本発明は、空気調和装置であって、特に圧縮機用電動機の制御に関する。

【従来の技術】
永久磁石型の同期電動機を可変速制御する一般的な方法が、例えば(非特許文献1)に示されている。

電動機の回転速度を上昇させるには、電力変換器から電動機に加える周波数を増加させると共に電圧を同時に増加させる必要がある。回転子の角速度に比例して固定子に発生する誘起電圧が増加するため、電動機に電流を流して回転トルクを発生させるためには、誘起電圧より高い電圧を加えなければならない。よって、高速度で回転させるためには、高電圧を発生させる電力変換器が必要となるが、電力変換器のコスト増やノイズ発生等の問題につながる。

一方、電力変換器から供給する電圧を変えずに同期電動機を可変速制御する方法として、ベクトル制御を用いた弱め磁束制御がある。負のd軸電流を流すことで生じる減磁作用により、電動機に加える電圧の上昇を抑制することができる。この制御を用いれば、電動機に加える電圧を所定の範囲内に抑えながら、高速度で回転させることができる。

【発明が解決しようとする課題】
空気調和機の圧縮機を駆動する電動機は、熱負荷が小さいときや室温が平衡しているときは数百回転程度の低速回転で運転され、急速冷房や急速暖房時は数千回転の高速回転で運転される。

このように電動機を低速度から高速度まで制御する必要がある場合、低い電圧で高速度まで回転できるように電動機の巻き線数を少なく調整する。しかし、同じ負荷で駆動させた場合、巻き線数が多い電動機に比較して、少ない電動機の電動機電流が多くなる。このため、電動機の効率を考慮した場合、巻き線数を多くして回転数設計点を低くする。

しかし、回転数設計点が低い電動機を高速度まで制御するには、従来の技術で述べたように、電動機を駆動する電力変換回路で高電圧を加えるか、又はベクトル制御による弱め磁束制御を用いる必要がある。

電力変換回路で電動機に高電圧を印加する場合、さらに速度を上昇させたい場合、高価な回路としなければならない。特に家庭用空気調和機で高価な回路を付加することは困難である。また、ベクトル制御による弱め磁束制御を行う場合、電動機巻き線の巻き数を増やすと比較的低速で弱め磁束制御に入ってしまい、負のd軸電流が増えると電動機の巻き線に流れる電流が増えて、電動機の損失が増加するといった問題がある。

本発明の目的は、空気調和機の冷凍サイクルに用いられる電動機を、あまりコストを上昇させずに損失の発生を抑えつつ低速度から高速度まで制御可能な空気調和機を提供することにある。

また、この際、各運転状態において効率よく電動機を制御することで空気調和機の効率低下を抑えた空気調和機を提供することにある。

【課題を解決するための手段】
上記目的は、
冷凍サイクル中に配置された圧縮機を動作させる電動機と、直流を交流に変換しこの電動機を駆動するインバータとを備えた空気調和装置において、
前記インバータの直流電圧を上昇させる手段と、
前記電動機がベクトル制御されるように前記インバータにスイッチング信号を付与し弱め磁束制御可能な制御手段と、を備え、
前記電動機の速度を上昇させる場合において、前記弱め磁束制御に優先して前記インバータの直流電圧を上昇させるとき、前記インバータの直流電圧を上昇させる手段は、入力電流に応じて前記インバータの直流電圧を上昇させるモードを切替える空気調和装置により達成される。

【発明の実施の形態】
図1は本発明に係る空気調和機用電動機の制御装置の回路構成の実施形態を示す図である。図において、1は商用電源、2は力率改善リアクタ、3は整流ダイオード、4は整流回路切替えスイッチ、5,6,7は平滑コンデンサ、8は電流検出用抵抗、9は入力電流検出コイル、10は整流ダイオード、11,12はAD変換器、13,14,15はドライバ、16は演算処理装置、17はAD変換器、18は同期電動機(直流ブラシレスモータ)、19は3相インバータブリッジ回路、20はマイコン、21,22,23,24は抵抗、25はコンパレータ、26は電源ゼロクロス検出回路、27はスイッチング素子、Vsは商用電源、Isは入力電流、Vdcは直流電圧、Idcは直流電流、Szはゼロクロス信号、Srスイッチ切替え信号、PWM1はコンバータのスイッチング素子駆動信号、PWM2はインバータのスイッチング素子駆動信号である。

