃、金型温度65℃、射出時間25秒、冷却時間10秒で、試験片成形用金型(縦22mm、横22mm、高さ28mmの角柱内部に、縦14mm、横14mm、高さ24mmの鉄芯をインサートする金型)に、一部の樹脂部の最小肉厚が1mmとなるようにインサート射出成形し、インサート成形品を製造した。製造したインサート成形品を図1、図2に示す。図1に示すインサート成形品10は、樹脂部12に鉄芯14がインサートされたインサート成形品を示す斜視図であり、図2は当該インサート成形品の(a)断面図((b)のIIa−IIa線に沿った断面図)、(b)上面図である。鉄芯10は、図2(a)に示すように、底面から24〜26mmの部分が円柱となっている。また、図2(b)に示すように、鉄芯14の周囲にある樹脂部12の最小肉厚は1mmである。なお、樹脂を充填するピンゲートは、図2(a)において矢線で示す樹脂部底面の中央位置にある。得られたインサート成形品について、冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験を行い、成形品にクラックが入るまでのサイクル数を測定して、5個のサンプルの平均破壊寿命を耐ヒートショック性として評価した。
上記ペレットを用いて、樹脂温260℃、金型温度65℃、射出時間25秒、冷却時間10秒で、試験片成形用金型(幅25mm×70mm×70mm、厚さ3.6mmのL字型板状部材内部に、幅21mm×90mm×90mm、厚さ1.6mm(断面の幅/厚さ比が13.1)のL字型鉄板をインサートする金型)に、一部の樹脂部の最小肉厚が1mmとなるようにインサート射出成形し、インサート成形品を製造した。使用したL字型板状部材、及び製造したインサート成形品を図3、図4に示す。図3はL字型板状部材16の上面図を示し、図4は、樹脂部18にL字型板状部材16がインサートされたインサート成形品の上面図((a))及び断面図((b)、(c))を示す。L字状部材の両端部近傍にある2つ穴は金型内のピンに嵌め込んで固定するためのものであり、また図4に示す樹脂部18の穴は、金型内のピンでL字型板状部材16を押さえ付けて固定し、その状態で樹脂を充填したとき、樹脂がピンを回り込んで流動したことで形成されたものである。また、図4(a)には、樹脂を充填するサイドゲート(幅:4mm、厚さ:3mm)の位置を一点鎖線で示しており、当該サイドゲートは樹脂部18の右側面下端部から1mm上方に位置している。得られたインサート成形品について、冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験を行い、成形品にクラックが入るまでのサイクル数を測定して、5個のサンプルの平均破壊寿命を耐ヒートショック性として評価した。
上記ペレットを用いて、樹脂温260℃、金型温度65℃、射出時間25秒、冷却時間10秒で、試験片成形用金型(幅25mm×120mm、厚さ4mmのI字型板状部材内部に、幅20mm×150mm、厚さ1.6mm(断面の幅/厚さ比が12.5)のI字型鉄板をインサートする金型)に、一部の樹脂部の最小肉厚が1mmとなるようにインサート射出成形し、インサート成形品を製造した。使用したI字型板状部材、及び製造したインサート成形品を図5、図6に示す。図5はI字型板状部材20の上面図を示し、図6は、樹脂部22にI字型板状部材20がインサートされたインサート成形品の上面図((a))及び断面図((b)、(c))を示す。I字状部材の両端部近傍にある2つ穴は金型内のピンに嵌め込んで固定するためのものであり、また図6に示す樹脂部22の穴は、金型内のピンでI字型板状部材20を押さえ付けて固定し、その状態で樹脂を充填したとき、樹脂がピンを回り込んで流動したことで形成されたものである。また、図6(a)には、樹脂を充填するサイドゲート(幅:4mm、厚さ:3mm)の位置を一点鎖線で示しており、当該サイドゲートは樹脂部22の下側面左端部から1mm右方に位置している。得られたインサート成形品について、冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験を行い、成形品にクラックが入るまでのサイクル数を測定して、5個のサンプルの平均破壊寿命を耐ヒートショック性として評価した。
