【発明の属する技術分野】
本発明は、厚鋼板の製造方法に関する。詳しくは、本発明は、厚鋼板の端部における形状不良の一つである、いわゆるまくれ込みの発生を抑制することができる厚鋼板の製造方法に関する。

【従来の技術】
通常、厚鋼板は、竪ロールを有する圧延機(以降、「エッジャ圧延機」という)を用いた板幅方向へのエッジング圧延と、水平ロールを有する粗圧延機及び/又は仕上圧延機を用いた板厚方向への成形圧延、幅出し圧延及び仕上圧延とを経て、製造される。すなわち、加熱炉で所定温度に加熱されたスラブに、粗圧延機及び/又は仕上圧延機を用いて、複数パスの成形圧延を行った後に被圧延材を90度転回してから1パス又は複数パスの厚み出し圧延を行うことにより、所定の板厚を有する厚鋼板(以下、この時点の厚鋼板を「圧延終了厚鋼板」という)に仕上げられ、その後に圧延終了厚鋼板の端部の形状不良部分を切断することにより、所定の寸法を有する厚鋼板とされる。なお、エッジャ圧延機を用いたエッジング圧延は、通常被圧延材を90度転回する度に行われることが多いが、幅出し圧延の途中、さらには仕上圧延の途中で行われることもある。

図1(a) 及び図1(b) は、このようにして製造された圧延終了厚鋼板1の端部の形状例を示す説明図である。圧延終了厚鋼板1の端部の形状は、図1(a) に示すような凸状(シングルバルジ形状)、又は図1(b) に示すような凹状(ダブルバルジ形状)となる。最終製品である厚鋼板の品質上特に問題となるのは、図1(b) に示すダブルバルジ形状であり、ダブルバルジ形状は一般的に「まくれ込み」と呼称される。このまくれ込みの量、すなわち図1(b) における距離d1が過大であると、圧延終了厚鋼板1の板幅方向の両端部を所定距離だけ切断しても、最終製品の板幅方向の両端面に凹部が残存してしまい、形状不良品である格落ちとせざるを得なくなることもある。

このまくれ込みは、従来から経験的に、▲1▼圧下スケジュールが比較的軽圧下であってパス回数が多い材料(主に硬質材や広幅材等)である場合、▲2▼加熱温度又は圧延温度が低い材料であってパス回数が多い材料である場合、さらには▲3▼製品板厚が厚い材料である場合等に発生し易いことが知られている。

非特許文献1には、カリバー付き縦ロールを用いてまくれ込みの発生を防止する発明が開示されている。すなわち、非特許文献1には、カリバー付き縦ロールを用いたエッジング圧延により得られる面取り面積を十分確保することによりまくれ込み量を減少することができ、また幅出し圧延を完了した時点におけるまくれ込み量を一定量以下に抑制すれば圧延終了厚鋼板のまくれ込み量を零にすることができること、さらには実際の圧延機を用いた確認試験により、カリバー付き縦ロールを用いたエッジング圧延による面取り量を40mmとした結果、圧延終了厚鋼板のまくれ込み量を著しく低減できたこと (1815頁) が記載されている。

【発明が解決しようとする課題】
本発明者らが検討した結果によれば、カリバー付き縦ロールを用いたエッジング圧延により面取りを行うことにより、確かに、幅出し圧延を終了した後の仕上圧延では、まくれ込みの成長抑制に大きな効果がある。

しかしながら、幅出し圧延完了後のまくれ込み量が大きい場合、すなわちエッジング圧延による面取りを行う直前のまくれ込み量が大きい場合には、エッジング圧延による面取りを行っても、圧延終了厚鋼板のまくれ込みを消滅させることはできず、逆に増長させてしまうことすらあることが判明した。

すなわち、非特許文献1により開示された発明は、幅出し圧延完了後のまくれ込み量が小さい場合には有効であるものの、幅出し圧延完了後のまくれ込み量が大きい場合には圧延終了厚鋼板のまくれ込みを解消することはできない。

実際の厚板の圧延工程では多種多様な厚板が圧延されるために、幅出し圧延完了後のまくれ込み量も一定しない。したがって、非特許文献1により開示された発明では、実際の厚板の圧延工程により圧延される全ての厚板のまくれ込みの発生を抑制することはできない。

