本発明は、例えば、住宅、防音壁などの断熱材や吸音材に使用される無機繊維断熱吸音 材用のバインダーに関し、更に詳しくは、長期間にわたり優れた撥水性を付与する無機繊維断熱吸音材用バインダー及びこれを用いた無機繊維断熱吸音材に関する。

【従来の技術】
従来より、無機繊維の集合体は、高い空隙率を有し、更にその単繊維によって微細な空間に区切られ、この集合体に含まれる空気を動き難くさせるので、住宅、建物、防音壁、クーリングタワーや野外設置機器などに、断熱材又は吸音材として広く使用されている。

しかし、雨水や結露などによる水が、無機繊維の集合体に吸収されると、断熱や吸音の性能が低下するばかりでなく、カビの発生や無機繊維の集合体と接触する金属部分などの腐食を招く場合がある。したがって、水と接触する可能性のある無機繊維の集合体においては、できるだけ吸水性が低く、撥水性の高いものが要求されている。

これらの要求に対して、例えば特許第2863585号公報には、無機繊維の撥水性を向上させる処理剤として各種オルガノポリシロキサン類を用いることが開示されている。

また、特開平5−330861号公報には、金属石鹸を有効成分として含有する断熱材用ガラス繊維の疎水化処理樹脂組成物が開示されている。

【発明が解決しようとしている課題】
しかしながら、上記の従来技術で使用される撥水剤である、オルガノポリシロキサン類や金属石鹸においては、その撥水性が不充分であるために、撥水剤を多量に使用する必要がある。

しかし、オルガノポリシロキサン類を多量に含有した場合には、べたつきが生じ易くなって施工時の作業性が劣り、またコスト的にも高価となるので好ましくない。一方、前記金属石鹸を多量に含有した場合には、無機繊維同士の接着性が劣り、バインダーとしての機能が低下するという問題を生じていた。

また、撥水剤としてオルガノポリシロキサン類や金属石鹸を用いたバインダーでは、時間の経過とともに無機繊維表面から、撥水剤の一部が流失する場合があり、これによって経時的に撥水性が低下するという問題も有していた。

更に、無機繊維断熱吸音材は、施工する場所によって防湿や防塵のためのフィルム、あるいは意匠材等の表皮材を無機繊維断熱吸音材の表面に直接接着剤にて貼り付ける場合がある。しかし、オルガノポリシロキサン類や金属石鹸を撥水剤として使用した場合には、無機繊維表面に撥水剤がブリードアウトして、無機繊維断熱吸音材と接着剤の接着性を低下させ、上記フィルム類が接着しなかったり、経時的に接着力が低下してフィルムが剥離する場合がある。

したがって、本発明の目的は、長期間にわたって優れた撥水性を付与することができ、しかも表皮材等との接着性にも優れた、無機繊維断熱吸音材用バインダー及びこれを用いた無機繊維断熱吸音材を提供することにある。

【課題を解決するための手段】
上記目的を達成するために、本発明の無機繊維断熱吸音材用バインダーは、アルデヒド縮合性熱硬化樹脂前駆体と、水酸基、アミノ基、エポキシ基、メチロール基、カルボキシル基、イソシアネート基から選ばれた官能基及びポリフルオロアルキル基を有するフッ素系化合物とを含有することを特徴とする。

上記発明によれば、フッ素系化合物は撥水効果が高いので、少量の処理でも充分な撥水効果を得ることができ、しかも、接着性等のバインダーとしての機能を損うことがない。そして、バインダーを無機繊維に付与して加熱硬化させる際に、フッ素系化合物と、バインダーの主成分であるアルデヒド縮合性熱硬化樹脂前駆体や無機繊維と反応するので、フッ素系化合物と、熱硬化性樹脂及び無機繊維との固着が良好となり、無機繊維の撥水性が経時的に低下することがない。また、撥水剤がバインダー中に固着されるので、シリコーン系撥水剤で見られるような撥水剤の無機繊維表面への流出がない。