この回路の動作について説明する。商用電源1からの交流電力Vsは、整流ダイオード3と平滑コンデンサ5,6,7によって、直流電力に変換される。インバータブリッジ回路19には直流電力が供給され、インバータブリッジ回路19を構成する6個のスイッチング素子を駆動信号PWM2によって駆動し、直流電動機18を速度制御する。この直流電動機18は図示しない密閉チャンバ内に圧縮機構と共に収納され、直流電動機18の回転運動が圧縮機構の圧縮動作に変換される。この圧縮作用によって冷媒が圧縮され、冷凍サイクル中に流れることによって空気調和器として冷房、暖房、除湿を行う。

整流回路切り替えスイッチ4によって全波整流回路と倍電圧整流回路が切り替えられ、電動機を高速度で駆動する場合は、倍電圧整流回路に切り替えてインバータブリッジ回路19の直流側に高い電圧が印加され、この直流電圧をチョッピングすることによって得られる交流が電動機に加えられる。

27はコンバータ用のスイッチング素子であって、10の整流回路の出力を駆動信号PWM1によって短絡し、2の力率改善用リアクタとの組み合わせで入力電流Isを整形し、電源力率を改善すると共に直流電圧Vdcの高さを制御する。26は電源ゼロクロス信号を生成する回路であって、電源Vsの両端電圧を抵抗21,22,23,24で分圧し,分圧した電圧をコンパレータ25に入力して比較することにより、電源半周期ごとに反転するゼロクロス信号Szを生成する。ゼロクロス信号Szはマイコン20で参照し、ゼロクロス信号Szの反転タイミングに応じて駆動信号PWM1を出力する。これらの部分を交流電力から直流電力に変換する第1の電力変換回路とする。9は入力電流Isのレベルを検出するコイルであり、17のAD変換器で検出した値は4の整流回路切替えスイッチの切替え条件等に用いる。

直流電圧VdcはAD変換器11で検出し、整流回路の出力電圧を制御する際に用いる。直流電流IdcはAD変換器12で検出し、電動機をベクトル制御する際に参照する。19は6個のスイッチング素子からなるインバータブリッジ回路であり、マイコン20から出力する駆動信号PWM2によって、直流電動機18を回転駆動させる。これらの部分を直流電力から交流電力に変換する第2の電力変換回路とする。

ベクトル制御演算の内容について説明する。図2はベクトル制御演算として一般的な計算ブロックを示したものである。ベクトル制御は、d軸電流指令、周波数指令、電流フィードバック値である実q軸電流に基づいてインバータブリッジ回路19を構成するスイッチング素子に付与するパルス列を演算するし、電動機を制御するものである。各演算ブロックの計算式は電気工学ハンドブック等に示されているので説明は省略する。

20のモータ電圧方程式演算は、Id*のd軸電流指令、f*の周波数指令、Iqのq軸電動機電流に基づいてVd*のd軸電圧指令、Vq*のq軸電圧指令を算出する。22の位相演算は、f*の周波数指令に比例させてモータ電圧位相を進め、モータ電圧位相の瞬時値を算出してθに格納する。21の2相→3相変換演算は電圧位相θを参照して、Vd*のd軸電圧指令、Vq*のq軸電圧指令より、VuのU相モータ電圧、VvのV相モータ電圧、VwのW相モータ電圧を算出する。24の相電流再現演算は、12のAD変換器によって8の電流検出用抵抗に流れる直流電流Idcを読込み、IuのU相電動機電流、IwのW相電動機電流を算出する。23の3相→2相変換演算は、IuのU相電動機電流、IwのW相電動機電流からIqのq軸電動機電流、Idのd軸電動機電流を算出する。25の2相→3相変換演算は電圧位相θを参照して、Iqのq軸電動機電流、Idのd軸電動機電流からIu'のIu前回値、Iw'のIw前回値を算出する。Iu'のIu前回値、Iw'のIw前回値は、24の相電流再現演算にて相電流が再現できなかった場合に、相電流の前回算出した値を今回の値として代用するために用いる。高効率を目的とする場合、或いは高速運転を目的とする場合などに応じてd,q軸の電流をそれぞれ調整する。

