【発明の属する技術分野】
本発明は、リチウム二次電池に関し、詳しくは、電解液に代えてゲル状電解質または固体状電解質を使用したリチウム二次電池であって、高容量かつ高エネルギー密度であり、しかも、内部抵抗が小さく且つレート特性に優れた生産性の高いリチウム二次電池に関する。

【従来の技術】
近年、カメラ一体型VTR装置、オーディオ機器、携帯型コンピュータ、携帯電話など様々な機器の小型化かつ軽量化が進んでおり、これら機器の電源としての電池に対する高性能化要請が高まっている。特に、機器本体の小型化に対応するため、電池の小型化と容量の同時確保、すなわち、高エネルギー密度化が要求され、特に、充電により繰り返し使用できる二次電池に対する期待は高い。斯かる状況下、リチウム二次電池は、高エネルギー密度の実現が可能であり、更に、高電圧であることから、その開発は盛んに行われている。

リチウム二次電池は、リチウムイオンの吸蔵放出可能な正極および負極と、主としてリチウム塩と非水系溶媒から成る非水系電解液によって構成される。

非水系電解液を使用する理由は、リチウムが従来型電池の電解液の主成分である水に対し、安定に存在し得ない程の高い反応性を有するからである。そのため、リチウム電池などの高電圧系電池の電解液には、それに含ませる溶媒として非水系溶媒が使用されていた。

ところが、非水系溶媒の多くは、有機化合物液体であるため、可燃性と臭気を有することが多く、従って、非水系電解液を使用した電池は、漏液や発火の危険を有している。そこで、近年では、安全性を向上させるため、例えばポリマーに非水系電解液を含有させてゲル状電解質に置き換えた電池の開発が行われている。

ゲル状電解質の場合、イオン伝導度などの特性の多くは電解液の性能を保持しながら、流動性が極めて低下して形状維持性がある。また、揮発速度も抑制される。従って、漏液や発火の危険を低減できる。特に、リチウム金属を使用した二次電池においては、従来の電解液を使用した際に生ずるリチウムのデンドライト析出による内部短絡に起因する発熱や発火が問題となっているが、ゲル状電解質ではデンドライト析出が抑制されるとの報告があり、ゲル状電解質を使用したリチウム二次電池の実用化が望まれている。

一般的に、ゲル状電解質から成るリチウム二次電池は、アルミニウム板や銅板の様な集電体上に、正極活物質または負極活物質、電解質、導電材料、ゲル形成用ポリマー等を含有する混合物(電極用塗料)を塗布して正極と負極とを形成し、これらの間にゲル状電解質から成る電解質層を挟み、正極、電解質層、負極の積層構造を形成して構成される。具体的には次の様な方法が知られている。

例えば、米国特許第5453335号明細書に記載の方法においては、集電体上に、活物質、重合性モノマー、電解液の混合物(電極用塗料)を塗布し、その後、モノマーの重合により電解液をゲル状電解質となして正極と負極とを形成し、そして、当該正極および負極上に、重合性モノマー、電解液の混合物を塗布し、その後、モノマーの重合によりゲル状電解質層を形成している。

また、米国特許第5609974号明細書に記載の方法においては、集電体上に、活物質、高分子、電解液の高温混練物質(電極用塗料)を塗布して冷却することにより、高分子−電解液をゲル状電解質とする様な方法で電極を作成する。そして、電極上のゲル状電解質の作成は、上記の米国特許明細書に記載の方法を使用するか、または、重合性モノマー、電解液の混合液から別途に作成した電解質膜を積層する方法を使用する。

【発明が解決しようとする課題】
ところが、上記の様なゲル状電解質を使用したリチウム二次電池には、次の様な幾つかの改善すべき点がある。

(1)最初にゲル状電解質の界面における抵抗の問題が挙げられる。上記のゲル状電解質においては、電解液がポリマーのネットワークに保持されており、巨視的には電解液の流動性がない状態である。この様なゲル状電解質から形成される電解質層は、セパレーターを省略できることからも分かる様に自立性を有する。しかしながら、そのため、電解質層と電極の張り合わせ面では、固体状の平面を張り合わせることになるため、相互のゲル状電解質の密着性が悪くなり、イオン伝導性が損なわれる。

また、電極上において、重合性モノマー、電解液の混合液を重合する方法を採用しても、一旦形成された表面上に新たなゲル状電解質を形成することになるため、界面が存在して抵抗が高くなる問題は回避されない。そして、このような抵抗の増加は、容量、レート特性、サイクル特性の低下を引き起こす。

