本発明は、耐加水分解性が向上し、かつ色調も良好なポリ乳酸繊維およびそれからなる繊維製品に関するものである。

【従来の技術】
最近、地球的規模での環境問題に対して、自然環境の中で分解するポリマー素材の開発が切望されており、脂肪族ポリエステル等、様々なポリマーの研究・開発、また実用化の試みが活発化している。そして、微生物により分解されるポリマー、すなわち生分解性ポリマーに注目が集まっている。

一方、従来のポリマーはほとんど石油資源を原料としているが、石油資源が将来的に枯渇するのではないかということ、また石油資源を大量消費することにより、地質時代より地中に蓄えられていた二酸化炭素が大気中に放出され、さらに地球温暖化が深刻化することが懸念されている。しかし、二酸化炭素を大気中から取り込み成長する植物資源を原料としてポリマーが合成できれば、二酸化炭素循環により地球温暖化を抑制できることが期待できるのみならず、資源枯渇の問題も同時に解決できる可能性がある。このため、植物資源を原料とするポリマー、すなわちバイオマス利用ポリマーに注目が集まっている。

上記2つの点から、バイオマス利用の生分解性ポリマーが大きな注目を集め、石油資源を原料とする従来のポリマーを代替していくことが期待されている。しかしながら、バイオマス利用の生分解性ポリマーは一般に力学特性、耐熱性が低く、また高コストとなるといった課題あった。これらを解決できるバイオマス利用の生分解性ポリマーとして、現在、最も注目されているのは脂肪族ポリエステルの一種であるポリ乳酸である。ポリ乳酸は植物から抽出したでんぷんを発酵することにより得られる乳酸を原料としたポリマーであり、バイオマス利用の生分解性ポリマーの中では力学特性、耐熱性、コストのバランスが最も優れている。そして、これを利用した樹脂製品、繊維、フィルム、シート等の開発が急ピッチで行われている。

ポリ乳酸繊維の開発としては、生分解性を活かした農業資材や土木資材等が先行しているが、それに続く大型の用途として衣料用途、カーテン、カーペット等のインテリア用途、車両内装用途、産業資材用途への応用も期待されている。特に、衣料用途や産業資材用途に適応する場合はポリ乳酸の加水分解性が高いことがネックとなる。ポリ乳酸繊維を衣料用途に用いる場合にはほとんどが染色されるが、ポリ乳酸繊維は汎用合成繊維であるポリエチレンテレフタレート(PET)やナイロンに比べ染料吸尽率が低いため、染色残液中に大量の染料が残存し排水による環境負荷が大きいだけでなく濃色に染めることが難しいため、110℃以上の染色温度が採用される場合が多い。しかしながら、110℃以上の温度で染色されると、ポリ乳酸の加水分解が急激に進み、布帛の引き裂き強力が実用レベル未満となってしまうという問題があった。また、環境中の水分によっても加水分解が進むため、特に高強度が必要な産業資材用途に用いた場合は、製品寿命が短いという問題があった。

この問題を解決するため、特開2001−261797号公報にはモノカルボジイミド化合物を添加して耐加水分解性を向上させたポリ乳酸繊維が記載されている。しかしながら、モノカルボジイミド化合物は高価であるという問題があった。一方、特開平11−80522号公報には比較的安価なポリカルボジイミド化合物を添加した樹脂、フィルムが記載されている。しかし、特開2001−261797号公報に記載されているように、ポリカルボジイミド化合物はポリ乳酸への分散性が低く、また耐熱性に劣るためゲル化が発生しやすく、耐加水分解性向上が不充分なばかりか、製糸安定性が不安定となり工業的な繊維生産に適用しがたいものであった。さらに、本発明者らの検討によれば、耐熱性が悪いことに起因し、ポリカルボジイミド化合物を添加したポリ乳酸繊維は色調が悪く(黄味が強い)、色調の指標であるb*値が10以上と高くなってしまい、衣料用途に用いることは不可能であった。

以上のような問題から、依然としてポリ乳酸繊維の耐加水分解性は改善されるには至っておらず、用途展開に大きな制限があった。このため、耐加水分解性が向上し、かつ色調も良好なポリ乳酸繊維およびそれからなる繊維製品が望まれていた。

