本発明は、複写機,プリンター,ファクシミリ等の電子写真装置に用いられるトナー供給ロールの製法に関するものである。

【従来の技術】
一般に、電子写真装置における複写は、感光ドラムの表面に原稿像を静電潜像として形成し、この静電潜像にトナーを付着させてトナー像を形成し、このトナー像を複写紙上に転写定着することにより行なわれている。そして、この複写における上記トナー像の形成は、トナー供給ロールがトナーボックスから現像ロールにトナーを供給し、このトナーを上記静電潜像に付着させることにより行われている。そして、現像ロールの表面に余ったトナーは、トナー供給ロールにより掻き取られ、トナーボックスに戻されたのち、トナーボックス内のアジテータ(攪拌機)により攪拌される。

一方、トナー供給ロールは、軸体と、その外周面に形成されたウレタンフォームからなるスポンジ弾性層とからなっており、電子写真装置内では、現像ロールに平行に押し付けられるようにして当接している。そして、曲げ剛性は、通常、トナー供給ロールの方が低いため、トナー供給ロールは、軸体が反ってしまう。この軸体の反りにより、上記両ロールの当接圧は、当接部分の中央部よりも両端部の方で大きくなっている。このため、トナーが劣化し易くなったり、画質が悪化したりする。

そこで、トナーの劣化や画質の悪化を防止するために、本願出願人は、トナー供給ロールのスポンジ弾性層をクラウン形状にすることを提案している(特開2000−275953号公報)。すなわち、トナー供給ロールにおいて、スポンジ弾性層を、厚みが軸方向の両端部から中央部に向かうにつれて徐々に厚くなる形状(クラウン形状)にしている(図4参照)。そして、そのスポンジ弾性層のクラウン形状の形成は、スポンジ弾性層を研磨したり、成形型のキャビティ部分をクラウン形状(成形型の内径が軸方向の両端部から中央部に向かうにつれて徐々に拡径している形状)にしたりしている。

【発明が解決しようとする課題】
しかしながら、スポンジ弾性層を研磨によりクラウン形状にする方法では、クラウン形状の精度が悪く、研磨加工に手間がかかる。しかも、クラウン形状に寸法のばらつきが発生する。また、成形型のキャビティ部分をクラウン形状にする方法では、成形だけで精度のよいスポンジ弾性層を形成するためには、成形型のキャビティ部分を精度よくする必要があるが、精度のよい成形型を安定して作製することは困難であり、その作製に時間とコストがかかり過ぎる。

本発明は、このような事情に鑑みなされたもので、スポンジ弾性層を精度のよいクラウン形状に簡単に形成することができるトナー供給ロールの製法の提供をその目的とする。

【課題を解決するための手段】
上記の目的を達成するため、本発明のトナー供給ロールの製法は、軸体の外周面に沿ってスポンジ弾性層が形成されたロール基体を準備する工程と、内径が、上記ロール基体の外径よりも小径であるとともに、軸方向の両端部から中央部に向かうにつれて徐々に拡径している円筒型に、上記ロール基体を同軸に圧挿する工程と、この同軸圧挿状態で加熱し上記スポンジ弾性層を上記円筒型の型形状に賦形した後に脱型する工程とを備えているという構成をとる。

本発明者は、スポンジ弾性層を精度のよいクラウン形状に簡単に形成できるようにするべく、トナー供給ロールの製法について鋭意研究を重ねた。その研究の過程で、軸体の外周面に沿ってスポンジ弾性層が形成されたロール基体を、そのロール基体の外径よりも内径が小さい円筒型に圧挿して加熱すると、スポンジ弾性層の形状を補正できることを突き止めた。そして、さらに鋭意研究を重ねた結果、内径が、上記ロール基体の外径よりも小径であるとともに、軸方向の両端部から中央部に向かうにつれて徐々に拡径している円筒型に、上記ロール基体を同軸に圧挿し、この同軸圧挿状態で加熱すると、上記スポンジ弾性層を上記円筒型の型形状に賦形でき、そのスポンジ弾性層を精度のよいクラウン形状に簡単に形成することができることを見出し、本発明に到達した。