(2)次に製造上の問題が挙げられる。上述の様な方法では、電極中のゲル状電解質の形成と電解質層を構成するゲル状電解質の形成が2度に分けて行われるため、工程が長くなりコスト高になる欠点がある。また、電極形成段階から電解液を含有するため、電極の分散や塗布の全ての工程において厳密な水分管理をしなければならない。斯かる水分管理は、除湿管理された室内(ドライルーム)に分散機や塗布機を設置することによって達成されるが、大型ドライルームが必要になりコスト高となる。また、工程が長くなるに従い水分吸収の可能性が高くなるため、大型ドライルームの使用によっても理想とする水分管理は極めて困難である。

本発明は、上記実状に鑑みなされたものであり、その目的は、液漏れ等の問題を抑制したゲル電解質を使用したリチウム二次電池であって、高容量かつ高エネルギー密度であり、しかも、内部抵抗が小さく且つレート特性に優れたリチウム二次電池を提供することにある。また、本発明の他の目的は、正極および/または負極中のゲル状電解質と電解質層を構成するゲル状電解質の形成を同時に行うことにより、生産性を向上させると共に電池特性の向上を達成したリチウム二次電池の製造方法を提供することにある。

【課題を解決するための手段】
本発明者は、鋭意検討した結果、正極、負極、電解質層に空隙を有する骨格構造を採用し、空隙のサイズを制御した上で、正極および負極中のゲル状電解質と電解質層を構成するゲル状電解質を連続体として形成することにより、電池特性の向上を図りつつ、上記の各ゲル状電解質の形成を同時に行うことが出来、その結果、生産性が向上し且つ諸特性に優れたリチウム二次電池が得られるとの知見を得た。

本発明は、上記の知見に基づき完成されたものであり、その要旨は、正極と負極とがゲル状又は固体状の電解質層を介してケースに収納され、正極及び負極の少なくとも一方の電極は、集電体上に設けられたリチウムイオンの吸蔵放出可能な活物質と電解質とから構成されたリチウム二次電池において、前記電解質層の少なくとも一部は、多孔性の構造体の空隙内に電解質が充填されてなる構造体層からなり、前記電極中の電解質と前記構造体中に充填された電解質とは連続して設けられており、且つ、前記構造体層中に占める構造体層中の電解質の量は、前記正極および負極に占めるそれぞれの前記電極中の電解質の量よりも大きい、ことを特徴とするリチウム二次電池に存する。

【発明の実施の形態】
以下、本発明を詳細に説明する。先ず、説明の便宜上、本発明のリチウム二次電池の製造方法について説明する。

本発明の製造方法で得られるリチウム二次電池は、ゲル状電解質または固体状電解質を使用したリチウム二次電池である。そして、その基本的構成は、従来公知の電池と同様であり、正極と負極とが電解質層を介して積層されてケースに収納され、正極および/または負極は、集電体上に設けられたリチウムイオンの吸蔵放出可能な活物質含有層と当該層内に形成されるイオン移動相とから構成され、当該イオン移動相と上記の電解質層とがゲル状電解質または固体状電解質で構成される。なお、上記の何れか一方の電極(通常は負極)は、リチウム箔などの金属自体で構成することも出来る。

本発明の製造方法においては、空隙を有する正極活物質層および/または空隙を有する負極活物質層を集電体上に形成する工程を包含する。

集電体としては、通常、アルミ箔や銅箔などの金属箔が使用され、その厚さは適宜選択されるが、通常1〜50μm、好ましくは1〜30μmである。集電体の厚さが薄過ぎる場合は、機械的強度が弱くなり、生産上問題になり、厚過ぎる場合は、電池全体としての容量が低下する。集電体は、活物質含有層の接着強度を高めるため、予め粗面化処理して使用するのが好ましい。粗面化方法としては、機械的研磨法、電解研磨法、化学研磨法などが挙げられる。機械的研磨法においては、研磨剤粒子を固着した研磨布紙、砥石、エメリバフ、鋼線などを備えたワイヤーブラシ等が使用される。また、活物質含有層の接着強度や導電性を高めるために、集電体表面に中間層を形成してもよい。

