【発明の属する技術分野】
本発明は、固体有機電解質(高分子ポリマー電解質)をもつリチウム二次電池(以下、ポリマー電池)用包装材料の、特にその材質構成に関する。

【従来の技術】
前記ポリマー電池とは、リチウム2次電池ともいわれ、高分子ポリマー電解質を持ち、リチウムイオンの移動で電流を発生する電池といわれ、正極・負極活物質が高分子ポリマーからなるものを含むものである。
ポリマー電池の用途としては、パソコン、携帯端末装置(携帯電話、PDA等)、ビデオカメラ、電気自動車、エネルギー貯蔵用蓄電池、ロボット、衛星等に用いられる。
そして、該ポリマー電池の構造は、アルミニウム、ニッケル等からなる正極集電材、金属酸化物、カーボンブラック、金属硫化物、電解液、ポリアクリルニトリル等の高分子正極材料からなる正極活性物質層、プロピレンカーボネート、エチレンカーボネート、炭酸ジメチル、炭酸エチル、エチレンメチルカーボネート等のカーボネート系電解液、リチウム塩からなる無機固体電解質、ゲル電解質等からなる電解質層、リチウム金属、合金、カーボン、電解液、ポリアクリルニトリル等の負極活性物質層、銅、ニッケル、ステンレス等の負極集電材から構成するポリマー電池本体とそれを包装する外装体からなる。
前記ポリマー電池の外装体としては、金属をプレス加工し円筒状または直方体状等に容器化した金属製缶、あるいは、最外層/アルミニウム箔/シーラント層から構成される多層フィルムを袋状にしたものが用いられていた。

【発明が解決しようとする課題】
しかるに、ポリマー電池の外装体として次のような問題があった。金属製缶においては、容器外壁がリジッドであるため、電池自体の形状が決められてしまう。その為、ハード側を電池に合わせ設計するため、該電池を用いるハードの寸法が電池により決定されてしまい形状の自由度が少なくなる。
また、多層フィルムからなる袋状の外装体は、前記金属缶のように、電池自体により、電池を用いるハードの形状の自由度の制限は無くなるが、ポリマー電池の外装体として要求される物性・機能を、十分に満足しうる包装材料はいまだ開発されていないのが現状である。前記要求される物性・機能とはつぎのようなものである。
例えば、ポリマー電池の外装体としては、前記ポリマー電池本体の基体部とハードと電池本体とをつなぐ電極の一部を外気と遮断した密封系に保持する必要があり、そのために、前記多層フィルムの最内層は、前記電極と接着性、特にヒートシール性を有することが必要である。電極は金属により構成されているため、前記最内層は金属とのヒートシール性が求められている。
また、ポリマー電池は、充電/放電による内容物である電池の温度上昇によるヒートシールの安定性と密封系の確保や、使用される環境温度が、例えば夏期における車のダッシュポードや、冬季における寒冷地での使用などに耐えるために用いられるハードとともに、耐熱性、耐寒性が求められ、前記の厳しい環境下においても、外装体としてヒートシールの安定性と密封系の確保が要求される。
また、ポリマー電池の場合、その電池内容物として、カーボネート系溶剤とリチウム塩からなる電解質が外装体に悪影響を及ぼし多層フィルム層間の接着強度を低下させることがあった。すなわち、溶剤(カーボネート系)を含むため、溶剤が多層フィルム層間の接着層を膨潤化させ接着強度を低下させる。
さらに、電解質の加水分解により酸と熱が発生し、金属から構成されるバリア層を腐食させ層間の接着強度を低下させ、また、発生する熱のために電池が発火することもある。また温度上昇により電池の起電力の低下が起こり、接続されている機器が停止、故障することもある。
これらの問題の要因となる前記電解質の加水分解は、いずれも、電池の密封系内に外部からの水分が浸入することによる。従って、外装体としては、外部からの水蒸気を遮断する(バリア性)が求められる。
また、ポリマー電池に限らず、電池の外装体としては、該外装体の回りにある機器(ハード)と通電しないこと、また、電極同士が接触通電しショートすることがない構造が求められる。
ポリマー電池の外装体として、前記金属缶、袋のほかに、成形トレイと蓋材とにより密封する形状も考えられる。この場合にも、ヒートシール性を有する最内層樹脂の選択と、前記トレイを成形する際の、成形性のよい積層体が求められていた。
本発明は、ポリマー電池を収納するケースに用いるシートとして、水蒸気その他のガスバリア性に優れ、また、耐突き刺し性等をはじめ機械的強度があり、また高温においても使用可能であり、電解液に対しても安定した積層体の構成を提供するものである。

