【発明の属する技術分野】
この発明はAV機器や家電製品のフロントパネルやケース、ボタン、自動車の計器パネルやボタン等に用いられる2色成形同時絵付け品の製造装置と製造方法に関する。

【従来の技術】
従来、コンピュータの入力ボタン等の製品を製造する方法として、色や材質の異なる2種類の溶融した成形樹脂を1台の射出成形機の2本のノズルより順次射出して、異なる2種類の成形樹脂部が接合した2色成形品を製造する、いわゆる2色成形法がある。また、基体シート上に絵柄層などが形成された絵付けシートを型閉めして挟み込み、溶融した成形樹脂を射出成形すると同時に樹脂成形品に絵付けシートを接着させて成形同時絵付け品を得る、いわゆる成形同時絵付け法がある。

【発明が解決しようとする課題】
前者の2色成形法による意匠表現としては、射出成形される樹脂の色、素材によるもので2色あるは2種類に限定されるため、デザイン的に満足のいくものではなかった。また、後者では、デザイン的には転写層の絵柄によって満足されても、材質が単一に限定される。たとえば、ABS樹脂のオーディオパネル内に熱可塑性エラストマー樹脂でできたボタンを有し、かついずれの樹脂にも多色で美麗な意匠が施されたものを得ることができなかった。
また、インサート成形といって、一次成形品(例えば、成形同時絵付け品)を先に得ておき、これを別工程で、2次成形用金型にインサート(配置)し、2次成形樹脂を射出成形する方法もあるが、1次成形品を得てから経時で2次成形をするため次のような問題があり、現実にほとんど行なわれていない。
1.1次成形品の収縮歪みにより2次成形金型にインサートしにくい。又は、不可能な場合もある。
2.1次成形品が冷えてから、2次成形品を成形するため1次成形品と2次成形品との密着ができない。または、1次成形品と2次成形品との密着が悪いため、耐久テストでインサートシートが剥離するという問題がある。
3.絵付けは1次成形品側にしかできない(2次成形品との位置合わせが問題となる。)。
4.工程がわかれコスト高になる。

この発明の目的は、異材質の材料の一方あるいは両方に、見栄えの良い絵柄が形成された2色成形同時絵付け品を効率良く生産することができる2色成形同時絵付け品製造装置と2色成形同時絵付け品製造方法を提供することにある。

【課題を解決するための手段】
上記の目的を達成するために、この発明の2色成形同時絵付け品製造装置は、請求項1に記載したように、1次成形樹脂射出路を有する1次成形用コア型と1次成形用キャビティ型とからなる1次成形手段と、2次成形樹脂射出路を有する2次成形用コア型と2次成形用キャビティ型とからなる2次成形手段と、絵付けシート供給手段とを有する2色成形同時絵付け品製造装置において、1次成形樹脂部保持手段を有する中間プレートが、1次成形用コア型と1次成形用キャビティ型との間の位置と、2次成形用コア型と2次成形用キャビティ型との間の位置との間を移動可能に設けられ、絵付けシート供給手段が、1次成形手段と2次成形手段のいずれか一方のキャビティ型と中間プレートとの間にのみ絵付けシートを供給可能であるようにした。
また、この発明の2色成形同時絵付け品製造装置は、請求項2に記載したように、1次成形樹脂射出路を有する1次成形用コア型と1次成形用キャビティ型とからなる1次成形手段と、2次成形樹脂射出路を有する2次成形用コア型と2次成形用キャビティ型とからなる2次成形手段と、絵付けシート供給手段とを有する2色成形同時絵付け品製造装置において、1次成形樹脂部保持手段を有する中間プレートが、1次成形用コア型と1次成形用キャビティ型との間の位置と、2次成形用コア型と2次成形用キャビティ型との間の位置との間を移動可能に設けられ、絵付けシート供給手段が、1次成形手段と2次成形手段のキャビティ型と中間プレートとの間にキャビティ型毎に異なる絵付けシートを供給可能であるようにした。