【発明が解決しようとする課題】
本発明は、耐加水分解性が向上し、かつ色調も良好なポリ乳酸繊維およびそれからなる繊維製品を提供するものである。

【課題を解決するための手段】
上記目的は、ポリカルボジイミド化合物でカルボキシル基末端が封鎖されたポリ乳酸繊維であって、色調の指標であるb*値が7以下であることを特徴とする耐加水分解性に優れたポリ乳酸繊維により達成される。

【発明の実施の形態】
本発明でいうポリ乳酸とは、乳酸やラクチド等のオリゴマーを重合したものを言い、L体あるいはD体の光学純度は90%以上であると、融点が高く好ましい。本発明では、L体あるいはD体の光学純度が97%以上のものをホモポリ乳酸と呼ぶ。また、ポリ乳酸の性質を損なわない範囲で、乳酸以外の成分を共重合していても、ポリ乳酸以外のポリマーや粒子、難燃剤、帯電防止剤等の添加物を含有していても良い。ただし、バイオマス利用、生分解性の観点から、ポリマーとして乳酸モノマーは50重量%以上とすることが重要である。乳酸モノマーは好ましくは75重量%以上、より好ましくは96重量%以上である。また、ポリ乳酸ポリマーの分子量は、重量平均分子量で5万〜50万であると、力学特性と成形性のバランスが良く好ましい。

本発明ではポリカルボジイミド化合物をポリ乳酸に添加し、それに含まれるカルボキシル基末端を封鎖することが重要であるが、ここで言うポリカルボジイミド化合物は、例えば特開平11−80522号公報記載のようにジイソシアネート化合物を重合したものが好適に用いられるが、中でも4,4'−ジシクロヘキシルメタンカルボジイミドの重合体やテトラメチルキシリレンカルボジイミドの重合体やその末端をポリエチレングリコール等で封鎖したものが好ましい。

本発明は、ポリ乳酸ポリマーおよび/またはそれに含まれるオリゴマーの反応活性末端をポリカルボジイミド化合物で封鎖することにより、ポリマー中の反応活性末端を不活性化しポリ乳酸の加水分解を抑制するものである。この反応活性末端は水酸基、カルボキシル基があるが、カルボジイミド化合物はカルボキシル基の封鎖性に優れている。

本発明者らは、ポリ乳酸中でのポリカルボジイミド化合物の挙動を詳細に検討した結果、反応活性末端と反応していない、すなわち未反応のフリーポリカルボジイミド化合物が、製糸性や色調不良に悪影響を与えていることを見いだした。より具体的には、フリーのポリカルボジイミド化合物はポリ乳酸の成形加工や紡糸の温度である200〜250℃で急激に熱劣化することが上記問題点の原因であることを突き止めたものである。これより、ポリカルボジイミド化合物が添加されたポリ乳酸繊維の製糸性や色調を向上させるためには、ポリカルボジイミド化合物の添加量および/または混練や溶融紡糸時の温度と滞留時間の選定が重要であることを見いだした。

まず、ポリカルボジイミド化合物の添加量であるが、これはポリ乳酸の重量に対して決めるよりもカルボキシル基末端に対して決めることが重要である。さらに、ラクチド等の残存オリゴマーも加水分解によりカルボキシル基末端を生じることから、ポリマーのカルボキシル基末端だけでなく残存オリゴマーやモノマー由来のものも併せたトータルカルボキシル基末端量が重要である。そして、ポリカルボジイミド化合物の添加量をそのカルボジイミド基当量としてトータルカルボキシル基末端量の2倍当量以下とすると、フリーのポリカルボジイミド化合物を減じることと、カルボキシル基末端封鎖を高率で行うことを両立できる。ポリカルボジイミド化合物の添加量は、より好ましくはトータルカルボキシル基末端量の1.5倍当量以下である。

また、ポリカルボジイミド化合物添加後のポリ乳酸繊維のトータルカルボキシル基末端濃度は、ポリ乳酸繊維全体に対し10当量/ton以下であると耐加水分解性を飛躍的に向上することができ好ましい。

