この発明は、燃料電池ユニットを備えた動力システムに関し、さらに詳しくは、回転出力を減速する際に回生を行う動力システムに関する。

【従来の技術】
駆動モータと燃料電池ユニットとを備える電気自動車においては、車両の減速時には駆動モータによって回生が行われる。そして、回生によって、車両の運動エネルギーが電気エネルギーに変換されて、2次電池に蓄えられる。そのような電気自動車において、2次電池に十分な量だけの充電を行うことができない場合に制動力を確保するための技術として、特許文献1に開示されている技術がある。

【発明が解決しようとする課題】
しかし、目標どおりの制動力を確保するために、コンプレッサを余分に運転して燃料電池ユニットの発電セルに過剰に空気を供給すると、発電セルの電解質膜は過剰に供給された空気に水分を奪われて、過剰に乾燥してしまうおそれがある。また、電解質膜が乾燥しないように、過剰に供給する空気を加湿する場合には、そのために十分な性能を有する加湿器および十分な量の純水を用意する必要がある。その結果、燃料電池システムの大型化および重量増をまねく。一方、目標どおりの制動力を確保するために、冷却水のポンプを余分に運転して燃料電池の冷却水を過剰に循環させると、燃料電池の発電セルの温度が低下してしまい、発電に好適な温度帯から外れてしまう。その結果、回生終了後に再び発電を開始したときの発電効率が低下してしまう。

本発明は、上述した従来の課題を解決するためになされたものであり、燃料電池を備え減速時に回生を行う動力システムにおいて、燃料電池の状態を好ましい状態に保ちつつ、減速のための制動力を確保する技術を提供することを目的とする。

【課題を解決するための手段およびその作用・効果】
上記目的を達成するために、本発明は、以下のような構成を備える。すなわち、本発明の一形態である動力システムは、力行運転と回生運転とを行うことができる電動機と、電動機に電気的に接続された燃料電池ユニットと、を備える。そして、燃料電池ユニットは、燃料ガスの反応によって発電を行う発電セルと、電気によって駆動され、燃料ガスを発電セルに供給する燃料ガス供給部と、を備える。

この動力システムは、電動機の回生運転によって生じる電力の少なくとも一部を燃料ガス供給部に供給して、少なくとも一部の電力を燃料ガス供給部で消費する第1の運転モードを有する。このような態様とすれば、第1の運転モードにおいて、回生電力を燃料ガス供給部で消費することによって、燃料電池の状態を好ましい状態に保ちつつ、減速のための制動力を確保することができる。

なお、燃料電池ユニットは、発電セルで使用された燃料ガスを再び発電セルに環流する環流配管を備えていることが好ましく、燃料ガス供給部は、環流配管に設けられたポンプであることが好ましい。このような態様においては、燃料ガス供給部が供給する燃料ガスは循環しているため、燃料ガス供給部の消費電力を変化させても、すなわち運転状態を変えても、発電セルを乾燥させてしまうことがない。

また、燃料ガス供給部は、第1の運転モードにおいて、比較的高い供給速度で発電セルに燃料ガスを供給し、第2の運転モードにおいて、比較的低い供給速度で発電セルに燃料ガスを供給することが好ましい。このような態様とすれば、第2の運転モードから第1の運転モードに切り替えることによって、増速された燃料ガスによって発電セルに存在する液体の水を除去することができる。その結果、フラッディングによる発電セルの起電力の低下を解消することができる。

A.装置の全体構成:
図1は、本発明の実施例である電気自動車10の構成の概略を表わすブロック図である。電気自動車10は、動力装置17と、減速ギア34と、車両駆動軸38と、を備えている。動力装置17の出力軸36は、減速ギヤ34を介して車両駆動軸38に接続されている。減速ギヤ34は、駆動モータ32が出力軸36を通じて出力する動力を、その回転数を調節した上で車両駆動軸38に伝える。

動力装置17は、電源装置15と、駆動インバータ30と、駆動インバータ30を介して電源装置15に接続される駆動モータ32と、を備えている。電源装置15と駆動モータ32との間には、配線50が設けられており、この配線50を介して、電源装置15と負荷との間で電力がやり取りされる。すなわち、駆動モータ32は、力行運転時には、電源装置15から電力を供給される負荷であり、一方、回生運転時には、電源装置15に電力を供給する電源である。

2次電池26としては、鉛蓄電池や、ニッケル−カドミウム蓄電池、ニッケル−水素蓄電池、リチウム2次電池など種々の2次電池を用いることができる。この2次電池26は、駆動モータ32が力行運転を行っており要求負荷が所定の値よりも大きくなる場合には、駆動モータ32に電力を供給して、燃料電池システム22を補う。また、駆動モータ32が回生運転を行っている場合には、駆動モータ32から回生電力を供給され、これを蓄える。

