本発明は、気体、有機液体等に対する遮断性に優れ、良好な柔軟性を示す熱可塑性重合体組成物、該重合体組成物からなる成形品および該重合体組成物の用途に関する。

【従来の技術】
近年、ゴム弾性を有する軟質材料であって、加硫工程を必要とせず、熱可塑性樹脂と同様に成形加工およびリサイクルが可能な熱可塑性エラストマーが、自動車部品、家電部品、電線被覆、医療用部品、雑貨、履物等の分野で多用されている。このような熱可塑性エラストマーの中で、ビニル芳香族化合物−共役ジエン化合物ブロック共重合体の水素添加物(以下、「水添ブロック共重合体」と略記する)は、ゴム用軟化剤が配合されることでその柔軟性が向上し、かつゴム弾性や成形加工性に優れることから、近年その使用量が増大している。

しかしながら、一般に上述の水添ブロック共重合体のような熱可塑性エラストマーは、酸素、窒素、二酸化炭素等の気体、またはガソリン、オイル等の有機液体などに対する遮断性に劣り、そのような気体または有機液体への遮断性を必要とするシート、フィルム、飲食品用包装材、容器、容器用パッキング、チューブ、ホース等へ適用することは極めて困難であるのが実状である。

一方、エチレン−ビニルアルコール系共重合体は、気体、有機液体等に対して高度の遮断性を有し、しかも、塩化ビニリデン樹脂や塩化ビニル樹脂のように焼却処分時に有害なガスを発生することがないため、食品包装材等の種々の用途に展開されている。しかしながら、エチレン−ビニルアルコール系共重合体は、柔軟性に劣っているため、熱可塑性エラストマーが使用されている用途で、かつ遮断性が必要なものには適用できない。

そこで、気体、有機液体等に対する遮断性と柔軟性とを併せ持つ材料として、エチレン−ビニルアルコール系共重合体の層に対して軟質樹脂の層を積層してなる積層体が提案されている。また、エチレン−ビニルアルコール系共重合体と他の軟質樹脂とを溶融条件下に混合して、気体、有機液体等に対する遮断性と柔軟性とを併せ持つ材料を得ようとする試みもなされている(特許文献1、特許文献2参照)。

【発明が解決しようとする課題】
しかし、エチレン−ビニルアルコール系共重合体の層に対して軟質樹脂の層を積層してなる積層体の場合、エチレン−ビニルアルコール系共重合体層単独に比較して柔軟性が向上しているものの、用途によっては柔軟性が十分とはいえない場合がある。

また、エチレン−ビニルアルコール系共重合体と他の軟質樹脂とを溶融条件下に混合した場合(特許文献1、特許文献2参照)、エチレン−ビニルアルコール系共重合体の他の樹脂に対する親和性が低く相溶性が不良であるために、柔軟性と気体や有機液体等に対する遮断性の両立が不十分であった。

本発明の目的は、気体、有機液体等に対する遮断性と柔軟性とを併せ持つ熱可塑性重合体組成物を提供することにある。

【課題を解決するための手段】
本発明者らは鋭意検討の結果、エチレン−ビニルアルコール系共重合体、特定のブロック共重合体、ゴム用軟化剤、並びに特定の変性付加重合体とからなる熱可塑性重合体組成物が、遮断性と柔軟性とを両立し得ることを見いだし、本発明を完成するに至った。

