【産業上の利用分野】
本発明は、フレネルレンズなどの光学部品の製造に適した紫外線硬化性樹脂組成物に関する。さらに詳しくは、メチルメタクリレート重合物またはメチルメタクリレートと他の(メタ)アクリレートとの共重合物(以下、「メチルメタクリレート系(共)重合物」という。)を主成分とする基板との密着性に優れた紫外線硬化性樹脂組成物および、該紫外線硬化性樹脂組成物からなるフレネルレンズが設けられているフレネルレンズシートを有する透過型スクリーンに関する。

【従来の技術】
従来、フレネルレンズシートは、金型と透明樹脂基板との間に紫外線硬化性樹脂組成物を流し込み、紫外線を照射し、樹脂を硬化させる方法により製造されている。最近、プロジェクションテレビの薄型化のニーズにともない、高屈折率の樹脂が要求されるようになってきており、種々の提案がなされている(特開平5−65318号公報、特開平5−155944号公報、特開平5−247156号公報、特開平5−287037号公報等)。しかし、これら紫外線硬化性樹脂組成物は、メチルメタクリレート系(共)重合物を主成分とする基板との密着性が悪く、密着性を上げるために基板側にプライマーを使用する必要があった。
プライマーを用いずに基板との密着性を良くする方法としては、低分子炭化水素ジオールのジ(メタ)アクリレートの使用(特開平5−78507号公報等)、エポキシ(メタ)アクリレートの使用(特開平5−310871号公報等)などが提案されている。

【発明が解決しようとする課題】
しかしながら、これら組成物では、十分な基板との密着性を得ようとすると、屈折率が低くなったり、樹脂がもろくなるため、レンズ表面の耐傷性が劣る等問題があり、要求される密着性、屈折率、耐傷性を兼ね備えたレンズを得ることができなかった。

【課題を解決するための手段】
本発明者らは、これらの問題点に鑑み、鋭意検討した結果、特定のモノマーと特定のウレタン(メタ)アクリレートからなる樹脂が上記性能を満足することを見いだし、本発明に到達した。
すなわち本発明は、メチルメタクリレート重合物またはメチルメタクリレートと他の(メタ)アクリレートとの共重合物を主成分とする基板上にフレネルレンズを形成させるための紫外線硬化性樹脂組成物において、下記(A)〜(E)を必須成分として含有することを特徴とするフレネルレンズ用紫外線硬化性樹脂組成物;
(A):水酸基および芳香環含有(メタ)アクリレート
(B):下記一般式(1)で示されるジオール(b1)とジカルボン酸(b2)とからなるポリエステルポリオール(B1)と、有機ジイソシアネート(B2)と、水酸基含有(メタ)アクリレート(B3)との反応物であるウレタン(メタ)アクリレート

本発明において水酸基および芳香環含有(メタ)アクリレート(A)としては、2−ヒドロキシ−3−フェノキシプロピル(メタ)アクリレート、2−ヒドロキシ−3−(2’−、3’−および4’−メチルフェノキシ)プロピル(メタ)アクリレート、フタル酸[(メタ)アクリロイルオキシエチル−(メタ)アクロイルオキシ−2−ヒドロキシプロピル]エステル、ビスフェノール類(ビスフェノールA、ビスフェノールF、ビスフェノールSなど)のグリシジルエーテルの(メタ)アクリレート付加物等が挙げられる。これらのうち好ましいものは、粘度の低い2−ヒドロキシ−3−フェノキシプロピル(メタ)アクリレートおよび2−ヒドロキシ−3−(2−’、3’−または4’−メチルフェノキシ)プロピル(メタ)アクリレートである。

本発明において、ウレタンアクリレート(B)を構成する(b1)は、前記一般式(1)で示される化合物である。該一般式(1)におけるmおよびnはそれぞれ通常1〜15、好ましくは1〜7の整数であり、かつ(m+n)は通常2〜20、好ましくは2〜12の整数である。(m+n)が2未満では組成物を硬化して得られるレンズの耐傷性が悪くなり、20を超えると硬化物の屈折率が低くなる。

上記(b1)は、ビスフェノール類にアルキレンオキサイドを付加して得られる化合物である。ビスフェノール類としては、ビスフェノールA、ビスフェノールF、ビスフェノールAD等が挙げられる。アルキレンオキサイドとしては、エチレンオキサイド(以下EOと略記)、プロピレンオキサイド(以下POと略記)、EOとPOの併用(ランダム付加物およびブロック付加物)等が挙げられる。ビスフェノール類にアルキレンオキサイドを付加させる方法としては公知の方法、例えばEOおよび/またはPOをアルカリ触媒の存在下でビスフェノール類に付加させる方法が例示できる。

