【発明の属する技術分野】
本発明は、石油代替燃料製造装置および製造方法に関し、より詳細には、使用済み食用油いわゆる廃食油等の油脂を用いてディーゼル燃料等を製造する石油代替燃料製造装置および製造方法に関する。

【従来の技術】
廃食油からディーゼル燃料を製造する製造装置および製造方法としては、従来、例えば、特開平10−182518号公報に開示されている。この装置および製造方法においては、まず、廃食油等からなる高級脂肪酸グリセライドとメタノールとをアルカリ触媒の存在下で混合し、保温槽で40〜60℃に保温し、ついで40〜60℃の高温雰囲気中に配設した保温槽の伝熱管に通してエステル交換反応を行わせる。そして、エステル交換反応後の混合物を反応生成物セパレータに貯蔵してグリセリンと高級脂肪酸のメチルエステルとに分離することで、グリセリンと高級脂肪酸のメチルエステルを回収している。

さらに、この分離したエステルを洗浄水にて洗浄した後、無水グリセリンを添加して脱水することで、より精製された高級脂肪酸のメチルエステルが得られる。

【発明が解決しようとする課題】
しかし、上記従来の石油代替燃料製造装置および製造方法においては、エステル交換反応の工程および洗浄工程において、より効率的に反応や洗浄を行わせることについては考慮されていなかった。

本発明は、このような課題に鑑みてなされたものであり、石油代替燃料製造装置および製造方法であって、より効率的なエステル交換反応工程や洗浄工程を行うことが可能な装置および製造方法を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明に係る石油代替燃料製造方法は、油脂とアルコールを混合することで油脂とアルコールのエステル交換反応を行わせる混合工程と、さらに水を加えて混合する水注入工程と、所定の期間静置してグリセリン層とエステル層とに分離する分離工程と、を有するエステル交換反応工程と、前記分離されたエステル層に洗浄水を加えて混合する工程と、所定の期間静置してエステル層と洗浄水層とに分離する分離工程と、を有する洗浄工程と、を備えたことを特徴とする。

【発明の実施の形態】
以下、図面を参照しながら本発明の実施の形態について説明する。
まず、本実施の形態にかかる石油代替燃料製造装置の構成について説明する。図1は、本石油代替燃料製造装置の構成の概略を示す図である。図1に示すように、本装置は、主要な処理が行われる反応タンク1、第1洗浄タンク2および第2洗浄タンク3を備える。

反応タンク1の周囲には、反応タンク1に供給する廃食油等の油脂を貯蔵しておく油脂貯蔵タンク10、反応タンク1に供給するメタノールを収容しておくメタノールタンク11、メタノールタンク11に供給する水酸化ナトリウムを収容しておく水酸化ナトリウムタンク12、および反応タンク1に水を供給するための水供給器5が配設されている。なお、図示していないが、油脂貯蔵タンク10およびメタノールタンク11には、それぞれ定量ポンプが設けられており、所定量の油脂およびメタノールを反応タンク1に送り出す機能を備えている。また、水酸化ナトリウムタンク12にも、同様に図示しない定量ポンプが設けられており、所定量の水酸化ナトリウムをメタノールタンク11に送り出す機能を備えている。

本装置における燃料化は、主に、エステル交換反応工程、第1の洗浄工程、第2の洗浄工程の3つの工程から構成される。図2は、エステル交換反応工程を説明するためのフローチャート、図3は、第1の洗浄工程を説明するためのフローチャート、図4は、第2の洗浄工程を説明するためのフローチャートである。

(エステル交換反応工程)
まず、エステル交換反応工程では、図2のステップ1(以下、「S1」とする)において、定量ポンプを用いて油脂貯蔵タンク10から油脂100kgを反応タンク1に送り込む。ここで、油脂の温度低下による固定化を防ぐために、油脂貯蔵タンク10内はヒータ101により保温されており、反応タンク1に送り出される際には65℃に保温されている。

また、本実施の形態では、廃食油を油脂原料として使用しており、廃食油中に含まれる天カス等の夾雑物を除去するために、油脂を、ステンレス製ストレーナーを通過させてから油脂貯蔵タンク10に収容するように構成されている。また、油脂貯蔵タンク10の排出バルブ102からは、貯蔵中に沈降した微細な夾雑物を定期的に排出するように構成されている。

続いて、S2において、定量ポンプを用いてメタノールタンク11からメタノール18kgを反応タンク1に送り込む。つまり、油脂100質量部に対してメタノール18質量部を加える。この際、攪拌部材16で反応タンク1内を攪拌しながらメタノールを加える。

