【発明の属する技術分野】
本発明は、高温強度と鋳造性に優れた単結晶Ni基耐熱合金およびタービン翼およびガスタービンに関し、特にガスタービンのタービン動翼もしくは静翼、または高温ブロアーの動翼として使用される大型タービン翼に適用して有用な技術に関する。

【従来の技術】
ガスタービンのタービン動翼や静翼、および高温ブロアーの動翼はNi基耐熱合金で構成されている場合が多い。近年、ガスタービンの効率を向上させるため、ガスタービンのタービン入口温度がより高温になってきている。そのため、高温強度と耐酸化性に優れた耐熱合金ならびにそれを用いたタービン翼が必要とされている。

高温強度に優れたNi基耐熱合金鋳物として、重量%(以下、%は、重量%を示す)で、Cr:8.1%、Co:5.2%、Mo:1.8%、W:8.0%、Al:4.9%、Ti:1.6%およびTa:5.9%を含有する単結晶よりなる鋳物が知られている。また、Cr:6.6%、Co:10.2%、Mo:0.6%、W:6.2%、Al:5.7%、Ti:1.0%、Ta:6.2%、Hf:0.2%およびRe:3.1%を含有する単結晶鋳物が知られている。これらの単結晶鋳物はジェットエンジンなどの比較的小型のタービン翼に用いられている。

【発明が解決しようとする課題】
近年、ガスタービンの大型化に伴って、そこに装着されるタービン翼も大型化している。しかしながら、上述した従来の単結晶Ni基耐熱合金は、鋳造性、結晶性欠陥等の点から製品歩留低下に起因し、コストが高くなり、ガスタービンのタービン動翼などのように大型鋳物を製造するのには適さない。したがって、単結晶Ni基耐熱合金を用いた大型のタービン翼を製造するためには、まず、鋳造性を良くし製造歩留まりを高くし、コスト低減を図る必要がある。

ガスタービンのタービン動翼などのような大型鋳物の場合、厳密に鋳物全体が単結晶にはならない。つまり、鋳物中に結晶性欠陥である結晶粒界が存在する。大型鋳物の歩留まりを改善させるためには、鋳物中の結晶粒界に対し、低傾角粒界の許容角度を大きくする必要がある。そのためには、低傾角粒界の強度と粒界割れを防ぐ必要がある。

本発明は、上記事情に鑑みなされたもので、鋳造性に優れるとともに、高温強度に優れた単結晶Ni基耐熱合金を提供することを目的とする。
また、本発明の他の目的は、鋳造性に優れるとともに、高温強度に優れた単結晶Ni基耐熱合金で構成されるタービン翼およびこのタービン翼を有するガスタービンを提供することである。

【課題を解決するための手段】
上記目的を達成するために、本発明者らは、単結晶Ni基耐熱合金よりなる大型タービン翼の鋳造性を改善させるため、鋭意研究をおこなった結果、Cr:7.5〜10%、Co:4.5〜6%、Mo:0.5〜3%、W:7〜9%、Al:4.5〜6.5%およびTa:5.5〜7.0%を含有し、さらに、C:0.005〜0.07%およびB:0.001〜0.006%の内の一方または両方を含有し、残部がNiおよび不可避不純物からなる組成の単結晶Ni基耐熱合金の鋳造性が従来よりも優れることを知見し、本発明の完成に至った。

すなわち、本発明にかかる単結晶Ni基耐熱合金は、Cr:7.5〜10%、Co:4.5〜6%、Mo:0.5〜3%、W:7〜9%、Al:4.5〜6.5%およびTa:5.5〜7.0%を含有し、さらに、C:0.005〜0.07%およびB:0.001〜0.006%の内の一方または両方を含有し、残部がNiおよび不可避不純物からなる組成を有することを特徴とする。

