【発明の属する技術分野】
本発明は膨張弁に関し、特に自動車用エアコンシステムの冷凍サイクルの中で高温・高圧の液冷媒を膨張させて低温・低圧にした冷媒をエバポレータに供給するとともにエバポレータ出口での冷媒の状態が所定の過熱度になるように冷媒流量を制御する温度式の膨張弁に関する。

【従来の技術】
自動車用エアコンシステムでは、コンプレッサによって圧縮された高温・高圧のガス冷媒をコンデンサで凝縮し、凝縮された液冷媒を膨張弁で断熱膨張させることで低温・低圧の冷媒にし、それをエバポレータにて蒸発させてコンプレッサに戻すような冷凍サイクルが形成されている。低温の冷媒が供給されるエバポレータは、車室内の空気と熱交換を行うことで、冷房が行われる。

膨張弁としては、エバポレータ出口における冷媒の圧力および温度を感知してその冷媒の状態が所定の過熱度になるようにエバポレータに供給する冷媒の流量を制御する温度式の膨張弁が知られている(たとえば、特許文献1参照。)。

膨張弁101は、その本体ブロック102の側部に、冷媒導入用の冷媒管路接続穴103と、冷媒導出用の冷媒管路接続穴104と、エバポレータからコンプレッサに至る配管に介挿される冷媒管路接続穴105,106とが設けられている。

冷媒管路接続穴103と冷媒管路接続穴104との間の流体通路には、弁座107が本体ブロック102と一体に形成され、その弁座107に対向して上流側からボール状の弁体108が配置され、冷媒が弁座107と弁体108との間の隙間を通過するときに断熱膨張する。また、弁体108は、これを受ける弁体受け109を介して圧縮コイルスプリング110により弁座107に着座させる方向に付勢されている。この圧縮コイルスプリング110は、スプリング受け111およびアジャストねじ112によって受けられている。

本体ブロック102の上端部には、パワーエレメント113が設けられている。このパワーエレメント113は、アッパーハウジング114、ロアハウジング115、ダイヤフラム116、およびセンターディスク117によって構成されている。アッパーハウジング114とダイヤフラム116とによって囲まれた感温室には冷媒が充填され、金属ボール118によって封止されている。

センターディスク117は、シャフト119の上端が当接されている。このシャフト119は、本体ブロック102に形成された貫通孔120に挿通され、下端は弁体108に当接されている。

ホルダ122の上部には、シャフト119の軸線方向の振動を抑えるコイルばね123が配置されている。ホルダ122の頂面は、この膨張弁101の最大の弁開度を規定するストッパとして機能している。

以上の構成の膨張弁101において、エアコンを起動する前は、図示のようにセンターディスク117がホルダ122の上部頂面に当接し、膨張弁101は全開状態にある。したがって、エアコンを起動するとき、膨張弁101は、全開状態から開始する。

ところで、自動車用エアコンシステムは、適用される車輌によって必要な冷凍能力が異なり、膨張弁に要求される容量も異なる。膨張弁の容量は、トン数で表される。車輌によって設定されたトン数からは、膨張弁を流れる流量が決められるので、設定されたトン数の流量は最低限保証するように膨張弁が設計されている。このとき、最大の弁開度は、いかなるトン数の膨張弁でも、設定されたトン数よりも十分大きな値に一義的に設定されている場合がほとんどである。

【発明が解決しようとする課題】
しかしながら、従来の膨張弁は、エアコン起動時に全開状態になっており、そのときの弁開度が必要流量以上に大きくなっていて、大量の冷媒が流れることから、冷媒が通過するときに発生する流動騒音が大きくなり、しかも、膨張弁は必要以上に開いているため、その分、余計に冷媒が流れてしまうため動力が増加してしまうという問題点があった。