また、この発明の2色成形同時絵付け品製造方法は、請求項3に記載したように、請求項1記載の2色成形同時絵付け品製造装置と絵付けシートを用意し、まず、中間プレートを間に挟んで1次成形用キャビティ型と1次成形用コア型とを型締めした後、1次成形して1次成形樹脂部保持手段に保持された1次成形樹脂部を得、次に、前記保持したままの中間プレートを2次成形用キャビティ型と2次成形用コア型との間の位置まで移動させ、1次成形樹脂部が保持された中間プレートを間に挟んで2次成形用キャビティ型と2次成形用コア型とを型締めした後、2次成形して2次成形樹脂部を得ることによって、1次成形樹脂部と2次成形樹脂部とが1体化される2色成形絵付け品の製造方法であって、1次成形用キャビティ型と中間プレートとの間、あるいは、2次成形用キャビティ型と中間プレートとの間のいずれか一方において、型締め前に絵付けシートを配置するようにした。
また、この発明の2色成形同時絵付け品製造方法は、請求項4に記載したように、請求項2記載の2色成形同時絵付け品製造装置と絵付けシートを用意し、まず、中間プレートを間に挟んで1次成形用キャビティ型と1次成形用コア型とを型締めした後、1次成形して1次成形樹脂部保持手段に保持された1次成形樹脂部を得、次に、前記保持したままの中間プレートを2次成形用キャビティ型と2次成形用コア型との間の位置まで移動させ、1次成形樹脂部が保持された中間プレートを間に挟んで2次成形用キャビティ型と2次成形用コア型とを型締めした後、2次成形して2次成形樹脂部を得ることによって、1次成形樹脂部と2次成形樹脂部とが1体化される2色成形絵付け品の製造方法であって、1次成形用キャビティ型と中間プレートとの間、および、2次成形用キャビティ型と中間プレートとの間において、型締め前にキャビティ型毎に異なる絵付けシートを配置するようにした。

【発明の実施の形態】
以下、図面を参照しながらこの発明を詳しく説明する。
この発明の2色成形同時絵付け品の製造方法に用いる絵付けシート、および2色成形同時絵付け品製造装置を先に説明する。

絵付けシートを説明する。
絵付けシート1は、基本的に、基体シート2上に少なくとも絵柄層3、接着層4が積層されたものである。絵付けシート1の種類は、絵付けシートに成形樹脂が接着した後に基体シート2を剥離しないもの(以下、「インサートシート」という。図6参照)、基体シート2が剥離可能なもの(以下、「転写シート」という。図7参照)とがある。転写シートとして用いる場合は、基体シートと絵柄層3との間に剥離層5を形成するか、基体シート1にニスなどを塗って剥離性を付与するとよい。転写シートでは、少なくとも絵柄層3、接着層4が積層されたものを転写層という。以下、1次成形時に用いられる絵付けシート1を1次成形用絵付けシート6あるいは1次成形用転写シートとする。また、2次成形時に用いられる絵付けシート1を2次成形用絵付けシート7あるいは2次成形用転写シートとする。また、1次成形樹脂部8に転写されるものを1次成形用転写層とし、2次成形樹脂部9に転写されるものを2次成形用転写層とする。
基体シート2の材質は、ポリエチレンテレフタレートやアクリル、熱可塑性エラストマー等の各種樹脂がある。剥離層5の材質は、ポリアクリル系樹脂等があり、剥離層5に硬度が要求される場合には、紫外線硬化性樹脂等の電離放射線硬化樹脂を使用してもよい。電離放射線硬化樹脂は、単体での使用してもよいし、他の樹脂と混合して使用してもよい。絵柄層3は樹脂バインダーと顔料または染料を用いる。絵柄層3は樹脂バインダーと隠蔽性のある金属顔料や無機顔料等を用いてもよい。接着層4は、1次成形樹脂と2次成形樹脂の素材に適した感熱性あるいは感圧性の樹脂を適宜使用する。たとえば、1次成形樹脂がアクリル樹脂で、2次成形樹脂がウレタン樹脂の場合は、接着層として塩化ビニル酢酸ビニル共重合樹脂を用いるとよい。剥離層5、絵柄層3、接着層4は各種印刷法で形成する。絵付けシート1は、接着層4が、1次成形樹脂8に接着する1次接着部と、2次成形樹脂9にのみ接着する2次接着部とからなるものであってもよい。絵付けシート1は、接着層4が、1次成形樹脂に接着する1次接着部のみからなるものでもよい。絵付けシート1は、2次成形樹脂部9に対応する部分が切り抜かれていてもよい。絵付けシート1は、枚葉にカットしてあってもよいし、ロール状に巻き取ったものでもよい。

