【発明の属する技術分野】
本発明は、摩耗が起こりにくいクラッチプレートを備えた摩擦クラッチ、及び電磁式のクラッチ機構、並びにそのクラッチプレートを備えた駆動力伝達装置に関するものである。

【従来の技術】
従来より、駆動側クラッチプレートと、従動側クラッチプレートとを摩擦係合させることによって、動力伝達を行う摩擦クラッチが知られている。

前記摩擦クラッチにおける両クラッチプレートの摺動面には、摩擦係合による摩耗を抑制するために表面処理を施している。その表面処理の一例としては、両クラッチプレートの摺動面の組成を、窒化処理又は焼き入れ焼き戻し処理により変化させたものがある。このようにして、両クラッチプレートの摺動面を強化することで、摩耗を減らすようにしている。

【発明が解決しようとする課題】
しかしながら、上記処理を施した摩擦クラッチであっても、乾性摩擦係合を行ったり、潤滑油中の摩擦係合であっても大きな力で摩擦係合を行ったりすると耐久性に乏しかった。

従って、本発明は、前述した事情に鑑みてなされたものであって、その目的は摩耗が起こりにくく、耐久性のあるクラッチプレートを備えた摩擦クラッチ及び電磁式のクラッチ機構、並びに駆動力伝達装置を提供することにある。

【課題を解決するための手段】
上記目的を達成するために、請求項1に記載の発明は、押圧された状態で互いに摩擦係合する複数の鉄製クラッチプレートを備えた摩擦クラッチであって、前記互いに摩擦係合する一方のクラッチプレートの摺動面に非晶質構造を有するダイヤモンド状炭素薄膜を施したことを要旨とする。

【発明の実施の形態】
(第1実施形態)
以下、本発明を具体化した第1実施形態を図1〜図8に従って説明する。

図1には、本発明を具体化した一実施形態の駆動力伝達装置を示している。この駆動力伝達装置11は、図2に示すように、四輪駆動車12における後輪側への駆動力伝達経路に配設されている。

前記四輪駆動車12は、駆動力伝達装置11、トランスアクスル13、エンジン14、一対の前輪15、及び一対の後輪16を備えている。
前記エンジン14の駆動力はトランスアクスル13を介してアクスルシャフト17に出力し、前輪15を駆動する。

また、トランスアクスル13にはプロペラシャフト18を介して駆動力伝達装置11が連結され、同駆動力伝達装置11にはドライブピニオンシャフト19を介してリヤデファレンシャル20が連結されている。リヤデファレンシャル20には、アクスルシャフト21を介して後輪16が連結されている。前記プロペラシャフト18とドライブピニオンシャフト19が駆動力伝達装置11にてトルク伝達可能に連結された場合には、エンジン14の駆動力は後輪16に伝達される。

駆動力伝達装置11はリヤデファレンシャル20とともにディファレンシャルキャリヤ22内に収容され、且つディファレンシャルキャリヤ22に支持され、同ディファレンシャルキャリヤ22を介して車体に支持されている。

次に駆動力伝達装置11について説明する。
図1に示すように、駆動力伝達装置11は外側回転部材としてのアウタケース30a、内側回転部材としてのインナシャフト30b、メインクラッチ機構30c、パイロットクラッチ機構30d、及びカム機構30eを備えている。

前記メインクラッチ機構30cは、本発明のクラッチ部及びメインクラッチに相当する。
前記アウタケース30aは、有底筒状のフロントハウジング31aと、フロントハウジング31aの後端開口部に螺着され、且つその開口部を覆蓋するリヤハウジング31bとから構成されている。前記フロントハウジング31aの前端部には入力軸50が突出形成され、同入力軸50は前記プロペラシャフト18(図2参照)に連結されている。

前記フロントハウジング31aは非磁性材料であるアルミニウムにて形成され、前記リヤハウジング31bは磁性材料である鉄にて形成されている。リヤハウジング31bの径方向の中間部には、非磁性体材料であるステンレス製の筒体51が埋設され、同筒体51は環状の非磁性部位を形成している。

図1に示すように、メインクラッチ機構30cは湿式多板式のクラッチ機構であって、鉄製のインナクラッチプレート32a及び鉄製のアウタクラッチプレート32bを多数備えている。そして、前記クラッチプレート32aの両側摺動面にペーパー系湿式摩擦材が貼り付けられている。このため、クラッチプレート32a,32b同士が係合した際に、素材同士(鉄同士)が直接摺接することなく、結果的に鉄の摩耗粒子が出にくいようにされている。