【発明の実施の形態】
以下、本発明について詳細に説明する。

本発明の無機繊維断熱吸音材用バインダーは、アルデヒド縮合性熱硬化性樹脂前駆体と、水酸基、アミノ基、エポキシ基、メチロール基、カルボキシル基、イソシアネート基から選ばれた官能基及びポリフルオロアルキル基を有するフッ素系化合物とを含有する。

まず、アルデヒド縮合性熱硬化性樹脂前駆体について説明する。本発明において使用するアルデヒド縮合性熱硬化性樹脂前駆体としては、レゾール型フェノール樹脂、メラミン樹脂、尿素樹脂、フラン樹脂の各々の前駆体が挙げられる。この場合、前駆体は単独で使用してもよく、2種以上を組み合わせて使用しても良い。

ここで、本発明において前駆体とは、加熱による反応でレゾール型フェノール樹脂、メラミン樹脂、尿素樹脂、フラン樹脂を各々生成する、もととなる化合物を意味する。この場合、各々の樹脂の前駆体中に含まれる単量体、二量体などの比率、あるいは単量体当たりのメチロール基の付加数は特に限定されない。

アルデヒド縮合性熱硬化性樹脂前駆体は、高粘度の液体あるいは固体であるため、無機繊維に付与するためには、水や有機溶剤などの媒体が必要となる。一般的な無機繊維断熱吸音材の製造プロセスでは、繊維用無機原料を溶融し遠心法などで繊維化した直後の200℃以上の雰囲気下で、バインダーを付与することが多いので、有機溶剤などの可燃性の溶媒を含むことは、火災などを招く恐れがある。そのため、アルデヒド縮合性熱硬化性樹脂前駆体は、水に溶解又は分散したものであることが好ましい。

次に、フッ素系化合物について説明する。本発明で使用するフッ素系化合物とは、水酸基、アミノ基、エポキシ基、メチロール基、カルボキシル基、イソシアネート基から選ばれた官能基及びポリフルオロアルキル基を有する化合物であり、比較的低分子量の化合物から、ポリフルオロアルキル基を有するモノマーのオリゴマー、ホモポリマーあるいはコポリマーまでが含まれる。

ここで、ポリフルオロアルキル基とは、アルキル基の水素原子の2個以上がフッ素原子に置換された、撥水性能を付与する官能基である。アルキル基は直鎖構造でもよく、分岐構造であってもよい。

上記ポリフルオロアルキル基の炭素数は、4〜20個が好ましく、これらの炭素原子のうち、1個以上のフッ素原子が結合している炭素の数は2個以上、好ましくは4〜18個、特に好ましくは6〜16個である。また、アルキル基中のフッ素原子数の割合は、(ポリフルオロアルキル基中のフッ素原子の数)/(ポリフルオロアルキル基と同一炭素数の炭化水素基とした場合の全水素原子数)が、60%以上が好ましく、特に80%以上が好ましい。

本発明で使用するフッ素系化合物は、水酸基、アミノ基、エポキシ基、メチロール基、カルボキシル基、イソシアネート基から選ばれた官能基を有しており、バインダーの主成分となるアルデヒド縮合性熱硬化樹脂や、無機繊維の表面と強固に結合し、経時での撥水性能の低下、特に湿気の多い個所に無機繊維断熱吸音材を使用する場合、繰り返し生じる結露水による撥水剤の流失が抑制される。更に、バインダー硬化後にもシリコーンオイル等で観察されるブリードアウトを起こすことがないので、防塵、防湿、意匠材等となる表皮材との接着性が良好である

分子量又は数平均分子量が500未満の場合、無機繊維断熱吸音材の製造プロセスにおけるバインダー塗布、あるいはバインダー塗布後の硬化段階での急激な温度上昇によって低分子量化合物が蒸発揮散してしまい、得られる無機繊維断熱吸音材の撥水性能が低下するので好ましくない。また、所定の撥水性能を得るために過剰のフッ素系化合物が必要となり、不経済でもあるので好ましくない。