一方、混練時および溶融紡糸時のポリカルボジイミド化合物の200〜250℃での滞留時間は30分以下とすると、ポリカルボジイミド化合物の熱劣化を抑制することができ好ましい。ここで、200〜250℃での滞留時間とは、実質的に200〜250℃に加熱された部分を通過するための時間であるが、これは混練機や溶融部の温度設定および配管サイズ、紡糸パック内の寸法等から見積もることができる。

このため、ポリカルボジイミド化合物の添加方法も工夫することが好ましく、予めポリカルボジイミド化合物添加ポリ乳酸チップを作製するよりも、溶融紡糸時にポリカルボジイミド化合物を直接添加することが好ましい。例えば、ポリ乳酸の溶融部でポリカルボジイミド化合物を添加したり、別々に溶融したポリカルボジイミド化合物とポリ乳酸を紡糸パック内で静止混練器等により混練する方法がある。

本発明の耐加水分解性に優れたポリ乳酸繊維では、黄味の色調の指標であるb*値は7以下であることが重要である。これにより、衣料用途等の、色調が重要な用途にも使用可能となる。b*値は好ましくは5以下、さらに好ましくは3以下である。

ポリ乳酸繊維のb*値改善については、PET等で用いられているように酢酸コバルト等の青味付け化合物を併用することももちろん可能であるが、あまり多量に用いると染色時に色が濁りポリ乳酸繊維の特徴である鮮明な発色性が損なわれたり、糸切れの原因となることもあるため、併用するにしても添加量はポリ乳酸重量に対し500ppm以下とすることが好ましい。

本発明において耐加水分解性は、繊維の粘度保持率や強度保持率で評価することが可能である。本発明においてはサンプル30gと水300gを圧力容器に入れ、120℃、60分間熱水処理前後の、繊維の粘度保持率は75%以上が好ましい。粘度保持率は、より好ましくは85%以上である。また、上記した熱水処理前後の繊維の強度保持率は70%以上が好ましい。強度保持率は、より好ましくは85%以上である。

本発明の耐加水分解性に優れたポリ乳酸繊維では、工程通過性や製品の力学的強度を充分高く保つためには、強度は2.0cN/dtex以上とすることが好ましい。強度は好ましくは3.5cN/dtex以上である。また、本発明の繊維の伸度は15〜70%であると、繊維製品にする際の工程通過性が向上し、好ましい。伸度は、より好ましくは25〜50%である。

本発明の繊維では、沸収が0〜20%であれば繊維および繊維製品の寸法安定性が良く好ましい。沸収は好ましくは3〜10%である。

本発明の耐加水分解性に優れたポリ乳酸繊維の断面形状については丸断面、中空断面、三葉断面等の多葉断面、その他の異形断面についても自由に選択することが可能である。また、繊維の形態は、長繊維、短繊維等特に制限は無く、長繊維の場合はマルチフィラメントでもモノフィラメントでも良い。

本発明の耐加水分解性に優れたポリ乳酸繊維の製造方法は、特に限定されるものではないが、例えば以下のような方法を採用することができる。

まず、特開平11−80522号公報記載のようにポリカルボジイミド化合物を製造する。また、ポリ乳酸は公知の方法を用いて合成するが、ポリ乳酸自体の色調が良好で、しかもラクチド等の残存オリゴマーやモノマーを減じるようにすることが好ましい。具体的手法は例えば特表平7−504939号公報記載のように、金属不活性化剤や酸化防止剤等を使用したり、重合温度の低温化、触媒添加率の抑制を行うことが好ましい。また、ポリマーを減圧処理したり、クロロホルム等で抽出することにより、残存オリゴマー、モノマー量を大幅に低減することもできる。次に、得られたポリ乳酸のトータルカルボキシル基末端濃度を特開2001−261797号公報記載のように求める。すなわち、秤量したサンプルを含水率5%に調整したo−クレゾールに溶解し、ジクロロメタンを適量添加した後、0.02規定のKOHメタノール溶液で滴定する。この時、乳酸の環状2量体であるラクチド等のオリゴマーは加水分解しカルボキシル基末端を生じるため、ポリマーのカルボキシル基末端およびモノマー由来のカルボキシル基末端とオリゴマー由来のカルボキシル基末端の両方を合計したトータルカルボキシル基末端濃度が求まる。

