【発明の属する技術分野】
本発明は、画像形成装置における記録ヘッドに供給するインクを収容するインクカートリッジに関するものである。

【従来の技術】
従来、インクジェット方式のプリンタ等の画像形成装置は、キャリッジ上に搭載された記録ヘッドのノズルからインク滴を噴出させ、記録媒体上に画像を記録するものであり、インク滴の噴出は、記録ヘッドに配設された電気機械変換素子または電気熱変換素子等のアクチュエータを駆動して圧力波を発生させることにより行われる。インクは、記録ヘッドに交換自在に搭載されるインクカートリッジから供給されるが、インクカートリッジから供給されるインク液中に気泡が混入していると、記録ヘッドのノズルからのインク噴射に悪影響を及ぼすことが知られている。

インクカートリッジには、記録ヘッドにインクを供給するインク供給口や、インクの消費による減少に対応して空気が流入するように大気と連通する大気連通孔を有する。そこで、インクカートリッジの製造工程でインクを充填した後は、これらの開口はいずれも封止部材により封止状態とされる。また、出荷時に、未使用状態でのインク漏れやケース内への空気侵入防止のため、インクを収容したインクカートリッジを包装袋内に減圧状態で密閉収容する(いわゆる真空パック)ことが行われている(例えば、特開平7−132611号公報参照)。そして、ユーザでの使用時に、包装袋からインクカートリッジを取り出し、封止部材を剥がして、大気連通孔を開口するとともに、インク供給口を記録ヘッドに連通させる。

【発明が解決しようとする課題】
ところで、一般にインクカートリッジにおいては、インク供給口と大気連通孔とは互いに離れていた方が良い、例えば大気連通孔からインク供給口へ空気が短絡的に引き込まれにくくケース内のインクを無駄なく使用しやすいなど、と考えられ、インク供給口がケース下面に配設され、大気連通孔がケース上面に配設されている。一方、製造工程でのインク充填時には、インク供給口をインク充填口として兼用し、大気連通孔をケース内を減圧するための減圧口として使用し、ケース内を減圧することで、インク供給口からインクを充填するようにしている。この場合、インク充填のために、製造工程での充填装置や減圧装置はケースに対して両側から近付く必要があり、また、インク充填後に、インク供給口と大気連通孔とを封止するためのシールテープは、ケースの上面から下面まで引き回す必要があり(例えば、特開平9−70982号公報参照)、長いテープが必要になるばかりか、シールテープをローラ機構を用いて貼るような場合、ケースに対して一方向から作業することができないので、ケースを回転させながら、シールテープをケースの上面から下面まで引き回さなければならず、作業性が悪かった。

本発明は、インク供給口及び大気連通孔をシールするシール材を貼り付ける作業を容易にでき、また、カートリッジを記録ヘッドに装着する際に、そのシール材を容易に剥離できるインクカートリッジを提供することを目的とする。

【課題を解決するための手段および発明の効果】
上記目的を達成するために請求項1の発明は、記録ヘッドに供給するインクを収容するインクカートリッジにおいて、前記記録ヘッドに供給するインクを収容するインク室と、大気に連通する大気連通路とが仕切壁を介して隣接して区画形成されたケースを備え、前記インク室は、インクを吸収した多孔質材を収容する第1の室と、その第1の室と連通しインクを直接収容する第2の室とからなり、前記大気連通路と前記第1の室とが前記仕切壁を介して隣接し、前記第1の室の前記大気連通路とは反対側に別の仕切壁を介して前記第2の室が隣接しており、前記大気連通路は、前記ケースの一端から他端へそのケースの一側面に沿って形成され、前記ケースの一端において少なくとも前記インク室を覆う部材の、そのインク室とは反対側の面に、凹状の通路が形成され、
その通路の両端に、前記第1の室及び大気連通路と連通する開口が設けられ、前記通路を確保してその開放面が第1のシール材で覆われ、前記ケースの他端には、少なくとも前記第2の室が、前記通路と第1の室とを連通する開口とは平行でかつ反対側へ開放されるとともに、前記大気連通路の他端に連通し前記大気と連通するための大気連通孔が、前記 通路と大気連通路とを連通する開口とは平行でかつ反対側へ開放され、前記第2の室の開放面を覆う部材には、前記第2の室に連通し前記記録ヘッドにインクを供給するためのインク供給口が形成され、前記通路の両端で前記第1の室及び大気連通路と連通する開口と、前記インク供給口及び前記大気連通孔とは、前記ケースの両端で相互に平行に開口され、前記インク供給口と、前記大気連通孔とが前記ケースの他端で平面上に並んで形成されていることを特徴とする。この構成によれば、インクを吸収した多孔質材を収容する第1の室の両側に、大気連通路と第2の室とが仕切壁を介して位置することになり、ケース強度の増大を図ることができるとともに、インク室と大気連通路とを仕切壁を介して隣接した状態で容易にケースを成形し、凹状の通路により第1の室と大気連通路とを連通させることができる。また、通路と第1の室とを連通する開口とは平行でかつ反対側へ第2の室を開放し、インク供給口を有する部材で覆っているので、インクが消費される側とは反対側から大気が導入され、インクを効率よく消費することができる。しかもこの構成において、インク供給口と、大気連通孔とが平面上に並んで形成されているので、インク供給口及び大気連通孔をシールするシール材を貼り付ける作業を容易に行うことができる。また、カートリッジを記録ヘッドに装着する際に、そのシール材を容易に剥離できる。