つぎに、本発明にかかる単結晶Ni基耐熱合金およびその合金でできたタービン翼の合金組成の限定理由について説明する。

Crについて説明する。
産業用ガスタービンでは、燃焼によって生じた酸化性および腐食性物質を含有する燃焼ガスと接触するため、高温における強度と耐酸化耐食性が要求される。Crは合金に耐酸化性、耐食性を付与する元素であり、合金中におけるCr量を多くする程、その効果は顕著である。しかし、Cr量が7.5%未満ではその効果は少なく、一方、この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金大型鋳物では、他にCo、Mo、W、Ta、Al等も添加されるため、これらとのバランスをとるため10%を超えて含有することはσ(シグマ)相などの脆化相が析出するため、好ましくない。よって、Cr含有量は7.5〜10%に定めた。上述のように、この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるCr含有量は、好ましくは7.5〜9%、より好ましくは8〜8.5%であるとよい。

Coについて説明する。
Coは、Ti、Al、Ta等を高温で素地に固溶させる限度(固溶限)を大きくさせ、熱処理によってγ´相(Ni3 (Ti,Al,Ta))を微細分散析出させて高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼の強度を向上させる作用があるところからCo量は4.5%以上であることが必要であり、一方、Co含有量が6%を超えると、Cr、Mo、W、Ta、Al、Ti等の他の元素とのバランスが崩れ、有害相の析出による延性低下をもたらすことからCo含有量は4.5〜6%に定めた。この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるCo含有量は5〜5.5%であることが一層好ましい。

Moについて説明する。
Moは、素地中に固溶して、高温強度を上昇させる作用があると同時に、析出硬化によって高温強度に寄与する効果があるが、その含有量は、同様の作用を示すWの含有量を考慮する必要があり、本発明合金でのMo含有量は、0.5%未満では不十分であり、一方、3%を超えて添加し過ぎると有害相の析出による延性を阻害するのでMo:0.5〜3%に定めた。この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるMo含有量は、好ましくは1.5〜3%、より好ましくは2〜2.5%であるとよい。

Wについて説明する。
WはMoと同様に固溶強化と析出硬化の作用があり、高温強度の付与に寄与する効果があるが、その量は7%以上必要であり、また、あまり多くし過ぎると、有害相を析出するとともにW自身比重が大きい元素であるため合金全体の比重が大きくなり、遠心力の働くタービン動翼では不利であり、高温強度と鋳造性に優れた単結晶大型鋳物を鋳造するときにフレックル欠陥が発生するようになり、さらにコスト的にも高くなるところから、その含有量は、7〜9%とした。この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるW含有量は、好ましくは7〜8.5%、より好ましくは7.5〜8%であるとよい。

Tiについて説明する。
Tiはγ´析出硬化型Ni基合金の高温強度を上げるためのγ´相の析出に有効な元素であり、Tiを添加する場合にはAl、Taといったγ´相生成元素の含有量との相関のもと添加する必要がある。Tiを添加する場合、本発明合金では、γ´相の析出強化が十分であって要求強度を満足するためには0.5%以上の含有量であるのが適当であり、一方、2%よりも多量に添加し過ぎると析出量が多くなり過ぎて延性を阻害するとともに、高温強度と鋳造性に優れた単結晶大型鋳物を鋳造するときに鋳型との反応が激しくなり、鋳肌を悪くするので好ましくない。従って、添加する場合のTi含有量は0.5〜2%に定めた。上述のように、Tiを添加する場合、この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるTi含有量は1〜1.5%であることが一層好ましい。

Alについて説明する。
AlはTiと同様の効果を発揮する元素で、γ´相を生成し、高温強度を上げるとともに、高温での耐酸化性、耐食性の付与に寄与する作用を有するが、その量は4.5%以上であることが必要であり、一方、6.5%を超えてあまり多量に添加し過ぎると延性を阻害するためにAl含有量は4.5〜6.5%に定めた。この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるAl含有量は5〜6%であることが一層好ましい。