【発明の実施の形態】
つぎに、本発明の実施の形態を図面にもとづいて詳しく説明する。

図1〜図3は、本発明のトナー供給ロールの製法の一実施の形態を示している。この実施の形態におけるトナー供給ロールの製法は、軸体2の外周面にウレタンフォームからなるスポンジ弾性層3が一体形成されたロール基体1を、内径がそのロール基体1の外径よりも小径であるとともに内周面がクラウン形状に形成されているクラウン円筒型4に、同軸に圧挿し、この状態で2次加硫(加熱)し上記スポンジ弾性層3を上記クラウン円筒型4のクラウン形状に賦形した後、脱型する方法である。

より詳しく説明すると、上記ロール基体1は、スポンジ弾性層3の厚みが軸方向および周方向に沿って一定のものであり、成形により作製される。この成形にには、内径が軸方向に沿って一定のストレート円筒型が用いられ、このストレート円筒型内に軸体2を装填し、そのストレート円筒型の両端をキャップ5(図3参照)で閉塞すると、上記軸体2がそれらキャップ5によりストレート円筒型と同軸に支持され、ストレート円筒型内に目的とするロール基体1の最終ロール形状を与える成形キャビティが形成されるようになっている。

上記スポンジ弾性層3の形成材料には、通常の軟質ポリウレタンフォームの製造に用いられるポリオール成分およびイソシアネート成分が用いられる。上記ポリオール成分としては、例えば、ポリエーテルポリオール,ポリエステルポリオール,ポリマーポリオール等があげられ、これらは単独でもしくは2種以上併せて用いられる。上記イソシアネート成分としては、2官能以上のポリイソシアネートであれば特に限定はなく、例えば、2,4−(または2,6−)トリレンジイソシアネート(TDI)、オルトトルイジンジイソシアネート(TODI)、ナフチレンジイソシアネート(NDI)、キシリレンジイソシアネート(XDI)、4,4′−ジフェニルメタンジイソシアネート(MDI)、カーボジイミド変成MDI、ポリメチレンポリフェニルイソシアネート、ポリメリックポリイソシアネート等があげられ、これらは単独でもしくは2種以上併せて用いられる。

上記2次加硫(加熱)時にロール基体1が圧挿されているクラウン円筒型4は、内周面がクラウン形状に形成されているが、このクラウン円筒型4におけるクラウン形状とは、クラウン円筒型4の内径が軸方向の両端部から中央部に向かうにつれて徐々に拡径している形状のことであり、中央部に内径が軸方向に沿って一定となっている部分があるものも含む意味である。しかも、その内径が最大となる中央部でも上記ロール基体1の外径よりも小径になっている。また、このクラウン円筒型4には、両端を閉塞するキャップ5が備えられており、クラウン円筒型4内に上記ロール基体1を圧挿し、そのクラウン円筒型4の両端を上記キャップ5で閉塞すると、上記軸体2がそれらキャップ5によりクラウン円筒型4と同軸に支持されるようになっている。

そして、上記トナー供給ロールの製法は、上記ロール基体1およびクラウン円筒型4を用いて、例えばつぎのようにすることができる。すなわち、まず、上記クラウン円筒型4内に上記ロール基体1を圧挿し(図2参照)、そのクラウン円筒型4の両端を上記キャップ5で閉塞する(図3参照)。これにより、ロール基体1の軸体2とクラウン円筒型4とを同軸状態にする。そして、この状態で2次加硫(加熱)する。この2次加硫(加熱)の温度は、通常、70〜300℃の範囲、その時間は、1〜120分の範囲である。そして、この2次加硫(加熱)により、上記スポンジ弾性層3を上記クラウン円筒型4のクラウン形状に賦形する。その後、脱型する。このような製法により、図4に示すように、スポンジ弾性層3がクラウン形状になっているトナー供給ロールAを作製することができる。

また、上記トナー供給ロールの製法では、ロール基体1を上記クラウン円筒型4内に圧挿した状態で2次加硫(加熱)するため、作製されたトナー供給ロールAのスポンジ弾性層3は、圧縮されており、セルが潰れて小さくなっている。このため、そのトナー供給ロールAを実機に組み込むと、スポンジ弾性層3にトナーが入り難くなっており、トナーの劣化を防止することができるとともに、スポンジ弾性層3の硬化を防止することができる。その結果、画像かぶりを防止することができる。特に、スポンジ弾性層3の両端部では、上記クラウン円筒型4の内周面のクラウン形状により、圧縮の度合いが大きくなるため、トナーの劣化防止およびスポンジ弾性層3の硬化防止が顕著になり、画像かぶりをより防止することができる。