【課題を解決するための手段】
本発明は、最外層/バリア層/中間層/最内層からなるポリマー電池用包装材料において、最内層が、厚さ10μm以上の融点80℃以上、ビカット軟化点が70℃以上の不飽和カルボン酸グラフトポリエチレン、不飽和カルボン酸グラフトポリプロピレン、不飽和カルボン酸グラフトポリメチルペンテンのいずれかからなることを特徴とするポリマー電池用包装材料であって、前記バリア層が厚さ15μm以上の軟質アルミニウム箔からなること、前記最外層が、厚さ6μm以上の延伸ポリエステルフィルムまたは延伸ナイロンフィルムを少なくとも1層含むものであること、前記中間層が、厚さ10μm以上のポリエステル系樹脂、ポリオレフィン系樹脂、フッ素系樹脂、エチレン・酢酸ビニル共重合体ケン化物樹脂、または、これらの変性物および混合物から形成される樹脂の少なくとも1層含むものであること、前記バリア層の最内層面側の表面に、エポキシ系、フェノール系、メラミン系、アルキッド系、ポリイミド系、不飽和ポリエステル系、ポリウレタン系、不飽和カルボン酸グラフトポリオレフィン系、ポリエチレンテレフタレート共重合体やポリブチレンテレフタレート共重合体などの共重合ポリエステル系、エチレンとアクリル酸およびメタクリル酸との共重合体系、ポリエーテルウレタン系の樹脂、およびこれらの変性物の少なくとも一つを含む樹脂層からなる保護層が形成されていること、前記最外層および/または前記中間層に用いるポリエステル樹脂が、ポリエチレンテレフタレート共重合体またはポリブチレンテレフタレート共重合体であることを含むものである。

【発明の実施の形態】
本発明にかかるポリマー電池用包装材料について詳細に説明する。

本発明の課題について、本発明者らは鋭意研究の結果、多層構造からなる包装材料であって、次に説明する各材質からなる積層体とすることによって本発明の課題を解決できることを見いだし、本発明を完成するに到った。本発明にかかるポリマー電池は、図1(b)および図1(c)に示すように、ポリマー電池本体2を、ピロータイプの形状の外装体4の中に封入し、電極の一部を外装体の外に露出させた構造である。そして、前記外装体を形成するポリマー電池用包装材料(または積層体)10は、基本的に、図1(a)に示すように、最外層11/バリア層12/中間層13/最内層14、の4層からなる積層体10とし、それぞれの層は次のような材質とする。本発明のポリマー電池は、図1(d)に示すように、電極3の一部を含むヒートシール部を形成するものである。

本発明における前記最外層11は、延伸ポリエステル又はナイロンからなるが、この時、ポリエステル樹脂としては、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンナフタレート、ポリカーボネート等が挙げられる。またナイロンとしてはポリアミド系樹脂、すなわち、ナイロン6、ナイロン66が挙げられる。この最外層11は、厚さ6 μm以上、好ましくは12〜25μmの延伸PET 、または延伸ナイロンを少なくとも 1層含む層とする。最外層11は、ポリマー電池として用いられる場合、ハードと直接接触する部位であるため、基本的に絶縁性を有する樹脂層がよい。フィルム単体でのピンホールの存在、および加工時のピンホールの発生等を考慮すると、最外層は 6μm以上の厚さが必要であり、好ましい厚さとしては12〜25μmである。

本発明においては、最外層11は耐ピンホール性および電池の外装体とした時のハードとの絶縁性を向上させるために、積層化することも可能である。その場合、最外層11が2層以上の樹脂層を少なくとも一つ含み、各層の厚みが 6μm以上、好ましくは12から25μmである。
最外層11を積層化する例としては、図示はしないがつぎの1)〜6)が挙げられる。
1)延伸ポリエチレンテレフタレート/ 延伸ナイロン
2)延伸ポリエチレンテレフタレート/ ポリエチレン
また、包装材料の機械適性(包装機械、加工機械の中での搬送の安定性)や、2次加工としてポリマー電池用の外装体を成形タイプとする際に、成形時の金型と最外層との摩擦抵抗を小さくする目的で、最外層を多層化、最外層表面にフッ素系樹脂やシリコーン系樹脂層を設けることが好ましい。例えば、
3)フッ素系樹脂/延伸ポリエチレンテレフタレート(フッ素系樹脂は、フィルム状物、または液状コーティング後乾燥で形成)
4)シリコーン系樹脂/延伸ポリエチレンテレフタレートとする。
シリコーン系樹脂は、フィルム状物、または液状コーティング後乾燥で形成する。
5)フッ素系樹脂/延伸ポリエチレンテレフタレート/延伸ナイロン
6)シリコーン系樹脂/延伸ポリエチレンテレフタレート/延伸ナイロン