リチウムイオンの吸蔵放出可能な正極活物質は、無機化合物と有機化合物とに大別される。

無機化合物から成る正極活物質としては、遷移金属酸化物、リチウムと遷移金属との複合酸化物、遷移金属硫化物などが挙げられる。上記の遷移金属としては、Fe、Co、Ni、Mn等が使用される。正極活物質に使用される無機化合物の具体例としては、MnO、V2 5 、V6 13、TiO2 等の遷移金属酸化物、ニッケル酸リチウム、コバルト酸リチウム、マンガン酸リチウム等のリチウムと遷移金属との複合酸化物、TiS2 、FeS、MoS2 等の遷移金属硫化物が挙げられる。これらの化合物は、その特性を向上させるため、部分的に元素置換したものであってもよい。

有機化合物から成る正極活物質としては、例えば、ポリアニリン、ポリピロール、ポリアセン、ジスルフィド系化合物、ポリスルフィド系化合物、N―フルオロピリジニウム塩などが挙げられる。

正極活物質は、上記の無機化合物と有機化合物の混合物であってもよい。正極活物質の粒径は、電池の他の構成要件との兼ね合いで適宜選択されるが、レ−ト特性、サイクル特性などの電池特性の向上の観点から、通常1〜30μm、好ましくは1〜10μmとされる。

リチウムイオンの吸蔵放出可能な負極活物質としては、グラファイトやコークス等の炭素系活物質が挙げられる。斯かる炭素系活物質は、金属、金属塩、酸化物などとの混合体や被覆体の形態で利用することも出来る。また、負極活物質としては、ケイ素、錫、亜鉛、マンガン、鉄、ニッケル等の酸化物や硫酸塩、金属リチウム、Li−Al、Li−Bi−Cd,Li−Sn−Cd等のリチウム合金、リチウム遷移金属窒化物、シリコン等も使用できる。負極活物質の粒径は、電池の他の構成要件との兼ね合いで適宜選択されるが、初期効率、レ−ト特性、サイクル特性などの電池特性の向上の観点から、通常1〜50μm、好ましくは15〜30μmとされる。

集電体上に活物質を結着するため、正極および負極にバインダーを使用することも出来る。バインダーとしては、シリケートやガラスの様な無機化合物や各種の樹脂が挙げられる。

上記のバインダー用樹脂としては、例えば、ポリエチレン、ポリプロピレン、ポリー1,1−ジメチルエチレン等のアルカン系ポリマー、ポリブタジエン、ポリイソプレン等の不飽和系ポリマー、ポリスチレン、ポリメチルスチレン、ポリビニルピリジン、ポリ−N−ビニルピロリドン等の環を有するポリマー、ポリメタクリル酸メチル、ポリメタクリル酸エチル、ポリメタクリル酸ブチル、ポリアクリル酸メチル、ポリアクリル酸エチル、ポリアクリル酸、ポリメタクリル酸、ポリアクリルアミド等のアクリル系ポリマー、ポリフッ化ビニル、ポリフッ化ビニリデン、ポリテトラフルオロエチレン等のフッ素系樹脂、ポリアクリロニトリル、ポリビニリデンシアニド等のCN基含有ポリマー、ポリ酢酸ビニル、ポリビニルアルコール等のポリビニルアルコール系ポリマー、ポリ塩化ビニル、ポリ塩化ビニリデン等のハロゲン含有ポリマー、ポリアニリン等の導電性ポリマー等が挙げられる。また、上記のポリマーの混合物、変成体、誘導体、ランダム共重合体、交互共重合体、グラフト共重合体、ブロック共重合体などであっても使用できる。これらの樹脂の重量平均分子量は、通常10000〜3000,000、好ましくは100000〜1000000とされる。分子量が低過ぎる場合は塗膜の強度が低下し、高過ぎる場合は、粘度が高くなり電極の形成が困難になる。

電極中には、必要に応じ、導電材料、補強材などの各種の機能を発現する添加剤を含有させることが出来る。導電材料としては、活物質に適量混合して導電性を付与できるものであれば特に制限されないが、通常、アセチレンブラック、カーボンブラック、黒鉛などの炭素粉末、各種金属のファイバーや箔などが挙げられる。また、電池の安定性や寿命を高めるため、トリフルオロプロピレンカーボネート、ビニレンカーボネート、カテコールカーボネート、1,6−Dioxaspiro[4,4]nonane−2,7−dione、12−クラウン−4−エーテル等が使用できる。更に、補強材として、各種の無機および有機の球状、板状、棒状、繊維状などのフィラーが使用できる。

