本発明は液滴吐出ヘッド、インクカートリッジ及びインクジェット記録装置並びに液滴吐出ヘッドの製造方法に関する。

【従来の技術】
プリンタ、ファクシミリ、複写装置、プロッタ等の画像記録装置(画像形成装置)として用いるインクジェット記録装置は、インク滴を吐出するノズルと、このノズルが連通するインク流路(吐出室、圧力室、加圧液室、液室、インク室等とも称される。)と、このインク流路内のインクを加圧する駆動手段とを備えた液滴吐出ヘッドとしてのインクジェットヘッドを搭載したものである。なお、液滴吐出ヘッドとしては例えば液体レジストを液滴として吐出する液滴吐出ヘッド、DNAの試料を液滴として吐出する液滴吐出ヘッドなどもあるが、以下ではインクジェットヘッドを中心に説明する。

このようなインクジェット記録装置において多色化、高画質化、高速化を達成するためには、ノズル数を増加することが必要になる。そこで、例えば特許第3261919号公報に開示されているように、ノズル列を複数列設けた一枚のノズル板と、シリコン基板やステンレス板等からなり、各ノズル列に対応するインク室を形成した一枚の流路板と、各インク室の壁面を形成する一枚の振動板とを積層して、一つのフレーム部材に固定したインクジェットヘッドが知られている。

【発明が解決しようとする課題】
しかしながら、上述した従来のインクジェットヘッドにあっては、複数列のノズル列に対応したインク室をすべて一枚の流路板に形成しているために、流路板の大型化が避けられないという課題がある。

ところが、流路板はシリコンウエハやステンレス板等に複数の流路板のパタンをエッチングして形成する方法が用いられることが多く、大面積の流路板1枚と、複数の小面積の流路板とでは、総面積が同じであっても、前者の方が取り出せる流路板の総面積は少なくなり、またゴミなどで不良が出た場合の損失も大きくなるという課題がある。流路板はインクジェットヘッド内でも高価な部品に属するので、歩留まりを向上し、コストの低減は必須の課題となる。

本発明は上記の課題に鑑みてなされたものであり、歩留まりが向上して低コスト化を図れる液滴吐出ヘッド及びこの液滴吐出ヘッドを搭載したインクジェット記録装置を提供することを目的とする。

【課題を解決するための手段】
上記の課題を解決するため、本発明に係る液滴吐出ヘッドは、液滴を吐出するノズルを設けたノズル板と、ノズルが連通する加圧液室を形成し各々が異なるノズルに連通する複数の流路板と、液室の少なくとも1つの壁面を形成する変形可能な振動板とを積層した流路ユニットと、振動板を変形させる電気機械変換素子と、この電気機械変換素子を固定する1つの基板を含む複数のアクチュエータユニットとを備え、流路ユニット及びアクチュエータユニットを共通液室が形成された1つのフレーム部材で一体的に固定した構成とした。

ここで、流路ユニットは、複数の流路板に対して1つのノズル板を有する構成、複数の流路板のそれぞれに対応して複数の振動板を有する構成、あるいは、複数の流路板に対して1つの振動板を有する構成とできる。

【発明の実施の形態】
以下、本発明の実施の形態を添付図面を参照して説明する。本発明の液滴吐出ヘッドの第1実施形態に係るインクジェットヘッドについて図1及び図2を参照して説明する。なお、図1は同ヘッドの分解斜視説明図、図2は同ヘッドの液室長手方向に沿う断面説明図である。

このインクジェットヘッドは、2つの流路ユニット1と各流路ユニット1に対応する2つのアクチュエータユニット2とを1つのフレーム部材3で一体的に固定し、更にノズルカバー4を装着したものである。

各流路ユニット1は、流路板11と、この流路板11の下面に接合した振動板12と、流路板11の上面に接合したノズル板13とを接合して積層し、これらによってインク滴を吐出するノズル15が連通する流路であるノズル連通路15a及び加圧液室16、加圧液室16にインクを供給するための共通液室18にインク供給口19を介して連通するインク供給路17を形成している。

