次に、上記した拡散層配設フレームアッセンブリー140Aを得るに当たっての打抜装置500の挙動について説明する。図6は打抜装置500の要部構成をシート搬送方向と交差するY方向に沿って断面視して機器動作挙動を示す説明図であり、図7は打抜装置500の要部構成をシート搬送方向(X方向)に沿って断面視して機器動作挙動を示す説明図である。図6では、紙面奥側から紙面手前側に掛けて、カソード側拡散層シート120sとフレームシート140sとが重なって搬送される(ステップS10)。この状態において、打抜装置500は、上部ケース212に備える裁断刃200をカソード側拡散層シート120sとフレームシート140sとが重なった領域の上方に待機させ、上部ケース212に備えるマニホールド形成刃300をカソード側拡散層シート120sのないフレームシート140sの周縁(Y方向両端周縁)の上方に待機させている。打抜装置500は、落下孔214hを有する下部台214をマニホールド形成刃300に向かい合わせ、上部受部材216と下部受部材218とを対向配置させており、下部受部材218とこの両側の下部台214でフレームシート140sを支える。上部受部材216と下部受部材218は、弾性のある部材(例えば発泡部材などのクッション性部材)で形成されていることが好ましい。ステップS20にて既述したようにカソード側拡散層シート120sが打ち抜かれると、打ち抜かれたカソード側拡散層120は、図7に示すように、フレームシート140sの開口部141に嵌めこまれて、搬送下流において、フレームシート140sの下面よりも下側に飛び出る。よって、下部台214の搬送方向下流側214bの上面は、カソード側拡散層120と干渉しないように搬送方向上流側214aよりも低い凹所とされている。

次に、図3に示す打抜装置500の下流でなされる燃料電池用電極フレームアッセンブリー180の製造工程について説明する。図8はアノード側部材貼付装置30を用いた燃料電池用電極フレームアッセンブリー180の製造工程を示す説明図である。アノード側部材貼付装置30は、打抜装置500の下流側で製造装置20に組み込まれ、或いは、製造装置20より下流に配設され、上部プレス板310と下部プレス板320とを備える。アノード側部材135は、触媒層接合電解質膜110とアノード側拡散層130とを備える部材である。触媒層接合電解質膜110は、電解質膜111と、カソード側触媒層112と、アノード側触媒層113とを備えている。アノード側部材135は、アノード側拡散層130の上に、アノード側触媒層113が形成された電解質膜111を貼り付け、電解質膜111の上にカソード触媒層を塗工することより、予め作成されている。カソード側触媒層112の大きさは、カソード側拡散層120の大きさとほぼ同じ大きさである。なお、カソード側触媒層112の大きさは、カソード側拡散層120よりも少し大きいことが好ましい。電解質膜111とアノード側触媒層113の大きさはほぼ同じであり、カソード側触媒層112の大きさよりも大きく、電解質膜111の外縁は、カソード側触媒層112よりも外側に広がっている。アノード側触媒層113の外面側(図面では下側)には、マイクロポーラス層116を挟んでアノード側拡散層130が配置されている。アノード側拡散層130の大きさは、アノード側触媒層113の大きさとほぼ同じである。なお、マイクロポーラス層116は無くても良い。

以上説明した本実施形態の拡散層配設フレームアッセンブリー140Aの製造方法では、拡散層配設フレームアッセンブリー140Aを得るに当たり、フレームシート140sにカソード側拡散層シート120sを重ねた状態で、裁断刃200により打ち抜くステップS20〜S30)。よって、打ち抜かれたカソード側拡散層120の外郭形状を、フレーム140において打ち抜かれた開口部141の開口形状に整合させる。この結果、本実施形態の拡散層配設フレームアッセンブリー140Aの製造方法によれば、打ち抜かれたカソード側拡散層120の外郭形状と開口部141の開口形状との整合により、開口部141に対するカソード側拡散層120の寸法相違をほぼゼロにすることで開口部141のサイズ、延いてはフレーム140のサイズを大きくする必要がなくなり、燃料電池セルとしての発電ユニット100、延いては燃料電池スタック10をコンパクト化できる。

本実施形態の拡散層配設フレームアッセンブリー140Aの製造方法では、打ち抜きに用いる裁断刃200を、ヒーター線202により、カソード側拡散層120の側におけるフレーム140の表層部位たる接着剤層140bを溶融可能な温度に加熱しておき、この加熱済みの裁断刃200による打ち抜きの際に、接着剤層140bを溶融させる。よって、本実施形態の拡散層配設フレームアッセンブリー140Aの製造方法によれば、溶融した接着剤層140bが冷えて硬化する際に、フレーム140の開口部141の打ち抜き側周縁において、フレーム140とカソード側拡散層120を接着して一体化させる。この結果、本実施形態の拡散層配設フレームアッセンブリー140Aの製造方法によれば、得られた拡散層配設フレームアッセンブリー140Aにおいて、カソード側拡散層120の位置ズレを抑制できるので、打抜装置500より下流側のアノード側部材貼付装置30への搬送を行う際の取扱が容易となる。また、拡散層配設フレームアッセンブリー140Aに触媒層接合電解質膜110とアノード側拡散層130を接合して燃料電池用電極フレームアッセンブリー180を製造する際の位置決めも容易となる。こうした位置ズレの抑制や簡便な位置決めが可能なことから、位置ズレの抑制しつつ位置決めする機器構成が不要となるので、設備調達費用、延いては燃料電池スタック10のコスト低減を図ることができる。