本発明の無機繊維断熱吸音材用バインダーにおいては、フッ素系化合物を、アルデヒド縮合性熱硬化樹脂前駆体100質量部に対して、好ましくは0.1〜10質量部、より好ましくは0.5〜5質量部、特に好ましくは1〜5質量部含有する。

フッ素系化合物の含有量が、0.1質量部未満であると、得られる無機繊維断熱吸音材に充分な撥水性を付与することができない。また、フッ素系化合物の含有量が10質量部を越えても、含有量の増加に比例して撥水性が向上せず不経済であるので好ましくない。

本発明においては、フッ素系化合物は、水に分散させた後に、アルデヒド縮合性熱硬化樹脂前駆体に添加することが好ましい。これにより、同じく水分散させたアルデヒド縮合性熱硬化樹脂前駆体と均一に混合でき、バインダーとの相溶性が良好になる。また、水分散系であるので、無機繊維断熱吸音材の製造プロセスにおいて、繊維用無機原料を溶融し繊維化した直後の200℃以上の雰囲気下でも、安全に無機繊維断熱吸音材用バインダーを付与することができる。

水に分散させる方法としては、フッ素系化合物に各種界面活性剤、例えば、ポリエチレングリコール類、ポリオキシエチレンアルキルエーテル類、ポリオキシエチレンポリオキシプロピレングリコール類、ソルビタン脂肪酸エステル類、ポリオキシソルビタン脂肪酸エステル類、ポリオキシエチレン脂肪酸エステル類、エチレングリコール脂肪酸エステル類、グリセリン脂肪酸エステル類、エーテルカルボン酸系界面活性剤、スルホサクシネート系界面活性剤等を添加混合し、乳化する方法が挙げられる。

特に、フッ素系化合物がポリフルオロアルキル基含有モノマーと、官能基を有する共重合モノマーとのコポリマーである場合においては、ポリフルオロアルキル基含有モノマーと共重合性モノマーの重合は、乳化重合であることが好ましい。これによって直接水に分散したフッ素系撥水剤が得られ、得られた乳化物に必要に応じて配合剤を配合したり、水等で希釈することができる。

この場合、重合において使用する界面活性剤や重合開始剤や重合開始源については特に制限されず、界面活性剤としてアニオン系、カチオン系、あるいはノニオン系の各種界面活性剤のほとんどすべてを使用でき、重合開始剤としては有機過酸化物、アゾ化合物、過硫酸塩のような各種重合開始剤を使用できる。

ただし、乳化に際して過剰の界面活性剤を使用すると、界面活性剤は水を引きつけやすく、フッ素系化合物が有する撥水性能を阻害する。このため、界面活性剤の量は、フッ素系化合物100質量部に対して、1〜30質量部が好ましく、より好ましくは5〜20質量部である。

ここで使用するシランカップリング剤の官能基数や種類、構造などは特に限定されないが、バインダーの主成分であるアルデヒド縮合性熱硬化樹脂前駆体との反応性あるいは相溶性の良さから、アミノシランカップリング剤又はエポキシシランカップリング剤を使用するのが好ましい。アミノシランカップリング剤としては、γ−(2−アミノエチル)アミノプロピルトリメトキシシラン、γ−(2−アミノエチル)アミノプロピルメチルジメトキシシランなどが挙げられ、エポキシシランカップリング剤としては、γ−グリシドキシプロピルトリメトキシシラン、γ−グリシドキシプロピルメチルジメトキシシランなどが挙げられる。

シランカップリング剤の使用量は、アルデヒド縮合性熱硬化樹脂前駆体100質量部に対して、0.01〜0.5質量部の範囲にあることが好ましい。シランカップリング剤の使用量が0.01質量部未満であると、無機繊維とバインダーの接着力を高める効果が劣り、得られる断熱吸音材が、例えば60℃以上の高温や高温高湿の環境に曝された場合に、撥水効果が経時で低下する場合があり、好ましくない。また、シランカップリング剤の使用量が0.5質量部を越えても使用量に比例して無機繊維とバインダー間の接着性が向上せず、また、撥水効果の経時劣化の防止効果も向上せず不経済であるので好ましくない。