次に、ポリ乳酸とポリカルボジイミド化合物を混練するが、第1の混練方法は、ポリ乳酸とポリカルボジイミド化合物を乾燥した後、チッソシールされた押し出し混練機に供給し、押し出し混練機により混練されたポリ乳酸とカルボジイミド化合物の混練ポリマー融液を紡糸機に導き、紡糸パック内に設置された静止混練器によりさらに微細に混練し、口金から吐出し溶融紡糸をする方法である。また、第2の混練方法は、ポリ乳酸とポリカルボジイミド化合物を別々に溶融し、融液を紡糸機に導き、紡糸パック内に設置された静止混練器により微細に混練し、口金から吐出し溶融紡糸をする方法である。この時、ポリカルボジイミド化合物の添加量は前記したように、トータルカルボキシル基末端量の2倍当量以下とすると、フリーのポリカルボジイミド化合物を減じることと、カルボキシル基末端封鎖を高率で行うことを両立できる。ここで、ポリ乳酸の全重量に対してではなく、カルボキシル基末端量に対して添加量を決めることが重要であり、例えばポリ乳酸の全重量に対しては少量添加であっても、元々カルボキシル基末端量が少なければフリーのポリカルボジイミド化合物が増加し製糸性や色調が悪化し、逆に元々カルボキシル基末端量が多ければ、末端封鎖が不充分となり耐加水分解性が向上しないのである。

ところで、紡糸機でのポリカルボジイミド化合物の滞留時間は20分以内となるようにすることが好ましい。このため、紡糸パック内は極力スペースを小さくすることが好ましい。また、混練温度、紡糸温度は210〜250℃とすることが好ましく、より好ましくは210〜230℃である。

そして、チムニーにより糸条を冷却固化させた後、給油ガイドやオイリングローラーにより脂肪酸エステルや鉱物油等の平滑剤を主体とする繊維用油剤を付与する。その後、糸条をローラーで引き取る。

そして、長繊維の場合は引き取った糸条を一旦チーズパッケージとして巻き取り、その後これを延伸、熱処理する。この時、第1引き取りローラーの周速である紡糸速度は2500〜7000m/分とすると、糸斑が減少し好ましい。また、延伸温度は80〜150℃とすると糸斑が減少し好ましい。延伸温度は、より好ましくは120〜150℃である。また、熱処理温度は120〜160℃とするとポリ乳酸繊維の沸収が低下し熱的な寸法安定性が向上するため好ましい。熱処理温度は、より好ましくは130〜150℃である。なお、産業資材用途のように高強度が必要とされる場合は、多段延伸を行っても良い。また、必要に応じ、仮撚加工や押し込み加工、機械捲縮等により、ポリ乳酸繊維に捲縮を施しても良い。

一方、短繊維の場合は引き取った糸条を合糸し、一旦バンカーに受けた後、さらにこれらを合糸しトウとした後、これに延伸、機械捲縮を施し、次工程に適した油剤を付与した後、カットする。延伸の際は、トウが太く熱伝達が悪いことを考慮し、スチーム延伸や液浴延伸を採用することが好ましい。この時の温度は75〜100℃とすることが好ましい。

また、不織布とするときは、上記した短繊維を用いても良いし、いわゆるスパンボンドやメルトブロー等の紡糸と不織布形成工程が連続した方法を用いても良い。

本発明の耐加水分解性に優れたポリ乳酸繊維は、織物、編物、不織布の他、カップ等の成形体のように様々な繊維製品の形態を採ることができる。

また、本発明の耐加水分解性に優れたポリ乳酸繊維は、植物由来原料からなる物質と混用されていても良い。例えば絹、綿等の天然繊維やレーヨンやアセテート等の再生繊維と混繊したり、交織や交編したものが挙げられる。また、本発明の耐加水分解性に優れたポリ乳酸繊維をバインダーとして用い、パルプ等と混用した不織布や成形体等も挙げられる。

本発明の耐加水分解性に優れたポリ乳酸繊維は、シャツやブルゾン、パンツといった衣料用途のみならず、カップやパッド等の衣料資材用途、カーテンやカーペット、マット、壁紙、家具等のインテリア用途や車両部材用途、ベルト、ネット、ロープ、重布、袋類、縫い糸の産業資材用途、フェルト、不織布、フィルター、人工芝等にも好適に用いることができる。

