このように、本実施形態の電極板の製造方法においては、孔空き素板32の通気孔33Pに対してエッチング液Fを加圧状態で供給しながら、通気孔33Pからエッチング液Fを流出させることにより、3ml/min以上の流速で通気孔33Pの内部にエッチング液Fを通過させてエッチング処理を行う。これにより、エッチング液Fを各通気孔33P内部に確実に浸入させるとともに、各通気孔33Pの内部に連続的に新鮮なエッチング液Fを接触させて通過させることができ、複数の通気孔33Pに均一にエッチング処理を行うことが可能となる。この際、孔空き素板32の表裏面30a,30bは、マスキング35により被覆されているので、各通気孔33P内部のみにエッチング処理を行うことができる。したがって、エッチング工程(S3)後において、各通気孔33の開口径のばらつきを小さくすることができるとともに、通気孔33内部の加工ダメージ部を確実に除去することができる。また、本実施形態では、孔空き素板32(素板31)の表裏面30a,30bをマスキング35により被覆して、通気孔33P内部のみをエッチング処理の対象としているので、エッチング液Fの使用量を少なくすることができる。

なお、表1に示す試料1の電極板は従来例であり、素板にマスキングを施すことなくドリル加工を行い、ふっ硝酸の溶液に1分浸漬させることによりエッチング処理を施したものである。そのため、試料1については、「1孔に入る流速」の欄は「―」で表記した。また、その他の試料2〜11の電極板については、図3及び図4に示すエッチング処理装置200を用いてエッチング処理を施し、試料毎に1ml/minずつ流速を変化させて行った。なお、「1孔に入る流速」は、一定時間、電極板に流したエッチング液を採取して流れたエッチング液の液量を測定し、その液量を流した時間と電極板の孔数で除することにより算出した。エッチング液には、ふっ酸(10%)、硝酸(40%)、酢酸(20%)及び水(30%)の混合液を用いた。また、エッチング処理時間は1分とした。

表1からわかるように、通気孔内部を通過するエッチング液の流速を3ml/min以上に設定することにより、通気孔内部の表面粗さRaを小さくして、すなわち加工ダメージ部を除去するとともに、通気孔の開口径のばらつきを小さくすることができた。また、このように通気孔内部の表面粗さRaが小さく、開口径のばらつきが小さい試料3〜12の電極板においては、パーティクル数を大幅に低減させることができた。ところで、エッチング液の流速を9ml/min以上に設定した場合には、通気孔の開口部(電極板の表裏面に開口するエッジ部)の形状が、電極板の表裏面に直交した直進孔に形成できずに、円錐状に形成された。このことから、エッチング液を通気孔内部に通過させる際の流速を、3ml/min以上9ml/min未満の比較的緩やかな速度に設定することで、通気孔33Pにおいて径方向に均一なエッチング処理を施すことが可能であることが確認できた。

前記素板を前記マスキングごとドリル加工によって該素板の厚さ方向に貫通する通気孔を複数形成して孔空き素板を形成する通気孔加工工程と、
該通気孔加工工程後に前記孔空き素板にエッチング処理を施すエッチング工程とを有し、