即ち、本発明は、(1)エチレン−ビニルアルコール系共重合体(I)、ビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとから主としてなるブロック共重合体であって、該共役ジエン重合体ブロックが水素添加されたブロック共重合体(II)、ゴム用軟化剤(III)、並びにエチレン−ビニルアルコール系共重合体(I)と反応し得るα,β−不飽和カルボン酸単位および/またはその誘導体由来の官能基を有する変性付加重合体(IV)から主としてなる熱可塑性重合体組成物であって、
(2){エチレン−ビニルアルコール系共重合体(I)の含有量}:{ブロック共重合体(II)、ゴム用軟化剤(III)および変性付加重合体(IV)の合計含有量}の質量比が、10:90〜40:60であり、
(3){ブロック共重合体(II)の含有量}:{ゴム用軟化剤(III)の含有量}の質量比が、50:50〜67.5:32.5であり、
(4){ブロック共重合体(II)の含有量}:{変性付加重合体(IV)の含有量}の質量比が、40:60〜50:50であり、
(5)該変性付加重合体(IV)が、ビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとから主としてなり、かつα,β−不飽和カルボン酸単位および/またはその誘導体単位を含有するブロックポリマーおよび/またはその水素添加物であり、
(6)該ブロック共重合体(II)とゴム用軟化剤(III)とからなるマトリックス中に、エチレン−ビニルアルコール系共重合体(I)が分散した構造を有する
ことを特徴とする熱可塑性重合体組成物を提供する。

【発明の実施の形態】
以下に本発明について詳細に説明する。

本発明の熱可塑性重合体組成物は、気体、有機液体等に対する良好な遮断性を示す成分として、主としてエチレン単位(−CH2CH2−)とビニルアルコール単位(−CH2−CH(OH)−)とからなるエチレン−ビニルアルコール系共重合体(I)を含有する。

エチレン−ビニルアルコール系共重合体(I)のエチレン単位の含有量は、気体、有機液体等に対する遮断性の高さと成形加工性の良好さの点から、10〜99モル%であることが好ましく、20〜75モル%であることがより好ましく、25〜60モル%であることがさらに好ましい。

エチレン−ビニルアルコール系共重合体(I)は、後述するように、代表的にはエチレン−脂肪酸ビニルエステル系共重合体ケン化物であるが、この場合、脂肪酸ビニルエステル単位のケン化度は、得られるエチレン−ビニルアルコール系共重合体の遮断性と熱安定性の高さの点から、50モル%以上であることが好ましく、90モル%以上であることがより好ましく、95モル%以上であることがさらに好ましく、98モル%以上であることが特に好ましい。

エチレン−ビニルアルコール系共重合体(I)のメルトフローレート(温度210℃、荷重2.16kgの条件下に、ASTM D1238に記載の方法で測定)は、成形加工性の良好さの点から、0.1〜100g/10分であることが好ましく、0.5〜50g/10分であることがより好ましく、1〜20g/10分であることが特に好ましい。

エチレン−ビニルアルコール系共重合体(I)は、少量(好ましくは、全構成モノマー単位に対して10モル%以下)であれば、上記で述べた以外の他の構成単位を有していてもよい。他の構成単位としては、プロピレン、イソブチレン、4−メチルペンテン−1、1−ヘキセン、1−オクテン等のα−オレフィン;酢酸ビニルエステル、プロピオン酸ビニルエステル、バーサチック酸ビニルエステル、ピバリン酸ビニルエステル、バレリン酸ビニルエステル、カプリン酸ビニルエステル、安息香酸ビニルエステル等のカルボン酸ビニルエステル;イタコン酸、メタクリル酸、アクリル酸、無水マレイン酸等の不飽和カルボン酸またはその誘導体(例:塩、エステル、ニトリル、アミド、無水物など);ビニルトリメトキシシラン等のビニルシラン系化合物;不飽和スルホン酸またはその塩;N−メチルピロリドン;等から誘導される単位を挙げることができる。また、エチレン−ビニルアルコール系共重合体は、アルキルチオ基などの官能基を末端に有していてもよい。

エチレン−ビニルアルコール系共重合体(I)は、常法に従って製造することができる。例えば、主としてエチレンと脂肪酸ビニルエステルとからなるモノマーを、メタノール、t−ブチルアルコール、ジメチルスルホキシド等の有機溶媒中、加圧下に、過酸化ベンゾイル、アゾビスイソブチロニトリル等のラジカル重合開始剤を用いて重合させることによってエチレン−脂肪酸ビニルエステル系共重合体を得、次いで、これを酸触媒またはアルカリ触媒の存在下でケン化することによって製造することができる。ここで、脂肪酸ビニルエステルとしては、例えば、酢酸ビニルエステル、プロピオン酸ビニルエステル、バーサチック酸ビニルエステル、ピバリン酸ビニルエステル、バレリン酸ビニルエステル、カプリン酸ビニルエステルなどを使用することができるが、これらの中でも酢酸ビニルエステルが好ましい。