本発明の目的は、上述した従来の技術が有する課題を解決し、実際の厚板の圧延工程により圧延される全ての厚板のまくれ込みの発生を抑制することができる厚鋼板の製造方法を提供することである。

【課題を解決するための手段】
本発明は、被圧延材に水平ロールを用いた圧下と竪ロールを用いた圧下とを行って厚鋼板を製造する方法において、幅出し圧延を完了した後であって竪ロールを用いた圧下を行う前の被圧延材の両端部におけるオーバーラップ量d、dをそれぞれ求め、この竪ロールを用いた圧下の総圧下量を、(d+d)×(1+C)とすることを特徴とする厚鋼板の製造方法である。ただし、Cは0超、望ましくは0.2超1以下、さらに望ましくは0.2以上0.7以下の定数である。

この本発明に係る厚鋼板の製造方法では、被圧延材の両端部におけるオーバーラップ量d1 、d2 が、演算による予測値として又は測定による実測値として、求められることが例示される。さらに、オーバーラップ量d1 、d2 を測定による実測値として求める場合、この測定が、両端部の形状を光学式の端部形状測定装置を用いて検出することにより、行われることが、例示される。

【発明の実施の形態】
以下、本発明に係る厚鋼板の製造方法の実施の形態を、添付図面を参照しながら詳細に説明する。

まず、本発明の完成についての基礎的知見事項について説明する。
本発明者らは、圧延終了厚鋼板のまくれ込みを抑制するために、実験用圧延機を用いて鋭意研究を行って、以下に列記する知見(i) 〜(iii) を得た。

(i)エッジャ圧延機にフラットロールを竪ロールとして組み込み、このフラットロールを用いて被圧延材の両端部を板幅方向へ適正量圧下することにより、それまでの間に成長していたまくれ込みを消滅できることを知見した。

これは、フラットロールを竪ロールとして有するエッジャ圧延機による圧下によって、まくれ込み (ダブルバルジ形状) の二つの凸部がいずれも圧潰され、被圧延材の端面形状がより矩形化するためであると推定される。

(ii) 被圧延材の端部におけるまくれ込みは、幅出し圧延中の尻抜け時 (後端部が圧延機を通過する時) に最も大きく成長するため、幅出し圧延を完了した後にエッジャ圧延機を用いてまくれ込みを完全に消滅することが、圧延終了厚鋼板のまくれ込みの低減に大きな効果があることを知見した。

すなわち、▲1▼水平ロールによる圧延の各パスの圧下率が小さい軽圧下条件でまくれ込みの二つの凸部が大きく成長すること、▲2▼被圧延材の先端の噛み込み部、後端の尻抜け部及び板幅方向の両端部の変形を比較すると、後端の尻抜け部でまくれ込みの二つの凸部が最も大きく成長すること、及び▲3▼水平ロールによる圧延は、実際には可逆式圧延機を用いたレバース圧延により行われることの三点より、まくれ込みは、被圧延材の先端部及び後端部において最も成長するものと考えられる。

このため、幅出し圧延を完了した後にエッジャ圧延機を用いてまくれ込みを完全に消滅させてしまえば、幅出し圧延に後続して行われる仕上圧延では、相対的に幅出し圧延時よりも圧下率が増加するとともに板幅方向の端部の変形となるため、幅出し圧延時の先端部及び後端部と比較すると、まくれ込み (ダブルバルジ形状) の二つの凸部の成長が大幅に抑制される。

(iii)発生したオーバーラップ量と同じ圧下量のエッジング圧延を行っても、圧延終了厚鋼板の板厚方向の中心部分にはまくれ込みが残存することを知見した。図2は、まくれ込みが発生した被圧延材2にエッジング圧延を行う状況を模式的に示す説明図である。同図に示すように、エッジング圧延によってまくれ込みの二つの凸部2a、2bが圧潰される過程では、エッジャロール (図示しない) には接触していない板厚方向の中心部2cも、エッジャロールから離反する方向へ押し込まれるためであると推定される。