各アクチュエータユニット2は、流路ユニット1の振動板12を変形させて加圧液室16内のインクを加圧するための圧力発生手段(アクチュエータ手段)である電気機械変換素子としての2列の積層型圧電素子21と、この圧電素子21を接合固定する基板22とを備えている。なお、圧電素子21の間には支柱部23を設けている。この支柱部23は圧電素子部材を分割加工することで圧電素子21と同時に形成した部分であるが、駆動電圧を印加しないので単なる支柱となる。

また、このアクチュエータユニット2では、圧電素子21に図示しない駆動回路(駆動IC)に接続するためのFPCなどの電装部材24を接続して、ユニットを構成している。電装部材24もユニット構成部材とすることで、取り扱いが容易になる。

フレーム部材3には、アクチュエータユニット2を収納する貫通部31及び共通液室18となる凹部、この共通液室18に外部からインクを供給するためのインク供給穴32を形成している。このフレーム部材3は、例えばエポキシ系樹脂或いはポリフェニレンサルファイトで射出成形により形成している。

そして、これらの各流路ユニット1とアクチュエータユニット2とを接着剤で接合し、更にアクチュエータユニット2をフレーム部材3に接着剤5で接合して流路ユニット1とアクチュエータユニット2を一体的に固定している。

そして、これにノズルカバー4を取付けることで、ノズル板15,15の周縁部(ただし、他のノズル板15と対向する側を縁部を除く、すなわち、ヘッド中央部側の縁部を除く)及びヘッド外周部を被覆して、ノズル板15表面に付着するインクが内部に侵入しないようにしている。このノズルカバー4には1つの開口41を形成している。

ここで、流路板11は、例えば結晶面方位(110)の単結晶シリコン基板を水酸化カリウム水溶液(KOH)などのアルカリ性エッチング液を用いて異方性エッチングすることで、ノズル連通路15a、加圧液室16、インク供給路17となる凹部や穴部を形成したものであるが、単結晶シリコン基板に限られるものではなく、その他のステンレス基板や感光性樹脂などを用いることもできる。

振動板12は、ニッケルの金属プレートから形成したもので、例えばエレクトロフォーミング法(電鋳法)で作製しているが、この他の金属板や樹脂板或いは金属と樹脂板との接合部材などを用いることもできる。この振動板12は加圧液室16に対応する部分に変形を容易にするための薄肉部25及び圧電素子21と接合するための厚肉部26を形成するとともに、支柱部23に対応する部分及びフレーム部材3との接合部にも厚肉部27を形成し、平坦面側を流路板11に接着剤接合し、厚肉部25を圧電素子21に接着剤接合し、更に厚肉部26を支柱部23に、厚肉部27を支柱部23(図2では図示しない)及びフレーム部材3に接着剤5で接合している。

ノズル板13は各加圧液室16に対応して直径10〜30μmのノズル15を形成し、流路板1に接着剤接合している。このノズル板13としては、ステンレス、ニッケルなどの金属、金属とポリイミド樹脂フィルムなどの樹脂との組み合せ、、シリコン、及びそれらの組み合わせからなるものを用いることができる。また、ノズル面(吐出方向の表面:吐出面)には、インクとの撥水性を確保するため、メッキ被膜、あるいは撥水剤コーティングなどの周知の方法で撥水膜を形成している。

圧電素子12は、圧電材料と内部電極とを交互に積層した積層型圧電素子(ここではPZT)である。この実施形態では、圧電素子21の圧電方向としてd33方向の変位を用いて加圧液室16内インクを加圧する構成としているが、圧電素子21の圧電方向としてd31方向の変位を用いて加圧液室16内インクを加圧する構成とすることもできる。また、1つの基板22に1列の圧電素子21が設けられる構造とすることもできる。