空隙を有する活物質層の形成は、例えば、活物質、バインダー及び溶剤を含有する電極用塗料を集電体上に塗布して乾燥することにより好適に行うことが出来る。この場合、活物質100重量部に対するバインダーの配合量は、通常0.1〜30重量部、好ましくは1〜20重量部とされる。バインダーの配合量が少な過ぎる場合は電極の強度が低下し、多過ぎる場合は活物質含有層中の空隙量が低下し、後述する電解質形成用の電解液を含浸させることが困難となる。電極用塗料の調製に使用する溶剤の種類は、活物質に対して不活性であり且つバインダーを溶解し得る限り特に制限されず、無機または有機の何れの溶剤であってもよい。好適な溶剤の一例としては、N−メチルピロリドンが挙げられる。また、電極用塗料の調製には、ボールミル、サンドミル、二軸混練機などが使用される。

また、空隙を有する活物質層は、活物質とバインダーとの混合物を加熱により軟化させた状態で集電体上に圧着または吹き付ける方法によっても形成することが出来る。この場合も活物質100重量部に対するバインダーの配合量は上記の範囲とされる。更に、集電体上に活物質のみを焼き付ける方法も採用することが出来る。

活物質層中に形成される空隙の体積割合(空隙率)は、通常5体積%以上、好ましくは10体積%以上であり、また通常は50体積%以下、好ましくは35体積%以下である。空隙率が大きすぎると電子伝導度が低下して電池の特性が悪化するとともに、活物質量が低下して容量が低下する傾向にある。一方、小さすぎるとイオン伝導度が低下して電池の特性が低下する傾向にある。

本発明の製造方法においては、上記の空隙を有する活物質層の空隙率より大きな空隙率をもつ多孔性の構造体が活物質上に積層される。多孔性の構造体としては、極細繊維がからみあったような構造をもつ薄膜体が使用でき、例えば、洋紙、和紙などの紙類、各種の天然、合成繊維から作られる布類などがあげられる。また、連続体となっている薄膜に多数の細孔が開いた構造を持つ薄膜体も使用できる。例としては、分離精製などに用いられるフィルター類があげられる。さらに粉体と高分子からなる複合膜なども使用できる。これらの中ではフィルター類が、構造が緻密で均質であるため特に好ましい。これらの構造体の電解液に接触する部分を、電解液との親和性をコントロールするため表面処理することもできる。空隙はイオン移動度を高めるため、多くの部分が膜の垂直方向に通じた構造になっていることが好ましい。

構造体の空隙率は、通常50体積%以上、好ましくは60体積%以上であり、また通常90体積%以下、好ましくは80体積%以下である。空隙率が小さすぎるとイオン伝導度が低下するとともに、電解液のしみ込みが低下し電解質の形成が困難になる。大きすぎると構造体が柔らかくなり、製造工程に困難を生じるようになる。構造体の厚みは好ましくは5−200μmであり、さらに好ましくは10−30μmである。うすすぎると強度が低下し安全上問題になるとともに、柔らかくなり位置決め等が困難になる。厚すぎると電解質部の抵抗が高くなるとともに、電池全体としての容量が低下する。これらの構造体は、独立したシート状のものであっても、活物質層に固着されているものでもかまわない。固着されている場合は、後述する電解液の含浸工程が容易になる。固着されるためには、例えば、構造体を活物質層上に接着剤を用いて積層する方法や、粉体と高分子とからなる前記複合膜を、それらを含有する塗料を活物質層上に塗布・乾燥することによって得る方法を採用することができる。

本発明においては、多孔性の構造体の空隙率は、活物質層の空隙率より大きい必要がある。好ましくは多孔性の構造体の空隙率が活物質層の空隙率の150%より大きくすることが好ましい。さらに好ましくは、200%以上大きくするが、通常は500%以下である。150%より大きくすることによって、製造上、性能上における本発明の効果がより確実に発揮される。

更に、本発明の製造方法においては、上記の空隙を有する活物質層及び多孔性の構造体の空隙内に、ゲル状電解質形成用の電解液を存在させ、ゲル状電解質を形成する工程を包含する。ゲル状電解質の代わりに固体状電解質を使用することもできるが、便宜上ゲル状電解質を中心に説明する。

上記のゲル状電解質とは、主として電解液とゲル化ポリマーから成り、電解液が高分子のネットワーク中に保持され、全体としての流動性が著しく低下した物質である。斯かるゲル状電解質の場合、イオン伝導性などの特性は通常の電解液に近い特性を示すが、流動性や揮発性などは著しく抑制されて安全性が高められる。