Taについて説明する。
Taは固溶強化及びγ´相析出硬化により高温強度の向上に寄与し、5.5%以上で効果がある。一方、添加し過ぎると延性が低下するので7%以下とした。従って、この発明の高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼を作製するNi基耐熱合金に含まれるTa含有量は5.5〜7%に定めたが、5.8〜6.2%であることが一層好ましい。

Cについて説明する。
単結晶合金では本来は粒界がないため、Cは含有しないが、上述したように単結晶大型タービン翼ではコストの点から低傾角粒界を許容せざるを得ず、さらにこの角度の許容角度を大きくするためには低傾角粒界に炭化物を形成し、低傾角粒界を強化する必要がある。このためにCは0.005%以上必要であるが、一方、0.07%を超えて添加し過ぎると延性を阻害するのでその含有量を0.005〜0.07%とした。Cの含有量の一層好ましい範囲は0.02〜0.05%である。

Bについて説明する。
BもC同様、粒界強化元素である。単結晶合金では本来は粒界がないためBは含有しないが、C同様単結晶大型タービン翼では粒界強化の観点より必要であり、その含有量が0.001%未満では所望の効果が得られず、一方、あまり多く添加すると延性を阻害する恐れがあるため0.006%以下とした。Bの含有量の一層好ましい範囲は0.002〜0.004%である。

Hfについて説明する。
Hfは耐酸化性向上と結晶粒界を強化する作用がある。Hfを添加する場合、所望の効果を得るためにはその含有量が0.01%以上であるのが適当であり、一方、その含有量が0.2%を超えると、高温強度に悪影響を与えるので好ましくない。したがってHfは0.01〜0.2%に定めたが、その含有量の一層好ましい範囲は0.05〜0.15%である。

Reについて説明する。
Reは耐食性向上作用があるとともに、原子径が大きいため高温強度改善に効果がある。Reを添加する場合、所望の効果を得るためにはその含有量が0.01%以上であるのが適当であり、一方、その含有量が2%を超えると、一層の効果が望めないほか、貴金属であるため価格が高くなるので好ましくない。したがってReは0.01〜2%に定めたが、その含有量の一層好ましい範囲は0.05〜1.5%である。

Ptについて説明する。
Ptは耐食性向上作用があるが、Ptを添加する場合、所望の効果を得るためにはその含有量が0.01%以上であるのが適当であり、一方、その含有量が0.03%を超えると、なお一層の効果が望めないほか、貴金属であるために価格が高くなるので好ましくない。したがって、Ptは0.01〜0.03%に定めた。

Caについて説明する。
Caは酸素、硫黄等の不純物との結合力が強く、さらに酸素、硫黄等の不純物による延性低下を防止する作用がある。Caを添加する場合、十分な延性低下防止作用を得るためにはその含有量が1ppm以上であるのが適当であり、一方、100ppmを超えて含有するとかえって結晶粒界の結合を弱めて割れの原因になることからCaは1〜100ppmと定めた。Caの含有量の一層好ましい範囲は25〜42ppmである。

Mgについて説明する。
MgはCa同様、延性低下を防止する作用がある。Mgを添加する場合、Caと同様の理由により、適当な含有量は1〜100ppmであるが、一層好ましい範囲は30〜58ppmである。

この発明によれば、タービン翼を構成する単結晶Ni基耐熱合金がC:0.005〜0.07%およびB:0.001〜0.006%の内の一方または両方を含有するため、鋳物中に存在する粒界に炭化物等が形成される。それによって、粒界の強度が向上するため、低傾角粒界の許容角度を大きくすることができる。また、C、B、Co、Mo、Al、Ta、Tiの含有量がいずれも延性の低下を招かない程度に抑えられているため、単結晶Ni基耐熱合金の延性の低下を防ぐことができる。さらに、単結晶Ni基耐熱合金がCa:1〜100ppmおよびMg:1〜100ppmの内の一方または両方を含有するため、延性の低下を防ぐことができる。