2色成形同時絵付け品製造装置を説明する(図1〜図4)。
2色成形同時絵付け品製造装置は、1次成形樹脂射出路10を有する1次成形用コア型11と1次成形用キャビティ型12とからなる1次成形手段と、2次成形樹脂射出路13を有する2次成形用コア型14と2次成形用キャビティ型15とからなる2次成形手段と、絵付けシート供給手段16とを有する2色成形同時絵付け品製造装置において、1次成形樹脂部保持手段を有する中間プレート19が1次成形用コア型と1次成形用キャビティ型との間の位置と、2次成形用コア型と2次成形用キャビティ型との間の位置との間を移動可能に設けられ、絵付けシート供給手段16が1次成形手段と2次成形手段の少なくともいずれか一方において、前記絵付けシート1を中間プレート19とキャビティ型との間に供給するものである。

1次成形用コア型11と2次成形用コア型14とが固定盤20に取付けられる。1次成形用コア型11の1次成形樹脂射出路10を介して、射出ユニット21から射出された1次成形樹脂22がキャビティ内に充填される。2次成形用コア型14の2次成形樹脂射出路13を介して、射出ユニット21から射出された2次成形樹脂23がノズル孔28を通過してキャビティ内に充填される。1次成形用キャビティ型12と2次成形用キャビティ型15とは可動盤24に取付けられる。1次成形用キャビティ型12と2次成形用キャビティ型15との内面には、絵付けシート1を吸引するための真空吸引孔(図示せず)が形成されてもよい。1次成形用コア型11と2次成形用コア型14は、それぞれ1次成形用キャビティ型12と2次成形用キャビティ型15と対向するように配置される。可動盤24は油圧シリンダーや電動サーボモータ駆動方式などの駆動源25によってタイバー26をつたって移動する。この移動により型締め、型開きが行なわれる。

中間プレート19は、1次成形樹脂部保持手段を有する。1次成形樹脂部保持手段は、中間プレート19のうち1次成形樹脂部8が接触する部分に、1次成形樹脂部に突き刺さる保持ピン32を立てたものでもよい(図8)。あるいは、1次成形樹脂部保持手段は、中間プレート19に1次成形用孔17と2次成形用孔18とが形成されており、1次成形用孔17と2次成形用孔18とが1次成形用コア型と1次成形用キャビティ型との間の位置と、2次成形用コア型と2次成形用キャビティ型との間の位置との間を移動可能なものがある。具体的には、中間プレート19は、1次成形用キャビティ型12と1次成形用コア型11との隙間と、2次成形用キャビティ型15と2次成形用コア型14との隙間との間を移動する。中間プレート19は、回転動作が可能な回転盤やスライドが可能なスライド盤などの可動盤24に取付けるとよい。中間プレート19が軸27を中心として回転することによって、保持ピン32や1次成形用孔17と2次成形用孔18とが円弧を描いて移動するものがある(図1〜図4、図8)。軸27は、可動盤24側からあるいは固定盤20側からの片持ち軸でもよいし、可動盤24と固定盤20との両方を貫くものでもよい。中間プレート19は、スライド盤に取付けてもよい。スライド盤は、固定盤に取り付けられても可動盤に取り付けられてもよい。また、コア型上あるいはキャビティ型上に取り付けられてもよい。また、中間プレート19は、キャビティ型やコア型に対して接近、離隔するように駆動される。中間プレート19は、絵付けシート1をキャビティ型のパーティング面に押さえ付けるクランプの役目をすることもできる。

射出ユニット21は、横型成形機(金型のキャビティ型とコア型が左右に向かい合って設置され、水平方向に型閉めされるもの)でも竪型成形機(金型のキャビティ型とコア型が上下に向かい合って設置され、垂直方向に型閉めされるもの)でもよい。2種類の材料を可塑化させるためのシリンダーが2本あり、その各々に金型に樹脂を注入あるいは射出するノズル孔28がついた成形機でもよい。2本のシリンダーは並行、対向のいずれでもよく、また、直角方向に配置されてもよい。シリンダーは、垂直方向、水平方向のいずれに配置されてもよい。前記1次成形用コア型11と2次成形用コア型14とは上下に並んでいてもよいし左右に並んでいてもよいし、射出路を向かい合わせに並んでいてもよい。1本のシリンダーから2つの成形樹脂射出ノズルに枝分れするものでもよい。