(B)を構成するジカルボン酸(b2)としては、例えばマレイン酸、フマル酸、こはく酸、アジピン酸およびこれらの酸無水物が挙げられる。これらは、単独または2種以上を併用して使用できる。これらのうち好ましいものは、マレイン酸、フマル酸および無水マレイン酸である。

(B)を構成するポリエステルジオール(B1)は、前記(b1)、(b2)および必要によりその他のジオールまたはその他のジカルボン酸を併用して公知の方法で反応させることにより得ることができる。併用するその他のジオールは、分子量が400以下であることが好ましい。分子量が400を超えるジオールを使用すると、屈折率を著しく低下させるので好ましくない。該その他のジオールとしては、エチレングリコール、プロピレングリコール、ネオペンチルグリコール、3−メチル−1,5−ペンタンジオール、1,4−ブタンジオール、1,6−ヘキサンジオール、ポリエチレングリコール(重合度2〜9)、ポリプロピレングリコール(重合度2〜6)、ポリカプロラクトンジオール(重合度2または3)等が挙げられる。これらのジオールの使用量は、(b1)に対して通常30重量%以下、好ましくは10重量%以下である。また、その他のジカルボン酸としては、フタル酸、イソフタル酸、テレフタル酸等の芳香族系ジカルボン酸またはその酸無水物等が挙げられる。これらの芳香族系ジカルボン酸の使用量は、(b2)に対して通常30重量%以下、好ましくは10重量%以下である。これらの芳香族系ジカルボン酸の量が(b2)に対して30重量%を超えると硬化物がもろくなる。

(B1)を製造するときの(水酸基/カルボキシル基)の当量比は、通常2.0〜1.05、好ましくは2.0〜1.5である。

本発明において、芳香環含有単官能(メタ)アクリレート(D)としては、フェニル(メタ)アクリレート、ベンジル(メタ)アクリレート、フェノールのEOおよび/またはPO付加物(EOおよび/またはPOの付加モル数は1〜6)の(メタ)アクリレート、ノニルフェノールのEOおよび/またはPO付加物(EOおよび/またはPOの付加モル数は1〜6)の(メタ)アクリレート、ドデシルフェノールのEOおよび/またはPO付加物(EOおよび/またはPOの付加モル数は1〜6)の(メタ)アクリレート等が挙げられる。これらのうち好ましいものは、フェノールのEOおよび/またはPO付加物(EOおよび/またはPOの付加モル数は1〜6)の(メタ)アクリレート、ノニルフェノールのEOおよび/またはPO付加物(EOおよび/またはPOの付加モル数は1〜6)の(メタ)アクリレートおよびこれらの混合物である。

本発明において、(A)および(C)はメチルメタクリレート系(共)重合物を主成分とする基板への密着性を良くするための成分であり、(B)は高屈折率および可撓性を実現するための成分であり、(D)は高屈折率を維持したまま粘度を低くする成分である。さらに(C)はレンズの耐傷性を良くする成分である。

本発明において、(A):(B):(C):(D)の重量比は、通常(20〜70):(10〜60):(1〜20):(5〜30)、好ましくは(30〜60):(20〜40):(3〜15):(10〜25)である。(A)の比率が20未満では、基板への密着性が悪く、70を超えると粘度が低くなり成形時に泡を巻き込みレンズ機能を損なうことになり好ましくない。(B)の比率が10未満では、硬化物に可撓性が発現されず、耐傷性が悪くなり、60を超えると樹脂組成物の粘度が高くなり、成形物中に泡が残りレンズ機能を損なう。また、(C)の比率が1未満では基板への密着性が悪く、20を超えると硬化物の硬度が低くくなり、レンズの形状の保持が困難になる。(D)の比率が5未満では粘度が高くなり、成形物中に泡が残りレンズ機能を損ない、30を超えると基板への密着性が悪くなる。

本発明において(A)、(B)、(C)および(D)と共に必要により他の(メタ)アクリレートモノマーを併用することができる。併用する場合の該他の(メタ)アクリレートの配合量は、(A)、(B)、(C)および(D)の合計重量に対し通常30重量%以下、好ましくは20重量%以下である。

本発明の組成物は、紫外線を照射することにより硬化させることができる。紫外線照射装置は特に限定されないが、例えば高圧水銀灯、メタルハライドランプ等が挙げられる。

図1は、本発明の透過型スクリーンの一例を示す断面図である。図1に示すように本発明の透過型スクリーンは、基板6の出光面に上記のフレネルレンズ用紫外線硬化性樹脂組成物を硬化させて得られたフレネルレンズ5を有するフレネルレンズシート2と、入光面と出光面の両方にレンチキュラーレンズが配置され、入光面のレンチキュラーレンズにより投射光が集光されることによって出光面に形成される非集光部(非出光部)に光吸収層4を有するレンチキュラーレンズシート3とが、フレネルレンズシート2のフレネルレンズ5と、レンチキュラーレンズシート3の入光面側のレンチキュラーレンズを対向するようにして組み合わせて配置されている。
ここでフレネルレンズシート2は、基板6上にプライマー層等の密着性付与成分層を設けず、直接フレネルレンズ5を上記樹脂組成物により形成している。
本発明の透過型スクリーン1は、上記紫外線硬化性樹脂組成物を硬化させて得られたフレネルレンズ5が設けられたフレネルレンズシート2を有していることが特徴であり、図1に示すレンチキュラーレンズシート3と組み合わせる以外にも、目的に応じて、他のスクリーン用レンズシートと任意に組み合わせて構成することができる。