例えば電動機18を高速度で運転する場合、弱め磁束制御により負のd軸電流を流すことで生じる減磁作用によって、電動機に加える電圧の上昇を抑制することができる。この制御を用いることにより、電動機に加える電圧を所定の範囲内に抑えながら、高速度で回転させることができる。

次に、図3を用いて力率改善の機能を有する、交流電力を直流電力に変換する第1の電力変換回路の力率改善制御について説明する。Tsは電源周期、Vsは商用電源、Szはゼロクロス信号、PWM1はコンバータのスイッチング素子駆動信号、Isは電源電流、PonはPWM1がオフからオンに切替わるタイミング、PoffはPWM1がオンからオフに切替わるタイミング、t1はSzのゼロクロス信号が変化した時刻からPWM1がオンするまでのディレイ時間、t2はPWM1がオンしている時間を示す。交流電力を直流電力に変換する電力変換回路は、図1に示す整流回路10とスイッチング素子27、及び力率改善リアクタ2によって構成する。スイッチング素子27は短絡回路であり、電源電圧の位相がPonの時にスイッチング素子27の駆動信号PWM1をオンし、電源電圧の位相がPoffの時にPWM1をオフする。このPonとPoffの位相を変えることにより、電源電流Isの波形を整形して力率を改善すると共に、昇圧スイッチング動作による直流電圧Vdcの制御を行うことができる。

マイコン20は、ゼロクロス信号Szを基準にして、時間t1とt2を設定することにより駆動信号PWM1位相Ponでオン、位相Poffでオフさせる。時間t2を拡大するとスイッチング素子がオンする時間が長くなり、同時に短絡電流が流れる時間が長くなる。短絡電流を流すことによって力率が向上するが、t2を長くしすぎると短絡電流のピークが伸びて、過電流などの問題が生じるので、適切な範囲で調整する。また、短絡電流を流すことによって入力電力が増えるので、直流電圧Vdcを昇圧制御することができる。

次に、力率改善の機能を有する、交流電力を直流電力に変換する電力変換回路と、同期電動機のベクトル制御の機能を有する、直流電力を交流電力に変換する電力変換回路の動作によって直流電動機を速度制御する方法について説明する。図4に直流電動機の制御モードと各制御信号及び制御量との関係について示す。制御モードは0から3までの4種類がある。各モード毎に、d軸電流指令Id*、直流電圧Vdc、スイッチ切替え信号Sr、コンバータのスイッチング素子駆動信号PWM1を制御する。電源電流Isを参照して各モードを切替える。

モード0は、Id*を0近傍として弱め磁束制御を行わずに、かつVdcをVdc1に制御して全波整流電圧程度の値とし、かつSrをオフして整流回路を全波整流回路とし、かつPWM1の出力を行わない。このモードでは、入力電流Isが小さいので力率改善制御を行う必要がなく、よってスイッチング素子の駆動信号PWM1を出力しないことによりスイッチング損失をなくことができる。力率改善の機能を有する、交流電力を直流電力に変換する電力変換回路のスイッチング動作は行わずに、全波整流電圧を直流電力を交流電力に変換する電力変換回路に加えて電動機を可変速制御する。