【発明の実施の形態】
以下、本発明を具体化した一実施形態を図面を参照して説明する。

図1は本実施形態によるインクカートリッジを記録ヘッドに接続した状態を示すもので、記録媒体に沿って走査移動されるキャリッジ52に、記録ヘッド72を支持したヘッドホルダ50が搭載され、そのヘッドホルダ50にインクカートリッジ1が着脱可能に装着される。インクカートリッジ1は、その下面に設けたインク供給口17をヘッドホルダ50側のジョイント部材74に嵌合し、マニホールド部材73をとおして記録ヘッド72の多数のインク噴出チャンネルにインクを分配する。記録ヘッド72は、公知のように圧電素子あるいは発熱素子からなるアクチュエータを駆動することによって、各インク噴出チャンネルからインクを噴出するものである。

本実施の形態によるインクカートリッジ1は、透明もしくは半透明な樹脂材料により矩形状につくられたケース2と、上下の蓋部材3,4とから成る。ケース2は、対向する一対の第1の側壁2a,2bと、その一対の側壁間を連結する一対の第2の側壁2c,2dとからなり、上下両端面を開放した矩形の筒状をなしている。上下の蓋部材3,4は、ケース2の上下両開放面を覆うように熱溶着されている。さらに、ケース2は、第1の側壁(図3において左右の壁)2a,2bとほぼ平行に延びる仕切壁5,6、その両仕切壁下端と接続し底部開放面とほぼ平行に延びる底部仕切壁7、およびその底部仕切壁7から底部開放面に向け垂直に延びる仕切壁7a,7b,7cによって内部が区画形成されている。仕切壁5,6、底部仕切壁7、および仕切壁7a,7bは、第2の側壁2c,2d間を橋渡す方向に延びている。

仕切壁5,6、底部仕切壁7および第2の側壁2c,2dに囲まれたところには、上面をケース2の上端において開放した第1の室9が形成され、インクを吸収したポリウレタンフォーム等の多孔質材8を収容している。第1の側壁の一方2a、仕切壁5および第2の側壁2c,2dに囲まれたところには、第2の室10が形成され、第1の側壁の他方2b、仕切壁6および第2の側壁2c,2dに囲まれたところには、大気連通路11が形成されている。第2の室10と大気連通路11は、それぞれ上端をケース2の上面において開放し、かつ下端を底部仕切壁7の下面に沿って曲げ、その下端をケース2の下面において開放している。

上蓋部材3は、第1の室9,第2の室10および大気連通路11の上端をそれぞれ覆って、側壁2a,2b,2c,2dおよび仕切壁5,6の上端に熱溶着によって固着され、各室9,10および通路11を独立させている。下蓋部材4は、第2の室10および大気連通路11の下端をそれぞれ覆って、側壁2a,2b,2c,2dおよび仕切壁7a,7bの下端に熱溶着によって固着され、第2の室10および通路11を独立させている。その結果、第2の室10および大気連通路11は、側壁2a,2bに沿う垂直部分10aと、第1の室9の下側に位置する水平部分10b,11bとからほぼL字形をなす。なお、大気連通路11の垂直部分と11aと水平部分11bとは、仕切壁7bに設けた連通口30を介して連通している。