本発明の無機繊維断熱吸音材用バインダーには、必要に応じて、防塵剤、硬化促進剤、難燃剤、着色剤などを添加してもよい。硬化促進剤としては、例えば、硫酸ナトリウム、硫酸アンモニウム、ドデシルベンゼンスルホン酸、p−トルエンスルホン酸などが挙げられる。

上記の無機繊維断熱吸音材用バインダーは、固形分量が5〜30質量%となるように、水を主成分とした溶媒で希釈することが好ましい。この際、ディゾルバーなどの攪拌機のついたタンクを用いて調合することにより、本発明の無機繊維断熱吸音材用バインダーを得ることができる。

次に、上記の無機繊維断熱吸音材用バインダーを用いて得られる、本発明の無機繊維断熱吸音材について説明する。

本発明の無機繊維断熱吸音材の製造に際しては、まず、溶融した無機質原料を繊維化装置で繊維化し、その直後に上記の無機繊維断熱吸音材用バインダーを無機繊維に付与する。次いで、無機繊維断熱吸音材用バインダーが付与された無機繊維をコンベアベルト上に集綿して嵩高い無機繊維断熱吸音材用中間体を形成し、所望とする厚さになるように間隔を設けた上下一対のベルトコンベアなどに送り込んで狭圧しつつ加熱し、無機繊維断熱吸音材用バインダーを硬化させて無機繊維断熱吸音材を形成する。次いで、必要に応じて表皮材等を被覆させて、無機繊維断熱吸音材を所望とする幅、長さに切断して製品が得られる。以下、各工程について説明する。

まず、本発明に用いられる無機繊維は特に限定されず、通常の断熱吸音材に使用されているグラスウール、ロックウールなどを用いることができる。無機繊維の繊維化方法は、火焔法、吹き飛ばし法、遠心法(ロータリー法とも言う)などの各種方法を用いることができる。特に無機繊維がグラスウールの場合は、遠心法を用いるのがよい。なお、目的とする無機繊維断熱吸音材の密度は、通常の断熱材や吸音材に使用されている密度でよく、好ましくは5〜300kg/m3の範囲である。

次に、無機繊維にバインダーを付与するには、スプレー装置などを用いて塗布、噴霧することができる。バインダーの付与量の調節は、従来の撥水剤を含まないバインダーと同様の方法で調整することができる。バインダーの付与量は、無機繊維断熱吸音材の密度や用途によって異なるが、バインダーを付与した無機繊維断熱吸音材の質量を基準として、固形分量で0.5〜15質量%の範囲が好ましく、0.5〜9質量%の範囲がより好ましい。

無機繊維吸音断熱材にバインダーを付与するタイミングは、繊維化後であればいつでも良いが、効率的に付与させるために繊維化直後に付与した方が好ましい。なお、フッ素系化合物は、アルデヒド縮合性熱硬化樹脂前駆体と混合したバインダーとして付与することもできるが、アルデヒド縮合性熱硬化樹脂前駆体を付与する前後に別途フッ素系化合物を付与してもよい。

このように、本発明により得られる無機繊維断熱吸音材用バインダーを無機繊維に付与することにより、無機繊維断熱吸音材に充分な撥水性を付与することができる。

〔撥水性の評価〕
実施例1〜9、及び比較例1〜3で得られたグラスウールより、50×100×100mm角の試験片を切り出し、試験片の寸法測定及び秤量した後、水面下50mmの水温25℃の水中に浸漬した。浸漬開始24時間後に試験片を取り出し、室温25℃で10分間金網の上に放置した後、試験片を秤量した。

〔接着性の評価〕