また、前述した変性エチレン−ビニルアルコール系共重合体は、例えば、エチレン−ビニルアルコール共重合体と、1,2−エポキシブタン、2,3−エポキシブタン、エポキシプロパン、エポキシエタンおよびグリシドール等の数平均分子量500以下の一価エポキシ化合物とを反応させることにより製造することができる。ここで、エチレン−ビニルアルコール共重合体と数平均分子量500以下の一価エポキシ化合物の反応は、押出機を使用した溶融反応、あるいは溶液中における反応など、任意の方法で行うことができる。

また、本発明の熱可塑性重合体組成物は、熱可塑性エラストマー成分として、主としてビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとからなるブロック共重合体(II)を含有する。

ブロック共重合体(II)は、ビニル芳香族モノマー重合体ブロックをAで示し、共役ジエン重合体ブロックをBで示した場合に、A−Bで表されるジブロック構造、A−B−AまたはB−A−Bで表されるトリブロック構造、A−B−A−Bで表されるテトラブロック構造、あるいはAとBが5個以上直鎖状に結合しているポリブロック構造をとることができる。それらの内でも、A−Bで表されるジブロック構造、またはA−B−Aで表されるトリブロック構造であることが、得られる熱可塑性重合体組成物の柔軟性および力学特性が良好なものになる点から好ましい。

共役ジエン重合体ブロックと共に、ブロック共重合体(II)を構成するビニル芳香族モノマー重合体ブロックの形成に用いられるビニル芳香族モノマーとしては、例えば、スチレン、α−メチルスチレン、β−メチルスチレン、o−メチルスチレン、m−メチルスチレン、p−メチルスチレン、t−ブチルスチレン、2,4−ジメチルスチレン、2,4,6−トリメチルスチレン、モノフルオロスチレン、ジフルオロスチレン、モノクロロスチレン、ジクロロスチレン、メトキシスチレン、ビニルナフタレン、ビニルアントラセン、インデン、アセトナフチレンなどのビニル芳香族化合物が挙げられる。ビニル芳香族モノマー重合体ブロックは、前記したビニル芳香族化合物の1種のみからなる構造単位を有していても、または2種以上からなる構造単位を有していてもよい。そのうちでも、ビニル芳香族モノマー重合体ブロックはスチレンに由来する構造単位から主としてなっていることが好ましい。

ビニル芳香族モノマー重合体ブロックは、ビニル芳香族化合物からなる構造単位と共に必要に応じて他の共重合性単量体、例えば、1−ブテン、ペンテン、ヘキセン、ブタジエン、イソプレン、メチルビニルエーテル等の構造単位を少量有していてもよく、その場合の他の共重合性単量体からなる構造単位の割合は、ビニル芳香族モノマー重合体ブロックの質量に基づいて30質量%以下であることが好ましく、10質量%以下であることがより好ましい。

そのうちでも、共役ジエン重合体ブロックは、イソプレン単位を主体とするモノマー単位からなるポリイソプレンブロックまたはその不飽和結合の一部または全部が水素添加された水添ポリイソプレンブロック;ブタジエン単位を主体とするモノマー単位からなるポリブタジエンブロックまたはその不飽和結合の一部または全部が水素添加された水添ポリブタジエンブロック;或いはイソプレン単位とブタジエン単位を主体とするモノマー単位からなるイソプレン/ブタジエン共重合体ブロックまたはその不飽和結合の一部または全部が水素添加された水添イソプレン/ブタジエン共重合体ブロックであることが好ましい。