底部仕切壁7には、第1の室9と第2の室10を接続する連通孔15が形成されている。第1の室9と第2の室10とにはそれぞれインクが収容され、両室でインク室を形成している。第2の室10は、後述するようにインク充填時の通路となるとともに、第1の室9から記録ヘッド72へインクを供給する際の中継室となる。第1の室9は第2の室10に比して十分に大きく形成されている。大気連通路11は、第1の室9のインクが消費された際に第1の室9に大気を補給するものである。第2の室10と大気連通路11との間は、底部仕切壁7の下面の仕切壁7aによって分離されている。上記のように、ケース2の両側部に、仕切壁5,6が側壁2a,2Bとほぼ平行に設けられ、側部をほぼ二重壁構造として、ケース強度を増大している。また、このような形状のケース2は、上下に分離する金型によって容易に樹脂成形することができる。

上蓋部材3には、第2の室10の上端開放面に対応してインク充填口13が形成され、また、第1の室9の上端開放面に対向して、インク充填時にケース内を減圧するための減圧口14が形成されている。第2の室10と第1の室9とを相互に連通する上記連通孔15は、インク充填口13、減圧口14が配設されている側から遠い端すなわち同側とは反対側に配置され、後述するようにインクの充填効率を上げ、かつインクの消費効率を上げるようにしている。

また、第1の室9と大気連通路11とは、上蓋部材3に、仕切壁6の上端を跨ぐようにして形成された通路16により連通されている。つまり、通路16は、上蓋部材13の上面に凹状に形成され、その一端は減圧口14を介して第1の室9に連通され、他端は貫通口16aを介して大気連通路11に連通されている。上蓋部材13は、第1の室9内に突出し多孔質材8の上面に当接する壁27を有している。つまり、上蓋部材3は、第1の室9と対応する部分において、厚く形成され、インク吸収材8を少し圧縮している。壁27は、後述するように第1の室9の内面と間隔をあけ、かつ減圧口14はその壁27の外周よりも第1の室9の内側に位置している。

下蓋部材4には、第2の室10の下端開放面に対応して、第2の室10のインクを記録ヘッドに供給するためのインク供給口17が形成され、大気連通路11の下端開放面に対応して、大気連通孔18がそれぞれ形成されている。図6に示すように、連通孔15とインク供給口17とは平面からみて相互にずれて位置しており、第2の室10には、連通孔15とインク供給口17とを結ぶ最短路上に、リブ状の障壁31が形成されている。この障壁31はケース2の仕切壁7から一体に突設させ、下蓋部材4の内壁面と接合させることで形成することが好ましいが、下蓋部材4から一体に突設させるようにしても差し支えない。底部仕切壁7の下面7d(図3)は、連通孔15の下端から第2の室10の垂直部分に向かって上昇するように傾斜面となっている。上記障壁31の一方の端は、連通孔15の側部に位置し、他端は第2の室10の垂直部分に近いところまで延びている。これにより、記録ヘッド72からのインク噴出により生じた負圧により第2の室10からインクを引き込む時に、第1の室9から連通孔15を出たインク流は矢印32のように障壁31を迂回して、第2の室10の垂直部分10aを通って再び第2の室10の水平部分10bに入ってインク供給口17に至る。

図4に示すように、インク充填口13と減圧口14は、インク充填後に、上蓋部材3の外面に熱溶着等により貼付された第1のシール材21,22にて閉塞される。シール材22は通路16を確保してその上面を覆っている。インク供給口17と大気連通孔18は、熱溶着等により剥離可能に貼付される第2のシール材23にて閉塞される。インク充填口13とインク供給口17とが別であるから、第2のシール材23は、インクの充填前にあらかじめインク供給口17に貼付される。このため、インク供給口17がインク充填口13を兼ねる従来のもののように、インク供給口17のまわりが充填時のインクで濡れているということがないから、インク供給口が変形しない程度の弱い熱溶着であっても、十分なシール効果を得ることができる。シール材21,22は、剥離する必要がないから上蓋部材3に多少変形が生じる程度に強固に熱溶着してもよい。各シール材21,22,23は、空気不透過性の樹脂または金属箔あるいはそれらの積層材料でつくられる。