前記インナクラッチプレート32a,アウタクラッチプレート32bは、フロントハウジング31aの奥壁側に配設されている。各インナクラッチプレート32aは、インナシャフト30bの外周にスプライン嵌合されて軸方向へ移動可能に組み付けられている。

パイロットクラッチ機構30dは、電磁石33、クラッチ部としての摩擦クラッチ34、及びアーマチャ35を備えている。前記電磁石33とアーマチャ35にて電磁式の駆動手段が構成されている。

図1に示すように、ヨーク36はディファレンシャルキャリヤ22(図2参照)に対してインローにて支承され、かつリヤハウジング31bの後端部の外周に対して相対回転可能に支持されている。前記ヨーク36には環状をなす電磁石33が嵌着され、同電磁石33はリヤハウジング31bの環状凹所53に嵌合されている。

前記摩擦クラッチ34は、鉄製の複数のインナクラッチプレート34a及び鉄製の複数のアウタクラッチプレート34bからなる多板式の摩擦クラッチとして構成されている。

前記インナクラッチプレート34aは「他方のクラッチプレート」に相当し、前記アウタクラッチプレート34bは「一方のクラッチプレート」に相当する。前記インナクラッチプレート34aは、後述するカム機構30eを構成する第1カム部材37の外周にスプライン嵌合されて軸方向へ移動可能に組み付けられている。一方、各アウタクラッチプレート34bは、フロントハウジング31aの内周にスプライン嵌合されて軸方向へ移動可能に組み付けられている。

前記インナクラッチプレート34aと各アウタクラッチプレート34bとは交互に位置して、互いに当接した摩擦係合状態と、互いに離間して非係合の自由状態との両状態が可能とされている。

図3に示すように、前記インナクラッチプレート34a、アウタクラッチプレート34bには互いに接触する摺動面S1,S2が形成されている。
図3,4に示すように、前記クラッチプレート34aの摺動面S1の全面には、プレス加工により微細な幅の溝部40が微少な間隔を保持して多数並列して設けられている。前記摺動面S1には公知の窒化処理、又は公知の焼き入れ焼き戻し処理が施されている。なお、溝部40はわかりやすいように誇張して示してあるが、溝のピッチ、高さともにμm単位で形成されていれば十分である。

そして、図3に示すように、前記摺動面S2にはCVD(Chemical Vapor Deposition )法、PVD(Physical Vapor Deposition )法、イオン蒸着法等の公知の方法によりダイヤモンド状炭素薄膜Dが施されている。

即ち、例えば以下に示す装置にて、アウタクラッチプレート34bにはダイヤモンド状炭素薄膜Dが成形される。
図8に示す装置61は、高温プラズマCVDを行うためのものであり、排気口62を有する真空チャンバ63を備えている。真空チャンバ63内には、放電のための陰極64及び陽極65が設けられている。陰極64と陽極65には電源66が接続されており、同電源66により陰極64及び陽極65には直流電圧が印加される。前記陽極65の先端部には、供給口67が形成されている。

ダイヤモンド状炭素薄膜Dの合成のための原料ガスは、図中の矢印に示すように前記陰極64と陽極65との間を通り、かつ供給口67を介して真空チャンバ63内へ供給される。そして、供給口67近傍での放電により分解及び励起されたプラズマを生成するようになっている。なお、このプラズマ生成からダイヤモンド状炭素薄膜D成形に至る一連の操作において真空チャンバ63内は低圧にされている。真空チャンバ63内には、ホルダ68が配置されており、そのホルダ68にはアウタクラッチプレート34bがセットされる。

そして、ホルダ68にセットしたアウタクラッチプレート34bの摺動面S2に対して、前記生成したプラズマを当てることで、摺動面S2にダイヤモンド状炭素薄膜Dを成長させる。このようにして、適当な厚みとなるまでダイヤモンド状炭素薄膜Dを堆積する。本実施形態では、前記ダイヤモンド状炭素薄膜Dの厚さは3μmとされている。

このダイヤモンド状炭素薄膜Dの膜厚を0.1〜10μmの範囲にすることで、摺動面S2の保護を実現可能であるが、望ましくは1〜5μmの膜厚の範囲である。この厚みが0.1μm未満では摩耗に対する耐久寿命が短く、実用に向かない。逆に10μmを越えると被膜が脆くなる。なお、ダイヤモンド状炭素はDLCと呼ばれている。

