偏光子フィルム(切断前の偏光子8)と4枚の光学フィルム(3,5,9,13)と感圧型の粘着層11とから構成される長方形状の第一積層体107を作製した。第一積層体107は、離型フィルム13と、離型フィルム13に重なる粘着層11と、粘着層11に重なる第二保護フィルム9と、第二保護フィルム9に重なる偏光子フィルム(7)と、偏光子フィルム(7)に重なる第一保護フィルム5と、第一保護フィルム5に重なる第三保護フィルム3と、を備えていた。偏光子フィルム(7)としては、延伸され、且つ染色されたフィルム状のポリビニルアルコールを用いた。第一保護フィルム5としては、トリアセチルセルロース(TAC)フィルムを用いた。第二保護フィルム9としては、環状オレフィンポリマー系樹脂(COP系樹脂)から構成されるフィルムを用いた。第三保護フィルム3としては、PETプロテクトフィルムを用いた。離型フィルム13としては、PETセパレーターを用いた。離型フィルム13の厚みは、38μmであった。粘着層11の厚みは、20μmであった。第二保護フィルム9の厚みは、13μmであった。偏光子8の厚みは、7μmであった。第一保護フィルム5の厚みは、25μmであった。第三保護フィルム3の厚みは、58μmであった。
実施例2の打ち抜き加工では、切欠き部7C’の隅部7CLの曲率半径RLを、2.5mmに調整した。曲率半径RLの値を除いて実施例1と同様の方法で、実施例2の第二積層体7’(研磨加工前の第二積層体7’)を作製した。実施例2の第二積層体7’に形成された切欠き部7C’の全体を光学顕微鏡で観察した。観察の結果、少数のクラックが切欠き部7C’に形成されていることが確認された。クラックの長さの最大値は、350μmであった。
実施例3の打ち抜き加工では、切欠き部7C’の隅部7CLの曲率半径RLを、2.3mmに調整した。曲率半径RLの値を除いて実施例1と同様の方法で、実施例3の第二積層体7’(研磨加工前の第二積層体7’)を作製した。実施例3の第二積層体7’に形成された切欠き部7C’の全体を光学顕微鏡で観察した。観察の結果、少数のクラックが切欠き部7C’に形成されていることが確認された。クラックの長さの最大値は、350μmであった。
実施例4の打ち抜き加工では、切欠き部7C’の隅部7CLの曲率半径RLを、2.1mmに調整した。曲率半径RLの値を除いて実施例1と同様の方法で、実施例4の第二積層体7’(研磨加工前の第二積層体7’)を作製した。実施例4の第二積層体7’に形成された切欠き部7C’の全体を光学顕微鏡で観察した。観察の結果、少数のクラックが切欠き部7C’に形成されていることが確認された。クラックの長さの最大値は、400μmであった。
比較例1の打ち抜き加工では、切欠き部7C’の隅部7CLの曲率半径RLを、2.0mmに調整した。また比較例1では、研磨加工を実施しなかった。つまり、比較例1では、抜き加工と研磨加工との2つのステップを経ずに、一度の打ち抜き加工のみによって、実施例1〜4の同様の形状及び寸法を有する偏光板を作製した。
Claims (6)
- フィルム状の偏光子と前記偏光子に重なる少なくとも一つの光学フィルムとを含む第一積層体を作製する工程と、
前記第一積層体の打ち抜きにより、凹状の切欠き部が形成された第二積層体を作製する工程と、
前記切欠き部の内側に位置する隅部を研磨して、前記隅部の曲率半径を減少させる工程と、
を備える、
偏光板の製造方法。 - 前記隅部が研磨される前では、前記第二積層体の積層方向からみた前記隅部が略曲線状であり、且つ前記隅部の曲率半径がRLであり、
前記隅部が研磨された後では、前記第二積層体の積層方向からみた前記隅部の曲率半径がRSであり、
前記RLが前記Rsよりも大きい、
請求項1に記載の偏光板の製造方法。 - 前記隅部をエンドミルにより研磨する、
請求項1又は2に記載の偏光板の製造方法。 - 前記第二積層体が、前記偏光子の吸収軸線Aに直交しない第一端部を有し、

前記切欠き部が前記第一端部に形成され、
前記切欠き部が、前記第一端部から前記第二端部へ向かって延びており、
前記切欠き部が延びる方向Eが、前記吸収軸線Aと平行でない、
請求項4に記載の偏光板の製造方法。 - 前記第二積層体が、第一端部と、前記第一端部の反対側に位置する第二端部と、を有し、
前記切欠き部が前記第一端部に形成され、
前記切欠き部が、前記第一端部から前記第二端部へ向かって延びており、
前記切欠き部が延びる方向Eが、前記偏光子の吸収軸線Aと平行でない、
請求項1〜3のいずれか一項に記載の偏光板の製造方法。