インク供給口17の第2の室10側の面には、ステンレス製の網状のフィルタ24が取り付けられる。このフィルタ24は、第2の室10内のインクが表面張力により自然状態では漏出しない程度の目の大きさをもっている。

図10に示すように大気連通路11の垂直部分11aの途中には、その大気連通路11を上下に仕切る仕切壁29が形成されている。その仕切壁29は、大気連通路11の上下方向に高低差をもって延びており、その高い部分には貫通穴28が形成され、その貫通穴28の上端面よりも低い位置にインク溜29aとなる凹部が形成されている。仕切壁29は、ケース2を樹脂成形する際、上下に分離する金型の分離部分で成形でき、特別な加工を必要としない。

また、下蓋部材4の大気連通孔18の周壁18aを筒状に上方に突設することによっても、その周囲にインク溜4aを形成している。これにより、インクカートリッジが転倒する等して第1の室9から通路16をとおって漏れたインクが、インク溜29aに溜まる。また、インク溜29a内のインクが、インクカートリッジを傾ける等によって貫通穴28に入ることがあっても、その下方のインク溜め4aに溜まる。したがって、大気連通路11や大気連通孔18を塞いでしまったり、インクが外部に漏れたりすることはない。

図6,図19に示すように、ケース2には、第2の室10および大気連通路11の水平部分10b,11bに隣接して空間33が形成されている。空間33は、仕切壁7a,7b間に橋渡した仕切壁7cによって区画され、下面を下蓋部材4で覆われて、第2の室10や第1の室9、大気連通路11とは連通しておらず、下蓋部材4に設けた開孔34によりケース外部と連通している。インクを充填したインクカートリッジ1は、出荷に際して、図19に示すように、包装袋81内に減圧状態で密閉収容した状態とされる。包装袋81は、筒状部材の内部にインクカートリッジ1を収納して、内部を負圧吸引するとともに両開口端を溶着82したものである。包装袋81は、空気不透過性の樹脂または金属箔あるいはそれらの積層材料でつくられる。図19で示したインクカートリッジ1の断面は、図9のC−C線断面に相当する。開孔34は第2のシ−ル材23では覆われない。上記空間33は、包装袋81内を減圧状態としたときに、空間33内も同様に減圧状態とし、その容積により密閉包装袋81内を長期間にわたり減圧状態に維持するように作用するものである。これにより、未使用状態でケース内のインクへの空気侵入を防止する。

図11,図12,図13は通路16部分の構成を詳細に示すものである。図11に示す構成は、問題点を説明するための参考として作成したものである。この図において、通路16bは、上蓋部材3を貫通して形成され、第1の室9と大気連通路11とを相互に連通させている。通路16bの上面は図示しないがシール材22により覆われる。このような場合、仕切壁6と側壁2c,2dのなすエッジ(稜線)E1、および仕切壁6と上蓋部材3のなすエッジE2に、毛細管現象によりインクが集まり易い。しかも上記エッジE1,E2は、通路16bの内面と仕切壁6とのなすエッジE3と連続しているから、上記エッジE1,E2に集まったインクは、矢印Rで示すように毛細管現象によりエッジE3に流れ、さらに大気連通路11内のエッジE4に沿って流れ出る。第1の室9から大気連通路11の方にインクが浸入すると、ケースが透明または半透明である場合は、見苦しいものとなり、さらには、ケース外部に漏出したり、大気連通路11を塞いでしまい、第1の室9から記録ヘッド72へのインク供給ができなくなる不具合がある。