ところで、図1に示すように、アーマチャ35は環状をなしており、フロントハウジング31aの内周にスプライン嵌合されて軸方向へ移動可能に組み付けられている。前記アーマチャ35は摩擦クラッチ34に対して一側に位置し、摩擦クラッチ34に対向している。

前記収納室K1には潤滑油が充填され、同潤滑油は両クラッチプレート32a,32bの潤滑を行うようにされている。本実施形態では潤滑油は収納室K1に対し80容積%程度充填されている。前記収納室K1内の潤滑油は前記シール機構Iにより収納室K2へ漏出不能とされている。前記収納室K1は、潤滑油の充填空間に相当し、前記収納室K2は、潤滑油の未充填空間に相当する。なお、収納室K2内にあるスラストベアリング41はグリスにて潤滑されている。

上記のような駆動力伝達装置11においては、パイロットクラッチ機構30dを構成する電磁石33の電磁コイルへの通電がなされていない場合には磁路L1は形成されず、摩擦クラッチ34は非係合状態にある。このため、パイロットクラッチ機構30dは非作動の状態にあって、カム機構30eを構成する第1カム部材37は、カムフォロア39を介して第2カム部材38と一体回転可能であり、メインクラッチ機構30cは非作動状態にある。このため、四輪駆動車12は二輪駆動の駆動モードを構成する。

一方、電磁石33の電磁コイルへ通電されると、パイロットクラッチ機構30dには磁路L1が形成され、電磁石33はアーマチャ35を吸引する。このため、アーマチャ35は摩擦クラッチ34を押圧して摩擦係合させ、カム機構30eの第1カム部材37をフロントハウジング31a側と連結させ、第2カム部材38との間に相対回転を生じさせる。この結果、カム機構30eではカムフォロア39が両カム部材37,38を互いに離間する方向へ押圧する。

この結果、第2カム部材38はメインクラッチ機構30c側へ押圧され、メインクラッチ機構30cを摩擦クラッチ34の摩擦係合力に応じて摩擦係合させ、アウタケース30aとインナシャフト30bとの間のトルク伝達を行う。このため、四輪駆動車12はプロペラシャフト18とドライブピニオンシャフト19が非直結状態の四輪駆動の駆動モードを構成する。

また、電磁石33の電磁コイルへの印加電流を所定の値に高めると、電磁石33のアーマチャ35に対する吸引力が増大する。そして、アーマチャ35は強く電磁石33側へ吸引作動され、摩擦クラッチ34の摩擦係合力を増大させ、両カム部材37,38間の相対回転を増大させる。この結果、カムフォロア39は第2カム部材38に対する押圧力を高めて、メインクラッチ機構30cを結合状態とする。このため、四輪駆動車12はプロペラシャフト18とドライブピニオンシャフト19が直結した四輪駆動の駆動モードを構成する。

次に、駆動力伝達装置11の特徴的な作用を説明する。
なお、以下の説明で示す従来駆動伝達装置とは、本実施形態の駆動力伝達装置11において、シールリング42b,43b,44bを省略し、収納室K1と収納室K2を連通させ、潤滑油が両室間を移動自在な状態としたものとする。そして、従来駆動伝達装置は、両収納室K1,K2(アウタケース及びインナシャフトにて囲まれる空間)内に前記潤滑油を同収納室に対し80容積%程度充填したものとする。また、従来駆動伝達装置の摩擦クラッチにおけるアウタクラッチプレートは、摺動面にダイヤモンド状炭素薄膜Dが施されておらず窒化処理が施されているものとする。従って、摩擦クラッチは潤滑油が供給された状態で摩擦係合を行うように構成されている。

なお、比較のために、従来駆動力伝達装置のトルク伝達能力は、本実施形態の駆動力伝達装置と同じものとする。
図6は、従来駆動力伝達装置におけるインナシャフト(インナシャフト30bに相当)の回転数と引きずりトルクとの関係を示したグラフである。なお、図6はアウタケース(アウタケース30aに相当)を固定し、インナシャフトを回転させた実験結果である。

前記摺動面に発生する摩擦は、流体摩擦(油膜のせん断抵抗)と境界摩擦(摺動面同士の固体間摩擦)の和からなる。それらの単位面積あたりの大きさは、流体摩擦<<境界摩擦の関係にある。vが大きくなると、定性的には油膜の形成が促進され、流体摩擦成分が増大し、境界摩擦成分は減少する。ここで、接触面粗さが大きいと、vが増大しても粗さの凸部で固体接触が維持され、境界摩擦成分の減少を抑制(同時に、流体摩擦成分の増大を抑制)し、それによってμ−v特性正勾配化の方向に作用する。