また、これに先立ち、反応タンク1で油脂とメタノールを反応させる際に触媒として作用する水酸化ナトリウムが、水酸化ナトリウムタンク12からメタノールタンク11に供給されている。その比率は、メタノール18質量部に対して水酸化ナトリウム1質量部である。そして、図示しない攪拌部材により、メタノールタンク11内が攪拌され、メタノールと水酸化ナトリウムが充分に攪拌混合されている。

続いて、S3において、反応タンク1内をヒータ17により64℃に保温した状態で、攪拌部材16により30分間攪拌する。

続いて、S4において、油脂100質量部に対して水5質量部を水供給器5から反応タンク1内に加え、さらに1分間攪拌する。水を加えるタイミングは、油脂とメタノールのエステル交換反応が充分に行われた後であることが望ましい。本実施の形態では、S3で、油脂とメタノールの交換反応が充分に行われている。

その後、S5において、攪拌を停止して15分間静置する。これにより、反応タンク1内ではエステル層と粗製グリセリン層が完全に分離する。エステル層は親油性、粗製グリセリン層は親水性の性質を持ち、比重差により、エステル層が上層に、粗製グリセリン層が下層になって分離する。

粗製グリセリン層は、グリセリンと、余剰メタノール、脂肪酸ナトリウム石鹸および廃食油中の残渣物等で構成されている。よって、本実施の形態のように、エステル交換反応が充分に行われた後に水を添加すると、水はグリセリンや余剰メタノールと溶け合い、粗製グリセリン層の親水性が増すと共に比重が増加するので、分離速度の大幅短縮を実現している。

水の添加量と分離時間の関係について、下記表1に示す。表1に示すように、水を添加しない場合には、エステル層と粗製グリセリン層の分離時間が30分かかっているのに対して、水5質量部を添加した場合の分離時間は15分であり、大幅に短縮されていることが分かる。また、分離時間を短縮するために、好ましい水の添加量は、油脂100質量部に対して0.5乃至5質量部であり、より好ましくは、1乃至5質量部であることが分かる。

続いて、S6において、排出弁14を開いて、下層に位置する粗製グリセリン層をグリセリンタンク40へ排出する。この際、排出弁14およびグリセリンタンク40がヒータにより保温されているので、粗製グリセリン層中に含まれる金属石鹸により、タンク壁や弁に粗製グリセリン層の一部が固化付着して排出に悪影響を与えることを防止することができる。特に、気温が20℃以下の時には、粗製グリセリンが固化するおそれが高いので、ヒータによる保温が有効である。

続いて、S7において、排出弁14を閉じてから排出弁15を開いて、残ったエステル層を第1洗浄タンク2に排出する。

(第1洗浄工程)
次に、第1洗浄工程では、図3のS10において、水供給器5から洗浄水20kgが第1洗浄タンク2に注入される。すなわち、最初の原料としての油脂100質量部に対して、洗浄水20質量部が注入される。また、洗浄水の注入と同時に、希塩酸タンク22から中和のために所定量の希塩酸も注入される。この希塩酸により、エステル層は中和される。

続いて、S11において、ヒータ27により第1洗浄タンク2内を60℃に保温した状態で、攪拌部材26により10分間攪拌する。その後、S12において、攪拌を停止して、20分間静置する。この結果、比重差によりエステル層と洗浄水層とが分離する。このとき、エステル層中に含まれる水溶性物質の脂肪酸ナトリウム石鹸等が洗浄水層に移動するので、エステル層が洗浄される。

そして、S13において、排出弁24を開いて、下層に位置する洗浄水層を第1排水タンク60に排出する。第1排水タンク60に溜まった排水は、汚水処理装置に送られ、汚水処理が施されてから廃棄される。

続いて、S14において、水供給器5から洗浄水20kgが再度注入される。また、洗浄水の注入と同時に、エステル層中の脂肪酸ナトリウム石鹸を除去するために、20%の硫酸マグネシウム溶液200mlが硫酸マグネシウムタンク21から加えられる。硫酸マグネシウムを加えることにより、エステル層中の脂肪酸ナトリウム石鹸がマグネシウム脂肪酸石鹸へと変換される。マグネシウム脂肪酸石鹸は油や水に不溶であるため、エステル層および洗浄水層から分離沈殿する。よって、エステル層中の含有石鹸量を顕著に減少させることができる。また、脂肪酸ナトリウム石鹸は、エステル層を洗浄水で洗浄する際に界面活性剤の役割をし、乳化作用があるため、油水分離工程の妨げとなるが、このように脂肪酸ナトリウム石鹸を減少させることで、エステル層と洗浄水層との分離を行いやすくすることもできる。