引張強さの測定に用いた試験片を、プレッシャークッカー試験機で121℃、100%RHの条件で96時間処理し、途中24時間ごとに処理後の引張強さを測定し、処理前後での保持率を求めた。

Claims (10)
- ポリアルキレンテレフタレート樹脂組成物と、金属又は無機固体からなるインサート部材とを用いてインサート成形してなるインサート成形品であって、
前記ポリアルキレンテレフタレート樹脂組成物が、(A)ポリアルキレンテレフタレート樹脂と、(B)平均粒子径が2μm以上であり、コア層の成分の含有量がコア層とシェル層の成分の合計量に対し85質量%以上95質量%以下である、アクリル系コアシェル型ポリマーとを含有する、インサート成形品。 - 前記ポリアルキレンテレフタレート樹脂組成物において、前記(B)成分の平均粒子径が2.5μm以上20μm以下である、請求項1に記載のインサート成形品。
- 前記ポリアルキレンテレフタレート樹脂組成物において、前記(B)成分の平均粒子径が3μm以上10μm以下であり、コア層の成分の含有量がコア層とシェル層の成分の合計量に対し90質量%以上92質量%以下である、請求項1に記載のインサート成形品。
- 前記ポリアルキレンテレフタレート樹脂組成物において、前記(B)成分の平均粒子径が3μm、コア層の成分の含有量がコア層とシェル層の成分の合計量に対し90質量%である、請求項1に記載のインサート成形品。
- 前記ポリアルキレンテレフタレート樹脂組成物において、前記(B)成分の含有量が前記(A)成分100質量部に対し5質量部以上50質量部以下である、請求項1から4のいずれか1項に記載のインサート成形品。
- 前記ポリアルキレンテレフタレート樹脂組成物が、更に、(C)充填剤を前記(A)成分100質量部に対し10質量部以上100質量部以下含有する、請求項1から5のいずれか1項に記載のインサート成形品。
- 前記ポリアルキレンテレフタレート樹脂組成物が、下記インサート成形品Aを作製した場合において、下記耐ヒートショック性条件Aを満たす樹脂組成物である、請求項1から6のいずれか1項に記載のインサート成形品。
(インサート成形品A)
幅21mm×90mm×90mm、厚さ1.6mmのL字型鉄板がインサートされ、樹脂部が幅25mm×70mm×70mm、厚さ3.6mmのL字型板状であり、一部の樹脂部の最小肉厚が1mmであるインサート成形品。
(耐ヒートショック性条件A)
冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験において、成形品にクラックが入るまでのサイクル数が100以上である。 - 前記ポリアルキレンテレフタレート樹脂組成物が、下記インサート成形品Bを作製した場合において、下記耐ヒートショック性条件Bを満たす樹脂組成物である、請求項1から6のいずれか1項に記載のインサート成形品。
(インサート成形品B)
幅20mm×150mm、厚さ1.6mmのI字型鉄板がインサートされ、樹脂部が幅25mm×120mm、厚さ4mmのI字型板状であり、一部の樹脂部の最小肉厚が1mmであるインサート成形品。
(耐ヒートショック性条件B)
冷熱衝撃試験機を用いて、140℃にて1時間30分加熱後、−40℃に降温して1時間30分冷却し、更に、140℃に昇温する過程を1サイクルとする耐ヒートショック試験において、成形品にクラックが入るまでのサイクル数が40以上である。 - 前記インサート部材が板状の電気接続導体である、請求項1から8のいずれか1項に記載のインサート成形品。
- 前記板状の電気接続導体であるインサート部材が、板状の平面の長手方向に直角な断面において、厚さの最大値に対する幅の最大値の比が2以上である、請求項9に記載のインサート成形品。