共役ジエン重合体ブロックの構成ブロックとなり得る上記したポリイソプレンブロックでは、その水素添加前には、イソプレンに由来する単位は、2−メチル−2−ブテン−1,4−ジイル基[−CH−C(CH)=CH−CH−;1,4−結合のイソプレン単位]、イソプロペニルエチレン基[−CH(C(CH)=CH)−CH−;3,4−結合のイソプレン単位]および1−メチル−1−ビニルエチレン基[−C(CH)(CH=CH)−CH−;1,2−結合のイソプレン単位]からなる群から選ばれる少なくとも1種の基からなっており、各単位の割合は特に限定されない。

共役ジエン重合体ブロックの構成ブロックとなり得る上記したポリブタジエンブロックでは、その水素添加前には、そのブタジエン単位の70〜20モル%、特に65〜40モル%が2−ブテン−1,4−ジイル基(−CH−CH=CH−CH−;1,4−結合ブタジエン単位)であり、30〜80モル%、特に35〜60モル%がビニルエチレン基[−CH(CH=CH)−CH−;1,2−結合ブタジエン単位]であることが好ましい。

共役ジエン重合体ブロックの構成ブロックとなり得る上記したイソプレン/ブタジエン共重合体ブロックでは、その水素添加前に、イソプレンに由来する単位は2−メチル−2−ブテン−1,4−ジイル基、イソプロペニルエチレン基および1−メチル−1−ビニルエチレン基からなる群から選ばれる少なくとも1種の基からなっており、またブタジエンに由来する単位は2−ブテン−1,4−ジイル基および/またはビニルエチレン基からなっており、各単位の割合は特に制限されない。イソプレン/ブタジエン共重合体ブロックでは、イソプレン単位とブタジエン単位の配置は、ランダム状、ブロック状、テーパーブロック状のいずれの形態になっていてもよい。そして、イソプレン/ブタジエン共重合体ブロックでは、イソプレン単位:ブタジエン単位のモル比が1:9〜9:1であることが好ましく、3:7〜7:3であることがより好ましい。

ビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとから主としてなるブロック共重合体(II)は、熱可塑性重合体組成物の耐熱性および耐候性が良好なものとなる点から、その共役ジエン重合体ブロックにおける不飽和二重結合の一部または全部が水素添加(以下「水添」ということがある)されていることが好ましい。その際の共役ジエン重合体ブロックの水添率は50モル%以上であることが好ましく、60モル%以上であることがより好ましく、80モル%以上であることがさらに好ましい。

ブロック共重合体(II)において、ビニル芳香族モノマー重合体ブロックの分子量および共役ジエン重合体ブロックのそれぞれの分子量は特に制限されないが、水素添加前の状態で、ビニル芳香族モノマー重合体ブロックの数平均分子量が1,000〜100,000の範囲内にあり、共役ジエン重合体ブロックの数平均分子量が10,000〜500,000の範囲内にあることが、熱可塑性重合体組成物の力学的特性、成形加工性などの点から好ましい。なお、本明細書でいう数平均分子量は、ゲルパーミエーションクロマトグラフィー(GPC)法により、標準ポリスチレン検量線から求めた値をいう。

ブロック共重合体(II)は、例えば、アニオン重合やカチオン重合などのイオン重合法、シングルサイト重合法、ラジカル重合法などにより製造することができる。例えば、アニオン重合法による場合は、アルキルリチウム化合物等のアニオン重合開始剤の存在下、n−ヘキサンやシクロヘキサンなどの不活性有機溶媒中で、ビニル芳香族化合物、共役ジエン化合物を逐次重合させ、所望の分子構造および数平均分子量を有するブロック共重合体(好ましくは、ジブロック共重合体またはトリブロック共重合体)を製造した後、アルコール類、カルボン酸類、水などの活性水素化合物を添加して重合を停止させることにより製造することができる。