また、2次電池26には、2次電池26の残存容量、すなわち充電状態(SOC)を検出するための残存容量モニタ27が併設されている。本実施例では、残存容量モニタ27は、2次電池26における充電・放電の電流値と時間とを積算するSOCメータとして構成されている。あるいは、残存容量モニタ27は、SOCメータの代わりに電圧センサによって構成することとしてもよい。2次電池26は、その残存容量が少なくなるにつれて電圧値が低下するという性質を有しているため、電圧を測定することによって2次電池26の残存容量を検出することができる。

電気自動車10の動きを制御するための制御部48への入力装置としては、アクセル、ブレーキなどがある。図1では、ブレーキの踏み込み量を検出するブレーキセンサ56を示している。また、電気自動車10には、制御部48にデータを入力するものとしては、アクセルの開度を検出するアクセル開度センサ57、電気自動車10の車速を検出する車速センサ58なども備えられている。これらの電気自動車10の走行状態を把握するための各種センサについては、図1では図示を省略する。

B.燃料電池システムの概略構成:
図2は、燃料電池システム22の概略構成を示す説明図である。燃料電池スタック110は、水素と酸素の電気化学反応によって発電する発電セル200の積層体である。各発電セル200は、電解質膜を挟んで水素極(以下、アノードと称する)と酸素極(以下、カソードと称する)とを配置した構成となっている。本実施例では、ナフィオン(登録商標)などの固体高分子膜を電解質膜として利用する固体高分子型の発電セルを用いるものとした。

燃料電池スタック110のカソードには、酸素を含有したガスとして圧縮空気が供給される。空気は、外部(大気中)から取り入れられエアコンプレッサ141で圧縮された後、加湿器142で加湿され、配管135から燃料電池スタック110に供給される。カソードからの排気は、配管136、圧力調整弁127、加湿器142、希釈器144を通じて外部に排出される。なお、加湿器142は、燃料電池スタック110内における反応によって生じた水分を多く含んだ配管136内の排気と、外部から取り入れられ燃料電池スタック110内に供給される配管135内の空気とを、高分子膜を挟んで間接的に接触させる。その結果、配管136内の排気から新たに導入する配管135内の空気へと水分が移動し、空気の加湿が行われる。

燃料電池スタック110のアノードには、水素供給配管132を介して水素タンク120から水素ガスが供給される。水素タンク120に高圧で貯蔵された水素ガスは、レギュレータ123によって圧力が減圧されて、シャットバルブ124を通りアノードに供給される。水素供給配管132の経路中、レギュレータ123と燃料電池スタック110との間には、燃料電池スタック110に供給される水素ガスの圧力を検出するための圧力センサ112が設けられている。アノードからの排気(以下、「アノードオフガス」と称する)は、シャットバルブ125を通り還流配管133に流出する。

還流配管133の経路中には、気液分離器146が設けられている。環流配管133中には、アノードオフガス中に含まれる水蒸気が液化して生じた液体の水が存在する。また、カソード側の反応によって生じた水の一部が、発電セル200中の電解質膜を通ってアノード側に浸みだし、アノードオフガスによって発電セル200から環流配管133に運ばれる。それら液体の水は、気液分離器146によって水素ガスおよび水蒸気から分離され、環流配管133から外部に排出される。

環流配管133は、気液分離器146の下流で二つに分岐している。分岐の一方はアノードオフガスを外部に排出するための排出管134に接続され、他方は逆止弁128を介して水素供給配管132に接続されている。燃料電池スタック110での発電によって水素が消費される結果、アノードオフガスの圧力は、水素供給配管132中の水素ガスに比べて低くなる。このため、環流配管133には、アノードオフガスを水素供給配管132に環流することができるようにアノードオフガスを昇圧する水素ポンプ145が設けられている。

水素ポンプ145は、水素供給配管132側の圧力を比較的低い圧力に保ち、水素の循環速度を低い速度に保つ低出力モードと、水素供給配管132側の圧力を比較的高い圧力に保ち、水素の循環速度を高い速度に保つ高出力モードと、の二つの運転モードを有している。高出力モードで運転する場合には、水素ポンプ145の仕事量は低出力モードで運転した場合の仕事量よりも大きくなり、水素ポンプ145の消費電力は、低出力モードで運転した場合の消費電力よりもPhだけ高くなる。定常状態において、水素ポンプ145は、低出力モードで運転される。そして、水素ポンプ145は、駆動モータ32が回生運転を行うときに、所定の条件下で高出力モードで運転される。

排出管134に設けられた排出バルブ126が閉じられている間は、アノードオフガスは水素供給配管132を介して再び燃料電池スタック110に循環される。アノードオフガスには、発電で消費されなかった水素が残留しているため、このように循環させることにより、水素を有効利用することができる。

一方、排出バルブ126が開かれると、アノードオフガスは、排出管134を通り、希釈器144で空気によって希釈された後、外部に排出される。アノードオフガスの循環中、水素は発電に消費される一方、水素以外の不純物、例えば、カソードから電解質膜を透過してアノード側に流入した窒素などは消費されずに残留する。このため、アノードオフガス中の不純物の濃度は徐々に増大する。
よって、アノードオフガス中の不純物の濃度が所定の値以上となった場合に、排出バルブ126を開いて一部のアノードガスを系外に排出することで、不純物の循環量が低減される。