本発明はこのような点に鑑みてなされたものであり、起動時の騒音を抑え、省動力化した膨張弁を提供することを目的とする。

【課題を解決するための手段】
本発明では上記問題を解決するために、エバポレータ出口の冷媒の圧力および温度を感知して弁部の弁開度を制御することによりエバポレータに供給する冷媒の流量を制御するパワーエレメントを備え、前記パワーエレメントが、感温室を構成するアッパーハウジングおよびダイヤフラムと、前記弁部を収容している本体ブロックの取り付け端面に固定されるロアハウジングと、前記ダイヤフラムの前記本体ブロック側の面に配置されて前記ダイヤフラムの変位をシャフトを介して前記弁部の弁体に伝達させるセンターディスクとを有している膨張弁において、前記ロアハウジングは、前記シャフトが当接されている前記センターディスクの面に対向して互いにフラットに形成されていて前記センターディスクが前記弁部の開弁方向に移動するときに当接されてストッパとして機能する内壁面を有し、この内壁面を有する部分がフラットに形成された前記本体ブロックの前記取り付け端面に取り付けられ、前記弁部が全閉位置から開弁方向に変化するときの前記シャフトのストロークは、全閉時における前記本体ブロックの前記取り付け端面からの前記シャフトの出代から前記ロアハウジングの厚みを差し引いた値によって設定され、前記センターディスクが前記ロアハウジングの前記内壁面に当接したときの前記弁開度は、設定されたトン数の流量の1.0〜1.4倍に設定したことを特徴とする膨張弁が提供される。

このような膨張弁によれば、全開時の弁開度を、設定されたトン数の流量の1.0〜1.4倍しか流れないように規制したので、起動時の全開状態において、不必要で余分な量の冷媒が流れない。これにより、起動時における冷媒の流動騒音を抑えることができるとともに、余分に流れる冷媒が少なくなるので、コンプレッサの省動力化が図れる。

また、本発明の膨張弁は、パワーエレメントのセンターディスクを、弁部側のハウジングの内壁に当接させて最大弁開度を規定するようにした。これにより、センターディスクの全開側のストロークがハウジングによって規制されることになり、センターディスクのハウジングとの当接面の位置がパワーエレメントの取り付け基準面からのハウジングの厚みだけで決まるため、弁ストロークの公差ばらつき要素を低減することができる。

また、本発明の膨張弁は、センターディスクを、シャフトの弁部と反対側の端部を保持しているホルダがダイヤフラムの変位方向にガイドするようにした。これにより、センターディスクは、ホルダによってシャフトと同一軸線上に位置決めされることから、ダイヤフラムが変位してその変位方向に進退移動するときに、周縁部がハウジングの内側側壁に接触することがなく、安定した流量特性を得ることができる。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して詳細に説明する。

本発明による膨張弁1は、その本体ブロック2の側部に、レシーバ/ドライヤから高温・高圧の冷媒を受けるように高圧冷媒配管が接続される冷媒管路接続穴3と、この膨張弁1にて減圧・膨張された低温・低圧の冷媒をエバポレータへ供給するように低圧冷媒配管が接続される冷媒管路接続穴4と、エバポレータ出口からの冷媒配管に接続される冷媒管路接続穴5と、コンプレッサへ至る冷媒配管に接続される冷媒管路接続穴6とが設けられている。

冷媒管路接続穴3から冷媒管路接続穴4へ連通する流体通路には、弁座7が本体ブロック2と一体に形成され、その弁座7の上流側には、弁座7と対向してボール状の弁体8が配置されている。これにより、弁座7と弁体8との間の隙間が高圧の冷媒を絞る可変オリフィスを構成し、冷媒は、この可変オリフィスを通過するときに断熱膨張する。弁座7は、弁体8の軸線方向の移動量(ストローク)と同じ量以上のテーパが付けられている。すなわち、弁孔の弁体8に対向する側はエッジカットされていてテーパ穴になっており、そのテーパ穴の軸線方向の長さ(高さ)は、弁体8のストロークと同じ長さ以上になっている。ここで、テーパ穴の最小径のところが弁体8の着座位置になるので、この位置から弁体8が最も離れた位置まで移動して全開状態になっても、弁体8の一部はテーパ穴の中に位置しており、これにより、全開時に弁体8がテーパ穴から離脱するのを防止している。