図12に示すように、上記不具合を解消するために、上蓋部材3から第1の室9側に張り出す上記の壁27の外周は、第1の室9の内面と間隔Kをおいている。減圧口14は、円筒形、丸みをもった矩形等であって、内面にエッジを持たない形状をなし、壁27の仕切壁6から離れた端部に位置している。この構成により、仕切壁6の第1の室9側の内側エッジが、通路16および大気連通路11に、2平面のなす内側エッジだけで繋がっていない。つまり、壁27の下面、壁27の外周、および減圧口14の内面は、2平面のなす内側エッジを持たない形状であり、仕切壁6の第1の室9側の内側エッジはこれらの面部を介して大気連通路11に繋がっていることになる。したがって、壁27が多孔質材8を圧縮する等してにじみ出たインクや、第1の室9側の内側エッジに集まったインクが、毛細管現象により通路16や大気連通路11側へ流出することが防止される。また、多孔質材8に接する減圧口14の内面にも、内側エッジがなく、しかも上蓋部材3の厚肉部に減圧口14が位置し減圧口14の高さが十分にあるから、多孔質材8内のインクが、減圧口14の内面をつたって通路16に侵入することも防止される。仮に、壁27の外周と仕切壁6との間の隙間が小さく、その隙間を、インクが毛細管現象により上昇することがあっても、仕切壁6の上端は蓋部材3に溶着されているから、インクが大気連通路11に侵入することはない。

なお、減圧口14を内面にエッジのある形状とした場合、通路16の内面を、半円筒形または丸みをもった矩形等、エッジのない断面形状としても、同様の効果が得られる。

図13は、通路部分をさらに改良した構成を示すもので、図12では減圧口14は、壁27を貫通していたが、壁27の外周と仕切壁6の間に壁27に接することなく設けられている。つまり、減圧口14の内面が、多孔質材8に直接接触することなく、空間をおいているから、多孔質材8内のインクが減圧口14の内面をつたって漏出することが、一層防止される。

また、インクジェットプリンタのキャリッジ52には、インク残量検出センサ60が設けられている。すなわち、インクカートリッジ1の未使用状態では、第1の室9内の多孔質材8と第2の室10内に空間を残すことなくインクが充満されているが、記録動作によりインクが消費されて、第1の室9内のインクがなくなると、記録ヘッド72がインクを吸引する圧力により、第1の室9から空気が第2の室10に侵入し、第2の室10の上方に空隙部分が生じてインク液面が下がってくる。インク残量検出センサ60は、この第2の室10の内側壁面でのインクの有無による光の反射の変化からインク残量の有無を検出する。

前記インク残量センサ60は、図1に示すように、発光素子61がケース2の第2の室10に臨む側壁2aの所定の高さ位置に設定された検出部位αに光を出射し、その検出部位αにおける側壁内面からの反射光を受光素子62(図5)が受光することができるように、発光素子61および受光素子62が、検出部位αを挟んで第2の室10の水平方向に所定の間隔を開けて配設されている。この目的のために、ケース2は、少なくとも検出部位α部分が透光性を確保するために透明または半透明であればよい。

また、前記検出部位αは、図5に示すように、インクカートリッジ1の第2室10内において、側壁2aの内面とそれに隣接する側壁2dの内面とが交差することによって形成される上下方向に延びる稜線部分(コーナ部分)に設定されている。このように、検出部位αを第2の室10の稜線部分(コーナ部分)に設定しておくと、後述するように、第2の室10内のインクの液面の高さがレベルh1からレベルh2まで急激に下がった場合に、図14に示すように、側壁2a内面に付着していたインクLが側壁2aの中央部においてはレベルh1付近に保持されたとしても、側壁2a内面のコーナ部付近に付着していたインクLは、コーナ部分のもつ毛細管作用によって、インク液面の高さと同じレベルh2近傍まで即座に移動するので、検出部位αにおける第2の室10内のインクの有無を精度よく検出することができる。このように、液面が急激に下がるのは、キャリッジの走査移動に伴ってインク液面h2がh1まで揺れたり、記録ヘッド72の噴射機能回復のために、公知の吸引手段を記録ヘッド72に接続して多量のインクを吸引することで、インク液面が急激に下がった場合である。

また、側壁2a内面から第2の室10内に突出して第2の室10の高さ方向に延びるリブを設け、このリブと側壁2a内面とによって形成される稜線部分に検出部位αを設定することも可能であるが、上述したように、通常のインクカートリッジにおいて存在するコーナ部分に検出部位αを設定しておくことにより、インクカートリッジ1の構造を複雑にすることなく、インク残量センサ60による検出精度を高めることができる。

また、上述したように、第1の室9のインクをほぼ消費した後、インクの液面変動が最後に現れる第2の室10のインク残量をインク残量センサ60によって検出することで、インクカートリッジ1を交換すべき時点のインク残量を極力小さくすることができ、インクカートリッジ1を交換する際に発生するインクの無駄を最小限に止めることができる。