なお、上記フレネルレンズシートを構成するメチルメタクリレート系(共)重合物を主成分とする基板6は、メチルメタクリレートの単独重合物またはメチルメタクリレートと他のアルキル(メタ)アクリレート(アルキルの炭素数1〜18)との共重合物を主成分とするものである。該基板中のメチルメタクリレート成分の含有量は通常70重量%以上、好ましくは80重量%以上である。メチルメタクリレート成分の含有量が70重量%未満では、本発明の組成物の硬化物との密着性が悪くなり好ましくない。

本発明においてフレネルレンズシート2を製造するには、本発明の組成物を、フレネルレンズ用成形型に塗工し、基板6を上記塗工した樹脂の上から空気が入らないように加圧積層し、紫外線を照射して紫外線硬化性樹脂を硬化させた後にシートを金型から剥離して行う。

以下に実施例により本発明をさらに詳細に説明するが、本発明はこれに限定されるものではない。実施例中の「部」は重量部を示す。

合成例1および2
表1に示す(b1)、(b2)、(B2)、(B3)およびその配合比(重量比)に従って下記合成法にて本発明のウレタンアクリレート(U−1およびU−2)を得た。ウレタンアクリレートの屈折率(25℃)をアッベ屈折率計(アタゴ社製)を用い測定した。結果を表1に示す。

攪拌機、冷却管および温度計を備えた四つ口フラスコに、規定量の(b1)と規定量の(b2)およびジブチルチンオキサイド0.025部を取り、10mmHg、200℃の条件で8時間、脱水エステル化反応を行った。得られたポリエステル(B1)に(B2)を規定量加え80〜90℃で2時間反応させ、その後(B3)を規定量加え、80〜90℃で3時間反応させてウレタンアクリレートを得た。

表1に示す(b1)、(B2)、(B3)およびその配合比(重量比)に従って下記比較合成法にて比較のウレタンアクリレート(U−3)を得た。得られたウレタンアクリレートの屈折率を表1に示す。

合成法1と同様の反応器に規定量の(b1)と(B2)を取り、80〜90℃で2時間反応させ、その後規定量の(B3)を加え、80〜90℃で3時間反応させウレタンアクリレートを得た。

実施例1〜5
表2に示す配合比(重量比)に従って配合し、本発明の樹脂組成物(実施例1〜5)を得た。それぞれの35℃での粘度をBL型粘度計(東京計器社製)にて測定した。また、50μの膜を調整し、紫外線を1000mJ/cm 照射し硬化物を得た後、25℃での屈折率を測定した。それぞれの35℃での粘度と硬化物の屈折率を表3に示す。

試験例
実施例1〜5および比較例1〜3の樹脂組成物を下記試験法に従いフレネルレンズを作製し、基板との密着性、金型からの離型性および耐傷性の試験を行った。結果を表3に示す。

(試験法)
表2に示した紫外線硬化性樹脂組成物を35℃に温度調節し、予めクロムメッキを施したフレネルレンズの金型(50cm×50cm)にディスペンサーを用いて50〜150μmに塗工し、メチルメタクリレート系共重合物からなる厚さ2mmの基板(住友化学製:スミペックスHT)を、上記金型に充填した樹脂の上から空気が入らないように加圧積層し、高圧水銀灯を用いて紫外線を1,000mJ/cm 照射して紫外線硬化性樹脂を硬化させた後に、金型を剥離しフレネルレンズシートを得た。
離型時の離型性および得られたフレネルレンズの性能を次の方法で評価した。

【発明の効果】
本発明のフレネルレンズ用紫外線硬化性樹脂組成物は、下記の効果を有する。(1)メチルメタクリレート重合物、または、メチルメタクリレートと他の(メタ)アクリレートとの共重合物を主成分とする基板との密着性に優れる。
(2)フレネルレンズなどの光学部品の成形が容易である。
(3)硬化後の樹脂は、屈折率が1.54以上と高く、耐薬品性、強靱性、耐熱性および耐冷性が優れている。
上記効果を奏することから本発明の組成物はとくにフレネルレンズ用材料として極めて有用である。