燃料電池スタック110には、燃料電池スタック110に冷却水を供給する配管137、および燃料電池スタック110に冷却水を排出する配管138が接続されている。冷却水を排出する配管138はラジエータ148と接続されており、さらに、ラジエータ148は、燃料電池スタック110に冷却水を供給する配管137に接続されている。冷却水は配管137の途中に設けられたポンプ147によって、燃料電池スタック110とラジエータ148の間を循環される。冷却水が、燃料電池スタック110内で各発電セルから受け取った熱を、ラジエータ148を通じて外部に放出することで、各発電セルの温度は一定範囲内に保たれる。なお、図2に示された、冷却水を循環させるポンプ147、発電セル200に空気を供給するエアコンプレッサ141、発電セル200に水素ガスを供給する水素ポンプ145が、図1に示す高圧補機40に相当する。

図3は発電セル200の構造を示す斜視図である。発電セル200は固体高分子型燃料電池として構成されている。発電セル200は、電解質膜232を水素極234、酸素極236で挟み込み、さらにその両側をセパレータ210、220で挟んだ構造を有している。図示の都合上、酸素極236は、電解質膜232に隠れた位置に存在する。水素極234、酸素極236は、ガス拡散電極である。

まず、燃料電池スタック110内の燃料ガス流路212について説明する。発電セル200を積層して燃料電池スタック110を形成した状態で、燃料電池スタック110を積層方向に貫通する燃料ガス孔253は、水素供給配管132(図2参照)に接続されている。そして、同様に燃料電池スタック110を積層方向に貫通する燃料ガス孔254は、環流配管133(図2参照)に接続されている。また、燃料ガス孔253、254は、各発電セルにおいて水平方向に伸びる溝部211と連通している。

次に、燃料電池スタック110内の酸化ガス流路222について説明する。発電セル200を積層して燃料電池スタック110を形成した状態で、燃料電池スタック110を積層方向に貫通する酸化ガス孔255は、配管135(図2参照)に接続されている。そして、燃料電池スタック110を積層方向に貫通する酸化ガス孔256は、配管136(図2参照)に接続されている。また、酸化ガス孔255、256は、各発電セルにおいて鉛直方向に伸びる溝部221、213と連通している。

酸化ガスは、配管135から燃料電池スタック110の酸化ガス孔255に供給され、各発電セル200の溝部221,213を通って酸化ガス孔256に到達する。各発電セル200の溝部221,213を通る際に、酸化ガスは各発電セル200の酸素極236と接触し、所定の反応に供される。なお、その反応によって水が生成される。その後、酸化ガスは、酸化ガス孔256から配管136に排出される。すなわち、酸化ガス孔255、溝部221,213および酸化ガス孔256が、燃料電池スタック110内の酸化ガス流路222を構成する。

燃料電池スタック110においては、5つの発電セル200ごとに1枚の割合で、発電セル200と発電セル200の間に冷却セパレータ240が設けられている。冷却セパレータ240は、発電セル200を冷却する冷却水路を形成するためのセパレータである。冷却セパレータ240には、冷却水孔を連絡するジグザグ状の冷却水溝242が形成されている。この冷却セパレータ240の両側に位置する発電セルは、それぞれ独立のセパレータを有しており、図3のセパレータ220のような一つのセパレータを共有してはいない。すなわち、冷却セパレータ240は、それぞれ発電セルを構成するセパレータ220とセパレータ(図示せず)の間に設けられている。

前述のように、隣接する二つの発電セル200が共有しているセパレータ210には、その両面にそれぞれ溝部211,213が設けられている。しかし、冷却セパレータ240と隣接するセパレータには、冷却セパレータ240と向かい合う面にリブが設けられておらず、その面は平面である。図3に示すセパレータ220は、そのようなタイプのセパレータである。冷却セパレータ240の冷却水溝242と、冷却セパレータ240を両側から挟む各セパレータの平面と、によって、冷却水路が形成される。

セパレータ210、220には、その周辺部の2カ所に、円形断面の冷却水孔251、252が形成されている。この冷却水孔251、252は、発電セル200を積層した際に、燃料電池スタック110を積層方向に貫通する冷却水路を形成する。冷却水孔251は冷却水を燃料電池スタック110に供給する配管137(図2参照)に接続されており、冷却水孔252は冷却水を燃料電池スタック110から排出する配管138に接続されている。

燃料電池の運転時には、酸素極236において水が生成される。また、配管135を通じて供給される空気はあらかじめ加湿器142で加湿され水蒸気を含んでいる。この水蒸気の一部が、液体の状態で酸素極236に付着することもある。これらの水は、電解質膜232を通じて水素極234側にも浸透する。これらの水が液体の状態で過剰に電解質膜232に付着していると、燃料ガスおよび酸化ガスの拡散が妨げられて、その発電セル200の起電力が低下する。これを「フラッディング」という。