また、冷媒管路接続穴3側の流体通路には、弁体8を受ける弁体受け9と、弁体8を弁座7に着座させる方向に弁体受け9を介して付勢する圧縮コイルスプリング10とが配置され、この圧縮コイルスプリング10は、スプリング受け11およびこの圧縮コイルスプリング10の荷重を調節するよう本体ブロックに螺着されたアジャストねじ12によって受けられている。

本体ブロック2の上端部には、パワーエレメント13が設けられている。このパワーエレメント13は、厚い金属製のアッパーハウジング14およびロアハウジング15と、これらによって囲まれた空間を仕切るよう配置された可撓性のある金属薄板からなるダイヤフラム16と、このダイヤフラム16の下面に配置されたセンターディスク17とによって構成されている。アッパーハウジング14とダイヤフラム16とによって囲まれた空間は、感温室を構成し、ここに2種類以上の冷媒ガスと不活性ガスとが充填され、金属ボール18を抵抗溶接することにより閉止されている。センターディスク17は、その下部が半径方向外方へ突出して大径に形成されており、その下面はフラットに形成されていている。このセンターディスク17の突出部の下面に対向するロアハウジング15の内壁面もフラットに形成されていている。この内壁面のフラット部分は、センターディスク17の下方への移動を規制するストッパとして機能し、この膨張弁1の最大の弁開度を規定している。

センターディスク17の下方には、ダイヤフラム16の変位を弁体8へ伝達するシャフト19が配置されている。このシャフト19は、本体ブロック2に形成された貫通孔20に挿通されている。

この貫通孔20は、その上部が拡開形成されていて、その段差部にOリング21が配置されている。このOリング21は、シャフト19と貫通孔20との間の隙間をシールし、その隙間を介して冷媒が冷媒管路接続穴5,6間の流体通路に漏れるのを防止している。

また、シャフト19の上端部は、冷媒管路接続穴5,6間の流体通路を横切って垂下する筒状部を有するホルダ22によって保持されている。このホルダ22の下端部は、貫通孔20の拡開部に嵌入され、その下部端面が貫通孔20の上部開口端方向へのOリング21の移動を規制している。

ホルダ22の上部には、シャフト19に対して横方向から付勢するコイルばね23が配置されている。このコイルばね23でシャフト19に横荷重を与える構成にしたことにより、冷媒管路接続穴3における高圧冷媒に圧力変動があったときにシャフト19の軸線方向の動作が敏感に反応しないようにしている。つまり、このコイルばね23は、シャフト19の軸線方向の振動による異常振動音の発生を抑える制振機構を構成している。

また、ホルダ22の上部は、冷媒管路接続穴5,6間を連通している流体通路とダイヤフラム16の下方空間とを連通させる通路を有し、かつ、センターディスク17の下面には、シャフト19が当接する中心部を除いて複数本の通気溝が放射状に形成されていて、エバポレータから戻ってきた冷媒がダイヤフラム16の下方の部屋に導入できるようになっている。

以上の構成の膨張弁1において、エアコンを起動する前、パワーエレメント13は、エアコン運転中の場合よりも十分高い温度を検出しているため、パワーエレメント13の感温室の圧力が上がっており、ダイヤフラム16は、図示のように図の下方へ変位し、センターディスク17がロアハウジング15のストッパ部に当接している。このダイヤフラム16の変位は、シャフト19を介して弁部の弁体8に伝達され、膨張弁1は全開状態になっている。このため、エアコン起動時は、全開状態から開始するので、膨張弁1は、最大流量の冷媒をエバポレータに供給する。

エバポレータからの冷媒が冷えてくるにつれて、パワーエレメント13の感温室の温度が下がり、感温室内の冷媒ガスがダイヤフラム16の内表面にて凝縮する。これにより、感温室内の圧力が低下してダイヤフラム16が上方に変位するので、シャフト19が圧縮コイルスプリング10に押されて上方へ移動する。その結果、弁体8が弁座7側に移動することにより高圧冷媒の流路面積が減り、エバポレータに送り込まれる冷媒の流量が減少していって、冷房負荷に応じた流量の弁開度に整定する。