【発明の実施の形態】
以下に、本発明の実施の形態について説明する。
実施の形態にかかる単結晶Ni基耐熱合金は、Cr:7.5〜10%、Co:4.5〜6%、Mo:0.5〜3%、W:7〜9%、Al:4.5〜6.5%およびTa:5.5〜7.0%を含有する。また、単結晶Ni基耐熱合金は、C:0.005〜0.07%およびB:0.001〜0.006%の内の一方または両方を含有する。残部はNiおよび不可避不純物である。

上述した基本組成に加えて、単結晶Ni基耐熱合金は、Hf:0.01〜0.2%、Re:0.01〜2%、Pt:0.01〜0.03%、Ca:1〜100ppm、Mg:1〜100ppmおよびTi0.5〜2%の内の1種または2種以上を含有していてもよい。

つぎに、上述した組成の単結晶Ni基耐熱合金でできたタービン翼の一例について説明する。
図1は、本発明にかかるタービン翼を備えたガスタービンの全体を示す概略図である。このガスタービンは、圧縮機部1、燃焼器部2およびタービン部3を備え、タービン部3に本発明にかかるタービン翼を有する。

図2は、本発明を適用したタービン動翼を示す概略図である。
このタービン動翼30は、プラットホーム31および翼部32からなり、上述した組成の単結晶Ni基耐熱合金でできている。

上述した単結晶Ni基耐熱合金製鋳物(またはタービン翼)を製造する方法は以下のとおりである。
まず、一方向凝固装置により鋳型加熱温度:1500〜1650℃でチル板を引き下げ速度:50〜400mm/hで引き下げることにより単結晶Ni基耐熱合金大型鋳物を作製する。

そして、この鋳物にAr雰囲気中で1100〜1250℃で1000〜2000気圧、1〜5時間保持のHIPを施す。
その後、真空雰囲気中、温度:1200〜1250℃で1〜4時間、つづいて温度:1250〜1350℃に1〜4時間保持時した後Arガスファンで冷却の条件の溶体化処理を施す。

その後、真空雰囲気中、温度:1000〜1100℃に1〜8時間保持時した後Arガスファンで冷却し、引き続いて真空雰囲気中、温度:800〜900℃に16〜24時間保持時した後Arガスファンで冷却の条件の第2段時効処理を施す。以上の工程により、高温強度と鋳造性に優れた単結晶Ni基耐熱合金製大型タービン翼が得られる。

上述した実施の形態によれば、単結晶Ni基耐熱合金がC:0.005〜0.07%およびB:0.001〜0.006%の内の一方または両方を含有するため、低傾角粒界の許容角度を大きくすることができる。また、C、B、Co、Mo、Al、Ta、Tiの含有量がいずれも延性の低下を招かない程度に抑えられているため、単結晶Ni基耐熱合金の延性の低下を防ぐことができる。さらに、単結晶Ni基耐熱合金がCa:1〜100ppmおよびMg:1〜100ppmの内の一方または両方を含有する場合には、より有効に延性の低下を防ぐことができる。したがって、高温強度と鋳造性に優れた単結晶Ni基耐熱合金が得られ、その合金でタービン翼を作製することにより高温強度に優れたタービン翼を低コストで作製することができる。

以上において、本発明は、ガスタービンのタービン動翼に限らず、ガスタービンのタービン静翼や、高温ブロアーの動翼、あるいはジェットエンジンなどの翼にも適用可能である。

【実施例】
以下に、実施例および従来例を挙げて本発明の特徴とするところを明らかとする。
表1に示される成分組成を有するNi基耐熱合金を用意し、このNi基耐熱合金をそれぞれ真空溶解した。