そこで、本実施の形態では、被圧延材2に水平ロールを用いた圧下と竪ロールを用いた圧下とを行って厚鋼板を製造する際に、竪ロールを用いた圧下を行う前の被圧延材2の両端部におけるオーバーラップ量d1 、d2 をそれぞれ求め、この竪ロールを用いた圧下の総圧下量を、 (d1 +d2)× (1+C) として厚鋼板を製造する。ただし、Cは0超、望ましくは0.2 超1以下の定数であって、材料の硬さを考慮して別途材質区分毎に決定される。

図3は、本発明における「オーバーラップ量d1 、d2 」の定義を示すための被圧延材2の一方の端部の断面図である。本発明では、同図に示すように、二つの凸部2a、2bのうちの最凸部3と、中心部2cにおける最凹部4との、板幅方向 (図3における左右方向) の差を、オーバーラップ量d1 と規定する。被圧延材2の他方の端部におけるオーバーラップ量d2 についても同様である。

なお、通常の場合、オーバーラップ量d1 、d2 は略等しいため、オーバーラップ量d1 又はd2 を求め、竪ロールを用いた圧下の総圧下量を2d1 × (1+C) 又は2d2 × (1+C) として求めてもよい。

本実施の形態では、竪ロールを用いた圧下の総圧下量を、被圧延材2の両端部におけるオーバーラップ量d1 、d2 の和 (d1 +d2)を超える量とするため、エッジング圧延によってまくれ込みの二つの凸部2a、2bが圧潰される過程で、エッジャロール (図示しない) が二つの凸部2a、2bのみならず中心部2cも確実に圧潰するため、被圧延材2の両端部にまくれ込みの痕跡がほぼ残存しない。また、Cを0.2 以上とすることにより、圧延終了厚鋼板のオーバーラップ量はほぼ0になる。このため、本実施の形態によれば、幅出し圧延を完了した後にエッジャ圧延機を用いてまくれ込みをほぼ完全に消滅でき、幅出し圧延に後続して行われる仕上圧延では、相対的に幅出し圧延時よりも圧下率が増加するとともに板幅方向の端部の変形となるため、まくれ込みの二つの凸部の成長を大幅に抑制できる。

特に、Cが0.2 以上の場合には、竪ロールを用いたエッジング圧延の総圧下量が、
エッジング圧延の総圧下量≧1.2 × (d1 +d2) ・・・・・(1)
となり、例えばいわゆる40キロ鋼や50キロ鋼のような汎用鋼種では、厚板のまくれ込みの発生をほぼ完全に解消することができる。

なお、エッジング圧延の総圧下量を、2× (d1 +d2)を超えて大きくすると、まくれ込み抑制効果は維持されるものの、エッジング量の増大に伴ってエッジングパス数が増加して生産性が低下する。このため、エッジング圧延の総圧下量は、2× (d1 +d2)以下とすることが望ましい。

なお、本実施の形態のように、エッジャ圧延機を用いて (d1 +d2)× (1+C) の総圧下量のエッジング圧延を行う場合、1パスであってもよく、または複数パスであってもよい。総圧下量によってはエッジャ圧延機に多大な負荷がかかる場合もあり、このような場合には複数パスでエッジング圧延を行うことが好ましい。

本実施の形態に係る厚鋼板の製造方法では、被圧延材の端部におけるオーバーラップ量d1 、d2 は、演算による予測値として求めてもよいし、又は測定による実測値として求めてもよい。

オーバーラップ量d1 、d2 を演算による予測値として求める場合、特定の予測式や予測手法には限定されず、公知のいかなる予測式や予測手法をも用いることが可能である。例えば、「鉄鋼協会 H14秋季講演会論文集 CAMP-ISIJ Vol.15 (2002) lOO7頁」に記載されているようなFEM 解析を用いてもよいし、あるいは実験により適当な予測式を求め、この予測式を用いてもよい。

一方、オーバーラップ量d1 、d2 を測定による実測値として求める場合も、どのような方法で測定してもよい。しかし、この測定が、例えば特開平11−104717号公報に示されているように、被圧延材の端部の形状を光学式の非接触式の端部形状測定装置を用いて測定することが、特に好ましい。