上記最外層11を積層化する接着層は、ポリエステル系、ポリエーテル系、ウレタン系、ポリエーテルウレタン系、ポリエステルウレタン系、イソシアネート系、ポリオレフィン系、ポリエチレンイミン系、シアノアクリレート系、有機チタン化合物系、エポキシ系、イミド系、シリコーン系樹脂およびこれらの変性物または混合物からなる。

バリア層12は、前述のように、外部からポリマー電池1の内部に特に水蒸気に浸入することを防止するための層で、バリア層単体のピンホール、及び加工適性(パウチ化、エンボス成形性)を安定化し、かつ耐ピンホールをもたせるために厚さ15μm以上のアルミニウム、ニッケルなどの金属、又は、無機化合物、例えば酸化珪素、アルミナ等が挙げられるが、バリア層として好ましくは20〜80μmの軟質アルミニウムとする。
ピンホールの発生をさらに改善し、ポリマー電池の外装体のタイプを成形タイプとする際、成形部におけるクラック等の発生のないものとするために、本発明者は鋭意研究の結果、バリア層として用いるアルミニウム箔の材質が、鉄含有量が0.3 〜9.0 %とすることによって、鉄を含有しないアルミニウム箔と比較して、アルミニウムの展延性がよく、積層体として折り曲げによるピンホールの発生が少なくなり、かつ前記エンボスタイプの外装体のための成形時の側壁部の形成も容易にできることを見いだした。前記鉄含有量が0.3 %未満の場合は、ピンホールの発生の防止、成形性の改善等の硬化が認められず、また、前記アルミニウム箔の鉄含有量が9.0 %を超える場合は、アルミニウム箔としての柔軟性が阻害され、積層体として製袋性が悪くなる。
そして、このアルミニウム表面の耐薬品性、耐有機溶剤性を向上させるため、該アルミニウム表面をクロム酸処理、リン酸塩処理等で化成処理したり、または硫酸、シュウ酸、クロム酸、リン酸を用い陽極処理後、封孔処理してもよい。

また、特にアルミニウム表面に、図示はしないが耐溶剤性、耐酸性をもつ樹脂層(以下、保護層と記載)を形成してもよい。前記保護層は、アルミニウム表面を保護するばかりでなく、中間層との接着性を兼ね備えている。前記保護層を形成する物質としては、下記のの樹脂、すなわち、エポキシ系、フェノール系、メラミン系、アルキッド系、ポリイミド系、不飽和ポリエステル系、ポリウレタン系、不飽和カルボン酸グラフトポリオレフィン、ポリエチレンテレフタレート共重合体やポリブチレンテレフタレート共重合体などのポリエステル系、アイオノマー、エチレン・酢酸ビニル共重合体、エチレンとアクリル酸およびメタクリル酸誘導体との共重合体、ポリエーテル系、およびこれらの変性物の少なくとも一つを含むものからなる層であって、該樹脂層を少なくとも1層をアルミニウム表面に形成する。
また、バリア層12の最内層面側に、厚さ10〜50μm、好ましくは15から25μmである、不飽和カルボン酸グラフトポリエチレン、不飽和カルボン酸グラフトポリプロピレン、不飽和カルボン酸グラフトポリメチルペンテンなどの不飽和カルボン酸グラフトポリオレフィン樹脂からなる保護層を設けてもよい。前記不飽和カルボン酸グラフトポリオレフィン樹脂を保護層として設けることによってポリマー電池用包装材料としての耐熱性、耐寒性、耐薬品性、耐有機溶剤性が向上する。 前記不飽和カルボン酸グラフトポリオレフィンは、バリア層に押出し法により設けてもよいし、また、液状の状態のものを塗布し、例えば150 ℃、10秒間程度の焼き付けにより製膜してもよい。