絵付けシート供給手段16は、1次成形手段と2次成形手段の少なくともいずれか一方において、絵付けシート1を中間プレート19とキャビティ型との間に供給するものである。絵付けシート供給手段16は、絵付けシート送り出し装置29と絵付けシート巻き取り装置30とからなるものがある(図1〜図4)。あるいは、絵付けシート供給手段16は、絵付けシート送り出し装置29と、絵付けシート切断手段と、絵付けシートピンチ手段とからなるものがある。
絵付けシート送り出し装置29は、ロール状に巻き取った絵付けシート1とこれを可動盤に支持する支持ロッド31や、絵付けシート1を送り出すニップロールや、キャビティとの正確な位置合わせのためのセンサーなどからなる。絵付けシート巻き取り装置30は、絵付けシート送り出し装置29から送られてきてロール状に巻き取った絵付けシート1とこれを固定盤20に支持する支持ロッド31などからなる。切断手段は、絵付けシート1を、コア型とキャビティ型との間に位置する部分と、コア型とキャビティ型との間にまだ位置していない部分とに切り離し、絵付けシート1に切断端部を形成するための手段である。ピンチ手段は、コア型とキャビティ型との間にまだ入ってきていない絵付けシート1の切断端部をつかみ、コア型とキャビティ型との間に絵付けシート1を引き込み導入する手段である。

以下、この発明の2色成形同時絵付け品の製造方法を説明する。
この発明の2色成形同時絵付け品の製造方法は、基本的に、前記2色成形同時絵付け品製造装置と、前記絵付けシートとを用意し、まず、中間プレートを間に挟んで1次成形用キャビティ型と1次成形用コア型とを型締めした後、1次成形して1次成形樹脂部を得て1次成形樹脂部保持手段に保持し、次に、1次成形樹脂部を中間プレートの1次成形用孔で保持したまま、2次成形用キャビティ型と2次成形用コア型との間まで移動させ、1次成形樹脂部が保持された中間プレートを間に挟んで1次成形用キャビティ型と2次成形用コア型とを型締めした後、2次成形して2次成形樹脂部を得ることによって、1次成形樹脂部と2次成形樹脂部とが1体化し、かつ、1次成形樹脂部と2次成形樹脂部との少なくともいずれか一方に絵付けシート1が接着した2色成形絵付け品が得られる製造方法である。

また、この発明の2色成形同時絵付け品の製造方法は、キャビティ型とコア型との型締め前に、キャビティ型と中間プレートとの間に絵付けシート1を配置するものである。配置とは、絵付けシート供給装置によって配置する場合や、中間プレートの移動によって配置する場合、人為的、機械的に配置する場合がある。1次成形時の型締前に、1次成形用キャビティ型と中間プレートとの間に絵付けシート1を配置し、2次成形時の型締前に、2次成形用キャビティ型と中間プレートとの間に絵付けシート1を配置しない方法がある。あるいは、1次成形時の型締前に、1次成形用キャビティ型と中間プレートとの間に絵付けシート1を配置せず、2次成形時の型締前に、2次成形用キャビティ型と中間プレートとの間に絵付けシート1を配置する方法がある。あるいは、1次成形時の型締前に、1次成形用キャビティ型と中間プレートとの間に絵付けシート1を配置し、かつ、2次成形時の型締前に、2次成形用キャビティ型と中間プレートとの間に絵付けシート1を配置する方法がある。1次成形用キャビティ型と中間プレートとの間に配置した1次成形用絵付けシートを1次成形樹脂部に接着したまま、1次成形樹部を移動し、2次成形用キャビティ型と中間プレートとの間に、1次成形樹部ごと1次成形用絵付けシートを配置してもよい。

以下、この発明の2色成形同時絵付け品の製造方法の一具体例の各工程を説明する。具体例として、1次成形時の型締前に、1次成形用キャビティ型12と中間プレート19との間に絵付けシート1を配置し、かつ、2次成形時の型締前に、2次成形用キャビティ型15と中間プレート19との間に絵付けシート1を配置するものを説明する。
まず、1次成形用キャビティ型12の上部に位置する絵付けシート送り出し装置29から、一定長さ分の絵付けシート1を1次成形用キャビティ型12の前に送り出し、1次成形用キャビティ型12の下部に位置する絵付けシート巻き取り装置30で一定長さ分の絵付けシート1を巻き取り、1次成形用絵付けシート6の所定の絵柄を1次成形用キャビティ型12の1次成形用キャビティの正面に配置させる。
1次成形用絵付けシート6として1次成形用転写シートを用いてもよい。必要により、1次成形用キャビティ型12と1次成形用コア型11との型閉めの前に、1次成形用絵付けシート6を加熱、真空吸引して、1次成形用キャビティ型12の1次成形用キャビティの内面に密着させてもよい(図1)。この時、中間プレート19あるいはクランプ部材によって1次成形用キャビティの周囲で1次成形用絵付けシート6を固定してもよい。1次成形用絵付けシート6が枚葉の場合は、人為的、機械的(ロボット)に1枚ずつキャビティ内に配置してもよい。以上のようにして、1次成形用絵付けシート6の配置が完了する。