モード1は、Id*を0近傍として弱め磁束制御を行わずに、かつVdcをVdc2に制御して全波整流電圧に若干のオフセット電圧を加えた値とし、かつSrをオフして整流回路を全波整流回路とし、かつPWM1の出力を行って直流電圧Vdcの制御を行う。このモードは、入力電流IsがIs1以上Is2未満の場合に作動させる。入力電流が所定の値以上になると、力率改善制御を行って電流波形を整形することにより効率を向上させることができる。よって、力率改善の機能を有する、交流電力を直流電力に変換する電力変換回路のスイッチング動作を行い直流電圧Vdcを制御して、全波整流電圧を直流電力を交流電力に変換する電力変換回路に加えて電動機を可変速制御する。

ここで入力電流Is1の選定について図8を用いて説明する。Tsは電源電圧の周期を示す。力率改善制御を行わない場合の入力電流Isの波形をa及びbで示す。入力電流が増えるに従って、aの波形からbの波形のように電流のピークが尖端状となり力率が低下する。また、電流による回路損失は電流値の2乗に比例するので、電流のピークが伸びることにより損失の発生が増大する。そこで、交流電力を直流電力に変換する電力変換回路のスイッチング動作を行うことにより、cの波形のように力率を改善して電流のピークを抑え、bの波形に対してcの波形の損失を低減できる。一方、スイッチング動作を行うことによって、スイッチング素子27で損失が発生する。よって、入力電流のピーク値を抑えることによって損失を低減できた分とスイッチングによって生じた損失のトレードオフによって回路の損失が増減する。

ここで、図9を用いて、スイッチングを行った場合とそうでない場合の損失について比較する。dの実線はスイッチングを行わない場合の回路損失を示し、eの点線はスイッチングを行った場合の損失を示す。入力電流Isが小さい場合は、電流の波高値が小さいため、スイッチングにる電流ピーク値の抑制効果は小さい。一方、スイッチングによる損失が発生するので、トータルとしての回路損失はスイッチングを行ったeの方が、スイッチングを行わないdより大きくなる場合がある。次に、入力電流Isが大きくなると、スイッチングによって電流のピークを抑えた場合とそうでない場合の効率差が顕著に現れ、スイッチングを行ったeの方が、スイッチングを行わないdより損失を抑えることができる。そこで、所定のIsを基準にしてモードnとモードn+1に区分し、より損失が低くなるようにスイッチングを行う場合とそうでない場合に分けて制御する。これにより、モードnではdの実線、モードn+1ではeの点線で示す損失にすることができる。モード境界の入力電流Is1は、実線dに相当するスイッチング行わない場合の損失と、点線eに相当するスイッチング行う場合の損失を実測して求める。尚、回路構成や回路定数によっては、実線dと点線eの交差が発生しない場合が考えられるので、このような場合は、損失の低い方のモードに固定する。

モード2は、Id*を0近傍として弱め磁束制御を行わずに、かつVdcをVdc3に制御して倍電圧整流電圧に若干のオフセット電圧を加えた値とし、かつSrをオンして整流回路を倍電圧整流回路とし、かつPWM1の出力を行って直流電圧Vdcの制御を行う。このモードは、入力電流IsがIs2以上Is3未満の場合に作動させる。電動機を高速度まで回転させるため、電動機に加える電圧を高くする必要があり、整流回路を全波整流回路から倍電圧整流回路に切り替える。電動機を高速度まで回転する場合を、入力電流が所定の値以上の場合として判断し、整流回路切替えの判断基準とする。