上記の電解液は、主として、リチウム塩と溶媒から成る。溶媒の種類は、特に制限されないが、比較的高誘電率の溶媒が好適に使用される。溶媒の具体例としては、エチレンカーボネート、プロピレンカーボネート等の環状カーボネート類、ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネート等の非環状カーボネート類、テトラヒドロフラン、2−メチルテトラヒドロフラン、ジメトキシエタン等のグライム類、γ−ブチルラクトン等のラクトン類、スルフォラン等の硫黄化合物、アセトニトリル等のニトリル類などが挙げられる。これらは、混合液として使用することも出来る。また、これらの分子中の水素原子の一部をハロゲン等で置換した化合物も使用できる。

上記の中では、エチレンカーボネート、プロピレンカーボネート等の環状カーボネート類、ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネート等の非環状カーボネート類から選ばれた1種または2種以上の混合液が好適である。電解液中のリチウム塩の濃度は、通常0.5〜2.5mol/Lとされる。

電解液には、電池の安定性、性能、寿命を高めるため、例えば、トリフルオロプロピレンカーボネート、ビニレンカーボネート、カテコールカーボネート、1,6−Dioxaspiro[4,4]nonane−2,7−dione、12−クラウン−4−エーテル等の添加剤を加えてもよい。

上記のリチウム塩には、正極活物質および負極活物質に対して安定であって、リチウムイオンが正極活物質または負極活物質と電気化学反応を行うために移動し得る非水物質であれば何れの物質でも使用することが出来る。リチウム塩の具体例としては、LiPF6 、LiAsF6 、LiSbF6 、LiBF4 、LiClO4 、LiI、LiBr、LiCl、LiAlCl、LiHF2 、LiSCN、LiSO3 CF2 等が挙げられる。これらの中ではLiPF6 又はLiClO4 が好適である。

ゲル状電解質の形成工程には、(1)冷却によってゲル化可能なポリマーが含有された電解液を加温状態で使用して常温までポリマーを冷却する方法、(2)モノマーが含有された電解液を使用してモノマーを重合させる方法が好適に使用される。

ポリマーの種類は、電解液に対してゲルを形成し且つ電池材料として安定である限り、特に制限されない。しかしながら、リチウム電池に使用される電解液が極性を有するため、ある程度の極性を有するポリマーが好ましい。ポリマーの重量平均分子量は、通常10000〜5000000、好ましくは100000〜1000000の範囲とされる。分子量が低過ぎる場合はゲルの形成が困難であり、分子量が高過ぎる場合は粘度が高過ぎて取り扱いが困難となる。

上記(1)の方法においては、通常、活物質層及び/又は多孔性構造体表面にポリマー含有電解液を塗付して適度の時間放置するだけで十分であるが、空隙への電解液の含浸速度を高めるため、圧入や真空含浸などの操作を行ってもよい。ゲル状電解質は、空隙を完全に充填して形成されることが好ましいが、ある程度の空隙が残留しても電池特性に大きな支障はない。電池特性が低下する程の空隙が生じる場合は、上述の様な含浸速度を高める方法を採用するのが好ましい。これに対し、上記(2)の方法は、モノマー含有電解液の粘度が低いため、空隙中に電解液を含浸させるのが容易である。活物質層、多孔性構造体の厚さは通常1mm以下であるため、電解液の塗布に続く、電解液の含浸は速やかに完了する。

上記(1)の方法で使用されるポリマーの具体例としては、ポリビニルピリジン、ポリ−N−ビニルピロリドン等の環を有するポリマー、ポリメタクリル酸メチル、ポリメタクリル酸エチル、ポリメタクリル酸ブチル、ポリアクリル酸メチル、ポリアクリル酸エチル、ポリアクリル酸、ポリメタクリル酸、ポリアクリルアミド等のアクリル誘導体系ポリマー、ポリフッ化ビニル、ポリフッ化ビニリデン等のフッ素系樹脂、ポリアクリロニトリル、ポリビニリデンシアニド等のCN基含有ポリマー、ポリ酢酸ビニル、ポリビニルアルコール等のポリビニルアルコール系ポリマー、ポリ塩化ビニル、ポリ塩化ビニリデン等のハロゲン含有ポリマーが挙げられる。また、上記のポリマー等の混合物、変成体、誘導体、ランダム共重合体、交互共重合体、グラフト共重合体、ブロック共重合体なども使用できる。

本発明のリチウム二次電池は次の様な効果を有する。すなわち、電解質層の構造体の空隙率が高いため、イオン伝導度は電解質層でもっとも高くイオンの移動がスムーズにおこなわれる。またゲル状電解質を用いる場合に、電解質中の溶媒が低空隙率に伴い細孔径が小さくなる電極側に保持されやすくなり、電池特性の劣化を防ぐ。

<電池の製造>