次に、中間プレート19を間に挟んで1次成形用キャビティ型12と1次成形用コア型11とを型締めする。1次成形樹脂部保持手段として、中間プレート19の1次成形用孔17を用いる場合は、1次成形用キャビティ型12の表面と、中間プレート19の1次成形用孔17の内面と、1次成形用コア型11の表面とからなる1次成形空間が形成される。1次成形用孔17は、樹脂を通過させ、かつ1次成形樹脂部を保持する機能を併せ持つこともできる。1次成形樹脂部保持手段として、中間プレート19上の保持ピン32を用いる場合は、中間プレートに孔を有する必要は必ずしもなく、1次成形用キャビティ型12の表面と1次成形用コア型11の表面とからなる1次成形空間が形成することができる。1次成形空間に1次成形樹脂22を射出して1次成形し1次成形樹脂部8を得る。
型締めは、駆動源25と軸27とによって可動盤24を前方に押出すとよい。型閉めによって、1次成形用キャビティ型12と中間プレート19とで1次成形用絵付けシート6を挟み込む(図2)。1次成形用キャビティ型12と中間プレート19との接触を先にして、中間プレート19と1次成形用コア型11との接触を後にする場合は、中間プレート19の軸27を可動盤24側に引き込むとよい。1次成形樹脂22の射出によって、1次成形樹脂部8と1次成形用絵付けシート6の接着層4とが接着する(図2)。1次成形用絵付けシート6として1次成形用転写シートを用いる場合は、1次成形用転写シートの接着層と1次成形樹脂部とが接着する。接着とは、溶融状態の1次成形樹脂22が1次成形用絵付けシート6の接着層4に接触した状態で冷却固化して、1次成形樹脂部8が成形されるとともに1次成形樹脂部8と接着層4とがひっついて一体となることをいう。
1次成形樹脂22の射出は、射出ユニット21の射出機構によって1次成形樹脂射出ノズル、1次成形樹脂射出路10に成形樹脂を流して行なう。1次成形樹脂22と2次成形樹脂23とは、相互に異なる色の成形樹脂であってもよいし、相互に異なる硬度の成形樹脂であってもよい。相互に異なる色の成形樹脂とする場合の具体例は、1次成形樹脂22が黒色で2次成形樹脂23が透明色である組合せや、1次成形樹脂が白色で2次成形樹脂が青色である組合せがある。1次成形樹脂も2次成形樹脂も透明でもよい。相互に異なる硬度の成形樹脂とする場合の具体例は、1次成形樹脂がJIS A硬度100以上の硬度の高い熱可塑性樹脂であって、2次成形樹脂がJIS A硬度30〜100の熱可塑性エラストマーである組合せがある。または、1次成形樹脂がJIS A硬度30〜100の熱可塑性エラストマーで、2次成形樹脂がJIS A硬度100以上の硬度の高い樹脂である組合せがある。JIS A硬度100以上の硬度の高い樹脂としては、他に、アクリルスチレン樹脂、アクリルスチレンブタジエン樹脂、ポリカーボネート樹脂、アクリル樹脂、ナイロン樹脂、スチレン樹脂、塩化ビニル樹脂、ポリエステル樹脂、ポリウレタン樹脂、ポリプロピレン樹脂、ポリエチレン樹脂、ポリブチレンテレフタレート樹脂、あるいはこれらの樹脂のアロイ(混ぜ物、複合品ともいう。)がある。JIS A硬度30〜100の熱可塑性エラストマーとしては、スチレン−ブタジエン−スチレン(SBS)ブロックコポリマー、水素添加SBSブロックコポリマー等のスチレン系エラストマー、ポリエステル系エラストマー、ポリウレタン系エラストマー、ポリアミド系エラストマーがある。この他、JIS A硬度30〜100の熱可塑性エラストマーとして、シリコーン2液硬化樹脂をLIM(リキッドインジェクションモールディング)射出成形により設けてもよい。