ここで、全波整流回路と倍電圧整流回路における損失について図10と図11を参照して説明する。図10は全波整流の回路、図11は倍電圧整流の回路構成をそれぞれ示す。図10の全波整流回路では、スイッチ4が開いているので、電源電流Isは、整流ダイオード3cと3b或いは3aと3dの組み合わせで流れ、常に2つのダイオードを電源電流が流れる構成になる。図11の倍電圧整流回路では、スイッチ4が閉じているので、電源電流Isは、整流ダイオード3a、或いは3cの組み合わせで流れ、常に1つのダイオードを電源電流が流れる構成になる。各々のダイオードで生じる損失を同じとすれば、図10の方が、電流が流れるダイオード数が2倍になるので、ダイオード損失も2倍になる。よって、全波整流の損失が大きい。一方、直流電動機の損失は、直流電圧Vdcが低い場合の方が低損失の場合がある。直流電圧Vdcが高ければ、電動機電流のPWMチョッパ毎に断続する電流振幅が広がり、うず電流等により電動機の鉄損が増えること、更に電動機電流のPWMチョッパ毎のピーク電流値が伸びることによって銅損が増えることによって電動機損失が増加する場合が考えられる。よって、回路損失と電動機損失まで含めた総合損失は、全波整流から倍電圧整流に切り替えることによって減少した回路損失と、増加した電動機損失のトレードオフによって総合損失が増減する。図9を用いて先述したように、所定のIsを基準にしてモードnとモードn+1に区分し、より損失が低くなるように全波整流と倍電圧整流に分けて制御する。モード境界の入力電流Is2は、実線dに相当する全波整流時の損失と、点線eに相当する倍電圧整流時の損失を実測して求める。尚、回路構成や回路定数によっては、実線dと点線eの交差が発生しない場合が考えられるので、このような場合は、損失の低い方のモードに固定する。また、直流電圧Vdcはなるべく低い値の方が総合損失が低くなるので、Vdc2は力率向上が可能な範囲内でなるべく低い値に設定する。実際には全波整流電圧Vdc1に若干のオフセット電圧を加えた値とする。同様にVdc3は力率向上が可能な範囲内でなるべく低い値に設定する。実際には倍電圧整流電圧に若干のオフセット電圧を加えた値とする。

モード3は、Id*を負の値にして弱め磁束制御を行い、かつVdcをVdc3に制御して倍電圧整流電圧に若干のオフセット電圧を加えた値とし、かつSrをオンして整流回路を倍電圧整流回路とし、かつPWM1の出力を行って直流電圧Vdcの制御を行う。このモードは、入力電流IsがIs3以上の場合に作動させる。電動機を高速度まで回転させるため、直流電力を交流電力に変換する電力変換回路の電圧変調率が所定の値に至った場合、Id*を負の値にして弱め磁束制御を行い電動機の回転数を制御する。このモードは、入力電流が非常に大きく、弱め磁束制御によって電動機を制御する必要がある場合に作動させる。弱め磁束制御を動作させる判断は、直流電力から交流電力に変換する電源変換回路の電圧変調率が予め定めた所定値に至ったか否かで行う。

次に、図5を用いて直流電力から交流電力に変換する電源変換回路の電圧変調率と動作モードの切替えについて説明する。図4において電源電流Isを判定基準値として各動作モードの切り替えを説明したが、図5では各動作モードの内容は図4で説明した内容と同一であるが、電圧変調率khv1を各動作モードの切替え判定基準とする。モード0からモード1の切替え及びモード1からモード2の切替えは、電圧変調率khv1が所定の最大値khv1(max)に至った時点で切り替える。また、モード3において電圧変調率khv1が所定の最大値khv1(max)に至った時点で弱め磁束制御を開始する。

ここで、図12を用いて電圧変調率と弱め磁束制御について説明する。図12はマイコン20においてPWM1を作成する内部信号波形を示したもので、Vu,Vv,Vwは電動機各相の正弦波電圧信号、Vcはチョッパ信号であり、Vu,Vv,VwとVcを比較することによって各相のPWM信号を得る。PWM信号の振幅は、Vu,Vv,Vwの振幅αに比例する。振幅の最大値をβとすれば、電圧変調率khv1はβに占めるαの割合となる。αがβと同じ値に至った時にkhv1は100%となり、電動機への電圧をこれ以上、上昇させることができない。よって、電圧変調率が100%に至った時点で電動機の速度を上昇させるには、弱め磁束制御を用いる。