図5は、本発明のトナー供給ロールの製法の他の実施の形態を示している。この実施の形態では、ロール基体6として、スポンジ弾性層3の外周面に、軸方向に延びる複数の凸条7が所定のピッチで周方向に形成されているものを用いる。それ以外の部分は上記実施の形態と同様であり、同様の部分には同じ符号を付している。そして、この製法により、図6に示すように、スポンジ弾性層3がクラウン形状になっているとともに、スポンジ弾性層3の外周面に凸条7が所定のピッチで周方向に形成されているトナー供給ロールBを作製することができる。

上記ロール基体6の外周面の凸条7の横断面形状としては、特に限定されるものではなく、四角形,三角形,半円径等があげられる。また、上記凸条7は、高さが20〜3000μmの範囲、幅が50〜5000μmの範囲、周方向のピッチが300〜3000μmの範囲に設定されていることが好ましい。その理由は、凸条7の高さおよび周方向のピッチが上記範囲を外れると、作製されるトナー供給ロールBによるトナーの掻き取り性が悪化するおそれがあるからである。また、凸条7の幅が50μmを下回ると、作製されるトナー供給ロールBの現像ロールに対する摩擦力が低過ぎる傾向にあり、5000μmを上回ると、その摩擦力が高過ぎる傾向にあり、いずれの場合も画質が悪化するおそれがあるからである。

この実施の形態のトナー供給ロールの製法によっても、上記実施の形態と同様の作用・効果を奏する。さらに、このトナー供給ロールの製法では、作製されたトナー供給ロールBのスポンジ弾性層3の表面に上記凸条7が形成されるため、そのトナー供給ロールBを実機に組み込むと、そのトナー供給ロールBのトナー供給性を安定させることができる。その結果、画質を安定させることができる。

【実施例1】
最初に説明した実施の形態と同様にして、トナー供給ロールAを作製した。この作製に先立って、軸体2として直径5mmのSUM22製丸棒を準備した。また、スポンジ弾性層3の形成材料を調製した。すなわち、ポリエーテルポリオール(三井化学社製、EP−828、OH価=28)を90重量部、ポリマーポリオール(三井化学社製、POP−31−28、OH価=28)を10重量部、ジエタノールアミンを2重量部、シリコン整泡剤(日本ユニカー社製、L−5309)を3重量部、水を2重量部、第三級アミン触媒(花王社製、カオライザーNo.31)を0.5重量部、第三級アミン触媒(東ソー社製、トヨキャットHX−35)を0.1重量部、DBTDLを0.1重量部、およびイソシアネート(住友バイエルウレタン社製、スミジュールVT−80、NCO%=45)を31.5重量部を配合してスポンジ弾性層3の形成材料を調製した。

最後に説明した実施の形態と同様にして、トナー供給ロールBを作製した。すなわち、ロール基体6として、スポンジ弾性層3の外周面に、軸方向に延びる複数の凸条7が所定のピッチで周方向に形成されているものを用いた。凸条7の横断面の形状は長方形とし、その高さは300μm、幅は500μm、ピッチは800μmとした。それ以外は、上記実施例1と同様にした。このようにして、スポンジ弾性層3がクラウン形状になっているとともに、スポンジ弾性層3の表面に凸条7が形成されているトナー供給ロールBを得た。

以上のように、本発明のトナー供給ロールの製法によれば、軸体の外周面に沿ってスポンジ弾性層が形成されたロール基体を、内径が上記ロール基体の外径よりも小径であるとともに軸方向の両端部から中央部に向かうにつれて徐々に拡径している円筒型に、同軸に圧挿し、この同軸圧挿状態で加熱し上記スポンジ弾性層を上記円筒型の型形状に賦形した後に脱型するため、作製されたトナー供給ロールにおいて、スポンジ弾性層を簡単に精度のよいクラウン形状にすることができる。このため、上記トナー供給ロールのスポンジ弾性層の表面の振れを小さくすることができる。その結果、そのトナー供給ロールを実機に組み込むと、画質を安定させることができる。さらに、上記ロール基体を上記円筒型に圧挿した状態で加熱するため、作製されたトナー供給ロールのスポンジ弾性層は、圧縮されており、セルが潰れて小さくなっている。このため、そのトナー供給ロールを実機に組み込むと、スポンジ弾性層にトナーが入り難くなっており、トナーの劣化を防止することができるとともに、スポンジ弾性層の硬化を防止することができる。その結果、画像かぶりを防止することができる。特に、スポンジ弾性層の両端部では、圧縮の度合いが大きくなるため、上記効果が顕著になる。