このように構成したインクジェットヘッドにおいては、圧電素子21に対して選択的に20〜50Vの駆動パルス電圧を印加することによって、パルス電圧が印加された圧電素子21が積層方向に伸長して振動板12をノズル15方向に変形させ、加圧液室16の容積/体積変化によって加圧液室16内のインクが加圧され、ノズル15からインク滴が吐出(噴射)される。

そして、インク滴の吐出に伴って加圧液室16内の液圧力が低下し、このときのインク流れの慣性によって加圧液室16内には若干の負圧が発生する。この状態の下において、圧電素子21への電圧の印加をオフ状態にすることによって、振動板12が元の位置に戻って加圧液室16が元の形状になるため、さらに負圧が発生する。このとき、共通液室18から加圧液室16内にインクが充填される。そこで、ノズル5のインクメニスカス面の振動が減衰して安定した後、次のインク滴吐出のために圧電素子21にパルス電圧を印加しインク滴を吐出させる。

なお、このヘッドの駆動方法については上記の例(押し打ち)に限るものではなく、駆動波形の与えた方によって引き打ちや引き−押し打ちを行うこともできる。

このように、このインクジェットヘッドにおいては、ノズル板13と流路板11と振動板12とを積層した複数の流路ユニット1、1と、電気機械変換素子21及び基板22を含むアクチュエータユニット2、2とを備え、これらの複数の流路ユニット1、1及びアクチュエータユニット2、2を1つのフレーム部材3で一体的に固定したので、ノズル板、流路板、振動板の歩留まりが向上し、また、これら三枚の構成部材を積層接合するときの接合面積が大きくならず、接合不良が発生した場合の損失も少ないので、接合工程での歩留まりも向上する。

記録時には、キャリッジ123を移動させながら画像信号に応じて記録ヘッド124を駆動することにより、停止している用紙113にインクを吐出して1行分を記録し、用紙113を所定量搬送後次の行の記録を行う。記録終了信号または、用紙113の後端が記録領域に到達した信号を受けることにより、記録動作を終了させ用紙113を排紙する。この場合、ヘッド124を構成する本発明に係るインクジェットヘッドはインク滴噴射の制御性が向上し、特性変動が抑制されているので、安定して高い画像品質の画像を記録することができる。

また、キャリッジ123の移動方向右端側の記録領域を外れた位置には、ヘッド124の吐出不良を回復するための回復装置147を配置している。回復装置147はキャップ手段と吸引手段とクリーニング手段を有している。キャリッジ123は印字待機中にはこの回復装置147側に移動されてキャッピング手段でヘッド124をキャッピングされ、吐出口部を湿潤状態に保つことによりインク乾燥による吐出不良を防止する。また、記録途中などに記録と関係しないインクを吐出することにより、全ての吐出口のインク粘度を一定にし、安定した吐出性能を維持する。

吐出不良が発生した場合等には、キャッピング手段でヘッド124の吐出口(ノズル)を密封し、チューブを通して吸引手段で吐出口からインクとともに気泡等を吸い出し、吐出口面に付着したインクやゴミ等はクリーニング手段により除去され吐出不良が回復される。また、吸引されたインクは、本体下部に設置された廃インク溜(不図示)に排出され、廃インク溜内部のインク吸収体に吸収保持される。

【発明の効果】
以上説明したように、本発明に係る液滴吐出ヘッドによれば、液滴を吐出するノズルを設けたノズル板と、ノズルが連通する加圧液室を形成し各々が異なるノズルに連通する複数の流路板と、液室の少なくとも1つの壁面を形成する変形可能な振動板とを積層した流路ユニットと、振動板を変形させる電気機械変換素子と、この電気機械変換素子を固定する1つの基板を含む複数のアクチュエータユニットとを備え、流路ユニット及びアクチュエータユニットを共通液室が形成された1つのフレーム部材で一体的に固定した構成としたので、流路ユニットの構成部品の歩留まりが向上するとともに接合歩留まりも向上して、低コスト化を図れ、またヘッドの維持動作が容易になり、画像汚れも防止できる。