本発明においては、バリア層12または前記保護層と最内層14との間に中間層13を設けるが、その理由は前記バリア層12の保護と、製袋の際のヒートシールの熱と圧力によってヒートシール層である最内層14が薄くなり、電極3とアルミニウム箔(バリア層12と接触(短絡発生)することである。また、中間層13は電池の環境適性( 耐熱性、耐寒性) を安定化するために積層するが、厚さ10μm以上、融点は80℃以上であって、好ましくは12から25μmのポリエステル系樹脂、ポリオレフィン系樹脂、フッ素系樹脂または、これらの変性物および混合物から形成される少なくとも1 層含むものとする。
前記ポリエステル樹脂としては、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンナフタレート、ポリカーボネートおよびこれらの共重合体または変性物が挙げられる。
また、前記ポリオレフィン系樹脂としては、ポリプロピレン、エチレンプロピレン共重合体、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、線状低密度ポリエチレン、シングルサイト系触媒を用いて重合したエチレンーα・オレフィン共重合体、金属イオン含有ポリエチレン、エチレンとメタクリル酸またはアクリル酸誘導体の共重合物、ポリブテン、不飽和カルボン酸グラフトポリエチレン、不飽和カルボン酸グラフトポリプロピレン、不飽和カルボン酸グラフトポリメチルペンテンおよびこれらの変性物が挙げられる。また、前記フッ素系樹脂としては、テトラフルオロエチレン、トリフルオロエチレン、ポリフッ化ビニリデン、ポリフッ化ビニル、エチレンテトラフルオロエチレン、ポリクロロトリフルオロエチレン、エチレンクロロトリフルオロエチレン共重合体、テトラフルオロエチレンーヘキサフルオロプロピレン共重合体等が挙げられる。これらの樹脂は延伸又は未延伸の状態のどちらでも用いることができる。

また、中間層13は単層のみでなく、多層化することもできる。中間層13を多層化する場合は、その形成を共押出し法によって積層してもよく、また、各層をドライラミネーション法を用いて積層してもよい。さらに、押出しラミネーション法を用いて積層してもよい。例えば、中間層13を共押出し法により多層化する場合は、以下に示すような2層以上の層構成からなり、各層の厚さが10から100 μm、好ましくは15から25μmである。具体的には、以下に示す1)〜9)のような層構成を挙げることができる。なお、記載は、バリア層側から最内層側に向って記載している( 以下、同様) 。
1) 不飽和カルボン酸グラフトポリエチレン/HDPE
2)不飽和カルボン酸グラフトポリプロピレン/PP(融点120 ℃以上、好ましくは135 ℃以上)
3)不飽和カルボン酸グラフトポリメチルペンテン樹脂/ ポリメチルペンテン( 融点120 ℃以上、好ましくは135 ℃以上) 又はHDPE、PP
4)不飽和カルボン酸グラフトポリエチレン、又は不飽和カルボン酸グラフトポリプロピレン/ 不飽和カルボン酸グラフトポリメチルペンテン樹脂(2層)

また、中間層13をドライラミネーション法により多層化する場合は、中間層13が接着剤を含む3層以上の構成からなり、各層の厚さが10μmから100 μm、好ましくは15〜25μmである。具体的には、以下のような1)〜9)のような層構成を挙げることができる。以下の構成例において/ 部に、ドライラミネーションに用いた接着剤層が形成されている。
1)不飽和カルボン酸グラフトポリエチレン、又は不飽和カルボン酸グラフトポリプロピレン、又は不飽和カルボン酸グラフトポリメチルペンテン樹脂/HDPE
2)同上/PP(融点120 ℃以上、好ましくは135 ℃以上)
3)同上/ ポリメチルペンテン
4)同上/ 融点135 ℃以上、ビカット軟化点が110 ℃以上の不飽和カルボン酸グラフトポリメチルペンテン
5)同上/ 延伸ポリエチレンテレフタレート
6)同上/ ポリブチレンテレフタレート
7)同上/ ポリエチレンナフタレート
8)同上/ フッ素系樹脂
9)不飽和カルボン酸グラフトポリエチレン、又は不飽和カルボン酸グラフトポリプロピレン、又は不飽和カルボン酸グラフトポリメチルペンテン樹脂/HDPE、PP、ポリメチルペンテン、不飽和カルボン酸グラフトポリメチルペンテン樹脂、延伸ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、フッ素系樹脂/ 不飽和カルボン酸グラフトポリエチレン、又は不飽和カルボン酸グラフトポリプロピレン、又は不飽和カルボン酸グラフトポリメチルペンテン樹脂
上記多層の中間層の各層間をドライラミネーション法で積層する場合の接着層は、ポリエステル系、ポリエーテル系、ウレタン系、ポリエーテルウレタン系、ポリエステルウレタン系、イソシアネート系、ポリオレフィン系、ポリエチレンイミン系、シアノアクリレート系、有機チタン化合物系、エポキシ系、イミド系、シリコーン系およびこれらの変性物または混合物等の樹脂である。

