まず、ノズル開口18およびポンチ23の寸法に関し、ノズルストレート部18aの長さLn(図7(c)参照)を、基材プレート13´の板厚に対し15%〜40%の範囲内に設定している。換言すると、ポンチストレート部23aの長さLp(図6参照)を上記範囲に設定している。なお、基材プレート13´の板厚は、60〜80μmの範囲内であることが望ましい。これらのストレート部18a,23aの長さLn,Lpは、記録紙等の吐出対象物に対するインク滴の着弾精度、即ち、記録ヘッド1の場合、記録紙等に印刷した画像の印刷品質に密接に関係している。例えば、ストレート部18a,23aの長さLn,Lpが長すぎると、塑性加工時に基材プレート25´からの反発力を受けてポンチストレート部23aが曲がり易くなる。このため、形成されたノズル開口18の中心軸Anが基材プレート13´に対して傾き、このノズル開口18から吐出されるインク滴の飛翔方向が曲がってしまう虞がある。インク滴の飛翔曲がりは、着弾精度の低下、ひいては、印刷品質の低下に繋がる。

このように、ストレート部18a,23aの長さLn,Lpを、基材プレート13´の板厚に対し15%〜40%の範囲内に設定することにより、ポンチストレート部23aの強度を十分に確保することができ、これにより、ポンチ23の耐久性を向上させることができると共に、塑性加工時に基材プレート13´からの反発力を受けた際のポンチ23の曲がりを防止して直進性を向上させることができる。その結果、基材プレート13´に対してノズル開口18の中心軸Anが傾くことを可及的に抑制して、インク滴の飛翔曲がりを防止することができる。また、メニスカスの形状を安定化させるのに十分なノズルストレート部18aの長さを確保することができる。メニスカスの形状が安定化することにより、規定量のインク滴を規定の位置に高精度に着弾させることができ、その結果、印刷品質の向上を図ることが可能となる。

また、本実施形態では、ノズルテーパー部18bの開き角θn(図7(c)参照)を、15〜35度の範囲に設定している。つまり、ポンチテーパー部23bの開き角θp(図5参照)を上記範囲に設定している。なお、ノズルテーパー部18bの開き角とは、ノズル開口の中心軸Anを挟んで対向するノズルテーパー部18bの内周面同士が成す角を意味し、ノズルテーパー部23bの開き角とは、ポンチ23の中心軸Apを挟んで対向するポンチテーパー部23bの外周面同士が成す角を意味する。この開き角θn,θpは、ノズル開口18の吐出側の開口形状の精度に関わっている。即ち、この開き角θn,θpが小さすぎると、図10(a)に示すように、基材プレート13´に下孔24を形成する際にポンチ23による押し出し量が減少して、膨隆部31が小さくなる。膨隆部31が十分な大きさでないと、この膨隆部31の形状が歪になり易い。形状が歪な膨隆部31を除去してノズル開口18を開設した場合、図10(b)に示すように、ノズル開口18の吐出側の開口縁にバリbや欠けcなどが生じ易い。このようなバリや欠けがノズル開口18の周縁部に生じると、メニスカスの形状が安定せず、その結果、着弾精度の低下を招く。一方で、開き角θn,θpが大きすぎると、隣り合うノズル開口18同士が干渉しないように間隔を広げる必要があり、ノズル開口18の高密度化に適さない。

さらに、本実施形態においては、図5に示すように、コーティング処理によって、ポンチ23の表面、詳しくは、ポンチストレート部23a、ポンチテーパー部23b、及び胴部23cの表面には、例えば、窒化チタンなどの高硬度コーティング膜32を形成している。そして、本発明では、ポンチ23の表面に単にコーティングを施すのではなく、ポンチ23の部位によってコーティングの膜厚を変えていることに特徴を有している。具体的には、胴部23cにおけるコーティングの膜厚T2を、ポンチストレート部23aにおけるコーティングの膜厚T1よりも厚くしている。

ポンチストレート部23aのコーティング膜厚T1に関し、ポンチストレート部23aの耐久性向上の観点では、この膜厚T1を厚くするのが好ましいが、膜厚T1を厚くしすぎると、ノズルストレート部18aの寸法が設計値と大幅に異なって吐出特性が変わってしまう虞がある。また、この膜厚T1が厚いと、図6においてCで示す角部で、コーティング膜32の欠けが生じやすくなる。このようなコーティング膜32の欠けが生じると、ノズル開口18の形状の精度が低下する虞がある。したがって、ポンチストレート部23aにおけるコーティング膜厚T1は、必要最小限であることが望ましい。一方、ポンチ23の胴部23cは、塑性加工の際、ストリッパプレート26のガイド孔28に摺動するため、摩耗しやすい。胴部23cが摩耗すると、ガイド孔28との間にガタが生じ、塑性加工の際、ポンチ23が基材プレート13´に対して垂直に進入し難くなる。その結果、中心軸Apが基材プレート13´に対して傾いた状態でノズル開口1が形成される虞がある。したがって、胴部23cの摩耗を抑制する観点から、この胴部23cにおけるコーティング膜厚T2は、ポンチストレート部23aにおけるコーティング膜厚T1よりも厚くすることが望ましい。本実施形態においては、例えば、ストレート部23aのコーティングの膜厚T1を0.3μmとするのに対して、胴部23cのコーティングの膜厚T2を0.7μmとしている。なお、ポンチテーパー部23bにおけるコーティング膜圧は、ポンチストレート部23a側から胴部23cに向けて徐々に厚くしている。

図11は、ポンチ23の表面にコーティング膜32を形成するコーティング処理を説明する模式図である。このコーティング処理では、電子銃36から素材ターゲット37(本実施形態ではチタン)に向けて電子ビームEBを照射し、素材ターゲット37を加熱・蒸気化させてポンチ23表面に堆積させる。本実施形態においては、スリットSを有する遮蔽板38を、素材ターゲット37とポンチ23との間に配置し、この遮蔽板38とポンチ23の距離を適切に設定することで、コーティング膜厚の調整を行うことができる。
なお、コーティング膜厚については、例えば、ポンチ23の表面に均一の厚さでコーティング膜32を形成した後、研磨によって調整することもできる。また、コーティング膜32としては、例示した窒化チタンに限らず、ダイヤモンドライクカーボン(DLC)膜等の他の高硬度コーティング膜を採用することも可能である。また、コーティング膜32を形成する方法としては、電子ビーム蒸着法に限らず、スパッタリングなどの他の方法を採用することもできる。

このようにして表面にコーティング膜32が形成されたポンチ23は、表面の摩擦係数が低減すると共に耐久性が向上する。これにより、塑性加工時における基材プレート13やガイド孔28との摩擦によるポンチ23の曲がりを抑制することができ、中心軸Apが基材プレート13´に対して可及的に垂直となるようにノズル開口18を形成することができる。また、ポンチストレート部23aとポンチテーパー部23bは、曲面で連続させた上で表面にコーティング膜32を形成してあるので、これらの境界部分における応力集中をより効果的に緩和することができ、下孔を形成した後、基材プレート13´からポンチ23を引き抜く際に、この境界部分からポンチ23が破断することをより確実に低減することができる。
