上記目的を達成するため本発明は、一対の金型のうち、いずれか一方側の金型の成形面に加飾シートをセットし、射出注入孔からキャビティ内に溶融樹脂を注入した後、二次圧をかけて部分的に加飾された成形品を成形する方法において、加飾シートを、射出注入孔が設けられる第1金型のシートセット面にセットするとともに、この射出注入孔から第2金型に向けて溶融樹脂を射出し、その後、シートセット面に対向するかまたはその周辺の第2金型の成形面に形成される型内ランナー等を通して溶融樹脂をキャビティ内に充填し、二次圧をかける前に型内ランナーの溶融樹脂をシートセット面に向けて圧縮するようにした。

ここで、型内ランナーとしては、例えば溶融樹脂を注入する際に、実際の製品形状の肉厚より厚肉にして、キャビティ内を流動する溶融樹脂の流速を低めることが出来るようにされた部分であり、シートセット面に対向する領域の全域を型内ランナーとする必要はなく、シートセット面に対向する領域のうち部分的なエリアで良い。
そして、溶融樹脂を注入した後二次圧をかける前に、型内ランナーの溶融樹脂をシートセット面に向けて圧縮して実際の製品形状の肉厚に戻すことにより、その後の二次圧(保圧)の効果が型内ランナー内の樹脂にも有効に作用して、同部にヒケ等が発生しないようにする。

ここで、加飾シート2としては、例えば織布、不織布等の繊維素材や、TPO(オレフィン樹脂)、塩化ビニル、ポリウレタン等の熱可塑性樹脂シートまたは発泡樹脂シート等が適用可能であるが、本実施例では、TPOシートとしている。
また、射出樹脂としては、例えばポリエチレンや、ポリプロピレンや、ポリスチレンや、ポリアミドや、アクリロニトリル−スチレン−ブタジエン共重合体や、エチレン−プロピレンブロック共重合体等の射出成形に常用されている樹脂素材が適用可能である。

また、射出された溶融樹脂は、最初に加飾シート2の前面のキャビティ内に充填されるのが望ましいため、図1に示すインストルメントパネル1の成形方法では、各樹脂注入部G1〜G9の注入順序は、G4、G5→G6→G1、G2、G3→G7、G8、G9の順序としている。

また、二次圧をかける際に、シートセット面内またはその近傍の射出注入孔を閉じるようにすれば、シートの位置ずれや、伸び等の不具合を一層抑制することができる。