以上説明した本実施の形態によれば、厚鋼板の製造に際して、実際の厚板の圧延工程により圧延される全ての厚板のまくれ込みの発生を確実に抑制することができる。

【実施例】
(第1実施例)
さらに、本発明を実施例を参照しながらより具体的に説明する。
図4は、本実施の形態の厚鋼板の製造方法を、粗圧延機、エッジャ圧延機及び仕上圧延機を備える、厚鋼板の通常の圧延工程5に適用した状況を示すための説明図である。

同図に示すように、加熱されたスラブ6は加熱炉7から抽出された後、ハイドロリックスケールブレーカ8で表裏面のデスケーリングが行われる。
次いで、粗圧延機9によりスラブ6の形状の成形を目的とした成形圧延が行われ、次いで被圧延材6' を90℃ターンした後に、粗圧延機9により幅出し圧延が行われる。

そして、幅出し圧延を完了した後には、被圧延材6' を再度90℃ターン後に、仕上圧延機10を用いて仕上圧延が行われて、圧延終了厚鋼板とされる。
通常は、図4に示すように、エッジャミル11を有する圧延工程5では、粗圧延機9による幅出し圧延の前後に、エッジャミル11を用いたエッジング圧延が行われて厚み出し圧延が行われるが、これは主に被圧延材6' の平面形状(鋼板を上から見た場合の形状)をより正確に矩形化するために行われることが多い。

なお、仕上圧延を終了した圧延終了厚鋼板は、この後、ホットレベラによる平坦度調整、クロップシャ、サイドシャ及びエンドシャによる不要部分の切断、及び検査を経て、最終製品である厚鋼板として出荷される。

このような工程を経て厚鋼板は製造されるが、上述したように、圧延終了厚鋼板の端面形状は、通常矩形ではなく、上述した図1(a) に示すシングルバルジ形状、又は図1(b) に示すダブルバルジ形状となる。

そこで、この圧延工程5を用いて、エッジング圧延によってまくれ込みがどのように変形するかを、調査した。試験条件を表1にまとめて示す。

本試験では、エッジング圧延を行う前の初期のまくれ込みとして、オーバーラップ量d1 、d2 =3mm、オーバーラップ量の和 (d1 +d2)=6mmのまくれ込みを被圧延材6' に機械加工により付与し、エッジング圧延によってまくれ込みがどのように変形するかを調査した。なお、被圧延材6' の端面形状は、レーザ式の距離計を厚さ方向に走査するシェープメータを用いて、測定した。

本試験におけるバルジング量(mm)と板厚中心からの距離(mm)との関係を、図5にグラフにまとめて示す。図5(a) はエッジング圧延前を、図5(b) は総圧下量3mmのエッジング圧延を行った後を、図5(c) は総圧下量6mmのエッジング圧延を行った後を、さらに、図5(d) は総圧下量11mmのエッジング圧延を行った後を、それぞれ示す。

なお、図5(a) 〜図5(d) に示す結果は、ドライブサイド側の端面形状の測定結果であるが、反対側の端面形状もほぼ同様の測定結果となっているため、省略する。

図5(b) に示すように、エッジング圧延の総圧下量が (d1 +d2)よりも小さい3mmである場合、まくれ込みは消滅することなく残存する。また、図5(c) に示すように、エッジング圧延の総圧下量が (d1 +d2)と同じ量である6mmである場合、若干まくれ込みが残存する。

これに対し、図5(d) に示すように、エッジング圧延の総圧下量が (d1 +d2)を大きく越える場合、まくれ込みは完全に消滅し、端面形状が平面化される。
図5(a) 〜図5(d) にグラフで示すように、まくれ込みを消滅させて端面形状を平面化するためには、 (d1 +d2)を超える総圧下量でエッジング圧延を行うことが有効である。

以上のように、幅出し圧延で発生したまくれ込みを完全に消滅するために (d1 +d2)を超える総圧下量のエッジング圧延を行うため、エッジング圧延を行う前に予めオーバーラップ量d1 、d2 を把握しておく必要があるが、オーバーラップ量d1 、d2 は、測定による実測値として、又は演算による予測値として、求めることができる。

オーバーラップ量d1 、d2 を測定による実測値として求める方法の一つとして、エッジング圧延を行う前に端面形状を測定装置を用いて実測する方法が挙げられる。図6は本実施例で用いる測定装置を示す説明図である。