本発明におけるポリマー電池用包装材料の最内層14は、最内層14同士がヒートシール性を有するとともに、電極3である金属に対してもヒートシール性を示し、かつ、内容物により変質、劣化しない材質を検討した結果、厚さ10μm以上、好ましくは50〜100 μmの融点80℃以上、ビカット軟化点が70℃以上の不飽和カルボン酸グラフトポリエチレン、または不飽和カルボン酸グラフトポリプロピレン、または不飽和カルボン酸グラフトポリメチルペンテンを含む不飽和カルボン酸グラフトポリオレフィン系樹脂および混合物からなる樹脂層が良好な結果を示した。
前記不飽和カルボン酸グラフトポリオレフィンは、電極3との接着性、耐熱性、耐寒性、加工適性(パウチ化、エンボス成形性)のいずれにも優れている。
最内層の厚さが10μm未満では、電極をヒートシールした時、その部分に隙間ができ、水蒸気バリア性がなくなる。また、融点、ビカット軟化点が低い場合、耐熱性、耐寒性がなくなりフィルム同士および電極との接着強度が低下し、破袋する。また最内層の厚さが100 μmを超えても、ヒートシール強度は変わらず、積層体としての厚さが増して、本発明の課題である省スペース化に逆行する。
また、前記各種の不飽和カルボン酸グラフトポリマーは、それぞれ単体で用いてもよいが、ブレンドをすることでもその性質は満足される。

本発明のポリマー電池用包装材料において、外装体4の形状を図2(b)に示すように、成形トレイ方式とする場合がある。この場合、底材6は、電池本体の収納部となる成形部8と、蓋材7と密封シールするフランジ部9とからなる。底材の包装材料6は図2(a)に示すように4層構成の積層体を基本とするが、その最外層11および/または中間層13に用いるポリエステル系樹脂をポリエチレンテレフタレート共重合体またはポリブチレンテレフタレート共重合体とし、フィルム化における延伸倍率を小さくすることが好ましい。前記共重合体とすることによって、成形トレイの成形形状がシャープとなり、また、容器とした時、開口部幅(T)と深さ(d)がd/T=1/50以上で、かつ、側面テーパーが130 °以下とすることが可能となり、成形がし易い。電池本体の収納性がよくなる。また、蓋材7は成形をしないために、共重合体にする必要はない。

前記ドライラミネーションをする際には、ポリエステル系、ポリエチレンイミン系、ポリエーテル系、シアノアクリレート系、ウレタン系、有機チタン系、ポリエーテルウレタン系、エポキシ系、ポリエステルウレタン系、イミド系、イソシアネート系、ポリオレフィン系、シリコーン系の各種接着剤を等を用いることができる。
また、前記押出しラミネーションを用いる場合、接着する各層間の接着力を安定化するする接着促進化方法としてポリエステル系、ポリエーテル系、ウレタン系、ポリエーテルウレタン系、ポリエステルウレタン系、イソシアネート系、ポリオレフィン系、ポリエチレンイミン系、シアノアクリレート系、有機チタン化合物系、エポキシ系、イミド系、シリコーン系およびこれらの変性物、または混合物等の樹脂を1 μm程度塗工したり、オゾン処理等による表面活性化処理を行うことができる。

本発明のポリマー電池用包装材料による外装体により、ポリマー電池自体がフレキシビリティをもち、金属缶を用いるより軽量化が可能となり、かつ、トータル層厚を薄くすることができ、電池として省スペース化が可能となった。特に、ポリマー電池用包装材料としてバリア性に優れ、該バリア性を長期に維持し得ることができ、耐熱性、耐寒性、耐内容物性等に優れた包装材料とすることができた。
