Description
この出願は、2003年11月12日に出願された米国仮特許出願連続番号第60/519,395号の優先権を主張して2004年11月9日に出願された米国特許出願連続番号第10/984,135号の一部継続出願であり、それらの各々の全体が引用によりこの明細書中に援用される。
この発明は概してセラミック材料に関し、より特定的には、スパークプラグの絶縁体において用いられるセラミック材料に関する。
内燃機関において用いられるスパークプラグ、グロープラグおよび他のこのような装置は、約1,000℃の高温環境に晒される。一般に、スパークプラグは、内燃機関の燃焼室に延在する装置であり、その内部で空気と燃料との可燃性混合物に点火するために火花を発生させる。特に、スパークプラグは典型的には円筒形の金属シェルを含み、当該金属シェルは、エンジンの一部にねじ込まれる雄ねじを有し、さらに、スパークプラグの点火端部に取付けられたフック状の接地電極を有する。円筒形の絶縁体は、部分的に金属シェル内に配置され、軸方向に、金属シェルを越えて点火端部に向かって延在するとともに、端子端部に向かって延在する。導電端子が、円筒形の絶縁体内において、当該点火端部と反対側のスパークプラグの端子端部に配置される。点火端部においては、円筒形の中心電極が絶縁体内に配置され、接地電極に向かって絶縁体から軸方向に突き出、これにより、スパークプラグギャップが当該電極間に規定される。
ので、絶縁耐力は、kV/milではなく、kVで破壊電圧として表わされることが多い。多くの応用例において用いられる標準的なスパークプラグ設計のためのスパークプラグ絶縁耐力についての代表値は、室温で約40kVのオーダである。スパークプラグにおいて用いられるセラミック絶縁体の絶縁耐力はまた、温度の関数である。高温では、いくらかのイオンの移動度が大きくなり、これにより、電流がセラミックを通ってより漏洩しやすくなる。電流の漏洩は局所的な加熱を招き、絶縁破壊に対する材料の抵抗を徐々に低下させる。印加された電界下でのスパークプラグサイクルに対する熱応力や、それに付随する熱−電気的疲労のために、絶縁破壊に対するセラミック材料の抵抗がスパークプラグの寿命期間中に低下する傾向があることが確認された。微細構造および/または組成の変化についての正確な性質は完全に理解されているわけではないが、セラミック材料の部分的な溶融を引起すのに十分な温度にまで局所的に加熱することと関連があると考えられている。
きないまたは使用が制限される。したがって、エンジンが小型化し、かつより長い供用寿命およびより高い電圧がスパークプラグにおいて必要とされているので、絶縁耐力が向上し、かつ大きさについて壁の厚みが減少した絶縁体を有するスパークプラグが必要とされている。
この発明は、概して、高温の応用例のための点火装置、たとえばスパークプラグ、点火器および他の火花発生装置に関する。図1を参照すると、概して金属シェル12、セラミック絶縁体14、中心ワイヤアセンブリ16および接地電極18を含み、内燃機関(図示せず)において用いるためのスパークプラグアセンブリ10を含む点火装置が示される。当該技術において一般に公知のとおり、シェル12はその軸方向の長さに沿って延在する中空のボア20を有する概して円筒形の導電性構成要素である。そのボア20の内部には、絶縁体14のうちの直径が狭くなった部分を支持するような大きさである一連の周囲の肩部がある。シェル12と同様に、絶縁体14はまた、細長い軸方向のボア22を備えた概して円筒形の構成要素である。絶縁体14の下方の軸端部は、概してシェル12の最下部から出て延在する先端部分24を含む。絶縁体の軸方向のボア22は、導電性の中心ワイヤアセンブリ16を受けるよう設計され、当該導電性の中心ワイヤアセンブリ16は、スパークプラグ10の軸方向の長さ全体にわたり、概して、一方の端部に端子電極30と
、もう一方の端部に中心電極32とを含む。当然、ここに示される中心ワイヤアセンブリ16は典型的な実施例に過ぎず、付加的な構成要素を含み得るかまたは構成要素が省かれている。接地電極18は、シェル12の下方の軸端部に機械的かつ電気的に接続され、概してL字型の構成に形成される。中心電極32の露出された端部と接地電極18の側面とは互いに対向し、これにより、スパークプラグ10の点火端部36においてスパークギャップ34を規定する。

上限が約0.3重量%であり、これは、テストサンプルにおいて最大のジルコニア含有量であった。しかしながら、明確な上限または下限が認められなかったので、ジルコニア含有量が高ければ高いほどシャント抵抗値がさらに高くなり得ると考えられる。CaO対ROの比率の形でプロットに示されたCaO含有量は、シャント抵抗に対し3番目に大きな作用を及ぼすと考えられており、上限が約0.8の比率である。驚くべきことに、絶縁破壊のテストとは全く対照的に、アルミナ含有量は、シャント抵抗に対し大きな作用を及ぼさないように見えた。
飾体との好ましいモル比は約0.8:1〜1.2:1の範囲である。ジルコニウムベースの化合物は好ましくはジルコニア(ZrO2)であるが、ジルコニウムを含有するさまざまな有機および無機化合物および/または複合物を含んでいてもよい。この発明のジルコニウム含有化合物は、ジルコニウムを含有するいかなる有機または無機化合物または複合物をも含み得るが、これにより、セラミックの焼結中にジルコニウムを酸化混合物マトリクスに混合しながらも、ジルコニウム含有化合物としてジルコニアを用いることに関してこの明細書中に示されている結果と一致するシャント抵抗および絶縁破壊抵抗を提供することも可能となる。ここで説明されたように、ジルコニアは、この発明のジルコニウム含有化合物として用いられてもよい。これは単独で用いられ得るか、または、ここに記載される他のジルコニウム含有化合物とともに用いられ得る。この発明の他のジルコニウム含有化合物は、たとえば、オルト珪酸ジルコニウム、硫酸ジルコニウム、硝酸ジルコニウム、リン化ジルコニウム、ケイ化ジルコニウムおよび硫化ジルコニウムなどの無機ジルコニウム化合物、ならびに、ジルコニウムを含有するさまざまな有機化合物、および無機および有機複合物を含み得ると考えられる。ジルコニウム含有化合物は、0.01〜1.0重量%のジルコニアに相当するジルコニウム量を含有するはずである。さらに、マニングの特許で述べられているように、ジルコニウム化合物は、一般に、不純物としていくらかのハフニウムを含有する。ジルコニウムおよびジルコニアを参照する場合、この明細書中ではハフニウムおよびハフニアがそれぞれ代用可能であり、ジルコニウムベースの化合物とハフニウムベースの化合物との混合物がジルコニウムベースの化合物の代わりに使用可能であると考えられる。これらすべてはこの発明の範囲内である。好ましくは、ガラス形成体はSiO2であり、網目修飾体はCaO、MgO、SrOおよび/またはBaOであるが、Na2O、K2O、Li2Oなどのアルカリ金属酸化物も含み得る。より特定的には、網目修飾体は、好ましくは、主にCaOと、副次的にMgOとを含む。

スパークプラグ絶縁体。 - 前記ガラスは、20重量%未満の酸化リンを含む、請求項1に記載のスパークプラグ絶縁体。
- 前記ガラスは、0.5重量%を超える酸化ホウ素を含む、請求項1に記載のスパークプラグ絶縁体。
- 前記ガラスは、約18重量%未満の酸化リンを含み、前記スパークプラグ絶縁体は、前記スパークプラグ絶縁体の0.75重量%未満の酸化リンを含む、請求項1に記載のスパークプラグ絶縁体。