つづいて、図3に示すように、第1の種結晶41に対し第2の種結晶42を15°傾けて配置した状態で鋳型を作製し、Ni基耐熱合金の溶湯を一方向凝固装置の鋳型に鋳込みながら、鋳型加熱温度:1600℃、チル板を引き下げ速度:100mm/hの条件で、高さ方向に双結晶である厚さ:18mm、幅:110mm、高さ:140mmの寸法を有する本発明合金による双結晶鋳物板(実施例No.1〜13)および従来合金による双結晶鋳物板(従来例No.14〜15)を作製した。

図3に、作製した双結晶鋳物板の形状および寸法を示す。
図3において、第1の種結晶41から成長した第1の結晶51と、第2の種結晶42から成長した第2の結晶52とは、互いに結晶方位が15°ずれていることになる。

得られた各双結晶鋳物板(No.1〜15)をAr雰囲気中、温度:1180℃、1500気圧に2時間保持の条件のHIPを施し、ついで真空雰囲気中、温度:1240℃で2時間保持した後、温度:1300℃に5時間保持した後Arガスファンで冷却の条件の溶体化処理を施し、その後、真空雰囲気中、温度:1080℃に5時間保持した後Arガスファンで冷却し、引き続いて真空雰囲気中、温度:870℃に24時間保持した後Arガスファンで冷却の条件の第2段時効処理を施した。

以上のようにして得られた各双結晶鋳物板(No.1〜15)について、X線回折法により第1の結晶51と第2の結晶52の結晶方位を測定し、両結晶51,52の結晶方位のずれ角度がほぼ15±1°であることを確認した。その後、各双結晶鋳物板(No.1〜15)を鋳造性の検査およびクリープ破断試験に供した。

鋳造性の検査.
各双結晶鋳物板(No.1〜15)について、浸透探傷試験方法(JIS Z2343)の内、蛍光浸透液を使用する方法により、割れの有無を試験した。図3に示す双結晶鋳物板において、符号53は双結晶粒界であり、符号54で指し示す箇所において割れが発生する。試験の結果、表2に示すように、合金No.1〜13の本発明合金による双結晶鋳物板には割れの指示は認められなかった。それに対して、合金No.14〜15の従来合金による双結晶鋳物板の双結晶粒界53に割れの指示が認められた。

クリープ破断試験.
各双結晶鋳物板(No.1〜15)について、図4に示す要領で試験片61,62を加工した。一方の試験片61は単結晶の成長方向が001方向のもの(0°方向とする)であり、他方の試験片62は双結晶粒界53を含んでお互いの単結晶の成長方向が15°だけ異なった方向のもの(15°方向とする)である。各双結晶鋳物板(No.1〜15)の各試験片61,62について、金属材料の引張クリープ破断試験方法(JIS Z2272)にしたがって、試験片直径6mmを用い、温度1000℃、応力20kgf/mm2 でクリープ破断試験をおこなった。なお、No.14,No.15では、双結晶粒界の割れの無い部分よりクリープ破断試験片を加工した。

そして、合金No.14の従来合金による試験片の破断寿命を1として、合金No.1〜13の本発明合金による試験片の破断寿命の比を求めることにより、高温強度を評価した。その結果を表2に示す。表2からわかるように、合金No.1および合金No.7のそれぞれ0°方向をのぞいて、0°および15°のいずれの方向においても、本発明合金による試験片の破断寿命はいずれも合金No.14の従来合金による試験片よりも優れていた。なお、合金No.1および合金No.7のそれぞれ0°方向のクリープ破断強度比の値は0.8であるが、実用上全く問題にはならない。

【発明の効果】
本発明によれば、ガスタービンのタービン翼を構成する単結晶Ni基耐熱合金鋳物中に存在する低傾角粒界の許容角度を大きくすることができ、また、延性の低下を防ぐことができるので、高温強度と鋳造性に優れた単結晶Ni基耐熱合金およびその合金でできたタービン翼が低コストで得られる。

BACKGROUND OF THE INVENTION