また、本発明の熱可塑性重合体組成物は、ゴムを柔軟化あるいは可塑化させる成分として、ゴム用軟化剤(III)を含有する。このようなゴム用軟化剤(III)としては、特に制限はなく、ゴムに一般的に配合されているゴム用軟化剤を使用することができるが、その中でもパラフィン系オイルを好ましく使用できる。一般に、プロセスオイルなどとして用いられるオイルは、ベンゼン環やナフテン環などの芳香族環を有する成分、パラフィン成分(鎖状炭化水素)などが混合したものであり、パラフィン鎖を構成する炭素数が、オイルの全炭素数の50質量%以上を占めるものを「パラフィンオイル」と称している。本発明で用いられるゴム用軟化剤(III)としては、芳香族環を有する成分の含有量が5質量%以下のパラフィンオイルが好ましく用いられる。

パラフィン系オイルの40℃における動粘度は、20×10-6〜800×10-62/秒であるのが好ましく、50×10-6〜600×10-62/秒であるのがより好ましい。また、流動点は、−40〜0℃であるのが好ましく、−30〜0℃であるのがより好ましい。さらに、引火点は、200〜400℃であるのが好ましく、250〜350℃であるのがより好ましい。

また、本発明の熱可塑性重合体組成物は、気体及び有機液体等に対する遮断性を向上させる成分として、エチレン−ビニルアルコール系共重合体(I)と反応し得る官能基を有する変性付加重合体(IV)を含有する。このような変性付加重合体(IV)としては、特に限定されず、単一の付加重合性モノマーからなる付加重合体でかつエチレン−ビニルアルコール系共重合体(I)と反応し得る官能基を有するもの、複数の付加重合性モノマーからなるランダム付加重合体でかつエチレン−ビニルアルコール系共重合体(I)と反応し得る官能基を有するもの、複数の付加重合性モノマーからなるブロック付加重合体でかつエチレン−ビニルアルコール系共重合体(I)と反応し得る官能基を有するものなど、任意の変性付加重合体を使用することができる。

その中でも、変性付加重合体(IV)としては、α,β−不飽和カルボン酸および/またはその誘導体を含有する付加重合体であることが好ましく、そのような変性付加重合体としては、例えば、α,β−不飽和カルボン酸および/またはその誘導体を含有するポリプロピレン、α,β−不飽和カルボン酸および/またはその誘導体を含有するポリエチレン、α,β−不飽和カルボン酸および/またはその誘導体を含有するαオレフィン共重合ポリエチレン、α,β−不飽和カルボン酸および/またはその誘導体を含有するEPDM、ビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとから主としてなり、かつα,β−不飽和カルボン酸および/またはその誘導体を含有するブロックポリマーなどを挙げることができる。この内、変性付加重合体(IV)が、ビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとから主としてなり、かつα,β−不飽和カルボン酸および/またはその誘導体を含有するブロックポリマー(IV−1)であることが、得られる熱可塑性重合体組成物の力学性能が優れたものとなる点で一層好ましい。

上記のブロックポリマー(IV−1)を構成するビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックは、ブロック共重合体(II)に関して前述した種々のビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックから形成することができるが、特にブロックポリマー(IV-1)を構成するビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックが、ブロック共重合体(II)と同一のブロックから形成されているのが好ましい。

(2){エチレン−ビニルアルコール系共重合体(I)の含有量}:{ブロック共重合体(II)、ゴム用軟化剤(III)および変性付加重合体(IV)の合計含有量}の質量比が、10:90〜40:60であり、
(3){ブロック共重合体(II)の含有量}:{ゴム用軟化剤(III)の含有量}の質量比が、50:50〜67.5:32.5であり、
(4){ブロック共重合体(II)の含有量}:{変性付加重合体(IV)の含有量}の質量比が、40:60〜50:50であり、
(5)該変性付加重合体(IV)が、ビニル芳香族モノマー重合体ブロックと共役ジエン重合体ブロックとから主としてなり、かつα,β−不飽和カルボン酸単位および/またはその誘導体単位を含有するブロックポリマーおよび/またはその水素添加物であり、
(6)該ブロック共重合体(II)とゴム用軟化剤(III)とからなるマトリックス中に、エチレン−ビニルアルコール系共重合体(I)が分散した構造を有する
ことを特徴とする熱可塑性重合体組成物。