以下、本発明を実施例を用いて詳細に説明する。なお、実施例中の測定方法は以下の方法を用いた。

特開2001−261797号公報記載のように、秤量したサンプルを含水率5%に調整したo−クレゾールに溶解し、ジクロロメタンを適量添加した後、0.02規定のKOHメタノール溶液で滴定し、求めた。この時、乳酸の環状2量体であるラクチド等のオリゴマーが加水分解しカルボキシル基末端を生じるため、ポリマーのカルボキシル基末端およびモノマー由来のカルボキシル基末端とオリゴマー由来のカルボキシル基末端の両方を合計したカルボキシル基末端濃度が求まる。

繊維サンプルを透明プレートに、下地の色がほぼ無視できる程度まで密に積層して巻き付け、MINOLTA SPECTROPHOTOMETER CM-3700dでb*を測定した。この時、光源としてはD65(色温度6504K)を用い、10°視野で測定を行った。

室温(25℃)で、初期試料長=200mm、引っ張り速度=200mm/分とし、JIS L1013に示される条件で荷重−伸長曲線を求めた。次に破断時の荷重値を初期の繊度で割り、それを強度とし、破断時の伸びを初期試料長で割り、伸度として強伸度曲線を求めた。

仮撚加工糸をかせ取りし、実質的に荷重フリーの状態で沸騰水中15分間処理し、24時間風乾した。このサンプルに0.088cN/dtex(0.1gf/d)相当の荷重をかけ水中に浸漬し、2分後のかせ長L’0を測定した。次に、水中で0.088cN/dtex相当の荷重を除き0.0018cN/dtex(2mgf/d)相当の微荷重に交換し、2分後のかせ長L’1を測定した。そして下式によりCR値を計算した。

光学純度99.5%のL乳酸から製造したラクチドを、ビス(2−エチルヘキサノエート)スズ触媒(ラクチド対触媒モル比=10000:1)存在させてチッソ雰囲気下180℃で140分間重合を行った。この時、安定剤としてGE社製“Ultranox626”をラクチド対比0.2重量%加えた。得られたポリ乳酸のηrは7.5、カルボキシル基末端濃度は35当量/tonであった。

ポリカルボジイミド化合物としては日清紡社製熱可塑性ポリカルボジイミド“カルボジライト”HMV-8CA(カルボジイミド1当量/カルボジイミド278g)を用いた。

参考例1で得られたポリ乳酸とポリカルボジイミド化合物をそれぞれ220℃、120℃で別々に溶融し紡糸パック4に導き、紡糸パック4内の静止混練器5(東レエンジニアリング(株)社製“ハイミキサー”10段)で混練を行い、そのまま紡糸を行った。この時、ポリカルボジイミド化合物の添加量はカルボキシル基末端量に対し1.0倍当量(ポリ乳酸に対して1.0wt%)とした。また、紡糸機でのポリカルボジイミド化合物の滞留時間は12分間、紡糸温度は220℃とした。

そして、紡出した糸条8をチムニー7により25℃の冷却風で冷却固化させた後、集束給油ガイド9により脂肪酸エステルを主体とする繊維用油剤を塗布し、交絡ガイド10により糸に交絡を付与した(図1)。これの溶融紡糸性には全く問題が無く、100kg巻き取りでの糸切れはゼロであった。その後、周速3000m/分の非加熱の第1引き取りローラー11で引き取った後、非加熱の第2引き取りローラー12を介し巻き取った。この糸を第1ホットローラー15温度90℃で予熱した後、1.45倍に延伸し、第2ホットローラー16で130℃で熱セットを行い、コールドローラー17を介し巻き取り、84dtex、36フィラメント、丸断面の延伸糸18を得た(図2)。ここでの延伸性にも全く問題が無く、100kg巻き取りでの糸切れはゼロであった。

得られた延伸糸のb*値は4.2であり、衣料用として使用できる優れた色調であった。また、カルボキシル基末端濃度は検出限界である5当量/ton以下であり、優れた耐加水分解性を示した。