膨張弁1は、システムから要求される冷凍能力に応じて容量が決められ、一般には、1トンタイプ、1.5トンタイプ2トンタイプがある。いずれのタイプも、弁体8は、それぞれの冷凍トンに相当するストロークの範囲で弁開度が制御されるよう設定されている。起動時の最大弁開度については、従来の膨張弁では、タイプに関係なく、十分大きなある値のストロークA、たとえば0.8mmに設定されているが、本発明の膨張弁1では、指定されたトン数の流量の1.0〜1.4倍流れるようなストロークに設定してある。たとえば1トンタイプの膨張弁であれば、最大ストロークは、1トンの容量を満足する流量が流れるストローク位置Bからその1.4倍の流量が流れる最大弁開度の位置B’の間に設定されている。

図3は冷凍能力の倍数に対する起動時の騒音の関係を示す図、図4は膨張弁の起動直後における騒音の変化を示す図である。
膨張弁1の起動時における騒音が冷凍能力の倍率の変化によってどのように変化するかを示したのが図3である。この図3によれば、冷凍能力が1.4倍の近傍を越えたあたりから騒音が急増していることが分かる。本発明の膨張弁では、全開状態における冷凍能力が1.4倍までしか出ないようにしてあるので、起動時の騒音を抑えることができる。

また、起動直後の騒音は、全開状態における冷凍能力を1.4倍に抑えたことにより、図4に示したように、従来より大きく低減している。時間が経つに連れて冷凍サイクルが安定してくると、膨張弁1の制御領域に入るため、騒音は、従来と同じになる。

図5は公差ばらつきを説明する図であって、(A)は従来の膨張弁の場合を示し、(B)は本発明の膨張弁の場合を示している。
本発明による膨張弁は、従来の膨張弁に比較して、シャフトの最大ストロークを小さくする必要がある。たとえば1トンタイプの膨張弁では、シャフトの最大ストロークを従来の0.8mmから0.3mm程度までに小さくしている。このため、ストロークを決める部材の寸法の公差ばらつきが大きく影響してくるようになり、これを小さく抑える必要がある。本発明の膨張弁では、最大弁開度を決めるセンターディスク17のストッパをホルダ22からパワーエレメント13のロアハウジング15に変更することによって解決している。

一方、本発明の膨張弁1では、(B)に示したように、シャフト19のストロークSは、センターディスク17がロアハウジング15の内壁面に当接している位置から全閉時の図示の位置までである。ここで、パワーエレメント13が取り付けられる本体ブロック2の頂面を基準面とし、ロアハウジング15の厚みをtで表すと、基準面からのシャフト19の出代Pは、P=t+Sとなり、ストロークSは、S=P−tで表すことができる。したがって、ストロークSを決めるパラメータは2つになり、ばらつき要素を半減することができる。これにより、従来の膨張弁に比較して、公差ばらつきを小さくすることができる。

特に、ホルダ22を樹脂で形成した場合、樹脂は熱膨張することから、従来の膨張弁では、パラメータBが冷媒温度によって変動してしまい、ストロークSの値が温度の関数になっている。これに対し、本発明の膨張弁では、ストロークSを決めるパラメータにパラメータBが含まれていないので、公差ばらつきをさらに小さくすることができる。

【発明の効果】
以上説明したように、本発明では、最大弁開度を、指定されたトン数の1.0〜1.4倍の流量になるように設定する構成にした。これにより、起動時において、全開時の冷媒流量が制限されるため、冷媒が通過するときの騒音を低減することができ、不必要に余分な冷媒を流すことがなくなるため、動力の無駄を省くことができる。

また、パワーエレメントのセンターディスクの弁部側のストロークを弁部側のハウジングの内壁で規制するようにした。これにより、ストロークを決めるパラメータが減るので、弁ストロークの公差ばらつき要素を従来よりも低減することができる。

さらに、弁座には、テーパが付けられているが、そのテーパ部分の軸線方向の長さを、弁体のストロークと同じ長さ以上にしてある。これにより、たとえ、弁体を付勢している圧縮コイルスプリングが傾いた状態にあっても、全開時に弁体がテーパ穴から離脱するのを防止することができる。