測定装置としては、例えば図6に示すように、粗圧延機のローラテーブルの両側方にレーザー距離計等の端面形状測定器12、12を設置しておき、幅出し圧延を完了した後に、90°転回されたスラブ13の長手方向に平行な端面13a 、13a の形状を、レーザ等をスラブ厚み方向にスキャンさせて測定し、測定結果を演算処理装置14に入力することによりオーバーラップ量d1 、d2 を測定できるものを用いればよい。

一方、オーバーラップ量d1 、d2 を把握するもう一つの方法として、エッジング圧延前までの圧延履歴に基づいて、オーバーラップ量d1 、d2 の予測を行う方法がある。

この予測を行うにあたり、本発明者らは、まくれ込みがどのようにして発生及び成長するかを、試験を行うことにより調査した。試験条件を表2にまとめて示す。

その結果、幅出し圧延を含む水平圧延により発生する端面形状は、軽圧下の圧延によりダブルバルジ形状となり、強圧下の圧延によりシングルバルジ形状になること、及びまくれ込みであるダブルバルジ形状は、後端尻抜け部→幅端部→先端かみ込み部の順に発生し易いこと等といった、まくれ込みの基本的発生挙動を明らかにすることができた。

これらの調査結果と、上述した「鉄鋼協会 H14秋季講演会論文集 CAMP-ISIJ Vol.15 (2002) lOO7頁」に記載されたFEM 解析の結果とを用いて、板厚、圧下率及びロール径に基づいてオーバーラップ量d1 、d2 を予測する予測式を定め、オーバーラップ量d1 、d2 を予測した。

本例では、オーバーラップ量d1 、d2 を実測するのではなく、演算により予測するため、まくれ込み量を測定する装置を有していない厚板ミルであってもエッジャ前のオーバーラップ量d1 、d2 を把握することができ、まくれ込みを平面化し得るエッジャ圧延の圧下量を決定できる。

また、エッジング圧延を行った場合と行わなかった場合とを比較すると、水平圧延条件が同じ場合、エッジング圧延を行ったほうがまくれ込みの発生量が小さくなる。これは、エッジング圧延により発生したドッグボーン形状により、幅端部の圧下量が幅中心部の圧下量と比較して相対的に増加したためである。エッジング圧延後の水平圧延により発生するオーバーラップ量は、このドッグボーンによる増厚を考慮することにより予測することができる。

本例により、成形圧延、幅出し圧延、仕上圧延、エッジング圧延すべての厚板製造プロセスを対象とした端面形状の計算が可能となる。
(第2実施例)
以下の第2実施例では、上述した第1実施例におけるシミュレーション計算により、本発明例の効果を検証する。

表3に示した圧延条件に対して、表4に示したようにエッジング条件を種々変更したシミュレーション計算を行った。結果を表4に併記する。

表3及び表4に示すように、本発明例であるテストNo.3〜5 では、圧延終了厚鋼板のオーバーラップ量の大幅な低減が図られ、最終製品で品質不良となるようなまくれ込みが解消された。

また、テストNo.3、4 を比較して、エッジング量の大きいテストNo.4の方がオーバーラップ量がより低減されているが、これはエッジング圧延によるドッグボーン形状の生成量が大きいためである。いずれにせよ、本発明例によれば、オーバーラップ量の大幅な低減が図られる。

なお、本実施例ではシミュレーションにより検討したため、エッジング圧延前のオーバーラップ量d1 、d2 の把握は必然的にモデル計算による予測値を用いることとなったが、上述したように、オーバーラップ量d1 、d2 を実測しても同様の効果が得られることは言うまでもない。

(変形形態)
上述した実施例の説明では、縦ロールを有するエッジャ圧延機が加熱炉と粗圧延機との間に配置された場合を例にとった。しかし、本発明が適用されるのは、この場合に限定されるものではなく、他の同種の厚板の圧延工程にも同様に適用可能である。例えば、エッジャ圧延機が仕上圧延機の直近に配置されている圧延工程にも同様に適用可能である。

【発明の効果】
以上詳細に説明したように、本発明に係る厚鋼板の製造方法により、実際の厚板の圧延工程により圧延される全ての厚板のまくれ込みの発生を抑制することができる。これにより、厚鋼板の製造時における歩留まりの向上を期待できる。