続いて、S15において、ヒータ27により第1洗浄タンク2内を80℃に保温した状態で、再度攪拌部材26により10分間攪拌する。その後、S16において、攪拌を停止して、20分間静置する。これにより、再度エステル層と洗浄水層とが分離する。

続いて、S17において、排出弁24を開いて、下層に位置する洗浄水層を第1排水タンク60に再度排出する。そして、S18において、排出弁24を閉じてから排出弁25を開いて、エステル層を第2洗浄タンク3に排出する。

(第2洗浄工程)
次に、第2洗浄工程では、図4のS20において、水供給器から洗浄水20kgが注入される。すなわち、最初の原料としての油脂100質量部に対して、洗浄水20質量部が注入される。

続いて、S21において、ヒータ35により第2洗浄タンク3内を85℃に保温した状態で攪拌部材34により10分間攪拌する。その後、S22において、攪拌を停止して、10分間静置する。これにより、エステル層と洗浄水層が分離する。この第2洗浄工程では、第2洗浄タンク3内の液温を85℃としているため、エステル層と洗浄水層との乳化状態が壊れ、瞬時に油水分離を行うことが可能である。他の温度でも実験したところ、液温が80℃以上であれば、このように乳化状態が壊れ、エステル層と洗浄水層の分離を短時間で行えることがわかった。

液温と分離時間との関係について、下記表2に示す。表2に示すように、液温が30℃の場合には、エステル層と洗浄水層との分離に24分かかっているのに対して、80℃の場合には、分離時間は7分であり、大幅に短縮されていることが分かる。また、分離時間を短縮するために、好ましい液温は、80乃至100℃であることが分かる。ただし、100℃以上では洗浄水が蒸発してしまうので、80乃至90℃がより好ましい。

続いて、S23において、排出弁32を開いて、洗浄水層を第2排水タンク61に排出する。第2排水タンク61に溜まった排水は、第1洗浄工程と同様に、汚水処理装置に送られ、汚水処理が施されてから廃棄される。

続いて、S24において、第2洗浄タンク3に残ったエステル層をヒータ35により100℃以上に保温した状態で、20分間攪拌する。これにより脱水処理が施され、最終的なバイオディーゼル燃料が生成されるので、S25において、排出弁32を閉じた後に排出弁33を開いて、バイオディーゼル燃料貯蔵タンク70にバイオディーゼル燃料を送り込み貯蔵する。

このように生成されたバイオディーゼル燃料は、例えばディーゼルエンジン自動車等の燃料として用いることができ、石油代替燃料として期待されている。

バイオディーゼル燃料は、小児喘息、アトピー、酸性雨の原因といわれる硫黄酸化物(SOx)を含まないという利点がある。また、軽油の引火点が50℃前後であるのに対して、バイオディーゼル燃料の引火点は180℃前後であり、また、分子中に酸素元素を含むため、完全燃焼を促進し、黒煙が発生しにくいというメリットがある。具体的には、10年以上経過したディーゼル車では、軽油と比較して黒煙の排出が1/5以下となり、新車の場合でも1/3以下となる。

本実施の形態は、上述した実施の形態に限定されるものではなく、本発明の主旨を逸脱しない範囲内で種々の変形が可能である。

例えば、原料である油脂を含む廃食油の酸化値が3を超えるような場合には、遊離脂肪酸と等量のアルカリグリセリン溶液を油脂貯蔵タンクに加えて攪拌することが好ましい。これにより、エステル交換反応の進行を阻害する廃食油中の遊離脂肪酸は金属石鹸となり、夾雑物と共に沈降するので、排出バルブから除去することができる。

また、本実施の形態では、エステル交換反応工程に用いるアルコールとしてメタノールを用いているが、これに限定されるものでなく、エチルアルコール、プロピルアルコール、ブチルアルコール等炭素数1〜4のアルコールを用いても良い。なお、炭素数5以上のアルコールについては、炭素数の増加に伴って親油性が強くなり、平衡反応であるエステル交換反応の転化率が低下してゆくため、炭素数の多いアルコールを用いることは、あまり好ましくない。本実施の形態で用いているメチルアルコールは、経済的な面から最も好ましいものである。

また、本実施の形態では、エステル交換反応工程で用いる反応触媒として、水酸化ナトリウムを用いているが、これに限定されるものではなく、水酸化カリウム等のアルカリ金属水酸化物やアルカリ金属アルコラートであっても良い。

また、本実施の形態では、第1洗浄工程において、エステル層中のナトリウム脂肪酸石鹸を除去するために、硫酸マグネシウム溶液を加えているが、これに限定されるものではなく、例えば、硫酸亜鉛、硫酸アルミ、塩化カルシウム等を用いても良い。ただし、亜鉛等は水質基準物質であるため、取り扱いに注意が必要である。
