このように、3回のコイル挿入操作により1台の回転電機10のアウターコア12に対してコイルの巻き付け工程が完了すると、先にスロット14内に入ったコイル21(U)のコイルエンド部22が次に巻き付けられるコイル21(V)のコイルエンド部22と干渉することになり、先にスロット14内に巻き付けられたコイル21(U)のコイルエンド部22が径方向外方に向けて押し付け力を受けることになる。ただし、コイルエンド部22相互の干渉を避けるために、先にスロット14内に入ったコイル21を次のコイル21の挿入に先だって予め径方向外方に向けてずらし移動させるようにしても良い。図12に示すように、全てのコイル21がアウターコア12に巻き付けられた状態のもとで、スロット14の底面15側にコイル21が偏在していたり、スロット14の径方向中心部にコイル21が偏在していたりすると、図3(B)に示すように、スロット14a,14bにおいては、磁束はインナーコア11から遠い側にその中心が位置することになる。このため、アウターコア12の内部でスロット14a,14bを横断して隣のティース13に流れてしまう磁束25、26が発生してしまい、効率良くインナーコア11と結合することができなくなる。

回転電機10が使用される過程で、コイル21がコイル不在領域23内に移動することがないように、コイル不在領域23には、図16に示すように、充填材67が注入される。充填材67としてはワニスや樹脂が用いられる。コイル不在領域23にワニスを注入する方式としては、アウターコア12を液状のワニスに浸漬する方式と、ノズルからワニスをコイル不在領域23に注入する方式がある。いずれの方式においても、ワニスを乾燥固化させることにより、コイル不在領域23にコイルが移動することが防止される。図16はワニスが硬化した状態を示す。また、樹脂を充填材67としてコイル不在領域23に注入する方式としては、樹脂成形金型を用いて各コイル不在領域23に溶融状態の樹脂を注入する方式があり、これを硬化させることにより、コイル不在領域23にコイルが移動することが防止される。樹脂成形金型を用いてコイル不在領域23に樹脂を注入する際には、スロット挿入棒材66をスロット14から取り外した状態として行う方式と、樹脂の注入タイミングに同期させてスロット挿入棒材66を抜き取る方式とがある。

図17および図18に示す回転電機は54スロット12極の同期電動機であり、インナーコア11には12個の永久磁石20が破線で示すように設けられており、アウターコア12には54個のスロット14が設けられている。このタイプのアウターコア12は、図18に示すように、同一相の2組のコイルが装着されるスロット14と、位相が相違する2つのコイルが装着されるスロット14とを有しており、各コイル21にはハッチングと網掛けが付されている。このアウターコア12に対しては上述した場合と同様に、図4に示したアウターコアの製造装置と同様の巻枠治具とコイル挿入治具とを有するアウターコアの製造装置を用いて、複数回のコイル挿入工程を繰り返して全てのコイル21が装着される。全てのコイル21が装着された後に、図15(A)に示すコイルエンド部移動工程と、図15(B)に示す偏在工程と、図16に示す充填材注入工程とが実行される。
